本发明公开了基于聚酯纤维材料的阻燃吸音板材及其生产工艺,以废旧塑料为原料,经熔融纺丝制得再生聚酯短纤维、再生低熔点皮芯型涤纶短纤维,在板材本体的上表面均匀喷淋阻燃剂,下表面部分厚度浸渍阻燃剂,经预烘干、压光后冷风降温,切割后得到阻燃吸音板材,工艺包括如下步骤:(1)、原料准备:(2)、混合再生短纤维的成网:(3)、纤维网的加固(4)、喷淋、浸渍阻燃剂:(5)、预烘干、压光、降温:(6)、切割整理。利用喷淋、浸液同时作用的方法,进行阻燃剂的上喷淋下浸渍,能够在有效保证吸音板良好的阻燃效果的同时,还能够确保吸音板在烘干后有一个良好的成型性,硬度达到标准。

技术领域
本发明涉及阻燃板材技术领域,尤其涉及一种基于聚酯纤维材料的阻燃吸音板材及其生产工艺。
背景技术
火灾是严重危害人民生命财产、直接影响经济发展和社会稳定的最常见灾害。近年来,随着新能源、新材料、新设备的广泛利用以及城市建设规模不断扩大和人民物质文化生活水平的提高,火灾造成的人身伤亡和财产损失也越来越大。因此,吸音材料的防火性能是至关重要的,防火观念已经是各领域最重要的安全要求。阻燃纤维板的问世,解决了传统室内装饰装修材料易燃的问题,阻燃纤维板以木材为主要原料生产的阻燃板,由于其结构的合理性和生产过程中的精细加工,可大体上克服木材的缺陷大大改善和提高木材的物理力学性能,同时难燃胶合板也克服了普通胶合板易燃烧的缺点,有效提高了胶合板阻燃性能。诸如CN 105131627 A公开的一种复合阻燃剂及其用于制备阻燃纤维板的方法、CN101892057 A公开的阻燃剂、阻燃纤维板及其制造方法。上述阻燃纤维板由于以木材为原料,不但需要大量木材原料,而且成本较高,价格昂贵,生产工艺路线复杂,密度高重量大,安装施工过程工人强度较大,且在墙面安装固定的要求较高,其吸声阻燃性能尚可满足要求,但仍有不足。
因此出现了性能更加优越的聚酯纤维吸音板, 聚酯纤维吸音板全称为聚酯纤维装饰吸音板,是一种以聚酯纤维为原料经热压成型制成的兼具吸音功能的装饰材料。聚酯纤维吸音板具有吸音隔热保温特性,而且板的材质均匀坚实,富有弹性、韧性、耐磨、抗冲击、耐撕裂、不易划破、板幅大。因其具有装饰、保温、阻燃、环保、轻体、易加工、稳定、抗冲击、维护简便等特点,成为室内装修首选的装饰吸音材料,被广泛的应用于家庭、商场、酒店、KTV、影剧院、歌舞厅、礼堂、多功能厅、体育馆等公众集聚的活动场所。目前聚酯纤维吸音板的生产过程一般通过:开松——混棉——梳理——铺网——针刺——烘箱热压成型——风冷处理——切边等工序。要向使得聚酯纤维吸音板具有阻燃性能,就需要添加阻燃剂。添加方法主要有板面涂覆法和添加法。添加法,即在成板之前进行的阻燃处理,是将阻燃剂与纤维进行简单的机械搅拌物理共混或是将阻燃剂喷洒在纤维上,然后压制成板。此方法虽使得整个板材都具有阻燃效果,但阻燃剂用量大,且随阻燃剂的加入,板材的内结合强度降低,进而影响板材的力学性能,限制板材的使用;由于目前聚酯纤维阻燃吸音板是由聚酯纤维、低熔点皮芯纤维和三维中空纤维混合、梳理然后铺网制得,因此添加法不适用于聚酯纤维阻燃吸音板的生产。涂覆法,即在纤维成板之后,在纤维板表面均匀的涂覆阻燃剂或阻燃涂料,制备阻燃纤维板。此方法虽外层保护,起到直接阻燃的效果,用量少,但也存在着耐久性差、喷涂不均匀及胶黏剂的胶粘性能与阻燃剂加入量关系等的问题,且一旦阻燃表层被破坏,整个板材不再有阻燃效果。
CN1335218A公开了一种非织造的纤维板材及其制造方法,板材是由多种不同的短纤维混合在一起、经针刺成型和加热定型的板材,特征是混合短纤维是由重量比50%~60%的聚酯纤维、20%~30%的聚丙烯腈纤维、15%~25%的聚丙烯纤维混合构成。制造方法特征是将混合短纤维开松、分梳、制成纤维网,将纤维网在针刺机上经密针刺织,一次性制成基布,将基布加热至聚丙烯纤维融化,压制使基布表面平整并使基布厚度修正至产品厚度,定型后便为成品。CN 102896684 A公开一种聚酯纤维保温吸音板的制备系统,其在进行生产时,原料从原料喂入装置进入制备系统,再进入粗开松机进行混合并实现粗开松;然后利用精开松机对原料进行精开松,再将原料输出至烘箱;烘箱对原料进行加热,使得原料中的低熔点皮芯纤维的皮熔化后,与其他原料混合粘结,形成立体网状结构;冷水辊对从烘箱出料口流出的原料进行冷却滚压,使原料定型;分切机对冷却滚压后的原料进行剪切及修边后,输出最终产品。
上述两篇专利技术方案虽然公开了采用非织造的方法,利用化学纤维制备无纺布的工艺生产纤维板,但是利用该两种方法生产的纤维板材并不具有阻燃性。
CN1635211A公开了一种厚重织物的阻燃涂层工艺,其采用对低粘的阻燃胶进行机械发泡达到增稠的目的,使它具有可涂层加工性,经过刮刀涂层后,在刮涂挤压过程中泡沫破碎,重新变成低粘的阻燃胶,渗透到被涂层基材中,然后烘干,使织物的整体阻燃性能达到要求。
CN 106113214 A公开了一种复合型阻燃纤维板的制备方法,可有效解决阻燃剂成本高,纤维板的力学性能和耐久性差的问题,方法是,将收集的废旧纸浆纤维粉碎,加入质量浓度2%的NaOH碱液中浸渍24h,再用水清洗,解离,将碱完全洗除,取样烘干,计算样品含水率;将占纤维总干重3%-6%的硼砂、占纤维总干重3%-5%的硼酸锌、占纤维总干重20%-40%的蒙脱土与纤维混合在一起,在机械搅拌下,混合均匀,成坯料;将坯料放入纤维板成型模具中铺装成型,再经冷、热压两步法制备成纤维板;将纤维板的表面涂覆膨胀阻燃剂,室温晾干,即成阻燃纤维板。上述两篇专利技术方案采用涂覆法在织物表面涂覆阻燃胶,使得厚重织物表面具备了阻燃性能,但是阻燃胶仅仅在表面形成了阻燃涂层,阻燃胶并不能够完全渗透到厚重的织物内部,无法做到整体的阻燃,阻燃性能相对较差。
CN 105506979 A公开了一种阻燃地毯的处理工艺,具体步骤为:1)将阻燃液以 1:1 的体积比加水稀释,常温下分别加入水池 A 和水池 B 中;2)往水池 A 加入酸性剂,使pH 值在 3 以下;3)将地毯纱线放到水池 A 内,常温浸泡 15-20 分钟,取出,浸轧,在 80-90℃温度下烘干;4)往水池 B 加入碱性剂,使 pH 值在 9 以上;5)再将烘干后的地毯纱线放入水池 B 内,常温浸泡 15-20 分钟,取出,浸轧,在 80-90℃温度下烘干;6)最后按地毯工序加工生产即可。CN 102851879 A涉及一种阻燃无纺地毯的制造工艺。其目的为使采用该工艺生产的无纺地毯具有良好的阻燃性和耐磨性。本发明阻燃无纺地毯的制造工艺,以化纤短丝为原料,所述化纤短丝包括质量百分比为90%~ 96% 的丙纶短纤和4% ~ 10% 的涤纶短纤,包括以下步骤:(1)先将化纤短丝开松、混合、梳理、铺网形成均匀的纤网,然后采用针刺固结;(2)将纤网经输送辊输送浸入到由丙烯酸胶、磷系阻燃剂和水组成并经发泡后的阻燃乳液中,所述阻燃乳液包含质量百分比为22.5%~25%的丙烯酸胶、4.5%~5%的磷系阻燃剂、余量为水,阻燃乳液的发泡倍数为10~15,纤网浸入阻燃乳液的行走速度为 4 ~6m/min;(3)用轧辊挤压浸渍得到的纤网;(4)烘干定型。
上述两篇专利采用浸渍阻燃剂的方式,将普通地毯处理成阻燃地毯,虽然能够具备优良的阻燃性能,并且环保、成本低,但是采用浸渍、烘干的方式,最终得到的产品容易变形,且不平整,难以保证地毯的质量。
由此可知,普通木质纤维板公开了涂胶阻燃的工艺,但其并不是采用纤维无纺制得,也不具有吸音性能,聚酯纤维板的生产目前虽然现有技术已经公开,但是在聚酯纤维板上涂覆阻燃剂,阻燃剂并不能全部渗透至板体内部,要使其整体具备良好的阻燃性能,确保一定的使用寿命并兼得板材的平整度、成型性,也具有一定的难度。而采用浸渍阻燃剂的方式,聚酯纤维板的硬度、形状及表面成型性又难以保证,也就是说,目前对聚酯纤维板的阻燃除了涂覆阻燃剂,并无其它有效方法。
发明内容
针对现有技术存在的不足,本发明所要解决的技术问题是,提供一种生产效率高、使得板材由内而外具有优良的阻燃性的同时,又能有效确保产品良好的成型性、硬度及表面质量的基于聚酯纤维材料的阻燃吸音板材及其生产工艺。
为解决上述技术问题,本发明所采取的技术方案是:一种基于聚酯纤维材料的阻燃吸音板材,以废旧塑料为原料,经熔融纺丝制得再生聚酯短纤维、再生低熔点皮芯型涤纶短纤维,通过开松、混合、梳理、铺网形成均匀的所需厚度的纤维网,然后采用针刺加固,得到板材本体,其特征在于:在板材本体的上表面均匀喷淋阻燃剂,下表面部分厚度浸渍阻燃剂,经预烘干、压光后冷风降温,切割后得到阻燃吸音板材;所述阻燃剂由如下重量百分比的成分组成:
水性白乳改性乳液 15%~25%;
水溶性高分子增稠剂 2%~5%;
发泡剂 1.5%~5%;
稳泡剂 1%~3%;
硼酸锌 5%~10%;
无卤磷氮氨系阻燃粉 20%~30%;
软化水 余量。
上述的基于聚酯纤维材料的阻燃吸音板材,所述阻燃剂由如下重量百分比的成分组成:水性白乳改性乳液20%,水溶性高分子增稠剂3.5%,发泡剂3%,稳泡剂1.5%,硼酸锌7%,无卤磷氮氨系阻燃粉28.5%,软化水,余量。
上述的基于聚酯纤维材料的阻燃吸音板材,所述水性白乳改性乳液为改性丙烯酸乳液或水性聚氨酯乳液,水溶性高分子增稠剂为丙烯酸酰胺、椰子油酰胺、季铵盐改性淀粉中的一种或几种,发泡剂为仲烷基磺酸钠、十二烷基硫酸钠、醇醚羧酸钠中的一种或几种,稳泡剂为聚乙二醇、氧化胺中的一种或几种,无卤磷氮氨系阻燃粉为季戊四醇、磷酸酯、亚磷酸酯、三聚氰胺中的一种或几种。
上述的基于聚酯纤维材料的阻燃吸音板材,所述针刺步骤采用四道重复针刺工艺。
一种生产如权利要求1所述基于聚酯纤维材料的阻燃吸音板材的工艺,包括如下步骤:
(1)、原料准备:以废旧塑料为原料,经熔融纺丝制得再生聚酯短纤维、再生低熔点皮芯型涤纶短纤维;
(2)、混合再生短纤维的成网:将步骤(1)制得的再生聚酯短纤维、再生低熔点皮芯型涤纶短纤维经开松、混合、梳理、铺网,层层重叠成一定厚度的网絮,最终形成均匀的纤维网;
(3)、纤维网的加固:将最终形成的均匀的纤维网采用针刺的方式进行加固,形成板材本体;
(4)、喷淋、浸渍阻燃剂:在针刺加固后的板材本体的上表面沿板材本体的幅宽均匀喷淋阻燃剂,下表面进入阻燃剂容器内,使得阻燃剂自板材本体的下表面向板材本体内渗透,渗透的厚度为板材本体厚度的一半,使阻燃剂由外而内浸湿板材本体;
(5)、预烘干、压光、降温:经喷淋、浸渍阻燃剂的板材本体连续进入预烘干设备、压光设备进行先预烘干后加热处理,使得板材本体内的再生聚酯短纤维与低熔点的再生低熔点皮芯型涤纶短纤维共熔混合,相互粘连加固,将阻燃剂由外而内固化于板材本体的纤维上,最后进行冷风降温成型处理;
(6)、切割整理:将成型后最终得到的板材本体进行激光切割至所需尺寸,整理入库。
上述的基于聚酯纤维材料的阻燃吸音板材的生产工艺,所述步骤(3)的针刺加固过程,通过四道针刺重复加固处理。
本发明基于聚酯纤维材料的阻燃吸音板材及其生产工艺的优点是:本发明利用喷淋、浸液同时作用的方法,进行阻燃剂的上喷淋下浸渍,不但能够合理控制吸音板的待液率,为后续烘干工序做准备,而且合理的阻燃剂的添加量,能够在有效保证吸音板良好的阻燃效果的同时,还能够确保吸音板在烘干后有一个良好的成型性,硬度达到标准,不会出现传统的因为阻燃剂添加过多造成纤维内部熔化不均匀影响纤维的三维网状形态的形成,并且阻燃剂在吸音板的纤维内分布均匀,阻燃效果不会因正常的使用而降低,确保了吸音板最佳的整体阻燃效果。根据本发明提供的包含阻燃剂的阻燃纤维板,能够在不改变纤维板的生产工艺和装备的条件下制成,因而其制造成本较低。根据本发明的阻燃纤维板不仅能够显著提高阻燃纤维板的力学性能,而且其燃烧性能符合 GB8624 的 B 级或 C 级的规定,并且无甲醛释放量,因而是一种质优价廉的高强度环保阻燃纤维板,可广泛应用于建筑内装修、阻燃家具生产、阻燃地板生产、船舶和车辆内装修等方面,具有良好的经济和社会效益。在生产过程中通过原料自身熔化粘合形成物理粘结结构,不含任何胶水等粘着剂,彻底解决了传统产品中含大量胶水的问题,通过本发明制备系统生成的产品环保,无甲醛,无异味。
具体实施方式
下面结合具体实施例对本发明做进一步详细说明;
一种基于聚酯纤维材料的阻燃吸音板材,以废旧塑料为原料,经熔融纺丝制得再生聚酯短纤维、再生低熔点皮芯型涤纶短纤维,通过开松、混合、梳理、铺网形成均匀的所需厚度的纤维网,然后采用针刺加固,得到板材本体,针刺步骤采用四道重复针刺工艺,在板材本体的上表面均匀喷淋阻燃剂,下表面部分厚度浸渍阻燃剂,经预烘干、压光后冷风降温,切割后得到阻燃吸音板材;所述阻燃剂由如下重量百分比的成分组成:
水性白乳改性乳液 15%~25%;
水溶性高分子增稠剂 2%~5%;
发泡剂 1.5%~5%;
稳泡剂 1%~3%;
硼酸锌 5%~10%;
无卤磷氮氨系阻燃粉 20%~30%;
软化水 余量。
水性白乳改性乳液为改性丙烯酸乳液或水性聚氨酯乳液,水溶性高分子增稠剂为丙烯酸酰胺、椰子油酰胺、季铵盐改性淀粉中的一种或几种,发泡剂为仲烷基磺酸钠、十二烷基硫酸钠、醇醚羧酸钠中的一种或几种,稳泡剂为聚乙二醇、氧化胺中的一种或几种,无卤磷氮氨系阻燃粉为季戊四醇、磷酸酯、亚磷酸酯、三聚氰胺中的一种或几种。本发明优选实施例的成分百分比选择为:阻燃剂由如下重量百分比的成分组成:水性白乳改性乳液20%,水溶性高分子增稠剂3.5%,发泡剂3%,稳泡剂1.5%,硼酸锌7%,无卤磷氮氨系阻燃粉28.5%,软化水,余量。
一种生产如权利要求1所述基于聚酯纤维材料的阻燃吸音板材的工艺,包括如下步骤:
(1)、原料准备:以废旧塑料为原料,经熔融纺丝制得再生聚酯短纤维、再生低熔点皮芯型涤纶短纤维;
(2)、混合再生短纤维的成网:将步骤(1)制得的再生聚酯短纤维、再生低熔点皮芯型涤纶短纤维经开松、混合、梳理、铺网,层层重叠成一定厚度的网絮,最终形成均匀的纤维网;
(3)、纤维网的加固:将最终形成的均匀的纤维网采用针刺的方式进行加固,形成板材本体;针刺加固过程,为确保板材本体的硬度及成型性,通过四道针刺重复加固处理。
(4)、喷淋、浸渍阻燃剂:在针刺加固后的板材本体的上表面沿板材本体的幅宽均匀喷淋阻燃剂,下表面进入阻燃剂容器内,使得阻燃剂自板材本体的下表面向板材本体内渗透,渗透的厚度为板材本体厚度的一半,使阻燃剂由外而内浸湿板材本体;
(5)、预烘干、压光、降温:经喷淋、浸渍阻燃剂的板材本体连续进入预烘干设备、压光设备进行先预烘干后加热处理,使得板材本体内的再生聚酯短纤维与低熔点的再生低熔点皮芯型涤纶短纤维共熔混合,相互粘连加固,将阻燃剂由外而内固化于板材本体的纤维上,最后进行冷风降温成型处理;
(6)、切割整理:将成型后最终得到的板材本体进行激光切割至所需尺寸,整理入库。
实施例1:
所述阻燃剂由如下重量百分比的成分组成:
改性丙烯酸乳液 15%;
丙烯酸酰胺 2%;
仲烷基磺酸钠 1.5%;
聚乙二醇 1%;
硼酸锌 5%;
季戊四醇 20%;
软化水 余量。
实施例2:
所述阻燃剂由如下重量百分比的成分组成:
水性聚氨酯乳液 20%;
椰子油酰胺 3.5%;
十二烷基硫酸钠 3%;
氧化胺 1.5%;
硼酸锌 7%;
磷酸酯 28.5%;
软化水 余量。
实施例3:
所述阻燃剂由如下重量百分比的成分组成:
改性丙烯酸乳液 25%;
季铵盐改性淀粉 5%;
醇醚羧酸钠 5%;
聚乙二醇 3%;
硼酸锌 10%;
三聚氰胺 30%;
软化水 余量。
制备阻燃剂的方法,包括如下步骤:
(1)、按照上述重量百分比,在搅拌罐中称取定量的软化水,水性白乳改性胶;二者充分搅拌8~15分钟,搅拌速度1000r/min~1500r/min;
(2)、然后依次加入发泡剂,稳泡剂,降低搅拌速度,搅拌速度600r/min~800r/min,搅拌3~8分钟;
(3)、称取硼酸锌,无卤磷氮氨系阻燃粉慢慢均匀地加入混合体中,边加入边搅拌,搅拌速度500r/min~800r/min,整个过程40分钟;
(4)、加入水溶性高分子增稠剂,充分搅拌20~40分钟,搅拌速度600r/min~1000r/min,过滤出料即得到该阻燃剂。
当然,上述说明并非是对本发明的限制,本发明也并不限于上述举例,本技术领域的普通技术人员,在本发明的实质范围内,作出的变化、改型、添加或替换,都应属于本发明的保护范围。

Claims (6)

1.一种基于聚酯纤维材料的阻燃吸音板材,以废旧塑料为原料,经熔融纺丝制得再生聚酯短纤维、再生低熔点皮芯型涤纶短纤维,通过开松、混合、梳理、铺网形成均匀的所需厚度的纤维网,然后采用针刺加固,得到板材本体,其特征在于:在板材本体的上表面均匀喷淋阻燃剂,下表面部分厚度浸渍阻燃剂,经预烘干、压光后冷风降温,切割后得到阻燃吸音板材;所述阻燃剂由如下重量百分比的成分组成:
改性丙烯酸乳液 15%~25%;
水溶性高分子增稠剂 2%~5%;
发泡剂 1.5%~5%;
稳泡剂 1%~3%;
硼酸锌 5%~10%;
无卤磷氮氨系阻燃粉 20%~30%;
软化水 余量。
2.根据权利要求1所述的基于聚酯纤维材料的阻燃吸音板材,其特征是:所述阻燃剂由如下重量百分比的成分组成:改性丙烯酸乳液20%,水溶性高分子增稠剂3.5%,发泡剂3%,稳泡剂1.5%,硼酸锌7%,无卤磷氮氨系阻燃粉28.5%,软化水,余量。
3.根据权利要求1或2所述的基于聚酯纤维材料的阻燃吸音板材,其特征是:所述改性丙烯酸乳液能够为水性聚氨酯乳液替换,水溶性高分子增稠剂为丙烯酸酰胺、椰子油酰胺、季铵盐改性淀粉中的一种或几种,发泡剂为仲烷基磺酸钠、十二烷基硫酸钠、醇醚羧酸钠中的一种或几种,稳泡剂为聚乙二醇、氧化胺中的一种或几种,无卤磷氮氨系阻燃粉为季戊四醇、磷酸酯、亚磷酸酯、三聚氰胺中的一种或几种。
4.根据权利要求1所述的基于聚酯纤维材料的阻燃吸音板材,其特征是:所述针刺步骤采用四道重复针刺工艺。
5.一种生产如权利要求1所述基于聚酯纤维材料的阻燃吸音板材的工艺,其特征是,包括如下步骤:
(1)、原料准备:以废旧塑料为原料,经熔融纺丝制得再生聚酯短纤维、再生低熔点皮芯型涤纶短纤维;
(2)、混合再生短纤维的成网:将步骤(1)制得的再生聚酯短纤维、再生低熔点皮芯型涤纶短纤维经开松、混合、梳理、铺网,层层重叠成一定厚度的网絮,最终形成均匀的纤维网;
(3)、纤维网的加固:将最终形成的均匀的纤维网采用针刺的方式进行加固,形成板材本体;
(4)、喷淋、浸渍阻燃剂:在针刺加固后的板材本体的上表面沿板材本体的幅宽均匀喷淋阻燃剂,下表面进入阻燃剂容器内,使得阻燃剂自板材本体的下表面向板材本体内渗透,渗透的厚度为板材本体厚度的一半,使阻燃剂由外而内浸湿板材本体;
