- Die vorliegende Erfindung betrifft ein Verfahren zur Herstellung eines Bauteils mit einer Verbundstruktur aus einem Faserverbundwerkstoff und einem metallischen Werkstoff, bei dem in einer Verfahrensalternative mindestens ein Formteil aus dem Faserverbundwerkstoff in eine Gießform eingebracht und wenigstens ein Abschnitt des Formteils in einem Gießprozess mit dem metallischen Werkstoff umgossen wird. Bei dem Faserverbundwerkstoff kann es sich um einen faserverstärkten Kunststoff handeln, insbesondere um einen Kohlenstofffaser-verstärkten Kunststoff (CFK), der beispielsweise mit Aluminium umgossen wird.
- Durch eine Verbindung metallischer Strukturen mit faserverstärkten Kunststoffen lassen sich leichte und zugleich mechanisch belastbare Werkstoffverbunde herstellen. Eine derartige Kombination von Werkstoffen wird auch als Hybrid- oder Verbundstruktur bezeichnet. Zur Herstellung besonders leichter Strukturen bietet sich die Verbindung der Werkstoffe Aluminium und CFK an, sowie Modifikationen dieser Werkstoffklassen wie bspw. Aluminiumlegierungen oder andersartig faserverstärkte Kunststoffe wie z.B. glasfaserverstärkte Kunststoffe (GFK). Weiterhin stehen auch andere Metalle bzw. Metalllegierungen zur Verfügung. Dies gilt auch für das erfindungsgemäße Verfahren.
- Die Verbindung zwischen Faserverbundwerkstoffen und Metallwerkstoffen erfolgt in vielen Fällen durch Niet- oder Klebeverbindungen. Weiterhin ist es bspw. aus der
DE 10 2009 048 709 A1 bekannt, eine derartige Verbundstruktur durch einen Gießprozess herzustellen. Hierbei wird ein Formteil aus dem Faserverbundwerkstoff in eine Gießform eingebracht und mit der Metallschmelze umgossen. Die Metallschmelze dringt dabei zumindest teilweise in den Faserverbundwerkstoff ein und umhüllt die dort vorhandenen Fasern. Dies führt zu einer stoffschlüssigen Verbindung zwischen den beiden Werkstoffen. In einer Ausgestaltung wird diese stoffschlüssige Verbindung lediglich in einigen Oberflächenbereichen des Formteils hergestellt, wobei die anderen Bereiche mit einer thermischen Isolierschicht bedeckt werden, um Beschädigungen des Faserverbundwerkstoffes durch die hohe Temperatur der Metallschmelze beim Gießprozess zu vermeiden. - Die bekannten Nietverbindungen sowie die oben beschriebene Verbindung auf Basis eines Gießprozesses führen zu einem elektrischen Kontakt zwischen den zu fügenden Werkstoffen. Gerade im Falle von CFK kann dies jedoch zu elektrochemisch induzierter Korrosion an den Verbindungsstellen führen. Da die Kohlenstofffasern elektrochemisch edler sind als bspw. Aluminium kann sich dieses daher bei Wechselwirkung mit einem Elektrolyten als korrosivem Medium an den Kontaktstellen zu den Kohlenstofffasern lokal auflösen, wodurch es zur Schädigung des Verbundes kommt. Das direkte Eingießen von Kohlenstofffasern kann auch zu einer Carbidbildung führen, die aus Festigkeits- und Korrosionsgründen unvorteilhaft ist.
- Durch eine Klebeverbindung wird diese Problematik vermieden, da ein elektrisch isolierender Klebstoff eingesetzt werden kann, der zwischen den beiden Werkstoffen eine elektrisch isolierende Zwischenschicht bildet. Zur Erzielung einer ausreichend hohen Haltekraft der Verbindung zwischen dem Faserverbundwerkstoff und dem Metall ist jedoch eine Vorbehandlung oder zusätzliche Beschichtung des Metalls erforderlich, um langzeitstabile Klebeverbindungen zu erhalten.
- Die
DE 10 2010 050 970 A1 offenbart ein Verfahren zur Herstellung eines Bauteils mit einer Verbundstruktur aus einem Faserverbundwerkstoff und einem metallischen Werkstoff, bei dem zumindest der Abschnitt des Formteils, der mit dem metallischen Werkstoff umgossen wird, vor dem Gießprozess mit einer Umhüllung versehen wird. Für die Umhüllung wir dabei eine thermisch stabile Schicht gewählt. - Die
DE 102 05 958 A1 zeigt die Nutzung einer strukturierten Oberfläche bei der Herstellung eines Leichtmetallbauteils mit einem Eingussteil. - Die
WO 2005/084852 A1 beschreibt einen Aufbau eines Verbundbauteils, das eine Blechstruktur und eine an dieser zumindest teilweise angegossene Leichtmetallstruktur umfasst. Zur Verhinderung eines direkten Kontaktes zwischen der Leichtmetallstruktur und der Blechstruktur in einem Grenzbereich der Oberfläche der Blechstruktur ist eine elektrische Isolationsschicht in diesem Grenzbereich angeordnet. - Die Aufgabe der vorliegenden Erfindung besteht darin, ein Verfahren zur Herstellung eines Bauteils mit einer Verbundstruktur aus einem Faserverbundwerkstoff und einem metallischen Werkstoff bereitzustellen, mit dem elektrochemische Korrosion vermieden werden kann und das sich in einfacher Weise realisieren lässt.
- Die Aufgabe wird mit den Verfahren gemäß den Patentansprüchen 1 und 2 gelöst. Vorteilhafte Ausgestaltungen der Verfahren sind Gegenstand der abhängigen Patentansprüche oder lassen sich der nachfolgenden Beschreibung sowie den Ausführungsbeispielen entnehmen.
- Bei dem vorgeschlagenen Verfahren zur Herstellung eines Bauteils mit einer Verbundstruktur aus einem Faserverbundwerkstoff und einem metallischen Werkstoff wird in einer ersten Verfahrensalternative mindestens ein Formteil aus dem Faserverbundwerkstoff in eine Gießform eingebracht und wenigstens ein Abschnitt des Formteils in einem Gießprozess mit dem metallischen Werkstoff umgossen. Das Verfahren zeichnet sich dadurch aus, dass zumindest der Abschnitt des Formteils, der mit dem metallischen Werkstoff umgossen wird, vor dem Gießprozess mit einer elektrisch isolierenden Umhüllung umgeben wird, die einen Kontakt des Faserverbundwerkstoffes und des metallischen Werkstoffes während und nach dem Gießprozess verhindert und form- und/oder kraftschlüssig mit dem Formteil und dem Metall verbunden wird. Die Umhüllung wird hierzu aus einem Material gewählt wird, das durch den Gießprozess zumindest zum Teil erweicht oder schmilzt, und als eigenständiges Bauteil bereitgestellt.
- In einer zweiten Verfahrensalternative wird zunächst die elektrisch isolierende Umhüllung für das Formteil in die Gießform eingebracht und in einem Gießprozess mit dem metallischen Werkstoff umgossen. Das Formteil wird dann erst zu einem späteren Zeitpunkt mit der elektrisch isolierenden Umhüllung verbunden. Dies kann ebenfalls über Form- und/oder Kraftschluss erfolgen. So kann das Formteil beispielsweise durch einen thermischen Prozess, insbesondere bei einer Umhüllung, die zumindest teilweise aus einem thermoplastischen Kunststoff gebildet ist, oder auch über eine Klebeverbindung mit der Umhüllung verbunden werden. Die Umhüllung wird dabei selbstverständlich so dimensioniert und mit dem Metall vergossen, dass das Formteil nach dem Gießprozess in die Umhüllung eingesetzt werden kann und durch die Umhüllung vom Metall isoliert ist.
- Die Oberfläche des Formteils und/oder der Umhüllung wird vorzugsweise mit einer makroskopischen Struktur versehen, die den Formschluss zwischen Umhüllung und Formteil bzw. zwischen Umhüllung und Metall gewährleistet. Die Struktur kann bereits bei der Herstellung des Formteils und/oder der Umhüllung erzeugt oder auch nachträglich in die Oberfläche eingebracht werden.
- Als Faserverbundwerkstoff wird vorzugsweise ein CFK eingesetzt. Der metallische Werkstoff wird aus dem gewünschten Metall oder einer entsprechenden Metalllegierung gebildet, vorzugsweise aus Aluminium oder einer Aluminiumlegierung. Das vorgeschlagene Verfahren ermöglicht dabei die Herstellung einer form- und/oder kraftschlüssigen Fügeverbindung eines Faserverbundwerkstoffes und eines Metalls über die Umhüllung, die zugleich eine elektrische Isolation zur Vermeidung elektrochemischer Korrosion zwischen den zu fügenden Werkstoffen bietet. Die Umhüllung, im Folgenden auch als Inlay bezeichnet, wirkt dabei als elektrochemische Trennschicht zwischen den beiden Werkstoffen. Sie vermeidet auch das Infiltrieren der Metallschmelze während des Gießprozesses in den Faserverbundwerkstoff und kann bei geeigneter Materialwahl auch Einflüsse der unterschiedlichen Wärmeausdehnung der beiden zu fügenden Werkstoffe auf die Verbindungsfestigkeit zumindest teilweise ausgleichen, wie weiter unten noch erläutert wird.
- Durch die gießtechnische Herstellung der Bauteile kann mit geringem Fertigungs- und Materialaufwand eine endformnahe Geometrie des Bauteils aus der Verbundstruktur erhalten werden. So kann bspw. ein auf Endmaß gefertigtes CFK-Element oder ein CFK-Halbzeug mit der als Zwischenschicht dienenden Umhüllung direkt mit schmelzflüssigem Metall umgossen werden. Damit wird das CFK mit der Umhüllung durch direkten Form- und/oder Kraftschluss vom erstarrten Metall umschlossen und mit diesem verbunden. Auf diese Weise können sowohl einfache Materialverbunde als auch direkte Bauteil-Bauteil oder Bauteil-Halbzeug Verbunde hergestellt werden.
- Die Umhüllung besteht aus einem elektrisch nicht leitfähigen Werkstoff, in Abhängigkeit von der Verfahrensvariante bspw. aus einem thermoplastischen Polymer, einem duroplastischen Polymer, einer Kombination aus thermoplastischem und duroplastischem Polymer, einer Keramik oder einem Lack. Beispiele für geeignete Materialien für die Umhüllung sind PA (Polyamid), PPS (Polyphenylensulfid), PC (Polycarbonat), LCP (Liquid Crystal Polymer), POM (Polyoxymethylen), PEEK (Polyetheretherketon), PI (Polyimid) oder PAI (Polyamidimid). Die Umhüllung wird als eigenständiges Bauteil hergestellt und anschließend auf das Formteil aufgesteckt bzw. das Formteil in dieses Bauteil eingesteckt. Bei der zweiten Verfahrensalternative wird dieses Bauteil ohne das Formteil in die Gießform eingesetzt. Dieses eigenständige Bauteil kann beispielsweise in Form einer Hülse, eines Dübels, vorzugsweise ebenfalls mit einer entsprechend geriffelten Oberflächenstruktur, oder auch einer Buchse wie bei einem Steckverbinder ausgebildet sein. Eine derartige Umhüllung, die vorzugsweise wie bei einem Dübel auch einen seitlich überstehenden Rand aufweist, lässt sich einfach handhaben, kann auf einfache Weise mit einer geeigneten Oberflächenstrukturierung versehen oder hergestellt werden und kann in den unterschiedlichen Verfahrensvarianten eingesetzt werden.
- Die Umhüllung wird bei dem Verfahren aus einem Material gewählt, das bei dem anschließenden Kontakt mit der Metallschmelze thermisch nicht oder zumindest nicht vollständig zerstört wird, so dass die elektrische Isolationsfunktion auch nach der Herstellung des Bauteils aufrechterhalten wird. Das Material der Umhüllung kann bei Kontakt mit der Metallschmelze in der zweiten Verfahrensvariante thermisch so beständig sein, dass die Umhüllung nicht aus der Festphase umgewandelt und nicht thermisch beschädigt oder zerstört wird, bspw. bei Wahl eines duroplastischen Werkstoffes oder einer Keramik. Das Material kann in der zweiten Verfahrensvariante auch so gewählt sein bzw. wird in der ersten Verfahrensvariante so gewählt, dass es thermisch nicht formbeständig ist, so dass es aufgrund der Wärmeenergie aus der Metallschmelze von der Fest- in die Flüssigphase überführt oder erweicht wird, ggf. seine Formgebung (Kontur) verändern kann, und nach Abkühlen der Metallschmelze wieder in die Festphase zurückgeführt wird, ohne durch den thermischen Einfluss seine isolierenden Werkstoffeigenschaften zu verlieren. Ein Beispiel hierfür ist ein thermoplastischer Werkstoff. Auch eine Kombination eines thermoplastischen Materials mit einem duroplastischen Material ist möglich. Vorzugsweise bildet in diesem Fall das duroplastische Material den inneren Kern der Umhüllung, der außen von dem thermoplastischen Material umgeben ist. Das Material der Umhüllung darf unabhängig von den obigen Varianten bei Kontakt mit der Metallschmelze keine Auswirkungen auf die Qualität der schmelzflüssigen und erstarrenden Metallschmelze haben, vorzugsweise keine Ausgasungen oder Werkstoffrückstände bewirken, die zu Porositäten oder Fehlstellen in der metallischen Gussmatrix führen.
- Die Fügestelle zwischen dem Faserverbundwerkstoff und der Umhüllung sowie zwischen der Umhüllung und dem metallischen Werkstoff wird in einer vorteilhaften Ausgestaltung so ausgeführt, dass eine formschlüssige Verbindung zwischen diesen Bestandteilen hergestellt wird. Hierzu wird vorzugsweise die Oberfläche des Formteils durch eine Rippen-, Kanten- oder Wellenstruktur, durch Hinterschneidungen, Aussparungen oder Löcher oder Kombinationen hieraus modifiziert. Durch diese Strukturen wird ein Formschluss mit der Umhüllung bzw. dem Inlay erreicht. Alternativ oder zusätzlich können derartige Strukturen auch im Inlay vorgenommen werden. Eine derartige Struktur bzw. Kontur kann auch im Vorfeld in das Faserverbundelement einlaminiert werden, indem die Faserausrichtung dieses Elementes entsprechend ausgeführt wird, so dass die Fasern für diese Herstellung der Kontur nicht zerstört werden müssen. Zur Herstellung von Hinterschneidungen im Faserverbundelement (vgl.
Fig. 4 ) können bei Herstellung des Faserverbundelementes die Fasern entsprechend gelegt werden, so dass sie für die Bildung der Hinterschneidungen nicht durchtrennt oder geschädigt werden müssen. Alternativ kann selbstverständlich das Faserverbundelement auch nachträglich mechanisch bearbeitet werden, um diese Kontur einzuarbeiten. Dies kann bspw. durch Bohren, Fräsen, Schneiden oder Sägen erfolgen. - Die formschlüssige Verbindung zwischen dem Formteil und der Umhüllung kann in der ersten Verfahrensalternative bereits vor dem Gießprozess realisiert werden oder erst während des Gießprozesses entstehen. Aufgrund der als separater Hohlkörper bzw. eigenständiges Bauteil bereitgestellten Umhüllung, bspw. aus einem thermoplastischen Material, kann die formschlüssige Verbindung zum Formteil in einem nach dem Einstecken des Formteils in die Umhüllung erfolgenden thermischen Behandlungsschritt erfolgen. Dieser thermische Behandlungsschritt kann bspw. durch die hohe Temperatur beim Gießprozess selbst, durch eine Wärmebehandlung des Gussteils nach dem Gießprozess oder auch nachträglich durch lokale Erwärmung, z.B. durch induktives Erhitzen, oder im Rahmen z. B. eines Ofenprozesses erfolgen, wie er zur Lackhärtung z. B. im KTL-Ofen (KTL: kathodische Tauchlackierung) durchgeführt wird.
- In einer Ausgestaltung des Verfahrens wird zusätzlich ein Kraftschluss durch Erstarrungsschrumpf der Umhüllung bzw. des Inlays zwischen der Umhüllung bzw. dem Inlay und dem Formteil erzeugt.
- Die Umhüllung wird vorzugsweise ebenfalls mit einer makroskopischen Oberflächenstruktur zum metallischen Werkstoff hin versehen, um einen Formschluss mit dem metallischen Werkstoff zu erreichen. Die entsprechende Oberflächenstruktur bzw. Kontur kann bei der ersten Verfahrensalternative während der Fertigstellung des Verbundes aus Formteil und Umhüllung oder im Nachgang dazu durch äußere Bearbeitung erfolgen. Das Zwischenprodukt des Formteils mit der Umhüllung wird in diesem Fall schließlich in eine für den Metallguss vorgesehene Gießform eingelegt, positioniert und fixiert. Anschließend erfolgt die Herstellung des Formschlusses zwischen diesem Verbund und dem Metall durch Umgießen mit Metallschmelze, wobei die Umhüllung keine Auswirkung auf die Guss- oder Gefügequalität des vergossenen Metalls bewirkt. Das umgebende Metall weist nach Fertigstellung der Fügeverbindung keinen direkten und elektrisch leitenden Kontakt mit dem Faserverbundwerkstoff auf. Bei der Erstarrung der Metallschmelze entsteht Erstarrungsschrumpf, der zusätzlich einen Kraftschluss auf die Umhüllung und ggf. auch über die Umhüllung auf das Formelement bewirkt. Abhängig vom angewendeten Gießverfahren kann dieser Kraftschluss ggf. durch Nachverdichtung, z.B. im Druckgießverfahren, verstärkt, geregelt und definiert eingestellt werden.
- In einer vorteilhaften Ausgestaltung wird die Verbindungsschicht bzw. das Inlay aus einem Material gewählt, dessen thermischer Ausdehnungskoeffizient zwischen dem des Faserverbundwerkstoffes und dem des verwendeten Metalls liegt. Damit werden die durch unterschiedliche Wärmeausdehnung der beiden Werkstoffe an den Kontaktflächen auftretenden Kräfte durch die Umhüllung verringert, so dass die Dauerhaltbarkeit der Fügeverbindung bei wechselnden Temperaturbedingungen erhöht wird.
- Das mit dem Verfahren hergestellte Bauteil besteht entsprechend aus einer Verbundstruktur aus einem Faserverbundwerkstoff und einem metallischen Werkstoff und weist mindestens ein Formteil aus dem Faserverbundwerkstoff auf, von dem wenigstens ein Abschnitt in einer Matrix aus dem metallischen Werkstoff eingebettet ist. Dieser Abschnitt des Formteils ist dabei form- und/oder kraftschlüssig mit einer elektrisch isolierenden Umhüllung umgeben, die einen Kontakt des Faserverbundwerkstoffes mit dem metallischen Werkstoff verhindert. Das Bauteil weist die entsprechenden Materialien und Oberflächenstrukturen des Formteils und der Umhüllung auf. Derartige Bauteile können in vielen technischen Bereichen eingesetzt werden, in denen es auf eine leichte und mechanisch belastbare Komponente ankommt. Dies betrifft bspw. die Bereiche der Automobilindustrie, der Luftfahrt, der Schienenfahrzeuge, des Anlagenbaus oder der Windkraftanlagen.
- Das vorgeschlagene Verfahren sowie das zugehörige Bauteil werden nachfolgend anhand von Ausführungsbeispielen in Verbindung mit den Zeichnungen nochmals näher erläutert. Hierbei zeigen:

Figur 16 . - Im Folgenden werden verschiedene Beispiele für die erfindungsgemäße Herstellung eines Bauteils aus einer Verbundstruktur aus einem CFK als Faserverbundwerkstoff und Aluminium als metallischem Werkstoff dargestellt. Es ist offensichtlich, dass sich diese Beispiele auch auf andere Faserverbundwerkstoffe und andere metallische Werkstoffe übertragen lassen.

Figur 1 zeigt hierzu eine schematische Darstellung eines Querschnitts durch ein Formteil 1 aus einem CFK Faser-Laminat, in der die einzelnen Fasern 6 dieses Faserverbundwerkstoffes angedeutet sind. Beim vorgeschlagenen Verfahren wird zur Erzeugung eines Formschlusses mit der späteren Umhüllung ein derartiges Faser-Laminat mit einer makroskopisch strukturierten Oberfläche bereitgestellt bzw. erzeugt, wie dies beispielhaft in denFiguren 2 und 3 dargestellt ist.Figur 2 zeigt hierbei ein entsprechend strukturiertes Formteil 1, bei dem die Strukturierung durch Einbringen von Öffnungen 4 bzw. Löchern erreicht wird.Figur 3 zeigt eine Oberflächenstruktur 5 des Formteils 1, die durch Rillen, Kerben und Kanten gebildet ist. Das Faser-Laminat ist hierbei entsprechend der gewünschten geometrischen Form des Formteils 1 ausgebildet bzw. geformt. Die makroskopische Oberflächenkontur bzw. - struktur für den Formschluss kann entweder bereits beim Herstellungsprozess des Formteils 1 oder auch nachträglich durch äußere Bearbeitung erfolgen. Für die Verbindung dieses Formteils 1 mit der Umhüllung werden im Folgenden drei Varianten beispielhaft angeführt, von denen nur die Variante mit dem thermoplastischen Material eine Ausgestaltung des vorgeschlagenen Verfahrens darstellt. - In einer ersten Variante wird eine Umhüllung 2 aus einem duroplastischen Material eingesetzt. Diese Umhüllung wird auf das Formteil 1 aufgebracht.
Figur 4 zeigt das von der Umhüllung 2 umhüllte Formteil 1 im Querschnitt, das in diesem Beispiel die Strukturen 4 ausFigur 2 aufweist. Diese Strukturen 4 werden von der Umhüllung 2 vollständig ausgefüllt, so dass eine formschlüssige feste Verbindung mit dem Formteil 1 erzeugt wird.Figur 5 zeigt einen Querschnitt entlang der Achse A - A' durch das umhüllte Formteil derFigur 4 . Als duroplastisches Material kann bspw. PI eingesetzt werden. Anschließend wird dieses umhüllte Formteil bis zum seitlich überstehenden Rand der Umhüllung 2 in eine Gussform eingesetzt und mit dem Metall umgossen. Durch Erstarrungsschrumpf und ggf. zusätzlich durch Nachverdichtung wird ein Kraftschluss zwischen Metall 3 und Umhüllung 2 hergestellt. Das fertige Bauteil ist inFigur 6 im Querschnitt dargestellt. - In einem weiteren Beispiel wird die Umhüllung 2 nach dem Aufbringen auf das Formteil 1 zusätzlich an der Oberfläche strukturiert, wie dies in
Figur 7 erkennbar ist. In dieser Figur ist das von der Umhüllung 2 umhüllte Formteil 1 im Querschnitt dargestellt, das in diesem Beispiel eine Kombination der Strukturen 4, 5 aus denFiguren 2 und 3 aufweist. Diese Strukturen 4, 5 werden von der Umhüllung 2 vollständig ausgefüllt, so dass eine formschlüssige feste Verbindung mit dem Formteil 1 erzeugt wird.Figur 8 zeigt einen Querschnitt entlang der Achse A - A' durch das umhüllte Formteil derFigur 7 . Das anschließend umgossene Metall 3 füllt diese Kontur nach dem gleichen Prinzip aus, so dass ein fester Formschluss auch zwischen der Umhüllung 2 und dem Metall 3 hergestellt wird. Dies ist in der Querschnittsansicht derFigur 9 zu erkennen. Dieser Formschluss kann aufgrund Erstarrungsschrumpf und ggf. zusätzlich durch Nachverdichtung mit einem Kraftschluss kombiniert werden. - In einer weiteren Variante wird die Umhüllung 2 aus einem thermoplastischen Material gewählt. Das Aufbringen dieser Umhüllung kann in gleicher Weise wie bei der vorangehenden Variante erfolgen. Dies gilt auch für die Verbindung mit dem metallischen Material.
- Die Umhüllung wird in Form einer Hülse (Inlay), eines Überzugs oder einer entsprechenden Struktur aus einem thermoplastischen Werkstoff separat vorgefertigt. Diese Hülse 2 bzw. dieser Hohlkörper wird anschließend auf das Formteil 1 aufgeschoben oder auf- bzw. angesetzt, wie in
Figur 12 schematisch dargestellt, und gemeinsam mit dem Formteil 1 in das Gießwerkzeug für den Metallguss eingelegt.Figur 13 zeigt das Vergießen mit der metallischen Schmelze 8 in der Gussform 7. Der Form- oder Kraftschluss ist in diesen Figuren nicht zu erkennen.Figur 14 stellt das fertige Bauteil dar.Figur 10 zeigt ein weiteres Beispiel für eine derartige Umhüllung 2 in Form einer vorgefertigten Hülse 2, die über das Formteil 1 geschoben ist bzw. in die das Formteil 1 eingesetzt ist. Auch hier weist das Formteil 1 an der Oberfläche wieder entsprechende Strukturen für den Formschluss auf. Bei geeigneter elastischer oder teilelastischer Ausführung der Umhüllung 2 kann hierbei gleich nach dem Aufschieben ein Formschluss zwischen Umhüllung 2 und Formteil 1 hergestellt werden. Im vorliegenden Beispiel erfolgt die formschlüssige Verbindung jedoch erst während des anschließenden Gießprozesses. In diesem Prozessschritt des Umgießens mit dem Metall erwärmt die Wärmeenergie der Metallschmelze die Umhüllung 2 und führt diese aus der Festin die Flüssigphase über. Somit kann die Umhüllung 2 nun die für einen Formschluss mit dem Formteil 1 vorgearbeitete Kontur im Formteil 1 ausfüllen. Ggf. kann dieser Prozessschritt durch entsprechende Squeezer- oder Nachverdichtungstechnik im Metallguss unterstützt werden. Sobald die Wärmeenergie der erstarrenden Metallschmelze abnimmt und die Temperatur der thermoplastischen Umhüllung unter Liquidus abfällt, erstarrt auch die Umhüllung 2 wieder und nimmt sowohl einen Formschluss mit dem Formteil 1 als auch mit dem umgebenden Metall 3 ein, abhängig von der vorgegebenen Oberflächenkontur des Formteils 1 und ggf. der Umhüllung 2. Das entsprechend hergestellte Bauteil ist inFigur 11 im Querschnitt dargestellt. - Die
Figuren 15 bis 17 zeigen ein Beispiel für eine weitere Variante des vorgeschlagenen Verfahrens. In diesem Beispiel wird eine Hülse 2 aus thermoplastischem Material vorgefertigt, auf eine Gussform 7 gesteckt und mit der metallischen Schmelze 8 umgossen, wie inFigur 15 angedeutet. In das dadurch erhaltene Bauteil wird anschließend das Formteil 1 aus dem Faserlaminat eingesteckt (vgl.Figur 16 ). Im nächsten Verfahrensschritt wird eine dauerhafte Verbindung zwischen Hülse 2 und Formteil 1 hergestellt, hier durch beispielsweise induktive Erwärmung 9 der Verbindungszone. Dies ist in derFigur 17 schematisch dargestellt. Auch auf diese Weise lässt sich ein Bauteil herstellen, bei dem ein elektrischer Kontakt zwischen dem Formteil 1 und dem umgebenden Metall 3 durch eine elektrisch isolierende Schicht verhindert wird. Auch bei dieser Verfahrensvariante kann bei Bedarf ein Form- oder Kraftschluss zwischen Hülse und Metall und/oder zwischen Hülse un Formteil in gleicher oder ähnlicher Weise erfolgen wie in Verbindung mit den anderen Ausführungsbeispielen bereits erläutert. - Die Umhüllung kann auch die unterschiedlichen Wärmeausdehnungskoeffizienten der beiden Verbundwerkstoffe, d.h. des Faserverbundwerkstoffes sowie des Metalls zumindest teilweise ausgleichen, um eine dauerhafte Fügeverbindung auch bei starken Temperaturschwankungen zu ermöglichen. Die Fügeverbindung muss der unterschiedlichen Materialausdehnung der beiden Werkstoffe bei Temperaturänderungen standhalten. Die Umhüllung kann die unterschiedliche Wärmeausdehnung in folgender Weise berücksichtigen. In einer ersten Ausgestaltung erfolgt ein Ausgleich der unterschiedlichen Wärmeausdehnung der beiden Werkstoffe über die Werkstoffeigenschaften der Umhüllung. Die Umhüllung wird dabei aus einem Werkstoff gewählt, der speziell an die zu fügenden Verbundmaterialien angepasst ist und somit unterschiedliche Wärmeausdehnung werkstofftechnisch ausgleicht. Dabei kann - muss aber nicht - der jeweilige Form-/Kraftschluss zwischen CFK und Umhüllung sowie zwischen Umhüllung und Metall bei Temperaturänderung unverändert bleiben. Der Ausgleich der Wärmeausdehnung der Verbundmaterialien CFK und Metall erfolgt dann werkstoffbedingt ausschließlich durch die Umhüllung selbst.
- In einer anderen Variante erfolgt der Ausgleich der unterschiedlichen Wärmeausdehnung über die konstruktive Ausgestaltung der Umhüllung. Die Umhüllung kann hierbei in ihrer Wärmeausdehnung an einen der beiden Verbundmaterialien angeglichen sein. Der Ausgleich von Materialausdehnung bei Temperaturänderung erfolgt über eine geeignete konstruktive Formgebung in der Fügestelle, die eine form- und ggf. kraftschlüssige Verbindung zwischen dem Faserverbundwerkstoff und der Umhüllung oder zwischen der Umhüllung und dem Metall auch dann aufrecht erhält, wenn sich die jeweiligen Verbundmaterialien unterschiedlich ausdehnen. Eine derartige Formgebung kann vorzugsweise eine in sich verschiebende Verzahnung sein, die ein räumliches Arbeiten der Werkstofffronten erlaubt.
- In einer weiteren Variante erfolgt ein selbstregulierender Ausgleich der Wärmeausdehnungen der beiden beteiligten Werkstoffe, d.h. des Faserverbundwerkstoffes sowie des Metalls. Hierbei werden die Eigenschaften des unterschiedlichen Wärmeausdehnungsverhaltens von CFK und Aluminium genutzt. Während bei steigender Temperatur Aluminium eine Wärmeausdehnung legierungsabhängig von 20 bis 24*10-6 K-1 aufweist, liegt diese bei CFK zwischen 0 und 0, 2*10-6 K-1. Abhängig von der Faserrichtung kann dieser sogar negativ werden.
- Dabei wird von der Umhüllung der zumindest teilweise Ausgleich unterschiedlicher Wärmeausdehnungskoeffizienten der Verbundwerkstoffe CFK und Metall übernommen, sowohl während der Phase der Verbundherstellung (Gießen), als auch während der Nutzungs-/Betriebsphase des Bauteils, das mit dem vorgeschlagenen Verfahren hergestellt wurde.
- Ein Vorteil des vorgeschlagenen Verfahrens in der ersten Verfahrensalternative besteht darin, dass die bislang nur aufwendig zu fügenden Verbundwerkstoffe CFK und Metall nun in einem Fertigungsschritt (Metallguss) direkt in komplexen Geometrien miteinander verbunden werden können, ohne eine spätere elektrochemische Korrosion zu verursachen.

Claims (12)
- Verfahren zur Herstellung eines Bauteils mit einer Verbundstruktur aus einem Faserverbundwerkstoff und einem metallischen Werkstoff (3), bei dem mindestens ein Formteil (1) aus dem Faserverbundwerkstoff in eine Gießform (7) eingebracht und wenigstens ein Abschnitt des Formteils (1) in einem Gießprozess mit dem metallischen Werkstoff (3) umgossen wird,
wobei zumindest der Abschnitt des Formteils (1), der mit dem metallischen Werkstoff (3) umgossen wird, vor dem Gießprozess mit einer elektrisch isolierenden Umhüllung (2) versehen wird, die einen Kontakt des Faserverbundwerkstoffes mit dem metallischen Werkstoff (3) verhindert und form- und/oder kraftschlüssig mit dem Formteil (1) und dem metallischen Werkstoff (3) verbunden wird, wobei die Umhüllung (2) aus einem Material gewählt wird, das durch den Gießprozess zumindest zum Teil erweicht oder schmilzt, und als eigenständiges Bauteil bereitgestellt wird. - Verfahren zur Herstellung eines Bauteils mit einer Verbundstruktur aus einem Faserverbundwerkstoff und einem metallischen Werkstoff (3), bei dem wenigstens ein Abschnitt eines Formteils (1) aus dem Faserverbundwerkstoff mit einem metallischen Werkstoff (3) verbunden wird,
wobei eine elektrisch isolierende Umhüllung (2) als eigenständiges Bauteil zumindest für den Abschnitt des Formteils (1) bereitgestellt wird, die einen Kontakt des Formteils (1) mit dem metallischen Werkstoff (3) verhindert, die elektrisch isolierende Umhüllung (2) in eine Gießform (7) eingebracht und in einem Gießprozess mit dem metallischen Werkstoff (3) umgossen wird, und wobei das Formteil (1) aus dem Faserverbundwerkstoff nach dem Gießprozess mit der elektrisch isolierenden Umhüllung (2) verbunden wird. - Verfahren nach Anspruch 1,
dadurch gekennzeichnet,
dass die form- und/oder kraftschlüssige Verbindung der Umhüllung (2) mit dem Formteil (1) durch den Gießprozess herbeigeführt wird. - Verfahren nach Anspruch 1 oder 3,
dadurch gekennzeichnet,
dass die kraftschlüssige Verbindung der Umhüllung (2) mit dem Formteil (1) durch Nachverdichtung im Gießprozess verstärkt und/oder geregelt und/oder definiert eingestellt wird. - Verfahren nach Anspruch 2,
dadurch gekennzeichnet,
dass die Umhüllung (2) während oder nach der Verbindung mit dem Formteil durch thermische Einwirkung zumindest zum Teil zeitweise erweicht oder geschmolzen wird, um eine formschlüssige Verbindung mit dem Formteil (1) zu erhalten. - Verfahren nach einem der Ansprüche 1 bis 5,
dadurch gekennzeichnet,
dass das Formteil (1) in die Umhüllung (2) eingesteckt oder die Umhüllung (2) auf das Formteil (1) aufgesteckt wird. - Verfahren nach einem der Ansprüche 1 bis 6,
dadurch gekennzeichnet,
dass das Formteil (1) vor der Umhüllung mit einer makroskopischen Oberflächenstruktur (4, 5) versehen wird. - Verfahren nach Anspruch 7,
dadurch gekennzeichnet,
dass als Oberflächenstruktur (3, 4) des Formteils (1) eine Struktur aus Rippen oder Kanten oder Wellen oder eine Struktur mit Hinterschneidungen oder Aussparungen oder Löchern oder eine Struktur mit beliebigen Kombinationen dieser Strukturelemente gewählt wird. - Verfahren nach einem der Ansprüche 1 bis 8,
dadurch gekennzeichnet,
dass die Umhüllung (2) an ihrer mit dem metallischen Werkstoff (3) in Kontakt kommenden Oberfläche mit einer Oberflächenstruktur versehen wird. - Verfahren nach Anspruch 9,
dadurch gekennzeichnet,
dass als Oberflächenstruktur der Umhüllung (2) eine Struktur aus Rippen oder Kanten oder Wellen oder eine Struktur mit Hinterschneidungen oder Vertiefungen oder eine Struktur mit beliebigen Kombinationen dieser Strukturelemente gewählt wird. - Verfahren nach einem der Ansprüche 1 bis 10,
dadurch gekennzeichnet,
dass die Umhüllung (2) zumindest teilweise aus einem thermoplastischen Material gewählt wird. - Verfahren nach einem der Ansprüche 1 bis 11,
dadurch gekennzeichnet,
dass die Umhüllung (2) so dimensioniert wird, dass sie sich in dem Bauteil über den Abschnitt des Formteils (1) hinaus erstreckt, der von dem metallischen Werkstoff (3) umgeben ist.
