背景技术
本公开整体涉及用于形成复合非织造弹性网的方法和由此类方法形成的复合非织造弹性网。具体地讲,本公开涵盖包括接合到非织造网的弹性网的复合非织造弹性网,以及用于形成这种复合非织造弹性网的方法。具体地讲,本公开涉及弹性层合物及其在多种产品应用中的用途。
在全球市场上,产品中所用的目前的弹性材料通常基于使用非织造面料的拉伸粘合弹性层合物技术。在拉伸粘合弹性层合方法中,弹性材料(膜或股线)在粘合至面料材料之前被拉伸至其松弛长度的3-5倍。目前的弹性层合物的成本分析表明,面料材料诸如纺粘(SB)和纺粘-熔喷-纺粘(SMS)非织造物由于面料材料的高使用率而占弹性层合物总成本的50%以上。
发明内容

具体实施方式
如本文所用,术语“非织造织物或网”是指具有成夹层的但不是以可识别方式的(如在针织织物中)单个聚合物和/或纤维素纤维或线状物的结构的网。非织造织物或网已由许多方法形成,比如用于制备薄纸和纸巾的熔喷方法、纺粘方法、粘合梳理网方法等。

如本文所用,术语“亲水”通常是指可通过与纤维接触的含水液体润湿的纤维或膜,或者纤维或膜的表面。术语“疏水”包括那些如所定义的那样不亲水的材料。短语“天然疏水的”是指那些在其化学组成状态下是疏水性的,没有添加剂或影响疏水性的处理的材料。
材料润湿的程度又可以所涉及的液体和材料的接触角和表面张力来描述。适于测量特定纤维材料或纤维材料共混物的可润湿性的设备和技术可由Cahn SFA-222表面力分析系统(Cahn SFA-222 Surface Force Analyzer System)或基本上等同的系统提供。当使用该系统测量时,将接触角小于90的纤维认定为“可润湿的”或亲水的,并将接触角大于90的纤维认定为“不可润湿的”或疏水的。

本公开描述了非拉伸或低拉伸粘合(<100%拉伸)的弹性层合物,该层合物包括一个或两个外部非织造层和一个邻近内部弹性层的内部塑性层,其中粘合剂层在非织造层与膜/弹性层之间。膜和/或弹性层可以是膜、条带、股线等的形式。膜可以是透气的。层合物通过凹槽辊压或相互啮合齿轮方法来活化。
弹性层合物经历几乎完全的非织造层断裂,同时保持塑性层的连续性。这使得能够对层合物的应力/应变性质进行设计,同时还保持消费者喜欢的贴合特性的拉伸终止(stretch-to-stop)要求。这为个人护理服装应用提供了低成本、柔软/柔和、更像内裤的弹性材料。

更具体地讲,本公开的弹性层合物可包括非拉伸粘合至非织造物的弹性股线和塑性膜,非拉伸粘合至非织造物的弹性膜和塑性股线,或非拉伸粘合至非织造物的任何弹性材料形式和任何塑性材料形式。弹性和塑性层可以是膜、条带、股线等的形式。层合物通过凹槽辊压方法来活化。该弹性层合物提供消费者喜欢的外观和强度,以及可设计的拉伸终止(S-S)曲线。

在图1所示的本公开的一个特定方面,弹性层合物10包括具有第一表面和第二表面的芯结构,所述芯结构包括弹性芯层20和塑性芯层40。弹性芯层20是膜、多条股线和多个条带中的一者。塑性芯层40也是膜层、多条股线和多个条带中的一者。弹性芯层20和塑性芯层40可以是相同形式或不同形式。塑性芯层40在纵向上增强芯结构。弹性层合物10还包括通过任何合适的手段附连到芯结构的两个低基重(~8gsm)面料材料70、80。在本申请的一个方面,面料材料70、80通过粘合剂粘合层50、60附连到芯结构。在其他方面,弹性层合物10可以在不存在一种或两种面料材料70、80的情况下制造。
在图2所示的本公开的一个替代方面,弹性层合物10包括具有第一表面和第二表面的芯结构,所述芯结构包括弹性芯层20和塑性芯层40。弹性芯层20是膜、多条股线和多个条带中的一者。塑性芯层40也是膜层、多条股线和多个条带中的一者。弹性芯层20和塑性芯层40可以是相同形式或不同形式。塑性芯层40在纵向上增强芯结构。弹性层合物10还包括通过任何合适的手段附连到芯结构的两个低基重(~8gsm)面料材料70、80。在本申请的一个方面,面料材料70、80通过粘合剂粘合层50、60附连到芯结构。在其他方面,弹性层合物10可以在不存在一种或两种面料材料70、80的情况下制造。
回到图1所示的方面,弹性芯层20在很少或不伸长(<100%)的情况下,通过粘合剂粘合至塑性芯层40和面料材料70、80。在制备弹性层合物10之后,其弹性非常小,并且此时层合物10不是弹性材料(最大伸长在最小张力下小于20%)。然后使用凹槽辊压技术、相互啮合齿轮方法或任何其他合适的方法在纵向(MD)上拉伸层合物10(200-300%)。该拉伸局部撕裂面料材料70、80,根据加工条件将塑性芯层40延伸最多20-300%,并使层合物10变成非常有弹性的材料,该材料具有最多150-250%的伸长和可设计的张力及S-S曲线,如图3所示,且如下文更详细地描述。
在此方面,即使在最大拉伸条件下,弹性层合物10也永久地显示出精细的规则和周期性三维结构。相比之下,在最大拉伸条件下时,目前的拉伸粘合弹性层合物表现出大致上平坦的表面。层合物10的精细三维表面结构提供了消费者更喜欢的优异外观和更柔软/更柔和的感觉。在此方面,塑性芯层40用于为弹性层合物10提供强度和拉伸终止性质。当用于个人护理制品时,弹性芯层20为密封、贴合和舒适功能提供弹性性能。面料材料70、80为弹性层合物10提供像布料一样的外观。
膜可以是塑性的或弹性的。合适的膜的一个实例包括结合到层合物10中的高强度和/或可延伸的塑性膜(无论是单层还是多层),以提供可设计的撕裂/戳穿强度以及针对产品应用的可控制的拉伸终止曲线和消费者喜欢的外观属性。合适的膜的其他实例包括但不限于包装聚合膜、基于聚丙烯(PP)和聚乙烯(PE)的透气外覆膜、有机粘土纳米复合膜和弹性膜。
股线和条带也可以是塑性的或弹性的。合适的股线材料的一个实例可以是预制股线或从热塑性弹性体挤出的股线,以提供更好的弹性性能。预制股线包括可得自INVISTA的LYCRA牌弹性股线和可得自Hyosung的CREORA牌弹性纤维。合适的股线的另一个实例是可得自Huntsman的包含热塑性聚氨酯(TPU)的可挤出股线。合适的股线的其他实例包括但不限于基于聚丙烯的热弹性体(诸如可得自ExxonMobil Chemical的VISTAMAXX牌弹性体聚合物)、苯乙烯嵌段共聚物(SBC)(诸如可得自Kraton Performance Polymers的KRATON牌SBC)以及烯烃嵌段共聚物(OBC)(诸如可得自Dow Chemical的INFUSE牌烯烃嵌段共聚物)。类似地,塑性股线可以是预制的或从热塑性聚合物挤出的。
面料材料可以是任何合适的材料,包括非织造物,诸如薄纸、纺粘物、熔喷物或任何其他合适的基于纤维素或聚合物的材料。低基重和/或低强度非织造物可提供像布料一样的外观以及活化后更柔软和更柔和的触感。所有组分都可以是粘合剂层合的或挤出层合的。
用于将面料材料粘合至弹性/塑性层的粘合剂可以是任何合适的粘合剂。
在本公开的其他方面,弹性层合物10的层的非拉伸粘合也可以通过任何其他合适的方法(包括但不限于热、超声和挤出层合粘合)来实现。
环轧是本领域熟知的。方法的描述的实例包括授予Coles等人的标题为“Methodof making an absorbent article using an activatable composite elastic member”的专利申请EP650714中的那些。
本文所述的非拉伸粘合股线/膜弹性层合物表现出性能增强,包括优异的外观、柔和及柔软的感觉和触感、通过股线加强而增加的强度、可控制的拉伸终止曲线(100-250%)以及透气但不透液的性能。此外,本文所述的弹性层合物10表现出低于目前的弹性层合物的成本,因为弹性层合物10的基重可减小至由拉伸粘合层合物方法制备的目前弹性层合物的基重的最多50%。
可用于形成纤维非织造网或面料材料70、80的材料包括能够如上所述执行的任何非织造材料。例如,面料材料70、80可以从非弹性材料与弹性材料的共混物、一种或多种非弹性材料、或一种或多种弹性材料与两种或更多种非弹性材料的共混物形成。优选地,面料材料70、80从纤维成型可熔喷或可纺粘非弹性可聚拢材料形成。然而,面料材料70、80可以通过将梳理网沉积于芯结构的表面上或通过可用于在芯结构的表面上形成面料材料70、80的任何其他方法来形成。用于形成面料材料70、80的示例性纤维成型材料是聚酯材料、聚烯烃材料或一种或多种聚酯材料与一种或多种聚烯烃材料的共混物。示例性聚酯纤维成型材料是聚对苯二甲酸乙二醇酯。示例性纤维成型聚烯烃材料是聚丙烯。优选的聚丙烯材料可以商品名PC 973和PF 301得自Himont Company。
在面料材料70、80在芯结构的上表面上形成或附连到芯结构的上表面之后,使复合非织造弹性网10通过出于上述原因不需要加热或不需要对芯结构施加任何过大压力的辊。此后,释放针对芯结构的拉伸和偏置力,以松弛和收缩复合非织造弹性网10。
现在将详细参照本公开的各个方面,其一个或多个实例在下文示出。每个实例都以解释而不是限制本公开的方式提供。事实上,对于本领域技术人员将显而易见的是,在不背离本公开的范围或精神的情况下,可以对本公开做出各种修改和变化。例如,作为一个方面的一部分而说明或描述的特征可以用于另一个方面以产生又一个方面。因此,本公开旨在涵盖这样的修改和变化。
优选地,与未拉伸长度相比,用于本发明的弹性膜可以拉伸至少50%-100%。在一些情况下,期望膜可拉伸最多100%-200%、200%-400%或400%-600%。实施例
实施例1
实施例1使用密度为5条股线/英寸的CREORA 940牌弹性纤维作为弹性股线;厚度为0.6密耳的直链低密度聚乙烯(LLDPE)包装膜作为塑性膜;以及可得自Biax-FiberfilmCorp的8gsm熔喷物作为面料材料。所有组分以大约40%的弹性伸长率通过粘合剂粘合。然后在Biax-Fiberfilm Corp.使用凹槽辊压机活化层合物。
实施例2
在实施例2中,以与实施例1相同的方式制备弹性材料,不同的是组分以大约100%的弹性伸长率通过粘合剂粘合。
表1示出了与使用纺粘物作为面料材料(如目前产品所用)由拉伸粘合方法制备的目前的弹性层合物相比,本公开的非拉伸粘合股线膜层合物的基本性质。如图3所示,“贴合张力”结果表明本公开的弹性材料具有更好的S-S曲线,并且可为更宽的贴合产品应用提供更好的张力控制。就张力和应力终止(stress-to-stop)曲线而言,强度可以通过改变层合物组分诸如弹性、塑性膜和面料材料,以及通过优化加工条件(例如,辊压之间的接合)来调整。

根据本公开产生的片状材料可用于多种最终产品应用。预期此类片状材料具有的最终产品应用包括过滤、医疗服装、覆盖物和绷带技术领域,以及个人护理领域,诸如婴儿/儿童护理尿布的耳部或侧裁片和成人女性护理应用。根据本公开制备的制品是非常柔韧和柔软的,具有像布料一样的感觉。
在第一特定方面,一种层合物包括具有第一表面和第二表面的芯结构,所述芯结构包括弹性芯层和塑性芯层,其中所述弹性芯层是膜、多条股线和多个条带中的一者,并且其中所述塑性芯层是膜层、多条股线和多个条带中的一者,所述塑性芯层在纵向上增强所述芯结构;以及附连到所述第一表面的非织造第一面料层。

Claims (20)

1.一种层合物,所述层合物包括:
具有第一表面和第二表面的芯结构,所述芯结构包括弹性芯层和塑性芯层,其中所述弹性芯层是膜、多条股线和多个条带中的一者,并且其中所述塑性芯层是膜层、多条股线和多个条带中的一者,所述塑性芯层在纵向上增强所述芯结构;以及
附连到所述第一表面的非织造第一面料层。
2.根据权利要求1所述的层合物,其中所述多条股线设置在所述膜层和所述第一面料层之间。
3.根据权利要求1所述的层合物,其中所述第一面料层使用粘合剂附连到所述第一表面。
4.根据权利要求1所述的层合物,还包括附连到所述第二表面的非织造第二面料层。
5.根据权利要求1所述的层合物,其中所述非织造第一面料层是基于纤维素的。
6.根据权利要求1所述的层合物,其中所述非织造第一面料层是基于聚合物的。
7.根据权利要求1所述的层合物,其中所述非织造第一层包括聚合物和纤维素。

10.一种用于产生包括接合到纤维非织造网的弹性网的复合非织造弹性网的方法,所述方法包括:
提供包括芯结构的弹性网,所述芯结构具有弹性芯层和塑性芯层,其中所述弹性网具有第一表面和第二表面;
将所述弹性网拉伸至小于100%拉伸;
将纤维非织造网附连到所述拉伸弹性网的所述第一表面,以形成复合非织造弹性网;
松弛所述复合非织造弹性网;以及
活化所述非织造弹性网。
11.根据权利要求10所述的方法,其中活化包括使用凹槽辊压方法或相互啮合齿轮方法。
