技术领域
本发明涉及加入超吸收剂的液体吸收制品，更具体地讲，涉及狭缝在吸收芯中用于提供所需快流体吸收、薄度、柔度和软度的用途。
背景技术
吸收制品，如一次性尿布、成人失禁衬垫、卫生巾等，一般提供有吸收芯材料，以接收和保持体液。吸收芯材料的一般组合物为能够吸收大量液体(如水和身体流出物)的粒状吸收聚合物组合物，通常称为“水凝胶”或“超吸收剂”。纤维组分，如纸浆或其他合成纤维，与超吸收剂一起加入复合材料中，以提供快液体吸收、液体截留和减少“凝胶阻挡”的可接受的流体处理性质。凝胶阻挡是吸收剂颗粒由于液体吸收溶胀增加材料内液体流动阻力时发生的现象。一般相信纤维组分提供使凝胶阻挡效应减到最小的稳定颗粒间液体通道。
出于贴合、舒适和美观性原因，非常需要使一次性吸收制品尽可能薄。可通过减小吸收芯厚度减小一次性吸收制品厚度。较薄的尿布穿起来不太笨重，更加贴合，并使穿着者更加舒适。为了对给定吸收容量得到最低吸收芯厚度，超吸收剂含量优选向100％增加，即，吸收芯的纤维组分减少到接近0％。超吸收剂内含物和纤维组分的复合材料也常经过压实，以得到并保持减小的厚度。然而，此类吸收复合材料一般显示由于高复合材料密度的慢得多的液体吸收性质，高凝胶阻挡性质，导致液体渗漏的液体通道的低渗透性。另外，此类结构的较高硬挺度和刚性导致吸收产品贴合性和舒适性不良。
如现有技术公开，通过增加吸收芯顶部上材料的液体保持层，可抵偿含超吸收剂的吸收芯的较慢液体吸收。这些通常为能够以释放速率接受液体污物并临时保持液体直到吸收芯能够完全吸收和保持污物的纤维或薄膜结构。这些元件被称为涌浪层或采集层，如美国专利5,364,382所示。然而，增加涌浪层层数抵偿更慢吸收芯增加吸收制品的厚度和成本。
其他方法，如不连续和图案化布置超吸收材料或复合材料已公开于本领域，如美国专利4,560,372和5,868,724公开。在吸收复合材料中产生空隙，因此，吸收复合材料的表面覆盖率小于100％。方法的实施相对复杂。另外，由于不利用可用于吸收的完全面积，因此，制品比超吸收材料相对均匀分布的厚。
因此，仍然需要薄、具有高吸收容量并且流体吸收速率性质优良、软且柔的可用于吸收制品的吸收芯，吸收制品如一次性尿布、成人失禁衬垫或短内裤、卫生巾等。
发明内容
本发明涉及一个或多个狭缝用于一次性吸收制品的吸收复合材料的用途。所述一个或多个狭缝提供薄、软且柔的高性能一次性吸收制品。这种吸收复合材料可作为吸收芯的基本元件与一次性吸收制品的顶片、背片、封壁或箍和其他元件(如采集层)一起使用。可由本发明吸收制品的实施方案显示的性质为改善的贴合性和外观，改善的吸收和液体密封性、较为简单、更有效的制造过程和较薄较紧凑的结构。
因此，本发明的一个目的是提供一种一次性吸收制品，所述吸收制品具有改善的总厚度、改善的液体采集速率，并且具有软且柔的吸收芯。

具体实施方式
已发现，为吸收复合材料增加适当水平切缝显著改善液体吸收，并相应增加软度和柔度，而不增加复合材料厚度，也不减小纵向(MD)强度。纵向强度特别有利于吸收制品的制造和加工。
为了增加液体吸收，适当切缝水平应大于0.1。根据定义，不含任何狭缝的材料具有0“狭缝水平”。通过所用许多狭缝形成的总狭缝周长相加，并使总狭缝周长对包含狭缝区域的复合材料的平面面积归一化，可确定切缝水平。例如，在5cm×10cm吸收材料区域分布5条1cm长度的狭缝得到0.2cm-1狭缝水平。在本实例中，总狭缝周长为1cm×2×5＝10cm，平面面积为5cm×10cm＝50cm2，狭缝水平为10cm/50cm2＝0.2cm-1。为了增加软度和柔度，可根据得到适合改善的图案分布狭缝大小和布局。一般较高狭缝水平产生较快吸收和较高软度和柔度。
本文所用术语“狭缝”定义为窄的切口、开口或孔。狭缝可以是直的，也可以是弯的，并且可以任何平面取向布置于吸收复合材料内，包括相对于顶部表面垂直或成角。狭缝的狭缝深度可以不同，也可以沿着狭缝长度变化。狭缝深度可等于吸收芯的厚度。可将这些狭缝称为“部分狭缝”，如图2A所示，或者称为“贯穿狭缝”，如图2B所示。在制造吸收制品期间，吸收芯的切缝可在吸收芯连接到背片之前或之后进行。
不受任何理论限制，相信狭缝区域具有与无狭缝区域相比较高的液体吸收速率，因为液体渗透性增加，并且围绕狭缝的表面积增加。类似地，狭缝提供材料不连续性和有利于吸收芯沿着狭缝区域弯曲或折叠的零或极低模量区域(也得到宏观柔性材料)。狭缝也可有利于朝向吸收芯内部的液体毛细管流。狭缝宽度，定义为狭缝壁之间的距离，可以为约1微米至约1000微米。
在吸收芯中适当布置的狭缝可提供弯曲和折叠线，这些线可用于从矩形吸收复合材料产生成形的吸收芯，从而使制造过程更简单和更有效。例如，在尿布中，沿着裆区并朝向吸收芯侧部边缘布置的长狭缝使得能够在这些外侧边缘向内折叠，产生能够提供增强的贴合性的“沙漏”形吸收芯。另外，由于如此折叠，可将更多吸收复合材料加到靶区，并产生能够减少裆区渗漏的档(bumper)状吸收结构。
可将吸收芯中的其他区域选择性切缝，以提供使吸收制品能够为改善的贴合性和外观顺从身体曲线的所需弯曲性质。
通过剪切、刻划或顶破切缝，如由旋转或固定刀、切割模、激光或水注切割提供，可完成切缝。也可在加狭缝之前使吸收材料经过机械软化。这些软化方法的实例为起绉、切槽或环轧和压花。
图1描绘用于本发明的实施方案的吸收复合材料或芯100的放大图。芯100可限定一次性吸收制品8的吸收芯内的一层或多层，如图2A所示。芯100包括用极细微原纤化纤维素(MFC)104覆盖或与其混合、埋入低密度非织造基材106的孔的超吸收剂颗粒102和非织造基材106的高密度层108。超吸收剂含量优选为70-95％。制造吸收芯100的方法由JapanAbsorbent Technology Institute(JATI)研发，并以商品名MEGATHIN得到。制造方法的细节和MEGATHIN片的其他特性描述于美国专利6,790,798中，所述专利通过引用结合到本文中。
吸收芯100可包括天然或合成纤维的一个或多个层或薄片。可将超吸收剂聚合物(SAP)加入吸收层中，如颗粒、细粒、片等，并且可作为离散层包含或与前述纤维混合。可在本发明的实施方案利用适用于吸收芯的不同类型、大小或形状的SAP颗粒。可在吸收复合材料中包含填料、香料、表面活性剂和添加剂类的材料。在优选的实施方案中，吸收复合材料包含50-97％重量SAP和3-50％重量纤维。本发明的更优选实施方案包括聚丙烯酸酯基SAP和弹性纤维，如聚酯(PET)、聚烯烃(PP或PE)或尼龙纤维(HydrofilTM)。
吸收复合材料的基重可以调节，并且可为了在宽范围的具体用途优化。另外，可组合多层吸收复合材料，以得到所需总基重。一般单一吸收复合材料层的基重可以为例如约50克/平方米(gsm)至约1000gsm，更具体约100至500gsm。
在本发明的优选实施方案中，吸收芯100(或其层部分)根据预定图案切缝，以增加流体吸收速率和柔度。吸收芯100可包括多层，并且不同层间的狭缝图案是不同的。在一个实施方案中，芯100包括两层或多层，并且至少一层具有狭缝图案，另一层实质没有狭缝。
图2A和图2B为吸收芯100的顶部平面图，所述吸收芯100有许多短狭缝10沿着纵向(MD)和横向(CD)以不同图案布置。如前提到，狭缝的数目和长度可以改变，以提供所需的吸收性能和柔度。在此实施方案中，需要至少0.1cm-1的狭缝水平和至少0.2cm的狭缝长度。
另一个示例性实施方案显示于图3中。三条狭缝(两条长侧部狭缝20和中心狭缝30)的具体布置有利于吸收芯折叠成有效减少早期渗漏的吸收斗。
图4为本发明的另一个实施方案，此实施方案具有长中心狭缝30和侧部狭缝20与位于长狭缝20和30之间的许多较小狭缝10，以便除了优选形成斗外，还得到较高液体吸收速率。
图5为吸收芯100的顶部平面图，所述吸收芯除了具有长侧部狭缝20外，还在末端和侧边具有图案化狭缝40。朝向产品末端图案化的狭缝在那些区域提供较快吸收速率，因此减少腰部渗漏。吸收芯100结构也可包括多于一个吸收复合材料层。例如，可组合双层吸收芯结构，其中顶层100有用于增强吸收的狭缝20，底部吸收层200保持没有狭缝。图6为沿着此分层吸收芯结构的横向截取的横截面图。本发明的一个实例可包括液体可透过的顶片或采集层或两者。
图7为沿着吸收制品的纵向截取并且描绘本发明的狭缝结构只居中位于裆区周围的布置的横截面图，吸收制品如图6描绘的双层吸收芯结构的尿布。
图8显示用适当布置的狭缝20提供弯曲区域，所述弯曲区域使吸收制品能够顺从身体曲线，用于改善贴合性和外观。
在图9所示的另一个实施方案中，在吸收芯100中适当布置的狭缝提供切口40和弯曲/折叠线50，并用矩形吸收复合材料得到沙漏形吸收复合材料。类似地，图10描绘通过切缝并沿着狭缝线20折叠制成的沙漏形吸收复合材料。
试验本发明的示例性实施方案。试验方法说明如下。
吸收速率-吸收速率用液体穿透试验测定。试验测定吸收复合材料吸收预定量液体所需的时间。液体穿透时间减少表示吸收速率提高。液体穿透时间用已知流体吸收回流评价(FIFE)类型试验装置测定。在一个一般试验中，将三个连续40ml量试验液体(例如，0.9％盐水溶液)以15分钟间隔施加到吸收芯样品，并记录相应的穿透时间。
柔度-柔度用悬垂硬挺度试验测定。此试验测定材料经过悬臂弯曲而不施加外力的弯曲长度。测量的是材料的悬垂硬挺度或弯曲阻力。弯曲长度是材料重量和材料硬挺度之间作用的量度，如织物或片在其自身重量下弯曲的方式所示。这是在一个平面中在重力下弯曲时平材料硬挺度的反映。
例如，以平行于其长度的方向滑动10cm×5cm样品，以便从水平表面的边缘伸出前缘。在推过水平表面前缘的样品的预定长度，测定水平表面和弯曲样品末端之间的垂直距离。此垂直距离一般被称为材料的弯曲长度或柔度。弯曲长度越大，材料越容易弯曲。因此，较高弯曲长度表示更柔性的材料。可沿着MD或横向(CD)试验材料的柔度。
实施例：表1的第1列提供用于本发明的附加实施例的吸收复合材料。这些复合材料具有很高的超吸收剂含量，薄且具有高复合材料密度。作为复合材料密度倒数计算的相应体积密度低，表示复合材料薄。所用超吸收剂为具有约36g/g离心保持容量(CRC)、约53g/g自由溶胀容量和200-300微米平均粒径的聚丙烯酸酯基SAP。

吸收芯切缝对吸收速率和柔度的影响显示于表2中。使用两层吸收复合材料。在此双层吸收芯结构中，只有顶部吸收层有狭缝。使用1.2cm狭缝长度和类似于图2图案的狭缝图案。狭缝为纵向(MD)取向，交错，在MD方向间隔开0.6cm，在横向(CD)间隔开0.8cm。此狭缝图案的狭缝水平为1.66cm-1。也由复合材料通过具有相互啮合齿轮的压花装置使吸收复合材料机械预软化。测量在4cm外伸(即，沿其CD方向4cm本发明的吸收复合材料伸过水平表面的边缘)的CD弯曲长度，并报告为复合材料柔度。
很容易看到，经过本发明切缝的吸收复合材料具有显著改善的吸收速率和柔度。
虽然已详细描述了本发明及其优点，但应了解，可在不脱离附加权利要求限定的本发明的精神和范围下作出各种变化、取代和变动。另外，本申请的范围不旨在限于本说明书中所述过程、机械、制造、材料的组成、手段、方法和步骤的具体实施方案。本领域的技术人员很容易从本发明公开理解，可根据本发明利用目前现有或以后开发的实质完成相同功能或实质取得相同结果的过程、机械、制造、材料的组成、手段、方法或步骤作为本文所述的相应实施方案。因此，附加权利要求旨在在其范围内包括这些过程、机械、制造、材料的组成、手段、方法或步骤。
Claims (59)
1. 一种具有裆区的一次性吸收制品，所述一次性吸收制品包括：
吸收芯，所述吸收芯包含约50%重量至约97%重量超吸收剂材料和约3%重量至约50%重量纤维；和
吸收芯的改进区域，所述改进区域具有与未改进区域相比更高的流体吸收速率，所述改进区域具有位于所述裆区中并且延伸通过至少一部分所述超吸收剂材料的许多狭缝，所述狭缝在至少改进区域促进更高流体吸收速率；其中所述许多狭缝具有1微米至1000微米狭缝宽度，其中狭缝水平大于0.1cm-1，其中所述吸收芯包含MEGATHIN复合材料。
2.权利要求1的吸收制品，其中所述超吸收剂材料与极细微原纤化纤维素混合。
3.权利要求1的吸收制品，其中所述吸收芯包括70-95%重量的超吸收剂材料或者包括埋入低密度非织造基材的孔的超吸收剂颗粒和非织造基材的高密度层。
4.权利要求1的吸收制品，其中所述吸收芯具有约100gsm至约500gsm的基重。
5.权利要求1的吸收制品，所述吸收制品还包括至少一个材料不连续性区域，所述至少一个区域有利于吸收芯沿着所述至少一个材料不连续性区域折叠。
6.权利要求5的吸收制品，其中所述至少一个材料不连续性区域包括延伸通过至少一部分所述吸收芯的至少一个狭缝。
7.权利要求1的吸收制品，其中吸收芯限定为在两个或更多个片之间包含的吸收材料层。
8.权利要求7的吸收制品，其中吸收芯包括至少两个相互重叠布置的吸收材料层。
9.权利要求8的吸收制品，其中至少两个吸收材料层的一层不用狭缝改进。
10. 一种具有裆区的吸收制品，所述吸收制品包括：
液体不可透过的背片；和
吸收芯，所述吸收芯包含至少一个超吸收剂材料(SAP)层，并且包括位于所述裆区中并且延伸通过至少一部分超吸收剂材料(SAP)层的许多狭缝，所述许多狭缝有利于与相同但无切缝的芯相比所述吸收芯的更大液体吸收，并且进一步有利于吸收芯在预定方向的改善的柔度；其中所述许多狭缝具有1微米至1000微米狭缝宽度，其中狭缝水平大于0.1cm-1，其中所述吸收芯包含MEGATHIN复合材料。
11.权利要求10的吸收制品，其中许多狭缝的至少一些从吸收芯的顶部表面向背片延伸。
12.权利要求11的吸收制品，所述吸收制品还包括顶片或采集层或两者。

18.权利要求10的吸收制品，其中吸收芯沿着两条或更多条材料不连续性线折叠，其中所述两条或更多条线以产品纵向取向，并且位于吸收制品的中心区域周围，从而限定沙漏形。
19.权利要求10的具有吸收芯的吸收制品，所述吸收制品还包括：
第二SAP材料层，所述层具有与其他层相比实质更少的狭缝。
20.一种制造具有裆区和在所述裆区中的一次性吸收芯的一次性吸收制品的方法，所述方法包括：
提供一般液体不可透过的背片；
将吸收芯连接到所述背片，所述芯包括至少一个含超吸收剂材料的层，其中所述吸收芯包含约50%重量至约97%重量超吸收剂材料和约3%重量至约50%重量纤维；并且
