Procédé de fabrication de produits micro-poreux
La présente invention a pour objet un procédé de fabrication de produits micro-poreux.
Ce procédé est caractérisé en ce que l'on façonne un mélange homogène comprenant une substance thermoplastique, une matière solide finement divisée, destinée à amener la formation de pores, un solvant de la substance thermoplastique impropre à altérer ladite matière solide et un liquide pratiquement inerte à l'égard de la substance thermoplastique et non miscible, avec ledit solvant, on élimine le solvant des produits façonnés, puis, par un traitement comprenant une extraction à l'aide d'un liquide, on élimine en même temps la matière solide finement divisée, destinée à amener la formation de pores et ledit liquide inerte, de façon à obtenir un produit microporeux.
Cette invention constitue une amélioration ou une modification de l'invention faisant l'objet du brevet suisse N 240650.
Le choix de la matière pour la formation des micro-pores est limité par le fait que ladite matière doit pouvoir exister sous forme d'une poudre impalpable et homogène et qu'elle doit, d'autre part, se prêter facilement à un processus de lixiviation ou de lessivage pour l'extraire des produits façonnés. Le prix de revient et la technique de fabrication sont également des facteurs déterminants.
L'invention repose sur la constatation que l'enrobage des grains de la substance destinée à former les pores dans la matière thermopias- tique peut être contrôlé et la micro-porosité du produit fini augmentée par la présence d'un liquide inerte à l'égard de la matière thermoplastique et non miscible avec son solvant. Cet adjuvant liquide est extrait au cours de l'opération de lixiviation subséquente. De nombreux liquides se prêtent à l'usage susmentionné. Les plus accessibles sont l'eau et les alcools polyvalents, tels que le glycol éthylénique, le glycol propylénique et la glycérine. I1 suffit d'une très petite proportion d'un liquide de ce genre dans la pâte pour accroître la perméabilité du produit fini.
L'adjonction à la pâte d'un tel liquide est particulièrement avantageuse lorsque les particules destinées à former les pores sont constituées par un sel, tel que le chlorure de sodium. En effet, si l'on fait usage d'un sel de ce genre pour former les pores, il ne peut être question de produire un gonflement de ces particules, comme cela se pratique lorsque lesdites particules sont constituées par de l'amidon. Dans cette alternative, on risque bien de ne pas pouvoir extraire entièrement par lixiviation les grains de sel enrobés dans la matière plastique.

A la fig. 1, la substance pulvérisée destinée à constituer les pores 1 est représentée schématiquement, les grains étant dispersés et entièrement enrobés dans la substance thermoplastique 2.
A la fig. 2, ladite substance pulvérisée destinée à constituer les pores de la matière thermoplastique 2 est montrée après adjonction d'un liquide 3 qui ne se mélange pas avec les substances en présence. Ce liquide 3 se présente dans la figure sous forme de gouttes qui parviennent effectivement à créer une discontinuité dans la matière thermoplastique et rompre ainsi l'enrobage des particules solides qui s'y trouvent. Cet artifice de fabrication facilite le lessivage ou la lixiviation de la substance employée pour former des pores, car elle met en communication tous les pores, par une série de capillaires dont la section et la position correspondent aux positions et aux dimensions des petites gouttes du liquide adjuvant non miscible. Celui-ci sera également éliminé du produit fini dans la phase de lessivage.
Voici un exemple d'exécution du présent procédé : on mélange 100 parties en poids de chlorure de polyvinyle non plastifié à 700 parties de chlorure de sodium pulvérisé, à 200 parties de méthyl-cyclohexanone et enfin à 25 parties de glycérine. Le malaxage de ces matières est réalisé à environ 1000 C dans un récipient fermé. Cette opération dure environ deux heures. La pâte qui en résulte est transférée dans un alimentateur à vis hélicoïdale d'où elle ressort pressée en feuille d'environ 2,5 mm d'épaisseur; elle est immédiatement ramenée par calandrage à environ 0,5 mm d'épaisseur. Le méthyl-cyclohexanone est éliminé par évaporation ; le produit est ensuite traité par lixiviation à l'eau, bouillante de préférence, pour en extraire les particules de sel et la glycérine. Pour terminer, le produit est séché.
Si l'on utilise due l'eau comme liquide non miscible avec le solvant organique de la matière thermoplastique, on ajoutera 50 parties d'eau à la place des 25 parties de glycérine prévues précédemment. I1 n'y aura pas d'autres modifications à la mise en oeuvre du procédé. Certes l'eau agit comme solvant sur la substance utilisée pour la formation des pores, pour autant que ladite substance est soluble dans l'eau, ce qui est évidemment le cas lorsqu'il s'agit de chlorure de sodium. Néanmoins, utilisée dans les proportions stipulées, l'eau n'exerce aucune action indésirable sur la qualité du produit fini. Quoi qu'il en soit, on donne la préférence aux liquides à point d'ébullition élevé, du fait que lorsqu'on utilise de l'eau il se produit des pertes de liquide par évaporation dans la phase de malaxage et d'homogénéisation.
L'amélioration dans la perméabilité du produit fini, réalisée grâce à l'utilisation d'un liquide inerte non miscible au solvant que l'on mélange à la pâte, peut être très appréciable.
Elle variera dans une certaine mesure selon la quantité de liquide utilisé. Dans l'exemple susmentionné, où il était question de 25 parties de glycérine, la perméabilité sera, pour fixer les idées, équivalente à 100. Si l'on emploie 15 parties de glycérine, la perméabilité du produit fini ne sera que de 25. Avec 10 parties de glycérine, on obtiendra une perméabilité relative de 8. Sans glycérine du tout, la perméabilité à l'air du produit fini serait pratiquement nulle.
Un autre avantage de l'adjonction d'un liquide inerte et non miscible réside dans le fait que l'opération de lessivage s'en trouve accélérée dans une forte proportion.
L'amidon est une matière convenable pour obtenir un degré satisfaisant de micro-porosité du produit fini. L'avantage de l'amidon réside également dans le fait que toutes les qualités d'amidon, y compris l'amidon de maïs, sont constituées de particules pratiquement de même grosseur. Ceci permet donc la fabrication d'un produit micro-poreux dont les pores ont tous pratiquement les mêmes dimensions. Ce détail a son importance, car la circulation d'un flux liquide ou gazeux dans un produit dont les pores sont réguliers se répartira sur toute la surface du matériel. En revanche, si le matériel comporte des pores larges et des pores minuscules, ceux-ci ne fonctionneront pratiquement pas.
Ce n'est certes pas facile de préparer des particules de sel qui soient de même grosseur.
Le broyage de cette matière donne des particules dont la dimension varie fortement. I1 est donc indispensable, dans ce cas, de mettre en oeuvre un processus compliqué pour séparer et classifier ces particules, de telle sorte que les particules les plus grossières en sont éliminées et, cas échéant, rebroyées. Malgré cette précaution, on obtiendra en définitive des particules de diamètre encore très variable. Les plus grosses seront approximativement vingt fois plus volumineuses que les petites.
De très bons résultats, en revanche, ont été obtenus par pulvérisation et séchage immédiat d'une solution aqueuse de sel. Par exemple, on fait couler une solution à 25 O/o de chlorure de sodium sur un disque métallique animé d'un mouvement giratoire, qui projette la solution saline en gouttes minuscules dans un espace fermé, chauffé à l'air chaud. L'eau de la goutte est immédiatement évaporée en laissant un résidu de sel constitué de particules impalpables. En opérant dans de bonnes conditions, on obtient des particules dont le diamètre varie entre 0,02 mm et 0,05 mm. Les quelques particules plus grossières qui se trouvent malgré tout mélangées aux autres sont éliminées par tamisage sur un tamis de fils de soie de 150 mailles. Ce tamisage permettra d'éliminer toutes les particules dont le diamètre est supérieur à 0,1 mm.
Il est nécessaire, dans bien des circonstances, de conférer une certaine élasticité et extensibilité au produit fini. On ajoutera dans ce cas une matière plastifiante à la pâte. Dans le mélange donné ci-après, à titre d'exemple, on ajoute du dibutyl-phtalate comme plastifiant du chlorure de polyvinyle. Ce plastifiant se trouve encore dans la pâte après évaporation du méthyl-cyclohexanone et après lessivage du sel et de la glycérine

Mais il est préférable d'utiliser un plastifiant non migrateur, eu égard à la très grande porosité du matériel fini. En effet, un plastifiant du type dibutyl-phtalate, par exemple, aura toujours la tendance de s'écouler du mélange en cours de fabrication, par exsudation.
Le cébaçate de polypropylène n'offre par contre pas cet inconvénient. I1 doit être mélangé à la pâte dans un malaxeur chauffé à la vapeur à la température de 950 à 1000 C.
L'opération dure environ deux heures. Dans ce cas, on utilisera la glycérine comme liquide inerte non miscible. Formule de mélange, à titre d'exemple

D'autres substances thermoplastiques que le chlorure de polyvinyle peuvent être utilisées soit, par exemple, certains polymères résultant de la polymérisation d'halogénure de vinyle avec d'autres monomères éthyléniques, du type CH, =Ci
On peut citer, à titre d'exemple les copolymères obtenus à partir des chlorures de vinyle et de vinylidène.
Si le produit micro-poreux doit avoir une certaine élasticité et extensibilité, on constatera que la plasticité interne résultant de la structure propre au copolymère est un avantage qui permet de diminuer la proportion de plastifiant normalement nécessaire à la fabrication.
Le caoutchouc est un matériel essentiellement thermoplastique, pour autant, cependant, qu'il n'est pas encore vulcanisé. I1 peut être utilisé en tant que matière thermoplastique dans le procédé selon l'invention. Ainsi, une pâte constituée par un mélange de caoutchouc, d'agents vulcanisants, de particules fines pour constituer les pores du produit fini d'un solvant pour le caoutchouc et d'un liquide inerte et non miscible, tel que la glycérine, pourra être moulé à volonté, avant l'évaporation du solvant. Lorsque le mélange en question se trouvera dans la phase qui permet l'élimination subséquente des particules fines qu'il contient, on le soumettra à un traitement de vulcanisation, à la température de 1400 C, par exemple. Ce traitement d'une durée de quatre heures sera suivi de l'élimination de la glycérine et desdites particules.
Exemple d'application du présent procédé à la fabrication de feuilles de caoutchouc micro-poreux : on mélange 10,350 kg de caoutchouc naturel avec 45 kg d'amidon de maïs, 2,835 kg de soufre, 180 gr de diphényle guanidine et, enfin, 225 gr d'oxyde de zinc.
Le mélange se fait dans un malaxeur à cylindres. Une fois homogénéisée, la pâte est transférée dans un second mélangeur où l'on y ajoute 13,500 kg de méthyl-cyclohexanone, ainsi que 5 parties de glycérine. Un condensateur à reflux est ajusté à ce deuxième mélangeur qui est maintenu à la température de 600 C. La pâte malaxée est ensuite transférée dans un dispositif à vis hélicoïdale d'où elle sort pressée en feuilles de 0,5 mm d'épaisseur environ. Le solvant est ensuite éliminé dans une chambre chaude à la température de I 000 C. La feuille qui en sort est débitée en morceaux. Une feuille de papier est intercalée entre deux feuilles du produit micro-poreux avant de les passer à l'autoclave de vulcanisation.
Après la vulcanisation, les feuilles sont traitées pendant une heure par une lessive d'hydrate de soude à 1 o/o et à 100 C, traitement qui est suivi d'un lessivage de 30 minutes, à l'eau bouillante. Pour terminer, les feuilles sont séchées à environ 600 C. Le mélange donné ci-dessus à titre d'exemple, ainsi que les phases de fabrication décrites, sont destinés à convertir le caoutchouc en ébonite. I1 est évident que l'on pourra obtenir un produit fini d'une plus grande élasticité, en réduisant la proportion relative des vulcanisateurs ajoutés au mélange, ainsi que la durée de la vulcanisation.
Dans les exemples susmentionnés, il a été question de la méthyl-cyclohexanone comme solvant. D'autres solvants, tels que Fisopho rone, pourront également être utilisés.
Les principales applications des produits micro-poreux ainsi obtenus sont la fabrication de cloisons intérieures de batteries d'accumulateurs, de diaphragmes de filtration et de coussinets absorbants (pour encreurs de tampons, par exemple).
Manufacturing process for micro-porous products
The present invention relates to a process for manufacturing micro-porous products.
This process is characterized in that a homogeneous mixture is formed comprising a thermoplastic substance, a finely divided solid material intended to induce the formation of pores, a solvent for the thermoplastic substance unsuitable for altering said solid material and a practically inert liquid. with respect to the thermoplastic and immiscible substance, with said solvent, the solvent is removed from the shaped products, then, by a treatment comprising extraction with the aid of a liquid, the finely solid matter is removed at the same time divided, intended to bring about the formation of pores and said inert liquid, so as to obtain a microporous product.
This invention constitutes an improvement or modification of the invention which is the subject of Swiss Patent No. 240650.
The choice of the material for the formation of the micro-pores is limited by the fact that said material must be able to exist in the form of an impalpable and homogeneous powder and that it must, on the other hand, lend itself easily to a process of leaching or leaching to extract it from shaped products. The cost price and the manufacturing technique are also determining factors.
The invention is based on the observation that the coating of the grains of the substance intended to form the pores in the thermoplastic material can be controlled and the microporosity of the finished product increased by the presence of an inert liquid. regard to the thermoplastic material and immiscible with its solvent. This liquid adjuvant is extracted during the subsequent leaching operation. Many liquids are suitable for the above use. The most accessible are water and polyvalent alcohols, such as ethylenic glycol, propylene glycol and glycerin. A very small proportion of such a liquid in the dough is sufficient to increase the permeability of the finished product.
The addition to the paste of such a liquid is particularly advantageous when the particles intended to form the pores consist of a salt, such as sodium chloride. In fact, if use is made of a salt of this type to form the pores, there can be no question of producing swelling of these particles, as is done when said particles consist of starch. In this alternative, there is a good risk of not being able to completely extract by leaching the grains of salt coated in the plastic material.

In fig. 1, the pulverized substance intended to constitute the pores 1 is shown schematically, the grains being dispersed and entirely coated in the thermoplastic substance 2.
In fig. 2, said atomized substance intended to constitute the pores of the thermoplastic material 2 is shown after addition of a liquid 3 which does not mix with the substances present. This liquid 3 is shown in the figure in the form of drops which effectively manage to create a discontinuity in the thermoplastic material and thus break the coating of the solid particles therein. This manufacturing device facilitates the leaching or leaching of the substance used to form pores, because it puts all the pores in communication, by a series of capillaries whose section and position correspond to the positions and dimensions of the small drops of the liquid. immiscible adjuvant. This will also be removed from the finished product in the leaching phase.
Here is an example of execution of the present process: 100 parts by weight of unplasticized polyvinyl chloride are mixed with 700 parts of powdered sodium chloride, with 200 parts of methyl-cyclohexanone and finally with 25 parts of glycerin. The mixing of these materials is carried out at about 1000 C in a closed container. This operation lasts about two hours. The resulting paste is transferred to a helical screw feeder from where it comes out pressed into a sheet about 2.5 mm thick; it is immediately reduced by calendering to approximately 0.5 mm in thickness. Methyl-cyclohexanone is removed by evaporation; the product is then treated by leaching with water, preferably boiling, in order to extract therefrom the salt particles and the glycerin. Finally, the product is dried.
If water is used as the liquid immiscible with the organic solvent of the thermoplastic material, 50 parts of water will be added instead of the 25 parts of glycerin provided above. There will be no other modifications to the implementation of the method. Of course, water acts as a solvent on the substance used for the formation of the pores, provided that said substance is soluble in water, which is obviously the case in the case of sodium chloride. However, when used in the proportions stipulated, the water has no adverse effect on the quality of the finished product. In any case, preference is given to liquids with a high boiling point, since when water is used there is loss of liquid by evaporation in the mixing and homogenization phase.
The improvement in the permeability of the finished product, achieved through the use of an inert solvent immiscible liquid which is mixed with the paste, can be very appreciable.
It will vary to some extent depending on the amount of fluid used. In the above example, where 25 parts of glycerin were mentioned, the permeability would be, to put it mildly, equivalent to 100. If 15 parts of glycerin were used, the permeability of the finished product would be only 25. With 10 parts of glycerin, a relative permeability of 8. Without glycerin at all, the air permeability of the finished product would be practically zero.
Another advantage of the addition of an inert and immiscible liquid lies in the fact that the leaching operation is accelerated in a high proportion.
Starch is a suitable material for obtaining a satisfactory degree of micro-porosity in the finished product. The advantage of starch is also that all grades of starch, including corn starch, consist of particles of substantially the same size. This therefore allows the manufacture of a micro-porous product, the pores of which all have practically the same dimensions. This detail is important because the circulation of a liquid or gaseous flow in a product with regular pores will be distributed over the entire surface of the material. On the other hand, if the material has large pores and tiny pores, these will hardly work.
It is certainly not easy to prepare salt particles that are the same size.
The grinding of this material gives particles which vary greatly in size. It is therefore essential, in this case, to implement a complicated process to separate and classify these particles, so that the coarser particles are removed and, if necessary, reground. Despite this precaution, we will ultimately obtain particles of still very variable diameter. The larger ones will be approximately twenty times larger than the smaller ones.
Very good results, on the other hand, have been obtained by spraying and immediately drying an aqueous salt solution. For example, a 25 O / o solution of sodium chloride is poured onto a metal disk driven by a gyratory movement, which projects the saline solution in tiny drops into a closed space, heated with hot air. The water in the drop is immediately evaporated, leaving a salt residue made up of impalpable particles. By operating under good conditions, particles are obtained whose diameter varies between 0.02 mm and 0.05 mm. The few coarser particles which are still mixed with the others are removed by sieving on a sieve of 150 mesh silk threads. This sieving will eliminate all particles with a diameter greater than 0.1 mm.
In many circumstances it is necessary to impart some elasticity and extensibility to the finished product. In this case, a plasticizing material will be added to the dough. In the mixture given below, by way of example, dibutyl phthalate is added as a plasticizer for polyvinyl chloride. This plasticizer is still found in the paste after evaporation of methyl-cyclohexanone and after leaching of salt and glycerin

But it is preferable to use a non-migrating plasticizer, in view of the very high porosity of the finished material. Indeed, a plasticizer of the dibutyl-phthalate type, for example, will always have the tendency to flow from the mixture during manufacture, by exudation.
However, polypropylene cebacate does not have this drawback. It should be mixed with the dough in a mixer heated with steam to the temperature of 950 to 1000 C.
The operation takes about two hours. In this case, glycerin will be used as inert, immiscible liquid. Mixture formula, as an example

Thermoplastic substances other than polyvinyl chloride can be used, for example certain polymers resulting from the polymerization of vinyl halide with other ethylenic monomers, of the CH type, = Ci
Mention may be made, by way of example, of the copolymers obtained from vinyl and vinylidene chlorides.
If the microporous product must have a certain elasticity and extensibility, it will be noted that the internal plasticity resulting from the structure specific to the copolymer is an advantage which makes it possible to reduce the proportion of plasticizer normally necessary for manufacture.
Rubber is an essentially thermoplastic material, provided, however, that it is not yet vulcanized. It can be used as a thermoplastic material in the process according to the invention. Thus, a paste consisting of a mixture of rubber, vulcanizing agents, fine particles to constitute the pores of the finished product of a solvent for the rubber and of an inert and immiscible liquid, such as glycerin, can be molded at will, before the solvent evaporates. When the mixture in question is in the phase which allows the subsequent elimination of the fine particles which it contains, it will be subjected to a vulcanization treatment, at a temperature of 1400 ° C., for example. This treatment, lasting four hours, will be followed by the removal of the glycerin and said particles.
Example of application of the present process to the manufacture of micro-porous rubber sheets: 10.350 kg of natural rubber are mixed with 45 kg of corn starch, 2.835 kg of sulfur, 180 gr of diphenyl guanidine and, finally, 225 gr zinc oxide.
Mixing takes place in a roller mixer. Once homogenized, the paste is transferred to a second mixer where 13.500 kg of methyl-cyclohexanone are added to it, as well as 5 parts of glycerin. A reflux condenser is fitted to this second mixer, which is maintained at a temperature of 600 C. The kneaded dough is then transferred to a helical screw device from which it comes out pressed into sheets approximately 0.5 mm thick. The solvent is then removed in a hot chamber at a temperature of 1000 C. The sheet which comes out is cut into pieces. A sheet of paper is sandwiched between two sheets of the microporous product before passing them through the vulcanization autoclave.
After vulcanization, the leaves are treated for one hour with 1 o / o sodium hydroxide solution and 100 ° C., which treatment is followed by washing for 30 minutes in boiling water. Finally, the sheets are dried at approximately 600 C. The mixture given above by way of example, as well as the manufacturing phases described, are intended to convert the rubber into ebonite. It is obvious that a finished product of greater elasticity can be obtained by reducing the relative proportion of vulcanizers added to the mixture, as well as the duration of the vulcanization.
In the above-mentioned examples, methyl-cyclohexanone was discussed as a solvent. Other solvents, such as Fisopho rone, could also be used.
The main applications of the micro-porous products thus obtained are the manufacture of internal partitions for accumulator batteries, filtration diaphragms and absorbent pads (for pad inking agents, for example).
