Abstract
Die Erfindung beschreibt eine kontinuierliche, einstufige Umwandlung von freien Fettsäuren aus erneuerbaren Rohstoffquellen in Kohlenwasserstoffe im Siedebereich von konventionellen Dieselkraftstoffen, wobei die Edukte möglicherweise einen kleinen Anteil an Fettsäureestern enthalten können. Die Umwandlung erfolgt unter geeigneten Reaktionsbedingungen an einem heterogenen Katalysator, welcher aus einem sauren Trägermaterial insbesondere aus der Gruppe der Aluminiumsilikate in Verbindung mit einem Metall oder Mischungen von mehreren Metallen der Gruppe VIII besteht.

- Zusammenfassung
- Die vorliegende Erfindung beschreibt eine kontinuierliche, einstufige Umwandlung von freien Fettsäuren aus erneuerbaren Rohstoffquellen in Kohlenwasserstoffe im Siedebereich von Dieselkraftstoffen. Die Edukte können möglicherweise einen kleinen Anteil an Fettsäureestern enthalten. Die Umwandlung erfolgt bei geeigneten Reaktionsbedingungen an einem heterogenen Katalysator, welcher aus einem sauren Trägermaterial insbesondere aus der Gruppe der Aluminiumsilikate in Verbindung mit einem Metall oder Mischungen von mehreren Metallen der Gruppe VIII besteht.
- Beschreibung der Erfindung
- Der steigende Weltenergieverbrauch und das steigende ökologische Bewusstsein führten und werden auch in Zukunft zu Kraftstoffen aus erneuerbaren Rohstoffquellen erfordern. Derzeitige Prozesse konzentrieren sich auf die Herstellung von Fettsäureestern aus pflanzlichen und tierischen Ölen gewonnenen Triglyceriden, die kleinere Mengen an freien Fettsäuren enthalten können (B. M. E. Russbueldt, W. F. Hoelderich, J. Catalysis 271 (2010), 290). Somit sind die aus Triglyceriden gewonnen Kohlenwasserstoffe, abhängig von den darin enthaltenen Menge Glycerin und den entsprechenden Fettsäuren.
- Als alternative Möglichkeiten zur Darstellung von Kohlenwasserstoffen mit Siede-bereichen von konventionellen Dieselkraftstoffen wurden zum Beispiel Deoxygenierungen oder Hydrocrack Reaktionen von Pflanzenölen vorgeschlagen. Der Einsatz von Wasserstoff entfernt den Sauerstoff aus den Molekülen in Form von H2O, CO2 und CO, deren Anteil wiederum von den Reaktionsbedingungen abhängt.
- Das Hydrocracken von Sojaöl wurde unter anderem von Gusmao et al untersucht (Catal. Today 5 (1989), 533). Bei Reaktionstemperaturen von 623–673 K und einem Wasserstoffdruck von 10–200 bar wurden Triglyceride mit Wasserstoff über Ni/SiO2 und mit Schwefel behandeltem Ni-Mo/Al2O3 umgesetzt. Die dabei entstehenden Kohlenwasserstoffe bestehen aus linearen Paraffinen mit einer Kettenlänge von 15 bis 18 Kohlenstoffatomen.
- Thermisches und Katalytisches Cracken von pflanzlichen- und tierischen Ölen wurden in
U.S. Patent Nr. 5,233,109 beschrieben, indem die Öle an Katalysatoren mit Aluminium und weiteren Komponenten, wie Silizium und Alumo-silikaten, reagieren. Die Reaktion ist hierbei unselektiv. Das flüssige Reaktionsprodukt enthält ungesättigte und aromatische Kohlenwasserstoffe, die das Produktgemisch für eine Anwendung als Dieselkraftstoff eher nicht interessant machen. - Die Herstellung von gesättigten Kohlenwasserstoffen unter hydrierenden Bedingungen mit Kettenlängen zwischen 15 und 18 Kohlenstoffatomen durch die Umwandlung von Bioölen wie Sonnenblumenöl, Rapssaatöl, Rapsöl, Palmöl oder Tallöl wird im
U.S. Patent Nr. 4,992,605 undU.S. Patent Nr. 5,705,722 beschrieben. Die Umwandlung von Carboxylgruppen in Methylester-Gruppen erfordert hohe Wasserstoffpartialdrücke von über 45 bar. Die dabei erhaltene Kohlenwasserstofffraktionen bestehen aus linearen Paraffinen im Siedebereich von konventionellem Dieselkraftstoff mit einer Cetanzahl von 55 bis 95, aber auch aus leichtsiedenden Kohlenwasserstoffen zwischen C1 und C5, Wasser und CO2. - Die Deoxygenierung von sauerstoffhaltigen Bioölbestandteilen wurde von Parmon et al. (Catal. Today 35 (1997) 153) beschrieben. Phenol wurde als Modellkomponente in einer zweistufigen Deoxygenierung zuerst mit Kohlenmonoxid an einem bimetallischen RhCu Katalysator umgesetzt. Die dabei entstehende Benzoesäure wird anschließend in der Folgereaktion an PtPd- oder RuPd-Legierungen decarboxyliert. Die dabei nur geringe Ausbeute und die Komplexität der Reaktion in Verbindung mit der Verwendung von potenziell gefährlichen Stoffen sind die Nachteile dieses Prozesses.
- Die Decarboxylierung von freien Fettsäuren wurde erstmals von Maier et al. (Chemische Berichte 115 (1982), 808) beschrieben, wobei verschiedene Carbonsäuren an Ni/Al2O3 und Pd/SiO2 Katalysatoren decarboxyliert werden. Beispielsweise wurde Heptansäure in einem Gasphasenreaktor am Katalysatorfestbett mit Wasserstoff als Trägergas und Reaktionskomponente getestet. Dabei wurde Hexan als Hauptprodukt gefunden. Hingegen wurde keine Reaktion beobachtet, wenn Stickstoff anstatt Wasserstoff eingesetzt wurde.

U.S. Patent Nr. 4,554,397 beschriebt einen Prozess, bei dem aus gesättigten Fettsäuren oder Fettsäureestern lineare Paraffine hergestellt werden. Die Edukte reagieren an einem Nickelkatalysator mit mindestens einem weiteren Metall aus der Gruppe Fe, Sn, Ge. Beim Einsatz von anderen Katalysatoren, wie beispielsweise Pd/C, wurde geringe katalytische Aktivität, Crackreaktionen zu gesättigten Kohlenwasserstoffen oder im Fall von Raney-Nickel als Katalysator, die Bildung von Ketonen beobachtet. - In
U.S. Patent Nr. 7,491,858 62 beschreiben Murzin et al. die Deoxygenierung von Edukten aus erneuerbaren Rohstoffquellen wie C8-C24 Fettsäuren und deren Derivaten durch Decarboxylierung und Decarbonylierung in einem Flüssigphasenreaktor. Dabei wird Sauerstoff in Form von CO2 und CO entfernt. Es entstehen hierbei Kohlenwasserstoffe mit einer Kohlenstoffkette, die um ein Kohlenstoffatom kürzer ist, als die korrespondierende Fettsäure. Wasserstoff wird hierbei nur für die Reduktion des Katalysators benötigt, der aus einem Trägermaterial und einem Metall der Gruppe VIII besteht. -
U.S. Patentantrag US 2010/0160698 A1 - Alle hier beschriebenen Prozesse verwenden hauptsächlich Fettsäurederivate als Edukte mit geringen Mengen an freien Fettsäuren. Wenn höhere Konzentrationen an freien Fettsäuren eingesetzt werden, enthält das Produktgemisch hauptsächlich Kohlenwasserstoffe, die um ein Kohlenstoffatom kürzere Kettenlängen als die korrespondierenden Fettsäuren zeigen.
- In der vorliegenden Erfindung wurde überraschenderweise gefunden, dass Diesel-ähnliche Kohlenwasserstoffe aus freien Fettsäuren mit möglicherweise geringen Anteilen an Fettsäureestern erhalten werden. Hierbei entsteht ein Produktgemisch aus Kohlenwasserstoffen, das eine breite Kettenlängenverteilung aufweist, die ein ähnliches Siedeverhalten wie konventioneller Dieselkraftstoff besitzt.
- Beschreibung der Erfindung
- Im vorliegenden Prozess können freie Fettsäuren und/oder Fettsäureester aus verschiedenen Rohstoffquellen wie Sonnenblumenöl, Rapssaatöl, Rapsöl, Sojaöl, Tallöl, Olivenöl, Leinöl, Palmöl, Erdnussöl oder tierische Fette, wie Schmalz, Talg oder Tran verwendet werden. Eine besondere Ausführungsform besteht darin nahezu reine Fettsäuren einzusetzen. Biodiesel wird hierbei durch Decarboxylierung, Decarbonylierung, Hydrierung und durch Cracken des Ausgangsstoffes hergestellt. Sauerstoff wird in Form von CO2 und CO entfernt und die Kohlenstoffkette wird in Kohlenwasserstoffe mit Kettenlängen von C 1 bis C 24 aufgespaltet, deren Eigenschaften mit konventionellem Diesel vergleichbar sind. Der verwendete Katalysator und die Reaktionsbedingungen für die einzelnen Reaktionsschritte Decarboxylierung, Decarbonylierung und Cracken sind dabei ausschlaggebend für die vorliegende Erfindung.
- Ein Metall der Gruppe VIII, wie zum Beispiel Pd wird sowohl als hydrierende Komponente als auch deoxygnierende Komponente eingesetzt. Die hydrierenden Eigenschaften von solchen Elementen sind aus der Literatur bekannt (z. B. H. Lindlar, Helv. Chim. Acta 53 (1952), 446).
- Der Gehalt an z. B. Palladium auf dem Trägermaterial liegt zwischen 0,1 Gew.-% und 10 Gew.-%, bevorzugt zwischen 0,2 Gew.-% und 5 Gew.-%, besonders bevorzugt zwischen 0,5 Gew.-% und 3 Gew.-%.
- Amorphe Alumo-Silikate sind aufgrund ihrer sauren Eigenschaften sowohl als Trägermaterial, als auch als Crack-Komponente bevorzugt. Der Anteil an Silizium liegt dabei im Bereich von 5 Gew.-% bis 80 Gew.-%, bevorzugt zwischen 40 Gew.-% und 80 Gew.-%, besonders bevorzugt im Bereich von 60 Gew.-% und 75 Gew.-%. Die Alumo-Silikate werden als Extrudate verwendet, mit Palladium imprägniert und anschließend zwischen 300°C und 700°C, bevorzugt zwischen 450°C und 600°C kalziniert. Die Alumo-Silikate besitzen Lewis- und Brönsted-saure Zentren, deren Stärke vom Aluminium-Anteil abhängt.
- Die Katalysatoren können mittels Röntgen-Diffraktormtrie, MAS-NMR Spektroskopie, FT-IR-Spektroskopie, Pyridin-Absorptionsmessung in Kombination mit FT-IR, NH3-Temperatur programmierter Desorption (TPD), ICP Analyse, Thermogravimetrische Messungen und BET-Messungen für die Oberflächengröße, Porengrößenverteilung, Porenvolumen und Porendurchmesser untersucht und charakterisiert werden.

- Die Reaktion wird bevorzugt in einem durchmischten, diskontinuierlichen Satzreaktor in Flüssigphase, aber auch in einem kontinuierlich betriebenen Festbettreaktor, Plattenreaktor, moving-bed Reaktor oder Rieselbettreaktor (vgl. Schema 1) oder in Kombinationen davon betrieben. Die Reaktionstemperatur liegt dabei zwischen 200°C und 500°C, bevorzugt zwischen 300°C und 350°C. Zusätzlich kann die Reaktion unter erhöhtem Wasserstoffdruck, im Bereich von Atmosphärendruck bis 40 bar, bevorzugt zwischen 5 und 20 bar und besonders bevorzugt zwischen 10 und 15 bar, durchgeführt werden. Unter erhöhtem Wasserstoffdruck konnte der Anteil an gesättigten Kohlenwasserstoffen signifikant erhöht werden. Wasserstoff wird im Überschuss in den Reaktor geleitet und fungiert dort sowohl als Reaktant als auch als Trägergas. Dies führt zu einer erhöhten Ausbeute an gesättigten Kohlenwasserstoffen. Der während der Reaktion nicht verbrauchte Wasserstoff kann von den Produkten abgetrennt und der Reaktion erneut zugeführt werden. Zusätzlich wirkt Wasserstoff während der Reaktion reduzierend auf eventuell oxidiertes Palladium auf dem Trägermaterial wie amorphes Alumino-Silikat.
- Die auf die Massen bezogene Raumgeschwindigkeit (WHSV) liegt zwischen 0,1 h–1 und 5 h–1, bevorzugt zwischen 0,5 h–1 und 1,5 h–1.
- Die Hauptprodukte sind gesättigte und sauerstofffreie Kohlenwasserstoffe mit einer Kohlenstoffkettenlänge zwischen 6 und 18 Kohlenstoffatomen. Des Weiteren wurden CO, CO2 und H2O, aber auch kürzere Kohlenwasserstoffe mit Kettenlängen zwischen C1 und C5 gefunden. Nach einer Stunde Reaktionszeit zeigte die Produktzusammensetzung einen hohen Anteil kurzer Kohlenwasserstoffe (C6 bis C9). Bei längeren Reaktionszeiten verschiebt sich dieser Anteil in Richtung längerer Kohlenwasserstoffen (C15 bis C18).
- Beispiele:
- Bestimmte bevorzugte Ausführungsformen der vorliegenden Erfindung werden durch die folgenden nicht einschränkenden Beispiele illustriert.
- Beispiel 1 Katalysatorherstellung
- Um den Katalysators zu extrudieren, wird das Trägermaterial (z. B. Siral 5®, Siral 80® von der Fa. Sasol) mit 10 Gew.-% hochreinem Aluminiumoxid-hydroxid (z. B. Pural SB-1® von der Fa. Sasol) als Binder gemischt. Anschließend wird die Mischung mit einer Lösung aus 2 Gew.-% Essigsäure in Wasser angemaischt und für etwa 90 Minuten geknetet bis ein hochviskoses, extrusionsfähiges Material erhalten wird. Die erhaltenen Extrudate mit z. B. 1 mm Durchmesser werden bei 120°C für 6 Stunden getrocknet und anschließend z. B. durch Sieben in verschiedene Partikelgrößen fraktioniert (z. B. 1,25 mm < x < 0,5 mm). Die erhaltenen Fraktionen werden in einem Muffelofen bei z. B. 550°C kalziniert, wobei eine Aufheizrate von 2 K/min angewendet wird und die endgültige Kalziniertemperatur für 6 Stunden gehalten wird.
- Röntgendiffraktometrische Untersuchungen (XRD) des Katalysators KAT-1 (SiO2-Menge von 70 Gew.-%, 1 Gew.-% Pd) wurden mit einem Siemens D 5000 Diffraktometer mit Cu Kai (154.0598 pm Wellenlänge) and Cu Kα2 (154.4426 pm Wellenlänge) gemessen. Die Untersuchung erfolgte im 2θ Bereich von 3–90° mit einer Messschrittgröße von 0.02° und 1 s Datenerfassung. Die XRD Messung zeigte die amorphe Alumo-Silikat Struktur (
- Die Katalysatoroberfläche des Katalysators KAT-1 wurde nach der Methode von Brunauer-Emmett-Teller (BET) mittels Stickstoffisothermen bestimmt, die bei 77 K mit einem Micrometics ASAP 2010 in einem Partialdruckbereich p/p0 von 0.05–0.25 gemessen wurde. Katalysator KAT-1 der auch in den Beispielen 2 bis 4 verwendet wurde, besitzt eine Oberfläche von 327,6 m2/g und einen mittleren Porenradius von 38,3 A.
- Palladiumhaltige Katalysatoren wurden durch nasschemische Imprägnierung mit salzsaurer PdCl2-Lösung, in der Palladium als [PdCl4]2– vorliegt, oder mit wässriger Tetraaminpalladiumnitrat-Lösung Pd(NH3)4(NO3)2 hergestellt. Der nicht kalzinierte Katalysator wurde gründlich mit einer berechneten Menge der Pd-Lösung und einem Überschuss an VE-Wasser gemischt. Nach erfolgter Durchmischung wurde die Flüssigkeit behutsam im Rotationsverdampfer abgezogen, bis der imprägnierte Katalysator trocken war. Der erhaltene Katalysator wurde dann überlicherweise bei 550°C für 6 Stunden kalziniert und anschließend in einem Röhrenofen unter Wasserstoffatmosphäre bei 200°C für 30 Minuten reduziert. Der Palladiumgehalt wurde mittels ICP (Inductive Coupled Plasma) bestimmt.
- Die ICP Untersuchung wurde mit einem Spektro-Flame D durchgeführt, nachdem die Probe zuvor für eine Woche in konzentrierter HCl/HNO3-Lösung vollständig gelöst worden war. Eventuell vorhandene Kohlenstoff Rückstände (bei benutzten Katalysatoren) wurden gefiltert, die Lösung mit VE-Wasser verdünnt und anschließend der Analyse zugeführt. Die quantitative Bestimmung wurde durch Vergleichsproben mit zertifizierten Kalibrierlösungen durchgeführt. Die Ergebnisse der ICP Analyse von KAT-1 sind in Tabelle 1 dargestellt. - Als Modellkomponente wurde Ölsäure in den Rieselbettrektor geleitet, der mit wie in Beispiel 1 beschriebenem granuliertem Katalysator (1 Gew.-% Pd auf Siral 70 (KAT-1)) gefüllt war. Die Reaktionsparameter und die Produktzusammensetzung sind in Tabelle 3 und 4 aufgeführt. Die Reaktion wurde kontinuierlich über 6 Stunden durchgeführt, wobei die Produkte jeweils eine Stunde gesammelt wurden und anschließend mittels gaschromatographischer Analyse (vergleiche Tabelle 2) untersucht wurden. Eine Serie von Versuchen wurde bei unterschiedlichen Reaktionsparametern (Druck, WHSV und verschiedenen Katalysatoren) durchgeführt und Siral 70 lieferte hierbei die beste Produktzusammensetzung bei einem Wasserstoffdruck von 15 bar.
- Alle Flüssigphasenreaktionen wurden in dem gleichen Rieselbettreaktor durchgeführt, der wie oben beschrieben eingesetzt wurde. Nach jeder Reaktion wurde der Substratzufluss und die Wasserstoffzufuhr abgeschaltet, der Reaktor in Stickstoffatmosphäre auf Raumtemperatur abgekühlt und anschließend der Katalysator entnommen. Anschließend wurde der Reaktor gründlich mit Heptan und Wasser gereinigt. Tabelle 2: GC-Methode

- In einer Serie von Experimenten mit simultaner Durchführung wie in Beispiel 2 beschrieben, wurden Katalysatoren mit verschiedenen SiO2-Anteilen, KAT-2 mit 40 Gew.-% SiO2 und KAT-3 mit 80 Gew.-% SiO2 eingesetzt. Die Reaktionsbedingungen und die Produktzusammensetzung sind den Tabellen 5 bis 8 zu entnehmen. Vorangegangene Untersuchungen zeigten eine maximale Acidität des Katalysators bei einem SiO2 Gehalt von 70 Gew.-%. Höhere oder niedrigere Mengen an SiO2 führten zu einer geringeren Acidität des Katalysatormaterials.
- Dabei wurde eine schlechtere Produktzusammensetzung im Vergleich zu Katalysator KAT 1 gefunden. Tabelle 5: Reaktionsparameter

- In einer zu Beispiel 2 vergleichbaren Versuchsserie wurde eine Mischung von freien Fettsäuren als Eduktmischung eingesetzt. Die verwendeten Reaktionsparameter und die Produktzusammensetzung sind in Tabelle 9 und 10 dargestellt. Die geringere Produktselektivität kann durch Verunreinigungen im Edukt erklärt werden, die sich beispielsweise als Koks auf dem Katalysator absetzen können und somit die Katalysatorleistung herabsetzen. - In einer zu Beispiel 2 vergleichbaren Versuchsserie wurde eine Mischung von 80 Gew.-% freien Fettsäuren und 20 Gew.-% Palmfettsäuren als Eduktgemisch eingesetzt, um eine flüssige Reaktionsmischung zu erhalten. Die Reaktionsbedingungen und die Produktzusammensetzung sind in Tabelle 11 und 12 dargestellt. Die erhaltene Produktselektivität ist wiederum etwas niedriger als im Vergleich zu den Versuchen in denen reine Ölsäure als Edukt eingesetzt wurde. Tabelle 11: Reaktionsbedingungen

Claims (10)
- Verfahren zur Herstellung von Diesel-ähnlichen Biotreibstoff oder eines Zusatzes zu konventionellem Diesel-Kraftstoff mit einer Kettenlänge von C-6 bis C-18, dadurch gekennzeichnet, dass die Reaktion kontinuierlich oder diskontinuierlich in einem Flüssigphasenreaktor aus freien Fettsäuren unter Einsatz eines sauren Trägerkatalysators, der mit einem Metall oder einem Gemisch aus Metallen der Gruppe VIII dotiert ist.
- Verfahren nach Anspruch 1 dadurch gekennzeichnet, dass das Trägermaterial aus der Gruppe der Aluminiumsilikate und/oder Gemengen aus Alumina und Silica besteht.
- Verfahren nach Anspruch 1 dadurch gekennzeichnet, dass die Metalle aus der Gruppe VIII Pd und/oder Pt sind, wobei der Metallgehalt oder Gehalt an Metallgemischen zwischen 0.1 Gew.-% und 5 Gew.-% liegt.
- Verfahren nach Anspruch 1 dadurch gekennzeichnet, dass die Reaktion absatzweise in einem durchmischten diskontinuierlichen Satzreaktor oder einer Rührkesselkaskade ausgeführt wird, wobei die Reaktion in einem einzigen Reaktionsschritt erfolgt.
- Verfahren nach Anspruch 1 dadurch gekennzeichnet, dass die Reaktion kontinuierlich in einem Festbettrohrreaktor oder Festbettplattenreaktor oder Moving Bed Reaktor ausgeführt wird, wobei die Reaktion in einem einzigen Reaktionsschritt erfolgt.
- Verfahren nach Anspruch 1 dadurch gekennzeichnet, dass die Reaktion kontinuierlich in einem Rieselbettreaktor oder Sumpfphasenreaktor ausgeführt wird, wobei die Reaktion in einem einzigen Reaktionsschritt erfolgt.
- Verfahren nach Anspruch 1 dadurch gekennzeichnet, dass die Reaktionstemperatur im Bereich zwischen 150°C und 550°C, der Wasserstoffdruck zwischen 0,1 MPa und 20 MPa und die WHSV zwischen 0.1 und 7 h–1 liegen.
- Verfahren nach Anspruch 1 und 2 dadurch gekennzeichnet, dass der Siliziumanteil zwischen 5% und 85% liegt und die Struktur amorph ist.
- Verfahren nach Anspruch 1 dadurch gekennzeichnet, dass die verwendeten Edukte freie Fettsäuren mit geringen Anteilen an Fettsäureestern pflanzlichen oder tierischen Ursprung haben.
- Verfahren nach Anspruch 1 dadurch gekennzeichnet, dass die Produkte hauptsächlich aus gesättigten linearen und verzweigten Kohlenwasserstoffen mit einer Kettenlängen von einer C-Zahl zwischen C-6 und C-18 besteht, deren Gemisch kleinere Mengen an ungesättigten linearen und verzweigten Kohlenwasserstoffen mit Kettenlängen von einer C-Zahl zwischen C-6 und C-18 enthalten kann und das erhaltene Produktgemisch ähnliche Siedeeigenschaften wie konventioneller Dieselkraftstoff aufweist.
