【発明の属する技術分野】
本発明は、ウールライク織物に適し、布帛欠点が少なく、濃染効果を呈するポリエステル異収縮混繊糸に関する。

【従来の技術】
従来、ポリエステルフィラメントの仮撚捲回複合糸などによりウールライクな風合いを出そうとする試みがなされてきたが(例えば、特許文献1や特許文献2など)、こうした複合糸からなる織物は嵩性がまだ不十分であるといった問題がある。

かかる問題に対して、例えば、特許文献3で提案されるように、芯糸と鞘糸との間で収縮率差をつけることにより、好ましい嵩性を付与することは可能であった。しかしながら、通常のポリエステル、特にポリエチレンテレフタレートの溶融紡糸においては、紡糸時間の経過と共に、紡糸口金吐出孔周辺に異物(以下、単に口金異物と称する場合もある)が発現し、付着・堆積し、溶融ポリマーの正常な流れを阻害し、吐出糸条の屈曲、ピクツキ、旋回等(以下、単に異常吐出現象と称する場合もある)が進行し、ついには吐出ポリマー糸条が紡糸口金面に付着して断糸するという現象が起こる。このような異常吐出現象が起こると、紡糸運転に支障をきたすのみならず、冷却・固化の過程で繊維構造斑が発生し、得られたポリエステル糸は品質斑(毛羽など)を内在したものとなる。

このような口金異物の付着・堆積原因は、ポリエステル中に存在するアンチモンに起因することが知られているが、そのアンチモンは、ポリエステル、特にポリエチレンテレフタレートの触媒として、優れた重縮合触媒性能を有する、また色調の良好なポリエステルが得られるなどの理由から、最も広く使用されているアンチモン系触媒に由来するものであり、通常のポリエステル中には必然的に存在している。

一方、該アンチモン化合物以外の重縮合触媒として、チタンテトラブトキシドのようなチタン化合物を用いることも考えられるが、このようなチタン化合物を使用した場合、上記のような口金異物の付着・堆積は減少するものの、ポリエステル自身の黄色味が強くなり、ポリエステル繊維として衣料用途に使用できない色調となるという問題がある。

【発明が解決しようとする課題】
本発明は上記従来技術を背景になされたもので、その目的は、毛羽が少なく、高い嵩性を有し、優れた濃染性を呈するウールライクな風合いの布帛が得られるポリエステル異収縮混繊糸を提供することにある。

【課題を解決するための手段】
本発明者らは、上記目的を達成するため検討したところ、ポリエステルの重縮合触媒を適正化することによって、安定した製糸が可能であり、毛羽が少なく、優れた濃染性を呈する異収縮混繊糸が得られることを見出した。

すなわち、本発明によれば、鞘糸が、沸水収縮率が5%以下のポリエステル半延伸糸の弛緩熱処理糸であり、芯糸が、沸水収縮率が8%以上のポリエステル糸であり、該芯糸と該鞘糸とが交絡してなる異収縮混繊糸であって、該芯糸と該鞘糸が、いずれも下記式(I)で表されるチタン化合物と下記式(II)で表されるリン化合物との反応生成物からなる触媒の存在下に重縮合して得られるポリエステルからなることを特徴とするポリエステル異収混繊糸が提案される。

【発明の実施の形態】
以下、本発明を詳細に説明する。
本発明のポリエステル繊維は、鞘糸が、沸水収縮率が5%以下のポリエステル半延伸糸の弛緩熱処理糸であり、芯糸が、沸水収縮率が8%以上のポリエステル糸であり、該芯糸と該鞘糸とが交絡してなる異収縮混繊糸である。上記の鞘糸と鞘糸の組合せとしたとき、これらの糸からなる異収縮混繊糸を布帛とした後、通常行われるリラックス熱処理などを施して、該布帛に優れた嵩性を発現させることができる。

上記鞘糸の沸水収縮率が5%よりも高いと、芯糸と鞘糸の沸水収縮率差がいくら大きくても、布帛にした後の熱処理で鞘糸が収縮し過ぎ、望む嵩性が得られない。該鞘糸としては、好ましくは自己伸長性糸が好適である。

一方、芯糸の沸水収縮率が8%未満では、鞘糸との糸足差が小さくなり、高い嵩性が得られない。しかし、沸水収縮率があまりに高すぎると織物にした時点で伸長回復が悪く歪み(笑い)が発生するので、その上限は25%とするのが適当である。芯糸の沸水収縮率の好ましい範囲は12〜20%である。

本発明においては、上記の芯糸と鞘糸が、いずれも下記式(I)で表されるチタン化合物と下記式(II)で表されるリン化合物との反応生成物からなる触媒の存在下に重縮合して得られるポリエステルからなることが肝要である。これによって、毛羽が少なく、濃染性に優れた異収縮混繊糸とすることができる。

上記チタン化合物(I)としては、具体的には、チタンテトラブトキシド、チタンテトライソプロポキシド、チタンテトラプロポキシド、チタンテトラエトキシドに例示されるチタンテトラアルコキシド、オクタアルキルトリチタネート、ヘキサアルキルジチタネートなどのアルキルチタネートを挙げることができるが、なかでも本発明において使用されるリン化合物との反応性の良好なチタンテトラアルコキシドを用いることが好ましく、特にチタンテトラブトキシドを用いることが好ましい。

一方、上記リン化合物(II)としては、具体的には、モノメチルホスフェート、モノエチルホスフェート、モノ−n−プロピルホスフェート、モノ−n−ブチルホスフェート、モノヘキシルホスフェート、モノヘプチルホスフェート、モノオクチルホスフェート、モノノニルホスフェート、モノデシルホスフェート、モノドデシルホスフェート、モノラウリルホスフェート、モノオレイルホスフェート、モノテトラコシルホスフェート、モノフェニルホスフェート、モノベンジルホスフェート、モノ(4−メチルフェニル)ホスフェート、モノ(4−エチルフェニル)ホスフェート、モノ(4−プロピルフェニル)ホスフェート、モノ(4−ドデシルフェニル)ホスフェート、モノトリルホスフェート、モノキシリルホスフェート、モノビフェニルホスフェート、モノナフチルホスフェートおよびモノアントリルホスフェートなどのモノアルキルホスフェートまたはモノアリールホスフェート、並びに、ジエチルホスフェート、ジプロピルホスフェート、ジブチルホスフェート、ジヘキシルホスフェート、ジオクチルホスフェート、ジデシルホスフェート、ジラウリルホスフェート、ジオレイルホスフェート、ジテトラコシルホスフェート、ジフェニルホスフェートなどのジアルキルホスフェートまたはジアリールホスフェートを例示することができる。なかでも、上記式(II)においてnが1であるモノアルキルホスフェートまたはモノアリールホスフェートが好ましい。

これらのリン化合物は、混合物として用いてもよく、例えばモノアルキルホスフェートとジアルキルホスフェートの混合物、モノフェニルホスフェートとジノフェニルホスフェートの混合物を、好ましい組み合わせとして挙げることができる。特に混合物中、モノアルキルホスフェートが全混合物量を基準として50%以上、特に90%以上を占めるような組成とするのが好ましい。

上記式(I)のチタン化合物と上記式(II)のリン化合物との反応生成物の調整方法は特に限定されず、例えば、グリコール中で加熱することにより製造することができる。すなわち、該チタン化合物と該リン化合物とを含有するグリコール溶液を加熱すると、グリコール溶液が白濁して析出物が発生する。この析出物をポリエステル製造用の触媒として用いればよい。

ここで用いることのできるグリコールとしては、エチレングリコール、1,3−プロパンジオール、テトラメチレングリコール、ヘキサメチレングリコール、シクロヘキサンジメタノール等を例示することができるが、得られた触媒を用いて製造するポリエステルを構成するグリコール成分と同じものを使用することが好ましい。例えば、ポリエステルがポリエチレンテレフタレートである場合にはエチレングリコール、ポリトリメチレンテレフタレートである場合には1,3−プロパンジオール、ポリテトラメチレンテレフタレートである場合にはテトラメチレングリコールをそれぞれ用いることが好ましい。

なお、前記触媒は式(I)のチタン化合物、式(II)のリン化合物及びグリコールの3者を同時に混合し、加熱する方法によっても製造することができる。しかし、加熱により式(I)のチタン化合物と式(II)のリン化合物とが反応してグリコールに不溶の析出物が反応生成物として析出するので、この析出までの反応は均一な反応であることが好ましい。したがって、効率よく反応析出物を得るためには、式(I)のチタン化合物と式(II)のリン化合物とのそれぞれについて予めグリコール溶液を調整し、その後、これらの溶液を混合し加熱する方法により製造することが好ましい。

また、加熱時の温度は、反応温度が余りに低すぎると、反応が不十分となったり反応に過大な時間を要したりするので、均一な反応により効率よく反応析出物を得るには、50℃〜200℃の温度で反応させることが好ましく、反応時間は1分間〜4時間が好ましい。なかでも、グリコールとしてエチレングリコールを用いる場合には50℃〜150℃、ヘキサメチレングリコールを用いる場合には100℃〜200℃の範囲がより好ましい温度であり、また、反応時間は30分間〜2時間がより好ましい範囲である。

グリコール中で加熱する式(I)のチタン化合物と式(II)のリン化合物との配合割合は、チタン原子を基準として、リン原子のモル比率として1.0〜3.0の範囲にあることが好ましく、さらに1.5〜2.5であることが好ましい。該範囲内にある場合には、リン化合物とチタン化合物とがほぼ完全に反応して未完全な反応物が存在しなくなるので、該反応生成物をそのまま使用しても得られるポリエステルの色相改善効果は良好であり、また、過剰な未反応のリン化合物もほとんど存在しないので、ポリエステル重合反応性を阻害することがなく生産性も高いものとなる。

上記の触媒においては、前記式(I)(但し、k=1)のチタン化合物と、式(II)のリン化合物成分との反応生成物は、下記(IV)により表される化合物を含有するものが好ましい。

式(IV)で表されるチタン化合物とリン化合物との反応生成物は、高い触媒活性を有しているので、これを用いて得られるポリエステルは、良好な色調(低いb値)を有し、実用上十分に低いアセトアルデヒド、残留金属および環状三量体の含有量を有し、かつ実用上十分なポリマー性能を有する。なお、該式(IV)で表される反応生成物は50質量%以上含まれていることが好ましく、70質量%以上含まれることがより好ましい。

本発明においては、チタン化合物を予め下記一般式(III)で表される多価カルボン酸および/またはその酸無水物と反応モル比(2:1)〜(2:5)の範囲で反応させた後、リン化合物と反応させた反応生成物を用いることがより好ましい。

かかる多価カルボン酸およびその無水物としては、フタル酸、トリメリット酸、ヘミメリット酸、ピロメリット酸およびこれらの無水物を好ましく、特にチタン化合物との反応性がよく、また得られる反応生成物とポリエステルとの親和性が高いことから、トリメリット酸無水物が好ましい。

該チタン化合物と多価カルボン酸またはその無水物との反応は、前記多価カルボン酸またはその無水物を溶媒に混合してその一部または全部を溶媒中に溶解し、この混合液にチタン化合物を滴下し、0℃〜200℃の温度で少なくとも30分間、好ましくは30〜150℃の温度で40〜90分間行われる。この際の反応圧力には特に制限はなく、常圧で充分である。なお、このときの溶媒としては、多価カルボン酸またはその無水物の一部または全部を溶解し得るものから適宜選択すればよい。なかでも、エタノール、エチレングリコール、トリメチレングリコール、テトラメチレングリコール、ベンゼン、キシレンなどが好ましく使用される。

この反応におけるチタン化合物と式(III)の化合物またはその無水物とのモル比は適宜に選択することができるが、チタン化合物の割合が多すぎると、得られるポリエステルの色調が悪化したり軟化点が低下したりする傾向があり、逆にチタン化合物の量が少なすぎると重縮合反応が進みにくくなる傾向があるため、チタン化合物と多価カルボン酸化合物またはその無水物との反応モル比は、(2:1)〜(2:5)とすることが好ましい。

この反応によって得られる反応生成物は、そのまま前述のリン化合物との反応に供してもよく、あるいはこれをアセトン、メチルアルコールおよび/または酢酸エチルなどで再結晶して精製した後にリン化合物と反応させてもよい。

本発明において、上記反応生成物の存在下にポリエステルを重縮合するにあたっては、上記のようにして得た析出物を含むグリコール液は、析出物とグリコールとを分離することなくそのままポリエステル製造用触媒として用いてもよく、遠心沈降処理または濾過などの手段により析出物を分離した後、該析出物を再結晶剤、例えばアセトン、メチルアルコールおよび/または水などにより再結晶して精製した後、この精製物を該触媒として用いてもよい。なお、該触媒は、固体NMRおよびXMAの金属定量分析で、その構造を確認することできる。

本発明において、ポリエステルポリマーを得るに当たっては、上記析出物は重縮合反応時に反応系内に存在していればよい。このため該析出物の添加は、原料スラリー調製工程、エステル化工程、液相重縮合工程等のいずれの工程で行ってもよい。また、触媒全量を一括添加しても、複数回に分けて添加してもよい。

また、重縮合反応では、必要に応じてトリメチルホスフェートなどのリン安定剤をポリエステル製造における任意の段階で加えてもよく、さらに酸化防止剤、紫外線吸収剤、難燃剤、蛍光増白剤、艶消剤、整色剤、消泡剤その他の添加剤などを配合してもよい。
