要求的是,施涂修补基面涂层(washcoating)或催化剂涂层造成的热膨胀系数上升不超过10×10-7/℃(在1000℃下测定),在该温度下测定的涂覆的过滤器的热膨胀系数不超过25×10-7/℃,以便保持过滤器的耐热冲击性能。此外,在对过滤器进行再生以除去俘获的颗粒物以后,在尾气的空速最高达150,000hr-1时具有催化作用的过滤器的气体渗透性应足以保持低于8kPa的压降。
发明的内容
本发明提供一种掩蔽或“钝化”多孔陶瓷体细孔结构的方法,所述多孔陶瓷体可用作催化剂涂层或修补基面涂层的载体,所述涂层能防止热膨胀系数上升同时不会使涂覆催化剂或修补基面涂层的载体的孔隙度或气体渗透性发生不可接受的恶化。因此,所述方法能防止催化剂或修补基面涂层闯入载体的细孔结构或不可接受地封闭敞开的壁孔结构,同时仍能使催化剂或修补基面涂层很好地分布在陶瓷壁上或陶瓷壁中。
因此,本发明的第一方面提供一种在施涂催化剂或催化剂载体涂层之前底涂多孔陶瓷催化剂载体的方法,它包括向所述载体施涂液体混合物的涂层,形成涂覆的载体,所述液体混合物包括至少一种选自聚乙烯醇/乙烯基胺共聚物、聚乙烯醇/乙烯基甲酰胺共聚物和明胶的涂料。随后干燥形成的涂层,在载体上形成一层涂料,它与常规的催化剂涂层和修补基面涂层制剂相容,并且是足够稳定的以阻挡催化剂液体或修补基面涂料液不合需求地渗入陶瓷载体的细孔结构。
本发明另一方面提供一种承载选自聚乙烯醇/乙烯基胺共聚物、聚乙烯醇/乙烯基甲醛共聚物和明胶的涂料的多孔陶瓷体,例如陶瓷催化剂载体。可对带有这种涂层的陶瓷催化剂载体进行处理,使用常规方法在该载体上施涂催化剂涂层或修补基面涂层,而不会不可接受地提高催化剂载体的热膨胀系数或降低其气体渗透性。
在实施本发明方法时,较好在液体涂料混合物中加入化学交联剂,该交联剂可例如在干燥过程中发挥作用以促进所述共聚物或明胶的交联。带有化学交联涂层的催化剂载体也与常规的涂料或修补基面涂料制剂呈现良好的涂覆相容性,同时该交联的涂层在涂覆催化剂或修补基面涂料的过程中呈现改进的抗溶解性。因此,交联的涂层能更有效地保护陶瓷载体,使之不发生热膨胀系数上升和气体渗透性下降。
本发明涂覆方法的另一个有用的改进是在将涂料混合物施涂至陶瓷载体上以前调节所述涂料混合物的pH值。将这些共聚物或明胶的液体混合物调节至pH值为3-10在工艺上的优点在于经钝化的部分对通常酸性的修补基面涂料或催化剂涂料制剂的pH值的影响最小。
尽管本发明带有底涂层或钝化涂层的多孔陶瓷催化剂载体在制备催化剂涂层和催化剂载体修补基面涂层方面具有显著的优点,但是该方法特别改进了由选自堇青石和钛酸铝的陶瓷组成的催化剂载体的涂覆特性。也可对陶瓷(例如碳化钙)进行处理,但是用堇青石和钛酸铝陶瓷制造透壁催化剂载体和壁流催化剂过滤器的优点在于其可得到非常低的热膨胀系数,这种低热膨胀系数至少部分是由于该陶瓷基质大量的微裂缝造成的。本发明方法对于保护这种微开裂的陶瓷,不发生热膨胀上升(由陶瓷涂覆或修补基面涂覆方法引起)尤其有效,另外,本发明方法有助于在具有选择性堵塞构造的催化剂载体(如壁流过滤器那样)中保持高的气体渗透性。
发明的详细描述
聚乙烯醇/乙烯基胺共聚物(PVOH/VAM)、聚乙烯醇/乙烯基甲酰胺共聚物(PVOH/VF)或明胶(gelatin)特别适合在多孔陶瓷催化剂载体材料上形成防渗涂层(barrier coating),因为它们与常规的修补基面涂料和催化剂涂料和涂覆方法高度相容。这些涂料形成能完全渗透多孔微开裂的陶瓷物质孔结构的具有相对低粘度的水溶液或悬浮液。另外,干燥的涂层是亲水性的,因此可容易地用这种修补基面涂料和催化剂涂料制剂湿润,从而不会干扰这种制剂在催化剂载体上的分布。可使用常规的方法将适量的修补基面(催化剂)物质沉积在干燥的防渗涂层上。
可使用上面所述的各种共聚物和明胶溶液。适用的明胶有衍生自例如牛皮、牛骨、猪皮和鱼皮的材料。所述明胶可以是A型或B型,并具有任意的白化值(Bloom value)。较好是低离子含量(例如照相明胶级)的明胶。更好是低或零白化值的明胶,因为在溶解或加工过程中它们无需加热。最好的明胶是购自美国Norland Products Inc,Cransbury,NJ的高分子量鱼明胶。
能够形成可流动的水性防渗涂料液的PVOH/VAM和PVOH/VF共聚物可以各种分子量市售购得。尤其合适的是分子量为30,000-140,000的市售共聚物。可改变共聚物中乙烯基胺或乙烯基甲酰胺的含量以满足具体用途的要求。市售共聚物的具体实例包括购自Erkol,S.A.,Tarragona,ES的ErkolTM M6、M12、M6i和M12i共聚物。
尽管是非必要的,但是在修补基面涂层或催化剂涂层遇到的条件会使防渗涂层发生有害的相互作用的情况下,可向这种液态防渗涂料制剂中加入化学交联剂。当向所述液体聚合物溶液中加入交联剂时,在干燥过程中该交联剂会使聚合物发生交联,明显降低干燥涂层的水溶性。低的水溶性降低了修补基面涂覆过程中防渗涂料发生迁移的可能性,例如共聚物被萃取由防渗涂层进入修补基面涂层或催化剂涂层,导致催化剂效力下降。同时,可使在修补基面涂覆或催化功能化的过程中共聚物从陶瓷的微孔穴或微开裂区溶出,造成颗粒侵入的可能性降至最小。
合适的交联剂是带有这样的官能团的试剂,该官能团可与底涂层钝化明胶或共聚物上的一个或多个官能团发生反应。特别合适的是这样的试剂,它在钝化涂料液沉积在多孔陶瓷基材上以前不发生交联。能掺混在一起以单组分形式储存的交联剂和底涂层防渗涂料制剂是有利的,但是共聚物和交联剂分开储存并在需要时进行混合的双组分制剂也是合适的。
特别合适的交联剂是含有两个或多个官能团的试剂,该官能团能在使用条件下与底涂层明胶或共聚物防渗材料发生反应。在明胶基防渗涂料制剂的情况下,该交联剂应包括能与蛋白质聚合物链上的羧基、氨基、醇和酚官能团发生反应的基团,而在PVOH/VAM共聚物制剂的情况下,该交联剂应能与侧接的羟基和氨官能团有效反应。
有机共聚物交联剂的例子包括,但不限于,多官能碳二亚胺、醛、酸酐、环氧化物、亚胺盐(imidate)、异氰酸酯、三聚氰胺-甲醛、表氯醇、2,5-二甲氧基四氢呋喃和2-(4-二甲基氨基甲酰基吡啶基)乙烷-1-磺酸盐(2,4-dimethylcarbomoyl-pyridino)ethane-1-sulfonate)。较好的市售交联剂是多官能碳二亚胺物质,例如购自日本Nisshinbo Industries Inc.Chiba的CarbodiliteTMV-02、V-02-L2、V-04、E-02和E-03A的碳二亚胺。用于这些共聚物的无机交联剂包括氧氯化磷、四丁醇钛、碳酸锆铵等。
用于明胶基防渗涂料溶液的最有效的交联剂是乙二醛基交联添加剂。合适的市售材料的例子包括购自Bercen,Inc.Cranston,RI,USA的BersetTM 2506、2125、2155和2700。
上述明胶和共聚物基防渗涂料制剂最有利的是,在常规的修补基面涂层或催化剂涂层在不超过约550℃温度下的煅烧步骤中,可将这些涂料制剂完全烧去。另外,共聚物的分解副产品(如气态胺、氨和碳和氢的氧化物)和明胶的分解副产品(通常为碳化物质)对催化剂和修补基面涂层是无害的。更重要的是,所述共聚物和/或明胶涂料及其释放副产品是基本不含氯的,避免对基材和催化剂(如部分现有的防渗涂料那样)产生可能的腐蚀。
如前面所述,PVOH/VAM、PVOH/VF和明胶共聚物容易溶解在水中。但是为了将共聚物或明胶涂层对随后施涂的修补基面涂料或催化剂制剂的pH影响降至最小,在大多数情况下需要将溶液的pH调节至3-8的范围,在可容易地通过向溶液中加入酸来实现。由于聚合物和明胶溶液具有相对低的粘度,因此可容易地借助浸泡或真空浸透将其施涂至多孔陶瓷基材上。
下面将说明本发明涂覆多孔陶瓷催化剂基材的合适的材料和方法的说明性例子。施涂并评价涂层性能的通用方法如下:
试样制造步骤
如下制得PVOH/VAM溶液:先将选定量的去离子水称入一个带有盖子的玻璃容器,该盖子具有一个开孔以容纳不锈钢混合器的转轴并用于向混合物中加入干组分,但是经适于在搅拌过程中使之蒸发最小。
边以600rpm搅拌边向该容器中以涡流旋转的水中计量加入选定的PVOH/VAM或PVOH/VF粉末。随后将该容器浸入一个在85℃加热的油浴中,接着将混合速度调高至1000rpm。持续混合2小后立即边加热边透过纸巾过滤混合物以除去不溶物,并冷却至室温。
加入浓硝酸将形成的混合物的pH调节至7左右,在需要交联的防渗涂层的情况下向该混合物中计量加入选定的化学交联剂。边在600rpm的混合速率下搅拌边将交联剂加入涡旋的混合物中,混合持续2分钟直至得到均匀的混合物。
采用相同的制备方法制得明胶涂料溶液,但是无需加热混合物以溶解明胶或过滤明胶混合物。任选地可在储存前加入防腐剂(例如加入0.2%购自ISPCorporation,Wayne,NJ,USA的Germaben IITM防腐剂)以稳定明胶溶液。
用高压空气吹扫用于评价制得的防渗涂料液效果的陶瓷蜂窝体催化剂基材以除去灰尘,随后称重。选定的试样是钛酸铝组合物,它主要是钛酸铝结晶相和碱土长石。该蜂窝体的管道密度约为46室/cm2,管壁厚约为0.3mm,壁的孔隙度约为50体积%,具有高气体渗透率。该蜂窝体的评价线热膨胀系数(CTE)约为8×10-7/℃(在约1000℃下测定)。
将各个试样浸入制得的共聚物或明胶溶液中,在这些基材的管壁上沉积均匀的防渗涂层,将该试样和溶液抽真空1分钟,随后撤除真空。再将该抽真空和撤除真空循环重复2次,随后倒去过量的涂料液,用高压空气吹扫涂覆的基材,随后称重。在热空气烘箱中在100℃将该称重的涂覆试样干燥过夜,随后再次称重以测定获得的干涂层量。
用常规的氧化铝修补基面涂覆方法处理所述涂覆防渗涂层的试样,以评价在保持低热膨胀系数和高气体渗透性方面的效力。将所述涂覆防渗层的试样浸泡在购自Nyacol Corporation,Ashland,MA,USA的NyacolTM AL-20的胶体氧化铝修补基面涂料液中,将该试样和溶液抽真空1分钟,随后撤除真空,用高压空气吹扫以除去过量的修补基面涂料。
称重该经修补基面涂覆的试样,在热空气烘箱中在100℃干燥过夜,再次称重以测定干的修补基面涂层的重量。随后按如下顺序对其实施修补基面涂层煅烧步骤:以1.6℃/min将其加热至550℃,在550℃保温3小时,随后以1.6℃/min冷却至室温。一天后对试样再次称重以测定在除去防渗涂层后烧结的修补基面涂层的残留量,随后对其车辆热膨胀系数和经修补基面处理后造成的流气压降。
PVOH/VAM和PVOH/VF共聚物防渗涂层的第一轮试样的部分结果列于下表1。表1中给出的是各个受试试样的初始(干)陶瓷基材重量;用于处理试样的钝化涂料组成(给出的聚合物浓度是水中共聚物的重量百分数);干燥后试样上钝化涂层的涂覆量(涂覆在试样上的共聚物的重量百分数);干燥并煅烧修补基面涂层后的修补基面涂层的涂覆量(每升蜂窝体本体体积的克数)和测定的经修补基面涂层涂覆的陶瓷载体的热膨胀系数。

这些M系列的共聚物的平均分子量为80-140,000amw。这些具体的钝化溶液均不含交联剂。

由表1给出的数据可见,在不使用钝化涂层的实施例1,多孔陶瓷催化剂基片的修补基面涂层会造成CTE急剧上升,而PVOH/VAM和PVOH/VF共聚物钝化涂层可基本保护基材不发生这种热膨胀(实施例2-5)。
下表1A给出了部分相对较稀的明胶溶液在保护基材免遭修补基面涂层造成的CTE升高的效力。在表1A中作为试样钝化涂层的明胶是购自Gelita USA,SiouxCity,IA,USA的Gelita Photo Bone Gelatin,Type 8669的明胶。如表1A所示,在修补基面涂覆前使用数种不同的干燥处理方法涂覆钝化涂层,但是在各种情况下干燥的明胶涂层均是亲水性的并容易湿润。因此随后施涂的水基氧化铝修补基面涂料液可容易地渗透并湿润该涂覆明胶的陶瓷基材。有利的是,该干燥的明胶涂层具有相对小的室温水溶性,因此很少具有被萃取至修补基面涂料(催化剂涂料)中。
明胶溶液的一个重要的优点是即便在相对低的涂料浓度下其阻断作用也优于许多现有的微裂缝防渗涂层。包括1-3重量%明胶的溶液可将0.2-7%的明胶沉积在50%开孔孔隙度的陶瓷基片上,在许多情况下该沉积量是能提高良好保护防止CTE上升的量,在基面修补涂层或催化剂煅烧步骤中还可容易地将其除去。

由表2的数据可见,交联的共聚物和明胶钝化涂层也能防止经基面修补涂覆的试样发生CTE飚升,并可将经基面修补涂覆的试样的压降保持在等于或小于未涂覆过滤器压降的2倍。同时,得到的基面修补涂层的涂覆量≥40g/L或更高。由表2中试样3-1至3-3可见,在钝化涂料中提高共聚物或明胶的浓度可进一步防止CTE和压降上升,但是浓度的上升一般应相应地提高交联剂的浓度。否则会损失部分基面修补涂层的粘性。
由试样4-1至4-3可见,显著提高交联剂的浓度可很好地防止CTE和压降上升,同时仍可得到良好的基面修补涂层的涂覆量。
下表3给出了钝化混合物的其它例子,说明共聚物、明胶和交联剂比例的进一步变化。表中给出共聚物和明胶组合形成的混合系统。

上面的试样6-1至6-3说明不同的交联剂组成和pH值对涂料钝化效果的影响,而试样6-4显示交联剂组成随明胶钝化物质而变化。试样7-1和7-2说明在明胶体系中使用高的交联剂和钝化物质的浓度,而试样7-3至7-5说明含PVOH/VAM涂料液(共聚物与交联剂的重量比恒定)的较好组成范围。较适合的制剂是试样7-4使用的,但是具有稍高的钝化共聚物浓度(例如8.5重量%共聚物E)。
试样8-1和8-2说明具有高明胶含量的涂料液,试样8-2使用的涂料液是优选的明胶基涂料液。试样8-3和8-4说明使用与其它制剂相比具有更高分子量和/或更低胺含量的PVOH/VAM共聚物,而试样8-5说明具有高含量PVOH/VAM聚合物的涂料制剂。表中例如最后三个制剂具有较低的交联剂浓度,因为在这些具体的聚合物浓度下交联剂和这些聚合物会有些不相容。

Claims (8)
1.一种在施涂催化剂或催化剂载体涂层之前底涂多孔陶瓷催化剂载体的方法,它包括如下步骤:
向所述载体施涂液体混合物的涂层,形成涂覆的载体,该液体混合物包括选自聚乙烯醇/乙烯基胺共聚物、聚乙烯醇/乙烯基甲酰胺共聚物和明胶的至少一种涂料;和
干燥所述涂层。
2.如权利要求1所述的方法,其特征在于所述液体混合物还包括交联剂。
3.如权利要求2所述的方法,其特征在于所述交联剂包括一种或多种选自多官能碳二亚胺、醛、酸酐、环氧化物、亚胺盐、异氰酸酯、三聚氰胺-甲醛、表氯醇、2,5-二甲氧基四氢呋喃和2-(4-二甲基氨基甲酰基吡啶基)乙烷-1-磺酸盐、氧氯化磷、四丁氧基钛和碳酸锆铵锆铵的交联剂。
4.如权利要求1所述的方法,其特征在于所述液体混合物的pH为3-8。
5.一种多孔陶瓷催化剂载体,它带有钝化涂层,该钝化涂层的材料选自聚乙烯醇/乙烯基胺共聚物、聚乙烯醇/乙烯基甲酰胺共聚物和明胶。
6.如权利要求5所述的催化剂载体,其特征在于所述涂层材料是化学交联的。
7.如权利要求5所述的催化剂载体,其特征在于,它含有选自堇青石、钛酸铝和碳化硅的陶瓷组合物。
8.如权利要求5所述的催化剂载体,其特征在于,其具有壁流过滤器的结构。
