Definitions
- the present invention relates to a dried film of conductive paste, such as a dried film of conductive paste obtained by applying and drying a conductive paste used as an internal electrode material for multilayer ceramic components.
- MLCCs multilayer ceramic capacitors
- substrates multilayer ceramic substrates
- a conductive paste made from a mixture of nickel powder, ceramic powder, a binder resin such as ethyl cellulose, and an organic solvent such as terpineol is screen-printed onto a dielectric green sheet.
- the dielectric green sheet on which the conductive paste has been printed and dried is then laminated so that the conductive paste-printed layers and the dielectric green sheet are alternately stacked, and then pressed together to obtain a laminate.
- This laminate is cut to a specified size, and then the binder resin is removed by heat treatment (binder removal process).
- the debindered laminate is then fired at a high temperature of around 1300°C to obtain a ceramic molded body.
- External electrodes are then attached to the resulting ceramic compact to produce a multilayer ceramic capacitor.
- base metals such as nickel are used as the metal powder in the conductive paste that forms the internal electrodes
- the binder removal process for the laminate is carried out in an atmosphere with an extremely low oxygen concentration, such as an inert atmosphere, to prevent the oxidation of these base metals.
- firing after binder removal is carried out in a reducing atmosphere.
- the electrical properties of multilayer ceramic capacitors are affected during the firing process to form the internal electrodes. Specifically, excessive grain growth of the nickel that forms the internal electrodes can be accelerated, causing the nickel to over-sinter, leading to spheroidization of the internal electrode film (reduced coverage), and problems such as reduced capacity and HALT degradation can occur.
- Patent Document 1 focuses on the sintering behavior of the ceramic powder (co-material) contained in the conductive paste, and discloses a technology that suppresses sintering between the ceramic powder and the dielectric particles that make up the dielectric green sheet, maintaining the continuity of the internal electrodes and ensuring the reliability of electronic components.
- Patent Document 2 discloses a technology that determines the lattice constant of the barium titanate powder contained in the internal electrode paste, suppressing grain growth during firing and increasing insulation resistance.
- JP 2010-257937 A Japanese Patent Application Laid-Open No. 2007-095382
- the present invention aims to provide a dried film of conductive paste for internal electrodes that can improve reliability in high-temperature load tests by determining the distribution of metal and ceramic particles in the dried film obtained from a conductive paste containing metal particles, ceramic particles, and resin.
- the dried film of conductive paste of the present invention is obtained by drying a coating film of conductive paste containing metal particles, ceramic particles, and resin, and the metal particles and ceramic particles are mixed on the surface of the dried film, and the number of ceramic particles present in a plurality of rectangular regions set on the surface so that the length of one side is 1.5 to 5 times the number average particle diameter of the metal particles, the coefficient of variation calculated from the average number of ceramic particles present per rectangular region and the standard deviation of the number of ceramic particles present in the plurality of rectangular regions is 10% to 30%.
- the number of rectangular regions may be between 50 and 500.
- the metal particles may be nickel particles, and the number average particle size of the nickel powder composed of the nickel particles may be 0.02 ⁇ m or more and 0.4 ⁇ m or less, and the coefficient of variation calculated from the number average particle size of the nickel powder and the standard deviation of the particle sizes of the nickel powder may be 1% or more and 30% or less.
- the ceramic particles may be barium titanate particles, and the number average particle diameter of the barium titanate powder composed of the barium titanate particles may be 0.01 ⁇ m or more and 0.5 ⁇ m or less.
- the value obtained by dividing the crystallite diameter of the nickel powder by the number average particle diameter of the nickel powder may be 0.1 or more and 0.5 or less.
- the rectangular regions may be defined in an electron microscope image of the surface of the dry film, and the number of the rectangular regions may be the same as the number of the electron microscope images.
- the multiple rectangular regions may be set based on the electron microscope image of the surface of the dry film set at the same magnification.
- the rectangular region may be set by dividing and subdividing one or more electron microscope images of the surface of the dry film into equal areas and shapes.
- the dried film of the conductive paste of the present invention can improve the reliability of the multilayer ceramic capacitor obtained by firing it in high-temperature load tests.
- the conductive paste contains metal particles, ceramic particles, and a resin, which will be described below.
- the metal particles contained in the dried film of the conductive paste according to the present invention can be, for example, at least one of palladium particles, silver particles, copper particles, nickel particles, and alloys containing these metal elements. In the case of a conductive paste for a multilayer ceramic capacitor, it is preferable to use at least one of nickel particles and nickel alloys among these metal particles.
- the number average particle diameter of the metal powder composed of the metal particles is preferably 0.02 ⁇ m or more and 0.4 ⁇ m or less, and more preferably 0.04 ⁇ m or more and 0.3 ⁇ m or less. From the perspective of further thinning the internal electrode layers, the number average particle diameter is even more preferably 0.04 ⁇ m or more and 0.25 ⁇ m or less.
- the coefficient of variation calculated from the number average particle size and the standard deviation of particle sizes is preferably 1% or more and 30% or less, and more preferably 1% or more and 20% or less.
- the number average particle size refers to the number-average particle size.
- the number average particle size of the metal powder exceeds 0.4 ⁇ m, it may not be possible to achieve a thin internal electrode layer. On the other hand, if the number average particle size of the metal powder is less than 0.02 ⁇ m, the viscosity of the conductive paste may become too high, making it impossible to apply the conductive paste to a substrate such as a green sheet, which may not be practical.
- the coefficient of variation of metal powder is a measure of the coarse particles contained in the metal powder. If the coefficient of variation of metal powder exceeds 30%, the influence of the coarse metal particles may make it impossible to ensure insulation between the electrodes sandwiching the dielectric in a multilayer ceramic capacitor, which may result in poor reliability in high-temperature load tests.
- Methods for producing nickel powder can be broadly divided into gas phase methods and wet methods.
- Gas phase methods include, for example, reducing nickel chloride vapor with hydrogen to produce nickel powder (gas phase nickel powder), and vaporizing nickel metal in plasma to produce nickel powder (gas phase nickel powder).
- Wet methods include adding a reducing agent to a nickel salt solution to produce nickel powder (hereinafter, nickel powder obtained by the wet method may be referred to as "wet nickel powder").
- the vapor-phase method is a high-temperature process at around 1000°C or above, making it an effective means of obtaining high-performance nickel powder with excellent crystallinity.
- the resulting nickel powder has the problem of a broad particle size distribution.
- the reason nickel powder produced using the vapor-phase method tends to coarse is because the high-temperature process, at over 1000°C, contains coarse particles formed when nickel particles precipitate at high temperatures bond and connect together. Therefore, to prevent the nickel powder precipitated in the high-temperature process from coarsening, techniques such as the introduction of quenching gas are used.
- gravity classifiers In addition, gravity classifiers, cyclone classifiers, centrifugal classifiers, etc. are used to classify nickel powder produced by the vapor phase method on an industrial scale.
- the gas phase method when using the gas phase method with nickel powder having a number average particle size of 0.2 ⁇ m or less, especially when using nickel powder with a number average particle size of 0.1 ⁇ m or less, it becomes difficult to remove coarse particles through classification, so the gas phase method may not be able to accommodate future efforts to make internal electrodes even thinner.
- the wet method has the advantage that the particle size distribution of the resulting nickel powder is narrower than that of the gas phase method.
- a metal compound of a metal more noble than nickel a compound of copper, palladium, or the like
- a nickel salt more precisely, nickel ion (Ni 2+ ) or nickel complex ion
- the particle size can be controlled by controlling the number of nuclei generated, and the generation of nuclei and the growth of nickel particles are uniform, making it possible to obtain fine nickel powder with a narrower particle size distribution than that of the gas phase method.
- nickel particles are crystallized in an aqueous solution by a reduction reaction in a crystallization process, and then the resulting slurry of nickel particles is filtered in a washing and filtration process, followed by drying under, for example, a low oxygen partial pressure in a drying process.
- nickel salt there are no particular limitations on the nickel salt, as long as it is readily soluble in water.
- nickel chloride nickel sulfate, and nickel nitrate can be used.
- the metal more noble than nickel acts as a nucleating agent, reducing first and forming initial nuclei during reduction crystallization of nickel. Nickel particles grow from these initial nuclei, producing fine nickel particles.
- the metal salt of a metal more noble than nickel one or more water-soluble noble metal salts such as water-soluble copper salts, gold salts, silver salts, platinum salts, palladium salts, rhodium salts, and iridium salts can be used, with palladium salts being particularly preferred.
- the ratio of palladium salt to nickel [mol ppm] (moles of palladium salt/moles of nickel ⁇ 10 6 ) is preferably in the range of 0.2 mol ppm to 100 mol ppm.
- Hydrazine is preferably used as the reducing agent, and in addition to anhydrous hydrazine, hydrazine hydrate, which is a hydrazine hydrate, may also be used.
- alkali hydroxide the reducing power of hydrazine increases as the pH of the reaction solution increases, so it is used as a pH adjuster to increase alkalinity. It is preferable to use an alkali metal hydroxide as the alkali hydroxide, and more preferably, one or more selected from sodium hydroxide and potassium hydroxide. The amount of alkali hydroxide added should be determined so that the pH of the reaction solution is 9.5 or higher, preferably 10 or higher.
- Amine compounds are well known for their ability to accelerate reduction reactions as complexing agents. However, specific amine compounds are preferably incorporated into the reaction solution because they inhibit the self-decomposition of hydrazine and inhibit the bonding of nickel particles together. Amine compounds that inhibit the self-decomposition of hydrazine are compounds containing two or more primary amino groups (—NH 2 ) or secondary amino groups (—NH—) in total within the molecule. Specifically, it is preferable to use one or more selected from ethylenediamine, diethylenetriamine, propylenediamine, etc.
- the amount of amine compound incorporated is preferably in the range of 0.01 mol % to 5 mol %, more preferably 0.03 mol % to 2 mol %, in terms of the ratio of the number of moles of amine compound [mol %] (number of moles of amine compound/number of moles of nickel ⁇ 100).
- Sulfide compounds are compounds containing one or more sulfide groups (-S-) within the molecule. When used in combination with the specific amine compounds mentioned above, they significantly enhance the ability to inhibit the self-decomposition of hydrazine and also have the effect of inhibiting the bonding of nickel particles together.
- sulfide compounds compounds that exhibit these effects most prominently are those that also contain at least one carboxyl group (-COOH) or hydroxyl group (-OH) within the molecule. Specifically, it is preferable to use one or more selected from L-methionine, L-ethionine, thiodiglycolic acid, etc.
- the amount of sulfide compound blended is preferably in the range of 0.01 mol% to 5 mol%, more preferably 0.03 mol% to 2 mol%, in terms of the molar ratio of sulfide compound [mol %] (moles of sulfide compound / moles of nickel x 100).
- the reduction reaction begins when the aqueous solutions of water-soluble nickel salt, salt of a metal nobler than nickel, hydrazine, and alkali hydroxide are all mixed together to prepare the reaction solution.
- aqueous solutions of water-soluble nickel salt, salt of a metal nobler than nickel, hydrazine, and alkali hydroxide are all mixed together.
- the amine compound or sulfide compound can be added to at least one of the aqueous solutions before the reduction reaction begins, that is, during the preparation process, or to the reaction solution after the reduction reaction has begun.
- the nickel crystallized powder can be separated from the reaction solution using a known procedure to obtain a nickel powder cake. Specifically, the nickel crystallized powder can be separated from the reaction solution using a Denver filter, a filter press, a centrifuge, a decanter, or the like. Furthermore, by thoroughly washing the nickel crystallized powder before or after the solid-liquid separation step with high-purity water such as pure water (electrical conductivity: ⁇ 1 ⁇ S/cm) by decantation or the like, remaining unreacted materials and impurities can be removed, and the adhesion of the nickel powder due to the concentration of impurities during drying of the nickel crystallized powder can be prevented.
- high-purity water such as pure water (electrical conductivity: ⁇ 1 ⁇ S/cm)
- the drying step is a step of drying the nickel powder cake after the washing and filtering steps to obtain wet nickel powder. Specifically, by using a general-purpose drying device such as an inert gas atmosphere dryer or a vacuum dryer and drying for a predetermined time at a drying temperature of 30°C to 300°C, preferably 50°C to 200°C, and more preferably 80°C to 150°C, the moisture in the nickel powder cake is removed and dried nickel powder is obtained.
- a general-purpose drying device such as an inert gas atmosphere dryer or a vacuum dryer and drying for a predetermined time at a drying temperature of 30°C to 300°C, preferably 50°C to 200°C, and more preferably 80°C to 150°C
- the vapor phase method is an effective means of obtaining nickel powder with excellent crystallinity because it is a high-temperature process at around 1000°C or above.
- the crystallite size of nickel powder synthesized by the vapor phase method is relatively large; if the number average particle size is 0.2 ⁇ m, the crystallite size will be greater than 0.07 ⁇ m.
- the crystallite size of nickel synthesized by the wet method is smaller than that by the vapor phase method; if the number average particle size is 0.2 ⁇ m, the crystallite size will be between 0.02 ⁇ m and 0.06 ⁇ m.
- the size of the crystallite diameter of nickel powder is related to the shrinkage behavior when the internal electrodes are fired.
- Nickel powder synthesized by the vapor phase method has a large crystallite diameter, so the sintering start temperature is relatively high, making it less likely for the internal electrode film to become spherical (reduced coverage).
- nickel powder synthesized by the wet method has a lower sintering start temperature than nickel powder synthesized by the vapor phase method, due to its smaller crystallite diameter.
- the difference between the sintering start temperature of nickel powder synthesized by the wet method and the sintering start temperature of the dielectric green sheet is wider than that of nickel powder synthesized by the vapor phase method. This wide difference in sintering start temperature can lead to problems such as cracks in the laminate during firing, a decrease in the electrical properties of the multilayer ceramic capacitor, and an inability to achieve long-term reliability in high-temperature load tests.
- the ceramic particles constituting the ceramic powder are not particularly limited, and for example, in the case of a conductive paste for an internal electrode of a multilayer ceramic capacitor, a known ceramic powder is appropriately selected depending on the type of multilayer ceramic capacitor to be applied.
- the ceramic powder include perovskite-type oxides containing Ba and Ti, and preferably barium titanate ( BaTiO3BT ).
- the ceramic powder may be a ceramic powder containing barium titanate as a main component and an oxide as a secondary component.

- the ceramic powder may be a perovskite-type oxide ferroelectric ceramic powder in which the Ba atoms and Ti atoms of barium titanate ( BaTiO3 ) are substituted with other atoms, such as one or more selected from Sn, Pb, and Zr.
- a powder having the same composition as the dielectric ceramic powder constituting the green sheets of the multilayer ceramic capacitor may be used as the ceramic powder. This suppresses the occurrence of cracks due to a shrinkage mismatch at the interface between the dielectric layer and the internal electrode layer during the sintering process.
- ceramic powders include oxides such as ZnO, ferrite, PZT , BaO , Al2O3 , Bi2O3 , R (rare earth element) 2O3 , TiO2 , and Nd2O3 .
- One type of ceramic powder may be used, or two or more types may be used.
- the number average particle size of the ceramic powder is, for example, 0.01 ⁇ m to 0.5 ⁇ m, preferably 0.01 ⁇ m to 0.3 ⁇ m, and more preferably 0.01 ⁇ m to 0.1 ⁇ m. Ideally, the upper limit of the number average particle size of the ceramic powder is half that of the metal powder.
- the number average particle size is a value determined by observation with a scanning electron microscope (SEM), and is the average value obtained by measuring the particle size of each of multiple particles in an image observed with an SEM at 50,000x magnification.

- polyvinyl acetal resin is typically a polymer composed of vinyl acetal/vinyl alcohol/vinyl acetate monomer units, and can be obtained by saponifying polyvinyl acetate to polyvinyl alcohol, and then acetalizing the polyvinyl alcohol.
- Specific examples include butyralized polyvinyl alcohol (polyvinyl butyral) and formalized polyvinyl alcohol (polyvinyl formal).
- Polyvinyl acetal resins may be commercially available products, and various polyvinyl acetals with different degrees of butyralization, degrees of formalization, amounts of acetyl groups, amounts of hydroxyl groups, molecular weights, etc. are sold by Sekisui Chemical Co., Ltd., Kuraray Co., Ltd., etc.

- the organic solvent content is 20% by mass or more and 60% by mass or less, based on the total amount of the conductive paste, excellent conductivity and dispersibility are achieved.
- the conductive paste of this embodiment may contain a dispersant.
- the role of the dispersant is to adsorb to the surface of the inorganic powder (metal powder and ceramic powder) to suppress aggregation of the inorganic powder and to improve wettability with the organic vehicle, thereby dispersing the inorganic powder within the conductive paste.
- the dispersant (surfactant) may include an acid dispersant including a higher fatty acid, a polymer surfactant, etc., a cationic dispersant other than an acid dispersant, a nonionic dispersant, an amphoteric surfactant, a polymer dispersant, etc.
- one or more types of dispersant may be selected, and the content of the dispersant may be selected appropriately taking into consideration the viscosity, stickiness, and long-term storage properties of the conductive paste, and may be included to the extent that it does not impair the effects of the present invention.
- the dispersant's mass-average molecular weight is preferably 200 or more and 100,000 or less. It is more preferably 300 or more and 30,000 or less. If the mass-average molecular weight is less than 200, the metal or ceramic particles may not obtain sufficient electrostatic repulsion, which may result in reduced dispersibility and storage stability. Typically, the dispersant adsorbs to the particle surface, forming an adsorption layer. This imparts electrostatic and steric repulsion to the particles, resulting in a paste with excellent dispersibility. However, over time, collisions between particles are thought to overcome the repulsive force of the adsorption layer, causing the particles to aggregate. Therefore, a mass-average molecular weight of 200 or more is preferable. Furthermore, if the mass-average molecular weight is greater than 100,000, compatibility with the organic vehicle and organic solvent may decrease, particles may aggregate, and dispersibility and storage stability may decrease. This may also result in an increase in the viscosity of the conductive paste.
- the amount of dispersant added in terms of the amount added relative to the metal powder, is preferably 0.01 to 5.00 parts by mass, and more preferably 0.20 to 2.00 parts by mass, per 100 parts by mass of metal powder content. If the amount of dispersant is less than 0.01 part by mass, it tends to be difficult to achieve sufficient dispersibility. On the other hand, if it exceeds 5.00 parts by mass, problems such as poor drying properties and a decrease in dry film density may occur.

- the use of an anionic polymer dispersant can further improve the dispersibility of inorganic powders such as metal powders and ceramic powders in organic vehicles.
- the carboxylic anhydride group refers to a state in which H 2 O is dehydrated from two carboxyl groups, resulting in an anhydride state.
- acid anhydrides include phthalic anhydride and maleic anhydride, which are molecular units formed by dehydrating two carboxyl groups.
- anionic polymer dispersants it is desirable for anionic polymer dispersants to have graft chains, as these are expected to improve solubility in various organic solvents.
- the mass average molecular weight of the anionic polymer dispersant is preferably 1,000 or more and 100,000 or less, more preferably 5,000 or more and 70,000 or less, and even more preferably 10,000 or more and 60,000 or less.
- the mass average molecular weight of the polymer dispersant is preferably 1,000 or more and 100,000 or less, more preferably 5,000 or more and 70,000 or less, and even more preferably 10,000 or more and 60,000 or less.
- Such polymer dispersants have carboxyl groups or carboxylic anhydride groups as functional groups on the main chain.
- anionic polymer dispersants it is desirable to also have oxyethylene groups on the graft chains from the standpoint of adsorption to inorganic powders.
- the anionic polymer dispersant may contain one or more types. That is, multiple types of polymer dispersants may be included depending on the length of the main chain, the length of the graft chain, the presence or absence of graft chains, etc.
- the content of the anionic polymer dispersant in the conductive paste can be selected appropriately taking into account the viscosity, stickiness, long-term storage stability, etc. of the conductive paste, and may be included within a range that does not impair the effects of the present invention.
- the conductive paste of this embodiment may contain other dispersants in addition to the anionic polymer dispersant.
- the dispersant may include acid dispersants including higher fatty acids, phosphoric acid, polymer surfactants, etc., cationic dispersants other than acid dispersants, nonionic dispersants, amphoteric surfactants, polymer dispersants, etc.
- the amount of dispersant contained in the conductive paste can be selected appropriately taking into consideration the viscosity, stickiness, long-term storage stability, etc. of the conductive paste, and may be contained within a range that does not impair the effects of the present invention.
- the mass average molecular weight of the dispersant is preferably 200 or more and 100,000 or less. It is more preferably 300 or more and 30,000 or less. A mass average molecular weight of less than 200 may result in reduced dispersibility and storage stability of metal and ceramic particles.
- dispersants adsorb to the surfaces of metal and ceramic particles to form adsorption layers, imparting electrostatic and steric repulsive forces to these particles, resulting in a paste with excellent dispersibility.
- collisions between particles cause the cohesive forces of the particles to outweigh the repulsive forces of the adsorption layers, leading to aggregation.
- a mass average molecular weight of 200 or more is preferable. Furthermore, a mass average molecular weight greater than 100,000 may result in reduced compatibility with organic vehicles and organic solvents, particle aggregation, and reduced dispersibility and storage stability. This may also result in increased paste viscosity.
- the total amount of anionic polymer dispersant and other dispersant added is preferably 0.01 to 5.00 parts by mass, and more preferably 0.20 to 2.00 parts by mass, per 100 parts by mass of metal powder content. If the dispersant is less than 0.01 part by mass, it tends to be difficult to achieve sufficient dispersibility. On the other hand, if it exceeds 5.00 parts by mass, problems such as poor drying properties and a decrease in dry film density may occur.
- additives Furthermore, in order to impart flexibility to the dried film obtained from the conductive paste, known additives such as plasticizers can be added to the conductive paste.
- the method for producing the conductive paste of this embodiment is not particularly limited, and conventionally known methods can be used.
- the conductive paste can be produced, for example, by preparing the components, such as the metal powder, ceramic powder, and resin, and stirring and kneading them using a triple-roll mill, ball mill, media-stirring mill, mixer, or the like. In this process, if a dispersant is applied to the surface of the metal powder in advance, the metal powder is sufficiently loosened without agglomeration, allowing the dispersant to be distributed evenly across the surface, making it easier to obtain a uniform conductive paste.
- the resin may be dissolved in an organic solvent for the vehicle to prepare an organic vehicle, and the metal powder, ceramic powder, organic vehicle, and dispersant may be added to the organic solvent for the paste, followed by stirring and kneading using a mixer to produce the conductive paste.
- a ceramic slurry by first slurriing the ceramic powder of the conductive paste using the organic solvent to be contained in the conductive paste.
- the ceramic slurry can also contain the organic vehicle and dispersant contained in the conductive paste, if necessary.
- a ball mill a media agitation mill, a wet high-pressure dispersion device, etc. can be used.
- the ceramic slurry minimizes agglomeration of ceramic particles.
- the proportion of residue remaining on the filter is preferably 1 mass% or less.
- “residue” refers to agglomerates of ceramic particles
- the “residue proportion” refers to the proportion of residue to the total amount of ceramic powder contained in the ceramic slurry added to the filter. It is also preferable that the amount of residue is small, and that the filter pores are fine; specifically, diameters of 0.8 ⁇ m or less are preferred, and diameters of 0.5 ⁇ m or less are even more preferred.
- the same organic solvent for the paste that adjusts the viscosity of the conductive paste.
- the content of the organic solvent for the vehicle is, for example, 5 parts by mass or more and 80 parts by mass or less per 100 parts by mass of metal powder. Furthermore, the content of the organic solvent for the vehicle is preferably 10% by mass or more and 40% by mass or less of the total amount of conductive paste.
- the dried film of the conductive paste of this embodiment is obtained by applying (printing) the conductive paste described above, drying the coated film of the conductive paste containing metal particles, ceramic particles, and a resin, and removing the organic solvent. Then, in a microscopic image of the surface of the dried film obtained using a microscope such as an electron microscope or a laser microscope, the number of ceramic particles present in multiple fields (rectangular regions) whose side lengths are 1.5 to 5 times the number-average particle diameter of the metal particles is measured.
- the coefficient of variation calculated from the standard deviation obtained by statistically processing the average number of ceramic particles present per field (i.e., one of the rectangular regions) and the number of ceramic particles present in the multiple rectangular regions is 10% to 30%.
- the rectangular region is a quadrangular region whose four corners are approximately equal, i.e., whose four corner angles are 90° or nearly 90°, for example, a region divided into a square or rectangle.
- the dried film of the conductive paste of this embodiment will be described below using a scanning electron microscope (SEM) image as an example of a microscopic image.
- the multiple different fields of view in an electron microscope image corresponding to a rectangular region set on the surface of a dried film of conductive paste may be (1) multiple fields of view that differ depending on each region obtained by dividing a single electron microscope image into multiple rectangles or squares, (2) multiple electron microscope images of different positions on the dried film may be prepared, and one electron microscope image may be used as one field of view, with each electron microscope image having multiple different fields of view, or (3) multiple electron microscope images of different positions on the dried film may be prepared, and each electron microscope image may be used as a region obtained by dividing each electron microscope image into multiple rectangles or squares, with each electron microscope image having multiple different fields of view depending on the region formed therein.
- the field of view may be a rectangular region obtained by dividing and subdividing a single electron microscope image into equal areas and shapes.
- the number of fields of view is the same as the number of electron microscope images. In this case, it is preferable that the magnification of the images of multiple electron microscope images is the same, as this facilitates statistical processing.
- the field of view may be a rectangular region obtained by dividing and subdividing a single electron microscope image into equal areas and shapes.
- the number of square regions in the electron microscope image may be 50 or more and 500 or less.
- the number of square regions i.e., the number of measured regions
- the number of ceramic particles present in each square region can be statistically processed, and the dispersion state of the ceramic particles in the dried film of the conductive paste can be evaluated from the coefficient of variation calculated from the standard deviation of the number of ceramic particles present.
- the number of square regions is less than 50, the number of measured regions may be too small to properly evaluate the dispersion state even if the number of ceramic particles present is statistically processed.
- the accuracy of estimating the dispersion state of the ceramic particles in the dried film of the conductive paste using the coefficient of variation of the number of ceramic particles present from the statistical processing of the number of ceramic particles present in each square region cannot be expected to improve compared to when the number of square regions is 50 or more and 500 or less, and this is labor-intensive and uneconomical.
- the reason why the length of one side of a rectangular region in an electron microscope image of a dried conductive paste film is set to 1.5 to 5 times the number-average particle diameter of the metal particles is that the dispersion state of the metal and ceramic particles can be evaluated by counting the number of metal or ceramic particles present in a narrow area limited to the vicinity of the metal particles. If the length of one side of the size of a rectangular region exceeds 5 times the number-average particle diameter of the metal particles, it may not be possible to evaluate the dispersion state by simply counting the number of ceramic particles present.
- the length of one side of the size of a rectangular region exceeds 5 times the number-average particle diameter of the metal particles, it may not be possible to determine whether individual particles are aggregated or dispersed by simply counting the number of ceramic particles. Furthermore, if the length of one side of a rectangular region exceeds 5 times the number-average particle diameter of the metal particles, and if aggregated metal particles and aggregated ceramic particles are mixed, the number of individual particles present in the rectangular region may not differ from the number of particles present in a properly dispersed state by simply counting the number of individual particles.
- the length of one side of the rectangular region is less than 1.5 times the number average particle size of the metal particles, it may be too narrow to observe the periphery of the metal particles, making it impossible to properly evaluate the dispersion state of the ceramic particles and metal particles.
- the ratio of the lengths of the long side to the short side can be set to 1 to 1.2:1. Furthermore, if the quadrangular region is rectangular, the length of the long side of one quadrangular region can be set to 1.2 to 5 times the number average particle diameter of the metal particles.
- the coefficient of variation for the number of ceramic particles present in each square region is between 10% and 30%, it can be said that the metal particles and ceramic particles are dispersed. If the coefficient of variation exceeds 30%, there is a bias in the number of ceramic particles present in some square regions, meaning that the dispersion of the metal particles and ceramic particles is insufficient. A small coefficient of variation is desirable, but from the perspective of dispersion technology, it is not realistic to have a coefficient of variation of less than 10%.
- the coefficient of variation for the number of ceramic particles present in a rectangular region represents the dispersion state of the metal particles and ceramic particles.
- the dispersion state of the metal particles and ceramic particles has a significant effect on the electrical properties of multilayer ceramic capacitors, which are multilayer ceramic components, particularly their characteristics in high-temperature load tests.
- Nickel powder produced by the vapor phase method has a large crystallite diameter, making it less likely for the particles to over-sinter during firing, and the dispersion of metal and ceramic particles observed in the dried film does not pose a problem.
- nickel powder produced by the wet method has a small crystallite diameter, so it is necessary to optimize the dispersion of metal and ceramic particles in the dried film of the conductive paste. If nickel powder produced by the vapor phase method is used for the metal particles and the coefficient of variation of the number of ceramic particles present in the dried film is 30% or less, it goes without saying that the resulting multilayer ceramic capacitor will not encounter any problems in high-temperature load tests.
- nickel powder produced by the vapor phase method cannot be used in conductive paste for the internal electrodes of multilayer ceramic capacitors unless it is properly classified as described above.
- the metal particles and ceramic particles are separated in the electron microscope image, and then the electron microscope image is given different colors (classified into color information) to make it easier to count the number of ceramic particles.
- the entire electron microscope image is divided equally into multiple rectangular measurement regions, thereby dividing the electron microscope image into rectangular regions.
- Image analysis can be used to distinguish between metal particles and ceramic particles in electron microscope images of dried films. Examples include a method of distinguishing between metal particles and ceramic particles based on the difference in brightness between the two, a method of distinguishing between metal particles and ceramic particles by comparing the electron microscope image with its elemental mapping image, and a method of distinguishing between metal particles and ceramic particles using a generative AI that has been pre-trained on electron microscope images of metal particles or electron microscope images of ceramic particles. Commercially available image analysis software can also be used.
- the number of particles can be proportionally divided according to the area of each rectangular region.
- one electron microscope image is one rectangular region
- the outline of the missing part can be estimated from the outline of the ceramic particle as seen in the electron microscope image, and the number of particles can be apportioned according to the area of the rectangular region.
- the number-average particle size of these particles, the number of these particles present in each rectangular region, the average number present, the standard deviation of the number present, and the coefficient of variation can be measured or calculated. These measurements can be performed manually or automatically using image analysis software, etc.
- the metal particles in the dried film of the conductive paste of this embodiment may be nickel particles, and the number average particle diameter of the nickel powder composed of nickel particles may be 0.02 ⁇ m or more and 0.4 ⁇ m or less.
- the coefficient of variation calculated from the number average particle size of the nickel powder and the standard deviation of the particle size of the nickel powder may be 1% or more and 30% or less. If this coefficient of variation is 1% or more and 30% or less, it can be said that the nickel particles are dispersed. If the coefficient of variation exceeds 30%, there is a bias in the number of nickel particles present in some square regions, which means that the dispersion of the nickel particles and ceramic particles is insufficient. A small coefficient of variation is desirable, but from the perspective of dispersion technology, it is unrealistic for the coefficient to be less than 1%.
- the ceramic particles in the dried film of the conductive paste of this embodiment may be barium titanate particles, and the number average particle diameter of the barium titanate powder composed of barium titanate particles may be 0.01 ⁇ m or more and 0.5 ⁇ m or less.
- the value obtained by dividing the crystallite size of the nickel powder by the number average particle size of the nickel powder may be 0.1 or more and 0.5 or less. This is because in the dried film of the conductive paste of this embodiment, the conductive powder and ceramic powder are appropriately dispersed, so even nickel powder with a small crystallite size is unlikely to over-sinter during firing.
- the area of one rectangular region in the electron microscope image may be 0.0009 ⁇ m2 or more and 4.8 ⁇ m2 or less.
- the number of ceramic particles present in each rectangular region can be statistically processed, and the dispersion state of the ceramic particles in the dried film of the conductive paste can be evaluated from the coefficient of variation calculated from the standard deviation of the number of ceramic particles present.
- the area is outside this range, the dispersion state of the ceramic particles in the dried film of the conductive paste cannot be evaluated even if the number of ceramic particles present in one rectangular region is statistically processed.
- the total area to be observed is the area of one rectangular region multiplied by the number of rectangular regions to be observed.
- the present invention will be explained in more detail below using examples, but the present invention is not limited to the following examples.
- the number average particle size is evaluated as follows:
- the nickel powder was observed using a scanning electron microscope (SEM, manufactured by JEOL Ltd., JSM-7100F) to take an image (SEM image), and the diameter of particles whose entire shape could be confirmed was determined from the photographic image by image analysis, and the number average particle diameter was taken as the number average particle diameter.
- SEM scanning electron microscope
- Example 1 nickel powder A produced by a wet method using the following procedure was used, while in Reference Example 1, nickel powder B produced by a gas phase method with a number average particle size of 0.2 ⁇ m was used.
- the properties of each nickel powder are shown in Table 1.
- Nickel powder A Nickel powder was obtained by crystallizing nickel particles using a wet method. The nickel powder was obtained through the following crystallization step, washing and filtration step, and drying step.
- Nickel chloride hexahydrate equivalent to 5 kg of nickel mass was dissolved in 100 L of pure water to prepare a nickel salt aqueous solution.
- a nickel salt aqueous solution a 0.5 mol % L-methionine aqueous solution based on the total amount of nickel, a 0.5 ppm by mass palladium (II) chloride ammonium aqueous solution based on the total amount of nickel, 60% hydrazine hydrate so that the amount of hydrazine was 0.5 moles per mole of nickel, and a 25% by mass sodium hydroxide aqueous solution were added in this order to prepare a reaction solution, and crystallization by reduction reaction was initiated.
- the nickel particles in the form of a slurry obtained by the crystallization process are sent to the washing and filtration process.
- the nickel slurry is left to stand to allow the nickel particles to settle, the supernatant is removed by decantation, and pure water and an aqueous sulfuric acid solution in amounts equal to the amount of the removed supernatant are added to the nickel slurry to obtain a nickel slurry with a pH of 8.3.
- Thioglycolic acid is added to this nickel slurry to perform surface treatment on the nickel particles, and the nickel slurry is then left to stand to allow the nickel particles to settle, and the supernatant after decantation is removed. Note that during decantation, enough liquid is left behind to prevent the nickel particles from being exposed to the atmosphere.
- the nickel slurry was then transferred to a Tanabe Willtec centrifuge (model CO-24), where the pure water flow rate was adjusted to ensure that the nickel particles were not exposed to the air at all times, and the slurry was filtered and washed. Then, solid-liquid separation was carried out, yielding a wet nickel cake.
- drying process In the drying step, the wet nickel cake was dried using an EYELA stationary vacuum dryer (model VOS-451SD). The conditions were a drying temperature of 100°C, and the pressure was reduced from the start of temperature increase until the drying temperature was reached and the temperature was then lowered to 30°C, with air being introduced to a pressure of 6 kPa. The oxygen partial pressure in the drying atmosphere was 1.2 kPa. The time for which the drying temperature was maintained at 100°C or higher was set to 45 minutes or longer. Once the drying temperature had lowered to 30°C, the amount of air introduced was gradually increased to return to atmospheric pressure, and drying was completed, thereby obtaining nickel powder A.
- EYELA stationary vacuum dryer model VOS-451SD
- the number average particle size of the obtained nickel powder was 0.2 ⁇ m, and the crystallite size was confirmed to be 35 nm by Riedveld analysis of the X-ray diffraction results. Furthermore, the coefficient of variation calculated from the number average particle size of the nickel powder and the standard deviation of the particle size of the nickel powder was 17.7.
- Ceramics slurry The ceramic powder used in the conductive paste was slurried as follows to prepare a ceramic slurry.
- Barium titanate powder was used as the ceramic powder, and 60% by mass of barium titanate powder, 39% by mass of terpineol, and 1% by mass of a polymer dispersant with a molecular weight of 50,000 and multiple carboxyl groups (hereinafter referred to as Dispersant A) were slurried using a media agitation mill to obtain ceramic slurries A and B.
- Dispersant A a polymer dispersant with a molecular weight of 50,000 and multiple carboxyl groups
- Ceramic Slurry A A batch amount of the ceramic slurry was set to 40 kg to produce ceramic slurry A. 10 mg of the resulting ceramic slurry A was taken out and passed through a filter with a pore diameter of 0.5 ⁇ m, and the residue rate (ratio of residue) of barium titanate particles remaining on the filter was 0.2 mass%.
- Ceramic Slurry B A slurry was prepared under the same conditions as ceramic slurry A, except that the batch amount was changed to 165 kg, to obtain ceramic slurry B. 10 mg of ceramic slurry B was taken and passed through a filter with a pore diameter of 0.5 ⁇ m, and the residual ratio of barium titanate particles remaining on the filter was 6 mass %.
- Conductive pastes 1 to 3 were produced using a three-roll mill with the formulations shown in Table 2.
- the organic vehicle used was produced by blending 14 mass% ethyl cellulose with the remainder being terpineol, and dissolving the ethyl cellulose in terpineol.
- the resulting conductive paste was applied to a PET film to a wet film thickness of 160 ⁇ m, and the terpineol was removed by evaporation in a drying oven at 120°C to obtain a dried film of the conductive paste.
- the surface of the resulting dried film was observed under a scanning electron microscope at 20,000x magnification, and image analysis was performed to distinguish between nickel and barium titanate particles based on their brightness differences (Figure 1). Particles determined to be nickel particles were then assigned a green color (dark in a black-and-white image), and particles determined to be barium titanate particles were assigned a yellow color (light in a black-and-white image) ( Figure 2).
- the electron microscope image in Figure 2 was then divided into rectangular regions measuring 0.4 ⁇ m in length and 0.6 ⁇ m in width (Figure 3). The total number of rectangular regions in Figure 3 is 100.
- the barium titanate particles present in each rectangular region were then counted, and statistical processing was performed to determine the average number of barium titanate particles present per rectangular region, the standard deviation of the number of barium titanate particles present, and the coefficient of variation, which can be calculated from the average number of barium titanate particles present per rectangular region and the standard deviation of the number of barium titanate particles present.
- Figure 1 is an electron microscope image of a different rectangular region from the electron microscope image of Reference Example 1 shown in Table 2.
- the dried films of the conductive pastes of Example 1 and Comparative Example 1 were also observed under an electron microscope and nickel particles and ceramic particles were distinguished. They were then divided into rectangular regions, the number of barium titanate particles was counted, and statistical processing was performed in the same manner as Reference Example 1.
- each conductive paste from Example 1, Comparative Example 1, and Reference Example 1 was screen-printed (coating thickness: 0.37 Ni-mg/cm 2 ) onto a 4- ⁇ m-thick barium titanate dielectric green sheet measuring 15 cm on a side in a pattern sufficient to form a 3216-size multilayer ceramic capacitor.
- the green sheet was then dried in air in a drying oven at 100°C to obtain a green sheet with the printed and dried conductive paste.
- Ten of these green sheets were then stacked, and the front and back of the stacked green sheet were sandwiched between 40- ⁇ m-thick barium titanate dielectric green sheet cover sheets. Each layer was pressed and bonded to form a laminate, which was then cut to a 3216-size to obtain a pre-fired laminate.
- the resulting laminate was subjected to a binder removal treatment at 400°C in a nitrogen atmosphere, and then fired at 1240°C for 2 hours in a mixed atmosphere of nitrogen and 3% by volume of hydrogen gas to obtain a fired product.
- An end surface silver resin paste made of silver powder and phenol resin was applied to both longitudinal ends of the fired body and cured to form terminal electrodes, thereby obtaining a multilayer ceramic capacitor.
- HALT high temperature load test
- five multilayer ceramic capacitors each made using the conductive pastes of Example 1, Comparative Example 1, and Reference Example 1 were placed in a thermostatic chamber at an atmospheric temperature of 150°C, and a DC voltage of 10V was applied. The DC voltage load was continued, and the time until the insulation resistance value of the first of the five multilayer ceramic capacitors fell to 106 ⁇ or less was defined as the failure time. Failure times of 60 hours or more were considered to have passed the high temperature load test, and failure times of less than 60 hours were considered to have failed.
- Table 2 shows the conductive paste formulation, electron microscope images after color information was imparted to the nickel particles and barium titanate particles, the average number of barium titanate particles present per square area and the coefficient of variation calculated from the standard deviation of the number of barium titanate particles present, and the results of the high-temperature load test.
- the dried film of the conductive paste of Example 1 had a coefficient of variation of 30% or less in the number of barium titanate particles present, and passed the high-temperature load test using a multilayer ceramic capacitor.
- the dried film of the conductive paste of Comparative Example 1 had a coefficient of variation in the number of barium titanate particles present of over 30%, and the electron microscope image shown in Table 2 clearly showed a bias in the dispersion state of the barium titanate particles in Comparative Example 1 compared to Example 1.
- the high-temperature load test using the multilayer ceramic capacitor resulted in a failure.
- the present invention can provide a dried film of a conductive paste for internal electrodes that can improve reliability in a high-temperature load test based on the distribution of nickel particles and ceramic particles in the dried film obtained from the conductive paste containing metal particles, ceramic particles, and resin. Therefore, the present invention is industrially useful.

Abstract
