背景技术
粉末涂料通常涉及将固体颗粒形式的组合物施用到基材上,然后通常对其进行加热以固化。加热过程使颗粒状树脂组分熔化并形成连续的涂层膜。这样的涂层通常用作特别是器具、汽车零件、电气/机械设备、家具上的装饰性和/或保护性涂层。在一些情况下,例如在地下管道应用中,粉末涂料组合物用于提供耐腐蚀涂层。
粉末涂料由于其在产品生命周期中的耐久性、经济效益和安全/环境优势而得到了广泛的应用。例如,粉末涂料组合物不包含在液体涂料组合物中通常使用的挥发性有机溶剂,这在环境上是合乎需要的。此外,粉末涂料的施用通常在受控的工厂环境中使用静电喷涂设备在封闭区域内进行,这增强了附着力并能够收集过量喷涂的材料以供再利用,从而制约了废料产生。
大多数粉末涂料组合物包含填料或增量剂,其可占通常的热固性粉末涂料制剂的最高达40重量%。增量剂通常是组合物中非常便宜的成分,其用于扩展组合物中树脂和一种或多种着色颜料的能力。它们在组合物中通常是化学惰性的,并且几乎不具有或不具有遮盖力。常用的增量剂的实例为滑石、二氧化硅、硫酸钡、碳酸钙、硅灰石、硅酸钙、碳酸镁、微粉化白云石和氧化铝。

发明内容
在某些方面,本发明涉及粉末涂料组合物。这些粉末涂料组合物包含:(a)颗粒状环氧官能的成膜树脂;(b)固化剂,其包含二胺、二酰肼、双氰胺和/或酸酐;以及(c)不同于(a)的有机颗粒,其包含:(i)包含芳族基团、缩二脲基团、脲基团和碳二亚胺基团的交联聚合物,以及(ii)高沸点烃。

例如,在一些实施方案中,有机颗粒是通过以下步骤制备纯的、蒸馏的芳族多异氰酸酯的方法的产物:(1)相应的胺与光气在合适的溶剂中反应并对获得的异氰酸酯溶液进行多级蒸馏后处理以回收纯的异氰酸酯、纯的溶剂和含异氰酸酯的残余物,以及(2)将从蒸馏方法中获得的残余物和2-50重量%的在蒸馏条件下呈惰性的高沸点烃连续进料至带有水平轴的加热的、可搅拌产物的真空干燥器中。在这种方法中,在160℃至280℃的温度下和2-50mbar的压力下从残余物中连续蒸馏出仍然存在的多异氰酸酯馏分。将剩余的残余物作为可倾倒的、无粉尘的颗粒状材料连续排出,将其冷却并研磨至所需的粒径。

在某些实施方案中,在本发明的粉末涂料组合物中使用的有机颗粒(c)的制备中,使用具有用于加热的双壳、具有搅拌产物的水平轴且被加热的连续操作接触式干燥器作为干燥器。在某些实施方案中,干燥器具有多个用于产物进入的喷嘴、一个用于产物排出的喷嘴以及用于在蒸馏期间与残余物分离的异氰酸酯和溶剂的大尺寸蒸汽排出喷嘴。可使用单轴干燥器和双轴或螺杆进料装置。
由在方法期间(例如,在蒸汽排放系统中)产生的蒸汽形成的冷凝物可用于清除粉尘沉积物,例如可在从系统(例如蒸汽排放系统)中除去气体的位点处在设备的壁上形成的那些粉尘沉积物。这些冷凝物通常单独排出。
在本发明的粉末涂料组合物中使用的有机颗粒(c)的制备方法的某些实施方案中,在160℃至280℃(例如200℃至250℃)的温度下在2至50mbar(例如10至20mbar)的压力下以每m2加热表面最高达250kg/小时的处理量操作反应器。通常在带有水平轴的搅拌产物的干燥器中进行连续蒸馏,冷凝系统与所述干燥器连接。在一种或多种烃的存在下进行蒸馏,所述烃以1至50重量%(例如3至10重量%)的量混入,基于被处理的残余物的重量计。合适的烃包括但不限于柏油和沥青,例如在工业上作为原油精制中的副产物而产生的那些。合适的沥青的具体非限制性实例为6/12、10/20、20/30、30/40、40/50、60/70、80/100、100/120和180/200等级的那些。
用于制备适用于本发明的有机颗粒(c)的合适的方法和设备还记载于美国专利第5,446,196号第2栏第18行至第4栏第2行,其引用部分通过引用的方式纳入本文。
在某些实施方案中,就本发明的目的而言,将如上所述制备的有机颗粒(c)研磨至平均粒径为至少0.1微米,例如至少1微米、至少2微米或在一些情况下至少5微米,且不大于100微米,例如不大于50微米或不大于20微米。在某些实施方案中,有机颗粒(c)的莫氏硬度为2至4和/或比重为1.2至1.4和/或折射率为1.43至1.45。此外,在某些实施方案中,颗粒(c)的灰分含量小于0.5重量%,并且当在氮气气氛下加热时,颗粒(c)不显示出可辨别的熔点。在一些实施方案中,颗粒(c)在室温和压力下不溶于水,并且在室温/压力下在以下任意有机溶剂中的溶解度小于0.1%:丙酮、氯苯、二甲苯、二甲基甲酰胺、二甲基亚砜、二甲基乙酰胺、丙酮∶芳族100的1∶1混合物、二硫化碳、氯仿、二氯甲烷或四氢呋喃。由于颗粒(c)在有机溶剂中的不溶性,因此无法通过SEC或NMR对其进行分析。
在某些实施方案中,有机颗粒(c)在粉末涂料组合物中存在的量为至少0.01重量%,例如至少2重量%、至少5重量%、至少10重量%或在一些情况下至少15重量%,和/或最高达20重量%,例如最高达25重量%、最高达30重量%、最高达35重量%或在一些情况下最高达40重量%,基于粉末涂料组合物的总重量计。
在某些实施方案中,本发明的粉末涂料组合物包含催化剂,以加快成膜树脂与固化剂之间的反应速率。合适的此类催化剂包括但不限于锡化合物,鎓化合物例如乙基三苯基乙酸鏻、四苯基碘化鏻、四苯基乙酸鏻-乙酸络合物、苯基三乙基溴化鏻、四丁基乙酸铵和四丁基溴化鏻,胺类,咪唑类,环状脒,烷基/芳基卤化铵,和烷基/芳基硫代氨基甲酸锌。在某些实施方案中,催化剂在涂料组合物中存在的量为0.5至10重量%,例如3至5重量%,基于组合物的总重量计。
本发明的粉末涂料组合物还可包含任意的多种其他任选的成分,例如用于流动和润湿的蜡、流动调节剂、脱气添加剂、抗氧化剂和UV光吸收剂。在某些实施方案中,粉末涂料组合物包含任意的多种颜料,例如但不限于二氧化钛,其中此类一种或多种颜料的存在量可为全部涂料组合物的最高达80重量%。
在某些实施方案中,本发明的粉末涂料组合物还包含无机增量剂,例如滑石、二氧化硅、硫酸钡、碳酸钙、硅灰石、硅酸钙、碳酸镁、微粉化白云石和氧化铝。在某些实施方案中,在本发明的粉末涂料组合物中,此类无机增量剂的量使得有机颗粒(c)与无机增量剂的重量比为至少0.1∶1,例如至少0.3∶1、至少1∶1或至少1.3∶1,并且在一些情况下不大于10∶1、不大于7∶1或不大于3∶1。
本发明的粉末涂料组合物可例如通过将组分充分混合以使成分具有空间均匀性而制备。然后,可将组合物在挤出机中在例如40℃至125℃(例如45℃至120℃)的挤出区温度下紧密熔融捏合。然后,可将排出的挤出物快速冷却,并且可通过例如使用空气分级磨机、辊磨机、射流磨机、冲击式磨机和/或球磨机将所得的碎片微粉化成平均粒径为0.1至300微米(例如1至100微米)的粉末。可以在微粉化之前或之后将用于改进粉末的流化性和/或改进抗冲击熔化性的添加剂掺入最终产品中。
可将本发明的粉末涂料组合物例如通过单次或多次静电喷涂而施涂到基材上,以提供固化后厚度为1至10密耳(25至250微米)(例如2到4密耳(50至100微米))的膜。
在某些实施方案中,在施涂后,将本发明的粉末涂料组合物通过例如在80℃至200℃的温度下加热例如3至30分钟来固化。可通过任何合适的方式来完成加热,例如将被涂覆的基材放置在烘箱中或使用红外辐射。
因此,本发明还涉及涂覆基材的方法,其包括将一种或多种上述涂料组合物通过静电喷涂施涂于基材上并固化涂料组合物。合适的基材包括但不限于某些塑料、木材和金属。在某些实施方案中,基材是埋设在地下或浸没入水中的管道。
出乎意料地发现,相对于仅使用无机增量剂(例如硅灰石)的类似的粉末涂料组合物,本发明的某些粉末涂料组合物可具有改进的性能特性,例如耐阴极剥离。下文中示出测试结果的实施例。这样的涂层可表现出多种颜色,然而在一些实施方案中,由于本文所述的有机增量剂的颜色,其通常表现出土褐色,例如棕褐色、米色或棕色。
除了本文所示出的实施例外,为研究通过使用本发明的有机颗粒来制备有用的粉末涂料的可行性而进行的初步实验检验了任意良好的粉末涂料的许多基本性能,包括涂层的均匀性,包括其厚度、随粒径范围和有机颗粒的负载量而变化的光泽度水平、胶凝时间、玻璃化转变温度、正向和反向抗冲击性、抗MEK(溶剂)性和所得粉末涂层的PCI光滑度。一般而言,已发现存在这样的宽范围,其中本发明的有机颗粒可用于制备可用于工业的粉末涂料。
实施例
使用表1中列出的成分和量(以重量份计)来制备熔融粘结的环氧型粉末涂料组合物。仔细称量所有用于测试的配方,并使用Vitamix(低设定值)预混合8秒,然后在24mm双螺杆挤出机上进行处理。区域1的温度为100℃,区域2的温度为100℃。调节挤出机上的螺杆速度以达到500RPM和60至90N·m的适当转矩。进料速率为30,并且冷却辊在17℃下操作。将挤出机碎片在磨机机座上研磨15秒,然后通过#140筛网(106微米)进行筛分,得到粉末涂料组合物。

4 400目硅灰石,购自NYCO Minerals,Inc.
5金红石二氧化钛,购自Huntsman International LLC.
6有机颗粒,其包含:(i)含芳族基团、缩二脲基团、脲基团和碳二亚胺基团的交联聚合物;和(ii)高沸点烃,其根据U.S.专利第5,446,196号中记载的方法制备,在磨机中对其进行处理,得到具有平均10微米的平均粒径的精细粉末。
被涂覆的基材
将实施例1-6的粉末涂料组合物施涂于铝测试板上。这些铝测试板购自Q PanelCompany,并且由经铬转化预涂层处理的铝组成,该涂层改进了涂料附着力和耐底膜腐蚀性。大多数铝在喷涂之前都进行了这样的预处理。AL-36型由合金3003H14制成,厚度为0.025英寸(0.64毫米),总尺寸为3”×6”。用于将粉末施涂到基材上的喷涂设备是ParkerIonics GX-131手动喷涂枪,其在脉冲功率模式下设置为100kV。然后通过在烘箱中于200℃下烘烤10分钟,其中有3分钟的预热时间(总停留时间为13分钟),以固化被涂覆的板。用于测试耐阴极剥离性的板为用于阴极剥离的KTA Tator测试板,其为使用NACE SP-10爆破法(玻璃珠)制备的低碳钢板(4”×8”×0.25”)。所使用的烘箱是625型Precision Scientific电对流烘箱。
测试了被涂覆的铝板的铅笔硬度、光滑度、初始光泽、颜色和抗冲击性。结果列于表2中。

根据CSA Z245.20-14第12.9条,测试了被涂覆的钢板的阴极剥离。第一次测试是24小时测试。使用30天测试进行第二轮测试。结果列于表3和4中。
尽管以上出于说明目的对本发明进行了详细描述,但是应当理解,这种详细描述仅是出于该目的,并且本领域技术人员可在不偏离本发明的主旨和范围的情况下在其中作各种改变,除了其可受到权利要求的限制。
Claims (19)
1.粉末涂料组合物,其包含:
(a)颗粒状环氧官能的成膜树脂;
(b)固化剂,其包含二胺、二酰肼、双氰胺和/或酸酐;和
(c)不同于(a)的有机颗粒,其包含:
(i)含有芳族基团、缩二脲基团、脲基团和碳二亚胺基团的交联聚合物;和
(ii)高沸点烃。
4.根据权利要求1所述的粉末涂料组合物,其中固化剂包括在环氧基团之间具有加成反应性和自加聚催化活性的加速双氰胺。
5.根据权利要求1所述的粉末涂料组合物,其中有机颗粒(c)为包含以下物质的混合物的干燥产物:
(1)多异氰酸酯制备方法的残余物;和
(2)高沸点烃。
6.根据权利要求5所述的粉末涂料组合物,其中多异氰酸酯制备方法包括相应的胺与光气的反应。
7.根据权利要求6所述的粉末涂料组合物,其中多异氰酸酯包括甲苯二异氰酸酯。
8.根据权利要求5所述的粉末涂料组合物,其中高沸点烃以2至50重量%的量混入,基于残余物的重量计。
9.根据权利要求5所述的粉末涂料组合物,其中高沸点烃包括沥青。
10.根据权利要求5所述的粉末涂料组合物,其中有机颗粒(c)的平均粒径不大于100微米。
11.根据权利要求5所述的粉末涂料组合物,其中有机颗粒(c)的比重为1.2至1.4。
12.根据权利要求1所述的粉末涂料组合物,其中有机颗粒(c)在粉末涂料组合物中存在的量为至少2重量%且最高达40重量%,基于粉末涂料组合物的总重量计。
13.根据权利要求1所述的粉末涂料组合物,其还包含无机增量剂,所述无机增量剂包括滑石、二氧化硅、硫酸钡、碳酸钙、硅灰石、硅酸钙、碳酸镁、微粉化白云石和氧化铝。
14.根据权利要求13所述的粉末涂料组合物,其中粉末涂料组合物中有机颗粒(c)与无机增量剂的重量比为1:1至10:1。
15.根据权利要求14所述的粉末涂料组合物,其中所述重量比为1.3:1至3:1。
16.一种使用权利要求1的粉末涂料组合物涂覆基材的方法,其包括:
(A)将粉末涂料组合物静电喷涂到基材上;和
(B)加热粉末涂料组合物以形成固化的涂层。
17.一种基材,其至少部分涂覆有由权利要求1的粉末涂料组合物沉积的涂料。
18.一种管道,其包括权利要求17的基材。
19.根据权利要求18所述的管道,其中管道被埋设在地下或浸没入水中。
