Abstract
Die vorliegende Erfindung betrifft einen Verbundwerkstoff, umfassend ein Sandwichelement (4) und eine Funktions- und/oder Dekorschicht (3). Verbundwerkstoff aus offenzelligem Hartschaum
Die vorliegende Erfindung beschreibt einen Verbundwerkstoff, umfassend einen Abstandhalter, der sich zwischen zwei Faserschichten befindet.
Verbundwerkstoffe sind Werkstoffe aus zwei oder mehr miteinander verbundenen Materialien. Für die Eigenschaften des erhaltenen Werkstoffes sind stoffliche und unter Umständen auch geometrische Eigenschaften der einzelnen Komponenten von Bedeutung. Dies ermöglicht Eigenschaften unterschiedlicher Komponenten miteinander zu verbinden, wodurch die Verbundwerkstoffe breite Anwendungsmöglichkeiten finden. Die für das Endprodukt benötigten Eigenschaften können durch die Wahl unterschiedlicher Ausgangsstoffe für die Komponenten nach Bedarf eingestellt werden.
Verbundwerkstoffe können auf mehrere Arten hergestellt werden. Eine Möglichkeit ist die Sandwichbauweise. Diese Bauweise wird häufig für Halbzeuge, bei denen mehrere Schichten verschiedener Eigenschaften in einem Werkstoff eingebettet werden, verwendet. Als Konstruktionsweise bezeichnet die Sandwichbauweise eine Form des Leichtbaus, bei dem die Bauteile aus üblicherweise kraftaufnehmenden Decklagen bestehen, welche durch einen relativ weichen, meist leichten, Kernwerkstoff (Abstandhalter) auf Abstand gehalten werden. Entsprechende Teile sind bei geringem Gewicht sehr biegesteif.
Das Kernmaterial kann aus Waben aus unterschiedlichen Materialien, beispielsweise Papier, Pappe, Kunststoffen oder Metallen, Balsaholz, Wellblech oder Schaumstoffen bestehen. Es überträgt auftretende Schubkräfte und stützt die Deckschichten.
Anwendungen für in Sandwichbauweise hergestellte Verbundwerkstoffe sind beispielsweise Sportboote, Flugzeugteile (Rumpf, Flügelschalen), Eisenbahnwaggons, Fahrzeug- und Automobilteile, Surfbretter und Rotorblätter für Windenergieanlagen.
Sandwichpaneele mit Wabenkern aus Aramidfasern und mit Decklagen aus Glasfaserprepregs werden auch als Wände für Bordküchen und Toiletten in modernen Flugzeugen verwendet.
Im Bauwesen werden vorgefertigte Sandwichplatten aus einer Stahlbetontragschale, einer Wärmedämmung und einer Vorsatzschale aus Klinker oder Beton verwendet. Außerdem werden Verbundplatten mit metallischen Deckschichten und einer zwischenliegenden Wärmedämmung als Sandwichelement oder Sandwichpaneel bezeichnet.
Im Schiffbau ist diese Bauweise bereits heute, vor allem bei Sportbooten sehr verb reitet . I m G ro ßsch iffba u verspricht d ie Sa n d wi ch ba uwe ise meh r Sicherheit, ganz besonders bei Tankschiffen .
Auch im Automobilbau wird die Sandwichbauweise eingesetzt. Bei geringem Gewicht kann so weiterhin eine hohe Stabilität erreicht werden. Die H e rste l l u n g e i nes fase rve rstä rkte n Ku n ststoff-Sandwichbauteiles ist beispielsweise aus DE 10 057 365 AI bekannt.
Aus WO 2006/099939 AI und WO 2009/043446 A2 sind Dachmodule für Kraftfahrzeuge bekannt, welche auf einer Sandwichbauweise basieren.
Auch in der Solartechnik findet die Sandwichbauweise Verwendung . So ist aus der noch nicht veröffentlichten PCT/EP 2009/003951 ein Solarmodul bekannt, welches ein Sandwichelement als Rückseitenabdeckung umfasst.
Ein Sandwichelement aus einer Metallfolie als Abstandhalter zwischen zwei wasserfesten Folien ist außerdem aus US 2003/0178056 AI bekannt. Hier wird dieser Aufbau ebenfalls zur rückseitigen Abdeckung eines Solarelements verwendet. Ein ähnlicher Aufbau aus Metallfolie und abdichtenden Polymerschichten für Solarelemente ist auch aus DE 10231401 AI bekannt.
Als Abstandhalter werden in einem Sandwichelement häufig Wabenstrukturen oder Wellbleche verwendet. Diese Abstandhalter weisen üblicherweise auf beiden Seiten eine Außenschicht auf. Diese Außenschicht besteht häufig aus Kunststofffolien. Die Verbindung dieser Folien mit dem Abstandhalter erfolgt üblicherweise unter hoher Temperatur sowie Aufwendung von Druck. Dabei drückt sich häufig die Struktur des Abstandhalters durch die Folie durch, so dass die Oberfläche des Sandwichelements nicht mehr glatt ist. Die Struktur des Abstandhalters zeigt sich dann auch im Endprodukt.
Bei der Verwendung eines solchen Sandwichelements als Baustoff, welcher später auch sichtbar ist, ist eine solche unregelmäßige Oberfläche unerwünscht. Bei der Verwendung beispielsweise in einem Solarelement führt eine solche unregelmäßige Oberfläche dazu, dass die einzelnen Solarelemente schon bei der Herstellung des Laminats beschädigt werden können.
Die durch Wabenstrukturen hervorgerufenen unregelmäßigen Oberflächen und die Zerstörung der Solarelemente können durch die Verwendung eines geschlossenzelligen Hartschaumkerns als Abstandhalters im Prinzip verhindert werden. Nachteil zu diesem Stand der Technik ist, dass derartige Verbundwerkstoffe durch Verpressen hergestellt werden, und zwar derart, dass zunächst die Funktions- oder Dekorschicht vorgelegt wird. Anschließend wird das noch nicht ausreagierte Sandwichelement aufgelegt und verpresst. Eingeschlossene Luft zwischen der Funktionsschicht und dem Sandwichelement kann nicht entweichen, da sowohl die Funktionsschicht als auch der Kern keine Luft aufnehmen oder durchlassen. Ein laterales Entweichen ist bei großen Strukturen aufgrund der langen Wege ebenfalls
nicht möglich. Die Folge sind Blasen, die zu Oberflächendefekten oder gar zu einer Zerstörung der Funktionsschicht führen.
Die Verwendung von Wabenstrukturen, die Luft aufnehmen können ist im Gegenstand der Technik ebenfalls bekannt, hat aber den Nachteil, dass die Wabenstruktur sich durch den Pressvorgang auf der Funktions- oder Dekorschicht abzeichnet oder diese sogar zerstört.
Aufgabe der vorliegenden Erfindung ist daher die Bereitstellung eines Verbundwerkstoffes, welcher in Sandwichbauweise erhalten werden kann und die Nachteile des Standes der Technik vermeidet. Insbesondere soll ein entsprechender Verbundwerkstoff auch großflächig eine glatte Oberfläche (Class-A Oberfläche) aufweisen, bei welcher die Struktur des Abstandhalters nicht sichtbar ist. Die Oberfläche sollte sehr glatt sein und keine Dellen, Lufteinschlüsse oder ähnliche Defekte aufweisen. Die Oberfläche des Sandwichelementes sollte so eben sein, dass auch Funktionselemente, beispielsweise Solarelemente, darauf befestigt werden können, ohne das diese bereits durch das Sandwichelement, beziehungsweise den sich durchdrückenden Abstandhalter beschädigt werden.
Überraschenderweise wurde gefunden, dass ein Hartschaumkern mit einer definierten Offenzeiligkeit während des Pressvorganges eingeschlossene Luft aufnehmen kann und es nicht zu einer Störung des Verbundes kommt. Gleichzeitig besitzt dieser Hartschaumkern einen ausreichend hohen Druckmodul beziehungsweise eine ausreichend hohe Druckfestigkeit, so dass beim Verpressen der Hartschaumkern nicht kollabiert. Die Faserschichten, zwischen welchen sich der Hartschumkern befindet, werden gut an dem Kern angebunden. Durch die gewählte Steifigkeit des Hartschaumkerns weist die erfindungsgemäße Struktur ebenfalls eine ausreichende mechanische Steifigkeit.
In einer ersten Ausführungsform wird die der Erfindung zugrunde liegende Aufgabe gelöst durch einen Verbundwerkstoff aus einem Abstandhalter (1), welcher sich zwischen zwei fasergefüllten Polyurethanschichten (2) befindet, d a d u rch g eken nzei ch net, d ass d er Absta n d h a lter ei nen offenzel l ig en Hartschaum umfasst.
Beispielsweise eignen sich offenzelllige Hartschaumkerne auf der Basis von Polyurethan . Weiterhin eig nen sich als Abstand halter auch beispielsweise offenzellige (retikulierte) PVC-, PE-, PP-, PET-, PS- oder EPS-Schäume oder auch offenzellige Metall- oder Keramikschäume.
Die erfindungsgemäße Struktur kann beispielsweise verwendet werden zur Herstellung von Exterieurbauteilen für Kraftfahrzeuge (Dachmodule) wenn die Funktionsschicht eine Kunststoff- od er De ko rfo l ie ist . Es kö n ne n a u ch Solarmodule hergestellt werden, wenn die Funktionsschicht ein Folien- Solarlaminat ist.
Erfindungsgemäß hat ein solcher offenzelliger Hartschaum eine Rohdichte von 30 bis 150 kg/m3, bevorzugt von 40 bis 120 kg/m3, besonders bevorzugt von 50 bis 100 kg/m3 (gemessen nach DIN EN ISO 845). Diese Hartschäume besitzen eine Offenzeiligkeit von > 10%, bevorzugt > 12%, besonders bevorzugt > 15% (gemessen nach DIN EN ISO 4590-86 ) , ei ner Druckfestigkeit > 0,2 MPa, bevorzugt > 0,3 MPa, besonders bevorzugt > 0,4 MPa (gemessen im Druckversuch nach DIN EN ISO 826) und einem Druck-E- Modul > 6 MPa, besonders bevorzugt > 10 MPa (gemessen im Druckversuch nach DIN EN ISO 826) . Ein erfind ungsgemäßer Verbundwerkstoff umfasst insbesondere weiterhin auch eine Funktions- und/oder Dekorschicht (3).
Erfahrungsgemäß sind (PUR-) Hartschäume mit Rohdichten > 150 kg/m3 geschlossenzellig . Durch einen zusätzlichen Arbeitsschritt (zum Beispiel Retikulieren = das gezielte Offenen des Schaums durch Unter- oder Überdruck in einem Autoklaven) können auch offenzellige Schaumstoffe mit höheren
Rohdichten und Steifigkeiten beziehungsweise Festigkeiten erhalten und eingesetzt werden.
Der Vorteil der vorliegenden Erfindung gegenüber im Stand der Technik beschriebenen Verbundwerkstoffen besteht darin, dass bei dessen Verwendung als Rückseitenabdeckung in Solarlaminaten, als Dachmodul oder anderen Bauteilen eventuell im Herstellungsprozess eingeschlossene Luft über den offenzel l igen Ha rtschau m austreten bezieh u ngsweise d u rch d iesen aufgenommen werden kann. Aus Verfahren zur Herstellung entsprechender Produkte ist bekannt, dass üblicherweise das Sandwichelement (4) vorgelegt wird u nd h iera uf ü ber eventuel le Klebesch ichten ei ne Dekor- und/oder Funktionsschicht (3) aufgebracht wird . Beim Aufbringen dieser Dekor- und/oder Funktionsschicht (3) befindet sich Luft zwischen dieser und dem darunter liegenden Sandwichelement (4). Beim Verbinden wird nun gegebenenfalls unter erhöhter Temperatur ein Druck angelegt, gegebenenfalls kann auch ein Vakuum angelegt werden. Bei kleinflächigen Verbundwerkstoffen kann die Luft nun über die Ränder entweichen. Bei großflächigen Werkstoffen ist dies jedoch nicht möglich . Die Luft bleibt daher zwischen dem Sandwichelement (4) und der Funktions- und/oder Dekorschicht (3) eingeschlossen.
In einem erfindungsgemäßen Sandwichelement (4) ist der Abstandhalter (1) so gestaltet, dass durch die offenen Zellen des Hartschaums die Luft aufgenommen oder entweichen kann . H ierd u rch werden Lufteinsch l üsse zwischen Sandwichelement (4) und Funktions- und/oder Dekorschicht (3) vermieden.
Erfindungsgemäß befindet sich ein Abstandhalter (1) zwischen zwei Faserschichten (2). Diese Faserschichten (2) sind üblicherweise Fasermaterialen, welche mit einem Harz, insbesondere einem Polyurethanharz getränkt sind . Das eingesetzte Polyurethanharz ist erhältlich durch Umsetzung von
a) mindestens einem Polyisocyanat, b) mindestens einer Polyolkomponente mit einer durchschnittlichen OH- Zahl von 300 bis 700, die mindestens ein kurzkettiges und ein langkettiges Polyol enthält, wobei die Ausgangspolyole eine Funktionalität von 2 bis 6 aufweisen, c) Wasser, d) Aktivatoren, e) Stabilisatoren, f) gegebenenfalls Hilfs-, Trenn- und/oder Zusatzmitteln.
Als langkettige Polyole eignen sich vorzugsweise Polyole mit mindestens zwei bis höchstens sechs gegenüber Isocyanatgruppen reaktiven H-Atomen; vorzugsweise werden Polyesterpolyole und Polyetherpolyole eingesetzt, die OH-Zahlen von 5 bis 100, bevorzugt 20 bis 70, besonders bevorzugt von 28 bis 56 aufweisen.
Als kurzkettige Polyole eignen sich bevorzugt solche, die OH-Zahlen von 150 bis 2000, bevorzugt 250 bis 1500, besonders bevorzugt von 300 bis 1100 aufweisen.
Bevorzugt werden erfindungsgemäß höherkernige Isocyanate der Diphenylmethandiisocyanat-Reihe (pMDI-Typen), deren Prepolymere oder Abmischungen aus diesen Komponenten eingesetzt.
Wasser wird in Mengen von 0 bis 3,0, bevorzugt 0 bis 2,0 Gew. -Teile auf 100 Gew. -Teile Polyolformulierung (Komponenten b) bis f)) eingesetzt.
Zur Katalyse werden die an sich üblichen Aktivatoren für die Treib- und Vernetzungsreaktion, wie z.B. Amine oder Metallsalze verwendet.
Als Schaumstabilisatoren kommen vorzugsweise Polyethersiloxane, bevorzugt wasserlösliche Komponenten, in Frage. Die Stabilisatoren werden üblicherweise in Mengen von 0,01 bis 5 Gew. -Teilen, bezogen auf 100 Gew.- Teile der Polyolformulierung (Komponenten b) bis f)) angewandt.
Der Reaktionsmischung zur Herstellung des Polyurethanharzes können gegebenenfalls Hilfs-, Trenn- und Zusatzmittel zugesetzt werden, beispielsweise oberflächenaktive Zusatzstoffe, wie z.B. Emulgatoren, Flammschutzmittel, Keimbildungsmittel, Oxidationsverzögerer, Gleit- und Ent- formungsmittel, Farbstoffe, Dispergiermittel, Treibmittel und Pigmente.
Die Komponenten werden in solchen Mengen zur Umsetzung gebracht, dass das Äquivalenzverhältnis der NCO-Gruppen der Polyisocyanate a) zur Summe der gegenüber Isocyanatgruppen reaktiven Wasserstoffe der Komponenten b) und c) sowie gegebenenfalls d), e) und f) 0,8:1 bis 1,4:1, vorzugsweise 0,9:1 bis 1,3:1 beträgt.
Als Harze für die Faserschichten können weiterhin auch thermoplastischen Werkstoffe, wie beispielsweise PE, PP, PA oder weitere aus dem Stand der Technik bekannte thermoplastische Werkstoffe verwendet werden. Auch duroplastische Formmassen, wie Epoxidharze, ungesättigte Polyesterharze, Venylesterharze, Phenol-Formaldehydharze, Deallyphtalatharze, Methacrylatharze oder Maminoharze wie zum Beispiel Melaminharze oder Harnstoff harze können als Harz für die Faserschicht eingesetzt werden.
Als Fasermaterial für die Faserschichten können Glasfasermatten, Glasfaservliese, Glasfaserwirrlagen, Glasfasergewebe, geschnittene oder gemahlene Glas- oder Mineral-Fasern, Naturfasermatten und -gewirke, geschnittene Naturfasern, sowie Fasermatten, -vliese und -gewirke auf Basis von Polymer-, Kohlenstoff- bzw. Aramidfasern sowie deren Mischung eingesetzt werden.
Eine solche Faserschicht (2) verleiht dem Abstandhalter aus offenzelligen Hartschaum (1) die Steifigkeit, welche im endgültigen Produkt dann benötigt wird. Eine erfindungsgemäße Schicht (2) ist außerdem luftdurchlässig.
Ein erfindungsgemäßes Sandwichelement (4) eignet sich daher beispielsweise zur Herstellung von Solarelementen. Hierbei wird als Funktionsschicht (3) ein Solarlaminat eingesetzt. Ein solches Solarlaminat weist im Anwendungsbetrieb eine einer Lichtquelle zugewandte transparente Schicht sowie eine wenigstens ein Solarelement aufweisende Klebeschicht auf.
Die transparente Schicht kann aus folgenden Materialien bestehen: Glas, Polycarbonat, Polyester, Polymethylmethacrylat, Polyvinylchlorid, fluorhaltigen Polymeren, Epoxiden, thermoplastischen Polyurethanen oder beliebigen Kombinationen dieser Materialien. Weiterhin können auch transparente Polyurethane auf Basis aliphatischer Isocyanate verwendet werden. Als Isocyante kommen HDI (Hexamethylendiisocyanat), IPDI (Isophorondiisocyanat) und/oder H 12-MDI (gesättigtes Methylendiphenyldiisocyanat) zum Einsatz. Als Polyolkomponente kommen Polyether und/oder Polyesterpolyole zum Einsatz sowie Kettenverlängerer, wobei bevorzugt aliphatische Systeme verwendet werden.
Die transparente Schicht kann als Platte, Folie oder Verbundfolie ausgestaltet sein. Auf die transparente Schicht kann bevorzugt noch eine transparente Schutzschicht aufgebracht werden, beispielsweise in Form eines Lackes oder einer Plasmaschicht. Durch eine derartige Maßnahme könnte die transparente Schicht weicher eingestellt werden, wodurch Spannungen im Modul weiter reduziert werden können. Den Schutz gegenüber äußeren Einflüssen würde die zusätzliche Schutzschicht übernehmen.
Die Klebschicht weist vorzugsweise folgende Eigenschaften auf: hohe Transparenz im Bereich von 350 nm bis 1150 nm, gute Haftung an Silizium und am Material der transparenten Schicht und am Sandwichelement. Die Klebeschicht kann aus einer oder mehreren Klebefolien bestehen, die auf die transparente Schicht und/oder das Sandwichelement auflaminiert werden.
Die Klebeschicht ist weich, um die Spannungen, die durch die unterschiedlichen thermischen Ausdehnungskoeffizienten von transparenter Schicht, Solarzellen und Sandwichelement entstehen, auszugleichen. Die Klebeschicht besteht vorzugsweise aus einem thermoplastischen Polyurethan, das gegebenenfalls eingefärbt sein kann. Alternativ kann die Klebeschicht auch beispielsweise aus Ethylenvinylacetat, Polyethylen, Polyvinylbutyral oder Silikonkautschuk bestehen.
Neben einer Funktionsschicht (3) kann ein erfindungsgemäßes Sandwichelement auch eine Dekorschicht (3) aufweisen. Ein entsprechender Verbundwerkstoff eignet sich dann beispielsweise zur Herstellung von Bauteilen im Automobilbau. Durch einen erfindungsgemäßen Verbundwerkstoff kann beispielsweise ein Dachmodul mit einer Class-A-Oberfläche hergestellt werden.
Als Dekorschicht (3) können allgemein bekannte, insbesondere thermoplastische Folien eingesetzt werden, beispielsweise übliche Folien auf der Basis von Acrylnitril-Butadien-Styrol (ABS), Polymethylmethacrylat (PMMA), Acrylnitril-Styrol-Acrylester (ASA), Polycarbonat (PC), thermoplastischem Polyurethan, Polypropylen, Polyethylen, und/oder Polyvinylchlorid (PVC). Bevorzugt wird als thermoplastische Dekorschicht (3) eine Zweischichtfolie, wobei die erste Schicht auf PMMA und die zweite Schicht auf ASA und/oder PC basiert, verwendet. Ferner können auch beschichtete oder lackierte Folien verwendet werden. Als Subratlage eigenen sich wiederum Folien auf Basis von Acrylnitril-Butadien-Styrol (ABS), Polymethylmethacrylat (PMMA), Acrylnitril-Styrol-Acrylester (ASA), Polycarbonat (PC), thermoplastischem Polyurethan, Polypropylen, Polyethylen, und/oder Polyvinylchlorid (PVC).
Als Dekorschicht (3) kommen auch alle üblichen Metallfolien in Betracht, bevorzugt verwendet man eine Aluminiumfolie oder eine Stahlfolie, insbesondere ein sogenanntes Aluminium-Coil-Coating.
Derartige Dekorschichten (3) sind kommerziell erhältlich und ihre Herstellung ist allgemein bekannt. Die vorgenannten Folien weisen im Allgemeinen eine Dicke von 0,2 bis 5 mm, bevorzugt von 0,5 bis 1,5 mm auf.
Als Dekorschicht (3) werden beispielsweise auch coextrudierte Folien mit einer Spacer-Schicht aus Polycarbonat oder ABS (Acrylnitril-Butadien-Styrol) und einer Oberflächenschicht aus PMMA (Polymethylmethacrylat) eingesetzt. Möglich sind aber auch Monofolien aus ABS. Sie besitzen bevorzugt einen Elastizitätsmodul oberhalb von 800 MPa, bevorzugt von 1000 MPa bis 100000 MPa so dass ihre Eigensteifigkeit für eine Grundstabilität sorgt.
Ein erfindungsgemäßer Verbundwerkstoff weist in einer weiteren Ausführungsform einen Rahmen aus Kunststoff auf. Ein solcher Kunststoffrahmen schützt den Abstandhalter (1) vor Feuchtigkeit, Luft oder anderen Umwelteinflüssen, welche durch die Seiten, die nicht mit den fasergefüllten Polyurethanschichten (2) bedeckt sind, eindringen können. Durch Eindringen von Feuchtigkeit kann die Qualität des gesamten Sandwichelements (4) stark beeinträchtigt werden. Eine homogene Oberfläche und damit verbunden ein guter optischer Eindruck beziehungsweise eine gute Haftung der Funktions- und/oder Dekorschicht (3) ist dann nicht mehr gewährleistet. Durch einen erfindungsgemäßen Rahmen werden solche Einflüsse verhindert.
Ein erfindungsgemäßer Kunststoffrahmen besteht vorzugsweise ebenfalls aus faserverstärktem, insbesondere glasfaserverstärktem Polyurethan. Ein solches Polyurethan ist beispielsweise erhältlich durch Umsetzung von organischen Di- und/od er Po lyisocya n aten m it m i n d estens ei nem Poyetherpo lyo l . Als Isocyanatkomponente eignen sich aliphatische, zykloaliphatische, aral iphatische, arymathische und heterozykl ische Polyisocyante, wie sie beispielsweise von W. Siefken in Justus Liebigs Annalen der Chemie , 562, Seiten 75 bis 136, beschrieben werden.
Als Polyetherpolyole werden bevorzugt Polyole mit einer Funktionalität von 2 bis 8, insbesondere von 2 bis 4, einer Hydroxylzahl von 20 bis 1000 mg KOH/g, bevorzugt von 25 bis 500 mg KOH/g, sowie 10 bis 100% primären Hydroxylgruppen verwendet. Die Polyole weisen im allgemeinen eine Molekularmasse von 400 bis 10000 g/mol, bevorzugt von 600 bis 6000 g/mol auf. Polyetherpolyole sind aufgrund ihrer höheren Hydrolysestabilität besonders bevorzugt.
In einer bevorzugten Ausführungsform wird hier ein Gemisch aus mindestens zwei Polyetherpolyolen verwendet, wobei das erste Polyetherpolyol eine OH- Zahl von 20 bis 50, bevorzugt von 25 bis 40, aufweist und das zweite Polyetherpolyol eine OH-Zahl von 100 bis 350, bevorzugt von 180 bis 300, aufweist, wobei im allgemeinen das Gewichtsverhältnis vom ersten zum zweiten Polyetherpolyol 99 : 1 bis 80 : 20 beträgt.
Ei n e rfi n d u n g sg em ä ße r Po lyu reth a n-Kunststoff, aus welchem der erfind ungsgemäße Rahmen gebildet wird , enthält gegebenenfalls weitere unterschiedliche Polyetherpolyole, Polymerpolyole und gegebenenfalls Kettenverlängerer. Weiterhin ist die Gegenwart von Aminkatalysatoren, Metallkatalysatoren und gegebenenfalls weiteren Zusatzstoffen möglich. Als Zusatzstoffe kommen oberflächenaktive Zusatzstoffe, wie Emulgatoren, Schaumstabilisatoren, Stabilisatoren, Gleit- und Entformungsmittel, Farbstoffe, Dispergierhilfen und/oder Pigmente, wie sie aus dem Stand der Technik bekannt sind, in Frage.
In einer weiteren Ausführungsform wird die der vorliegenden Erfindung zugrunde liegende Aufgabe durch ein Verfahren zur Herstellung eines erfind ungsgemäßen Verbundwerkstoffes gelöst. Ein solches Verfahren ist dadurch gekennzeichnet, dass man
i) ein Sandwichelement (4) aus wenigstens einem Abstandhalter eines offenzelligen Hartschaumes, und wenigstens einer auf jeder Seite dieses Abstandhalters ( 1) befindliche fasergefüllte Polyurethanschicht (2) vorlegt,
ii) gegebenenfalls eine Klebeschicht in Form einer Kunststofffolie oder als Masse auf eine freiliegende Fläche des Sandwichelementes (4) aufbringt,
iii) eine Funktions- und/oder Dekorschicht (3) aufbringt und
iv) d iesen Schichtaufbau gegebenenfalls unter Temperatureinfluss und/oder gegebenenfalls unter Anlegen eines Vakuums verpresst.
In einem alternativen Verfahren kann man auch die Reihenfolge des Vorlegens der einzelnen Schichten ändern . Ein weiteres erfindungsgemäßes Verfahren zur Herstellung eines Verbundwerkstoffes ist daher dadurch gekennzeichnet, dass man i) eine Funktions- und/oder Dekorschicht (3) vorlegt,
ii) gegebenenfalls eine Klebeschicht in Form einer Kunststofffolie oder als Masse auf diese Schicht (3) aufbringt,
iii) ein Sandwichelement (4) aus wenigstens einem Abstandhalter (1), aus einem offenzelligen Hartschaum, und wenigstens einer auf jeder Seite dieses Abstandhalters (1) befindlichen Außenschicht (2) aufbringt und
iv) d iesen Schichtaufbau gegebenenfalls unter Temperatureinfluss und/oder gegebenenfalls unter Anlegen eines Vakuums verpresst.
In einer weiteren Ausführungsform wird die der vorliegenden Erfindung zugrunde liegende Aufgabe durch die Verwendung eines erfindungsgemäßen Verbundwerkstoffs als Solarmodul, Dachmodul, Karosserieteil, Strukturteil im Fahrzeug- Schiff- oder Flugzeugbau, Verkleidungselement oder Dekorelement gelöst.
Anhand der Fig.1 wird die Erfindung beispielhaft näher erläutert. In
Fig. 1 besteht das Sandwichelement (4) aus einem Abstandhalter (1), welcher zwischen zwei fasergefüllten Polyurethanschichten (2) eingebettet ist. Ein
Sandwichelement (4), welches aus Abstandhalter (1) und
Polyurethanschichten (2) besteht, kann nun gegebenenfalls mit Hilfe einer
Klebeschicht mit einer Funktions- und/oder Dekorschicht (3) verbunden werden.
Ausführungsbeispiel
Zur Herstellung eines Folien-Solarlaminates wurde als Frontschicht eine 125 pm dicke Polycarbonat-Folie (Typ Makrofol® DE 1-4 von Bayer MaterialScience AG, Leverkusen) verwendet. Als Schmelzklebeschicht dienten zwei 480 pm dicke TPU-Folien (Typ Vistasolar® der Firma Etimex, Rottenacker). Die Einzelkomponenten in der Reihenfolge Polycarbonatfolie, TPU-Folie, 4 Silizium- Solarzellen und TPU-Folie wurden zu einem Laminat zusammengelegt und in einem Vakuumlaminator (Firma NPC, Tokyo, Japan) bei 150° C zunächst 6 Minuten evakuiert und anschließend 7 Minuten bei 1 bar Druck zu einem Folien-Solarlaminat verpresst.
Als Sandwichelement wurde eine Baypreg®-Sandwich verwendet. Hierzu wurde zunächst eine Polyurethan-Hartschaumplatte vom Typ Baynat (System Baynat 81IF60B/Desmodur VP.PU 0758 der Bayer MaterialScience AG (10 mm Dicke, Rohdichte 66 kg/m3 (gemessen nach DIN EN ISO 845), Offenzeiligkeit 15,1% (gemessen nach DIN EN ISO 4590-86), Druck-E-Modul (gemessen nach DIN EN ISO 826) von 11,58 MPa und einer Druckfestigkeit von 0,43 MPa (gemessen nach DIN EN ISO 826) beidseitig mit einer Wirrfasermatte vom Typ M 123 mit einem Flächengewicht von 300 g/m2 (der Firma Vetrotex, Herzogenrath) belegt. Auf diesen Aufbau wurden anschließend beidseitig 300 g/m2 eines reaktiven Polyurethan-Systems mit einer Hochdruck- Verarbeitungsmaschine gesprüht. Es wurde ein Polyurethan-System der Bayer
MaterialScience AG, Leverkusen bestehend aus einem Polyol (Baypreg® VP. PU 01IF13) und einem Isocyanat (Desmodur® VP.PU 08IF01) im Mischungsverhältnis 100 zu 235,7 (Kennzahl 29) verwendet.
Der Aufbau aus Hartschaumplatte und den mit Polyurethan besprühten Wirrfasermatten wurde in ein Presswerkzeug überführt, in dem sich auf der Unterseite das bereits zuvor eingelegte Folien-Solarlaminat befand . Das Werkzeug war auf 130°C temperiert und der Aufbau wurde 90 Sekunden zu einem 10 mm dicken Sandwich-Solarmodul verpresst.
Claims
1. Verbundwerkstoff aus einem Abstandhalter (1) zwischen zwei Faserschichten (2), dadurch gekennzeichnet, dass der Abstandhalter (1) einen offenzelligen Hartschaum mit einer Offenzeiligkeit von > 10% umfasst.
2. Verbundwerkstoff gemäß Anspruch 1, dadurch gekennzeichnet, dass der offenzellige Hartschaum ein PUR-Hartschaum ist.
3. Verbundwerkstoff gemäß Anspruch 1, dadurch gekennzeichnet, dass der offenzellige Hartschaum eine Rohdichte von 30 bis 150 kg/m3 aufweist.
4. Verbundwerkstoff gemäß Anspruch 1, weiterhin umfassend wenigstens eine Funktions- und/oder Dekorschicht (3).
5. Verbundwerkstoff gemäß Anspruch 1, dadurch gekennzeichnet, dass die Funktionsschicht (3) ein Solarlaminat ist, welches eine einer Lichtquelle zugewandte transparente Schicht sowie eine wenigstens ein Solarelement aufweisende Klebeschicht umfasst.
6. Verbundwerkstoff gemäß Anspruch 7, dadurch gekennzeichnet, dass die transparente Schicht eine Kunststofffolie oder eine Glasscheibe umfasst.
7. Verbundwerkstoff gemäß Anspruch 1, dadurch gekennzeichnet, dass die Dekorschicht (3) eine Folie umfasst, ausgewählt aus der Gruppe umfassend Folien auf der Basis von A c r y I n i t r i I-Butadien-Styrol (ABS), Polymethylmethacrylat (PMMA), Acrylnitril-Styrol-Acrylester (ASA), Polycarbonat (PC), thermoplastischem Polyurethan, Polypropylen, Polyethylen, und/oder Polyvinylchlorid (PVC); oder
Zweischichtfolien, wobei die erste Schicht auf PMMA und die zweite Schicht auf ASA und/oder PC basiert oder eine beschichtete oder lackierte Folie umfasst, ausgewählt aus der Gruppe umfassend Folien auf der Basis von Acrylnitril- Butadien-Styrol (ABS) , Polymethyl methacrylat ( PM MA), Acryl n itril-Styrol- Acrylester (ASA) , Polycarbonat ( PC) , thermopl astischem Polyu retha n , Polypropylen, Polyethylen, und/oder Polyvinylchlorid (PVC).
8. Verbu n dwerkstoff gemä ß ei nem der Ansprü che 1 bis 7, d ad u rch gekennzeichnet, dass er einen Rahmen aus Kunststoff aufweist.
9. Verbundwerkstoff gemäß Anspruch 8, dadurch gekennzeichnet, dass der Rahmen fasergefülltes Polyurethan umfasst.
10. Verfahren zur Herstellung eines Verbundwerkstoffs gemäß Anspruch 1, dadurch gekennzeichnet, dass man
i) ein Sandwichelement (4) aus wenigstens einem Abstandhalter eines offenzel ligen Hartschaumes, u nd wenigstens einer auf jeder Seite dieses Abstandhalters (1) befindliche Faserschicht (2) vorlegt, ii) gegebenenfalls eine Klebeschicht in Form einer Kunststofffolie oder als Masse auf eine freiliegende Fläche des Sandwichelementes (4) aufbringt,
iii) eine Funktions- und/oder Dekorschicht (3) aufbringt und
iv) d iesen Schichtaufbau gegebenenfalls unter Temperatureinfluss und/oder gegebenenfalls unter Anlegen eines Vakuums verpresst.
11. Verfahren zur Herstellung eines Verbundwerkstoffs gemäß Anspruch 1, dadurch gekennzeichnet, dass man
i) eine Funktions- und/oder Dekorschicht (3) vorlegt,
ii) gegebenenfalls eine Klebeschicht in Form einer Kunststofffolie oder als Masse auf diese Schicht (3) aufbringt,
iii) ein Sandwichelement (4) aus wenigstens einem Abstandhalter ( 1), aus einem offenzelligen Hartschaum, und wenigstens einer auf jeder Seite dieses Abstandhalters (1) befindlichen Faserschicht (2) aufbringt und iv) diesen Schichtaufbau gegebenenfalls unter Temperatureinfluss und/oder gegebenenfalls unter Anlegen eines Vakuums verpresst.
12. Verwendung eines Verbundwerkstoffs gemäß Anspruch 1 als Solarmodul, Dachmodul, Karosserieteil, Strukturteil im Fahrzeug- Schiff- oder Flugzeugbau, Verkleidungselement oder Dekorelement.
