背景技术
在众多不同的电池种类中,存在一种所谓的薄膜电池。这些电池由厚度在几纳米或几微米范围的薄材料构成,这使得电池总厚度可在1mm或者更薄。所以它们可展示较小的尺寸,因此可应用于广大范围的各种用途。通常,这样的电池或者电化学电池可制成任何想要的形状。它们可以叠放、并排使用,通常提供相当大的能量密度。
薄电化学电池还可提供特殊的机械柔韧性。因此,它们通常是可弯曲的,并在一定程度上可发生弹性形变。该性质对于经受机械压力的可靠的便携产品(如智能卡等)来说非常重要。
电化学电池通常包括阳极,阳极集流器,阴极,阴极集流器,在阳极和阴极之间延展的分隔器,以及电解质。另外,为了提供所需的机械柔韧性,阳极和阴极集流器以及夹在它们之间的电极都需要提供相应的柔韧属性。
二次电池,如锂离子电池,通常包括与电极相接触的集流器。电极之一,通常是阴极,包含有电活性材料,如LiCoO2或LiFePO4,这些材料以粉末形式或者纳米微粒集合体的形式提供。此外,此类电极的复合材料还包含导电添加剂,通常是以石墨粒子或者碳黑的形式,用来优化和提高电极的导电性。
此外,还提供粘合剂,用来将电极组成的成分一起保持在一个机械稳定结构。通常,聚合物粘合剂如PVDF或CMC基本上是电绝缘的,因此可以降低电极的导电性。
另外,常规电极相当易于弯折并且对弯折相当敏感。对于多数可买到的电极,当弯折几次后就会出现一些退化,例如至少在其表面上出现裂缝或者断裂,导致电气性能的突然损失。常规电极的另一种常见退化途径是粉末材料的磨耗,导致电气性能的逐渐损失。
因此,本发明的一个目标是提供一种改善的电化学电池的电极和对应的电化学电池,它们较不易反复弯折或者折叠操作,并对反复弯折或者折叠操作较不敏感。本发明的另一个目标是提供一种具有更高体积能量密度的改善的电化学电池。另外,该电化学电池的内部结构应该相当简洁、紧凑,其产品应该具有成本效率。
发明内容
本发明的第一方面涉及一种电化学电池的电极。该电极含有纤维电活性材料。因此,电极(阴极和/或阳极)的电活性材料以纤维形式提供。因此,纤维活性电极材料,也称纤维电活性材料,能够传导带正电荷的离子和电子并与之反应,或者至少与带正电荷的离子和电子相互作用。另外,形成电活性材料的纤维被布置形成无纺布或者毡样自我支撑结构(felt-like self-supporting structure)。
通过将纤维活性电极材料布置成无纺布或者无纺织物类的形式,可在没有任何粘合剂的情况下实现机械稳定的和自我支撑的电极结构。因此,电极的总体导电性不再由于粘合剂成分而降低。所以,也不再需要使用导电添加剂。而且,电极可以不仅含有一种类型的纤维活性电极材料,还可包括几种不同的纤维活性电极材料,它们被布置形成无纺布或者毡样自我支撑结构。通过这种方式,可以获得只含有纤维活性电极材料而不含有其他任何添加剂的电极。然而,在纤维材料导电性差的情况下,导电添加剂也是可以使用的。
使用纤维活性电极材料不仅对于特别薄或者细丝样的排布有帮助,而且还提供了整个电极理想的弹性和柔韧性。纤维活性电极材料的无纺布或者毡样自我支撑结构可使电极具有抗磨损的弯曲和弯折,即使在相当小的弯曲半径的情况下。另外,纤维无纺电极与颗粒材料相比,更加不易磨损。
在一个优选的实施方案中,活性电极材料的纤维的平均纤维长度在2μm到200μm的范围,优选在5到100μm的范围,在更优选的实施方案中,在10μm到50μm的范围。
在另一个实施方案中,活性电极材料的纤维的平均纤维直径在10nm和400nm之间,优选在50nm和250nm之间,更优选在100和200nm之间。
在给定的平均纤维长度和平均纤维直径的情况下,活性电极材料的纤维可以机械上啮合或交织,以形成机械稳定的自我支撑结构,甚至在不使用粘合剂的情况下。
在一个更加优选的实施方案中,平均纵横比(aspect ratio),即纤维长度与纤维直径的平均比例在20和1000之间,优选在50和200之间,更优选在100和150之间。
实验发现,当纤维被基本上各向同性地布置成无纺布或毡样形式的时候,在10μm和50μm之间范围的平均纤维长度和小于100或200nm的平均纤维直径,加上在50或150之间范围的平均纵横比,提供了机械稳定的自我支撑结构。活性电极材料的纤维的机械相互作用和摩擦以及弹性性质提供了可弯曲的、柔韧的、但又机械稳定的、强健的电极结构。
在一个进一步优选的实施方案中,电极的组成包括100wt.-%的纤维活性材料但是至少50wt.-%,以及至少一种填充材料。依据其用途,填充材料可以是导体材料,以提高电极的效率。例如,如果纤维活性材料是五氧化二钒,并且所需的功率是1mW的量级,则填充材料可以是5wt.%到20wt的碳。填充物可包含不同的电活性材料,优选以粉末的形式。在这方面,可以选择填充材料的粉末颗粒的大小以便填充纤维活性材料的间隙,从而提高包含本发明电极的电化学电池的性能。
实际上,该电极的组成可以甚至基本上由至少一种纤维活性电极材料或者由几种纤维活性电极材料的混合物构成。由于纤维活性电极材料天然地具有相当低的电阻率,所以形成所述电极既不需要导电添加剂也不需要粘合剂。
在一个进一步优选的实施方案中,该电极包含薄膜或薄片样结构,其厚度在1μm和150μm之间。或者,电极的厚度可以在10μm和80μm之间或者在20μm和60μm之间的范围内。该电极的相当地薄膜样或薄片样结构可使得该电极的设计非常紧凑,并且相应地,对应的电化学电池的设计也非常紧凑。另外,薄膜样或薄片样结构通常在弯曲或弯折方面很有益处,这是由于内部机械张力可以被保持在较低或者较缓和的水平。
根据另一个优选的实施方案,该电极的组成基本上不含粘合剂。由于自我支撑结构的机械稳定性可仅仅由纤维活性电极材料的无纺布或毡样布置提供,所以在常规电极组成材料中所需的粘合剂变得非必需。
另外,根据另一个优选的实施方案,该电极形成或者包含一个阴极,并且含有氧化钒,和/或氧化钼,和/或另一种过渡金属氧化物作为纤维活性电极材料或者其混合物。优选地,纤维活性电极材料可包含H2V3O8或者与其相当的、具有高离子和电子导电率的氧化钒。具体地,H2V3O8可以以微纤维的形式获得,所述微纤维的平均直径在100和200nm之间,平均纤维长度超过10μm。首批实验已经表明,H2V3O8微纤维适合形成自我支撑的无纺布或毡样各向同性的结构,以用作电化学电池的柔性阴极。在具体的Li离子二次电池的情况下,还可以使用锂化材料(lithiated material),其通式为H2-xLiyV3O8,其中0≤x≤2并且0≤y≤1。

另外,根据本发明的另一方面,还提供了一种电化学电池,包括与阳极集流器相接触的阳极,并且进一步包括与阴极集流器相接触的阴极。此外,该电化学电池包括夹在或者置于阳极和阴性之间的分隔器。还有,阳极置于分隔器与阳极集流器之间,阴极置于分隔器与阴极集流器之间。所述阳极和阴极的至少一个包括或者被设计成如上所述的含有至少一种纤维活性电极材料的电极,其中所述材料的纤维被布置形成无纺布或毡样自我支撑结构。
通过使电化学电池具有由纤维活性电极材料制成的有无纺布或毡样自我支撑结构的至少一个或者甚至两个电极,该电化学电池的总体柔韧性可被改善。此外,该电化学电池的几何大小和总体尺寸可被缩小,电极的电性能或电化学性能可被改善。
在另一个实施方案中,该电化学电池被设计为一次或二次电池。该电化学电池可被具体设计为用于多种应用目的。具体地,该电化学电池可应用于计时器或手表中、智能卡中或者移动电话中。
根据本发明的另一个独立的方面,提供了一种制造上述电极的方法。该方法包括如下步骤:将纤维活性电极材料分散在液体(如水)中,形成至少一层纤维活性电极材料,并且使形成的层与该液体分离。所述方法可以大致上与造纸相当,除了纤维材料是活性电极材料以便形成电化学电池的电极。
该至少一层纤维活性电极材料可以借助于过滤器衬底(filter substrate)形成。为了形成所述至少一层,过滤器衬底可至少部分沉浸在所述液体和所述纤维活性电极材料的分散系中,以便在衬底上积聚一层纤维活性电极材料。然后,可将过滤器衬底从分散系中取出,以使积聚的纤维与液体分离。通过使用不同的压力,该液体也可以通过该过滤器排出。或者,该分散系可以跨过滤器衬底分布。该过滤器衬底通常包含适当大小的微孔以使液体漏出。为了改变和控制纤维层的厚度,这些步骤可以重复多次。
根据另一个实施方案,该层可以在非粘性支撑衬底或者非附着性支撑衬底上形成。跨支撑衬底而提供和分布的分散系可以暴露于热能,以使液体蒸发。然后可将驻留的纤维活性电极材料的无纺布或毡样结构从支撑衬底上释放或者脱离。通常,该支撑衬底可包括非附着性表面,例如由聚四氟乙烯(PTFE)制成的表面。

具体实施方式
如图1和2所示的电化学电池10包括与阴极22相接触的、基本上呈平面形状的阴极集流器18。在阴极集流器18的对面,阴极22与分隔器24相连,以便将阴极22与阳极20分开。因此,阴极22和阳极20将分隔器24夹在它们之间。阳极20进一步与阳极集流器16相接触,如图2所示。该电化学电池进一步包括填充阳极20、阴极20和分隔器24的孔的电解质,其结构在后文中描述。该电解质可由例如碳酸亚乙酯(ethylene carbonate)和六氟化锂(lithiumhexafluoride)的混合物形成。通常分隔器24可由多孔性聚丙烯制成。
该电化学电池进一步包括一个封装外壳26,以容纳阳极集流器16、阳极20、分隔器24、阴极22和阴极集流器18的夹层式组合体。从图1的图示中明显可见,集流器18与连接器外突(connector tab)14电连接。如图2进一步所示,集流器16与连接器外突12电连接。连接器外突12、14凭借聚合物套管28、30各自伸出封装外壳26之外。
至少一个电极,阳极20和/或阴极22,含有纤维活性电极材料,所述材料被布置成或者形成无纺布或毡样自我支撑结构。所以,该电极在弯曲或弯折方面非常耐磨损,即使在弯曲的弯曲半径小于20mm、小于15mm或者甚至小于或等于10mm的情况下。实验表明,这样的电极20、22可被弯曲和弯折至这样的程度至少500次、1000次、5000次或者甚至更多次,而在它们的视觉外观、导电性或者弹性性质方面没有表现出显著的磨损或退化。
在优选的实施方案中,特别是阴极22含有无纺布或毡样自我支撑纤维活性电极材料,或者由这种材料构成。优选地,该电极材料含有(或者由其构成)氧化钒,例如H2V3O8,或者通式为H2-xLiyV3O8的类似的锂化合物,其中0≤x≤2并且0≤y≤1。
在图3中,提供了这样的阴极的电子显微镜照片。可以看到,自我支撑的无纺布结构32仅仅由纤维34的相当不规则并且各向同性的布置所形成,通常表现出平均纤维长度超过10μm,平均纤维直径在100nm和200nm之间。因此,该纤维的平均纵横比大于或等于50,或者甚至大于或等于100。

1.一种电化学电池的电极,包括至少一种纤维活性电极材料,其中所述至少一种纤维活性电极材料由基于过渡金属氧化物的微纤维形成,其中该活性电极材料的纤维(34)被布置形成无纺布或毡样自我支撑结构(32)而没有添加粘合剂。
2.根据权利要求1的电极,其中该活性电极材料的纤维(34)的平均纤维长度在2μm到200μm的范围。
3.根据权利要求1的电极,其中该活性电极材料的纤维(34)的平均纤维长度在5到100μm的范围。
4.根据权利要求1的电极,其中该活性电极材料的纤维(34)的平均纤维长度在10μm到50μm的范围。
5.根据权利要求1的电极,其中该活性电极材料的纤维的平均纤维直径在10nm到400nm的范围。
6.根据权利要求1的电极,其中该活性电极材料的纤维的平均纤维直径在50nm到250nm的范围。
7.根据权利要求1的电极,其中该活性电极材料的纤维的平均纤维直径在100到200nm的范围。
8.根据权利要求1的电极,其中纤维长度与纤维直径的平均纵横比在20到1000的范围。
9.根据权利要求1的电极,其中纤维长度与纤维直径的平均纵横比在50到200的范围。
10.根据权利要求1的电极,其中纤维长度与纤维直径的平均纵横比在100到150的范围。
11.根据权利要求1的电极,其中电极的组成包括至少50重量%的纤维活性材料,其余为填充材料。
12.根据权利要求11的电极,其中所述填充材料包括碳纳米管。
13.根据权利要求1的电极,其中电极的组成包括100重量%的纤维活性材料。
14.根据权利要求1的电极,包括薄膜样或薄片样结构,其厚度在1μm和150μm之间。
15.根据权利要求14的电极,包括薄膜样或薄片样结构,其厚度在10μm和80μm之间。
16.根据权利要求15的电极,包括薄膜样或薄片样结构,其厚度在20μm和60μm之间。
17.根据权利要求1的电极,其中电极的组成基本上不含粘合剂。
18.根据权利要求1的电极,其中所述纤维活性材料包括氧化钒和/或氧化钼。
19.根据权利要求1的电极,其中所述电极为阳极,并且所述纤维活性电极材料为基于碳的、基于金属的和/或基于氧化钛的纤维或纤管。
20.根据权利要求1的电极,其基本上无折裂地弯曲至弯曲半径小于或等于20mm。
21.根据权利要求20的电极,其基本上无折裂地弯曲至弯曲半径小于或等于15mm。
22.根据权利要求21的电极,其基本上无折裂地弯曲至弯曲半径小于或等于10mm。
23.一种电化学电池,包括:
-阳极(20),与阳极集流器(16)相接触,
-阴极(22),与阴极集流器(18)相接触,
-分隔器(24),置于阳极(20)与阴极(22)之间,其中阳极(20)置于分隔器(24)与阳极集流器(16)之间,并且其中阴极(22)置于分隔器(24)与阴极集流器(18)之间,
-其中阳极(20)和阴极(22)中的至少一个包括根据上述任意一个权利要求的电极。
24.根据权利要求23的电化学电池,被设计为一次或二次电池。
25.一种制造根据权利要求1的电极的方法,包括如下步骤:
-将纤维活性电极材料分散在液体中,
-形成至少一层纤维活性电极材料,并且
-使形成的层与该液体分离。
26.根据权利要求25的方法,其中所述的层在多孔性过滤器衬底上形成。
27.根据权利要求25的方法,其中所述的层在非附着性支撑衬底上形成,并且所述液体被蒸发。
