本发明的目的是提出一种可涂饰的墙壁覆盖层,该覆盖层即使在涂饰状态下也具有使其能够作为根据标准NF EN ISO 11654的吸音覆盖层至少分类到类别E(αw = 0.15至0.25)或甚至类别D(αw = 0.30至0.55)的吸声系数,并且其厚度在涂饰前不超过6毫米。本发明的墙壁覆盖层由此结合了良好的吸音性质和尽可能接近商业可涂饰墙壁覆盖层,如基于玻璃纤维布的覆盖层的令人满意的审美外观。
一定数量的文献描述了隔音多层墙壁覆盖层。
由此,申请CH 650 196描述了包含开放孔隙泡沫载体和纺织品表面层的多层墙壁覆盖层,所述泡沫载体含有填料和阻燃组分,所述纺织品表面层例如由聚酯制成。插在这两层之间的是穿孔铝箔,意在改善该覆盖层的耐火性。
申请FR 2 672 908描述了一种多层墙壁覆盖层,其中通过热封连续膜将织物层粘接到发泡载体上,该发泡载体随即通过第二热封连续膜粘接到底层上。
类似地,FR 0 061 369公开了一种墙壁覆盖层,其中合成聚合物纺织品通过由聚乙烯制成的热封连续膜粘接到开放孔隙泡沫片材上。
EP 0 271 681公开了一种吸音墙壁覆盖层,其中透气纸张或纺织品层粘接到间隔层结构上,例如纺织品、穿孔板或塑料格栅。覆盖织物的间隔层结构随后粘接到吸音多孔结构上。
专利US 5 681 408描述了吸音多层墙壁覆盖层,其中两个相对松散的纺织品通过聚乙烯膜彼此粘接。
专利US 4 283 457描述了一种吸音墙壁覆盖层,其中由玻璃纤维制成的针刺毡通过反应性粘合剂粘接到开放孔隙聚氨酯泡沫上。该材料描述为具有良好的吸音性质,但是这些性质在非常厚的覆盖层上获得,该覆盖层的厚度为1至2厘米并处于未涂饰状态。构成这种覆盖层的表面层的由玻璃纤维制成的针刺毡本身不适于或本身不能很好地适于涂施丙烯酸或醇酸涂料。
这些文献均未能公开即使在低厚度和涂饰状态下也具有允许分类为根据标准NF EN ISO 11654的吸引体的大于或等于0.2的吸声系数(αw)的基于玻璃织物的覆盖层。
在对基于粘接到泡沫载体上的玻璃织物的涂饰或未涂饰的墙壁覆盖层进行的大量扩散场吸音试验后,本申请人已经成功地凸显以下三种趋势:
将与涂料或与房间大气接触的玻璃织物必须具有一定范围内的透气性。该透气性必须足够以使得声音能够穿透到下方的泡沫层中,但是不应超过一个值,超出该值,该材料将在涂饰状态下具有不令人满意的外观。
将玻璃织物粘合到泡沫载体上的粘合剂层不能堵塞载体的所有表面孔隙,换言之,必须令其中穿过表面层的声音可以穿透到泡沫中以便在其中被吸收的微观区自由。但是,粘合剂的量必须足以使玻璃织物能够良好地粘合到该泡沫载体上,否则吸声系数将不合意地降低。
该泡沫的开放孔隙率必须尽可能高。这是因为,在泡沫壁与泡沫中的空气之间的界面处声音被吸收。声音可达到的界面的尺寸越大,吸声系数将越好。
申请人由此观察到,通过优化上面的三个参数(表面处的玻璃织物的透气性,粘合剂层的结构和泡沫载体的孔隙率),可能获得在涂饰状态下具有大于或等于0.25的根据NF EN ISO 354和NF EN ISO 11654测定的αw指数的薄的墙壁覆盖层。
因此,本发明的一个主题是一种多层结构,意在用作墙壁、天花板或地板的覆盖层,包含:
(a)由具有0.50至0.995的开放孔隙率的有机聚合物泡沫制成的载体层,
(b)由玻璃织物形成的表面层,具有105 N.s.m-4至106 N.s.m-4、优选5 × 105 N.s.m-4至8.5 × 105 N.s.m-4、特别是7 × 105 N.s.m-4至8 × 105 N.s.m-4的根据标准ISO 9053测得的静态空气流动阻力,
(c)在载体层与表面层之间的界面处的不连续的粘合剂层,所述粘合剂层具有17至60 g/m2的表面密度。
在本发明中,三个层(a)、(b)和(c)是彼此邻接的,换句话说,粘合剂层(c)将表面层(b)直接粘合到泡沫载体层(a)上,在层(a)和(b)之间不存在任何其它层(例如铝箔、加强层或间隔层)。
上面的静态空气流动阻力值(valeur de résistance statique)是对未涂饰状态下且当然在粘接到泡沫上之前的玻璃织物测得的那些。
本发明的声学复合材料的泡沫载体形成层(a)是柔软和弹性的泡沫,具有开放孔隙,也就是说其中所有气室或几乎所有气室彼此相通。由于开放孔隙率的测量并非标准的主题,用于表征载体层(a)的泡沫的方法基于L.L. Beranek在论文“Acoustic impedance of porous materials”,J. Acoust. Soc. Am., 13: 248 – 260, 1942中所描述的方法。
用于载体层(a)的泡沫的开放孔隙率优选为0.80至0.97,特别为0.83至0.96,更特别为0.87至0.95。
作为此类泡沫的实例可以提及基于聚氨酯(尤其是基于聚酯型聚氨酯)、氯丁橡胶、有机硅、聚乙烯、SBR胶乳和三聚氰胺的那些泡沫。
在一个优选实施方案中,所用泡沫是由回收的泡沫粒子构成的聚集体,例如使用粘合剂或通过压力下简单的加热聚集所述泡沫粒子。
该载体层(a)优选具有10至120 kg/m3、特别为30至100 kg/m3和更优选为50至90 kg/m3的密度。
该载体泡沫(a)的透气性不如表面层(b)的透气性那么确定。申请人用具有10 000至60 000 N.s.m-4、优选13 000 N.s.m-4至50 000 N.s.m-4、特别为14 000至40 000 N.s.m-4的根据标准ISO 9053测得的静态空气流动阻力的泡沫获得了良好的结果。
此类泡沫可以以下列名称以各种厚度购得:Agglo80(Carpenter公司销售的聚集的聚氨酯泡沫),LM 2033、SKT 2537和HYPORE 30 FR(FoamPartner公司销售的聚氨酯泡沫),Basotech 3012(FoamPartner公司销售的三聚氰胺泡沫)和Resorbson BS(由Pinta Enac公司销售的三聚氰胺泡沫)。
用于本发明的泡沫在并入该多层结构中之前将具有2至5 mm、优选3至4 mm的厚度。因其弹性,其将在粘接该玻璃织物和任选的底层后基本保持这一厚度。
如引言中已经解释过的那样,在本发明中基本的是在层(a)和(b)之间的界面处的粘合剂层不是例如在FR 2 672 908、US 5 681 408或FR 0 061 369中通过插入粘合剂膜所形成的连续层。
粘合剂层(c)必须将玻璃织物(b)牢固地粘接到载体(a)上,同时保持最大数量的位于层(a)与(b)之间界面处的孔隙开放。不幸的是极难或甚至不可能精确地量化成品中封闭或开放的表面孔隙的比例。
为了达到令人满意的声学结果,必须保持每单位表面一定的涂施量并且不以连续的膜或层的形式沉积粘合剂。必须沉积该粘合剂以便在宏观尺度上相对均匀地覆盖整个界面范围,但是应保证在微观尺度上仅有某些区域覆盖有粘合剂,而其它区域保持空的。例如可以使用环境温度为固体的网络或格栅形式的热熔粘合剂(hot melt adhesive)进行此类“不连续”涂施,在高于该粘合剂的软化点或熔点的温度对该组件施以压力下的加热之前将所述热熔粘合剂插在泡沫载体与玻璃织物(tissue de verre)之间。还可能设想以热熔粘合剂粉末形式将粘合剂施加到泡沫载体(a)上或施加到玻璃织物(b)上,随后施加第二层(b)或(a)并在压力下加热。
热熔粘合剂的化学性质并非本发明的决定性因素,可能使用基于聚氨酯、共聚酰胺(coPA)或PTE的共聚物(coPET),如Protechnic公司提供的产品Texiron 9D8的常规热熔粘合剂。
最后,该粘合剂不一定是热熔粘合剂,但可以是例如通过印刷施加到被粘接的两组件之一上的反应性或热固性粘合剂的液体组合物,并确保该粘合剂组合物不会形成连续的膜或层。
但是,只有遵守上面规定的涂施量,包括17至60 g/m2、优选20至40 g/m2、特别是21至30 g/m2且理想地为22至27 g/m2,上述“不连续”模式的涂施才能给出良好的声学结果。事实上,如果施加的粘合剂量显著大于60 g/m2,该热熔粘合剂存在在熔融时展开直到形成连续层的风险,所述连续层堵塞载体泡沫的表面孔隙,这是必须绝对避免的。相反,如果施加量显著低于17 g/m2,在泡沫/玻璃织物界面处的粘合剂强度存在不足的风险,并且申请人观察到,成品由此具有大约0.1至0.15的相当差的吸收系数。
当该粘合剂层(c)由热熔粘合剂形成时,后者的软化点优选低于形成该载体层(a)的聚合物的软化点至少10℃,特别为至少15℃且理想地为至少20℃。这是因为必须防止这种泡沫的孔结构在不益于粘合的热与压力(la chaleur et de la pression de contre-collage)的影响下不利地改变。
当遵守有关涂施方法与涂施量的上述所有教导时,成品中的粘合剂层(c)由在层(a)与(b)之间的整个界面上均匀延伸的点和/或线的网络组成。形容词“均匀”在这里具有在宏观尺度上均匀的含义,并包括在微观尺度上的有序和随机的图案。
构成表面层(b)的玻璃织物可以是玻璃布(也就是说由经纱和纬纱组成的纺成织物)或网辐(即无纺布)。还可能设想两者的组合,例如由纺成结构增强的无纺布。但是,本发明不包括如通过针刺法获得的具有非常松散结构的玻璃毡的玻璃织物(textile de verre)。此类纺织品,当它们具有令人满意的机械强度时,特别具有过大的厚度,并且首先,它们本身通常均不适于涂施涂料。
该玻璃织物优选是玻璃布(toile de verre),也就是说获自由许多玻璃长丝(或股线)组成的玻璃纱线或这些纱线的衍生物(尤其是粗纱形式的这些股线的组件)的纺成织物(tissu)。
玻璃布或网辐可以任选含有相对有限比例,通常小于20重量%、优选小于10重量%的由有机材料组成的纤维。这些其它纤维可以是天然纤维如丝纤维、羊毛纤维、木纤维、纤维素纤维或棉纤维;合成或人造纤维如粘胶纤维或人造丝纤维、聚乙烯纤维、聚丙烯纤维、聚对苯二甲酸乙二醇酯纤维、聚苯乙烯纤维、聚甲基丙烯酸甲酯纤维、聚酰胺纤维、聚氯乙烯纤维、聚丙烯腈纤维、聚乙酸乙烯酯纤维、聚乙烯醇纤维、聚酯纤维、聚四氟乙烯纤维和芳纶纤维;金属纤维,例如银纤维、铜纤维或钢纤维;碳纤维;矿物纤维,例如玄武岩纤维、二氧化硅纤维、氧化铝纤维或陶瓷纤维。
混入纱线组成(constitution)中的玻璃可以具有任何类型,例如E、C、R或AR(耐碱)类型。E型玻璃特别是优选的。
构成该纱线的玻璃长丝的直径可以在很大程度上变化,例如5至30 µm。长丝的线密度为30至1500 tex。
有利地,该玻璃布包含作为经纱的合股玻璃纱(纺织纱线)和作为纬纱的已经经受旨在分离玻璃长丝以令其蓬松(“蓬松化”纱线)的处理的无捻玻璃纱。该经纱与纬纱的线密度优选为50至500 tex之间变化。
常规上,用施胶组合物涂布待涂饰的布或网辐,所述施胶组合物保持该纱线并赋予它们合适的刚性以使得能够是适当地进行在最终载体上的安装。
本发明中使用的玻璃织物在本领域是已知的,并可以在市场上获得,例如以Novelio为名获自Adfors公司。它们优选具有80至450 g/m2、特别是100至300 g/m2且更优选为150至250 g/m2的表面密度。
除了上述三个层(a)、(b)和(c)之外,本发明的多层结构可以包含第四层,在下文中称为底层(d),优选其是水蒸气可透的,并粘接到与表面层(b)接触的面相反的载体层(a)的表面上。
该层可以是例如塑料膜、纸板、多孔金属膜、织造织物、非织造织物或其组合。
该层主要是为了便于在施加到其声学舒适性有待改善的房屋墙壁上之前该多层结构的涂胶(encollage)。该底层(d)当然可以被预涂布。
最后,本发明的多层结构可以包含第五层,在下文中称为上层(sur-couche)(e),由施加到表面层(b)上的涂料层构成。
该涂料可以在将该结构粘接到墙壁结构上之前施加,或者可以仅在粘接到墙壁上之后涂饰该多层结构。
涂料上层(sur-couche de peinture)(e)可以是通常用于装饰生活空间的任何涂料。其可以是水基丙烯酸涂料或醇酸涂料。最终的涂料层可以是微孔的或不是。其通常以小于600 g/m2的涂布重量、优选以50至500 g/m2的比率且特别以100至350 m2/g的比率施加。
如引言中解释的那样,选择各个层的材料能够获得具有在涂饰状态下足以使其分类为根据标准NF EN ISO 11654的吸音覆盖层(类别D或E)的吸声系数的墙壁覆盖层。可以对小的厚度获得该分类。本发明的多层结构因此具有3.5至6 mm、优选4.0至5.5 mm的总厚度。
本发明的多层结构可以根据非常类似于已知方法的层压方法(procédés de contre-collage)并在通常用于制造墙壁覆盖层的现有设备上制造。
在一种此类制造方法(其也是本发明的主题)中,按顺序叠加有机聚合物泡沫结构、热熔粘合剂的网辐以及玻璃织物,随后将包含至少三个层的由此形成的结构施以至少等于该热熔粘合剂的软化点的温度,优选施加压力,例如通过压延。
使用热熔网辐的一种可能的替代方案是向该泡沫或该玻璃织物的一个面上施加粉末或液体粘合剂组合物。可以例如通过印刷按照有序图案(格栅、等距离点的网络)进行该施加,或者例如通过施加粉末或喷施液体粘合剂组合物按照随图案进行该施加。在施加粘合剂组合物后,令有机聚合物泡沫结构与该玻璃织物接触,优选在压力和加热下,以便将该玻璃织物牢固地粘接到该有机聚合物泡沫结构上。
本发明的最终主题是如上所述的多层结构用于改善房屋或建筑物的声学舒适性的用途。用于改善声学舒适性的方法包括将本发明的多层结构施加到所述房屋或所述建筑物的一个或多个内表面上,特别是施加到墙壁上,优选通过粘接将本发明的多层结构施加到所述房屋或所述建筑物的一个或多个内表面上,特别是施加到墙壁上。
实施例
覆盖层A(根据本发明)
将具有0.93的开放孔隙率、80 kg/m3的密度和1.6 × 104 N.s.m-4的静态空气流动阻力的由Carpenter 公司以Agglo80为名销售的基于聚集的泡沫粒子的聚氨酯泡沫层压到具有220 g/m2的表面密度和7.7 × 105 N.s.m-4的静态空气流动阻力的可涂饰的玻璃布上。使用热熔粘合剂的网辐进行层压,所述热熔粘合剂网辐由双组分纤维构成,所述双组分具有聚对苯二甲酸乙二醇酯(PET)芯和coPET共聚物皮,该皮具有低于由PET均聚物制得的中心部分的软化点。热熔粘合剂的网辐具有25 g/m2的表面密度。这三个层一个接一个地叠加,并且该组件通过在大约0.5巴的压延压力下在大约90℃的温度下加热来粘接。获得的三层结构具有5毫米的总厚度。随后使用乙烯基粘合剂(Ovalit Ultra,来自Henkel公司)将其粘接到BA13石膏板上,并用缎纹丙烯酸涂料(150 g/m2)涂饰。10.80 m2的表面由此用于在混响室中的试验(NF EN ISO 354),并且根据NF EN ISO 11654计算的吸收系数为0.3,这使得该三层结构分类为类别D。

重复上面用于制造覆盖层A的程序,除了用三聚氰胺泡沫取代基于聚氨酯泡沫粒子的泡沫,所述三聚氰胺泡沫由FoamPartner公司以Basotec®为名销售,具有大约10 kg/m3的密度。

Claims (33)

1.多层结构,具有3.5至6 mm的总厚度,包含:
(a)由有机聚合物泡沫制成的载体层,所述有机聚合物泡沫具有0.50至0.995的开放孔隙率,
(b)由玻璃织物形成的表面层,具有105 N.s.m-4至106 N.s.m-4的根据标准ISO 9053测得的静态空气流动阻力,
(c)在载体层与表面层之间的界面处的不连续的粘合剂层,所述粘合剂层具有17至60 g/m2的表面密度,
其中,用于表征载体层的泡沫开放孔隙率的方法是基于L.L. Beranek在论文“Acoustic impedance of porous materials”,J. Acoust. Soc. Am., 13: 248 – 260, 1942中所描述的方法。
