Abstract
Die vorliegende Erfindung ist auf eines Katalysatorkörper in Form einen Substratmonolithen und eine Vorrichtung zur insbesondere adiabatischen Reformierung von Kohlenwasserstoffen, insbesondere Methan aus Erdgas gerichtet. Dieser besitzt Edelmetalle und ein Trägeroxid für die Edelmetalle. Gleichfalls beansprucht werden ein Verfahren zu dessen Herstellung und dessen Verwendung zur Herstellung von Wasserstoff. Die Edelmetalle sind ausgewählt aus Platin, Palladium und Rhodium und das molare Verhältnis M1/M2 am Eingangsbereich des Substratmonolithen ist höher als am anderen Ende, wobei M1 gleich Pt und/oder Pd und M2 gleich Rh ist.

Substratmonolith aufweisend einen Reformierungskatalysator
Beschreibung
Die vorliegende Erfindung ist auf einen Katalysatorkörper in Form eines Substratmonolithen und eine Vorrichtung zur insbesondere adiabatischen Reformierung von Kohlenwasserstoffen, insbesondere Methan aus Erdgas gerichtet. Dieser Reformierungskatalysator besitzt Edelmetalle und ein Trägeroxid für die Edelmetalle. Gleichfalls beansprucht werden ein Verfahren zu dessen Herstellung und dessen Verwendung zur Herstellung von Wasserstoff.
Abgasarme Mobilität und Stromerzeugung werden in der Zukunft eine immer stärkere Rolle spielen. Eine Möglichkeit, dies zu erreichen, ist, Wasserstoff als Energieträger einzusetzen. Hierzu gibt es viele Ansätze. Ein Problem in diesem Zusammenhang stellt die Erzeugung und Lagerung von Wasserstoff dar. Letzterer ist sehr flüchtig und als leichtestes chemisches Element nur unter extremen Bedingungen zu verflüssigen oder zu speichern.
Daher wird vermehrt nach Lösungen gesucht, den Wasserstoff dort zu erzeugen, wo er gebraucht wird. Ein Ansatz zur Wasserstofferzeugung in situ ist die Umsetzung von Kohlenwasserstoffen, wie Erdgas über einen Reformierungskatalysator bei erhöhten Temperaturen. Kohlenwasserstoffe bzw. Erdgas sind vergleichsweise gut zu lagern und sind durch die vorhandene Infrastruktur nahezu überall erhältlich. Dieser Wasserstoff kann dann z. B. in einer Brennstoffzelle in elektrischen Strom umgewandelt werde, der z. B. zur Fortbewegung oder im stationären Gebrauch genutzt werden kann.
Entsprechende Verfahren und Katalysatoren zur Reformierung sind dem Fachmann bekannt (z.B. WO201103338A2, WG2003104143A1 , US2013079217AA,
US2009283419AA, US2008219918AA, EP2251080A1). In der WG2005056179A1 werden Katalysatoren für die Reformierung von Kohlenwasserstoffen zur Erzeugung von Wasserstoff angegeben, in denen Edelmetalle und Trägeroxide vorkommen. Hier werden u.a. Trägeroxide vorgeschlagen, die auf der Basis von Aluminiumoxid, Magnesiumoxid und Ceroxid basieren. Das Aluminiumoxid kann in Form eines Spinells mit Magnesium dem Trägeroxid beigemengt werden. Die weitere Aluminiumoxidzugabe und die Zugabe von Ceroxid komplettieren den Aufbau des Trägeroxids.
Trotz der Menge an Vorschlägen für entsprechende Katalysatoren bleibt immer noch eine Aufgabe, weitere, verbesserte Katalysatoren für die Reformierung von Kohlenwasserstoffen anzugeben. Diese sollten eine ausreichende Stabilität und Aktivität aufweisen, um unter möglichst effizienten Bedingungen Wasserstoff generieren zu können. Darüber hinaus sollte ein entsprechender Katalysator eine hohe Robustheit sowie Langlebigkeit aufweisen und möglichst kostengünstig sein. Besonders der starke Anstieg des Rhodiumpreises verlangt eine weitere Optimierung derartiger Katalysatoren u.a. im Hinblick auf deren Aktivität. Vor diesem Hintergrund kann die Substitution mit Platin helfen, welches zwar weniger aktiv in der Dampfreformierung von z.B. Methan ist, aber aufgrund seines deutlich geringeren Preises vorteilhafter eingesetzt werden kann.
Diese und weitere, sich aus dem Stand der Technik ergebende Aufgabenstellungen werden durch einen Substratmonolithen mit den Merkmalen des vorliegenden Anspruchs 1 gelöst. Ansprüche 2 - 6 betreffen bevorzugte Ausgestaltungen des erfindungsgemäßen Katalysators. Anspruch 7 ist auf eine Vorrichtung zur Stromerzeugung gerichtet und Anspruch 8 auf ein Verfahren zur Herstellung der entsprechenden Katalysatoren. Ansprüche 9 - 12 richtet sich auf geeignete Verwendungen desselben.
Dadurch, dass man einen Substratmonolith aufweisend einen Reformierungskatalysator zur Erzeugung von Wasserstoff aus Kohlenwasserstoffen, insbesondere Methan, aufweisend Edelmetalle und mindestens ein Trägeroxid, auf dem die Edelmetalle abgeschieden vorliegen, angibt, wobei die Edelmetalle ausgewählt sind aus der Gruppe bestehend aus Pt, Pd sowie Rh und M1/M2 am Eingangsbereich des Substratmonolithen größer ist als am anderen Ende, wobei M1 = Pt und/oder Pd und M2 = Rh bedeutet, gelangt man sehr einfach, dafür aber nicht minder überraschend zur Lösung der gestellten Aufgabe. M1 und M2 beschreiben dabei die molaren Mengen an Pt und/oder Pd sowie Rh im Substratmonolithen. Gemessen werden diese z.B. einmal vorne im Eingangsbereich (5 mm vom Anfang des Substratmonolithen in Strömungsrichtung entfernt) und einmal im Ausgangsbereich (5 mm vom Ende des Substratmonolithen entgegen der Strömungsrichtung). Der Eingangsbereich des Substratmonolithen ist der Bereich, der als erstes mit dem einströmenden Gas in Kontakt kommt.
Der hier dargestellte erfindungsgemäße Substratmonolith mit einem Reformierungskatalysator zeigt eine extrem vorteilhafte Aktivität verglichen mit den Exemplaren des Standes der Technik. Durch die asymmetrische Verteilung der Edelmetalle entsprechend der vorliegenden Erfindung erhält man einen Katalysator, der auf der einen Seite eine gute
Aktivität zeigt und auf der anderen Seite hinsichtlich des Einsatzes der teuren Edelmetalle optimiert ist. Insbesondere die zonierte Architektur erlaubt, eine produktionstechnisch einfache Ausgestaltung der Erfindung bzgl. der Verteilung der Edelmetalle. Außerdem ist der Katalysator sehr robust gegenüber wechselnden Umgebungsbedingungen und zeigt eine außerordentliche Langzeitstabilität (siehe Tab. 2). Dies war am Prioritätstag so nicht erwartbar.
Der erfindungsgemäße Reformierungskatalysator ist überraschend simpel im Aufbau. Er besteht vorteilhafterweise aus auf einem Trägeroxid abgeschiedenen Edelmetallen, insbesondere Pt und Rh oder nur Pt bzw. Rh ggf. in entsprechenden Zonen oder mit entsprechenden Konzentrationsgradienten. Es hat sich dabei als vorteilhaft erwiesen, wenn die Edelmetalle, insbesondere Pt und Rh auf den Oxiden gemeinsam abgeschieden vorliegen. Gemeinsam abgeschieden meint im vorliegenden Fall, dass keine Differenzierung hinsichtlich der Oxide gemacht wird dahingehend, dass beispielsweise Rh nur auf Ceroxid und Pt nur auf Aluminiumoxid abgeschieden vorliegt. Evt. ist es bei der gemeinsamen Abscheidung die mögliche Legierungsbildung der Edelmetalle, insbesondere durch Pt und Rh, die hier für eine starke Wasserstofferzeugung (CH4 + 2 H2O -> 4 H2 + CO2) förderlich wirkt.
Als Bestandteile des Trägeroxids kommen im Rahmen der Erfindung alle dem Fachmann für diesen Zweck geläufigen Materialien wie AI2O3, CeO2, ZrÜ2, TiÜ2, La2Ü3, BaO, SnÜ2, ZnO, MgO, HfÜ2 und MnÜ2 sowie deren Mischungen oder Mischoxide u.a. in Betracht. Auch ggf. dotierte Mischoxide (z.B. Cer-Zirkon-Mischoxide) können vorliegend eingesetzt werden. Vorteilhafterweise werden vorliegend physikalische Mischungen aufweisend Aluminiumoxid, Ceroxid und/oder Spinell (MgAhO4; https://de. Wikipedia. org/w/index.php?title=Spinell&oldid=224329096) eingesetzt. Die Zusammensetzung des Trägeroxids kann variieren. Vorzugsweise sind Aluminiumoxid, Ceroxid und Spinell als Trägeroxid ausschließlich vorhanden. Mögliche Zusammensetzungen sind beliebig durch physikalische Mischungen erhältlich, wobei vorzugsweise mindestens alle drei Komponenten enthalten sein können. Weitere bevorzugte Mischungen liegen zwischen 5 MgAhC + CeC>2 + 1 ,7 AI2O3 und 20 MgAhC + CeC>2 + 6,9 AI2O3. Besonders bevorzugt ist die Zusammensetzung 8 - 9 MgAhC + CeC>2 + 2 - 4 AI2O3. Geeignete Trägeroxide können auch dem eingangs genannten Stand der Technik entnommen werden.
Besonders geeignete Aluminiumoxide in diesem Zusammenhang sind ausgewählt aus der Reihe bestehend aus Aluminiumoxid und dotiertes Aluminiumoxid. Dotierte
Aluminiumoxide sind beispielsweise Lanthanoxid-, Zirkoniumoxid-, Siliciumoxid-, Cer- oxid-, Bariumoxid- und/oder Titanoxid-dotierte Aluminiumoxide. Mit Vorteil wird Aluminiumoxid, La- oder Cer-dotiertes Aluminiumoxid eingesetzt, wobei Lanthan in Mengen von insbesondere 1 bis 10 Gew.-%, bevorzugt 3 bis 6 Gew.-%, jeweils berechnet als La2Ü3 und bezogen auf das Gewicht des stabilisierten Aluminiumoxides, verwendet wird. Auch im Fall von mit Bariumoxid dotiertem Aluminiumoxid ist der Anteil an Bariumoxid insbesondere 1 bis 10 Gew.-%, bevorzugt 3 bis 6 Gew.-%, jeweils berechnet als BaO und bezogen auf das Gewicht des stabilisierten Aluminiumoxides. Ein besonders geeignetes Aluminiumoxid ist Lanthan-stabilisiertes Aluminiumoxid, das ggf. weiterhin mit Ceroxid, mit Bariumoxid und/oder mit Strontiumoxid dotiert ist. Das Trägeroxid umfasst bevorzugt mindestens ein Aluminiumoxid oder dotiertes Aluminiumoxid. Besonders bevorzugt ist in diesem Zusammenhang insbesondere y-Aluminiumoxid oder La-stabilisiertes y-Alumini- umoxid mit einer BET-Oberfläche von 30 bis 250 m2/g, bevorzugt von 100 bis 200 m2/g (bestimmt nach DIN 66132 - neueste Fassung am Anmeldetag). Solches aktives Aluminiumoxid ist in der Literatur vielfach beschrieben und - wie gesagt - am Markt erhältlich (z.B. von der Firma Sasol®). Ganz bevorzugt ist ein Aluminiumoxid oder dotiertes Aluminiumoxid mit einer Partikelgrößenverteilung von d50 - Wert von < 100 pm, bevorzugt < 70 pm und ganz bevorzugt < 50 pm (Q3-Verteilung, ISO 13320-1 - neueste Fassung am Anmeldetag).
Das Trägeroxid umfasst bevorzugt mindestens ein hochoberflächiges und temperaturstabiles Ceroxid (z.B. EP1435338A1), welches ebenfalls kommerziell erworben werden kann (z.B. von der Firma Solvay®). Ceroxid wird in Mengen von 1 bis 20 Gew.-%, bevorzugt 8 bis 12 Gew.-% im Trägeroxid eingesetzt.
Als dritte Komponente weist das T rägeroxid vorzugsweise mindestens einen Spinell vom MgAhO4-Typ auf. Dieser wird besonders bevorzugt als Hauptbestandteil in Mengen von 50 bis 90 Gew.-%, bevorzugt 60 bis 80 Gew.-% im Trägeroxid eingesetzt. Dieser kann selbst hergestellt (z.B. DE1571299B2; https://de.wi kipedia. orq/w/index.php?title=Spi- nelle&oldid=225306698) oder auch kommerziell erhalten werden. Der Rest an Trägeroxid ist dann vorzugsweise nur obiges Aluminiumoxid.
Es ist von einem besonderen Vorteil, dass der vorliegende Reformierungskatalysator nur die eben genannten Bestandteile aufweist. Insbesondere kommt er ohne weitere Übergangsmetalle bzw. Übergangsmetalloxide aus. Vorteilhafterweise weist der
vorliegenden Katalysator solche Elemente nicht auf, die ausgewählt sind aus der Gruppe bestehend aus Zirkonium, Chrom und Nickel.
Der Reformierungskatalysator liegt in der Regel als normale Beschichtung auf dem Substratmonolithen vor. Vorteilhaft ist diesbezüglich daher die Ausführungsform, bei der der erfindungsgemäße Reformierungskatalysator zusätzliche Binder aufweist. Als Bindemittel sind beispielsweise nicht oder nur wenig katalytisch aktive temperaturstabile Metalloxide, wie SiC>2, AI2O3 und ZrC>2, geeignet. Der Fachmann weiß, welche Materialien hier in Frage kommen. Der Anteil solcher Binder in dem Reformierungskatalysator kann beispielsweise bis zu 10 Gew.-%, vorzugsweise bis zu 5 Gew.-% an der Gesamtmasse des Reformierungskatalysators ausmachen. Bindemittel sind dazu geeignet, ein stärkeres Anhaften der Beschichtung auf einem Träger zu gewährleisten. Hierzu ist eine bestimmte Partikelgröße der Metalloxide im Bindemittel vorteilhaft. Diese kann vom Fachmann entsprechend seinen Forderungen eingestellt werden. Als vorteilhaft hat sich hier z.B. die Zugabe von Solen der oben genannten Elemente zur Beschichtungssuspension erwiesen. Besonders vorteilhaft ist ein Aluminiumsol, wie Nyacol® oder Böhmit (https://de.wi kipedia.org/w/index.php?title=B%C3%B6hmit&oldid=226104395) in diesem Zusammenhang.
Der Reformierungskatalysator weist Edelmetalle, insbesondere Pt und Rh, abgeschieden auf einem Trägeroxid auf. Bevorzugt kommen nur Pt und Rh zum Einsatz. Das molare Verhältnis von Pt zu Rh im Substratmonolithen liegt dabei vorzugsweise bei 1 :2 bis 8:1 , mehr bevorzugt bei 1 :1 bis 5:1 und ganz bevorzugt bei 2:1 bis 3:1. Es kann auch sein, dass kein Pt und nur Rh bzw. Pt und kein Rh in entsprechenden Zonen vorhanden ist (z.B. Fig. 1 c).
Vorliegend variiert das Verhältnis M 1/M2 erfindungsgemäß über die Länge des Substratmonolithen. Pt und/oder Pd sind auf jeden Fall vorne (5 mm vom Eingang in den Substratmonolithen) vorhanden. Besonders bevorzugt befindet sich eine Zone im Eingangsbereich des Substratmonolithen, welche insbesondere Pt aufweist und ein höheres Verhältnis M1/M2 aufweist wie eine Zone, die im Ausgangsbereich des Substratmonolithen positioniert ist. Der Eingangsbereich des Substratmonolithen tritt dabei mit einströmendem Gas zuerst in Kontakt. Die über den gesamten Substratmonolithen ablaufende Reformierungsreaktion ist stark endotherm. Dies führt dazu, dass die Temperatur im Ausgangsbereich signifikant niedriger ist als im Eingangsbereich. Der Substratmonolith muss daher einen für ihn typischen großen Temperaturgradienten standhalten können.
Hierfür vorteilhafte Werte für M1/M2 für vorne (5 mm vom Eingang des Substratmonolithen entfernt) und hinten (5 mm vom Ende des Substratmonolithen entfernt) sind in der folgenden Tabelle 1 angegeben:

Die vorliegende Erfindung bezieht sich auf einen Substratmonolith aufweisend einen Reformierungskatalysator. Letzterer kann durch einen dem Fachmann geläufigen Beschichtungsschritt auf einen Substratmonolithen, vorzugsweise auf ein Durchflusssubstrat aufgebracht werden (DE102019100099A1 sowie dort zitierte Literatur). Ein Filtersubstrat wie ein Wandflussfilter ist in diesem Zusammenhang auch möglich. Durchflusssubstrate sind im Stand der Technik übliche Substratmonolithe, die aus Metall z.B. WO17153239A1 , WO16057285A1 , WO15121910A1 und darin zitierte Literatur) oder keramischen Materialien bestehen können. „Corrugated substrates“ können auch als Durchflusssubstrate angesehen werden. Diese sind dem Fachmann als Träger aus gewellten Blättern, welche aus inerten Materialien bestehen, bekannt. Geeignete inerte Materialien sind zum Beispiel faserförmige Materialien mit einem durchschnittlichen Faserdurchmesser von 50 bis 250 pm und einer durchschnittlichen Faserlänge von 2 bis 30 mm. Bevorzugt sind faserförmige hitzebeständige Materialien aus Siliziumdioxid, insbesondere aus Glasfasern. Bevorzugt werden jedoch feuerfeste Keramiken wie zum Beispiel Cordierit, Siliziumcarbit oder Aluminiumtitanat etc. als Honeycomb-Träger eingesetzt. Die Anzahl der Kanäle dieser Träger pro Fläche wird durch die Zelldichte charakterisiert, welche üblicher Weise zwischen 300 und 900 Zellen pro Quadrat inch (cells per square inch, cpsi) liegt. Die Wanddicke der Kanalwände beträgt bei Keramiken zwischen 0,5 - 0,05 mm.
Die absolute Länge der erfindungsgemäßen Substratmonolithen mit dem Reformierungskatalysatoren kann ebenfalls vom Fachmann eingestellt und an seine Bedürfnisse angepasst werden. Als vorteilhaft hat sich eine Länge von 5,0 - 16,0 cm, bevorzugt 6,0 - 14,0 cm und ganz bevorzugt 7,0 - 13,0 cm für den vorliegenden Einsatzzweck herausgestellt.
Die Gesamtmenge der Beschichtungen im Substratmonolithen wird so ausgewählt, dass der erfindungsgemäße Katalysator insgesamt möglichst effizient genutzt wird. Im Falle eines Durchflusssubstrats kann beispielsweise die Gesamtmenge des Reformierungskatalysators in der Beschichtungen (Feststoffanteil) pro Trägervolumen (Gesamtvolumen des Trägers) zwischen 100 und 300 g/L sein, insbesondere zwischen 120 und 250 g/L liegen. Der Gesamtedelmetallgehalt des Substratmonolithen beträgt vorzugsweise von 0,015 - 5 g/L, mehr bevorzugt von 1 ,0 - 3,0 g/L und besonders bevorzugt von 1 ,6 — 2,2 g/L Trägervolumen. Kommt Platin oder Palladium zum Einsatz, so sollte sich dieses im Bereich von 0, 5 - 2,5 g/L, mehr bevorzugt 1 ,3 - 1 ,9 g/L Trägervolumen in der Beschichtung befinden. Rhodium ist im Reformierungskatalysator in einer Menge von 0,1 - 1 ,0 g/L, mehr bevorzugt 0,3 - 0,4 g/L Trägervolumen in der jeweiligen Komponente vorhanden.
In einer weiter bevorzugten Ausführungsform besitzt der hier besprochene Substratmonolith ein besonderes für den vorliegenden Einsatzzweck vorteilhaftes Design. So kommt vorliegend insbesondere ein gezontes Design in Frage. Bevorzugt ist eine ge- zonte Ausführung wie beispielhaft in Fig. 1 gezeigt. Besonders bevorzugt ist der Substratmonolith dergestalt aufgebaut, dass dieser aufstromseitig eine Beschichtungszone aufweisend Pt auf dem Trägeroxid und abstromseitig eine Beschichtungszone mit einer Metallmischung aufweisend Pt und Rh auf dem Trägeroxid aufweist. Es kann auch vorteilhaft sein, wenn beide Zonen Pt und Rh enthalten und die vordere Zone eine höhere Konzentration an Pt und die hintere eine höhere Konzentration an Rh enthält. Es ist überraschend vorteilhaft, Pt und Rh für eine möglichst effiziente Methanreformierung vor dem Einbringen in den Washcoat zu mischen, wenn sie im Rahmen der Erfindung zusammen in einer Zone oder zusammen im gesamten Substratmonolithen vorkommen (z.B. Fig. 2). Der Fachmann weiß, wie er diesbezüglich vorgehen muss. Es ist auch möglich, die Zonen auf unterschiedliche direkt hintereinander geschaltete Durchflusssubstrate zu verorten. Aufstromseitig meint, dass diese Zone zuerst mit dem umzusetzenden Medium in Kontakt kommt, bevor die andere kontaktiert wird. Abstromseitig ist entsprechend zu verstehen.
Die entsprechende Beschichtung auf dem Substratmonolith wird in einer Menge von 15 bis 200 g/L, insbesondere zwischen 100 und 200 g/L, besonders bevorzugt von etwa 120 - 180 g/L Gesamtträgervolumen eingesetzt. Der Gesamtedelmetallgehalt kann hier im Bereich von 0,01 - 3,0 g/L, mehr bevorzugt 1 ,65 - 2,15 g/L Gesamtträgervolumen in der Beschichtung befinden. Rh ist in vorteilhafter Weise in der/den entsprechenden
Zone(n) mit Gehalten von vorzugsweise 0,07 - 0,5 g/l, besonders 0,1 - 0,35 g/L enthalten. Der Platingehalt in der/den entsprechenden Zone(n) beträgt vorzugsweise ebenfalls 0,07 - 2,0 g/l, weiter vorzugsweise 0,5 - 1 ,3 g/L Gesamtträgervolumen.
Es kann je nach Gaszusammensetzung und Temperaturprofil des Katalysators zusätzlich zu Rh Pt in der abstromseitigen Zone vorhanden sein. Sie enthält vorzugsweise Pt: Rh im molaren Verhältnis 1 :1 , kann aber je nach Gaszusammensetzung und Temperaturprofil des Katalysators andere Verhältnisse von 3:1 - 1 :2 aufweisen. Es kann auch vorteilhaft sein, in dieser Zone als Edelmetall nur Rhodium vorzusehen.
Die bevorzugten Zonen liegen wie schon angedeutet auf einem Substratmonolithen vor. Möglich ist auch, dass diese auf zweien Substratmonolithen vorliegen, die dann direkt hintereinander angeordnet werden. Die Zonenlängen können vom Fachmann gewählt werden. Es hat sich als vorteilhaft erwiesen, wenn im erfindungsgemäßen Katalysator die aufstromseitige Zone aufgrund des starken Temperaturabfalls im Katalysator kürzer als die abstromseitige Zone ausgebildet ist. Das Verhältnis der Zonenlängen beträgt bevorzugt zwischen 50/50 - 30/70 und mehr bevorzugt um 40/60 - 30/70.
Ebenfalls Gegenstand der vorliegenden Erfindung ist eine Vorrichtung zur Stromerzeugung aufweisend einen wie eben skizzierten Substratmonolithen und eine mit diesem in fluidem Kontakt stehende Brennstoffzelle. Derartige Vorrichtungen und deren Ausgestaltung sind dem Fachmann im Prinzip bekannt (z. B. JP2008007359 (A), CN111029628). Der über dem erfindungsgemäßen Reformierungskatalysator auf dem Substratmonolithen hergestellte Wasserstoff wird über eine fluide Verbindung mit der Anode der Brennstoffzelle in Kontakt gebracht. Er wird dann in Wasserstoffionen umgewandelt, die an der Kathode mit Luftsauerstoff zu H2O oxidieren, was an die Umgebungsluft abgegeben werden kann.
Einen weiteren Gegenstand der vorliegenden Erfindung bildet ein Verfahren zur Herstellung eines entsprechenden Reformierungskatalysatorsubstrats, bei dem man den Substratmonolithen mit einer Beschichtungssuspension aufweisend die Bestandteile des erfindungsgemäßen Reformierungskatalysators in Wasser beschichtet, anschließend trocknet und kalziniert und abschließend bei einer Temperatur von 500 - 600°C für max. 2 Stunden tempert.
In einem ersten Schritt wird bevorzugt eine Beschichtungssuspension aus den Träger- oxidbestandteilen und ggf. Bindemitteln in Wasser hergestellt. Dann wird diese
Suspension mit Lösungen von in Wasser löslichen Edelmetallverbindungen, insbesondere Rh-Verbindungen und ggf. Pt-Verbindungen versetzt. Die Edelmetalle werden so bevorzugt durch Mischung und anschließende Injektion auf das gesamte Trägeroxid gemeinsam abgeschieden. Eine getrennte Herstellung der mit Edelmetall versehenen Oxide und deren nachträgliche Vermengung ist ebenfalls möglich. Die Herstellung entsprechender Suspensionen zur Beschichtung von Substraten ist dem Fachmann hinlänglich aus dem Bereich der Herstellung von Autoabgaskatalysatoren bekannt (z.B. DE202016008848A1).
Diese Suspension wird anschließend auf einen Substratmonolithen, insbesondere ein Durchflusssubstrat aufgebracht. Auch diese Verfahrensweisen sind dem Fachmann z.B. aus dem Gebiet der Autoabgaskatalysatoren geläufig (z.B. W02020141188A1 sowie dort zitierter Literatur). Die Zonen können nach dem Fachmann geläufigen Methode beschichtet werden (z.B. EP1273344A1 , EP2533901A1). Danach wird der beschichtete Substratmonolith ggf. getrocknet und kalziniert. Es hat sich als vorteilhaft erwiesen, wenn der beschichtete Substratmonolith abschließend noch bei etwas höherer Temperatur getempert wird, um organische Bestandteile der Beschichtung restlos in Form von beispielsweise CO2 oder NOx auszutreiben. Zudem wird so ermöglicht, dass eine Massenbilanz auf Oxidbasis aufgestellt werden kann.
Insbesondere ist vorteilhaft, wenn eine Trocknung des beschichteten Substratmonolithen bei 100 - 150°C, vorzugsweise 110 - 130°C erfolgt. Die Kalzinierungstemperatur sollte nicht allzu hoch sein. Sie liegt bevorzugt bei 300°C bis max. 500°C, vorzugsweise 320°C bis 400°C. Anschließend erfolgt die Temperung des Katalysators für bevorzugt max. 6 Stunden, mehr bevorzugt max. 4 Stunden und besonders bevorzugt für bis zu 3 oder 2 Stunden bei einer Temperatur von 400 - 600°C, vorzugsweise 520 - 580°C. Anschließend ist der Reformierungskatalysator auf dem Substratmonolithen fertig für den Einbau in die erfindungsgemäße Vorrichtung.
Ebenfalls Gegenstand der vorliegenden Erfindung ist die Verwendung eines erfindungsgemäßen Substratmonolithen aufweisend einen Reformierungskatalysators zur Erzeugung von Wasserstoff aus Kohlenwasserstoffen, insbesondere Methan. Bei Methan handelt es sich um den stabilsten Kohlenwasserstoff. Er ist vergleichsweise schlecht katalytisch umzusetzen. Allerdings bildet er den Hauptbestandteil des Erdgases. Der erfindungsgemäße Reformierungskatalysator ist in der Lage, Methan in ausreichender Art und Weise umzusetzen. Die Umsetzung erfolgt dabei vorzugsweise adiabatisch bei Temperaturen von 300 - 900 °C, vorzugsweise 650 - 800 °C in einer Atmosphäre aus
vorzugsweise Methan, Wasserdampf und durch eine mögliche Abgasrückführung zusätzlich CO, CO2 und H2. Bevorzugt ist eine Verwendung, bei der der Wasserstoff aus Erdgas (CNG, LNG) hergestellt wird.
Der erfindungsgemäße Substratmonolith wird für die Reformierung von Kohlenwasserstoffen eingesetzt. Er erzeugt eine überraschenderweise große Menge an Wasserstoff beim Überleiten von Kohlenwasserstoffen, insbesondere Methan, bei erhöhten Temperaturen. Da die ablaufenden Reaktionen einen endothermen Charakter haben ist es von Vorteil, den Wärmeverlust an die Umgebung durch die Isolierung so weit wie möglich zu minimieren, um einen Wärmeabfluss möglichst klein zu halten. Daher ist es von Vorteil bei der erfindungsgemäßen Verwendung, wenn diese Verwendung unter adiabatischen Bedingungen stattfindet, also kaum bis gar kein Wärmeaustausch in beide Richtungen, mit bzw. von der Umgebung erfolgt. Bevorzugt sollte die Verwendung so gestaltet werden, dass der Wärmeaustausch mit der Umgebung zwischen Null und 15%, bevorzugt weniger als 10% und ganz bevorzugt weniger als 5% bezogen auf die zugeführte Wärmemenge in Form der aufgeheizten Reaktionsgase über den Substratmonolithen beträgt. Der Fachmann weiß, wie er den Substratmonolithen gegenüber der Umgebung isolieren muss, um diese Werte zu erreichen.
In einer weiteren bevorzugten Verwendung wird der so erzeugte Wasserstoff zur Stromerzeugung in einer Brennstoffzelle benutzt. Weitere bevorzugte erfindungsgemäße Verwendungen sind sowohl im mobilen (Fahrzeuge) als auch im stationären Bereich (Industrieanlagen) zu finden.
Durch Beschichtung z.B. eines aus Cordierit bestehenden Durchflusssubstrates mit einem auf den entsprechenden Trägeroxiden befindlichen Rh-haltigen und Pt und/oder Pd-haltigen Beschichtungsmedium und anschließender thermischer Behandlung wird ein Reformierungskatalysatorsubstrat hergestellt, das aus Kohlenwasserstoffen, insbesondere Methan in einer hoch wasserhaltigen und sauerstofffreien Reaktionsatmosphäre und bei erhöhten Temperaturen Wasserstoff erzeugt. Besonders aktiv ist hierbei die Anordnung, bei der die Edelmetalle ausgewählt sind aus der Gruppe bestehend aus Pt, Pd sowie Rh und M1/M2 Eingang des Katalysators größer ist als am Ausgang, wobei M1 = Pt und/oder Pd und M2 = Rh bedeutet. Hierdurch wird eine optimale Balance zwischen ausreichender Aktivität und möglichst geringem Edelmetallpreis erreicht.
Der Reformierungskatalysator ist langzeitstabil und bei einem angestrebten Dauereinsatz von über 50.000 Std. sowie bei sehr harschen Bedingungen auch gegen Ende
seiner Lebenszeit noch ausreichend aktiv, um entsprechend Wasserstoff zu erzeugen. Dabei liegt innerhalb des Reformierungskatalysators aufgrund der endothermen Reaktion ein sehr starker Temperaturgradient vor, der bei den angestrebten Applikationsparametern bis zu 200 °C betragen kann. Der erfindungsgemäße Reformierungskatalysa- tor schafft es, diesen Anforderungen gerecht zu werden.

Beispiele:
Zur Herstellung der Katalysatoren werden Cordieritsubstrate von NGK (4,66“ x 4,66“ x 5,00“, 4,3/300) mit einem Washcoat beschichtet. Andere Durchflusssubstrate, die insbesondere andere Zelldichten und Wandstärken haben und ebenfalls aus Cordierit bestehen (z. B. 5,66“ x 5,66“ x 5,00“, 4/400) sind ebenfalls möglich. Auch metallische Substrate sind einsetzbar. Die katalytische Aktivität ist nicht substratabhängig.
Zur Herstellung des Washcoats werden zuerst das Trägeroxid (Puralox® SCFa 110 von Sasol) sowie der AIO(OH) - Binder (Nyacol® AL20 von Nyacol) in Wasser nacheinander dispergiert. Anschließend werden die Edelmetalllösungen injektiert. Für die Zonen der Katalysatoren, die beide Edelmetalle enthalten, werden die Platinnitrat- und Rhodiumnitratlösungen vor der Injektion gemischt und mit Wasser verdünnt. Nach 30 min Rührzeit wird der pH - Wert > 7 gestellt und der Washcoat im Kreis gemahlen. Die Zielpartikelgrößenverteilung liegt bei einem dso - Wert von 4,5 - 5,5 pm und bei einem dgo - Wert von 10,6 - 14,8 pm.
Je nach Feststoffgehalt auf Oxidbasis, der idealerweise bei 33 - 36 % liegt und der Rheologie des Washcoats, kann er mittels Salpetersäure (HNO3), Tetraethylammoniumhyd- roxid (TEAH) oder Essigsäure (HCOOH) zur leichteren Beschichtbarkeit eingestellt werden.
Letztendlich wird das Substrat in einer Haltevorrichtung senkrecht eingespannt und der Washcoat nun von unten in das Substrat bis zur gewünschten Höhe gepumpt sowie anschließend wieder abgesaugt. Durch Auswiegen nach einem Trocknungs- und Kalzinierschritt wird die ggf. noch fehlende Masse ermittelt und ggf. nachbeschichtet.
In einem alternativen Beschichtungsverfahren wird der Washcoat auf das senkrecht ausgerichtete Substrat vorgelegt. Durch Anlegen von Unterdrück wird er anschließend durch das Substrat gesaugt. Durch Auswiegen nach einem Trocknungs- und Kalzinierschritt wird die ggf. noch fehlende Masse ermittelt und von der anderen Seite nachbeschichtet. Neben diesem Beschichtungsverfahren kann der benötigte Washcoat ebenso vor der Beschichtung ermittelt werden und in zwei Schritten hälftig den ggf. vorhandenen Zonen entsprechend von beiden Seiten in das Substrat eingesaugt werden.
Der letzte Schritt besteht in der thermischen Behandlung des Katalysators. Nach einer Trocknung bei 100 - 120 °C und einer Kalzinierung bei 350 °C für jeweils ca. 15 min nach jedem Beschichtungsschritt, erfolgt eine Temperung bei 550 °C für 2 Stunden.
Es wurden folgende Substratmonolithe hergestellt:

Beispiel 2 - Inlet: 23,74 g/ft3 Pt, 2,77 g/ft3 Rh (4,52:1) Outlet: 13,26 g/ft3 Pt, 7,0 g/ft3 Rh (1 :1)
Beispiel 3 - Inlet: 2,0 g/ft3 Pt, 5,0 g/ft3 Rh (0,21 :1) Outlet: 35 g/ft3 Pt, 4,77 g/ft3 Rh (3,87:1)
Beispiel 4 - Homogen beschichtet: 37 g/ft3 Pt, 9,77 g/ft3 Rh (2:1)
Alle zonierten Beispiele sind 30/70 zoniert.
Zur Testung werden 1“ x 3“ Bohrkerne aus dem beschichteten Katalysator entnommen und in einem adiabatischen Quarzglasreaktor auf ihren Methanumsatz getestet.
Die hauptsächlich getestete Reaktionsgasmischung besteht aus 5,9 % CH4, 21 ,9 % H2O, 1 ,8 % CO, 12,9 % CO2, 7,5 % H2 sowie N2 zur Balance bei einer Raumgeschwindigkeit von 25.000 1/h. Die Messung beginnt bei 150 °C Gastemperatur. Mit 10 K/min wird bis 700 °C geheizt. Bei Erreichen dieser maximalen Temperatur wird diese noch für 30 Minuten konstant gehalten, worauf die Messung endet. Abschließend wird in der Reaktionsgasatmosphäre bis auf 450 °C abgekühlt und dann bis auf Raumtemperatur in Luft.
Aus der Methaneingangskonzentration vor dem Umsatz des Methans und der Konzentration bei maximaler Reaktortemperatur wird der Methanumsatz berechnet, der ein Maß für die Aktivität des Katalysators ist.
Neben der Testung von Frischkatalysatoren ist die Simulation von Alterungen der Katalysatoren notwendig, um die Langzeitstabilität und Langzeitaktivität bewerten zu können. Dazu wurden die hergestellten Katalysatorbohrkerne für ca. 50 Stunden bei 850 °C in einer durchströmenden Atmosphäre von Formiergas (3,3 % H2, N2) und 44 % H2O gealtert. Die Abnahme der katalytischen Aktivität nach der Alterung ist ein Maß für die Langzeitstabilität und Langzeitaktivität der Katalysatoren.

Generell steigt der Methanumsatz mit zunehmendem Platingehalt im Eingangsbereich. Der auf den ersten Blick niedrig erscheinende Methanumsatz hängt damit zusammen, dass nur kleine Bohrkerne und keine Vollkatalysatoren getestet wurden, die Menge an Reaktionsgasen aber in etwa der Hälfte der beabsichtigten Gasmenge entsprach, die durch einen Vollkatalysator geleitet werden soll.
Claims
1 . Substratmonolith aufweisend einen Reformierungskatalysator zur Erzeugung von Wasserstoff aus Kohlenwasserstoffen, insbesondere Methan, aufweisend Edelmetalle und mindestens ein Trägeroxid, auf dem die Edelmetalle abgeschieden vorliegen, dadurch gekennzeichnet, dass die Edelmetalle ausgewählt sind aus der Gruppe bestehend aus Pt, Pd sowie Rh und M1/M2 am Eingangsbereich des Substratmonolithen größer ist als am anderen Ende, wobei M1 = Pt und/oder Pd und M2 = Rh bedeutet.
2. Substratmonolith nach Anspruch 1 , dadurch gekennzeichnet, dass das Trägeroxid einen MgAhC -Spinell sowie CeC>2 und AI2O3 aufweist.
3. Substratmonolith nach Anspruch 1 oder 2, dadurch gekennzeichnet, dass dieser keine Elemente ausgewählt aus der Gruppe bestehend aus Zirkonium, Chrom und Nickel aufweist.
4. Substratmonolith nach Anspruch 1 , 2 oder 3, dadurch gekennzeichnet, dass dieser einen Binder aufweist.
5. Substratmonolith nach einem der Ansprüche 1 - 4, dadurch gekennzeichnet, dass das molare Verhältnis von Pt zu Rh bei 1 :2 zu 8:1 liegt.
6. Substratmonolith nach Anspruch 5, dadurch gekennzeichnet, dass dieser mindestens 2 Zonen aufweist und beide Zonen Pt und Rh enthalten und die vordere Zone eine höhere Konzentration an Pt und die hintere eine höhere Konzentration an Rh enthält.
7. Vorrichtung zur Stromerzeugung aufweisend einen Substratmonolithen nach Anspruch 1 - 6 und eine mit diesem in fluidem Kontakt stehende Brennstoffzelle.
8. Verfahren zur Herstellung eines Substratmonolithen der Ansprüche 1 - 6, dadurch gekennzeichnet, dass man den Substratmonolithen mit einer Beschichtungssuspension aufweisend die Bestandteile des Reformierungskatalysators in Wasser beschichtet, anschlie- ßend trocknet und/oder kalziniert und abschließend bei einer Temperatur von 400 - 600°C für max. 6 Stunden tempert.
9. Verwendung eines Substratmonolithen nach einem der Ansprüche 1 - 6 zur Erzeugung von Wasserstoff aus Kohlenwasserstoffen.
10. Verwendung nach Anspruch 9, dadurch gekennzeichnet, dass diese unter adiabatischen Bedingungen stattfindet.
11. Verwendung eines Katalysators nach Anspruch 9 oder 10, dadurch gekennzeichnet, dass der Wasserstoff aus Erdgas (CNG, LNG) hergestellt wird.
12. Verwendung nach einem der Ansprüche 9 bis 11 , dadurch gekennzeichnet, dass der erzeugte Wasserstoff zur Stromerzeugung in einer Brennstoffzelle dient.
