发明内容
本发明涉及用于生产层压体和特别是连续压制层压体的方法。这种连续压制层压体也称为CPL(continuous pressure laminate,连续压制层压体)。这是在连续的处理中由两层或多层所生产出的层压体。层压体可以以面板的形式或作为滚制物品来生产,然后可以用于例如涂覆表面以制造面板。在下文中,术语“CPL”、“连续压制层压体”和“CPL层压体”同义使用。这些术语的同义使用并不暗含例如在材料的硬度或形式方面对各个术语进行任何附加限制。

所得的CPL层压体的厚度优选具有0.1mm至2mm、进一步优选从0.2mm至1.5mm、进一步优选从0.3至1.2mm、进一步优选从0.4mm至1.0mm并且进一步优选从0.5mm至0.8mm的厚度。因此,所得的层压体的特征在于厚度优选显著大于饰面薄片的厚度。然而,其他厚度也是可能的。此外,层压体在某些设计中还可以设置有覆盖膜,例如以提高耐光性、耐湿性或耐热性,由此优选地将饰面薄片布置在这种覆盖膜与支撑结构之间。层压体优选在一侧上进行打磨。
饰面薄片可以是可具有任意结构的商业化饰面薄片。例如,其可以具有超哑光表面饰面。优选地,饰面薄片设置有装饰图案和三维结构。优选地,饰面薄片印刷有装饰图案并且涂有清漆使得创建与印刷图案相对应的同步结构。优选地,然后,借助于电子束辐射使饰面薄片硬化。因此,饰面薄片的表面可以设置有在空间上与印刷图案相关的(触觉)结构。这种结构在本领域中也称为同步孔。因此,三维结构优选与装饰图案同步。特别地,装饰图案优选模仿木质表面。由此,三维结构也模仿木质表面。因此,所得的层压体的表面看起来并且感觉起来像木头。例如,在印刷的节孔上,所生成的(表面)结构在印刷的节孔的位置处将包含圆形或椭圆形的触觉结构。所得的层压体上的光学图案与触觉结构之间的差优选小于3mm、优选小于2mm、优选小于1mm、优选小于0.5mm、优选小于0.2mm并且优选小于0.1mm。最优选地,没有偏差。结果,可以生产印刷图像与压纹或结构之间没有移位的层压体。例如,对于层压体的真实“木质印记”,成品层压体的表面结构与印刷图像或图案完全匹配。
优选地,在CPL处理中,对所提供的压纹结构进行压制。因此,例如,可以提供压纹结构,该压纹结构与饰面薄片和支撑结构一起被压制。压纹结构可以在CPL处理中借助于双带压制机的结构化带来提供。特别地,压纹结构优选是纹理化压带或结构化带、纹理化纸、或者纹理化压板。例如,可以通过蚀刻处理来制备压纹结构。压纹结构可以设置有预定的光泽度。因此,例如,可以将所得的层压体的光泽度改变3个光泽度。通过使饰面薄片与支撑结构压靠压纹结构,可以显著影响光泽度以及由此所得的表面的外观。因此,层压体的制造商不再完全依赖于饰面薄片的供应商,而是可以在层压体的生产期间改变其外观。这也使得可以尽可能同步地调节层压体的结构、图案和光泽度,从而结构、图案和光泽度之间不存在或仅存在微小的偏差。
酚醛树脂优选为苯酚甲醛树脂。酚醛树脂优选包含固化剂,使得酚醛树脂在100℃下具有3.0至7.0分钟、进一步优选从3.5至6.5分钟、进一步优选从4.0至5.5分钟、进一步优选从4.45至5.20分钟并且最优选从4.7至4.9分钟的混浊时间。这允许相应地调节酚醛树脂的反应性,以实现层压体的最佳固化和抵抗力。
支撑结构中的树脂含量按重量计优选为70%至99%、进一步按重量计优选为80%至95%并且按重量计最优选为87%至93%。重量是支撑结构的总重量。由此,可以生产耐磨层压体。
提供支撑结构优选地涉及用酚醛树脂浸渍支撑结构。优选地用酚醛树脂浸渍支撑结构。在适当干燥之后,浸渍物的挥发性组分优选在6.5%至9.0%之间、优选在7.0%至8.5%之间并且最优选在7.5%至8.0%之间。这使得层压体能够最佳固化。
优选地,在CPL处理中在10巴至100巴、进一步优选地从15巴至80巴、进一步优选地从20巴至60巴、进一步优选地从25巴至45巴并且最优选地从30巴至35巴的压力下进行压制。
优选地,在CPL处理中在120℃至200℃、进一步优选地从140℃至180℃、进一步优选地从150℃至170℃并且最优选地在约165℃的温度下进行压制。
此外,本发明涉及一种根据上述方法中的一者制造的层压体。这种层压体的优点在于,其具有比标准的商业化饰面薄片更大的层厚,这导致高耐磨性。因此,层压体优选具有0.1mm至2mm、进一步优选从0.2mm至1.5mm、进一步优选从0.3至1.2mm、进一步优选从0.4mm至1.0mm并且进一步优选从0.5mm至0.8mm的厚度。此外,层压体的颜色或图案、结构和/或光泽度应优选如上所述地被同步化。
此外,本发明涉及一种层压体,并且特别是涉及连续压制层压体。该层压体具有饰面薄片和支撑结构,由此该支撑结构设置有酚醛树脂。饰面薄片与支撑结构被压制在一起。该层压体还具有如上所述的厚度并且提供高耐磨性。
此外,本发明涉及一种面板,并且特别是涉及墙壁、天花板或地板面板。面板也可以设计为门或家具面板,并且可以用作例如家具中的竖直表面。面板也可以设计为工作台。面板具有根据以上实施例的承载板和层压体。例如,HDF、MDF或刨花板可以用作承载板。所得的面板具有较高的表面抵抗力,并且因此较长的使用寿命。特别地,与常规的饰面薄片直接压制在承载板上的面板相比,使用上述层压体导致了面板的平坦且均匀的表面。避免了“桔皮”效应。
面板优选设计为地板面板。面板优选具有联接元件,该联接元件设计用于与至少一个另外的板(相似或相同设计)可靠地联接,由此联接在没有胶的情况下发生。由于改善的表面特性,因此有利地可以生产均匀且耐磨的地板覆盖物。
此外,本发明涉及一种用于生产面板、特别是如上所述的面板的方法。该方法包括提供如上所述的层压体,以及提供特别是HDF、MDF或刨花板的承载板。该处理还包括将层压体施加到、特别是层压到承载板上。
此外,本发明涉及上述层压体作为用于制造工作台或竖直表面(诸如家具前板或门)的用途。由于其高耐磨性,因此与不适合这种应用的商业化饰面薄片相比,该层压体可以例如在工作台上使用。CPL处理中的生产还可以导致成品材料的表面非常光滑且均匀。
可以根据EN 438来表征上述层压体或面板中的一者或者根据上述处理制造的层压体或面板的增大的耐磨性。在这种情况下,层压体优选在小球的作用下表现出至少5N、进一步优选至少7N、进一步优选至少8N并且进一步优选至少9N的球冲击值。类似地,层压体可以优选在小球的撞击载荷下表现出至多15N、进一步优选至多12N的球冲击值。另外,层压体可以优选在小球的作用下表现出至多15N、进一步优选至多12N的球冲击值。面板在小球的撞击载荷下应具有至少15N、进一步优选至少17N、进一步优选至少19N、进一步优选至少21N并且进一步优选至少22N的球冲击值。同样,层压体可以优选在小球的冲击载荷下表现出最大30N、优选最大25N的球冲击值。

具体实施方式
图1示出了生产根据本发明的实施例的连续压制层压体10的处理。提供双带压制机,该双带压制机具有彼此相对布置的两个结构化带20、21。这些结构化带20、21在CPL处理中引导各个层,以便最终形成CPL层压体或层压体10。结构化带20、21可以包括结构化带(由蚀刻和镀铬钢制成)或纹理纸(涂漆和压纹纸)或类似物。
馈送到结构化带20、21的材料或层包括饰面薄片11、支撑结构12并且在所示实施例中还包括由钠牛皮纸制成的干片13。支撑结构12布置在饰面薄片11和干片13之间。
在图1所示的实施例中,支撑结构12包括四层单独的纸层。然而,技术人员理解,在其他实施例中,可以使用更多或更少的纸层或者其他材料来形成支撑结构12。支撑结构12的纸层包含酚醛树脂。为此,各个纸层相应地被浸渍。决定性因素在于酚醛树脂的反应性,其被设定为针对每种硬化剂在优选4.45至5.20分钟(在100℃下测得的浊化时间)的公差范围内进行浸渍。此外,浸渍物中的树脂含量设定在87%至93%之间(基于纸质量)。浸渍物干燥之后的挥发性组分保持在7.5%至8.0%的公差内。
饰面薄片11具有模仿木质表面的印刷图像。此外,饰面薄片11具有与印刷图像同步的(触觉)结构。因此,该结构与印刷图像匹配,使得在成品层压体10中,触觉印记与光学印记匹配。在另一种形式中,饰面薄片11也可以具有不同的表面光洁度,诸如超哑光表面。
在CPL处理中使用结构化带20、21来压制饰面薄片11、支撑结构12和干片13。这是在35至50巴的压力和165℃的温度下进行的。
在本发明的特定实施例中,结构化带20、21中的至少一者设置有纹理化表面。该纹理化表面使所得的层压体的表面具有相应的表面饰面,由此可以调节或改变成品层压体的光泽度。在另一实施例中,在CPL处理中,还可以使饰面薄片11压靠结构化带或纹理纸,以影响光泽度并且因此影响所得的表面的外观。因此,有利的是,获得成品层压体的印刷图像、结构/孔与光泽度的同步。与印刷图像中较粗糙的冬天环(winter rings)相比,印刷图像中的夏天环(summer rings)可以示出更高的光泽度。
图2示出了根据本发明的另一实施例的面板30。该面板由MDF或HDF制成的承载板40组成。CPL层压体或层压体10施加到或层压到该承载板40上。该层压体10优选是借助于以上参照图1所述的制造方法所生产的层压体。因此,层压体10而非标准商业化的饰面薄片施加到承载板40上。由于层压体10具有更高的耐磨性,因此成品面板30的表面也具有更高的耐磨性。这意味着面板30不仅可以有利地用作地板、天花板或墙壁面板,还可以用作工作台或用作诸如家具前板或门中的竖直表面。
此外,面板30的表面具有均一和光滑的结构,这是由于制造处理并且还由于与常规的饰面薄片11相比层压体10的增大的层厚所导致的。
根据本发明生产的这种层压体10在小球的冲击应力下优选地具有9N的球冲击强度,而相应制造的面板具有22N的值。
在优选的实施例中,面板30可以用作地板面板。为此,面板30在其侧面上包括适当的联接元件,该联接元件允许这种面板30与其他面板形状配合联接,而无需使用胶。由于面板30的有利的表面质量,这些面板非常好地适用于互连。

Claims (26)
1.一种用于生产层压体(10)、特别是连续压制层压体CPL的方法,所述方法包括以下步骤:
提供饰面薄片(11);
提供支撑结构(12),其中,所述支撑结构(12)设置有酚醛树脂;和
在CPL处理中,压制所述支撑结构(12)和所述饰面薄片(11)。
2.根据权利要求1所述的方法,其中,所述饰面薄片(11)设置有装饰图案和三维结构。
3.根据权利要求2所述的方法,其中,所述结构与所述装饰图案同步。
4.根据权利要求2或3所述的方法,其中,所述图案模仿木质表面。
5.根据权利要求1至4中的任一项所述的方法,其中,在所述CPL处理中,抵靠所提供的压纹结构进行压制。
6.根据权利要求5所述的方法,其特征在于,所述压纹结构是纹理化压带、或纹理化纸、或纹理化压板。
7.根据权利要求1至6中的任一项所述的方法,其中,所述酚醛树脂是苯酚甲醛树脂。
8.根据权利要求1至7中的任一项所述的方法,其中,所述酚醛树脂包括固化剂,使得所述酚醛树脂在100摄氏度下具有3.0至7.0分钟、优选3.5至6.5分钟、更优选4.0至5.5分钟、甚至更优选4.45至5.20分钟并且最优选4.7至4.9分钟的混浊时间。
9.根据权利要求1至8中的任一项所述的方法,其中,所述支撑结构(12)中的树脂含量按重量计为70至99%、按重量计优选为80%至95%并且按重量计最优选为87至93%。
10.根据权利要求1至9中的任一项所述的方法,其中,所述支撑结构(12)包括一层纸或多层纸。
11.根据权利要求1至10中的任一项所述的方法,其中,提供所述支撑结构(12)包括:
用酚醛树脂浸渍所述支撑结构(12)。
12.根据权利要求11所述的方法,其中,所述浸渍物干燥之后的挥发性物质在6.5%至9.0%之间、优选在7.0%至8.5%之间并且最优选在7.5%至8.0%之间的范围内。
13.根据权利要求1至12中的任一项所述的方法,其中,所述压制在10至100巴、优选从15至80巴、进一步优选从20至60巴、进一步优选从25至45巴并且最优选从30至35巴的压力下发生。
14.根据权利要求1至13中的任一项所述的方法,其中,所述压制在120至200摄氏度、优选140至180摄氏度、进一步优选150至170摄氏度并且最优选地在约165摄氏度的温度下进行。
15.根据权利要求1至14中的任一项所述的方法,其特征在于,所述压制借助于双带压制机进行,所述双带压制机优选包括两个结构化带(20、21)。
16.根据权利要求1至15中的任一项所述的方法,其特征在于,还包括提供干片(13),其中,所述压制包括在所述CPL处理中压缩所述饰面薄片(11)与所述支撑结构(12)和所述干片(13)。
17.一种通过根据权利要求1至16中的任一项所述的方法制造的层压体(10)。
18.根据权利要求17所述的层压体(10),所述层压体(10)具有从0.1至2.0mm、优选从0.2至1.5mm、进一步优选从0.3至1.2mm、进一步优选从0.4至1.0mm并且最优选从0.5至0.8mm的厚度。
19.一种层压体(10)、特别是连续压制层压体(CPL),包括:
饰面薄片(11);和
支撑结构(12),其中,所述支撑结构(12)设置有酚醛树脂;
其中,所述饰面薄片(11)与所述支撑结构(12)一起被压制以形成所述层压体,并且
所述层压体(10)具有从0.1至2.0mm、进一步优选从0.2至1.5mm、进一步优选从0.3至1.2mm、进一步优选从0.4至1.0mm并且最优选从0.5至0.8mm的厚度。
20.根据权利要求17至19中的任一项所述的层压体(10),其中,根据EN 438,所述层压体(10)在小球的撞击载荷下具有至少5N、进一步优选至少7N、进一步优选至少8N并且进一步优选至少9N的球冲击值。
21.根据权利要求17至20中的任一项所述的层压体(10),其中,根据EN 438,所述层压体(10)在小球的撞击载荷下具有不大于15N、进一步优选地不大于12N的球冲击值。
22.一种面板(30),特别是墙壁、天花板、地板、门或家具面板或者工作台,包括承载板(40)和附接到所述承载板的、根据权利要求17至21中的任一项所述的层压体(10)。
23.根据权利要求22所述的面板(30),所述面板(30)被设计为地板面板,所述地板面板包括联接元件,所述联接元件适于在没有胶的情况下与另外的类似面板(30)形状配合联接。
24.根据权利要求22或23所述的面板(30),其中,根据EN 438,所述面板(30)在小球的撞击载荷下具有至少15N、进一步优选至少17N、进一步优选至少19N、进一步优选至少21N并且进一步优选至少22N的球冲击值。
25.根据权利要求22至24中的任一项所述的面板(30),其中,根据EN 438,所述面板(30)在小球的撞击载荷下具有最大30N、进一步优选最大25N的球冲击值。
26.一种制造面板(30)、特别是根据权利要求22至25中的任一项所述的面板(30)的处理:

提供承载板(40),特别是HDF、MDF或刨花板;和
将所述层压体(10)施加、特别是层压到所述承载板(40)上。
