本発明は、複数のレンズの集合体であるレンズアレイを押圧により製造する技術に関し、特に、製造されるレンズアレイの形成精度を向上させる技術に関する。

【従来の技術】
レンズアレイの例を図4に示す。同図に示すレンズアレイ100は、平面上で3×3の正方に配列されている9個のレンズ101の集合体であり、各々のレンズ101がその光軸方向に対して垂直な方向でレンズ連接部102によって接合されて形成されている。

このような、平面上に配列されている複数のレンズの集合体であるレンズアレイの製造法として、光透過性を有している、ガラス材やプラスチック材などの材料(被成形材)を軟化させながら成形型で押圧してレンズアレイを形成するという方法は従来から行われている(例えば、特許文献1及び特許文献2参照。)。

【発明が解決しようとする課題】
押圧により形成されるレンズアレイの各レンズはその押圧の方向をレンズの光軸方向とするが、この手法によるレンズアレイの製造ではレンズ部分の転写の良否がレンズの光学性能に大きな影響を与える。図4に示したレンズアレイ100を例にして説明すると、レンズ連接部102の薄さに比べて大きく突出するレンズ101の部分の転写を良好なものとするためには、押圧時における被成形材の流動が適切である必要がある。しかし、押圧時における被成形材の流動性の程度はその押圧時における被成形材の粘度の違いなどにより一様には定まらない。

被成形材の流動の一例として、成形型におけるレンズアレイ100全体の転写部分の更に外側へ多量の被成形材が逃げてしまうことがある。このような場合では、レンズ101の形成部分へ被成形材を流れ込ませる方向の力が足らなくなり、レンズ101の部分の転写が不十分となってしまうことがある。

【課題を解決するための手段】
本発明の態様のひとつである、複数のレンズとそのレンズを各々接合させているレンズ連接部とからなるレンズの集合体であるレンズアレイの製造方法は、レンズの材料である被成形材を成形型で押圧することによってこのレンズアレイを形成する工程を行い、この工程においてその被成形材が押圧されたときには、成形型の押圧の方向に対して垂直の方向とは異なる方向への被成形材の流動を前記レンズ連接部における前記レンズとの接合部分で生じさせるようにすることによって前述した課題を解決する。

こうすることにより、レンズの形成部分の方向への流動の力が増加するので、レンズの部分の転写が良好なものとなる。
本発明の態様のひとつであるレンズアレイの成形型は、複数のレンズとそれらのレンズを各々接合させているレンズ連接部とからなるレンズの集合体であるレンズアレイの成形に用いられるものであって、この成形型の転写面の外周部に、レンズアレイの材料である被成形材の流動に抵抗を生じさせる抵抗部を設ける構造とし、レンズアレイが、その被成形材をこの成形型で押圧することによって形成されるようにすることによって前述した課題を解決する。

この構造によれば、成形型の転写面に設けられた抵抗部の作用によって被成形材の転写面の外側方向への流動が抑制され、それだけレンズの形成部分の方向への流動の力が増加する。従って、レンズの部分の転写が良好なものとなる。

【発明の実施の形態】
以下、本発明の実施の形態を図面に基づいて説明する。この実施形態は、レンズアレイの材料である被成形材を押圧してレンズアレイを形成する成形型の転写面の外周部に被成形材の流動に抵抗を生じさせる抵抗部を設けるというものであり、この抵抗部の作用で被成形材の転写面の外側方向への流動を抑制することにより、レンズの形成部分の方向への流動の力を増加させてレンズの部分の転写を良好にするというものである。

以下、図1を参照しながらこの実施形態について説明する。
図1(a)において、成形型1は、その転写面2で被成形材を押圧して図4に示したようなレンズアレイ100を形成するものである。転写面2には被成形材に転写を行ってレンズ102を形成させるレンズ転写部3が設けられている。なお、図1の成形型1の転写面2には9個のレンズ転写部3が3×3の正方に等間隔に配置されているが、レンズ転写部3の個数は任意でよい。

レンズ連接部材4は、図4に示すレンズアレイ100におけるレンズ連接部102となるものであり、9個のレンズ101を各々接合させて集合体とするものである。レンズ連接部材4にはレンズ配置部5が設けられている。
レンズ配置部5はレンズ101が配置される部分であり、レンズ連接部材4を貫通する穴である。なお、レンズ配置部5の配置間隔は成形型1の転写面2に設けられているレンズ転写部3の配置間隔に一致させておく。

この図1に示す実施形態においては、同図(a)に示すように、成形型1の転写面2の外周部に抵抗部6を設けるようにすることが、本発明に関する大きな特徴である。この抵抗部6は転写面2の部分よりも面粗度の粗い粗面としている。

図2(a)に示すように、まず、図1に示したレンズ連接部材4が成形型1の転写面2に載置される。このとき、レンズ連接部材4のレンズ配置部5と成形型1の転写面2に設けられているレンズ転写部3の位置とを合致させて載置する。
次に、レンズ連接部材4のレンズ配置部5の各々に被成形材7が配置される。被成形材7はガラス材やプラスチック材などの光透過性を有している材料であり、加熱する等によって軟化させることができるものである。

次に、成形型1の転写面2に載置された被成形材7を軟化させる。そして、この軟化した被成形材7をレンズ連接部材4と共に成形型1の転写面2と成形型1’の転写面とで挟み込み、成形型1と成形型1’とで被成形材7とレンズ連接部材4とを押圧しながら被成形材7を硬化させ、レンズ101の形成、及びレンズ101とレンズ連接部材4との接合を行わせてレンズアレイ100を形成させる。

ここで、成形型1’はその転写面で被成形材を押圧して図4に示したようなレンズアレイ100を形成する、成形型1と同様のものである。なお、成形型1’の転写面にもレンズ転写部3は設けられているが、その形状は成形型1と異なる形状でよい。

図2(b)は図2(a)に示されているB−B’における被形成材7、レンズ連接部材4、及び成形型1の断面図である。この図は、成形型1と成形型1’とで軟化した被成形材7とレンズ連接部材4とを押圧すると、被形成材7の一部に同図に矢印で示す流動が生じる。しかし、このとき、成形型1の転写面2の外側方向への被成形材の流動は抵抗部6と被成形材との間に生じる摩擦力によって抑制されるのでレンズ101の形成部分の方向への流動の力がそれだけ大きくなり、レンズ101の部分の転写が良好となる。

本実施形態では以上のようにしてレンズアレイ100が製造される。
なお、この実施形態は、レンズの材料である被形成材をレンズ連接部材4と共に押圧してレンズ101の形成、及び被形成材とレンズ連接部材4との接合を行う場合では、レンズ連接部材4が押圧時に軟化してしまうような素材を用いているのであれば、このレンズ連接部材4の成形型1の転写面2の外側方向への流動を抑制する効果が得られるので、レンズ101の部分の転写を良好とすることができる。その一方で、この実施形態は、レンズアレイの材料である被形成材を押圧してレンズ101とレンズ連接部102とを形成してレンズアレイ100を製造する場合であっても、押圧時における被形成材の成形型1の転写面2の外側方向への流動を抑制する効果が得られるので、レンズ101の部分の転写を良好とすることができる。

なお、上述した実施形態では粗面を抵抗部として利用したが、図3に示すように転写面の周囲に段差を設け、この段差を抵抗部として利用するようにしてもよい。この段差を設けた成形型の例を図3に示す。
図3(a)に示す成形型10においては転写面2の外周に段差11を設けている。この段差11は、図3(a)に示した破線の円内の部分についての成形型10の断面を示している図3(b)の断面図を参照するとよく分かるように、転写面2に対して凸となっているので、生成されるレンズアレイ100におけるこの段差11に対応する成形部分の肉厚は、転写面2である平面に対応する成形部分の肉厚よりも減少する。

成形型10の転写面2の外周に段差11がこのように設けられているので、軟化させた被成形材7を成形型10で押圧すると、成形型10の転写面2の外側方向への被成形材の流動が段差11に衝突する。このときに段差11から被成形材へ与えられる力は前述した粗面との間に生じる摩擦力よりも大きいので、成形型10の転写面2の外側方向への被成形材の流動の抑制効果はより高くなり、結果としてレンズ101の部分の転写性が更に良好となる。

なお、図3(b)におけるdの値、すなわち成形型10における転写面2に対する段差11の高さは任意でよいが、このdの値が余りに小さいと被成形材の流動の抑制効果が低くなり、一方dの値が余りに大きいと形成後におけるレンズアレイ100の成形型10からの取り外しの際におけるレンズアレイ100の変形が生じ易くなるので、両者のバランスを考慮してdの値を設定することが望ましく、例えば5〜50μm程度の値が好ましい。

以上詳細に説明したように、本発明は、レンズアレイの材料である被成形材を押圧してレンズアレイを形成する成形型の転写面の外周部に被成形材の流動に抵抗を生じさせる抵抗部を設けることにより、この抵抗部の作用で被成形材の転写面の外側方向への流動を抑制して、レンズの形成部分の方向への流動の力を増すことを可能とするので、レンズアレイにおけるレンズ部分の転写性が良好なものとなり、レンズ部分の形成精度が向上するという効果を奏する。
