车辆底罩及其制造方法
技术领域
本发明涉及一种模压成形的车辆底罩及其制造方法。
背景技术
例如,在车体下方安装有诸如发动机底罩、地板底罩等的车辆底罩,用于改善车辆内部的静音程度和其他目的。
公开号2006-240408的日本专利申请公开了一种通过在由玻璃纤维和烯烃基树脂混合制成的单层芯材的两个表面上设置烯烃基树脂的增强层而一体形成的汽车底罩。
当底罩通过一体地模压包括由玻璃纤维和烯烃基树脂混合制成的单层芯材的纤维材料而形成时,底罩的厚度不容易保证。
发明内容
本发明公开了一种车辆底罩和该车辆底罩的制造方法,该底罩通过低成本的制造方法获得并且具有所要求的厚度。
本发明的一个实施方式提供了一种一体地模压成形的车辆底罩,包括:含有无机纤维和固化的热塑性粘合剂的针刺式第一纤维层;和含有无机纤维和固化的热塑性粘合剂的针刺式第二纤维层,其中,第一纤维层和第二纤维层在底罩在第一纤维层和第二纤维层之间具有脆弱层的状态下附接到彼此。
另外,本发明的另一个实施方式提供了一种车辆底罩的制造方法,所述方法包括:将含有无机纤维和热塑性粘合剂的针刺式第一纤维材料和含有无机纤维和热塑性粘合剂的针刺式第二纤维材料放置在一起获得层状材料的步骤;和通过加热和模压所述层状材料形成包括由该第一纤维材料制成的第一纤维层和由该第二纤维材料制成的第二纤维层的车辆底罩的步骤,其中,第一纤维层和第二纤维层在底罩在第一纤维层和第二纤维层之间具有脆弱层的状态下附接到彼此。

以下将对本发明的实施方式进行说明。当然,下面描述的实施方式仅仅是举例说明本发明。实施方式中公开的所有特征对于解决本发明不一定是必需的。在本申请中,“Min到Max”是指值等于或大于最小值“Min”,并且等于或小于最大值“Max”。
(1)本发明所包含的技术概要
首先,参照图1到图9的示例,将对本发明的技术概要进行说明。注意,本申请的附图示意性地示出了示例。因此,附图中所示的每个方向的放大率可能不同,并且每个附图可能不能配合到一起。当然,本技术的各个要素并不限定于参考数字所指明的具体示例。
[实施方式1]
关于本技术的一个实施方式的车辆底罩1具有第一纤维层10和第二纤维层20,车辆底罩1被一体地模压成形。第一纤维层10包括无机纤维11和固化热塑性粘合剂12,并且第一纤维层10被针刺。第二纤维层20包括无机纤维21和固化热塑性粘合剂22,并且第二纤维层20也被针刺。在车辆底罩1中,在底罩1于第一纤维层10和第二纤维层20之间具有脆弱层30的状态下,第一纤维层10和第二纤维层20附接到彼此。
虽然在针刺纤维层中厚度被限制,但是由于被独立地针刺的第一纤维层10和第二纤维层20在第一纤维层10和第二纤维层20在底罩1于二者之间具有脆弱层30的状态下彼此附接,所以可以容易地确保底罩1的厚度。因此,本实施方式可以提供通过低成本制造方法获得的车辆底罩,并且所述底罩具有所需的厚度。
这里,无机纤维例如包括玻璃纤维、碳纤维、碳化硅纤维、氧化铝纤维、陶瓷纤维、岩石纤维和矿渣纤维。
热塑性粘合剂可以是纤维的或非纤维的。
第一纤维层可以包括除无机纤维和热塑性粘合剂之外的其它材料。第二纤维层也可以包括除无机纤维和热塑性粘合剂之外的其它材料。第一纤维层和第二纤维层可以具有相同的成分或不同的成分。第一纤维层和第二纤维层可以具有相同的厚度或不同的厚度。
脆弱层是指当车辆底罩在车辆底罩的厚度方向上被拉扯时被剥离的层。
车辆底罩可以包括其它层,例如包含无机纤维和固化热塑性粘合剂的另一针刺纤维层、表皮层等。
[实施方式2]
以如下为例,例如,在图3中,车辆底罩1可以在车体101侧的表面23和车外侧的表面13的至少一个上具有表皮层40,表皮层40包含合成树脂纤维43和固化热塑性粘合剂44。上述实施方式可以提供能够提高空气动力学性能和耐积冰性的车辆底罩,因为含有合成树脂纤维43和固化热塑性粘合剂44的表皮层40位于所述表面上。
这里,表皮层可以粘附到第一纤维层中与脆弱层相对的表面,或者可以经由另一层粘附到第一纤维层侧。此外,表皮层可以粘附到第二纤维层中与脆弱层相对的表面,或者可以经由另一层粘附到第二纤维层侧。
即使车辆底罩上没有设置表皮层时的底罩也包括在本技术中。
[实施方式3]
如图7和图8中举例说明的那样,车辆底罩1可以包括在底罩1中部分减薄的厚度减小部1T和围绕厚度减小部1T的一般部1G。厚度减小部1T的车外侧的表面13的算术平均粗糙度Ra(T)可以小于一般部1G的车外侧的表面13的算术平均粗糙度Ra(G)。上述实施方式可以提供一种能够提高耐用性的车辆底罩,因为当车辆在诸如路缘石等的障碍物上行驶并且底罩1夹在车辆部件和障碍物之间时,底罩1难以被撕开。
这里,算术平均粗糙度是与粗糙度曲线的中心线的偏差的绝对值的平均值。具体地说,算术平均粗糙度是JIS B0601:2013(几何产品规格(GPS)-表面纹理:轮廓法-术语、定义和表面纹理参数)中定义的算术平均粗糙度Ra。
即使在车辆底罩上没有设置厚度减小部的底罩也包括在本技术中。
[实施方式4]
本技术的一个实施方式提供了一种车辆底罩1的制造方法,所述方法包括:通过将包含无机纤维11和热塑性粘合剂12的针刺式第一纤维材料61和包含无机纤维21和热塑性粘合剂22的针刺式第二纤维材料62放置在一起而获得层状材料50的步骤;以及通过加热和模压层状材料50形成包括由第一纤维材料61制成的第一纤维层10和由第二纤维材料62制成的第二纤维层20的底罩的步骤,其中第一纤维层10和第二纤维层20在底罩1于第一纤维层10和第二纤维层20之间具有脆弱层30的状态下彼此附接。
即使当针刺纤维材料被加热时厚度方向D1的膨胀受到限制,然而,当通过将独立针刺的第一纤维材料61和针刺第二纤维材料62放置在一起而形成的层状材料50被加热时,第一纤维层10和第二纤维层20独立地在该限制内膨胀,并且在底罩1于第一纤维层10和第二纤维层20之间具有脆弱层30的状态下,第一纤维层10和第二纤维层20彼此附接。因此,本实施方式可以提供根据低成本的制造方法制得具有所需厚度的车辆底罩。
(2)具有车辆底罩的汽车的结构的具体示例
图1和图2示意性地示出了具有底罩的汽车的示例。图1和图2所示的汽车100是设计和装备为在道路上行驶的道路行驶车辆。汽车100是具有被车体101围绕的车厢CA1的乘用车。在附图中,前、后、左、右、上、下分别表示汽车的前、后、左、右、上和下侧。左右的位置关系基于当坐在车厢CA1的驾驶员座椅上时观察前方的方向。在图1所示的汽车100中,前轮的轮胎111和后轮的轮胎112与路面200接触。
车辆底罩1安装在车体101的下方,使得不与路面200接触。底罩1具有降低在车辆行驶时车体101下面的空气阻力(提高燃油效率)的作用,具有保护车体101在车辆行驶时免受诸如飞石等异物损害的作用,以及具有吸音和隔离声音以改善车厢CA1的静音的作用。
图2所示的底罩1被分成多个底罩1a、1b、1c、1c、1d和1d。发动机底罩1a布置在左前轮的轮胎111和右前轮的轮胎111之间的汽车100的发动机下方。传送罩(mission cover)1b布置在发动机底罩1a的后侧、汽车100的变速器(传动装置)下方。左前地板底罩1c和右前地板底罩1c布置在前轮的轮胎111和111后侧、汽车100的地板下方。左右后地板底罩1d和1d布置在后轮的轮胎112和112前侧、前地板底罩1c、1c的后侧、以及在汽车100的地板下方。
图3示意性地示出了底罩1的垂直截面的示例。图4示意性地示出了用于形成纤维层10、20的纤维材料60的垂直截面的示例。图5示意性地示出了用于形成表皮层40的表皮材料70的垂直截面的示例。夸大地示出了图3到图5中示例的截面图以更加容易地进行解释。注意,车外侧的表皮层41和车体101侧的表皮层42统称为表皮层40。用于形成第一纤维层10的第一纤维材料61和用于形成第二纤维层20的第二纤维材料62在图4中统称为纤维材料60,因为这两种纤维材料都可以使用相同的材料。用于形成车外侧的表皮层41的表皮材料71和用于形成车体侧的表皮层42的表皮材料72在图5中被统称为表皮材料70,因为这两种皮肤材料可以使用相同的材料。图3至图5所示的标号D1是底罩1的厚度方向、层41、10、20和42的厚度方向,纤维材料60的厚度方向和表皮材料70的厚度方向。
模压成形的第一纤维层10包含无机纤维11和固化热塑性粘合剂12。模压成形的第一纤维层10被针刺。在图3中,无机纤维11以细线示出,固化热塑性粘合剂12形成在无机纤维11周围。针刺痕迹(mark)15也形成在第一纤维层10上,以将车外侧的表面(与表皮层41接触的接触面)与车体侧的表面(与第二纤维层20接触的接触面)连接。由于第一纤维层10具有透气性,空气可以在厚度方向D1上流动。因此,可以获得吸音性。这里,具有透气性是指根据JIS L1096:2010(纺织针织物的检测方法)中规定的A法(脆性成形法)的透气性大于1cc/cm2/秒(优选为3cc/cm2/秒或以上)。
模压成形的第二纤维层20包含无机纤维21和固化热塑性粘合剂22。模压成形的第二纤维层20被针刺。在图3中,无机纤维21由细线示出,固化热塑性粘合剂22形成在无机纤维21周围。针刺痕迹25也形成在第二纤维层20上,以将车外侧的表面(与第一纤维层10接触的接触面)与车体侧的表面(与表皮层42接触的接触面)连接。由于第二纤维层20具有透气性,所以空气可以在厚度方向D1上流动。因此,可以获得吸音性。
在第一纤维层10和第二纤维层20之间形成脆弱层30。在该状态下,第一纤维层10和第二纤维层20彼此附接。脆弱层30是指在沿厚度方向D1拉扯底罩1时被剥离的层。
在模压成形的底罩1的车外侧面13上形成含有合成树脂纤维43和固化热塑性粘合剂44的表皮层41。在图3中,合成树脂纤维43用细线表示,固化热塑性粘合剂44形成在合成树脂纤维43的周围。图3所示的表皮层41粘附在第一纤维层10中车体侧的表面(与脆弱层30相反的表面)。在许多情况下,在底罩1的车外侧面13上形成有凹凸。由于表皮层41具有透气性,空气可以在厚度方向D1上流动。因此,可以获得吸音性。
在模压成形的底罩1的车体101侧的表面23上形成含有合成树脂纤维43和固化热塑性粘合剂44的表皮层42。在图3中,合成树脂纤维43用细线表示,固化热塑性粘合剂44形成在合成树脂纤维43周围。图3所示的表皮层42粘附在第二纤维层20中的车体101侧的表面(与脆弱层30相反的表面)。在许多情况下,在底罩1的车体侧表面23上形成有凹凸。由于表皮层42具有透气性,空气可以在厚度方向D1流动。因此,可以获得吸音性。
纤维层10和20的无机纤维11和21是主要含有无机物质的纤维。无机纤维11和21是即使在加热纤维材料60时也保持纤维状态而不熔化的材料。因此,即使在模压成形之后,纤维材料60的无机纤维11和21也保持继续存在。对于无机纤维,例如可以使用玻璃纤维、碳纤维、碳化硅纤维、氧化铝纤维、陶瓷纤维、岩石纤维和矿石纤维。特别地,相对便宜的玻璃纤维是合适的。无机纤维的直径没有特别限定。例如,直径可以为5到14μm。无机纤维的长度没有特别限定。例如,长度可以是5到200mm。无机纤维的截面形状没有特别限制。例如,截面形状可以是包括圆形的椭圆形、三角形、扁平形等。
纤维层10和20的热塑性粘合剂12和22是主要含有诸如热塑性树脂的热塑性粘合剂成分的粘合剂。热塑性粘合剂12和22是当用于形成纤维层10和20的纤维材料60被加热时软化且当纤维材料60被进一步加热时熔化的材料。热塑性粘合剂12和22熔化以将第一纤维层10与第二纤维层20附接。对于热塑性粘合剂的热塑性树脂(包括热塑性弹性体),例如可以使用聚烯烃树脂如聚丙烯(PP)树脂和聚乙烯(PE)树脂、通过向上述合成树脂中添加弹性体获得的改性树脂,以及通过向上述合成树脂中添加诸如着色剂的添加剂而得到的材料。特别地,相对便宜的PP树脂是合适的。
用于形成纤维层10和20的纤维材料60的热塑性粘合剂12和22可以是热塑性粘合纤维,例如热塑性树脂纤维。因此,纤维材料60的纤维状热塑性粘合剂12和22可以熔化并在模压成形之后成为非纤维状。对于粘合纤维,可以使用上述热塑性树脂的纤维(例如,诸如PP树脂和PE树脂的聚烯烃树脂)。例如,也可以使用具有诸如芯鞘结构和并列结构的共轭结构的纤维。粘合纤维的熔点例如可以为100~220℃。粘合纤维的细度没有特别限制。例如,细度可以是2.2到16dtex(分特)。这里,单位“dtex”是指单位长度10公里的克重。粘合纤维的长度没有特别限制。例如,长度可以是27至76mm。粘合纤维的横截面形状没有特别限制。例如,截面形状可以是包括圆形的椭圆形、三角形、扁平形等。由于纤维材料60具有透气性,所以空气可以在厚度方向D1上流动。
即使纤维材料60的热塑性粘合剂12和22不是纤维状的具有粘合剂的底罩也包括在本技术中。
无机纤维11和21相对于纤维材料60(即,纤维层10和20)的配比(以下称为R1)可以为例如10到90重量%。热塑性粘合剂12和22相对于纤维材料60的配比(以下称为R2)例如可以为10到90重量%。但是,要满足以下关系。
R1+R2≤100重量%
只要配比在小于或等于R1+R2的范围(更优选R1+R2≥75重量%)内,就可以向纤维材料60中添加其它材料(例如纤维)。
纤维材料60(即,纤维层10和20)的每单位面积的重量例如可以为250到1000g/m2
注意,第一纤维材料61(即,第一纤维层10)和第二纤维材料62(即,第二纤维层20)构成成分的种类、纤维的直径、纤维的长度、纤维的横截面形状和构成成分的配比可以相同或不同。
纤维材料60可以例如通过如下方法形成,所述方法是将无机纤维11、21和含有纤维状热塑性粘合剂12、22的纤维混合,将该混合物设置成垫状,并用针刺处理机对其进行针刺处理。因此,图4所示的针刺痕迹15、25保留在纤维材料60的横截面上。
表皮层40的合成树脂纤维43是主要含有诸如热塑性树脂的合成树脂的纤维。当合成树脂纤维43为热塑性时,合成树脂纤维的熔点优选高于热塑性粘合剂44的熔点。具有高熔点的合成树脂纤维43保持纤维的状态。因此,防止了表皮层40的穿孔和剥离。对于合成树脂纤维43的热塑性树脂(包括热塑性弹性体),例如可以使用诸如聚对苯二甲酸乙二醇酯(PET)树脂的聚酯树脂,诸如聚酰胺(PA)树脂、丙烯酸(PMMA)树脂和PP树脂等聚烯烃树脂,通过向上述合成树脂中添加弹性体而获得的改性树脂,以及通过向上述合成树脂中添加着色剂等添加剂而得到的材料。特别地,相对便宜的PET树脂是合适的。具有共轭(conjugate)结构的纤维也可以用于合成树脂纤维43。合成树脂纤维的细度没有特别限制。例如,细度为2.2到16分特。合成树脂纤维的长度没有特别限制。例如,长度可以是27至76mm。合成树脂纤维的横截面形状没有特别限制。例如,截面形状可以是包括圆形的椭圆形、三角形、扁平形等。
表皮层40的热塑性粘合剂44是主要含有诸如热塑性树脂的热塑性粘合剂成分的粘合剂。当用于形成表皮层40的表皮材料70被加热时,热塑性粘合剂44软化,并且当进一步加热表皮材料70时,热塑性粘合剂44熔化。将热塑性粘合剂44熔化以形成光滑表面。因此,提高了耐积冰性。此外,热塑性粘合剂44熔化,使表皮层41与第一纤维层10良好地附接,并将表皮层42与第二纤维层20良好地附接。因此,提高了耐破裂性(抗剥离强度)。对于热塑性粘合剂的热塑性树脂(包括热塑性弹性体),例如可以使用PP树脂和PE树脂等聚烯烃树脂,通过向上述合成树脂中添加弹性体而获得的改性树脂,以及通过将着色剂等添加剂添加到上述合成树脂而得到的材料。特别地,相对便宜的PP树脂是合适的。
用于形成表皮层40的表皮材料70的热塑性粘合剂44可以是热塑性粘合纤维,例如热塑性树脂纤维。因此,表皮材料70的纤维状热塑性粘合剂44可以熔化并在模压成形后成为非纤维状。对于粘合纤维,例如可以使用上述热塑性树脂的纤维(例如,如PP树脂和PE树脂的聚烯烃树脂)。也可以使用具有共轭结构的纤维。粘合纤维的熔点例如可以为100到220℃。粘合纤维的细度没有特别限制。例如,细度为2.2到16分特。粘合纤维的长度没有特别限制。例如,长度可以是27至76mm。粘合纤维的截面形状没有特别限制。例如,截面形状可以是包括圆形的椭圆形、三角形、扁平形等。由于表皮材料70具有透气性,空气可以在厚度方向D1上流动。即使皮肤材料70的热塑性粘合剂44不是纤维状的具有粘合剂的底罩也包括在本技术中。
合成树脂纤维43相对于表皮材料70(即表皮层40)的配比(以下称为R3)例如可以为10~90重量%。热塑性粘合剂44相对于表皮材料70的配比(以下称为R4)例如可以为10~90重量%。但是,要满足以下关系。
R3+R4≤100重量%
只要配合比在小于或等于R3+R4的范围(更优选R3+R4≥75重量%)内,可以向表皮材料70中添加其它材料(例如纤维)。
表皮材料70(即表皮层40)的每单位面积的重量例如可以为100~300g/m2
注意,车外侧的表皮材料71(即,皮肤层41)和车体侧的表皮材料72(即,表皮层42)的构成成分的种类、纤维的直径、纤维的长度、纤维的截面形状和构成成分的配比可以相同或不同。
表皮材料70也可被针刺。在这种情况下,表皮材料70可以例如通过如下方法形成:混合合成树脂纤维43和含有纤维状热塑性粘合剂44的纤维,将该混合物布置成垫状,并通过针刺处理机对其进行针刺处理。
即使在在底罩上没有设置表皮层41和42中的至少一个时,底罩也包括在本技术中。图6A示意性地示出具有车外侧的表皮层41并且没有车体侧的表皮层的底罩1的垂直截面的示例。图6B示意性地示出具有车体侧的表皮层42并且没有车外侧的表皮层的底罩1的垂直截面的示例。图6C示意性地示出了没有两个表皮层41和42的底罩1的垂直截面的示例。当然,图6A至6D(也在图6D中)所示示例的截面被夸大地示出,以更容易进行解释。
即使设置三个或更多个含有无机纤维和固化热塑性粘合剂的针刺纤维层时,具有三个或更多个针刺纤维层的底罩也包括在本技术中。图6D示意性地示出了具有含有无机纤维和固化热塑性粘合剂的针刺纤维层L1、L2、L3的底罩1的垂直截面的示例。在这个示例中,纤维层L1和L2在纤维层L1和纤维层L2之间形成脆弱层30的状态下彼此附接,纤维层L2和L3在纤维层L2和纤维层L3之间形成脆弱层30的状态下彼此附接。因此,当纤维层L1对应于第一纤维层10时,纤维层L2对应于第二纤维层20。当纤维层L2对应于第一纤维层10时,纤维层L3对应于第二纤维层20。
模压成形的底罩1的厚度例如可以为1到12mm。底罩1的一般部1G(图7和图8所示)的厚度T1(一般部的厚度T1如图3所示)例如可以为3到12mm。
底罩的刚度近似地与底罩厚度的立方成正比。这里,作为除了表皮层以外的芯层,如果仅形成包含无机纤维和热塑性粘合剂的一层针刺纤维层,则底罩的厚度受到限制。或者,如果芯层由发泡树脂形成,则发泡剂的成本高。因此,产品的成本变高。
在本具体示例的底罩1中,独立地针刺的针刺纤维层10和20在它们之间形成脆弱层30的状态下彼此粘合。因此,可以容易地确保厚度。
模压成形的底罩1的密度可以为例如0.05到0.5g/cm3(更优选为0.1到0.3g/cm3)。
如图7和图8所示,模压成形的底罩1的厚度在部分与部分之间可以是不同的。作为示例,图7示意性地示出了使用左侧的后地板底罩1d的底罩1的底面(车外侧面)。作为示例,图8示意性地示出了在对应于使用左侧的后地板底罩1d的图7中的A1-A1的位置切割的底罩1的垂直端。
图7和图8所示的底罩1包括被构造成部分减薄的厚度减小部1T和围绕厚度减小部1T形成的一般部1G。也就是说,厚度减小部1T的厚度T2小于占据底罩1的大部分的一般部1G的厚度T1。在底罩1中,厚度减小部1T位于当车辆在障碍物上行驶时容易夹在车辆部件和诸如路缘石等障碍物之间的位置。例如,厚度减小部1T位于末端部分和紧固到车辆部件的紧固部分上。厚度减小部1T的厚度T2可以被规定在比一般部1G的厚度T1更薄的范围内。例如,厚度T2可以为1到3mm。
此外,厚度减小部1T中的车外侧面13的算术平均粗糙度Ra(T)比一般部1G中的车外侧面13的算术平均粗糙度Ra(G)小。因此,在底罩1的车外侧面13上,厚度减小部1T的合成树脂的光泽度比一般部1G高,具有对于诸如路缘石等障碍物的接触的更小的动摩擦力,当夹在车辆部件和障碍物之间时难以被撕开。一般部1G的车外侧面13的算术平均粗糙度Ra(G)例如可以为1.5到5μm。厚度减小部1T的车外侧面13的算术平均粗糙度Ra(T)可以被规定在小于Ra(G)的范围内。算术平均粗糙度Ra(T)例如可以为0.5到1.5μm。
(3)车辆底罩制造方法的具体实例、操作和效果
接下来,参照图9和其他附图,将说明底罩1的制造方法的示例。
图9示出了制造具有图3所示的层41、10、20和42的底罩1的具体示例。在图9所示的制造方法中,首先,将用于分别形成层41、10、20和42的表皮材料71、针刺第一纤维材料61、针刺第二纤维材料62和表皮材料72依次层叠(材料层叠步骤S1)。
在本具体示例中,通过材料层叠步骤S1获得的层状材料50通过预热装置加热到热塑性粘合剂12、22、44的熔点以上并被预压装置在厚度方向D1压制(预压步骤S2)。因此,热塑性粘合剂12、22和44的至少一部分一度熔化,从而将材料71、61、62和72彼此附接。因此,层状材料50是一体化的并且易于操作。当一体化的层状材料50的温度降低到低于热塑性粘合剂12、22和44的软化温度时,热塑性粘合剂12、22和44被固化。因此,层状材料50保持在其一体化的状态。这里,将一体化的层状材料50的厚度称为T3。层状材料50相对于一般部1G的厚度T1的厚度T3例如可以满足以下公式。
0.5×T1≤T3≤1.5×T1
然后,通过加热装置将一体化的分层材料50加热到热塑性粘合剂12、22和44的熔点之上(层状材料加热步骤S3)。因此,热塑性粘合剂12、22和44的至少一部分熔化,在厚度方向D1上压缩的纤维材料61、62的无机纤维11、21的恢复力使纤维材料61、62在厚度方向D1上开始膨胀。然而,由于纤维材料61、62本身是针刺的,所以厚度的恢复受到限制。另一方面,第一纤维材料61和第二纤维材料62之间的部分在厚度方向D1上容易膨胀,因为该部分不被针刺所约束。因此,形成图3所示的脆弱层30。
步骤S3和预热步骤S2的加热例如可以是由红外辐射加热器进行的辐射加热、由抽吸加热器(热空气循环加热器)执行的热风加热,热压机的接触加热,或上述加热方法的组合。
在层状材料加热步骤S3之后,通过模压成形装置300(模压成形步骤S4)对加热的层状材料50进行模压成形。模压成形装置300具有模具(die)310和模具320。模具310形成具有底罩1的车外侧的凹凸的表面13。模具320形成具有底罩1的车体101侧的凹凸的表面23。虽然在图9中,模具310是下模具,模具320是上模具,但是也可以使用模具310作为上模具,并使用模具320作为下模具。对于模压成形,可以使用冷压机,但也可以使用热压机。由于第一纤维材料61和第二纤维材料62之间的部分不受针刺的限制,因此图3所示的脆弱层30保留在第一纤维层10和第二纤维层20之间。因此,其中第一纤维层10和第二纤维层20彼此粘合的底罩1在由第一纤维材料61制成的第一纤维层10和由第二纤维材料62制成的第二纤维层20之间形成脆弱层30的状态下形成。当底罩1的温度变得低于热塑性粘合剂12、22和44的软化温度,热塑性粘合剂12、22和44被固化,保持了底罩1的形状。
这里,由于热塑性粘合剂12、22和44的密度在厚度减小部1T中较高,所以大量熔融的热塑性粘合剂泄漏到车外侧的表面13和车体101侧的表面23。因此,厚度减小部1T比一般部分1G更平滑。此外,厚度减小部1T的车外侧的表面13的算术平均粗糙度Ra(T)小于一般部1G的车外侧的表面13的算术平均粗糙度Ra(G)。在外观方面,厚度减小部1T的合成树脂的光泽度比一般部1G的高。
注意,如果需要,可以通过切割机切割模压成形件的外周(切割步骤S5)。作为切割的一种方法,例如可以使用切割刀的切割、水射流切割和使用切割器的手动切割。
如上所述,可以制造出图3所示的在第一纤维层10和第二纤维层20之间具有脆弱层30的底罩1。当然,图6A至6D所示的底罩1可以通过相同的制造方法制造。
如上所述,即使当针刺纤维材料被加热时,沿厚度方向D1的膨胀也受到限制。例如,假设含有无机纤维和热塑性粘合剂的针刺纤维层仅为一层,该层的厚度限制在3mm,两侧的表皮层的厚度为0.5mm。在这种情况下,底罩的一般部的厚度被限制在3+2×0.5=4mm。
另一方面,如本具体示例所示,假设包含无机纤维和热塑性粘合剂的针刺纤维层10、20是两层,每个纤维层10、20的厚度被限制在3mm,在厚度方向D1上膨胀的脆弱层30的厚度为0.5mm,两侧的表皮层41、42的厚度为0.5mm。在这种情况下,底罩的一般部的厚度为2×3+0.5+2×0.5=7.5mm。因此,与含有无机纤维和热塑性粘合剂的针刺纤维层仅一层的情况相比,底罩的厚度厚3.5mm。进一步地,底罩厚度的增加超过针刺纤维层的厚度3mm。
在本具体示例中,分别针刺的第一纤维材料61和第二纤维材料62在沿厚度方向D1上膨胀的脆弱层30形成在其间的状态下彼此附接。因此,本具体示例可以通过低成本的制造方法提供具有所需厚度的车辆底罩。优选地,通过低成本的制造方法获得车辆底罩。然而,车辆底罩的材料本身并不一定是低成本的。
此外,,位于当车辆在障碍物上行驶时容易夹在车辆部件和障碍物之间的位置的厚度减小部1T比一般部1G更光滑。因此,厚度减小部1T抵靠障碍物的接触的动摩擦力较小,并且当夹在车辆部件和障碍物之间时难以被撕开。
(4)实际示例
以下,通过示出的实际示例将对本发明进行具体说明,但本发明并不限于以下的示例。
[实际示例]
对于第一纤维材料61,使用含有玻璃纤维(无机纤维11的示例)和PP树脂(热塑性粘合剂12的示例)的针刺纤维材料(每单位面积重量550g/m2)。对于第二纤维材料62,使用含有玻璃纤维(无机纤维21的示例)和PP树脂(热塑性粘合剂22的示例)的针刺纤维材料(每单位面积重量550g/m2)。对于车外侧的表皮材料71,使用含有PET树脂(合成树脂纤维43的示例)和PP树脂(热塑性粘合剂44的示例)的无纺织物(每单位面积重量200g/m2)。不使用车体侧的表皮材料72。
表皮材料71、第一纤维材料61和第二纤维材料62依次层叠。然后,根据图9所示的制造方法,形成图6A所示的底罩1的样品,使得一般部1G的厚度T1变为7mm,厚度减小部1T的厚度T2变成1.5mm。
当通过显微镜(放大倍率:25)观察底罩样品的横截面时,在第一纤维层10和第二纤维层20上被确认有针刺痕迹15、25,并且确认在第一纤维层10和第二纤维层20之间具有包含很少量的纤维的脆弱层30。当在厚度方向D1拉扯底罩的样品时,底罩在脆弱层30处被剥离。
根据上述内容可以确认,通过低成本的制造方法可以提供具有所需厚度的车辆底罩。
当计算一般部1G的车外侧的表面13的算术平均粗糙度Ra(G)时,该算数平均粗糙度为2.32μm。当计算厚度减小部1T的车外侧的表面13的算术平均粗糙度Ra(T)时,该算数平均粗糙度为0.98μm。因此,可以确认,通过低成本的制造方法可以提供Ra(T)<Ra(G)的车辆底罩。
(5)变形例
可以想到本发明的各种变形例。
例如,可以在表皮层41和第一纤维层10之间设置另一层,并且可以在第二纤维层20和表皮层42之间设置另一层。
(6)结论
如上所述,本发明的各种实施方式可以提供车辆底罩的技术和车辆底罩等的制造方法、通过低成本制造方法获得的底罩,以及具有所需厚度的底罩。当然,即使仅使用独立权利要求中描述的组件,也可以获得上述基本操作和效果。
本发明还可以通过相互替换上述示例中公开的特征或改变其组合来实现,并且本发明还可以通过相互替换常规特征和上述示例中公开的特征来实现或改变其组合来实现。本发明包括这些特征和其类似物。

Claims (4)

1.一种一体地模压成形的车辆底罩,包括:
针刺式第一纤维层,该第一纤维层含有无机纤维和固化的热塑性粘合剂;和
针刺式第二纤维层,该第二纤维层含有无机纤维和固化的热塑性粘合剂,其中,
所述第一纤维层和所述第二纤维层在所述车辆底罩在所述第一纤维层和所述第二纤维层之间具有脆弱层的状态下附接到彼此。
2.根据权利要求1所述的车辆底罩,还包括:
表皮层,所述表皮层位于所述车辆底罩的车体侧的表面和所述车辆底罩的车外侧的表面中的至少一个上,所述表皮层包含合成树脂纤维和固化的热塑性粘合剂。
3.根据权利要求1或2所述的车辆底罩,其中
所述车辆底罩具有在所述车辆底罩中部分减薄的厚度减小部和围绕所述厚度减小部的一般部,以及
所述厚度减小部的车外侧的表面的算术平均粗糙度小于所述一般部的车外侧的表面的算术平均粗糙度。
4.一种车辆底罩的制造方法,所述方法包括:
将含有无机纤维和热塑性粘合剂的针刺式第一纤维材料和含有无机纤维和热塑性粘合剂的针刺式第二纤维材料放置在一起获得层状材料的步骤;和
通过加热和模压所述层状材料形成包括由所述第一纤维材料制成的第一纤维层和由所述第二纤维材料制成的第二纤维层的车辆底罩的步骤,其中,所述第一纤维层和所述第二纤维层在所述车辆底罩在所述第一纤维层和所述第二纤维层之间具有脆弱层的状态下附接到彼此。
