- Plasterboard is conventionally formed by preparing a slurry of gypsum plaster (calcium sulphate hemi-hydrate)in water.
- the slurry is flowable, and may contain foam, aggregates and setting and other additives.
- the slurry is poured onto a lower continuous belt and formed by an upper continuous belt into a continuous length of board.
- the set board is cut and dried.
- the slurry is poured onto a sheet of paper or other liner on the lower belt, and a further sheet of paper or other liner is brought onto the top of the slurry with the upper belt.
- the wet set core develops a bond with the paper liner.
- This wet bond is important in the board manufacturing process and it is particularly important that a good wet bond is formed by the time the board reaches the cutter. If an adequate wet bond has not developed by the cutter, the cut ends of the paper may be lifted off the wet set core during cutting. If the wet bond is inadequate when the board is in the dryer, after cutting, the paper may be blown off the board by the high velocity hot air stream, or it may start to roll around the transport rollers. This results in an unusable product and can lead to jams in the dryer.
- Plasterboard may be made from gypsum from a number of sources, each of which has different chemical and physical properties.
- gypsum include natural gypsum, desulphogypsum which is a by-product of the desulphurisation of flue gases from power stations or other burners and phosphogypsum which is a by-product of the manufacture of phosphoric acid by the sulphuric acid process.
- Natural gypsum and desulphogypsum readily form a good wet bond with paper liner, typically in about one minute. Many phosphogypsums have been found to take longer to develop an adequate wet bond, typically around five minutes, and some may not develop an adequate wet bond at all.
- a plasterboard comprising a layer of a first type of gypsum and a layer of a second type of gypsum.
- the two types of gypsum come from different sources and have different chemical and physical properties.

- the slurries which will form the surface layers in the board are subjected to relatively high shear mixing compared to the or each other slurry, for example, to increase the strength of the surface layers and thus the strength and stiffness of the board.

- the gauging roller 26, together with the continuous belt and appropriate side structures forms the slurries into a continuous board, which sets as it moves down the board line.
- the board made by the board line described above is shown in Figure 2 . It comprises a middle layer 40 of phosphogypsum, outer layers 42, 42' of desulphogypsum and top 44 and bottom 46 paper liners.
- the desulphogypsum outer layers 42, 42' form good wet and dry bonds with the paper liners, and the outer layers 42, 42' of desulphogypsum form a good bond with the middle layer 40 of phosphogypsum.
- the outer layers will normally be up to 1 mm thick in a board of 12.5 mm thickness and in similar proportions in boards of other thicknesses; the weight ratio between the slurry of the first type of gypsum, making up in the preferred embodiment the middle layer of the board and the slurry of the second type of gypsum, making up in the preferred embodiment the outer layers of the board is preferably about 9:1.

Claims (27)
- Kaschierte Gipskartonplatte, die eine Schicht (42, 42') eines ersten Gipstyps und eine Schicht (40) eines zweiten Gipstyps umfasst, wobei die zwei Gipstypen aus unterschiedlichen Quellen stammen und unterschiedliche chemische und physikalische Eigenschaften besitzen, wobei die Schicht (42, 42') des ersten Gipstyps mit einer Kaschierung überdeckt ist und der erste Gipstyp eine schnellere Nassbindung mit der Kaschierung bilden kann als der zweite Typ.
- Gipskartonplatte nach Anspruch 1, die zwei Schichten (42, 42') des ersten Gipstyps umfasst, jeweils eine auf beiden Seiten der Schicht (40) des zweiten Gisptyps, wobei beide Schichten (42, 42') des ersten Gipstyps mit einer Kaschierung überdeckt sind.
- Gipskartonplatte nach Anspruch 1 oder 2, wobei die Kaschierung aus Papier ist.
- Gipskartonplatte nach einem der vorherigen Ansprüche, wobei die Zusammensetzung der Schichten (40, 42, 42') derart ist, dass eine feste Bindung zwischen den Schichten entsteht.
- Gipskartonplatte nach einem der vorherigen Ansprüche, wobei der erste und der zweite Gipstyp ähnliche Abbindecharakteristiken haben.
- Gipskartonplatte nach einem der vorherigen Ansprüche, wobei die Schichten (40, 42, 42') beim Abbinden in im Wesentlichen demselben Ausmaß schrumpfen.
- Gipskartonplatte nach einem der vorherigen Ansprüche, wobei die Schicht (42, 42') des ersten Gipstyps (einen) andere(n) Zusatzstoff(e) hat als die Schicht (40) des zweiten Gipstyps.
- Gipskartonplatte nach einem der vorherigen Ansprüche, wobei die Schicht (42, 42') des ersten Gipstyps einen Zusatzstoff in einem ersten Anteil und die Schicht (40) des zweiten Gisptyps den Zusatzstoff in einem zweiten Anteil enthält, der sich von dem genannten ersten Anteil unterscheidet.
- Gipskartonplatte nach einem der vorherigen Ansprüche, mit einem Zusatzstoff in wenigstens einer Schicht (40, 42, 42'), der die Feuerbeständigkeit der Gipskartonplatte erhöht.
- Gipskartonplatte nach einem der vorherigen Ansprüche, die einen Zusatzstoff in wenigstens einer Schicht (40, 42, 42') aufweist, der die Feuchtigkeitsbeständigkeit der Gipskartonplatte erhöht.
- Gipskartonplatte nach einem der vorherigen Ansprüche, wobei eine Schicht (42, 42') des ersten Gipstyps Fasern wie zum Beispiel Glasfasern beinhaltet.
- Gipskartonplatte nach einem der vorherigen Ansprüche, wobei die Schicht (42, 42') des ersten Gipstyps Mikrosilika enthält.
- Gipskartonplatte nach einem der vorherigen Ansprüche, wobei die Schicht (42, 42') des ersten Gipstyps einen anderen Stärkeanteil enthält als die Schicht (40) des zweiten Gipstyps.
- Gipskartonplatte nach einem der vorherigen Ansprüche, wobei der erste Gipstyps Naturgips ist.
- Gipskartonplatte nach einem der Ansprüche 1 bis 14, wobei der erste Gipstyp REA-Gips ist.
- Gipskartonplatte nach einem der vorherigen Ansprüche, wobei der zweite Gipstyp Phosphogips oder ein Gemisch aus Phosphogips und einem oder mehreren anderen Gipsen ist.
- Verfahren zur Herstellung einer kaschierten Gipskartonplatte, das die folgenden Schritte beinhaltet:Bilden eines Schlamms eines ersten Gipsputztyp;Bilden eines Schlamms eines zweiten Gipsputztyps, wobei die zwei Gipstypen aus unterschiedlichen Quellen stammen und unterschiedliche chemische und physikalische Eigenschaften besitzen;Ausbilden der Schlämme zu einer Mehrschichtplatte (40, 42, 42'); undAufbringen einer Kaschierung auf eine Oberfläche, die von dem Schlamm des ersten Gipsputztyps gebildet wird, wobei der erste Gipstyp eine schnellere Nassbindung mit der Kaschierung bildet als der zweite Gipstyp.
- Verfahren nach Anspruch 17, wobei beide Außenflächen der Platte von dem Schlamm des ersten Gipsputztyps gebildet werden.
- Verfahren nach Anspruch 17 oder 18, wobei der Schlamm des ersten Gipsputztyps vor der Ausbildung zu der Platte einem Mischvorgang mit hoher Scherwirkung unterzogen wird.
- Verfahren nach einem der Ansprüche 17 bis 19, wobei sich die chemische Zusammensetzung des Schlamms des ersten Gipstyps von der des Schlamms des zweiten Gipstyps unterscheidet.
- Verfahren nach einem der Ansprüche 17 bis 20, das ferner das Modifizieren von wenigstens einem der Schlämme beinhaltet, so dass nach dem Abbinden eine feste Bindung zwischen den Schichten (40, 42, 42') entsteht.
- Verfahren nach einem der Ansprüche 17 bis 21, das ferner das Zugeben von Glasfasern zu wenigstens einem Schlamm, vorzugsweise dem des ersten Gipsputztyps beinhaltet.
- Verfahren nach einem der Ansprüche 17 bis 22, das ferner das Zugeben von Mikrosilika zu wenigstens einem der Schlämme beinhaltet, so dass nach dem Abbinden eine feste Bindung zwischen den Schichten (40, 42, 42') entsteht.
- Verfahren nach einem der Ansprüche 17 bis 23, das ferner das Zugeben von Stärke zu dem Schlamm des ersten Gipsputztyps beinhaltet.
- Verfahren nach einem der Ansprüche 17 bis 24, wobei der Schlamm des ersten Gipsputztyps durch Bilden eines Schlamms aus Naturgipsputz gebildet wird.
- Verfahren nach einem der Ansprüche 17 bis 25, wobei der Schlamm des ersten Gipsputztyps durch Bilden eines Schlamms aus REA-Gipsputz gebildet wird.
- Verfahren nach einem der Ansprüche 17 bis 26, wobei der Schlamm des zweiten Gipsputztyps mit einem Schlamm aus Phosphogipsputz oder aus einem Gemisch von Phosphogipsputz und wenigstens einem anderen Gipsputz gebildet wird.
