技术领域

背景技术
隔热技术的现状是真空隔热板(VIP),其通过使用气密性板材包封(envelop)多孔芯材-例如压实的热解法二氧化硅(Aerosil)、纤维毡或开孔泡沫-然后进行抽真空而进行制造。这些板材可带来极佳的隔热性(可以实现按照DIN 52612在10°C下确定的<3.5*10-3W*m-1*K-1的导热性),但如果气密性板受损,则隔热效果明显变差。因此,需使用特别理想的尺寸制造隔热板,并以受保护的方式安装(http://www.va-q-tec.com/)。此外,所述板材一般具有有限的隔离密封性质,因此在隔离效果上也存在或多或少的与快速老化有关的劣化。
相反地,硬质聚氨酯泡沫具有非常好的加工性质。由该材料制成的隔热板可切割成任意尺寸,或者该泡沫可直接制成待填充的空腔。后述过程在制冷设备(冰箱)的情况下是特别常见的。但由于达到约20*10-3W*m-1*K-1的最低导热率(http://www.waermedaemmstoffe.com/),其隔热性能远低于真空隔热性能。
目前越来越受关注的能量效率和气候保护的主题核心,最少也是在制冷设备制造商中产生更多的对于显著的效率激增的新型解决方案的兴趣,其特别是使用VIP来改善隔热。目前讨论中的解决方案设想将VIP和硬质PU泡沫组合使用;即将隔热板插入内衬里和板-钢外皮之间的空腔中,然后用PU在周围发泡。以此方式,可非常大地保留冰箱已有的制造工艺(http://www.appliancedesign.com/Articles/Article_Rotation/BNP_GUID_9-5-2006_A_10000000000000893355)。
在建筑物隔热的情况下,VIP的使用明显更困难,原因在于它们不能被切成一定尺寸,并且当气密性外皮受损时,其失去其作用,而隔热板需要不同的尺寸和形状。此外,在建筑领域中,寿命要求一般高得多。
因此,本发明的一个目的是提供隔热材料,其结合了真空隔热板最佳的绝缘性和聚氨酯泡沫已有的多方面的可加工性。
出人意料地是,已发现其中已嵌入经抽空的颗粒或(一般而言的)成型体的聚合物基体实现了该目的。
发明内容
本发明由此提供复合材料,其包含聚合物基体和嵌入所述聚合物基体中的颗粒和/或成型体的复合材料,所述聚合体基体包含一种或多种聚合物,所述颗粒或成型体优选在嵌入后具有至少一个相对于周围环境封闭的空腔,并且其中存在相对于标准气压呈1bar(100kPa)的负压。
本发明还提供了用于制备本发明的复合材料的方法,其中将用于制备聚合物基体的材料与颗粒和/或成型体混合,所述颗粒或成型体优选在嵌入后具有至少一个相对于周围环境封闭的空腔,并且其中存在相对于标准气压呈1bar(100kPa)的负压,以及从该混合物产生其中嵌入颗粒的聚合体基体。
此外,本发明还提供本发明的复合材料或根据本发明可得到的复合材料作为隔热材料的用途、以及包含本发明的复合材料或包含根据本发明可得到的复合材料的制品。
具体实施方案
本发明的复合材料的优点在于它们可以实际任何可想象的形状和尺寸进行制造。此外,本发明的复合材料可切割成任何想要的尺寸和形状,而在它们良好、特别的隔热性质上没有大的损失。因此,可以比现有技术中已知的真空隔热板本质上更多样化的方式使用本发明的复合材料,但同时提供比纯PU泡沫隔热材料更好的隔热性。
进而,本发明的复合材料的优点在于它们具有小于18*10-3W*m-1*K-1的导热率(按照DIN 52612,在10°C测定)。

本发明的复合材料的特征在于,其包含包括一种或多种聚合物的聚合物基体和嵌入在聚合物基体中的颗粒或成型体,所述颗粒或成型体具有至少一个相对于周围环境封闭的空腔,并且其中存在相对于标准气压呈1bar(100kPa)的负压。所述负压优选低于500mbar,优选为0.001-200mbar,更优选为0.1-100mbar。所述复合材料中的颗粒的质量比例优选为20-99质量%,更优选为50-90质量%。所述颗粒或成型体可基本上由一个或多个有机材料和/或一个或多个无机材料构成。表述“基本上”在此用于定义基于所述颗粒的总质量至少70%、优选至少90%的质量分数。所述颗粒优选基本上由无机材料、更具体地由含氧化合物或金属或半金属的盐构成。优选的含氧化合物是氧化铝或铝硅酸盐或二氧化硅或硅石,更具体地是热解法或沉淀法二氧化硅。特别优选的颗粒基本上由热解法二氧化硅和/或优选地沉淀法二氧化硅的压实粉末构成。此外可单独或组合地包含各种遮光剂,例如SiC、炭黑、石墨、氧化铁或TiO2,其含量优选1-30质量%,更优选为5-10质量%(基于所述颗粒或粉末质量)。遮光剂的存在可实现辐射性热传导的减少。此外,为了机械稳定,所述颗粒或成型体可包括纤维,例如玻璃纤维、陶瓷纤维或聚合物纤维、以及来自造粒工艺的助剂例如粘结剂。
所述颗粒优选具有50μm-100mm、优选100μm-50mm、并且更优选0.5mm-20mm的平均粒径d50(按照DIN 66165-2测定)。为了达到最大的填充水平和/或为了改善加工,可有利地使用特定分布的粒径分布,例如双峰或三峰分布。对于具有取决于造粒工艺的颗粒(granule)-晶粒(grain)形状和粒径分布的颗粒,可选地是还可使用具有明确几何形的形状,其实例是球形或立方形的成型体。在此情况下,根据在空间的三个方向中的优选维度适用对于颗粒平均粒径的相应范围。
本发明关键的是颗粒或成型体的单个晶粒各自具有至少一个空腔。从形态角度而言,所考虑空腔可包括如在中空球情况下由固体材料包围的单一空腔,或可包括多个独立的封闭孔,或可包括开放性孔和/或通道的网络。颗粒晶粒体(grain)或成型体优选基本上由压实粉末构成,由此开放性孔体系保持在单个的初始颗粒之间。特别优选使用非常细分散或甚至纳米结构化的粉末,其产生相应微细构造化的孔隙体系。优选使用的粉末或材料具有大于5m2/g、更优选50m2/g-1000m2/g的BET表面积(按照ISO 9277)。
所述聚合体基体中存在的颗粒优选具有的孔隙率Φ,即封闭的空腔的体积对颗粒晶粒体总体积的比例为50%-99.9%,更优选75%-99%。通过测定合适的液体例如水或乙醇的置换体积,可确定具有封闭空腔的颗粒或颗粒晶粒体或成型体的总体积。通过从总体积减去颗粒固体的体积,可确定封闭空腔的体积。如果固体材料的密度是已知的,则从确定的质量可容易地计算出固体的体积,或使用磨机或研钵将已确定总体积的颗粒研磨至20μm的平均粒径d50,以确定所得粉末的体积或密度。
通过由合适材料组成的不透气阻隔物,可将颗粒晶粒体或成型体中存在的一个或多个空腔相对于周围环境封闭。在具有闭孔的颗粒晶粒体或成型体的情况下,其通常是本身起该阻隔作用的颗粒晶粒体材料。在具有开放孔的颗粒或成型体的情况下,有利地使用合适的材料包封而密封各单个的颗粒,所述材料可不同于颗粒或成型体的基料。所述材料可选自如塑料、金属、玻璃或这些物质的组合。为了在空腔或孔体系中尽可能长地保持负压,如果所述阻隔物由金属或玻璃状化合物、优选玻璃或塑料-金属复合材料构成,则可能是有利的。特别优选通过由玻璃,更特别是硅酸盐玻璃构成的阻隔物,或通过塑料-金属复合材料、优选敷金属塑料板使空腔相对于周围环境封闭。
在空腔/空隙中封闭的气体氛围具有相对于标准气压呈1bar (100kPa)的负压。所述负压优选低于500mbar,优选为0.001-200mbar,更优选为0.1-100mbar。通过以下技术可测定气压:将检测量的总体积为V颗粒的颗粒晶粒体破坏在限定的、空体积为V测试室的气密性空间中。根据该空间中气压的变化,即颗粒晶粒体在破坏前的P0至颗粒晶粒体破坏后的P1,可按照下式预先确定在颗粒的孔中的主压力P孔:
P孔=[P1(V测试室–V颗粒(1–Φ))–P0(V测试室–V颗粒)]/[V颗粒Φ]。
可选方案是在水下(或在非常有效地润湿的另一液体中)破坏颗粒,并收集释出的气体体积。
气体氛围的组成是任意的。优选使用具有不同于空气组成的气体氛围。优选具体设定气体组成,并选择所述组成以达到低导热率。在此优选观察两个不同参数:第一是气体组成的气相导热率,第二是气体分子的自由径(free path)长度。具有低气相导热率的优选气体是常规的推进剂气体,例如CO2、具有3-5个碳原子的烃、优选环戊烷、异戊烷和正戊烷、氢氟烃(饱和的或不饱和的),优选HFC 245fa、HFC 134a和HFC 365mfc、氢氟氯烃(饱和或不饱和的),优选HCFC 141b、含氧化合物,例如甲酸甲酯和二甲氧基甲烷或氢氯烃,优选1,2-二氯乙烷。但是,在微细构造的孔体系和低气压的情况下,气相的导热性可降至低于气体组成预计的值。该效应被称为Knudsen效应。该效应在气体分子的自由径长度大于气体所处孔的直径时出现。由此,气体分子与孔壁的碰撞比气体分子相互碰撞的可能性更大。这可发展至气体分子相互碰撞完全被抑制的程度。没有碰撞则不传递热能,并且气相的热传导停止。与导热率相反,自由径长度随气体分子的摩尔质量的下降而增大。由此,如果这些气体的Knudsen效应超过导热性-实际较高-可以有利的是使用具有低摩尔质量的气体,例如氢气、氦气、甲烷、氨气、水或氙气,作为颗粒晶粒体或成型体的孔中的隔离气体。
颗粒晶粒体或成型体中嵌入聚合物基体的可以是未发泡或发泡的。所述聚合物基体优选是聚合物泡沫基体。其优点是对未发泡的聚合物而言,隔离性能可进一步提高,并且取决于使用的聚合物材料和添加剂,发泡的聚合物基体可比相同聚合物材料的未发泡聚合物基体更柔软。当所述聚合物基体是聚合物泡沫基体时,该聚合物泡沫可以是开孔或闭孔的构造。所述聚合物泡沫基体优选是闭孔性聚合物泡沫基体。
所述聚合物基体包括所有已知的聚合物,其可以单独或作为共混物。所述聚合物基体优选包含可发泡聚合物。特别优选的可存在于聚合物基体的聚合物选自,例如聚苯乙烯(PS)、聚氨酯(PU)和聚甲基丙烯酸甲酯(PMMA)。特别优选的聚合物基体是包含硬质PUR或PIR泡沫的那些。为了制造聚合物泡沫基体,可使用常规的制造方法,例如RIM(反应注射成型)法或挤出法。
如对于颗粒已经描述的,所述聚合物基体还可包含遮光剂。该类遮光剂仍可选自炭黑、TiO2、石墨或SiC,并且,所述聚合物基体中的遮光剂的性质和含量可以不同于颗粒中的那些。基于聚合物基体的总质量,遮光剂的含量优选为0.5-30质量%,更优选为1-10质量%。
在发泡聚合物基体的孔中存在的气相可在组成和压力上不同于颗粒晶粒体或成型体的空腔和/或孔。通过使用的发泡剂,可基本上确定聚合物基体中的泡孔气体。这些可以是物理和化学发泡剂。优选的发泡剂是气相导热率低于空气的那些。出于本发明目的的合适的物理发泡剂是气体如液化的CO2,和挥发性液体,如具有3-5个碳原子的烃,优选环戊烷、异戊烷和正戊烷,氢氟烃(饱和或不饱和的),优选HFC 245fa、HFC 134a和HFC 365mfc,氢氟氯烃(饱和或不饱和的),优选HCFC 141b,含氧化合物,例如甲酸甲酯和二甲氧基甲烷,或氢氯烃,优选1,2-二氯乙烷。
本发明的复合材料可以各种方式进行制造。优选的本发明复合材料是通过以下描述的本发明的方法可得到的那些。
用于制造本发明的复合材料的本发明方法的特征在于,将用于制造聚合物基体的材料与颗粒或成型体混合,所述颗粒或成型体具有至少一个相对于周围环境封闭的空腔,并且其中存在相对于标准气压呈1bar (100kPa)的负压,以及从该混合物产生颗粒或成型体嵌入其中的聚合物基体。
所用颗粒或成型体优选从以粉末形式、并具有上述组成和性质的前体制备。为此,可使用所有常规的造粒和压片过程,例如流化床造粒、压实和任选的冲压,或低压挤出,若合适,例如使用用于分散的液体和/或额外的粘结剂。以这些方式可得的颗粒和成型体通常具有开孔。为了产生负压,对于本发明主要的是在孔体系内,优选将颗粒/成型体暴露于外部负压和/或升温下,并在这些条件下布置不透气的阻隔层。在室温下或低于室温下密封的情况下,布置阻隔层的压力(负压)优选低于500mbar,更优选为0.001-200mbar。当采用升温同时使用阻隔层时,压力不需要下降至这样的程度,原因是经密封的颗粒在冷却时内压会进一步下降。
可使用如上详述的用于所述阻隔层的材料制成阻隔层。空腔优选通过玻璃阻隔物与周围环境封闭。制造优选通过对颗粒材料或在颗粒的边缘区域中的其它添加剂的表面熔融进行。可选地,阻隔材料的熔体可涂覆在开孔的多孔颗粒的表面上,随后使该熔体固化。可以例如通过喷涂或刀涂将熔体涂覆在颗粒上,或通过将颗粒浸渍在熔体中进行涂覆。熔体的固化可通过简单地冷却至室温而实现。
用于密封颗粒晶粒体的另一方法是例如通过硅烷的化学反应性封闭,或使用固化聚合物的方法。为此,可将颗粒晶粒体浸入包封材料的液体制剂中,或者所述制剂可倒在颗粒上或通过喷涂涂覆在颗粒上,或者颗粒另可用所述制剂进行表面润湿。对于化学反应性密封材料,可选地是可使用热塑性聚合物的熔体。
第三种可能的方法是使用气密性片材包封所述颗粒晶粒体。为此,优选使用多层聚合片材,其包括金属薄层作为扩散阻隔层。为了密闭片材包封物,可将它们粘结或焊接。可有利的是在两阶段或多阶段步骤中采用上述包封方法的组合。
但是,颗粒的密封不是绝对必需的。通过实施在减压下将颗粒嵌入聚合物基体的整个操作-进行的前提是外部聚合物基体本身形成足够的气密性阻隔,当复合材料在制成后暴露于标准外部空气压力下时允许在颗粒中保持负压-也可确保对于本发明重要的负压。该实施方案的另一形式是通过化学反应或吸气物质在颗粒晶粒体中的空腔中产生负压。由此可在标准气压下产生嵌入,但颗粒晶粒体空腔中的内压在它们被嵌入后下降,原因在于化学反应或气体分子的吸收。例如,可将颗粒与氧化钙混合,空腔中的气相被二氧化碳替代,并且将颗粒立即嵌入聚合物基体中。此后数日,空腔中的气压由于氧化钙与二氧化碳反应形成碳酸钙而自动下降。
对于用于制备所述聚合物基体的材料,可使用聚合物或聚合物混合物、或用于产生一种或多种聚合物的反应物。优选选择所用颗粒/成型体的量和所用聚合物的量和/或其原料的量,以使所得复合材料具有优选的上述颗粒/成型体的质量比例。
可以有利的是,如果本发明的方法包括至少一个以下方法步骤,其中用于制备聚合物基体的材料或其部分至少部分地呈液体聚集体的状态,并将该液相与颗粒混合。为了促进聚合物与颗粒或成型体的混合操作,可以有利的是如果通过溶解于合适的溶剂或通过熔融而使所述聚合物转化为液体或流体状态。在混合操作后,通过冷却至低于熔化温度和/或通过去除溶剂而固化所述聚合体基体。可选地,与颗粒的混合操作还可在用于产生聚合物基体的原料阶段进行,即与单体或预聚化合物混合。在此情况下,聚合物基体由于聚合反应或交联反应而直接产生在复合材料中。当所述聚合物基体属于热固性材料时,该变例是优选的。在本发明方法的另一实施方案中,将颗粒或成型体与相似的颗粒化聚合物混合。在此情况下,通常通过加热,随着聚合物熔融或至少软化,并粘结所述颗粒,进行结合以形成所述复合材料。
如果本发明的方法包括发泡方法步骤可以是有利的。可机械/物理或化学性地进行发泡。在机械/物理发泡的情况下,空气或气体或气体混合物以气态形式加入粘稠的聚合物组合物中,并且该粘稠的聚合物组合物随后固化,使得引入的空气或气体/气体混合物密闭在聚合物组合物中的气泡中。还可通过将聚合物组合物与一种或多种发泡剂掺混而物理性地产生聚合物泡沫,所述发泡剂在加热下将它们的聚集态从液体或固体转变为气态,并由此使泡沫形成。合适和已知的发泡剂例如是室温下为液体的烃,如戊烷。当本发明组合物包含其它发泡剂时,这些可以是物理或化学发泡剂。出于本发明目的的合适的物理发泡剂是气体,例如液化的CO2,和挥发性液体,例如具有3-5个碳原子的烃,优选环戊烷、异戊烷和正戊烷,氢氟烃,优选HFC 245fa、HFC 134a和HFC 365mfc,氢氟氯烃,优选HCFC 141b,含氧化合物,例如甲酸甲酯和二甲氧基甲烷,或氢氯烃,优选1,2-二氯乙烷。泡沫的化学产生可例如通过在聚合温度下呈气态的聚合反应过程中形成的化合物。一个常规的化学发泡剂例如是水,其在基于缩合反应的聚合反应中形成。除了水,还可使用其它化学发泡剂。在聚氨酯泡沫制造的情况下,例如使用与异氰酸酯反应、并由此排出气体如水或甲酸的那些。
以具有发泡聚氨酯基体的复合材料为例,将更详细地讨论本发明方法的各种形式。发泡聚氨酯通常是高度交联的热固性材料,其不溶于常规溶剂如水、乙醇或丙酮,也不是可熔融的(不分解)。由此,优选在单体和/或预聚化合物的阶段进行与颗粒的混合。用于制造隔热泡沫的聚氨酯体系通常特征在于两种组分(A)和(B),一种组分由具有反应性氢原子的化合物构成,已知是多元醇组分(A),第二组分(B)具有一种或多种异氰酸酯。常规的助剂和辅剂可配制到多元醇组分(A)中或单独计量加入。颗粒或成型体优选与多元醇组分、与异氰酸酯组分、或特别优选地与这些组分的新制反应混合物混合。前两种提及的情况仅适于颗粒部分上的低水平填充和小粒径,由于颗粒和成型体必须在组分(A)或(B)中预分散,并且其后该分散体必须与第二组分充分混合。将颗粒/成型体掺入(A)组分和(B)组分的新制反应混合物中的优选情况允许大粒径颗粒的无难度加工。反应混合物中的颗粒/成型体的引入可在移入模具之前进行,或者在中空模具中加入颗粒/成型体以装填或填充及进行渗透,或者晶粒体被液体的发泡反应混合物发泡包围。为了制造隔热板,还可考虑通过双输送带法的与制造聚氨酯隔热板类似的连续方法。在此情况下,在涂覆聚氨酯反应混合物之前或之后,颗粒/成型体可分散在较低的顶层上,单个颗粒被泡沫包围。在此情况下,所述复合材料通过包括交联的加聚反应固化而形成聚氨酯。
以下更详细地描述常规聚氨酯体系的组成:
对于多元醇组分(A),可使用常用于配制隔热泡沫的化合物,例如聚醚多元醇和聚酯多元醇。聚醚多元醇可通过多元醇或具有氧化烯的胺反应得到。聚酯多元醇优选基于多元羧酸(通常是邻苯二甲酸或对苯二甲酸)与多元醇(通常是二醇类)的酯。
对于(聚)异氰酸酯组分(B),可使用常规用于配制隔热泡沫的化合物,例如4,4′-二苯甲烷二异氰酸酯(MDI)、甲苯二异氰酸酯(TDI)、六亚甲基二异氰酸酯(HMDI)和异佛尔酮二异氰酸酯(IPDI)。特别合适的是具有较高缩合度的MDI及其类似物的混合物,其具有2-4的平均官能度,该混合物已知是“聚MDI”(“粗MDI”)。
以配制系数表示的异氰酸酯和多元醇的合适比例在50-500,优选100-350的范围。该系数在此描述实际用于计算异氰酸酯的异氰酸酯比例(对于与多元醇的化学计量反应)。100的系数表示反应基团为1:1的摩尔比。
对于助剂和添加剂,可使用常规用于配制隔热泡沫的化合物,包括催化剂、泡孔稳定剂、发泡剂、阻燃剂、填料、染料和光稳定剂。
出于本发明目的的合适的催化剂例如是催化胶凝反应(异氰酸酯-多元醇)、发泡反应(异氰酸酯-水)或异氰酸酯的二聚反应或三聚反应的物质。典型实例是胺类如三乙胺、二甲基环己胺、四甲基亚乙基二胺、四甲基己二胺、五甲基二亚乙基三胺、五甲基二亚丙基三胺、三亚乙基二胺、二甲基哌嗪、1,2-二甲基咪唑、N-乙基吗啉、三(二甲基氨基丙基)六氢-1,3,5-三嗪、二甲基氨基乙醇、二甲基氨基乙氧基乙醇和双(二甲基氨基乙基)醚;锡化合物如二月桂酸二丁基锡和钾盐,如乙酸钾和2-乙基己酸钾。合适的用量依赖于催化剂类型,并且基于100重量份的多元醇,通常在0.05重量份-5重量份,或对于钾盐为0.1重量份-10重量份。
合适的泡孔稳定剂例如是表面活性物质如有机表面活性剂,或优选是硅酮表面活性剂(聚醚-聚二甲基硅氧烷共聚物)。常规的聚醚硅氧烷泡孔稳定剂的用量为0.5-5重量份/100重量份多元醇,优选1-3重量份/100重量份多元醇。
所述可发泡的配制物可与作为化学发泡剂的水一起掺混,由于它与异氰酸酯反应,并在过程中释出二氧化碳气体。出于本发明的目的的合适的水量取决于除了水之外是否使用物理发泡剂。在仅为水发泡的情况下,含水量的水平优选为1-20重量份/100重量份多元醇;在另外使用其它发泡剂时,或在减压下进行发泡时,其用量优选降至0.1-5重量份水/100重量份多元醇。已具体描述了合适的物理发泡剂。
对用于建筑物隔热的隔热泡沫要施加防火控制要求,并且优选使其是阻燃性的。原则上,所有常规阻燃剂都合适。优选用作阻燃剂的优选是液体有机磷化合物如无卤有机磷酸酯,例如磷酸三乙酯(TEP),含卤磷酸酯,如三(1-氯-2-丙基)磷酸酯(TCPP)和三(2-氯乙基)磷酸酯(TCEP),或有机膦酸酯如甲烷膦酸二甲酯(DMMP)、丙烷膦酸二甲酯(DMPP),或固体如多磷酸铵(APP)或红磷。其它适于作为阻燃剂的是含卤化合物,例如含卤多元醇,和固体如可膨胀石墨和三聚氰胺。
本发明意义中的常规聚氨酯或聚异氰酸酯隔热泡沫配制物可以产生5-50kg/m3的密度,并具有以下组成:
通过本领域技术人员熟悉的方法,例如在手工混合过程中,或优选使用高压发泡机械,可将本发明的配制物加工成硬质泡沫。
对于密封颗粒的周围发泡的可选方案,还可使用未密封的颗粒,在此情况下,在减压下使用闭孔性硬质泡沫进行整个周围发泡操作。为此,将颗粒放入具有气密性封闭物的中空模具中,该模具与真空泵和高压发泡机的混合机头连接。当中空模具已抽至所需压力时,使用发泡机将液体聚氨酯反应混合物注入模具中。反应混合物进入颗粒晶粒体之间的空腔中,并开始发泡,膨胀的泡沫包封所述颗粒晶粒体。在聚氨酯泡沫固化后,得到了复合材料,其中不但在颗粒空腔,而且在泡沫孔中存在负压。因此,泡沫的机械强度应足够高至承受压差(在内压和外部空气压力之间),而无收缩的迹象。为此,一般所需的泡沫密度将高于常规用于聚氨酯隔热泡沫的密度。用于颗粒的周围发泡的压力优选低于200mbar,更优选低于100mbar-相对于标准压力的压差因此为至少0.8bar,更优选为0.9bar或更大。
其它必需的是发泡剂类型和对负压发泡的量的匹配。除了间歇性模具发泡之外,可考虑在双带法中的隔热板或自由升高的块状泡沫(slab stockfoam)的连续制备方法,整个生产线封闭在负压室中。该生产线的结构可参照由通常在减压下制造软质泡沫中的“VPF法”。
对于另一实例,将更详细地讨论具有发泡的聚苯乙烯基体的复合材料的制造。在此情况下,优选的聚合物基体原料包括聚苯乙烯颗粒,优选经包封的颗粒和掺入的发泡剂。这些可膨胀的聚苯乙烯颗粒与待嵌入的颗粒或成型体混合。随后优选在具有所需几何形状的中空模具中加热颗粒混合物,使聚苯乙烯膨胀而形成泡沫,同时自身粘结,并与嵌入的颗粒粘结,形成内聚性成型体。
优选选择将要使用的颗粒的量和将要使用的聚合物和/或其原料,使得所得复合材料具有上述优选的颗粒质量,和/或具有上述优选的质量比。
本发明的复合材料可特别用作隔热材料。该隔热材料优选用于建筑物、空间、空气、开放的水和/或地面运输工具或冷却或加热系统和组装件的部件的隔热。本发明的复合材料可用作制冷设备和热水储藏器中的隔热材料,这些情况下的优点是,它们可直接在待填充的空腔中制备。用于建筑目的的型材,例如窗框或门框、卷帘框部件、车库门等的填充也适用。此外,本发明的复合材料可用于对管线(例如局部和区域加热管线)隔热。
本发明的相应制品的区别特征在于它们包含本发明的复合材料。
在以下给出的实施例中,本发明基于示例性进行描述,而不意图将本发明限制在实施例中详述的实施方案中,本发明的保护范围从说明书和权利要求整体来看是清楚的。
实施例:
实施例1:颗粒的制备
将80重量%的200(Evonik Industries AG的热解法二氧化硅,BET表面积为200m2/g)、15重量%的AROSPERSE 15(Orion EngineeredCarbons的热裂法炭黑)和5重量%的玻璃纤维(玻璃纤维slither,约12mm的纤维长度)充分混合。将0.6g部分的该混合物转移到直径为2cm的筒形压模中,通过水压机压制形成每个高度为1cm的小片。小片的密度约为200kg/m3。
实施例2:抽真空颗粒的密封
使用敷金属的片材(TOYO的多层层压片,具有PET外层、铝阻隔层和PE内层),通过将小片放置在该片材的两层之间而包封实施例1中制造的小片,然后以环状方式围绕小片将两个层体热焊接。在环状焊缝中,小隙缝仍开放,通过管子接入油封的旋转滑阀真空泵。在真空泵的协助下,将小片抽真空10分钟,然后在真空下焊接膜中的开口,由此将小片以气密形式密闭。切除膜的突出边缘,直至焊缝。
实施例3:从密封的颗粒和发泡的聚氨酯基体制造复合材料
所使用的聚合物基体是根据下表1的硬质聚氨酯泡沫配制物。

在手工混合的步骤中进行聚氨酯的发泡操作。将多元醇、胺催化剂、水、泡沫稳定剂和发泡剂称重到烧杯中,并用板式搅拌器(6cm直径)以1000rpm混合30秒。再次称重以确定在混合过程中挥发的发泡剂量,并再加入该量。然后加入MDI,并使用所述搅拌器在3000rpm下将反应混合物搅拌5秒,然后立即转移至在45°C下恒温、尺寸为50cm ×25cm×5cm、衬有聚乙烯膜的铝模具中。在此所使用的泡沫配制物的量为高于至少填充模具所需量的15%。10分钟后,将泡沫板脱模。使用带锯从该板上锯下尺寸为50cm×25cm ×0.5cm的薄片。将该薄片放在再次衬有聚乙烯膜的铝模具的底座上,并将如上制造并真空密封的小片在薄片顶部放置三层,各层相互紧密放置。以对于第一发泡操作的相同方式,通过搅拌再次制备聚氨酯反应混合物,然后打开模具盖子,并将其倒在小片上,再将盖子立即闭合。经过10分钟固化时间后,将完成的复合材料脱模。
用带锯将所得的复合材料板切成20cm×20cm×5cm的尺寸,然后使用Hesto HLC-A90导热率仪测定该样品的导热率。测试值为15.8*10-3W*m-1*K-1。该值远低于硬质聚氨酯泡沫的导热率。为了对比,测量使用相同配方制造的硬质聚氨酯泡沫板,但没有嵌入的颗粒。它的导热率为22.5*10-3W*m-1*K-1。
实施例4:在负压下使用硬质聚氨酯泡沫包封经密封的颗粒的复合材料的制造
所用聚合物基体是依据下表2的硬质聚氨酯的泡沫配制物。

使用具有MK12/18ULP-2KVV-G-80-I混合机头的KraussMaffei RIM-StarMiniDos高压发泡剂进行聚氨酯发泡步骤。称量出多元醇、催化剂、水和泡沫稳定剂,彻底混合,并将混合物转移到该机器的工作容器中。在35°C下加热原料-多元醇混合物和异氰酸酯,对于多元醇压力为130bar,对于异氰酸酯压力为140bar,总出料速度为200g/s。将在45°C下恒温、尺寸为50cm×25cm×5cm、还配有具有中心倒入孔的气密性密闭盖子和用于真空泵的侧边连接(由筛子防止泡沫渗透)的铝模具使用聚乙烯膜内衬,并密封,将混合机头以气密方式放入倒入孔中,使用具有真空控制器的膜式真空泵抽真空至200mbar。通过发泡系统向模具中注入聚氨酯反应混合物,反应混合物的量高于至少填充模具所需量的15%。10分钟后,将泡沫板脱模。使用带锯从该板上锯下尺寸为50cm ×25cm×0.5cm的两个薄片。将一个薄片放在再次衬有聚乙烯膜的铝模具的底座上,并将如上制造并且未真空密封的小片在薄片顶部放置三层,各层相互紧密布置。用双面粘合胶带将第二薄片连至模具盖子,并将倒入孔切除。将模具封闭,每个抽真空10分钟地进行3个循环,并用二氧化碳通风。此后再次抽空至200mbar后,在10分钟后,以对于第一次发泡操作相同的方式,将聚氨酯反应混合物注射。再经过10分钟固化时间后,将完成的复合材料脱模。
用带锯将所得的复合材料板切成20cm×20cm×5cm的尺寸,并使用Hesto HLC-A90导热率仪测定样品的导热率。测试值为17.9*10-3W*m-1*K-1。

2.权利要求1的复合材料,其特征在于所述负压低于500mbar,优选0.001-200mbar。
3.权利要求1或2的复合材料,其特征在于通过阻隔物将所述空腔相对于周围环境封闭,所述阻隔物由玻璃状化合物或塑料-金属复合材料构成。
4.权利要求1-3之一的复合材料,其特征在于所述聚合物基体是闭孔性聚合物泡沫基体。
5.权利要求4的复合材料,其特征在于所述聚合物泡沫基体是硬质聚氨酯泡沫或聚异氰酸酯泡沫。
6.权利要求1-5之一的复合材料,其特征在于所述颗粒基本上从BET表面积大于5m2/g、更优选50m2/g-1000m2/g(按照ISO 9277)的材料制造。
7.权利要求1-6之一的复合材料,其特征在于所述颗粒基本上由热解法二氧化硅或沉淀法二氧化硅的压实粉末构成。
8.制备权利要求1-7之一的复合材料的方法,其特征在于将用于制造聚合物基体的材料与颗粒混合,所述颗粒具有至少一个相对于周围环境封闭的空腔,且其中存在相对于标准气压呈1bar(100kPa)的负压,以及从该混合物产生所述颗粒嵌入其中的聚合物基体。
9.权利要求8的方法,其特征在于通过向开孔性多孔颗粒施加负压、以及为它们布置不透空气或不透气体的阻隔层而产生所用的颗粒。
10.制备权利要求1-7之一的复合材料的方法,其特征在于向未包覆的开孔性多孔颗粒施加负压,并在这些条件下将其嵌入聚合物基体中,所述聚合物基体气密性地包封嵌入的颗粒,并且当所述复合材料在暴露于标准大气压力时保持颗粒空腔中的负压。
11.权利要求8-10之一的方法,其特征在于用于制造聚合物基体的一种或多种材料是聚合物或聚合物的混合物,或是用于产生一种或多种聚合物的反应物。
12.权利要求8-11之一的方法,其特征在于其包括发泡的方法步骤。
13.权利要求1-7之一的复合材料作为隔热材料的用途。
14.权利要求13的用途,其特征在于所述隔热材料用于使包括窗、门和卷帘框的建筑隔热,用于使空间、空气、开放水和/或陆地运输工具隔热,用于使管道隔热,或者用于使冷却或加热设备或组件的部件、制冷设备、热水/冷却剂存储器、泳池覆盖物和泳池隔热系统隔热。
15.制品,其特征在于它包括权利要求1-7之一的复合材料。
