背景

详述
本发明涉及包括磨料层和基层的多层擦拭产品。基层由粗纤维和细纤维构成。磨料层和基层在一个步骤中压延粘合,以减少生产时间和成本。细纤维层填充各层之间的空隙并提供额外的表面积以捕获擦拭物内的液体。
图1是根据本发明的示例性实施方案的擦拭物的横截面视图,所述擦拭物通常由附图标记1表示。擦拭物1包括聚丙烯纺粘层12、熔喷层10和磨料层14。如以下进一步详细讨论的,层10、12和14在单个加工步骤中压延粘合。
使用例如Reicofil纺粘设备(可从Reicofil of Troisdorf,Germany获得)用纺制纺粘非织造纤维的常规方法形成纺粘层12。在典型的纺粘工艺中,将聚合物通过加热和机械作用熔融化并通过挤出机输送。此时引入任何树脂改性剂、着色剂等。然后,在到达控制聚合物流的量的计量泵之前,使聚合物熔体通过筛网以过滤掉任何污染物。泵将聚合物熔体传送通过纺丝组件,所述纺丝组件将熔体推动穿过喷丝头,其形成数千根纤维。在从喷丝头喷出熔融聚合物后,纤维通过冷空气淬火,同时沿纤维通道向下变细(attenuated)。变细(attenuation)使分子聚合物取向,产生连续长丝,所述连续长丝的纤维直径可通过工艺设置进行修改。对于这种工艺,使用Reifenhauser GmbH开发的技术将纤维在封闭系统中熔纺。在变细通道的末端附近,使环境空气进入纤维扩散器上方的系统,所述纤维扩散器用于使纤维随机取向以产生热塑性纤维网。
如果织物的总基重为约50gsm或更大,则可以使用熔体添加剂(约10%的添加速率)以确保所有层通过压延系统适当地粘合在一起。熔体添加剂具有比聚丙烯纺粘树脂低的熔融温度,因此降低了纺粘层12的整体熔点,以促进在压延点的更好的粘合。纺粘聚合物还包括熔体添加剂,其使挤出的纤维是亲水的。这些纤维的亲水性有助于最终产品吸收和容纳可以施用的清洁溶液或吸收和容纳被清理的液体。纺粘层12占总织物重量的约20%至约70%,并且由直径在10微米至100微米的范围内的相对粗的纤维13构成。在优选的实施方案中,纺粘层12占总织物重量的约50%,并且由直径在15至25微米的范围内的纤维构成。
熔喷层10可以使用例如Reifenhauser熔喷设备用常规熔喷工艺形成,其类似于上述常规纺粘工艺,但是熔喷纤维通过离开直接进入生产线而不是密封室中的空气射流而变细。这种层应用于纺粘层12的顶部上,并且还包含添加至纺粘层12中的相同的熔体添加剂,以使熔喷纤维是亲水的。细熔喷纤维增强了材料的不透明性和吸收特性。不受理论束缚,认为亲水性熔喷纤维的细网有助于该层捕获其吸收的液体。这有助于容纳应用于材料的任何清洁溶液以及有助于以更慢、更可控的方式计量出清洁溶液。熔喷层10占总织物重量的约10%至约80%,并且由直径为约10微米或更小的相对细的纤维11构成。在优选的实施方案中,熔喷层10占总织物重量的约20%至30%。
使用例如Reifenhauser熔喷设备应用磨料层14,所述设备与用于应用熔喷层10的设备相同。通过改变聚合物和这种设备的一些工艺设置来产生磨料纤维。用于磨料层的树脂具有更粘稠的熔体。然后这与与不能充分拉伸熔喷纤维(因为熔喷纤维将正常拉伸)的工艺设置相结合,产生以半熔融状态沉积在下面的织物上的纤维。因为纤维在它们沉积到材料上时仍然是半熔融的,因此纤维直径变化,纤维缠结并相互结合,并且它们最终硬化成粗糙的磨料纤维。由于差的拉伸条件,这些纤维以斑点、斑纹的图案铺设。磨料纤维可以被着色以用于关于擦拭物1的哪一侧是磨料的视觉提示,尽管它们作为磨料不需要被着色。
在一些示例性实施方案中,根据需要,擦拭物1可以用表面活性剂作为表面改性剂进行局部处理。可以使用与聚丙烯纤维相容的任何局部表面活性剂。
如图2所示,用平滑辊20和压花辊22压延纺粘层12、熔喷层10和磨料层14,产生良好粘合的织物。与常规的全熔喷结构相比,在一个工艺中将所有层粘合在一起形成更强、更有弹性的织物。在一个工艺中形成织物还导致磨料层的粘附性增强,因为磨料层被压延粘合至基础织物,而不是取决于单独沉积时磨料纤维的半熔融状态以将磨料层粘附至基层。
磨料织物也可以用水力缠结法处理,以提供额外的松散、微原纤化、纤维缠结,并提供吸收性的改善。
以下实施例说明了本发明的其他细节和优点。
实施例1(33.9gsm磨料擦拭物)
首先使用Reicofil机器铺设纺粘基层。这种层用具有在230℃下为35g/10min的熔体流动速率的聚丙烯树脂以及作为光亮剂的二氧化钛来制成。这种光亮剂(StandridgeSCC-20790,可从Standridge Color Corporation of Georgia,USA获得)的添加速率为所述束的通量(beam throughput)的1%,但这种添加剂对于材料的性能不是必需的。这种纺粘层占最终产物的约16.9gsm(50%)。测量纺粘基层的平均纤维直径为17.85微米,标准偏差为0.964。
然后使用Reifenhauser熔喷机应用精细熔喷层。这种层由具有在230℃下为1550g/10min的熔体流动速率的纯聚丙烯熔喷树脂组成,并且占最终产品的约7.3gsm(22%)。测量熔喷层的平均纤维直径为2.33微米,标准偏差为0.710。
最后,使用Reifenhauser熔喷机应用磨料层。这种层由具有在230℃下为500g/10min的熔体流动速率的聚丙烯熔喷树脂组成,通常用着色的熔体添加剂对这些纤维赋予颜色。在这种具体的实施例中,品红色的着色剂占磨料束的通量(abrasive beam’sthroughput)的3%。然而,着色剂不对材料的磨料性能负责,并且可以改变以适应材料的需要。磨料层占最终产物的约9.6gsm(28%)。测量磨料层的平均纤维直径为18.89微米,标准偏差为6.000。
然后将该材料传送通过Andritz-Kuesters压延系统(可从ANDRITZ Küsters ofSpartanburg,South Carolina,USA获得)进行粘合。压花辊和游动辊(swim roll)中的油温设定为150℃,并且压延机的夹持力设定为85N/mm。在这些设置下,材料充分粘合。
图3是实施例1的擦拭物的磨料侧面的一部分的显微照片,并且图4是实施例1的擦拭物的非磨料侧面(纺粘外层)的一部分的显微照片。
实施例2(50gsm亲水性磨料擦拭物)
首先使用Reicofil机器铺设纺粘基层。这种层用具有在230℃下为35g/10min的熔体流动速率的聚丙烯树脂以及作为光亮剂的二氧化钛来制成。为了赋予材料亲水性,还添加了使纤维亲水的母料(masterbatch,Techmer15560,可从Techmer PM ofClinton,Tennessee,USA获得),并且这种添加剂占所述束的通量(beam’s throughput)的3%。光亮剂(Standridge SCC-20790)的添加速率为所述束的通量(beam throughput)的1%,但这种添加剂对于材料的性能不是必需的。由于这种产品的重量,使用另一种添加剂以将所有层粘合在一起。这种添加剂(ExxonMobil VistamaxxTM7020BF,可从Exxon MobileCorporation获得)是丙烯和乙烯的共聚物,其熔体流动速率为20g/10min,并且占所述束的通量(beam’s throughput)的10%。具有其较低熔点的共聚物添加剂有助于降低纺粘层的熔点,从而使压延粘合更有效。这种纺粘层占最终产物的约25gsm(50%)。测量纺粘基层的平均纤维直径为18.87微米,标准偏差为1.359。
然后使用Reifenhauser熔喷机应用细的熔喷层。这种层由具有在230℃下为1550g/10min的熔体流动速率的聚丙烯熔喷树脂组成,并且所述束的通量(beam’sthroughput)的3%是亲水性熔体添加剂(Techmer15560)以使这些纤维是亲水的。这种层占最终产物的约10.9gsm(22%)。测量熔喷层的平均纤维直径为2.54微米,标准偏差为0.863。
最后,使用Reifenhauser熔喷机应用磨料层。这种层由具有在230℃下为500g/10min的熔体流动速率的聚丙烯熔喷树脂组成,通常用着色的熔体添加剂对这些纤维赋予颜色。在这种具体的实施例中,品红色的着色剂占磨料束的通量(abrasive beam’sthroughput)的3%。然而,着色剂不对材料的磨料性能负责,并且可以改变以适应材料的需要。磨料层占最终产物的约14.2gsm(28%)。测量磨料层的平均纤维直径为18.40微米,标准偏差为6.257。
然后,将材料传送通过Andritz-Kuesters压延系统进行粘合。压花辊和游动辊中的油温设定为150℃,并且压延机的夹持力设定为90N/mm。在这些设置下,材料充分粘合。
实施例3(60gsm亲水性磨料擦拭物)
首先使用Reicofil机器铺设纺粘基层。这种层用具有在230℃下为35g/10min的熔体流动速率的聚丙烯树脂以及作为光亮剂的二氧化钛来制成。为了赋予材料亲水性,还添加使纤维亲水的母料(Techmer15560),并且这种添加剂占所述束的通量(beam’s throughput)的3%。光亮剂(Standridge SCC-20790)的添加速率为所述束的通量(beamthroughput)的1%,但这种添加剂对于材料的性能不是必需的。由于这种产品的重量,使用另一种添加剂以将所有层粘合在一起。这种添加剂(ExxonMobil VistamaxxTM7020BF)是丙烯和乙烯的共聚物,其熔体流动速率为20g/10min,并且占所述束的通量(beam’sthroughput)的10%。具有其较低熔点的共聚物添加剂有助于降低纺粘层的熔点,从而使压延粘合更有效。这种纺粘层占最终产物的约32gsm(53%)。测量纺粘基层的平均纤维直径为18.46微米,标准偏差为1.248。
然后使用Reifenhauser熔喷机应用细的熔喷层。这种层由具有在230℃下为1550g/10min的熔体流动速率的聚丙烯熔喷树脂组成,并且所述束的通量(beam’sthroughput)的3%是亲水性熔体添加剂(Techmer15560)以使这些纤维是亲水的。这种层占最终产物的约12.3gsm(21%)。测量熔喷层的平均纤维直径为1.58微米,标准偏差为0.808。
最后,使用Reifenhauser熔喷机应用磨料层。这种层由具有在230℃下为500g/10min的熔体流动速率的聚丙烯熔喷树脂组成,通常用着色的熔体添加剂对这些纤维赋予颜色。在这种具体的实施例中,品红色的着色剂占磨料束的通量(abrasive beam’sthroughput)的3%。然而,着色剂不对材料的磨料性能负责,并且可以改变以适应材料的需要。磨料层占最终产物的约15.9gsm(26%)。测量磨料层的平均纤维直径为20.43微米,标准偏差为7.357。

如表1所示,实施例1至3的磨料擦拭物在MD和CD拉伸强度和伸长率方面均优于所有其他可比较的擦拭物。实施例1至3的吸收性低于一些竞争性擦拭物,但这可以用对材料的局部处理来解决。
以下表2显示表1中的一些数据,其中产品基重线性地归一化为40gsm,并且通过相同因素调节物理性质。吸收性不受归一化数据影响,因为吸收性不仅仅受产品重量影响。

这些擦拭物的另一个比较领域是它们的耐磨性(即,耐久性)。表3显示了按照非织造织物的Martindale磨损试验的NWSP 20.5试验方法,采用Nu-Martindale磨损试验机通过80个磨损试验循环后,多少材料被擦掉的以mg计量的测量值。这是对使用Martindale磨损试验机测试纺织品的ASTM D4966的改编。基本的测试方法包括在磨损前称量样品,使Nu-Martindale测试仪运行80个循环,刮掉已经磨损的材料,然后对样品重新称重以得到被磨损的材料的量。样品的这种重量差异(每个样品平均10次测试)是以下图中列出的以毫克计的耐久性值。

如表3所示,实施例1至3的磨料擦拭物显示出比竞争实施例更少的总磨损,因此更高的耐久性。这是由于通过使用纺粘基层和通过在一个粘合步骤中生产整个产品而增加的总强度和结构稳定性。例如,在相同基重下,现有MB磨料显示出比实施例1至3低得多的耐久性,因为实施方案1至3中的整个材料的强度在具有纺粘基料的情况下更大。
与如双效擦拭物类似的产品相比,实施例1至3的磨料擦拭物在较重的重量下也显示出较高的耐久性。这是因为实施例1至3的磨料擦拭物的层在一个工艺中粘合在一起,而擦拭物是通过将磨料层应用于预制的基片上而制成的。
现在已经示出和详细描述了本发明的优选实施方案,对其的各种修改和改进对于本领域技术人员将变得显而易见。因此,本发明的主旨和范围应被广泛地解释,而不受前述说明书限制。
Claims (21)
1.磨料擦拭物,包括:
熔喷层;
位于所述熔喷层上方以形成所述擦拭物的第一外表面的纺粘层;以及
位于所述熔喷层上方以形成所述擦拭物的第二外表面的磨料层,其中
所述纺粘层、所述熔喷层和所述磨料层在单个粘合步骤中粘合在一起,以及
所述磨料擦拭物具有至少700g/cm的MD拉伸强度和至少500g/cm的CD拉伸强度。
2.如权利要求1所述的磨料擦拭物,其中所述磨料擦拭物具有至少60%的MD伸长率和至少60%的CD伸长率。
3.如权利要求1所述的磨料擦拭物,其中所述熔喷层由聚丙烯纤维制成。
4.如权利要求1所述的磨料擦拭物,其中所述纺粘层由聚丙烯纤维制成。
5.如权利要求1所述的磨料擦拭物,其中所述擦拭物的第二外表面具有5mg或更小的耐久性值。
6.如权利要求1所述的磨料擦拭物,其中所述擦拭物的第一外表面具有10mg或更小的耐久性值。
7.如权利要求1所述的磨料擦拭物,其中所述磨料擦拭物具有13mg或更小的总耐久性值。
8.如权利要求1所述的磨料擦拭物,其中构成所述纺粘层的纤维具有10微米至100微米的直径。
9.如权利要求1所述的磨料擦拭物,其中构成所述熔喷层的纤维具有10微米或更小的直径。
10.如权利要求1所述的磨料擦拭物,其中所述纺粘层占所述擦拭物的总重量的20%至70%。
11.如权利要求1所述的磨料擦拭物,其中所述熔喷层占所述擦拭物的总重量的10%至80%。
12.如权利要求1所述的磨料擦拭物,其中所述纺粘层和所述熔喷层中的至少一个包含熔体添加剂。
13.如权利要求12所述的磨料擦拭物,其中所述熔体添加剂是亲水性熔体添加剂。
14.如权利要求1所述的磨料擦拭物,其中所述纺粘层、所述熔喷层和所述磨料层通过压延粘合工艺在单个粘合步骤中粘合在一起。
15.形成磨料擦拭物的方法,包括:
形成纺粘层,所述纺粘层限定所述擦拭物的第一外表面;
将熔喷层布置在所述纺粘层上方,以形成所述擦拭物的内层;
将磨料层布置在所述熔喷层上方,以形成所述擦拭物的第二外表面;以及
将所述纺粘层、所述熔喷层和所述磨料层在单个粘合步骤中粘合在一起。
16.如权利要求15所述的方法,其中所述粘合包括将所述纺粘层、所述熔喷层和所述磨料层供给通过压延粘合站。
17.如权利要求15所述的方法,其中使用熔喷束和/或纺粘束和/或诸如纺喷或气流成网或水刺技术的其他工艺生产所述磨料层。
18.如权利要求15所述的方法,其中用具有10至100的熔体流动速率的聚合物制备所述纺粘层。
19.如权利要求15所述的方法,其中用具有>1000的熔体流动速率的聚合物制备所述熔喷层。
20.如权利要求15所述的方法,其中用具有10至1000的熔体流动速率的聚合物制备所述磨料层。
21.磨料擦拭物,包括:
纺粘基层;以及
布置在所述纺粘基层上方的一个或多个熔喷层,其中构成所述熔喷层的纤维具有10微米或更小的直径。
