Abstract

本发明以廉价(低成本)提供具有优异的粉尘剥离性能和粉尘集尘性能、并且高温下的刚性、耐磨耗性优异的层合聚芳硫醚耐热过滤器。本发明的层合聚芳硫醚耐热过滤器是包含多个层的层合聚芳硫醚耐热过滤器,所述多个层至少包括成为过滤面的第一网层、成为非过滤面的第二网层,所述层合聚芳硫醚耐热过滤器的特征在于,以第一网层整体作为100重量%时,上述第一网层含有30~70重量%的纤度为0.5~1.2dtex的聚芳硫醚纤维、30~70重量%的纤度为1.3~3.0dtex的聚芳硫醚纤维,所述层合聚芳硫醚耐热过滤器的特征还在于,上述第二网层包含纤度为1.0~4.0dtex的聚芳硫醚纤维。

Description

层合聚芳硫醚耐热过滤器
技术领域
本发明涉及层合聚芳硫醚耐热过滤器,其耐热性、捕集性及过滤器寿命优异而不会损害生产率,特别适合用作袋滤器。
背景技术
在净化空气的过滤器中,有内部过滤用过滤器和表面过滤用过滤器,在集尘机中使用表面过滤用过滤器。表面过滤是指在过滤器表面捕集粉尘,在过滤器表面形成粉尘层,利用该粉尘层不断地捕集粉尘,若粉尘层达到一定的厚度,则利用空气压从过滤器表面除去粉尘层,再度重复进行在过滤器表面形成粉尘层的操作。
关于构成用于对从垃圾焚烧炉、燃煤锅炉或者金属高炉等中排出的高温排气进行过滤的过滤器的纤维,使用了由无纺布制成的过滤器,所述无纺布是使用耐热性及耐药品性优异的聚苯硫醚(以下简称PPS)纤维、间位聚芳基酰胺纤维、氟系纤维、聚酰亚胺纤维等而形成的。其中,PPS纤维因具有优异的耐水解性、耐酸性及耐碱性而被广泛用作燃煤锅炉的集尘用袋滤器。
对于袋滤器而言,作为过滤器性能,要求良好的粉尘剥离性能及粉尘捕集性能。若粉尘剥离性能差,则袋滤器会因粉尘而造成堵塞,集尘机的压力损失上升而成为问题。另外,为了降低排气中煤尘的浓度,需要粉尘捕集性能优异的袋滤器。
专利文献1中提出了一种过滤布(过滤器),其制成粉尘捕集层和强度保持层的2层结构,且在粉尘捕集层中使用熔喷有PPS的无纺布。专利文献2中提出一种过滤布(过滤器),其在表面层配置有单纤维纤度为1.8d(2.0dtex)以下的PPS纤维。专利文献3中提出了包含至少2层网的过滤器,其中,空气流入面一侧的网由纤维直径为15μm以下的耐热性纤维形成,空气排出面一侧的网由纤维直径为20μm以上的耐热性纤维形成。

发明内容
发明要解决的课题
尽管专利文献1的过滤布(过滤器)的粉尘剥离性能和粉尘集尘性能确实变得良好,但制造中需要针刺、熔喷、水刺的各工序,只能用特定的设备进行制造,并且还存在成本变高的问题。
对于专利文献2的方法而言,虽然粉尘剥离性能及粉尘集尘性能确实良好,但由于在高温下的刚性及耐磨耗性并不充分,因此存在使用时过滤布(过滤器)的物理性劣化进行、产生破损等问题。
对于专利文献3的方法而言,虽然过滤器的刚性、耐磨耗性确实变得良好,但由于过滤器的空气排出面一侧的粗纤维直径纤维会缠络于空气流入面一侧,因此存在无法获得充分的粉尘剥离性能、粉尘集尘性能的问题。
因此,本发明的目的是解决上述现有技术的课题,廉价(低成本)地提供层合聚芳硫醚耐热过滤器,所述层合聚芳硫醚耐热过滤器具有优异的粉尘剥离性能和粉尘集尘性能,并且高温下刚性、耐磨耗性优异。
用于解决课题的手段
本发明的发明人为了解决上述课题进行了研究,结果发现通过以下手段可达成上述目的,从而完成了本发明。
本发明的层合聚芳硫醚耐热过滤器为包含多个层的层合聚芳硫醚耐热过滤器,所述多个层至少包括成为过滤面的第一网层、和成为非过滤面的第二网层,所述层合聚芳硫醚耐热过滤器的特征在于,以第一网层整体作为100重量%时,所述第一网层含有30~70重量%的纤度为0.5~1.2dtex的聚芳硫醚纤维、30~70重量%的纤度为1.3~3.0dtex的聚芳硫醚纤维;所述层合聚芳硫醚耐热过滤器的特征还在于,所述第二网层包含纤度为1.0~4.0dtex的聚芳硫醚纤维。
根据本发明的层合聚芳硫醚耐热过滤器的优选方案,其特征在于,构成上述第一网层的纤维的平均纤度X1和构成上述第二网层的纤维的平均纤度X2满足下式1。

根据本发明,能够廉价(低成本)地提供层合聚芳硫醚耐热过滤器,其具有优异的粉尘剥离性、粉尘集尘性,并且高温下刚性、耐磨耗性优异。
具体实施方式
接下来,对于本发明的层合聚芳硫醚耐热过滤器(以下,有时简称为过滤器)进行详细说明。
本发明的层合聚芳硫醚耐热过滤器为包含多个层的层合聚芳硫醚耐热过滤器,所述多个层至少包括成为过滤面的第一网层、和成为非过滤面的第二网层,所述层合聚芳硫醚耐热过滤器的特征在于,以第一网层整体作为100重量%时,所述第一网层含有30~70重量%的纤度为0.5~1.2dtex的聚芳硫醚纤维、30~70重量%的纤度为1.3~3.0dtex的聚芳硫醚纤维;所述层合聚芳硫醚耐热过滤器的特征还在于,所述第二网层包含纤度为1.0~4.0dtex的聚芳硫醚纤维。
本发明所用的聚芳硫醚纤维是指其结构单元的90%以上由聚芳硫醚结构单元形成的纤维,聚芳硫醚结构单元是指以芳香族环与硫原子键合而成的结构作为重复单元的结构单元。可根据芳香族环的结构来选择聚合物。从获得的容易性、纺丝性的观点考虑,优选使用在苯的对位键合的聚苯硫醚树脂(PPS树脂)。
另外,在PPS树脂中,在其聚合的过程中有时形成间苯硫醚单元、苯醚(phenyleneether)单元、苯砜(phenylene sulfone)单元、苯酮(phenylene ketone)单元、联苯酮(biphenylene ketone)单元等结构单元,亦可含有10%以下的这些结构单元。
本发明的层合聚芳硫醚耐热过滤器包含多层结构,所述多层结构至少包含第一网层(其为过滤面)、第二网层(其为非过滤面),任一层均包含上述聚芳硫醚纤维。
为获得本发明的效果,下述要件是重要的:以第一网层整体作为100重量%时,上述第一网层含有30~70重量%的纤度为0.5~1.2dtex的聚芳硫醚纤维、30~70重量%的纤度为1.3~3.0dtex的聚芳硫醚纤维,上述第二网层含有纤度为1.0~4.0dtex的聚芳硫醚纤维。
在第一网层的构成中,重要的是,以规定的范围内混合使用纤度为0.5~1.2dtex的细纤度纤维和纤度为1.3~3.0dtex的粗纤度纤维。
细纤度纤维的纤度为0.5~1.2dtex。在低于0.5dtex的情况下,过滤器的压力损失增高,除了过滤器寿命缩短之外,过滤器加工性也会变差。细纤度纤维的纤度的下限优选为0.7dtex,进一步优选为0.8dtex。高于1.2dtex的情况下,无法获得作为目标的粉尘剥离性能、粉尘集尘性能。细纤度纤维的纤度的上限优选为1.1dtex,进一步优选为1.0dtex。
以第一网层整体作为100重量%时,细纤度纤维的含有率为30~70重量%。细纤度纤维的含有率低于30重量%的情况下,无法获得作为目标的粉尘剥离性能、粉尘集尘性能。细纤度纤维的含有率的下限优选为40%,更优选为45%。细纤度纤维的含有率高于70重量%的情况下,过滤器的压力损失增高,除了过滤器寿命缩短之外,过滤器加工性也会变差。细纤度纤维的含有率的上限优选为60%,进一步优选为55%。
粗纤度纤维的纤度为1.3~3.0dtex。粗纤度纤维的纤度低于1.3dtex的情况下,过滤器加工性会变差。粗纤度纤维的纤度的下限优选为1.4dtex,进一步优选为1.5dtex。粗纤度纤维的纤度高于3.0dtex的情况下,无法获得目标的粉尘剥离性能、粉尘集尘性能。粗纤度纤维的纤度的上限优选为2.8dtex,进一步优选为2.6dtex。
以第一网层整体作为100重量%时,粗纤度纤维的含有率为30~70重量%。粗纤度纤维的含有率低于30重量%的情况下,过滤器加工性也变差。粗纤度纤维的含有率的下限优选为35重量%,进一步优选为40重量%。粗纤度纤维的含有率高于70重量%的情况下,无法获得目标的粉尘剥离性能、粉尘集尘性能。粗纤度纤维的含有率的上限优选为60%,进一步优选为55%。
在这些第一网层中,只要在不损害作为目标的性能的范围内,则也可混合其他纤维,从耐热性的观点考虑,优选间位聚芳基酰胺纤维、聚酰亚胺纤维等,其含有率优选为10%以下,进一步优选为5%以下。对于氟系纤维而言,因为在对使用过的过滤器进行处理时不能进行焚烧处理,因此不优选。
在第二网层中,包含纤度为1.0~4.0dtex的聚芳硫醚纤维是重要的。
第二网层包含1.0~4.0dtex的聚芳硫醚纤维。聚芳硫醚纤维的纤度低于1.0dtex的情况下,过滤器的压力损失增高,不仅过滤器寿命缩短,过滤器加工性也变差、耐磨耗性也变差。聚芳硫醚纤维的纤度的下限优选为1.2dtex,进一步优选为1.4dtex。聚芳硫醚的纤度高于4.0dtex的情况下,无法获得目标的粉尘剥离性能、粉尘集尘性能。聚芳硫醚的纤度的上限优选为3.3dtex,进一步优选为2.8dtex。
只要聚芳硫醚纤维的纤度在范围内,则第二网层可以使用单一纤度的纤维,也可以混合不同纤度的纤维。另外,只要在不损害目标效果的范围,则可混合其他纤维,但从耐热性的观点考虑,优选间位聚芳基酰胺纤维、聚酰亚胺纤维等,其含有率优选为10%以下,进一步优选为5%以下。对于氟系纤维而言,因为在对使用过的过滤器进行处理时不能进行焚烧处理,因此不优选。
关于构成第二网层的纤度,构成上述第一网层的纤维的平均纤度X1与构成上述第二网层的纤维的平均纤度X2优选满足下式1。即,优选第二网层的平均纤度X2大于第一网层的平均纤度X1。在平均纤度X2低于平均纤度X1的情况下,有时无法获得目标的粉尘剥离性能、粉尘集尘性能,此外从过滤器的强度、耐磨耗性的观点考虑也不优选。

对于本发明的层合聚芳硫醚耐热过滤器而言,从过滤器强度的观点考虑,第一网层和第二网层之间优选含有支承层。
支承层优选为使用聚芳硫醚纤维的布帛。
从所得耐热过滤器的强度的观点考虑,优选地,支承层的MD强度(纵向强度)为1000N/5cm以上、CD强度(横向强度)为500N/5cm以上。支承层的MD强度的更优选范围为1050N/5cm以上,进一步优选为1100N/5cm以上。支承层的CD强度的更优选的下限为550N/5cm,进一步优选为600c N/5cm。
作为支承层中所用的聚芳硫醚纤维的形态,期望使用短纤维纺纱或复丝。特别是短纤维纺纱与网的缠络性良好,纤维的表面积增大,所以从改善过滤器的粉尘捕集效率的方面考虑是适合的。作为构成支承层的纤维的纤度,没有特别限定,若纤度过粗则会有因编织条件而使支承层的网眼容易堵塞的倾向,压力损失增高,因此不优选。相反,若纤度过细,则虽然具有编织密度降低、透气量变高的倾向,但会有作为支承层的强度降低的倾向,过滤器整体的机械强度降低,所以不优选。
作为构成支承层的纤维的总纤度,优选为100~1000dtex,更优选300~600dtex。总纤度低于100dtex的情况下,有时无法充分获得提高尺寸稳定性、拉伸强度的效果。另外,总纤度高于1000dtex的情况下,尽管尺寸稳定性、拉伸强度优异,但有过滤器的透气量降低的倾向,因此作为过滤器的寿命可能会缩短。
作为支承层的形态,从减少在用作过滤器的情况下的压力损失的观点考虑,优选为网眼粗的织物;作为其纺织密度,经纱密度优选为20~50根/2.54cm,更优选为25~40根/2.54cm,纬纱密度优选为10~30根/2.54cm,进一步优选为10~25根/2.54cm。作为支承层的纺织组织,有平纹织物、双层织物、三层织物、斜纹织物、缎纹织物等,特别是以低成本且通用的平纹织物的织物可获得满意的性能,因此优选使用平纹织物。
对于本发明的层合聚芳硫醚耐热过滤器的制造方法而言,可适合使用例如以下的方法:制成以第一网层整体作为100重量%时含有30~70重量%的纤度为0.5~1.2dtex的聚芳硫醚纤维、含有30~70重量%的纤度为1.3~3.0dtex的聚芳硫醚纤维的网作为第一网层,在与支承层层合后,制成包含纤度为1.0~4.0dtex的聚芳硫醚纤维的网作为第二网层,进一步将其层合于上述第一网层和支承层层合而成的层合体上,然后将其缠络而进行一体化。
作为制成网的方法,可适合使用例如使耐热性纤维的短纤维通过梳理机而制成网的方法。另外,作为将网进行缠络而一体化的方法,优选为针刺或水刺。
本发明的层合聚芳硫醚耐热过滤器的厚度优选为1.5~2.5mm。超出此范围的情况下,有时难以获得优选表观密度、单位面积重量。厚度的更优选的范围为1.6~2.3mm,进一步优选的范围为1.7~2.2mm。
本发明的层合聚芳硫醚耐热过滤器以125kPa的静压进行透气时的透气度优选为5cc/cm2/s以上。透气度低于5cc/cm2/s的情况下,作为过滤器使用时压力损失增高,有时会缩短过滤器的寿命。透气度优选为6cc/cm2/s以上,更优选为7cc/cm2/s以上。
本发明的层合聚芳硫醚耐热过滤器的表观密度优选为0.20~0.40g/cm3。表观密度低于0.20的情况下,存在过滤器内的纤维间空隙变得过大、粉尘容易侵入过滤器内的倾向,可能会缩短过滤器的寿命。表观密度的下限更优选为0.22g/cm3,进一步优选为0.24g/cm3。表观密度高于0.40的情况下,存在过滤器内的纤维间的空隙消失的倾向,压力损失增大,因此有可能会缩短寿命。表观密度的上限更优选为0.38g/cm3,进一步优选为0.36g/cm3
层合聚芳硫醚耐热过滤器的表观密度可通过本领域技术人员对过滤器的以下制造条件进行选择而适当调整:过滤器的单位面积重量;针刺情况下,针的根数或针的支数;水刺情况下,水流的压力或喷嘴直径;及实施压延加工的情况下的压延压力、次数。
本发明的层合聚芳硫醚耐热过滤器的单位面积重量,只要在满足上述特征的范围内则没有特别限定,优选设定为400~800g/m2,更优选为500~700g/m2。过滤器的单位面积重量低于400g/m2的情况下,过滤器的强度有变低的倾向。过滤器的单位面积重量高于800g/m2的情况下,过滤器的压力损失增高,有时不适合用作过滤器。
关于耐热过滤器的单位面积重量,主要可通过相对于过滤器加工机的线速度而言的纤维原料的投入量、网重叠的张数来调整,本领域技术人员也可通过其他过滤器加工条件来作出适宜调整。
本发明的层合聚芳硫醚耐热过滤器可通过使堆积粉尘的第一网层侧的网表面的一部分熔接,来进一步提高粉尘剥离性能、粉尘捕集效率。作为使网表面的一部分熔接的方法,可使用烧毛处理、镜面加工等方法。具体而言,针对耐热过滤器的第一网层,利用燃烧器火焰或者红外线加热器等进行烧毛处理,或通过热辊进行压制。通过上述处理从而将第一网层的网表面的至少一部分熔接、或阻塞网眼,从而能够使粉尘捕集效率提高。
将由此得到的层合聚芳硫醚耐热过滤器缝制成袋状,适合用作要求耐热性的对垃圾焚烧炉、燃煤锅炉或金属高炉等的排气进行集尘的袋滤器。作为所述缝制中使用的缝线,优选使用由具有耐热性、耐药品性的纤维材料构成的线,其中优选使用聚芳硫醚纤维。
实施例
以下通过实施例对本发明进行进一步地详细说明,但本发明不限于这些实施例。
需要说明的是,层合聚芳硫醚耐热过滤器的各物性的测定方法如下所述。
<单位面积重量(g/m2)>
利用JIS-L1085(1998年)的方法,制成3张20cm×20cm的试样,测定重量,求出其平均值作为每m2的质量。
<厚度(mm)>
利用JIS-L1913(2010年)的方法,从试样中采集10张10cm×10cm的试验片,对厚度测定器(前田精机制作所制造的压缩弹性试验机)的上侧圆形水平板施加0.5kPa压力10秒来测定厚度,算出10张试验片的平均值。
<表观密度(g/cm3)>
由上述单位面积重量、厚度算出。
<强度(N/5cm)、伸长率(%)>
对于支承层、过滤器的任一者,均利用JIS-L1085(1998年)的方法,利用恒速伸长型拉伸试验机,作为5个试样的试验片的平均值分别在MD方向、CD方向上进行计算。
<透气度(cc/cm2/s)>
利用JIS-L1096(2010年)A法(Frazier形法),以125kPa的静压进行透气,随机地测定其10个点的透气量,作为其平均值而算出。
<出口粉尘浓度(mg/m3)、循环时间(s)>
使用VDI-3926Part I中规定的装置,按照JIS Z 8909-1(2005)中规定的测定条件进行集尘性能试验。代表性的数值如以下所述。
粉尘:JIS Z 8901(2005)中规定的试验用粉体第10种
入口粉尘浓度:5g/m3
过滤速度:2m/分钟
脉冲用压缩空气箱压力(500kPa)
掸落压力损失:1000Pa
脉冲喷射时间:50ms
按照JIS Z 8901-1(2005)的7.2中规定的方法进行滤布的熟化处理后,对已进行熟化·稳定化处理的滤布实施30次掸落,由该期间的透气量和过滤器通过粉尘量算出出口粉尘浓度。另外,将上述30次掸落中的粉尘透气时间的累积时间作为循环时间。
<过滤器加工性>
对过滤器进行加工时,如下判断工序通过性(process passing property)。
S:能够以规定的线速度加工,质地没有不均匀
A:能够以规定的线速度加工。尽管可见若干质地不均匀之处,但对过滤器性能没有影响
B:多处质地不均匀,若不降低线速度则无法加工
(实施例1)
使用纤度为2.2dtex、切割长度为51mm的PPS短纤维(东丽(株)“TORCOH(R)”S391-2.2T51mm),获得单纱支数为20s、并纱根数为2根的纺纱(以下称为20s/2)以及单纱支数为7s的纺纱(以下称为7s/1)。在这些纺纱中,以20s/2为经纱、以7s/1为纬纱制作平纹组织,得到经纱密度30根/2.54cm、纬纱密度为18根/2.54cm的PPS纺纱平纹织物。所获得的织物的MD强度为1330N/5cm、CD强度为620N/5cm、单位面积重量为132g/m2。将该织物作为支承层。
以50∶50的重量比,将纤度为1.0dtex、切割长度为51mm的PPS短纤维(东丽(株)“TORCOH(R)”S301-1T51mm)与纤度为2.2dtex、切割长度为51mm的PPS短纤维(东丽(株)“TORCOH(R)”S371-2.2T51mm)混合,将混合得到的短纤维进行开棉、梳棉处理后,利用交叉铺网机制成单位面积重量约220g/m2的网。将所述网层合于上述支承层的一面后,以100根/cm2的刺针密度进行暂时针刺。所述网层形成作为过滤面的第一网层。
在层合有上述网的支承层的另一面上,将与第一网层具有相同纤度2.2dtex、切割长度51mm的PPS短纤维(东丽(株)“TORCOH(R)”S371-2.2T51mm)100%进行开棉、梳棉处理后,利用交叉铺网机制成单位面积重量约为220g/m2的网。将该网层合于层合有上述网的支承层的另一面后,以100根/cm2的刺针密度进行暂时针刺。所述网层成为作为非过滤面的第二网层。
进一步地通过针刺加工使支承层与上述第一网层及第二网层交织,获得单位面积重量为552g/m2、总刺针密度为500根/cm2的过滤器。所得过滤器的性能示于表1。
(实施例2)
除了将第一网层及第二网层中所使用的纤度为2.2dtex、切割长度为51mm的PPS短纤维变更为纤度为1.5dtex、切割长度为51mm的PPS短纤维以外,与实施例1同样地获得单位面积重量为552g/m2的过滤器。所得过滤器的性能示于表1。
(实施例3)
除了将第一网层中使用的纤度为1.0dtex、切割长度为51mm的PPS短纤维变更为纤度为0.8dtex、切割长度为51mm的PPS短纤维以外,与实施例2同样地获得单位面积重量为556g/m2的过滤器。所得过滤器的性能示于表1。
(比较例1)
除了将第一网层及第二网层中所使用的PPS纤维全部变更为纤度为1.0dtex、切割长度为51mm的纤维以外,与实施例1同样地获得单位面积重量为554g/m2的过滤器。然而,由于在梳棉工序中产生大量棉结,因此需要将线速度降低4成左右。所得过滤器的性能示于表1。
(比较例2)
除了将第一网层及第二网层中所用的PPS纤维全部变更为纤度为2.2dtex、切割长度为51mm的纤维以外,与实施例1同样地获得单位面积重量为566g/m2的过滤器。所得过滤器的性能示于表1。
(比较例3)
除了将第二网层中所用的PPS纤维变更为纤度为7.8dtex、切割长度为51mm的PPS短纤维(东丽(株)“TORCOH(R)”S101-7.8T51mm)以外,与实施例1同样地获得单位面积重量为575g/m2的过滤器。所得过滤器的性能示于表1。

对于实施例1~3中得到的过滤器而言,在具有良好的过滤器加工性的同时,呈现出优异的出口粉尘浓度(其为粉尘集尘性能的指标)和循环时间(其为过滤器寿命的指标)。
对于比较例1中得到的过滤器而言,由于仅使用细纤度纤维,因此过滤器加工性变差,就过滤器性能而言,呈现出尽管出口粉尘浓度(其为粉尘集尘性能的指标)良好,但循环时间(其为过滤器寿命的指标)缩短。
对于比较例2中得到的过滤器而言,由于在第一网层中仅使用了粗纤度纤维,因此出口粉尘浓度高,未获得作为目标的粉尘集尘性能。
对于比较例3中得到的过滤器而言,由于在第二网层中使用了7.8dtex的粗纤度纤维,因此出口粉尘浓度高,未获得作为目标的粉尘集尘性能。认为这是由于第二网层的粗纤度纤维交织至第一网层所致。

1.层合聚芳硫醚耐热过滤器,其为包含多个层的层合聚芳硫醚耐热过滤器,所述多个层至少包括成为过滤面的第一网层、和成为非过滤面的第二网层,
所述层合聚芳硫醚耐热过滤器的特征在于,以第一网层整体作为100重量%时,所述第一网层含有30~70重量%的纤度为0.5~1.2dtex的聚芳硫醚纤维、30~70重量%的纤度为1.3~3.0dtex的聚芳硫醚纤维,

3.如权利要求1或2所述的层合聚芳硫醚耐热过滤器,其特征在于,在所述第一网层与所述第二网层之间包括支承层。
4.如权利要求3所述的层合聚芳硫醚耐热过滤器,其特征在于,所述支承层为MD强度1000N/5cm以上、CD强度500N/5cm以上的聚芳硫醚纺纱织物。
5.如权利要求1~4中任一项所述的层合聚芳硫醚耐热过滤器,其特征在于,所述层合聚芳硫醚耐热过滤器的厚度为1.5~2.5mm,所述层合聚芳硫醚耐热过滤器整体的表观密度为0.20~0.40g/cm3
6.如权利要求1~5中任一项所述的层合聚芳硫醚耐热过滤器,其特征在于,以125kPa的静压进行透气时的透气度为5cc/cm2/秒以上。
