Abstract

A ceramic material for forming a porous ceramic body or member comprises by weight 44-57% Al2O3, 8-25% SiO2 and 25-39% CaCO3 and/or MgCO3. Raw materials used for making this mix include various kaolins, china clays, alumina, dolomite, limestone and magnesite, and in some cases a small proportion of talc. These materials contain minor amounts of compounds which may be expressed as oxides of Na, K, Ti and Fe which appear in the final products. The ceramic material may be fired at 1600-2000 DEG F. to produce a preferred machineable ceramic body having a Mohr's hardness of 2.5-3.5 and containing a plurality of interconnected capillary-size open cells throughout. Such a body has a porosity of 50-70% by volume and is composed of 51-66% Al2O3, 11-26% SiO2 and 16-28% of CaO and/or MgO, optionally together with minor amounts of the other oxides mentioned above carried from the starting materials. Either the prefired body or the original material may be fired at 2300-2700 DEG F. to provide a porous ceramic member having a porosity of 6-60% by volume, and the same composition range as the prefired body. Such a member also contains interconnected capillary-size open cells, and may have a Mohr's hardness above 5 or even above 9. Before firing, the porous prefired body may be filled with a synthetic resin which is subsequently burnt out. The passages in the porous ceramic member may be filled with a filler to produce a composite member. Fillers mentioned include liquids, semi-solids and solids, for example grease, heavy metal soap lubricant, carbon, synthetic resins (e.g. epoxy, polyester, silicone, fluorocarbon and polyurethane resins), metals and alloys (e.g. Al, Si-Al alloys, Pb and Zn). The passages in the member may also be merely coated, for example with synthetic resin or metals (e.g. Nid, Pd, Pt) or mixtures of resin and metal.
