制造方法也为众所周知,其中浸透三聚氰胺树脂的装饰网,和呈S形或L形结构并具有限定尺寸的浸透苯酚树脂的芯纸网,在加热和高压下凝固。在另一现有制造方法中,紧密板的厚度在将要进行弯曲区域的一侧,通过在制造方法中插入一单独的带条而给予限制,此厚度取决于所需弯曲的半径。在板的较薄区域可以使用固定的弯曲设备,可随后在加热状态进行后续的成形操作。在一种夹紧装置中冷却后,这些部分保持所弯曲的形状,倒圆区域的机械强度由剩余壁厚确定。
在另一种现有制造方法中,将紧密板的一侧,即将要模制的一侧,根据希望弯曲的半径铣去一小壁厚,并在固定弯曲设备上加热成形。铣出的空腔充填以可热凝固的合成树脂或通过在夹紧装置中插入一配件块而使其增强。
从紧密板的模塑制造和随后粘接HPL紧密板的模塑制造,也受现有制造方法中,在随后将要模塑的区域在粘接前铣紧密板,或在所述区域充填隔离条的影响。另一种可能性包括将两紧密板连接成为预期角度的支承,并铣其中一边以形成一凸倒圆边。HPL紧密板然后粘接连接在此铣出的表面。凹倒圆边可借助于铣去背面并去除隔离条而制造。
在由单HPL层制造压制模塑件的制造中,这些厚度高达1mm的单层与两侧磨制的芯板叠放,以使各包板具有所希望的厚度,然后在夹紧模中用无溶剂(so1vent-free)的双组份(two-component)粘接剂粘接在一起。无吸收性的单层HPL的粘接剂粘接对于双组份粘接剂提出了高要求。层压板包然后由弯曲装置被弯曲成所希望的形状。
现有制造方法,其中,在模塑区材料上铣削并在盖的空穴中充填合成树脂铸造复合物或在夹紧装置中插入附件以使其增强,由于其大量的制造步骤诸如铣削、弯曲、充填或附件生产和再加工而昂贵,而产品质量由于种种原因而不能令人满意,例如,圆柱形往往不规矩、元件的端部经常产生发丝状裂纹、材料只能用于一种装饰在一侧的元件。在模压的模塑过程中,产品质量好,但模塑用的模具非常昂贵,且由于模具的适应性差不能用于不同的形状。
HPL紧密板的未凝固层的可模塑性、由于其已经层压在一起成为板材,且在这种板外侧设置以三聚氰(酰)胺(melamine)或聚丙烯(acrylic)树脂顶层,受到装饰性顶层的可延伸性小的限制。
本发明的目的还在于以这样的方式开发一种在开始所述类型的板材,其中,不须进行模塑工作,板材更厚,且在边部区倒圆,并具有恒定的密度,其装饰层性的单层或多层本质上没有发丝状裂纹、龟裂和类似缺陷。
根据本发明,如果将已浸泡酚醛树脂的木质和/或细胞膜质纤维预制平板设置成芯材,如果板材沿其一边或多边在边部区域用预制板本身材料加厚,这一目的得以实现。
例如,在上述EP-B-0 081 147中公开了一种预制板,根据所要求的厚度不同,该预制板包括一个或多个矩形平板,该平板由已经浸泡可热凝固的酚醛树脂的木质和/或细胞膜质纤维构成。以一个在另一个之上叠放的数个机械预压层被加热和加压。以这种方式预制的平板还涉及一种半固化片(prepreg)。在本发明的进一步发展中,材料包括预制带,此预制带具有矩形横截面、具有横截面侧边为弧形的类矩形横截面、或具有倾斜侧边的不规则横截面。这样是有利的,使预制平板侧边处带的末尾,带的弧形横截面侧边或带的倾斜侧边,从这些侧边朝向板材的中心。以弧形横截面侧边或倾斜侧边朝向板材的边也是可能的。
在层压板的另一实施例中,用于加厚边部区域的材料包括稀疏的木质或细胞膜质纤维,该纤维被树脂浸泡并充填一个或多个模具型腔,在该模具与另一模具间,预制平板,加厚材料连同一层或两层装饰层,被压成层压板。层压板的进一步设计根据本发明从权利要求7至13所述的特征是显而易见的。
在本发明范围内,还提供一种生产此种层压板的制造方法,该制造方法以极少的制造步骤进行管理。根据这一过程,此目标的实现是通过插入一木质和/或细胞膜质纤维的预制板于开式压力机中,该压力机包括设有一具有一个或多个型腔的模具,和一个光滑模具(smoothmold),该模具沿板材至少一边部区域设置制造板材材料,还通过施加一层或两层装饰层于板材及与板材结合的加厚部材料的一个或两个表面,并热压放置在模具之间的各个部分。
在制造方法的一实施例中,至少用与板材材料相同材料制造的一个带,作为材料施加在沿板材的一个边部区域。
在制造方法的另一实施例中,模具的一个或多个型腔被充填以预制板所包括的木质和/或细胞膜质纤维,而一层或两层装饰层被施加在板材的表面,该板材与木质和/或细胞膜质纤维在型腔中结合,并在模具间在热和压力作用下被压在一起。根据这一过程,各部分在130-180℃的温度和60-110巴的压力下被压在一起。
层压板的优点在于它具有一致的密度和本质上均匀的物理、化学和技术特性,其中,在边部区域,加厚的边部区域的形状和厚度可以以简单的方式变化。另一特点在于层压板可使用任何传统的压力机生产,在每一情况下只需要更换一单独的模具以便获得层压板的另一实施例。
本发明将在下面参考附图详细说明。
图1示出作为层压板芯的预制板的平面视图,该预制板具有沿板材相反两侧边部区域设置的两种带;
图2示出开式压力机与插入的预制板、装饰层和用于加厚边部区域的附加材料的原理图;

图1示出其平面视图的预制板2,在其相反的端部区域覆盖了带8、8,该带沿板材2的边部10、12的方向设置。板材2和带8、8构成预制板1的芯部,如图3a中横截面所示。在此实施例中,用虚线表示的边部区域26、27没有设置带。
板材2是预制的,例如,从包括木质和/或细胞膜质纤维颗粒的支承层,按EP-B-0 081 147所述制造方法预制,覆盖层还没有。这是通过加压、加热,机械预压一层或将一层在另一层之上叠放设置的多层,并基于已经浸泡可热固酚醛树脂的木质和/或细胞膜质纤维,使合成树脂固化而实现的。为此目的,具有最大长度为20mm的木质和/或细胞膜质纤维,按照纤维在水溶液或弥散系中的重量,被覆盖以或浸泡于可热固化酚醛树脂中,以纤维重量为基础的树脂重量比,为大于15%可达90%。纤维干燥至剩余含水量占重量的2%至15%,树脂部份凝固,干燥的纤维被卷绕以形成一种网状织物。这种织物被机械预压,并随后在树脂固化状态加热加压成为一层或将一层在另一层顶上叠放的多层。此织物通常已具有所希望的板材规格;否则,具有所希望尺寸的板材由织物制造。带8、8由与预制板2相同的材料构成。
图2示出一开式压力机的原理图,该压力机具有两模具18和21。模具18为一基体形,根据需要,具有一至四个凹陷部14、15、16、17,该凹陷部沿模具18的边部区域设置。在现在情况下,模具18设置彼此面对的两型腔14、16。另一模具21为一平滑压板,此板既没有型腔也没有凸起。两装饰层19、20设置在开式模具18、21之间,装饰层、预制板2连同所施加的带8、8均设置在模具之间。使模具18、21沿箭头A、A所示方向趋进,将装饰层18、20和具有带8、8的预制板2用加热和相应的高压压在一起。图2中下面的装饰层20略微长于上面的装饰层19是有利的,因为下装饰层20必须覆盖比上装饰层19覆盖更大的表面。较大的面积是由于层压板加厚的边部区域,包括预制板2和带8。带8具有本质上与模具18型腔14和16相同的轮廓。
图3a示出成品层压板1的横截面,该层压板具有两彼此背对的加厚边部区域22和24。层压板1的两面设置有装饰层19和20。自然,如果需要也可只设置一装饰层,即,在加压过程中,或者只有装饰层19,或者只有装饰层20可设置在模具之间。
具有四个加厚边部区域22、23、24、和25的层压板1如图3b所示。为制造种层压板,加压时使用如图6c所示模具18。根据图6a、6b所示的模具,和带4、7和8设置在板2的一边部或三边部用于制造在一边部区域22或三个边部区域22、23、24加厚的层压板。
图4a至4c示出带7、8和4的三个不同实施例。根据图4a,带7具有矩形横截面,其中,带与预制平板热压,模具18设计成使型腔具有矩形横截面。图4b示出带8的推荐实施例,该带具有矩形似的横截面,只有横截面的一边9为弧形。根据图4c,带4具有不规则四边形似的横截面,该不规则四边形具有一与基准表面成α角的倾斜边6,该角度从20°至70°,推荐从30°-60°,特别推荐为45°。带4、7、8通常设置成在预制板2上使其在板2的边部10、11、12和13终结,当使用带8时,横截面的弧形似侧边9总从边部指向板2内部的方向。如果需要,带8也可在粘接在预制平板上前,相对于此位置旋转180°。此后所需要的是型腔在模具中的方位也需旋转180°。除图4a-4c所示带7、8、4之实施例外,如果需要,本领域任何技术人员还可自行设计其它截面形状。于是,带的弧形曲线例如可能为抛物线、椭圆或圆。为取代预制带,可用图5所示疏松的木质和/细胞膜质纤维作为加厚此边部区域的材料,该纤维为经过机械压制并充填入模具18的一个或多个型腔14至17。这些木质和/或细胞膜质纤维已经用酚醛树脂浸泡,并具有与用作制造预制板2相同的结构成份。层压板1的制造方法是:首先只将预制平板2插入开式压力机;关闭压力机并加热加压直至在模具18的型腔中的疏松纤维牢固地粘接在预制板2上。然后打开压力机,根据需要,将一层或两层装饰层放在板材2的表面,该板材具有加厚的边部区域。压力机再次被关闭,继续加热加压,直至一合适的层压板2已经制成如图3所示。
层压板1在其整个横截面内,即,还包括加厚的边部区域,在1.1-1.5g/cm3范围内具有均匀的密度,特别推荐为1.4g/cm3。层压板在未加厚边部区域制成厚度为2至30mm,特别推荐厚度为2至20mm,而在加厚边部区域制成厚度为4至40mm,特别推荐厚度为4至30mm。层压板1的密度、物理和技术特征在层压板1的未加厚部和加厚区域本质上是一致的。
装饰层19、20包括塑料、纸或木质和/或漆覆盖层,并具有基本重量为60-420g/m2,特别推荐从140-300g/m2。此外,装饰层19、20可包括交联聚丙烯(crosslinked acrylic)、氨基甲酸乙脂(尿烷)(urethane)、环氧的或蜜胺(三聚氰酰胺)(melamine)树脂,聚丙烯树脂可加颜料。还可能将填料和/或染料添加入树脂。在另一实施例中,装饰层19、20包括已经以蜜胺树脂浸泡的装饰纸。特别是在结构板材的情况下,以及用于内部精饰的板材和用于实验室内的情况下,用于浸泡木质和/或细胞膜质纤维的酚醛树脂包括一种防燃添加剂。
模具18、21被作用以60至110巴的压力,特别推荐为90巴,并加热至130℃至180℃的温度。
图6a、6b和6c示出模具18的不同实施例。根据图6a所示模具18的实施例具有单一型腔,而根据图6b所示模具18的实施例具有三个型腔14、15和16。图6c示出具有四个型腔14、15、16和17的模具18,没有型腔沿模具18的边部区域延伸。模具18另外的实施例,对于本领域技术人员而言自然容易设计,并允许构成用于层压板1的相结构表面。
Claims (17)
1.一种可热模塑的层压板,该层压板包括一芯部和具有所述芯部的热压部,并具有在芯部和与之连接的热压部的一个或两个表面上的装饰层,其中,由木质和/或细胞膜质纤维制成,并已用热固化酚醛树脂浸泡的预制平板(2)被设置为芯部材料;平板(2)沿其一个或多个边部区域(3,4,26,27),用与预制平板所含材料相同的材料加厚。
2.如权利要求1所述的层压板,其中,材料包括预制带(7),该带具有矩形横截面。
3.如权利要求1所述的层压板,其中,材料包括预制带(8),该带具有矩形似的横截面,该矩形似的横截面具有弧形似的横截面侧边(9)。
4.如权利要求1所述的层压板,其中,材料包括预制带(4),该带具有不规则四边形横截面,该横截面具有一倾斜边,该倾斜边与带的基准表面呈α角,该α角从20°至70°,特别推荐为45°。
5.如权利要求2至4中任一权利要求所述的层压板,其中,带(4,7,8)在预制平板(2)的边部(10,11,12,13)终结,其中带(8)的弧形似横截面的侧边(9),或带(4)的倾斜侧边(6)是从侧边指向板材(2)的内部。
6.如权利要求1所述的层压板,其中,用于加厚板材(2)边部区域的材料包括疏松的木质和/或细胞膜质纤维,该纤维被树脂浸泡,并充填入模具(18)的一个或多个型腔,在该模具与另一模具(21)之间,预制平板(2)和用于加厚的材料,连同一层或两层装饰(19,20)可被压制成层压板。
7.如权利要求1至6中任一权利要求所述的层压板,其中,层压板(1)的一边部区域(22)、两相背对的边部区域(22,24)、或三个边部区域(22,23,24)、或全部四个边部区域(22,23,24,25)均已被加厚。
8.如权利要求1所述的层压板,其中,该板在包括加厚的边部区域在内的整个横截面具有均匀密度,该密度在1.1g/cm3至1.5g/cm3范围,特别推荐为1.4g/cm3。
9.如权利要求1所述的层压板,其中,在未加厚的边部区域厚度为2mm至30mm,而在加厚的边部区域厚度为4mm至40mm。
10.如权利要求1至9中任一权利要求所述的层压板,其中,酚醛树脂包括一种防燃添加剂。
11.如权利要求1所述的层压板,其中,装饰层(19,20)包括塑料、纸、木材板和/或漆层,并具有基本重量为60g/m2至420g/m2,特别推荐为140g/m2至300g/m2。
12.如权利要求11所述的层压板,其中,装饰层(19;20)包括交联聚丙烯、尿烷即氨基甲酸乙脂、环氧的或蜜胺即三聚氰酰胺树脂,其中环氧树脂是加颜料的;充填剂和/或染料已经添加在树脂中。
13.如权利要求1所述的层压板,其中,装饰层(19;20)包括已经用尿烷树脂浸泡的装饰纸。
14.一种制造如权利要求1至13中任一权利要求所述可热模塑的层压板的制造方法,该制造方法包括:将用木质和/或细胞膜质纤维制造的预制板插入一开式压力机,该压力机包括设置有一个或多个型腔的模具(18)和一个平滑模具(21);将与已用于制造板材(2)的材料相同的材料,沿板材的至少一边部区设置;将一个或两个装饰层(19、21)放在与边部加厚材料在一起的板材(2)的表面;热压所有放置在模具间的各个部份。
15.如权利要求14所述的制造方法,其中,至少一个由与板材(2)材料相同的材料制成的带(4;7;8)作为加厚材料沿板材(2)的一个边部区域设置。
16.如权利要求14所述的制造方法,其中,模具(18)的一个或多个型腔(14至17)用与预制板(2)所包含的木质和/或细胞膜质纤维材料相同的材料充填,其中,一层或两层装饰层(19;20)放在与设置在型腔中木质和/或细胞膜质纤维材料结合的板材的表面,在模具(18;21)之间加热加压将其压在一起。
17.如权利要求14所述的制造方法,其中,各部份在模具中在130℃至180℃的温度和60巴至120巴的压力下被压在一起。
