Abstract

发明背景
合成气即一氧化碳和氢气转化为更高价值产品是众所周知的,在工业上已应用多年。典型的工艺包括,例如甲醇合成、高级醇合成、氢化甲酰化和Fischer-Tropsch合成。合成气混合物与典型地包括至少一种第Ⅷ族金属合适的催化剂接触。合适的Fischer-Tropsch催化剂包括一种或多种第Ⅷ族催化金属,例如铁、钴和镍。对氧化合成,也包括铜。
用于合成气转化催化剂的配方及制剂有许多种。一般来说,催化剂分为两大类,称为分散活性金属的非负载金属,和较大类的催化剂,负载于耐高温氧化物如氧化硅、氧化铝、氧化钛或其混合物的金属。这些催化剂,无论是负载还是非负载都可通过加入称为助催化剂金属的其他金属或金属氧化物提高其性能。
催化剂金属的载体一般做成丸状、小球状、小珠状、条状的喷雾干燥或筛分的材料。文献报道有许多制备负载型金属催化剂的方法。这些技术的例子包括初始润湿浸渍法、淤浆浸渍法、共沉淀法等。应理解通过共沉淀法或多次如两次或三次浸渍法一般能获得高金属负载量,而利用单次浸渍可制备低金属负载量的催化剂。这些催化剂的金属含量可为1~50wt%。使用各金属如Pt、Pd、Rh、Ru、Os、Ir、Mo、W、Cu、Si、Cr、Ti、Mg、Mn、Zr、Hf、Al、Th等的可溶盐,助催化剂金属或金属氧化物可在浸渍步骤时加入。进一步应当理解,要采用的特定金属组合及其含量的选择取决于用于合成气转化的具体应用。用浸渍法将一种或多种金属浸渍在合适的载体上形成催化剂前体之后,可进行干燥,然后在含氧气氛下焙烧。之后前体在还原气,典型地包括氢气的存在下,通过高温还原被活化。任选地,如美国专利US 5,292,705所公开的,在液体烃存在下通过与氢气接触活化催化剂。
不管何种特定的制剂和制备方法,所有催化剂在使用时都要失去产率和/或选择性。对于具体的合成而言选择性表达也不同,但一般表达为不期望物质在产物混合物中的百分含量。例如,Fischer-Tropsch反应的甲烷选择性为与期望的高级烃一起形成的甲烷的百分含量。催化剂产率的下降可归因于许多现象,包括但不限于催化毒物污染、含碳残留物沉积、烧结、金属的相变等。美国专利US 5,283,216公开了一种通过在液体烃存在下使催化剂与氢气高温接触恢复烃合成催化剂活性的方法,所述催化剂在淤浆合成工艺中经受了可逆的部分失活。然而,并非所有失活催化剂都可恢复。通过各种处理方法例如再生的方法延长所用催化剂的使用寿命具有重要的工业意义。
文献中描述了催化剂再生的方法。典型地,这些技术都依赖于将用过的催化剂在高温下与含氧气体和/或蒸汽接触。这种处理可用于去除含炭沉积物和毒物,另外将金属转化为相应的氧化物。再生的催化剂之后通过含氢气体在高温下还原得到活化。例如,美国专利US4,399,234描述了这种处理方法。
美国专利US 2,369,956公开了一种再生Fischer-Tropsch催化剂的方法,其中将催化剂溶解,然后通过再沉淀催化剂金属以恢复催化剂。然而,应注意到在接触物质中残存的沉积物极大增加了恢复催化剂的难度。该接触物质的例子是来自用过催化剂的高分子量链烷烃,它使得过滤酸溶解催化剂而产生的金属盐变得困难。由于这些物质使盐难于精制,因此该专利教导在高温下用流动氢气处理以首先去除催化剂上的烃沉积物。然后再进行溶解和再沉淀的过程。专利也教导在用强酸溶解前进行蒸汽处理可减轻处理后催化剂的自燃性。但是该专利没有提及所公开方法的功效或者如上所述用强酸处理催化剂载体的效果。
美国专利US 3,256,205公开了一种催化剂再生的方法,包括用强酸处理至催化剂初始湿润点,然后去除催化循环期间累积的含碳沉积物。它具体指出由于催化剂载体与所用强酸接触而遭到损害,含碳沉积物的去除是有害的。它指出合适的酸的溶解常数应大于10-2,其加入催化剂的量为0.5个化学计量到形成催化剂中存在的金属盐所需的化学计量。
由上述讨论清楚可见,本领域中还没有用任何具体的方法试图改进催化剂再生方法明确的动机。事实上,上述两项专利看起来彼此矛盾,因为第一项专利教导在酸处理前需要去除催化剂的含碳沉积物,而第二项专利却教导需要含碳沉积物以阻止酸破坏载体结构。也必须考虑一般地对含有石蜡烃沉积物的催化剂,不可能使用水基溶剂,因为正如典型地在Fischer-Tropsch催化剂上所观察到的,它是疏水性的。因此,第二项专利的方法看起来不能用于Fischer-Tropsch催化剂,因为该方法的特征在于已用催化剂的孔被石蜡填满,阻碍了水处理溶液的良好润湿。
在加氢处理和氧化催化剂中,含碳沉积物典型地通过在高温下含氧气体中焙烧而去除。在这样的处理期间,催化剂的含金属活性相转变为氧化物。为使催化剂活性进一步恢复提高,再用碱溶液特别是一种含碳酸铵或氰化钠的溶液进行处理,去除污染的金属。例如,这种处理在例如美国专利US 4,795,726和德国专利DE 43 02 992中有举例说明。
在例如美国专利US 5,438,028中教导了加氢处理催化剂的改性,其中先在溶液中加入改性剂,然后干燥催化剂,任选加热到温度120℃~约1000℃,这样使成品催化剂得到增强。该过程没有包括最后活化催化剂的还原步骤。第三栏公开的改性剂除了非金属元素硼之外,其它都是Fischer-Tropsch催化剂公认的毒物。美国专利US 5,389,502用同样的方法增强加氢处理催化剂,其中用氧化处理再生催化剂。将改性剂可加到催化剂表面至初始润湿点。在这两项专利中,优选的改性剂都是硼。
美国专利US 6,201,030公开了一种在反应器操作时再生颗粒催化剂的方法和设备。该法由如下步骤组成:将反应器中部分使用的催化剂作为淤浆从反应器引出到平行运行的两个再生段的其中之一,用氢气处理淤浆再返回反应器。以交替而不协调的操作方式使用两个再生段,以使淤浆连续引出和返回,从而使反应器中液面基本上不改变。所公开的方法未能有效地提供再生严重失活的催化剂或者改进工艺可靠性的任何方法,例如通过去除在反应器湍流环境中形成的碎屑。
一般认为,一种给定催化剂的经济价值与其初始成本、活性、可再生性以及用过后的价值如金属回收有关。从上述讨论显而易见过去许多年已做了相当大的努力以提高催化剂的经济价值,因为在使用传统的金属回收处理前有效地提高催化剂价值和/或延长其使用寿命的方法将极大地提高催化剂的价值。同时保持工艺可靠性进行有效的催化剂再生需要使用特定的设备或与特定处理技术结合的专用设备的组合。本发明提供进行该过程的工艺技术和设备。
发明概述
本发明提供一氧化碳催化加氢形成烃混合物的显著改进,其中催化剂为Fischer-Tropsch金属催化剂。通过包括如下步骤的方法可使用过F-T催化剂的使用寿命延长:首先降低其烃含量;在含氧化剂气氛下进行焙烧;用于催化剂的催化剂金属和助催化剂金属的至少之一的化合物溶液进行浸渍;再在含氧化剂气氛下焙烧并最后用含氢气体在高温下处理进行还原以形成活化的催化剂。优选,在每一个焙烧步骤之前干燥催化剂粒子。催化剂也可在活化步骤后被钝化。
根据本发明处理的催化剂可有利地再用于一氧化碳加氢中。任选,催化剂从一氧化碳加氢反应器中引出并返回至少一个反应器,优选在反应器操作时进行。通过活化催化剂的一个至所有处理步骤可在转引出之前进行,然后返回,或者在引出和返回之间进行。引出和返回步骤可周期性地或连续地进行。
发明详述
根据本发明的方法处理的催化剂金属基质选自Co、Ni、Cu、Ru、Rh、Pd、Os、Ir、Re和Pt,其中Co和Ru是优选的。本发明的方法可适用于负载和非负载的催化剂。非负载的催化剂可以是各种形式例如丝网、纤维、绒毛等,但优选是颗粒,因为颗粒具有更大的表面用以增强本发明方法的催化活性。
优选的非负载催化剂基质是分散活性金属(DAM),其主要即至少约50wt%,优选至少80wt%由如上述的一种或多种金属的混合物组成,而且在不经进一步处理的情况下,能够催化F-T合成。可以通过大量的本领域公认方法的任一种制备DAM催化剂。用于该方法中的金属基质的粒度以其显著尺寸看通常为约0.1μm~5mm,优选为约1~50μm。本发明使用的术语“显著尺寸”取决于基质金属的形状。在金属是丝或球状体的情况下,显著尺寸是其直径,对于椭圆形或偏菱形或不规则形状,显著尺寸是最小的厚度。
负载金属催化剂基本上为还原的金属通过上述讨论的公知技术之一形成于合适的载体结构上,典型为耐高温无机氧化物如氧化钛、氧化硅、氧化硅-氧化铝、氧化铝等,这种催化剂得到了广泛应用,例如烃和一氧化碳的加氢。按照本发明氧化钛是优选的用作催化剂金属基质的载体原料。这种反应的启动过程可包括具体的活化次序,其高度取决于催化反应、工艺设计,特别是反应器的设计和构造。对一氧化碳加氢反应,淤浆鼓泡塔式反应器为优选的容器。用于CO加氢的淤浆鼓泡塔特别方便与本发明的催化剂再生工艺结合。在这种反应器中,通过气相连续在液相中鼓泡,将固相催化剂分散在液体烃相中,或在其中保持为悬浮态。用于这样应用中的负载催化剂包括至少5wt%,优选为10~50wt%的还原金属形式的催化剂金属。
在一氧化碳加氢反应中,包括氢气和一氧化碳混合物的合成气与催化剂接触,在变换或非变换、优选为后者的条件下,因此转化为液体和气态产物,优选为Ci0+液体烃,其中很少或者未发生水煤气变换反应。这种烃合成(“HCS”)过程通常在为约160℃~260℃的温度下进行,压力为约1atm~约100atm,优选为10atm~40atm,气体空速为约100V/Hr/V~约40,000V/Hr/V,优选为约1,000V/Hr/V~约15,000V/Hr/V。表达式“V/Hr/V”表示在25℃、1atm下,每小时通过单位体积催化剂的气态一氧化碳和氢气混合物的标准体积。产生高级烃的合成气原料中氢气与一氧化碳的摩尔比约为2.1∶1。该比例可为约1∶1~4∶1,优选为约1.8∶1~2.2∶1。这些反应条件是众所周知的,根据这里给出的参数,很容易确定一套具体的反应条件。该方法中形成的含烃产物基本上没有含硫和含氮杂质。
典型地,通过将全部或部分C5+烃进行分馏和/或转化操作,将上述方法中产生的烃精制为更有价值的产品。这里“转化”指一种或多种操作,其中至少一部分烃的分子结构发生改变,既包括非催化过程如蒸汽裂解,又包括催化过程如催化裂解,其中部分与合适的催化剂接触。如果氢气作为反应物存在,这种工艺步骤典型称作加氢转化,它有许多种如加氢异构化、加氢裂化、加氢脱蜡、加氢精制等。更剧烈的加氢精制典型地指加氢处理。这些反应在烃原料包括富含链烷烃的烃原料的加氢转化文献中记载的条件下进行。这些原料通过这些方法生成更有价值产品的说明性但非限制性的例子包括合成原油、液体燃料、乳化液、精制链烯烃、溶剂、单体或聚合物、润滑油、药用油、石蜡烃、各种含氮含氧产物等。液体燃料的例子包括汽油、柴油和喷气式发动机燃料,而润滑油包括汽车油、喷气式飞机油、涡轮油等。工业用油包括钻井流体、农业用油、导热油等。
用于一氧化碳加氢的合成气可用本领域普通技术人员所熟知的各种方法产生,例如硫化床合成气生产装置,如在美国专利US 4,888,131和5,160,456中所公开的。无论何种来源,典型地合成气都含有化学物种,如氰化氢,随时间推移它就会引起催化剂的失活。一氧化碳加氢过程本身也形成其它引起失活的化学物种。一般认为,这些杂质引起的失活可用氢气处理而恢复,从而将催化剂更新。其它某些不能用氢气处理恢复的催化剂失活经常用蒸汽处理和/或在空气中焙烧解决,这种处理在高温下进行。
无论何种具体制剂、制备方法、催化剂形态和大小,所有催化剂的产率和/或选择性在使用时都会损失。对具体的合成而言选择性的表达不同,但一般表示为非期望物质在产物混合物中的百分含量。例如甲烷是Fischer-Tropsch产品混合物中不期望的,因为该方法的目的是形成高分子量的烃。所以表示催化剂价值的一种方法是其甲烷选择性,即反应器混合物中不期望的甲烷含量。
催化剂产率的下降归因于许多现象,包括催化毒物污染、含碳残留物沉积、烧结、催化剂中金属的相转变等。催化剂颗粒的磨损也会发生,并由于典型的尺寸小于10微米的碎屑的聚集,导致淤浆反应器的操作出现问题。在催化剂用例如再生的方法处理前,提高工艺的操作可靠性和延长给定催化剂的使用寿命具有重要的工业意义。
根据本发明,通过如下的方法可使F-T合成催化剂的产率和甲烷选择性都能显著提高,包括处理用过的催化剂以减少其烃含量;在含氧化剂的气氛存在下进行焙烧,用至少一种选自用于催化剂的催化剂金属和助催化剂金属的化合物溶液进行浸渍,在含氧化剂气氛存在下再次焙烧,最后在高温下用含氢气体进行还原以形成活化的催化剂。
本发明上下文中使用的“用过”的催化剂是指这样的催化剂,所述催化剂已经在一氧化碳加氢工艺条件下进行处理,结果含有烃。首先处理用过的催化剂以降低其烃含量,这种处理步骤经常称作“催化剂脱蜡”。这可通过一种或多种技术进行。例如,重力分离或离心分离进行分离其可使烃倾析,或者过滤去除,所有这些都要求烃处于流体状态。也可用溶剂或超临界流体处理催化剂,可有效地减弱烃与催化剂表面的相互作用,从而使液相和固相以同样的方式容易地分离。这被称作溶剂洗涤。合适的溶剂包括例如链烷烃溶剂或石脑油、醇和芳烃溶剂。超临界流体包括例如二氧化碳、轻链烷烃和环戊烷。
另外一种降低用过催化剂烃含量的方法是使它与含氢气体在高温下接触,即约200℃~600℃,优选为250℃~400℃。典型地分别为,氢气压力为大气压到约100atm,优选为大气压到30atm,气时空速为约100V/Hr/V~约40,000V/Hr/V,优选为约1,000V/Hr/V~约20,000V/Hr/V,表示为每小时通过单位体积催化剂的含氢气体的标准体积(25℃,1atm)。这种处理使至少一部分催化金属还原为金属态。
另外,将催化剂在高温下与含氧气体或蒸汽接触以有效地降低其烃含量。溶剂洗涤、氧和氢气处理也可有利地结合在本发明的工艺中。调节脱蜡的时间以得到低的残碳含量,如低于5wt%,优选低于2wt%,该时间典型为30min~约8h。如果脱蜡步骤涉及或包括催化剂与溶剂或超临界流体接触,则优选在如下所述的浸渍步骤之前进行干燥。脱蜡过程可在任何合适的反应器中进行,包括HCS反应器本身。例如,通过使催化剂在高温下与反应性气体例如含氢或含氧气体接触,固定床HCS反应器很适于脱蜡。当采用淤浆鼓泡塔式HCS反应器时,优选引出催化剂和烃的混合物,更优选在反应器操作期间进行,然后在专用的处理设备中处理催化剂。
在任一上述脱蜡技术之后,使催化剂与含氧化剂气体在高温下接触以首先将催化金属氧化为其氧化物。这样的步骤通常称为焙烧。通常,该方法中的焙烧步骤是使催化剂与含氧化剂气体在高温下接触,所述温度为约室温~600℃,优选为室温~400℃。氧化剂可选自空气、氧气、臭氧、氮氧化物。当使用氧或空气时,空气中氧气浓度为10ppm~21%。优选逐渐增加含氧化剂气体中的氧化剂的温度和浓度以控制催化剂氧化产生的放热曲线,特别是当在高温下用氢气处理进行的脱蜡。在后一种情况下,有利的是用蒸汽处理催化剂之后焙烧。通常,含氧化剂气体的压力为大气压~约100atm,优选为大气压~30atm,气时空速为约100V/Hr/V~约40,000V/Hr/V,优选为约1,000V/Hr/V~约20,000V/Hr/V,分别表示每小时通过单位体积催化剂的气体的标准体积(25℃,1atm)。
按照本发明用至少一种金属化合物的溶液浸渍已焙烧脱蜡的催化剂,例如金属盐、金属络合物或含金属的酸。溶剂的选择主要与其溶解金属化合物的能力相关。溶剂优选为水,但其他溶剂如某种有机溶剂可与其一起结合使用,只要它们与水溶混而且不会带入任何已知的催化毒物。在与存在的可形成连续相即乳化液合适的分散剂或乳化剂结合使用时,和水与溶剂的混合物一样,也可使用水与不溶混有机溶剂的混合物。这种合适的其他液体包括烃,特别是来自Fischer-Tropsch合成的烃、浓的流体如超临界流体例如轻液相烃即C3-5链烷烃、环烷烃等。优选的混合液体包括但并非意欲限制于水/低级醇、水/Fischer-Tropsch产物和水/醇/链烷烃。
在处理溶液中使用的金属化合物优选是那些含有催化金属或助催化剂金属的用于一氧化碳加氢的金属化合物。这样的催化金属包括但不限制于Co、Ni、Cu、Ru、Pt、Rh、Ir、Os、Pd,其中助催化剂金属包括但不限制于Mo、W、Si、Cr、Ti、Mg、Mn、Zr、Hf、Al、Th、La、Ce、Y等。在浸渍液中使用的非金属离子的金属盐优选是那些容易从催化剂中除去而不沉积对催化剂性能可能产生有毒效应的任何物质的金属盐。避免含有硫、卤素、磷等的离子。优选的非金属离子包括但非意欲限制于硝酸根、亚硝酸根、氰根等。金属盐的离子组分也可是弱有机酸部分例如碳酸盐、羧酸盐等。上述列出的那些两性金属盐可用离子例如铵离子和烷基铵形成,其中烷基铵包括一、二、三和四烷基铵离子或其混合物。特别优选的金属盐包括硝酸盐、乙酸盐,如果适当,铵盐。
羧酸离子的金属盐定义为从弱有机酸得到的那些盐,例如其通式为R-(COOH)n,其中n为1-3,R代表环族的、脂肪族的、饱和或不饱和的部分,其可被一个或多个硝基、氨基、羟基或烷氧基取代。合适羧酸的具体例子包括但并不意欲限制于甲酸、乙酸、柠檬酸、丁二酸、丙二酸、丙酸、丁酸、戊酸、己酸、戊二酸、己二酸、乳酸、苯甲酸、邻苯二甲酸、水杨酸、抗坏血酸、草酸等。优选合适的含金属酸的例子包括但不意欲限制于高铼酸、钼酸和钨酸。金属络合物包括但不意欲限制于金属乙酰丙酮化物、金属乙二胺、金属二亚乙基三胺等。
处理溶液每个组分的浓度和许多因素有关,包括络合物、酸、盐的溶解度、所用液体的体积、催化剂的金属含量和孔体积、要加到催化剂中希望的金属量等。一般地,浸渍液包含约1wt%~约80wt%,优选为约5wt%~约50wt%的金属化合物。典型地,加到催化剂中的金属量为被浸渍催化剂总金属含量的约1wt%~约80wt%,优选为10~30wt%。金属化合物溶液可通过将其简单地溶解于选择的溶剂中而进行制备,或通过混合适当的反应物溶液。
典型地,进行浸渍直到催化剂基质吸收浸渍液的体积相当于至少为其计算孔体积的约10%,优选为达到初始润湿条件时。初始润湿意味着基质催化剂已经吸收了与其计算孔体积大体上相当的溶液量。孔体积是可辨别的量,用已知的技术如孔隙率法可直接或间接地测得。浸渍液预期的体积为催化剂计算孔体积的10%~5,000%。优选地,处理溶液的体积为30%~1,000%,最优选为催化剂计算孔体积的约70%~100%。
浸渍液与催化剂接触时间保持为1min~24h,优选为约5~120min。处理所需时间取决于一些因素如被处理催化剂的量、浸渍液的组成和体积、反应器构造等。处理在温度为约0℃~约100℃,优选为室温即20-25℃~约80℃下进行。压力不特别关键,可为0.1~100atm,优选为大气压。尽管优选空气,但任何非反应性的气氛都是适合的。所述的非反应性气氛是指在浸渍步骤期间不与溶液发生反应的气氛。
在本发明的工艺中,在活化步骤前,在含氧化剂气氛下,焙烧上述浸渍的催化剂,优选在干燥催化剂之后进行。该气氛优选为空气,但可为含控制量氧气的惰性气氛,例如从空分装置产生的作为产品气蒸汽或废气蒸汽的气氛。这种含控制量氧化剂的气氛含有10ppm~21vol%,优选为约1vol%~21vol%的氧气,其余为非氧化性气体,优选为惰性气体如氮气。焙烧炉中气体流速约100~10,000,优选为约1,000~5,000GSHV。焙烧在高温下进行为约150℃~约600℃,优选为约200℃~450℃,时间为约1~8h,优选为1~约4h。焙烧步骤合适的设备可为如在Perry’s chemical Engineer’s Handbook,SeventhEdition,Chapter 12,McGraw-Hill,New York(1997)中所描述的旋转焙烧炉、如下述的流化处理装置或者HCS反应器本身。
已处理的催化剂颗粒在高温下用含氢气体还原活化,即温度为约200℃~600℃,优选为约250℃~400℃。还原时氢分压为约1~100atm,优选为约1~40atm,气时空速为约100V/Hr/V~约40,000V/Hr/V,优选为约1,000V/Hr/V~约20,000V/Hr/V,表示每小时通过单位体积催化剂的气体或气体混合物的标准体积(25℃,1atm)。发现本发明再生得到催化剂颗粒的大部分恢复了其起始活性,即期望烃产品的产率和甲烷选择性。
本发明范围的另外一个任选步骤,就是在用含氢气体活化后,钝化已处理的催化剂。在一氧化碳没有明显分解和没有被实质性加氢的条件下,将催化剂与含一氧化碳或一氧化碳和氢气的气体接触进行钝化。例如该条件可为低于约150℃的温度,优选为约25℃~100℃,压力低于约20atm,特别为约1~10atm,气时空速为约1V/Hr/V~约1,000V/Hr/V,优选为约10V/Hr/V~约500V/Hr/V,表示每小时通过单位体积催化剂的气体或气体混合物的标准体积(25℃,latm)。应理解无论操作者如何小心,总有一些一氧化碳的分解或加氢发生。但已发现典型地当原料气中一氧化碳或一氧化碳和氢气的浓度不超过约5vol%,就不会发生明显的分解/加氢。其它钝化剂包括例如痕量的氧或二氧化碳。
在工业应用中,经常并联和串联地操作多个反应器。按照本发明,处理的催化剂用于一氧化碳的加氢。可使用一个或多个反应器或与如下所述其它专门设备结合在一起来进行催化剂的处理。所有处理步骤都可在单一HCS反应器中进行。另外,可将催化剂引出再返回至少一个上述HCS反应器。在引出步骤之前的初始反应器中,或在返回步骤之后的一个或多个后续反应器中,进行任一步到所有的处理步骤,都在本发明的范围之内。进一步,一个或多个处理步骤可在初始反应器或后续的一个或多个反应器中进行,剩余步骤在如下所述的其它专门设备中进行。例如,当使用固定床HCS反应器时,优选在初始反应器中至少进行脱蜡步骤,因为它很适合于这种处理。
当使用淤浆反应器时,优选先将催化剂与烃、典型为熔融蜡作为混合物引出,在专门设备或后续的一个或多个反应器中进行至少一个处理步骤。虽然移出的催化剂量的范围较宽,但本领域的普通技术人员都应当理解,有必要在反应器中留下足够的催化剂以维持期望的产率水平。一般地,在生产过程及时的给定点上,从反应器中移出的催化剂为约0.01wt%~约10wt%。这不意味着这样的催化剂量应以单一量移出。更意味着移出催化剂的部分可在本发明方法任何给定时间的各个阶段,这样当一部分返回后续的一个或多个反应器时,可移出如估计的催化剂量。应当理解这里使用的术语“反应器”并不意欲限于一个,它既包括一个也包括多个。当使用淤浆反应器时,在反应器生产时,优选选择连续地引出和更换催化剂。
在混合物收集口,从淤浆反应器移出的混合物中烃的含量基本与反应器中相似。应了解混合物的烃含量与使用的反应器类型、其构造和操作条件有关。例如可以预料当鼓泡塔反应器相对于采用分散床而采用沉降床进行操作时,将得到较低的烃含量。混合物从反应器中移出后,最初用常规技术进行处理,例如物理筛分,将碎屑从剩余催化剂颗粒中分离。虽然划分碎屑的标准随反应器而不同,但一般来说,碎屑指小于10微米的颗粒。
由催化剂颗粒磨损引起碎屑的形成和聚集产生于反应器的正常操作或移出催化剂的处理中。碎屑在反应器中的聚集会导致操作问题。公认有许多方法可用于去除碎屑。例如通过对干燥的流动粉末进行分级或筛分,或者通过在规定的催化剂静置时间后倾析催化剂淤浆来去除碎屑。虽然碎屑的去除可在将催化剂返回反应器之前得到的干催化剂或催化剂淤浆上进行,但优选地在脱蜡步骤期间或之后去除碎屑。根据本发明分离碎屑后的负载型催化剂颗粒的活性得到提高。由催化剂和载体材料组成的碎屑可被加工,例如成为有用的催化剂或者进一步处理以回收金属。
如上所述,本发明的处理过程可在一个或多个HCS反应器、一系列特别适于特定步骤的设备或其组合中进行。例如降低从HCS淤浆反应器中移出催化剂烃含量的步骤可有利地在混合器-静置器容器中,正如在Perry’s chemical Engineer’s Handbook,Seventh Edition,Chapter18,McGraw-Hill,New York 1997中所描述的。这种容器典型地带有加热套、搅拌器和液相移出装置。其中处理后,将催化剂移出,典型为淤浆,然后送到溶剂去除和干燥的处理设备中。
该处理设备是一种赋予工艺混合和流化的设备。其构造为应能增强传热、混合接触液体和气固传质。适合的处理设备的例子有气体流化床、振动流化床、机械混合机如双锥混合机、V型混合机、螺条混合机等,以及混合器如犁片式混合器、行星式混合器、浆式混合器等。这些设备通过将气体直接通入其中、机械搅拌或二者组合作用,对加工的原料进行流化。在这种设备中加工使要处理的原料具有类似流体的性质,导致每一颗粒与气流之间紧密接触,这样产生极其高效的传质和传热。特别优选采用至少有机械流化的设备,这是因为虽然淤浆和粉末在一个接一个的干燥过程中容易流动,但原料要通过极其难流化的所谓“泥浆段”。所以,对其中催化剂处于淤浆中的干燥操作,处理设备至少应具有机械流化,优选地既有机械流化又有气体流化。
实施本发明优选的处理设备为犁片式混合器,它装有带轴向搅拌器轴的夹套水平圆柱体,包括几套浆式或三角式搅拌器。典型地,该设备还具有气体和液体出入口,也有待处理固体原料的出入口。虽然这是优选设备,但任何具有上述功能的可比混合器都可用,只要它能够连续流化通过干燥泥浆段的原料。该设备也能促进降低原料烃含量的一部分工艺的溶剂洗涤和后续的氢气高温处理。这是优选的降低烃含量的方法,因为它可以回收蜡,这是一个重要的考虑方面。
下一步在处理设备或如上所述适当的设备中焙烧干燥的催化剂。焙烧后,出于上述理由,在机械混合器例如如犁片式混合器中用浸渍液处理。在原料处于流化态条件下将液体加入混合器是有利的。由于混合器具有气体的出入口装置,因此当原料被浸渍到期望的程度时,随后也在其中在含氧化剂的气体中焙烧。物料可留在处理设备中,或可被移出进一步进行处理,例如如上所述的移出碎屑、干燥和焙烧步骤。如果需要,所有这些操作都可在处理设备中进行。但是从干燥颗粒固体中去除碎屑合适的设备如通过筛分、从流化床淘析、气体分级等在Perry’s chemical Engineer’s Handbook,Seventh Edition,Chapter17,19和20,McGraw-Hill,New York 1997中有描述。
最后活化原料形成活性催化剂可在如上所述的流化处理设备中进行。这一步可使用多种设备,但是由于原料不经过泥浆段,因此使用能使固气很好接触的气体流化器。当在固定床反应器中降低催化剂烃含量时它尤其有用。进一步,同样由于原料不经过泥浆段,气体流化器可用于活化催化剂、还原新鲜批次的催化剂,任选用于上述的钝化步骤。应当理解可用一系列不同的设备实现本发明的方法,这对大规模操作有利。然而如上所述也可能在具有固、气和液传质能力的机械流化器中进行用过催化剂的全部再生过程。
应当理解本发明实施中,其它各种实施方案和改进对本领域的普通技术人员来说,都是显而易见的和容易实施的,没有脱离如上所述的本发明的范围和精神。因此,所附权利要求的范围并不意欲限于上述准确的描述,而应被解释为包括存在于本发明中可取得专利创新的所有特征,包括本发明所属领域的普通技术人员认为等同物的所有特征和实施方案。参考下面的实验工作对本发明做进一步描述。
实施例1:溶剂脱蜡的催化剂
从操作200多天的Fischer-Tropsch反应器中移出重83g蜡中负载于氧化钛载体上钴基催化剂的块,将它放在烧杯中,用甲苯覆盖。将混合物加热到85-90℃,手动搅拌。在加热/搅拌过程中催化剂块破碎。5min后,倒出甲苯/蜡溶液,加入新鲜的甲苯,再重复上述过程两次。在第三次倒出后,将剩下的甲苯/催化剂淤浆转移到布氏漏斗进行热过滤。将热的甲苯三次倒到滤饼上,并施加真空抽过滤饼。在漏斗上真空干燥滤饼,得到58.4g非自燃性催化剂。其高磁渗透性表明催化剂含有显著量的还原态钴。该催化剂容易随小的永久磁铁移动。第二个样品用类似方式制备,只是在漏斗上干燥之后上增加空气中干燥过夜这一步。它们的特征一样。
实施例2:实施例1催化剂的评价
在实验室固定床反应器中评价实施例1的催化剂。将催化剂(2mL,2.80g)与石英稀释剂(4mL,6.54g)混合,放入1cm内径的管式反应器中。催化剂床层用一团玻璃棉置于适当的位置。将多点热偶插入床层以监控温度。首先在375℃、19.7atm下,用315sccm H2在2小时内还原催化剂。在10sccm Ar和260sccm H2下,将催化剂冷却到177℃、19.7atm。冷却后,原料组成变为12sccm Ar、134sccmH2和94sccm CO/CO2混合物,得到标称的原料组成为56.0%H2、11.6%CO2、4.9%Ar和27.5%CO,其中百分含量以摩尔百分含量给出。然后以2.8℃/h的速率将反应器加热到199℃,维持该温度24h。再以2.8℃/h的速率将反应器加热到213℃,维持该温度直到评价完成。在此温度下,CO转化率为27.3%,甲烷选择性为7.6%。在此条件下24h后,CO转化率为24.3%,甲烷选择性为7.6%。甲烷选择性定义为产生的甲烷中碳占转化的CO中碳的分数。
实施例3:溶剂脱蜡催化剂的空气再生
将30g实施例1的催化剂放入瓷盘中,在300℃的空气中焙烧2h。焙烧后的催化剂为恢复为灰黑色干粉末。按照实施例4描述的步骤,评价焙烧后催化剂的催化活性。CO转化率为55.0%,甲烷选择性为10.9%。在此条件下24h后,CO转化率为52.4%,甲烷选择性为10.5%。本实施例表明催化剂的活性能够通过空气焙烧失活催化剂而得到恢复。
实施例4硝酸钴加入到空气再生的催化剂
在氮气气氛下将37.03g六水合硝酸钴加入到约25ml的去离子水中制备溶液,并稀释到总体积为50ml。温和加热溶液以完全溶解所有的固体,并储藏于氮气气氛下。将总的2.60g硝酸钴溶液加入到10g实施例3在300℃焙烧2小时的脱蜡催化剂中。没有放热发生,而且也没有观察到颜色的变化。在空气中另外2小时后,在100℃下干燥样品1小时,然后在300℃焙烧2小时。得到11.2g灰黑色的粉末。
按照实施例2描述的过程,评价焙烧催化剂的催化活性。达到213℃后,CO转化率为65%,甲烷选择性为7.8%。在此条件下1天后,CO转化率为63%,甲烷选择性为7.5%。该实施例表明空气再生催化剂的催化剂活性和选择性可通过加入催化金属而得以进一步提高。
Claims (26)
1.一种增强使用过的金属催化剂的使用寿命的方法,所述使用过的金属催化剂用于一氧化碳的催化加氢,所述的催化剂包括选自Co、Ni、Cu、Ru、Rh、Pd、Os、Ir、Re及Pt中的一种或多种,该方法包括:
a)降低催化剂的烃含量;
b)在含氧化剂气氛下焙烧;
c)用选自Co、Ni、Cu、Ru、Rh、Pd、Os、Ir、Re、Pt、Mo、W、Si、Cr、Ti、Mg、Mn、Zr、Hf、Al、Th、La、Ce和Y的至少一种金属的化合物的溶液浸渍;
d)在含氧化剂气氛下进行焙烧,以及
e)在200℃~600℃的温度下用含氢气体还原,因此形成活化催化剂。
2.如权利要求1所述的方法,其中步骤a)通过下列步骤之一进行:
在200℃~600℃的高温下使催化剂与含氢气体接触;
用溶剂或超临界流体处理催化剂;
用溶剂或超临界流体处理催化剂,然后在200℃~600℃的高温下使催化剂与含氢气体接触。
3.如权利要求1所述的方法,其中步骤c)的溶液含有选自Co、Ru、Cu和Ni的金属化合物。
4.如权利要求1所述的方法,其中步骤c)的金属化合物选自硝酸盐、乙酸盐、甲酸盐、柠檬酸盐和碳酸盐。
5.如权利要求1所述的方法,其中步骤c)的溶液含有与催化剂金属相同金属的盐。
6.如权利要求1所述的方法,其中步骤b)或d)中所述的氧化剂选自氧气、空气、臭氧和氮氧化物。
7.如权利要求1所述的方法,其中步骤c)中所用的所述溶液的量为催化剂计算孔体积的10%~5,000%。
8.如权利要求1所述的方法,还包括在步骤e)之后的钝化步骤:
用含一氧化碳的气体在一氧化碳没有被明显分解的条件下处理;或
用含一氧化碳和氢气的气体在一氧化碳没有被明显加氢的条件下处理,
其中所述条件是进料气体中的一氧化碳或一氧化碳和氢气的浓度不超过5体积%。
9.如权利要求1所述的方法,其中所述的催化剂包括钴。
10.如权利要求1的方法,其中所述的催化剂是负载型催化剂。
11.如权利要求1的方法,其中所述的催化剂是分散活性金属催化剂,其中所述催化剂是主要由一种金属或金属的混合物组成的分散活性金属催化剂,所述金属选自Co、Ni、Cu、Ru、Rh、Pd、Os、Ir、Re和Pt,并且无需进一步处理就能催化费-托合成。
12.如权利要求1所述的方法,其中步骤a)~e)在单一的一氧化碳加氢反应器中进行。
13.如权利要求12所述的方法,其中一氧化碳加氢反应器为固定床反应器。
14.如权利要求1所述的方法,还包括从反应器中引出催化剂再将其返回至少一个反应器中的步骤,其中步骤a)~e)在所述引出步骤之后进行。
15.如权利要求14所述的方法,其中步骤a)~e)在所述返回步骤之前进行。
16.如权利要求14所述的方法,其中步骤a)~e)在所述返回步骤之后进行。
17.如权利要求1所述的方法,还包括从反应器中引出催化剂再将其返回至少一个反应器中的步骤,其中步骤a)~e)中的至少一步在所述引出步骤之前进行。
18.如权利要求17所述的方法,其中步骤b)~e)中的至少一步在所述返回步骤之前进行。
19.如权利要求1所述的方法,还包括从反应器中引出催化剂再将其返回至少一个反应器中的步骤,其中步骤a)~d)中的至少一步在所述引出步骤之前进行,步骤b)~e)中的至少一步在所述返回步骤之后进行。
20.如权利要求14所述的方法,其中所述反应器是淤浆反应器,所述催化剂与烃作为混合物被引出。
21.如权利要求20所述的方法,其中在步骤a)中,首先将催化剂颗粒从混合物中分离。
22.如权利要求21所述的方法,其中通过过滤或重力分离或离心分离,随后从催化剂颗粒中倾析烃,从而分离催化剂颗粒。
23.如权利要求20所述的方法,其中通过如下一种或多种方法,将已处理的催化剂返回到至少一个淤浆反应器中:
i)形成催化剂与液体烃的淤浆,将所述淤浆引入所述的反应器;
ii)通过重力或压力梯度将催化剂转移到反应器中。
24.如权利要求20所述的方法,其中在至少一个淤浆反应器操作期间,将所述催化剂周期性地引出。
25.如权利要求20所述的方法,其中至少一部分所述催化剂在操作期间返回至少一个淤浆反应器中。
26.如权利要求20所述的方法,其中在至少一个淤浆反应器操作期间,将所述催化剂连续地引出。
