背景技术

在照明装置10中,聚合物复合材料层2布置在LED芯片1表面上。聚合物复合材料层2包含式I的Mn4+掺杂的复合物氟化物磷光体且以辐射方式连接到芯片。以辐射方式连接意味着将来自LED芯片1的辐射传送到磷光体,且磷光体发射不同波长的辐射。在一个具体的实施方案中,LED芯片1为蓝色LED,且聚合物复合材料层2包含发射红线(red line)的式1的磷光体和黄-绿色磷光体(例如铈掺杂的铝钇石榴石Ce:YAG)的共混物。通过LED芯片1发射的蓝光与通过聚合物复合材料层2的磷光体发射的红光和黄-绿光混合,且该发射(由箭头24指出)表现为白光。
LED芯片1可以被封装剂材料20包封。封装剂材料20可以为本领域已知的低温玻璃、或热塑性或热固性聚合物或树脂,例如,有机硅或环氧树脂。LED芯片1和封装剂材料20可以封装在壳18内。另外,散射颗粒可以包埋在封装剂材料中。散射颗粒可以例如为氧化铝或二氧化钛。散射颗粒有效地使由LED芯片发射的定向光散射,优选具有可忽略不计量的吸收。在一些实施方案中,封装剂材料20包含具有小于约5%的吸光率和R±0.1的折射指数的稀释材料。将任选的非活性材料加到磷光体/有机硅混合物中可以产生横过带的更分级的通量分布,且可以对磷光体产生较少的损害。用于稀释剂的合适材料包括立方晶系氟化物化合物,例如LiF、MgF2、CaF2、SrF2、AlF3、K2NaAlF6、KMgF3、CaLiAlF6、KLiAlF6和K2SiF6,其具有范围为约1.38(AlF3和K2NaAlF6)-约1.43(CaF2)的折射指数,以及具有范围为约1.254-约1.7的折射指数的聚合物。适合用作稀释剂的聚合物的非限制性例子包括聚碳酸酯、聚酯、尼龙、聚醚酰亚胺、聚醚酮和衍生自苯乙烯、丙烯酸酯、甲基丙烯酸酯、乙烯基化合物(vinyl)、乙酸乙烯酯、乙烯、环氧丙烷和环氧乙烷单体的聚合物及其共聚物,包括卤化和未卤化的衍生物。这些聚合物粉末可以在有机硅固化之前直接加到有机硅封装剂中。
在一个备选实施方案中,灯10可以只包括封装剂材料而不具有外壳18。LED芯片1可以通过例如导线框16、通过自支撑电极、壳18的底部或通过安装到壳18或安装到导线框的基架(未示出)支撑。
图2为通过LED芯片1和聚合物复合材料层2的理想横截面,显示聚合物复合材料层2由分散在聚合物复合材料基质材料5中的式I的Mn4+掺杂的复合物氟化物磷光体的第一颗粒群3和相同磷光体的第二颗粒群4构成。第一群3的颗粒具有比第二颗粒群4的颗粒更低的锰浓度。第一颗粒群中锰浓度的变化范围从大于0mol%到约3mol%,特别是从1mol%到约3mol%,且更特别是,从约1mol%到约2.5mol%,且第二群4的颗粒中锰浓度的变化范围从约2mol%到约5mol%,且特别是从2mol%到约4mol%。第一群3的颗粒中锰的量小于第二群4的颗粒中锰的量。例如,当第一颗粒群中锰浓度为2.5mol%时,第二群4的颗粒中锰浓度的变化范围从大于2.5到约5mol%。或当第二群4的颗粒中锰浓度为2mol%时,那么第一颗粒群中锰浓度小于2mol%。在具体的实施方案中,第一群3由式K2(Sia,Mnb)F6的磷光体构成,其中a的变化范围从0.975到0.99且b的变化范围从0.01到0.025且a+b=1,且第二群4由式K2(Sic,Mnd)F6的磷光体构成,其中c的变化范围从0.95到0.98且d的变化范围从0.02-0.05且c+d=1。
聚合物复合材料层2具有横过其厚度(即,以垂直于LED芯片1表面平面的方向)在锰浓度方面变化的分级组成,且锰浓度的变化范围从接近LED芯片的区域中的最小值到与LED芯片相对的区域中的最大值。颗粒可以布置在带式结构中,其中具有较低的锰浓度的第一颗粒群通常位于聚合物复合材料层的接近LED芯片的区域中且第二颗粒群通常位于与LED芯片相对的区域中。层可以不具有其中组成突然改变的清晰界面。第一群3的颗粒可以在整个聚合物复合材料层2中与第二群4的颗粒混合;然而,在所有实施方案中,层具有分级的锰组成,且在最接近LED芯片1的区域中具有较低的锰浓度。
根据本发明的照明装置通过在LED芯片表面上形成包含式I的Mn4+掺杂的复合物氟化物磷光体的第一颗粒群和第二颗粒群的聚合物复合材料层来制造。所述颗粒可以分散在聚合物或聚合物前体特别是有机硅或有机硅环氧树脂或其前体中。用于LED封装的这种材料是公知的且在文中将不作详细描述。分散体通过任何合适方法涂布在芯片上,且具有较大的密度或粒径、或具有较大的密度和较大的粒径的颗粒优先在层中沉降到接近LED芯片的区域,形成具有分级组成的层。沉降可以在聚合物或前体的涂布或固化期间进行,且可以通过离心方法促进。在第一实施方案中,第一群和第二群的颗粒的密度不同,且第一群的颗粒的密度大于第二群的颗粒的密度。在第二实施方案中,第一群和第二群的颗粒的粒径不同,且第一颗粒群的中值粒径大于第二颗粒群的中值粒径。
或者,聚合物复合材料层可以通过两步涂布法形成。将第一群的颗粒分散在聚合物树脂或树脂前体中以形成第一涂层组合物,且将第二群的颗粒分散在聚合物树脂或树脂前体中以形成第二涂层组合物。将第一涂层组合物布置在LED芯片上,干燥并任选固化,随后将第二涂层组合物布置在第一涂层组合物上以形成包含两个层的聚合物复合材料层,第一层的颗粒具有比第二层的那些颗粒更低的Mn含量。当使用两步涂布方法时,第一群的颗粒可以具有与第二群的那些颗粒相同或不同的粒径或密度、或粒径和密度。
在一些实施方案中,第一群的颗粒的密度和锰含量不同于第二群的颗粒,且第一群的颗粒具有比第二颗粒群的颗粒更低的密度和更低的锰浓度。第一群的颗粒的密度变化范围从约2.5克/立方厘米到约4.5克/立方厘米。第二群的颗粒的密度变化范围从约2.5克/立方厘米到约4.5克/立方厘米。在具体的实施方案中,第一群的颗粒的密度变化范围从约2.5克/立方厘米到约4.5克/立方厘米,且其中锰浓度的变化范围从约1mol%到约2.5mol%,第二群的颗粒的密度变化范围为约2.5克/立方厘米到约4.5克/立方厘米,且其中锰浓度的变化范围从约2mol%到约5mol%,条件是第一颗粒群的密度大于第二颗粒群的密度且中值粒径在另一种的10%内。
图3说明了一个实施方案,其中第一群和第二群的颗粒的粒径以及锰浓度不同。聚合物复合材料层2由分散在聚合物复合材料基质材料5中的第一颗粒群3构成,第一颗粒群3具有大于相同磷光体的第二颗粒群4的颗粒的中值粒径。第一群3的颗粒的粒径大于第二群4的颗粒的粒径,且锰浓度较低。第一群3的颗粒的中值粒径变化范围从约10µm到约100µm,特别是从约20µm到约50µm。第二群4的颗粒的中值粒径变化范围从约1µm到约50µm,特别是从约10µm到约30µm。
除了Mn4+掺杂的磷光体之外,聚合物复合材料层2还可以包含一种或多种其他磷光体以按照需要产生色点、色温或显色。当在照明装置中与发射约250-550nm范围辐射的蓝光或近紫外光LED组合使用时,由组件发射的所得光将为白光。其他磷光体例如绿色、蓝色、橙色或其他颜色的磷光体可以用于共混物中以定制白色的所得光并产生较高CRI的源。
与式I的磷光体一起使用的合适磷光体包括但不限于:

(Ca,Ce)3Sc2Si3O12(CaSiG);(Sr,Ca,Ba)3Al1-xSixO4+xF1-x:Ce3+((Ca,Sr,Ce)3(Al,Si)(O,F)5(SASOF));(Ba,Sr,Ca)2Si1-ξO4-2ξ:Eu2+(其中0≤ξ≤0.2);(Y,Gd,Tb,La,Sm,Pr,Lu)3(Al,Ga)5-αO12-3/2α:Ce3+(其中0≤α≤0.5);(Ba,Sr,Ca)βSiγNμ:Eu2+(其中2β+4γ=3μ);(Y,Lu,Gd)2-φCaφSi4N6+φC1-φ:Ce3+,(其中0≤φ≤0.5);β-SiAlON:Eu2+;和(Ca,Sr,)AlSiN3:Eu2+。
更具体而言,在被LED芯片激发后发射黄-绿光的磷光体可以包含在具有式I的磷光体的磷光体共混物中,该发射黄-绿光的磷光体例如Ce掺杂的YAG、(Y,Gd,Tb,La,Sm,Pr,Lu)3(Al,Ga)5-·O12-3/2·:Ce3+(其中0≤·≤0.5)。
磷光体共混物中的每种单个磷光体的比率可以随所需要的光输出的特征变化。可以调节在各种实施方案中的磷光体共混物中的单个磷光体的相对比例,使得当其发射被共混且用于LED照明设备时,在CIE色度图上存在产生的预定x和y值的可见光。所产生的光可以例如具有在约0.30-约0.55范围中的x值和在约0.30-约0.55范围中的y值。然而,如所述,磷光体组合物中的每种磷光体的确切特征和量可以随最终用户的需要变化。
实施例 双峰PS PFS带
将K2SiF6:Mn (5mol% Mn,粒径20µm)与K2SiF6:Mn (2mol% Mn,粒径35µm)组合,且将磷光体共混物(500mg)与有机硅前体(Sylgard 184,1.50g)混合。混合物在真空室中脱气历时约15分钟。将混合物(0.70g)倾注到盘状模板(直径28.7mm,厚0.79mm)中,保持一小时,并在90℃下烘烤30分钟。将样品切成5 x 5 mm2方形以进行试验。

所述方法包括在LED芯片表面上形成聚合物复合材料层,所述聚合物复合材料层包含式I的Mn4+掺杂的复合物氟化物磷光体的第一颗粒群和第二颗粒群;
其中,
所述聚合物复合材料层具有横过其厚度在锰浓度方面变化的分级组成;
第一颗粒群具有比第二颗粒群更低的锰浓度;且
所述聚合物复合材料层中锰浓度的变化范围从聚合物复合材料层的接近LED芯片的区域中的最小值到与LED芯片相对的区域中的最大值;
其中,
A为Li、Na、K、Rb、Cs、NR4或其组合;
M为Si、Ge、Sn、Ti、Zr、Al、Ga、In、Sc、Hf、Y、La、Nb、Ta、Bi、Gd或其组合;
R为H、低级烷基或其组合;
x为[MFy]离子的电荷的绝对值;且
y为5、6或7。
2.根据权利要求1的方法,其中第一颗粒群中锰浓度的变化范围从1mol%到2.5mol%,且第二颗粒群中锰浓度的变化范围从2mol%到5mol%。
3.根据权利要求1的方法,其中第一颗粒群的中值粒径大于第二颗粒群的中值粒径。
4.根据权利要求3的方法,其中第一群的颗粒的中值粒径的变化范围从20μm到50μm。
5.根据权利要求3的方法,其中第二群的颗粒的中值粒径的变化范围从10μm到30μm。
6.根据权利要求1的方法,其中第一群的颗粒的密度大于第二群的颗粒的密度。
7.根据权利要求6的方法,其中第一群的颗粒的密度的变化范围从2.5克/立方厘米到4.5克/立方厘米。
8.根据权利要求6的方法,其中第二群的颗粒的密度的变化范围从2.5克/立方厘米到4.5克/立方厘米。
9.根据权利要求1的方法,其中式I的Mn4+掺杂的复合物氟化物磷光体为K2(Si,Mn)F6。
10.通过根据权利要求1的方法制造的LED照明装置。
11.LED照明装置,其包括:
LED芯片;和
布置在LED芯片表面上并包含式I的Mn4+掺杂的复合物氟化物磷光体的聚合物复合材料层,
Ax(M,Mn)Fy (I)
其中,
所述聚合物复合材料层的组成在锰浓度方面横过其厚度变化;且
锰浓度的变化范围从聚合物复合材料层的接近LED芯片的区域中的最小值到与LED芯片相对的区域中的最大值,其中所述聚合物复合材料层包含式I的Mn4+掺杂的复合物氟化物磷光体的第一颗粒群和第二颗粒群,且第一颗粒群具有比第二颗粒群更低的锰浓度;
其中,
A为Li、Na、K、Rb、Cs、NR4或其组合;
M为Si、Ge、Sn、Ti、Zr、Al、Ga、In、Sc、Hf、Y、La、Nb、Ta、Bi、Gd或其组合;
R为H、低级烷基或其组合;
x为[MFy]离子的电荷的绝对值;且
y为5、6或7。
12.根据权利要求11的LED照明装置,其中式I的Mn4+掺杂的复合物氟化物磷光体为K2(Si,Mn)F6。
13.根据权利要求11的LED照明装置,其中第一群的多个颗粒布置在邻近LED芯片的聚合物复合材料层的区域中且第二群的多个颗粒布置在与LED芯片相对的聚合物复合材料层的区域中。
14.根据权利要求11的LED照明装置,其中第一颗粒群中锰浓度的变化范围从1mol%到2.5mol%,且第二颗粒群中锰浓度的变化范围从2mol%到5mol%。
15.根据权利要求11的LED照明装置,其中第一颗粒群的中值粒径大于第二颗粒群的中值粒径。
16.根据权利要求15的LED照明装置,其中第一群的颗粒的中值粒径的变化范围从20μm到50μm。
17.根据权利要求15的LED照明装置,其中第二群的颗粒的中值粒径的变化范围从10μm到30μm。
18.根据权利要求11的LED照明装置,其中第一群的颗粒的密度大于第二群的颗粒的密度。
19.根据权利要求18的LED照明装置,其中第一群的颗粒的密度的变化范围从2.5克/立方厘米到4.5克/立方厘米。
