搭扣和制造搭扣的方法
技术领域
本发明涉及各种搭扣,特别涉及钩环搭扣的阳搭扣件以及制造它们的方法,以及将纱网材料固定到窗框上以提供临时的防昆虫的纱窗时的应用。
背景技术
窗上设置永久的纱窗,使得窗能够打开而不让昆虫进入是普遍的,特别是在美国。但是,这样的纱窗在欧洲的家居中较为不普遍。为了满足这些情况中的设纱窗的需要,开发了临时性的纱窗。通过向固定到窗框上的条带可取下的贴附一层网材料,在有昆虫时安装这些纱窗,在没有昆虫时将其去掉。一般来说,这些临时性的纱窗安装在窗子的内侧。

一般也需要提供良好的多方向的剥离和剪切强度的、并且制造成本低的钩环搭扣的阳搭扣件。
发明内容
在一方面,本发明提供一种形成搭扣件的方法。该方法包括:(a)从可热成形的材料形成一个预制品,它具有一个层状的底部和预制的柄的阵列,所述的柄是与底部一体模制的并从底部伸出到相应的终止端;(b)加热柄的终止端到预定的软化温度,同时将层状底部和每个柄的下部保持在比软化温度低的温度;和(c)使终止端与一个接触表面接触,后者在一个预定的成形温度上,使得终止端变形而形成头部,后者悬出在层状底部上。

见图1,搭扣10包括一个底部12和从底部伸出的一个搭扣件14(搭扣10一般包括一个搭扣件阵列;为了清晰起见仅示出一个单个的搭扣件)。搭扣件14包括一个柄6和在柄的终止端的头部18。头部18的形状用于与另一个搭扣件接合,例如具有多个环的阴搭扣件,一个防昆虫纱窗的网,或与搭扣10相似的另一个搭扣件。
如图1所示,头部18大体是盘形的,包括一个基本平的顶表面20,和面向底部12并伸出底部的一个基本平的底表面22。最好是盘较薄,允许一个配合工作的搭扣件,如一个环或窗纱的线网通过弯曲所述盘材料穿入到盘。最好是,盘的厚度约为盘的等效直径的5-15%。如果盘较薄,它会具有降低的使用寿命(即,反复的接合和脱开搭扣时的寿命),然而如果盘较厚,搭扣也会具有降低的剥离强度。如图1A所示,从上观察头部18是大体圆形的,柄16的径截面是大体方形的(在其他实施例中,从上面观察,头部18可以是不规则形状的(图1B),方形(图1C),或十字形(图1D))。盘形对于与窗纱网23(图4)接合是特别有利的,因为网开口的侧面25能够穿入到薄盘。其结果,如图4所示,即使盘比网开口小并且仅接合网开口的一个或两个侧面25,也能够形成牢固的接合。头部18还适合与环或与其他相似形状的头部接合。
在另一个实施例中,如图2所示,头部18包括一个圆顶部分24,和一个相应的圆顶形下表面23。后者的主要部分大体平行于圆顶部分24。表面23面向底部12并从其突出,提供一个与阴搭扣件或网接合的表面。头部18能够有各种的形状。例如,从顶部观察(图2A),头部18可以是一个方形或矩形的盘,盘的两个相反的边向下弯曲形成一个U形的圆顶部分。另外,头部18也可以是一个围绕它的外周向下弯曲的圆盘,形成一个蘑菇形的圆顶部分。这些头部的形状对于与窗纱接合特别有利(图4),因为圆顶部分能够平滑穿入到网开口27中,并且薄盘形状使得网开口的侧面25能够嵌入到表面23。头部18还可以用于接合阴搭扣件的环,或与具有类似形状的头部的另一搭扣自接合。
在另一个实施例中,如图3和3A所示,盘形头部是波形的。头部18可以是S形截面的,如图3所示,或如图3A所示可以是W形截面的。如下面参照图3B所述,在这些图中示出的头部形状可以有一个粗糙的表面。
在另一个实施例中,如图3B所示,头部18包括一个粗糙的砂纸状的表面30。最好是,表面30的纹理结构相似于320粒度的砂纸(用于打磨金属)。砂纸状的表面包括会卡在与头部接合的搭扣件上的凸起(未示出),使它更难于无意中脱开配合的搭扣件。其结果,与具有平滑表面的相似的搭扣件的强度相比,普遍增加接合强度。特别是,在优选实施例中,按ASTM D 5170-91(“T”法)测定的剥离强度约增加10-100%。最好是,表面30具有至少10微米的表面粗糙度(折皱度),约10-200微米更好。
在另一个实施例中,如图3C所示,头部18是金字塔形的。最好是,悬在底部上的头部表面与头部上表面的轮廓相同,以致表面的主要部分基本平行。
在图1-3C所示的所有实施例中,头部在底部上悬伸出一个很大程度。最好是,在底部上悬出的表面的表面积A1比沿线A-A(即柄相交头部处)截取的柄16的径向截面的表面积A2至少大20%。表面积A1可以达到比表面积A2大600%。例如,对于表面积A2为0.03平方毫米的搭扣件,表面积A1最好约为0.05平方毫米。一般最好是,悬出的量在围绕柄的外周是基本均匀的,以提供一个多方向的接合。但是,为了制造方便,在一些情况中悬出的量优选是不均匀的,这在下面参照图5加以讨论。
一个形成上述搭扣件的装置100示于图5。进给辊102将一个携带柄的底部12(示于图7-7B)连续引入装置100。携带柄的底部12是由可热成形的聚合物制造的。在以前的制造步骤中,在将柄12整体模制到底部12上的模制台上(未示出),辊102被缠绕成卷带辊。模制台可以包括一个模制辊,它具有例如本文参引的美国专利4,794,028公开的对准板形成的多个模制腔,或者可以利用任何希望的柄的模制技术。如图7B所示,如果希望一个方形的头部,则柄的径向截面可以是方形的、或椭圆的、圆形的、十字形的,或任何希望的形状,以形成类似形状的头部(见图1A-1D)。
由传动机构106将进给辊102松开,将携带柄的底部12输送到可选的预加热区域108,后者将携带柄的底部的温度提升到比室温高但比聚合物的维卡(Vicat)温度低很多的预加热温度。这个预加热使得柄的端部在该工艺的下一个步骤中较快地加热到预定的软化温度。
接着,底部12向加热装置110移动,后者加热柄的一部分。如图7A所示,仅柄104的邻接端部109的部分P被加热装置110加热,柄的其余部分较冷因此刚度较大。最好是,部分P的长度小于柄全长L1的30%,为L1的15-25%更好。部分P加热到软化温度,在这个温度部分P能够形成一个希望的头部形状,这个温度一般大于或等于可热成形聚合物的维卡温度。柄的其余部分不加热,保持在比软化温度S低的温度,最好是至少低10%。
为了确保仅部分P加热到软化温度,该加热装置110优选地包括一个非接触的加热源111(图6),它能够快速升高很接近加热源的材料的温度,而不提高离加热源较远的材料的温度。合适的非接触加热源包括火焰加热器,电加热镍铬丝,和辐射加热器组件。为了将部分P不接触地加热到软化温度,加热源一般必须具有较高的温度。例如,如果软化温度约100-140EC,则加热源的温度一般约为300-1000EC,加热源离柄的端部0.1-30毫米。

成形辊114的表面纹理结构确定成形的头部的形状。如果希望具有一个平滑表面的盘形的头部,则表面纹理结构是平滑的。如果希望一个砂纸状的表面,则成形辊的表面结构就是砂纸状的(图8)。如果希望蘑菇形的头部(圆顶),则成形辊就包括多个大体半球形的凹陷,以形成头部的圆顶部分(图8A)。如图3和3A所示,具有波浪形的盘形的头部能够使用图8B和8C所示的成形辊表面形成。图8D示出的金刚石品格的成形辊表面使得头部具有如图3C所示的金字塔形。成形辊也可以具有一个软表面(未示出),如橡胶的,以形成一种蘑菇形的头部。
最好是,在表面纹理结构包括凹坑时,凹坑的密度在辊表面上基本一致,并且大于或等于底部12的柄密度。在允许柄和凹坑之间不正确对准的情况下,凹坑的密度最好大于柄的密度(如果密度相等,则不正确对准会造成凹坑接触不到柄的情况)。
如上所述,在图2所示的均匀悬出的圆顶的头部形状一般是较好的,但由于需要保持凹坑和柄之间的完全对准,因此获得这形状会使制造过程复杂化。其结果,为了制造方便,在一些情况中希望通过使凹坑和柄能够部分对准而不是完全的对准,形成较不均匀的头部形状。在这些情况中,成形辊应具有显著地大于柄密度的凹坑密度,以增加在凹坑和柄之间接触的几率。此时,一些头部可能具有图2所示的形状,而另一些头部由于柄与凹坑的部分接触而具有不同的头部形状。
选择成形辊114与传动辊116的间距,使得柄的变形部分P成形为希望的头部形状,而不过分损坏柄的不加热的部分。优选地,这个间距足够的小,以致传动辊将底部12压平,并在成形辊与柄端部109之间提供大体均匀的接触压力。最好是,这个间距近似等于柄的整个高度(图7A的L1)减去加热部分P的长度(图7A的L)。
接下来,底部12移动到冷却台118。冷却台118例如通过冷空气将成形的头部冷却,以防止头部进一步的变形。最好是,头部冷却到接近室温。然后冷却的底部被移动通过传动台120,并由缠绕件124缠绕到卷带辊122上。
提供另外的进给和卷带辊126,128,使得在进给辊102用完时和/或卷带辊124已卷满时,能够方便地替换适当的辊而不中断生产过程。
用于成形搭扣件的适当的材料是热塑性聚合物,其可提供对于具体用途的理想的机械性能。优选的聚合物包括聚丙烯(如Montell供应的商标为MOPLEN的)、聚乙烯、ABS、聚酰胺、和聚酯(如PET)。
权利要求内包括其他的实施方式。
例如,虽然在上面示出和说明了盘形的头部,但头部也可以具有何希望的形状,它应提供在底部上悬出足够程度的表面,以提供具有希望的强度特性的多方向的接合。
而且,虽然上述的过程仅包括对柄端部的一次加热和一次通过成形辊,这些步骤也可以重复一次或多次,以形成其他的头部形状。随后的成形辊可以具有与第一成形辊相同的表面,或可以具有不同的表面。
另外,如果希望的话,柄的端部可以在加热步骤后紧靠在成形辊前冷却,形成一个球形头部,然后它被相对于柄向下压,将柄的上部分嵌入头部,形成一个蘑菇形的头部。
另外,在一些情况中,不必冷却成形辊。如果能够获得希望的头部形状并避免树脂粘结,成形辊也可以在不加热或不冷却的条件下使用,也可以加热。

Claims (33)

1.一种形成搭扣的方法,包括步骤:
(a)由可热成形的材料形成一个预制品,它具有一个层状的底部和预制的柄的阵列,所述的柄阵列是与底部一体模制的,并从底部伸出到相应的终止端;
(b)将柄的终止端加热到预定的软化温度,同时将层状底部和各个柄的下部保持在比软化温度低的温度;和
(c)将终止端与一个在预成形温度下的接触表面接触,使得终止端变形并由之形成从层状底部伸出的头部。
2.根据权利要求1的方法,其特征在于,所述的成形温度足够低,使得可热成形的材料不会粘结到接触表面上。
3.根据权利要求1或2的方法,其特征在于,所述成形温度低于可热成形的材料的软化温度。
4.根据权利要求1-3任何一项的方法,其特征在于,所述的接触表面包括一个辊的圆柱形表面。
5.根据权利要求1-4任何一项的方法,其特征在于,冷却所述接触表面,以便在步骤(c)中保持所述成形温度。
6.根据权利要求1-5任何一项的方法,其特征在于,在步骤(c),形成的头部基本是盘形的。
7.根据权利要求6的方法,其特征在于,每个盘形头部的厚度约为盘的等效直径的5-15%。
8.根据权利要求1-5任何一项的方法,其特征在于,在步骤(c),形成的头部大体是蘑菇形的。
9.根据权利要求8的方法,其特征在于,所述头部具有一个伸出所述底部的圆顶形的表面。
10.根据权利要求1-9任何一项的方法,其特征在于,步骤(a)包括在模制辊的模制腔中模制所述柄。
11.根据权利要求1-10任何一项的方法,其特征在于,在步骤(b),所述区域从终止端向底部延伸的距离约等于从终止端到底部的整个距离的15-25%。
12.根据权利要求1-11任何一项的方法,其特征在于,所述接触表面具有从以下组中选择的表面光洁度:凹坑、平滑、带纹理以及它们的组合。
13.根据权利要求12的方法,其特征在于,所述表面光洁度包括凹坑,并且所述接触表面包括的每单位面积的凹坑密度大于或等于底部每单位面积的柄的密度。
14.根据权利要求13的方法,其特征在于,在步骤(c)中,所述凹坑至少部分地与所述柄对准。
15.一种形成搭扣的方法,包括步骤:
(a)由可热成形的材料形成多个柄,后者从一个共同的底部向终止端延伸;
(b)将邻接终止端的柄的区域加热到预定的软化温度,以将所述区域中的材料软化,同时将柄的其余部分保持在比软化温度低的温度;和
(c)使所述终止端接触一个接触表面,以在所述柄的终止端形成头部,接触表面的至少一个部分具有足够粗糙的纹理,以便对所述头部的至少一部分赋予环接合的表面粗糙度。
16.根据权利要求15的方法,其特征在于,所述接触表面包括一个辊的圆柱形表面。
17.根据权利要求15或16的方法,其特征在于,所述接触表面具有砂纸状的纹理。
18.根据权利要求15-17中任何一项的方法,其特征在于,所述的接触表面具有约10-200微米的粗糙度。
19.根据权利要求15-18中任何一项的方法,其特征在于,所述接触表面限定了多个凹坑。
20.根据权利要求19的方法,其特征在于,所述接触表面的每单位面积的凹坑密度大于或等于底部的每单位面积的柄的密度。
21.根据权利要求15-20中任何一项的方法,其特征在于,赋予头部的表面粗糙度足够将搭扣的剥离强度增加约10-100%。
22.一种搭扣件,其特征在于,它包括:
长柄,它从基本平的底部伸出并与所述底部一体的模制成;和
头部,它位于柄的终止端,所述头部的至少一部分具有粗糙表面,后者具有砂纸状的表面纹理。
