Description

光学異方性積層体及びその製造方法、並びに、円偏光板及び画像表示装置
 本発明は、光学異方性積層体及びその製造方法、並びに、円偏光板及び画像表示装置に関する。
 有機エレクトロルミネッセンス画像表示装置(以下、適宜「有機EL画像表示装置」ということがある。)及び液晶画像表示装置等の画像表示装置には、位相差フィルムが設けられることがある(特許文献1~5)。

 画像表示装置へ位相差フィルムを設ける態様の一つとして、画像表示装置の表示面における外光反射を抑制する目的で、位相差フィルムを直線偏光子と組み合わせて円偏光板として設ける態様が挙げられる。前記態様において、円偏光板は、表示面の正面方向及び傾斜方向の両方において外光の反射による色付きを抑制しうることが求められる。
 前記外光反射を抑制するために、本発明者は、特許文献1及び特許文献2において、円偏光板において直線偏光子と組み合わせる位相差フィルムとして、所定の光学特性を満たす第1光学異方性層及び所定の光学特性を満たす第2光学異方性層を有する光学異方性積層体であって、第1光学異方性層のNZ係数及び第2光学異方性層のNZ係数の和が所定の範囲であり、第1光学異方性層の遅相軸と第2光学異方性層の遅相軸とが直交した位相差フィルムを開発しているが、前記外光反射を抑制しうる位相差フィルムについては、未だ開発及び改良の余地がある。
 本発明の目的は、傾斜方向から見た表示面の色付きが抑制された画像表示装置を実現できる、光学異方性積層体及びその製造方法;傾斜方向から見た表示面の色付きが抑制された画像表示装置を実現できる円偏光板;並びにこれを用いた画像表示装置を提供することである。
 本発明者は、第1光学異方性層及び第2光学異方性層の波長分散性の差が大きく、前記2層それぞれのNZ係数の和が小さいといった新たな光学的条件を満たすことにより前記課題を解決しうることを見出し、本発明を完成させた。
 本発明は、以下のものを含む。
 <1> 第1光学異方性層及び第2光学異方性層を含む光学異方性積層体であって、
 前記第1光学異方性層が、下記式(1)を満たし;
 前記第2光学異方性層が、下記式(2)を満たし;
 波長550nmにおける前記第1光学異方性層の面内位相差Re1(550)、

 本発明によれば、傾斜方向から見た表示面の色付きが抑制された画像表示装置を実現できる、光学異方性積層体及びその製造方法;傾斜方向から見た表示面の色付きが抑制された画像表示装置を実現できる円偏光板;並びにこれを用いた画像表示装置を提供することができる。
図1は、実施例及び比較例でのシミュレーションにおいて、色度の計算を行う際に設定した評価モデルの様子を模式的に示す斜視図である。
 以下、本発明について実施形態及び例示物を示して詳細に説明する。ただし、本発明は以下に示す実施形態及び例示物に限定されるものではなく、本発明の請求の範囲及びその均等の範囲を逸脱しない範囲において任意に変更して実施しうる。以下に示す実施形態の構成要素は、適宜組み合わせうる。
 以下の説明において、別に断らない限り、ある層の面内位相差Reは、Re=(nx-ny)×dで表される値を示す。ある層の厚み方向の位相差Rthは、別に断らない限り、Rth={(nx+ny)/2-nz}×dで表される値である。さらに、ある層のNZ係数(NZ)は、別に断らない限り、NZ=(nx-nz)/(nx-ny)で表される値を示す。NZ係数は、NZ=Rth/Re+0.5により算出されうる。
 ここで、nxは、層の厚み方向に垂直な方向(面内方向)であって最大の屈折率を与える方向(遅相軸方向)の屈折率を表し、nyは、層の前記面内方向であってnxの方向に直交する方向の屈折率を表し、nzは、層の厚み方向の屈折率を表し、dは、層の厚みを表す。測定波長は、別に断らない限り、550nmである。
 以下の説明において、ある層の遅相軸とは、別に断らない限り、当該層の面内における遅相軸を表す。
 以下の説明において、ある面の正面方向とは、別に断らない限り、当該面の法線方向を意味し、具体的には前記面の極角0°且つ方位角0°の方向を指す。
 以下の説明において、ある面の傾斜方向とは、別に断らない限り、当該面に平行でも垂直でもない方向を意味し、具体的には当該面の極角が0°より大きく90°より小さい範囲の方向を指す。
 以下の説明において、要素の方向が「平行」、「垂直」及び「直交」とは、別に断らない限り、本発明の効果を損ねない範囲内、例えば±5°の範囲内での誤差を含んでいてもよい。
 以下の説明において、「長尺」のフィルムとは、幅に対して、5倍以上の長さを有するフィルムをいい、好ましくは10倍若しくはそれ以上の長さを有し、具体的にはロール状に巻き取られて保管又は運搬される程度の長さを有するフィルムをいう。長尺のフィルムの長さの上限は、特に制限は無く、例えば、幅に対して10万倍以下としうる。
 以下の説明において、別に断らない限り、長尺のフィルムにおいて幅方向とは、フィルム長手方向に垂直である、フィルムの面内方向をいう。通常、長尺のフィルムの長手方向は、フィルムの搬送方向に一致する。
 以下の説明において、「偏光板」、「円偏光板」、「プレート」、及び「λ/2板」、「λ/4板」とは、別に断らない限り、剛直な部材だけでなく、例えば樹脂製のフィルムのように可撓性を有する部材も含む。
 以下の説明において、複数の層を備える部材における各層の光学軸(吸収軸、透過軸、遅相軸等)がなす角度は、別に断らない限り、前記の層を厚み方向から見たときの角度を表す。
 以下の説明において、「正の固有複屈折値を有する重合体」及び「正の固有複屈折値を有する樹脂」とは、「延伸方向の屈折率が延伸方向に直交する方向の屈折率よりも大きくなる重合体」及び「延伸方向の屈折率が延伸方向に直交する方向の屈折率よりも大きくなる樹脂」をそれぞれ意味する。また、「負の固有複屈折値を有する重合体」及び「負の固有複屈折値を有する樹脂」とは、「延伸方向の屈折率が延伸方向に直交する方向の屈折率よりも小さくなる重合体」及び「延伸方向の屈折率が延伸方向に直交する方向の屈折率よりも小さくなる樹脂」をそれぞれ意味する。固有複屈折値は、誘電率分布から計算しうる。
 以下の説明において、接着剤とは、別に断らない限り、狭義の接着剤のみならず、23℃における剪断貯蔵弾性率が1MPa未満である粘着剤をも包含する。狭義の接着剤とは、エネルギー線照射後、あるいは加熱処理後、23℃における剪断貯蔵弾性率が1MPa~500MPaである接着剤を表す。
 <1.光学異方性積層体の概要>
 本発明の一実施形態に係る光学異方性積層体は、第1光学異方性層及び第2光学異方性層を含む。光学異方性積層体は、必要に応じて任意の層を備えていてもよい。
 本実施形態に係る光学異方性積層体は、下記式(1)~式(5)で表される光学特性を満たし、かつ、第1光学異方性層の遅相軸と第2光学異方性層の遅相軸とのなす角度が85°~95°である。

 本実施形態によれば、光学異方性積層体が前記式(1)~式(5)を満たし、第1光学異方性層の遅相軸と第2光学異方性層の遅相軸とのなす角度が直角または直角に近い角度であることにより、直線偏光子と組み合わせて円偏光板とした場合に、広い波長範囲において外光反射を抑制でき、当該円偏光板を設けた面(例えば、画像表示装置の表示面)の傾斜方向における色付きを抑制できる、光学異方性積層体とすることができる。また、通常、かかる光学異方性積層体は、前記面の傾斜方向だけでなく正面方向においても色付きを抑制できる。
 また、本実施形態によれば、式(3)を満たすことにより、第1光学異方性層または第2光学異方性層として波長分散性が大きな材料を用いることができる。波長分散性が大きい場合、所望の逆波長分散特性を実現させるために求められる位相差が小さくなることから、波長分散性が大きな材料を含む層の薄膜化が可能となり、光学異方性積層体の厚み自体を薄くすることができる。
 また、上述したように光学異方性層の厚みを薄くすることができることから、例えば、波長分散性が大きい樹脂を用いた光学異方性層を塗工法を用いて形成する場合に、前記樹脂及び溶媒を含む塗工層の厚みも薄くすることができる。そのため、例えば、大気圧下での加熱処理といった一般的な乾燥条件での塗工層の乾燥が可能となる。さらにまた、塗工層を乾燥させて得られる樹脂層の残溶媒量を少なくすることができ、延伸による位相差発現性を良好にすることができるため、所望の光学特性を有する光学異方性層を容易に形成することができる。
 <2.光学異方性積層体における光学特性>
 本実施形態に係る光学異方性積層体は、前記式(1)~式(5)を満たす。
 式(1)(nx1>ny1≧nz1)において、nx1は、第1光学異方性層の面内方向であって、最大の屈折率を与える方向の屈折率を表し、ny1は、第1光学異方性層の面内方向であって、nx1を与える方向に直交する方向の屈折率を表し、nz1は、第1光学異方性層の厚み方向の屈折率を表す。
 式(1)は、第1光学異方性層が、いわゆるポジティブAプレート又はネガティブBプレートとして機能しうることを示す。
 式(2)(nz2>nx2>ny2)において、nx2は、第2光学異方性層の面内方向であって最大の屈折率を与える方向の屈折率を表し、ny2は、第2光学異方性層の面内方向であって、nx2を与える方向に直交する方向の屈折率を表し、nz2は、第2光学異方性層の厚み方向の屈折率を表す。
 式(2)は、第2光学異方性層が、いわゆるポジティブBプレートとして機能しうることを示す。式(2)は、第2光学異方性層が、3方向の屈折率(nx2、ny2及びnz2)が相違する層であること、即ち、二軸性を有する層であることを示す。
 式(3)(|Re2(450)/Re2(550)-Re1(450)/Re1(550)|≧0.12)において、Re1(450)及びRe1(550)は、それぞれ波長450nm及び波長550nmにおける第1光学異方性層の面内位相差を表し、Re2(450)及びRe2(550)は、それぞれ波長450nm及び波長550nmにおける第2光学異方性層の面内位相差を表す。
 式(3)は、第1光学異方性層の面内位相差の波長分散性と、第2光学異方性層の面内位相差の波長分散性との差が大きいことを示す。「|Re2(450)/Re2(550)-Re1(450)/Re1(550)|」の値としては、通常0.12以上、好ましくは0.15以上、より好ましくは0.2以上であり、特に好ましくは0.25以上であり、大きいほど好ましいが、例えば、0.7以下であってもよい。このように面内位相差の波長分散性の差が所定の値以上である第1光学異方性層及び第2光学異方性層を備える光学異方性積層体は、積層状態で容易に逆波長分散特性を得ることができる。よって、光学異方性積層体を直線偏光子と組み合わせて広い波長範囲において機能する円偏光板としうる。
 また、本実施形態に係る光学異方性積層体は、下記式(6)を満たすことがより好ましい。

 式(6)は、第1光学異方性層の波長分散性よりも、第2光学異方性層の波長分散性が大きいことを示す。
 「Re2(450)/Re2(550)」の値は、好ましくは1.05以上、より好ましくは1.10以上、特に好ましくは1.20以上、さらに特に好ましくは1.25以上であり、上限は特に限定されないが、例えば、1.8以下であってもよく、1.7以下であってもよく、1.6以下であってもよい。「Re2(450)/Re2(550)」の値が前記範囲にある場合、第1光学異方性層及び第2光学異方性層の波長分散性に差を生じやすくなることで、所望の逆波長分散特性を実現させるために求められる位相差が小さくなるために薄膜化が可能となり、かつ外光の反射による色付きを効果的に抑制できる円偏光板を得ることができる。
 「Re1(450)/Re1(550)」の値は、例えば、0.8以上であってもよく、0.9以上であってもよく、1.0以上であってもよく、好ましくは1.05以下、より好ましくは1.03以下、特に好ましくは1.01以下である。「Re1(450)/Re1(550)」が前記範囲にある場合、第1光学異方性層及び第2光学異方性層の波長分散性に差を生じやすくなることで、所望の逆波長分散特性を実現させるために求められる位相差が小さくなるために薄膜化が可能となり、かつ外光の反射による色付きを効果的に抑制できる円偏光板を得ることができる。
 また、本実施形態に係る光学異方性積層体は、下記式(7)を満たすことが好ましい。

 式(7)は、第1光学異方性層の波長550nmにおける面内位相差が、第2光学異方性層の波長550nmにおける面内位相差よりも大きいことを示す。
 「(Re1(550)-Re2(550))」の値は、通常0より大きく、好ましくは、光学異方性積層体がλ/4板として機能しうる値である。具体的には、光学異方性積層体は、好ましくは下記式(8)を満たす。

 「(Re1(550)-Re2(550))」の値は、好ましくは100nm以上、より好ましくは110nm以上、さらに好ましくは120nmであり、好ましくは180nm以下、より好ましくは160nm以下、さらに好ましくは150nm以下である。「(Re1(550)-Re2(550))」が前記範囲にある場合、外光の反射による色付きを効果的に抑制できる円偏光板を得ることができる。
 本実施形態に係る光学異方性積層体においては、前記式(6)及び前記式(7)の両方を満たすことが好ましい。波長分散性が大きく、位相差が小さい負の固有屈折率を有する樹脂を用いて、厚みの薄い第2光学異方性層を構成しうる。負の固有複屈折値を有する樹脂は、比較的高価であることから、第2光学異方性層の厚みを薄くしうることで、製造コストを低減させることができる。
 Re1(550)の値は、前記式(1)~(8)を満たすことを条件として、好ましくは下記式(9)を満たす。

 より具体的には、Re1(550)は、好ましくは170nm以上、より好ましくは180nm以上、特に好ましくは190nm以上であり、好ましくは250nm以下、より好ましくは240nm以下、特に好ましくは230nm以下である。面内位相差Re1(550)が前記範囲にある場合、高い反射防止性能及び高い色付き抑制性能を有する円偏光板を構成することができる。
 Re2(550)の値は、前記式(1)~(8)を満たすことを条件として、好ましくは下記式(10)を満たす。
 110nm≧Re2(550)≧30nm   (10)
 より具体的には、Re2(550)は、好ましくは30nm以上、より好ましくは40nm以上、特に好ましくは50nm以上であり、好ましくは110nm以下、より好ましくは100nm以下、特に好ましくは90nm以下である。面内位相差Re2(550)が前記範囲にある場合、高い反射防止性能及び高い色付き抑制性能を有する円偏光板を構成することができる。
 また、光学異方性積層体において、「(Re1(450)-Re2(450))/(Re1(550)-Re2(550))」で表される比の値は、例えば0.82以上であってもよく、0.84以上であってもよく、0.85以上であってもよい。また、前記比の値の上限値は、例えば、1.0未満でありえる。
 式(4)(Re(450)<Re(550)<Re(650))において、Re(450)、Re(550)、及びRe(650)は、波長450nm、550nm、及び650nmにおける前記光学異方性積層体の面内位相差をそれぞれ表す。
 式(4)は、光学異方性積層体の面内位相差が、逆波長分散特性であることを示す。光学異方性積層体が式(4)を満たすことにより、広い波長範囲において、光学異方性積層体を透過する光の偏光状態を均一に変換できる。よって、このような光学異方性積層体と直線偏光子とを組み合わせることで、画像表示装置の表示面における外光反射による色付きを、広い波長範囲において、効果的に抑制できる。光学異方性積層体は、逆波長分散特性を有することから、通常は、測定波長が長いほど、大きい面内位相差を有する。
 式(5)(-1.5≦NZ1+NZ2<0.1)において、NZ1は第1光学異方性層のNZ係数を表し、NZ2は第2光学異方性層のNZ係数を表す。NZ1とNZ2との和(NZ1+NZ2)は、通常-1.5以上、好ましくは-1.0以上、より好ましくは-0.9以上、さらに好ましくは-0.9より大きい。また、前記和(NZ1+NZ2)は、通常0.1未満、好ましくは0.0未満、より好ましくは-0.1未満である。NZ1とNZ2との和を前記の範囲に収めることにより、光学異方性積層体を直線偏光子と組み合わせた場合に、画像表示装置の表示面における外光反射による色付きを、広い波長範囲において、効果的に抑制できる。
 本実施形態においては、和(NZ1+NZ2)は、特に下記式(11)を満たすことが好ましい。

 NZ1は(nx1-nz1)/(nx1-ny1)で算出される値であり、式(1)から、NZ1は正の値である。NZ1は、好ましくは1.0以上、より好ましくは1.01以上、さらに好ましくは1.02以上であり、好ましくは1.3以下、より好ましくは1.2以下、さらに好ましくは1.1以下である。
 NZ2は(nx2-nz2)/(nx2-ny2)で算出される値であり、式(2)から、NZ2は負の値である。NZ2は、好ましくは-2.5以上、より好ましくは-2.3以上であり、さらに好ましくは-2.1以上であり、好ましくは-1.0以下、好ましくは-1.05以下、より好ましくは-1.1以下である。NZ2を前記範囲に収めることにより、2軸性を高めることができる。
 波長590nmにおける第1光学異方性層の面内位相差Re1(590)は、好ましくは185nm以上、より好ましくは190nm以上、さらに好ましくは195nm以上であり、好ましくは270nm以下、より好ましくは250nm以下、さらに好ましくは230nm以下である。第1光学異方性層の面内位相差Re1(590)が、前記範囲に収まることにより、光学異方性積層体を直線偏光子と組み合わせた場合に、画像表示装置の表示面における外光反射による色付きを、広い波長範囲において、効果的に抑制できる。
 波長590nmにおける第2光学異方性層の面内位相差Re2(590)は、好ましくは45nm以上、より好ましく50nm以上、さらに好ましくは55nm以上であり、好ましくは120nm以下、より好ましくは100nm以下、さらに好ましくは90nm以下である。第2光学異方性層の面内位相差Re2(590)が前記範囲に収まることにより、光学異方性積層体を直線偏光子と組み合わせた場合に、画像表示装置の表示面における外光反射による色付きを、広い波長範囲において、効果的に抑制できる。
 波長590nmにおける第1光学異方性層の面内位相差Re1(590)が前記範囲に収まる場合、通常、第1光学異方性層はλ/2板として機能しうる。また、波長590nmにおける第2光学異方性層の面内位相差Re2(590)が前記範囲に収まる場合、通常第2光学異方性層はλ/4板として機能しうる。したがって、第1光学異方性層のRe1(590)及び第2光学異方性層のRe2(590)が前記の範囲にある場合、光学異方性積層体は、λ/2板及びλ/4板を組み合わせた広帯域λ/4板として機能しうる。
 本実施形態においては、第1光学異方性層の遅相軸と、第2光学異方性層の遅相軸とのなす角度が85°~95°である。言い換えると、第1光学異方性層の遅相軸と、第2光学異方性層の遅相軸とのなす角度が直角またはそれに近い角度をなす。第1光学異方性層の遅相軸と、第2光学異方性層の遅相軸とのなす角度をθとすると、前記θは、通常85°以上、好ましくは87°以上、より好ましくは88°以上、更に好ましくは89°以上であり、通常95°以下、好ましくは93°以下、より好ましくは92°以下、更に好ましくは91°以下であり、最も好ましくは90°である。前記θが前記の範囲にあることにより、本実施形態に係る光学異方性積層体を直線偏光子と組み合わせた場合に、画像表示装置の表示面の正面方向及び傾斜方向における外光反射を抑制し、色付きを抑制することができる。
 光学異方性積層体が長尺である場合、第1光学異方性層の遅相軸及び第2光学異方性層の遅相軸の一方が、光学異方性積層体の幅方向に対して45°に近い特定の範囲の角度をなすことが好ましい。具体的には、前記の角度は、好ましくは40°以上、より好ましくは42°以上、更に好ましくは43°以上、特に好ましくは44°以上であり、好ましくは50°以下、より好ましくは48°以下、更に好ましくは47°以下、特に好ましくは46°以下である。更にこの場合、第1光学異方性層の遅相軸及び第2光学異方性層の遅相軸の他方は、光学異方性積層体の幅方向に対して135°に近い特定の範囲の角度をなすことが好ましい。具体的には、前記の角度は、好ましくは130°以上、より好ましくは132°以上、更に好ましくは133°以上、特に好ましくは134°以上であり、好ましくは140°以下、より好ましくは138°以下、更に好ましくは137°以下、特に好ましくは136°以下である。一般的な長尺の直線偏光子は、当該直線偏光子の幅方向に平行又は垂直な吸収軸を有する。幅方向に対して前記範囲の角度をなす方向に遅相軸を有する第1光学異方性層及び第2光学異方性層を備える長尺の光学異方性積層体は、前記の一般的な直線偏光子に、単純に光学異方性積層体の幅方向と直線偏光子の幅方向とを平行にして貼り合わせて、円偏光板を得ることができる。したがって、光学異方性積層体と直線偏光子との貼り合わせをロール・トゥ・ロールで行うことができるので、円偏光板を特に簡単に製造することができる。
 本実施形態に係る光学異方性積層体及びその構成層の位相差及び遅相軸方向は、位相差計(例えば、Axometrics社製「AxoScan」)を用いて測定しうる。
 第1光学異方性層及び第2光学異方性層のそれぞれの全光線透過率は、好ましくは80%以上、より好ましくは85%以上、特に好ましくは90%以上である。また、第2光学異方性層の全光線透過率は、好ましくは80%以上、より好ましくは85%以上、特に好ましくは90%以上である。
 第1光学異方性層のヘイズは、好ましくは5%以下、より好ましくは3%以下、特に好ましくは1%以下であり、理想的には0%である。また、第2光学異方性層のヘイズは、好ましくは5%以下、より好ましくは3%以下、特に好ましくは1%以下であり、理想的には0%である。
 光学異方性積層体の全光線透過率は、好ましくは80%以上、より好ましくは85%以上、特に好ましくは90%以上である。
 光学異方性積層体のヘイズは、好ましくは5%以下、より好ましくは3%以下、特に好ましくは1%以下であり、理想的には0%である。
 全光線透過率は、紫外・可視分光計を用いて、波長400nm~700nmの範囲で測定できる。また、ヘイズは、JIS K7361-1997に準拠して、ヘイズメーターを用いて測定できる。
 <3.光学異方性積層体及び構成層の厚み>
 第1光学異方性層の厚み及び第2光学異方性層の厚みは、前記の光学特性を有する範囲で任意に調整しうる。第1光学異方性層の厚み及び第2光学異方性層の厚みは、それぞれ通常0.5μm以上、より好ましくは1μm以上、通常150μm以下、より好ましくは100μm以下でありえる。
 本実施形態においては、第1光学異方性層の厚みよりも第2光学異方性層の厚みが小さいことが好ましい。この場合、第1光学異方性層の厚みは、好ましくは20μm以上、より好ましくは25μm以上、さらに好ましくは30μm以上であり、好ましくは80μm以下、より好ましくは70μm以下、さらに好ましくは60μm以下である。また、第2光学異方性層の厚みは、好ましくは1μm以上、より好ましくは1.5μm以上、さらに好ましくは2.0μm以上であり、好ましくは10μm以下、より好ましくは9μm以下より好ましくは8μm以下である。第1光学異方性層の厚み及び第2光学異方性層の厚みが前記範囲にあることにより、外光反射を抑制しうる位相差フィルムの厚みを薄くすることができるからである。
 第2光学異方性層の厚み(d2)に対する、第1光学異方性層の厚み(d1)(μm)の比は、好ましくは70/30超であり、より好ましくは80/20以上であり、さらに好ましくは90/10以上であり、好ましくは99/1未満、好ましくは97/3以下、より好ましくは95/5以下である。本実施形態に係る光学異方性積層体においては、式(1)~(5)を満たすことにより、第2光学異方性層の厚みを薄くさせることが可能でありながら、且つ第2光学異方性層の位相差を良好に発現させることができ、その結果、高い反射防止性能及び高い色付き抑制性能を有する円偏光板を構成することができ、且つ低コストでの製造が可能な、光学異方性積層体を実現することができる。
 光学異方性積層体の厚みは、前記の光学特性を有する範囲で任意に調整しうる。具体的な厚みは、薄型化の観点から、好ましくは5μm以上、より好ましくは10μm以上、特に好ましくは15μm以上であり、好ましくは200μm以下、より好ましくは150μm以下、特に好ましくは100μm以下である。
 <4.光学異方性積層体の構成層の材料>
 第1光学異方性層及び第2光学異方性層を形成するための材料は任意である。第1光学異方性層及び第2光学異方性層のそれぞれは、通常樹脂を含み、樹脂から形成される。
 第1光学異方性層及び第2光学異方性層のそれぞれに含まれる樹脂は、固有複屈折値が正の樹脂であっても負の樹脂であってもよい。ただし、通常は、第1光学異方性層に含まれる樹脂は固有複屈折値が正の樹脂であることが好ましく、第2光学異方性層に含まれる樹脂は固有複屈折値が負の樹脂であることが好ましい。
 正の固有複屈折値を有する樹脂は通常、正の固有複屈折値を有する重合体を含む。この重合体としては、例えば、ポリエチレン、ポリプロピレン等のポリオレフィン;ポリエチレンテレフタレート、ポリブチレンテレフタレート等のポリエステル;ポリフェニレンサルファイド等のポリアリーレンサルファイド;ポリビニルアルコール;ポリカーボネート;ポリアリレート;セルロースエステル;ポリエーテルスルホン;ポリスルホン;ポリアリルサルホン;ポリ塩化ビニル;脂環式構造含有重合体;棒状液晶ポリマー;などが挙げられる。これらの重合体は、1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。中でも、脂環式構造含有重合体、セルロースエステル、及びポリカーボネートが好ましく、脂環式構造含有重合体が特に好ましい。脂環式構造含有重合体は、環状オレフィン系重合体でありうる。環状オレフィン系重合体は、環状オレフィンを重合して得られる構造単位を有する重合体又はその水素化物を意味する。環状オレフィンは、置換基を有していてもよく、置換基を有していなくてもよい。
 脂環式構造含有重合体は、繰り返し単位中に脂環式構造を含有する重合体であり、通常は非晶質の重合体である。脂環式構造含有重合体としては、主鎖中に脂環式構造を含有する重合体、及び、側鎖に脂環式構造を含有する重合体、のいずれも用いうる。脂環式構造としては、例えば、シクロアルカン構造、シクロアルケン構造が挙げられるが、熱安定性の観点から、シクロアルカン構造が好ましい。1つの脂環式構造に含まれる炭素原子の数は、好ましくは4個以上、より好ましくは5個以上、特に好ましくは6個以上であり、好ましくは30個以下、より好ましくは20個以下、特に好ましくは15個以下である。
 脂環式構造含有重合体において、脂環式構造を含有する繰り返し単位の割合は、好ましくは50重量%以上、より好ましくは70重量%以上、特に好ましくは90重量%以上である。脂環式構造を含有する繰り返し単位の割合が前記範囲にある場合、耐熱性に優れる光学異方性積層体を得ることができる。
 脂環式構造含有重合体としては、例えば、(1)ノルボルネン系重合体、(2)単環の環状オレフィン重合体、(3)環状共役ジエン重合体、(4)ビニル脂環式炭化水素重合体、及びこれらの水素添加物などが挙げられる。これらの中でも、環状オレフィン重合体及びノルボルネン系重合体が好ましく、ノルボルネン系重合体が特に好ましい。ノルボルネン系重合体としては、例えば、ノルボルネン構造を含有するモノマーの開環重合体、ノルボルネン構造を含有するモノマーとこれと開環共重合可能なその他のモノマーとの開環共重合体、及び、それらの水素化物;ノルボルネン構造を含有するモノマーの付加重合体、ノルボルネン構造を含有するモノマーとこれと共重合可能なその他のモノマーとの付加共重合体などが挙げられる。これらの中でも、透明性の観点から、ノルボルネン構造を含有するモノマーの開環重合体水素化物が特に好ましい。前記の脂環式構造含有重合体は、例えば特開2002-321302号公報に開示されている重合体から選択されうる。
 セルロースエステルとしては、例えば、セルロースの低級脂肪酸エステル(例:セルロースアセテート、セルロースアセテートブチレート及びセルロースアセテートプロピオネート)が挙げられる。低級脂肪酸は、1分子あたりの炭素原子数6以下の脂肪酸を意味する。セルロースアセテートには、トリアセチルセルロース(TAC)及びセルロースジアセテート(DAC)が含まれうる。
 セルロースエステルの総アシル基置換度は、好ましくは2.20以上2.70以下であり、より好ましくは2.40以上2.60以下である。ここで、総アシル基は、ASTM D817-91に準じて測定しうる。また、セルロースエステルの重量平均重合度は、好ましくは350以上800以下であり、より好ましくは370以上600以下である。
 ポリカーボネートは、通常、カーボネート結合(-O-C(=O)-O-)を含む繰り返し単位を有する。ポリカーボネートとしては、例えば、ジヒドロキシ化合物から誘導される構成単位及びカーボネート構造(-O-(C=O)-O-で表される構造)を有する重合体が挙げられる。ジヒドロキシ化合物としては、例えば、ビスフェノールAが挙げられる。ポリカーボネート中に含まれる、ジヒドロキシ化合物から誘導される構成単位は、1種であってもよく、2種以上であってもよい。
 正の固有複屈折値を有する樹脂に含まれる重合体の重量平均分子量(Mw)は、好ましくは10,000以上、より好ましくは15,000以上、特に好ましくは20,000以上であり、好ましくは100,000以下、より好ましくは80,000以下、特に好ましくは50,000以下である。重量平均分子量がこのような範囲にある場合、光学異方性層の機械的強度及び成形加工性が高度にバランスされる。前記の重量平均分子量は、溶媒としてシクロヘキサンを用いてゲル・パーミエーション・クロマトグラフィー(GPC)で測定したポリイソプレン又はポリスチレン換算の重量平均分子量である。ただし、試料がシクロヘキサンに溶解しない場合には、GPCの溶媒としてトルエンを用いてもよい。
 正の固有複屈折値を有する樹脂に含まれる重合体の分子量分布(重量平均分子量(Mw)/数平均分子量(Mn))は、好ましくは1.2以上、より好ましくは1.5以上、特に好ましくは1.8以上であり、好ましくは3.5以下、より好ましくは3.0以下、特に好ましくは2.7以下である。分子量分布が前記範囲の下限値以上である場合、重合体の生産性を高め、製造コストを抑制できる。また、分子量分布が上限値以下である場合、低分子成分の量が小さくなるので、高温曝露時の緩和を抑制して、光学異方性層の安定性を高めることができる。
 正の固有複屈折値を有する樹脂における重合体の割合は、好ましくは50重量%~100重量%、より好ましくは70重量%~100重量%、特に好ましくは90重量%~100重量%である。重合体の割合が前記範囲にある場合、光学異方性層が十分な耐熱性及び透明性を得られる。
 正の固有複屈折値を有する樹脂は、前記の重合体に組み合わせて、更に任意の成分を含んでいてもよい。任意の成分としては、例えば、酸化防止剤、熱安定剤、光安定剤、耐候安定剤、紫外線吸収剤、近赤外線吸収剤等の安定剤;可塑剤;等が挙げられる。これらの成分は、1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。
 負の固有複屈折値を有する樹脂は通常、負の固有複屈折値を有する重合体を含む。この重合体としては、例えば、芳香族基含有重合体;ポリアクリロニトリル重合体;ポリメチルメタクリレート重合体;あるいはこれらの多元共重合ポリマー;などが挙げられる。
 負の固有複屈折値を有する重合体として、特許文献1にはスチレン-マレイン酸共重合体(スチレン系重合体)を用いた実施例、特許文献2にはポリ(2-ビニルナフタレン)を用いた実施例が記載されているが、本実施形態においては、例えば特許文献1及び特許文献2に例示された重合体とは異なる重合体を用いることで、式(1)~式(5)を満たす光学異方性積層体を容易に製造しうる。
 芳香族基含有重合体は、芳香族基含有単位を含む重合体であり、芳香族基含有単量体の重合により得られる。芳香族基含有単量体が含有する芳香族基の例としては、フェニル基、ナフチル基(2-ナフチル基等)、フルオレンジイル基(フルオレン-9,9-ジイル基等)、およびこれらの基の環上の水素原子が置換基にて置換された構造を有する基が挙げられる。
 芳香族基含有重合体の例の一群としては、フルオレン-9,9-ジイル基を含む重合単位を含む、ポリエステル、ポリカーボネート及びポリエステルカーボネートが挙げられる。
 芳香族基含有重合体の例の別の一群としては、芳香族ビニル系重合体が挙げられる。芳香族ビニル系重合体は、芳香族ビニル系単位を含有する重合体であり、芳香族ビニル系単位は、芳香族ビニル系化合物を重合させて得られる構造を有する単位である。ただし本願において、重合単位は、その製造方法によっては限定されない。芳香族ビニル系単位の例としては、下記において述べる水添ブロック共重合体[C]に含まれる重合単位(A-1)及びその好ましい例が挙げられる。
 負の固有複屈折値を有する樹脂における重合体の割合は、好ましくは50重量%~100重量%、より好ましくは70重量%~100重量%、特に好ましくは90重量%~100重量%である。重合体の割合が前記範囲にある場合、適切な光学特性を発現できる。
 芳香族ビニル系重合体の特に好ましい例としては、下記に述べる水添ブロック共重合体[C]が挙げられる。水添ブロック共重合体[C]は、重合体ブロック[A]と重合体ブロック[B]とを組み合わせて含有する。用語「水添ブロック共重合体[C]」に含まれる用語「水添」は、水添ブロック共重合体[C]が水添鎖状共役ジエン系単位を含有する重合体ブロック[B]を含有することを示す用語である。水添ブロック共重合体[C]は、重合体ブロック[A]及び重合体ブロック[B]を含有する限りにおいて、水添反応を含まない製造方法で得られたブロック共重合体をも含む。この水添ブロック共重合体[C]を含む前記の樹脂は、通常、熱可塑性樹脂である。
 重合体ブロック[A]は、芳香族ビニル系単位を含有する。芳香族ビニル系単位とは、前記のとおり、芳香族ビニル系化合物を重合して得られる構造を有する重合単位を表す。芳香族ビニル系化合物には、芳香族ビニル化合物及びその誘導体が含まれる。芳香族ビニル化合物は、芳香環にビニル基が結合した構造を有する炭化水素化合物を表す。また、芳香族ビニル化合物の誘導体には、芳香族ビニル化合物の1又は2以上の水素原子を、置換基で置換した構造を有する化合物が含まれる。芳香族ビニル系単位は、当該構造を有する限りにおいて、どのような製造方法で得られた重合単位をも含む。
 芳香族ビニル系単位の好ましい例としては、下記式(A-1)で表される重合単位が挙げられる。
 式(A-1)において、Rは、フェニル基、ビフェニル基、ナフチル基、アントラセン基、フェナントレン基、ナフタセン基、ペンタセン基、及びターフェニル基からなる群より選択される基を表す。所望の光学特性を有する光学異方性積層体の製造を特に容易に行う観点から、Rとしては、ナフチル基が好ましい。
 式(A-1)において、R~Rは、それぞれ独立に、水素原子及び炭素原子数1~12のアルキル基からなる群より選択される基を表す。かかるアルキル基の例としては、メチル基、エチル基、プロピル基、及びヘキシル基が挙げられる。所望の光学特性を有する光学異方性積層体の製造を特に容易に行う観点から、好ましくはR及びRの両方が水素原子であり、より好ましくはR、R及びRのいずれもが水素原子である。
 芳香族ビニル系単位の特に好ましい例としては、下記式(a-1)で表される重合単位が挙げられる。式(a-1)で表される重合単位は、ビニルナフタレン単位を表す。
 芳香族ビニル系単位は、例えば、芳香族ビニル系化合物を重合させることにより得ることができる。芳香族ビニル系化合物の例としては、ビニルナフタレン及びその誘導体が挙げられる。ビニルナフタレンの例としては、1-ビニルナフタレン、及び2-ビニルナフタレンが挙げられる。ビニルナフタレンの誘導体の例としては、α-メチル-1-ビニルナフタレン、α-エチル-1-ビニルナフタレン、α-プロピル-1-ビニルナフタレン、α-ヘキシル-1-ビニルナフタレン、α-メチル-2-ビニルナフタレン、α-エチル-2-ビニルナフタレン、α-プロピル-2-ビニルナフタレン、及びα-ヘキシル-2-ビニルナフタレンが挙げられる。中でも、工業的な入手の容易性の観点から、2-ビニルナフタレンが好ましい。
 水添ブロック共重合体[C]が含む芳香族ビニル系単位は、1種類でもよく、2種類以上であってもよい。よって、芳香族ビニル系単位を形成する為の芳香族ビニル系化合物は、1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。
 重合体ブロック[A]における芳香族ビニル系単位の割合は、高いことが好ましい。具体的には、重合体ブロック[A]における芳香族ビニル系単位の割合は、好ましくは50重量%~100重量%、より好ましくは75重量%~100重量%、特に好ましくは100重量%である。重合体ブロック[A]における芳香族ビニル系単位の割合が前記のように高い場合に、所望の光学特性を有する光学異方性積層体の製造を特に容易に行うことができる。
 重合体ブロック[A]は、芳香族ビニル系単位以外に任意の重合単位を含有してもよい。このような任意の重合単位としては、例えば、芳香族ビニル系化合物と共重合可能な任意の単量体を重合して得られる構造を有する重合単位、及び、当該重合単位の水素化により形成される構造を有する重合単位が挙げられる。
 重合体ブロック[B]は、水添鎖状共役ジエン系単位を含有する。水添鎖状共役ジエン系単位とは、鎖状共役ジエン系化合物を重合し水素化して得られる構造を有する重合単位を表す。鎖状共役ジエン系化合物には、鎖状共役ジエン化合物及びその誘導体が含まれる。鎖状共役ジエン化合物は、共役ジエン構造を有する鎖状炭化水素化合物を表す。また、鎖状共役ジエン化合物の誘導体には、鎖状共役ジエン化合物の1又は2以上の水素原子を、置換基で置換した構造を有する化合物が含まれる。水添鎖状共役ジエン系単位は、当該構造を有する限りにおいて、どのような製造方法で得られた重合単位をも含む。
 水添鎖状共役ジエン系単位の好ましい例としては、下記式(B-1)で表される重合単位、及び、下記式(B-2)で表される重合単位、が挙げられる。
 式(B-1)及び式(B-2)において、R~Rは、それぞれ独立に、水素原子及び炭素原子数1~6のアルキル基からなる群より選択される基を表す。かかるアルキル基の例としては、メチル基、エチル基、プロピル基、及びヘキシル基が挙げられる。所望の光学特性を有する光学異方性積層体の製造を特に容易に行う観点から、R~Rは、それぞれ独立に、水素原子又はメチル基であることが好ましい。
 水添鎖状共役ジエン系単位の特に好ましい例としては、下記式(b-1)~(b-5)のいずれかで表される重合単位が挙げられる。式(b-1)~(b-3)のいずれかで表される重合単位は、水添イソプレン単位を表す。また、式(b-4)又は(b-5)で表される重合単位は、水添ブタジエン単位を表す。
 水添鎖状共役ジエン系単位は、例えば、鎖状共役ジエン系化合物を重合させて鎖状共役ジエン系単位を得る工程と、この鎖状共役ジエン系単位中に二重結合が存在する場合はそれを水素化する工程と、を含む方法によって得ることができる。鎖状共役ジエン系単位とは、鎖状共役ジエン系化合物を重合して得られる構造を有する重合単位を表す。鎖状共役ジエン系単位は、当該構造を有する限りにおいて、どのような製造方法で得られた重合単位をも含む。
 鎖状共役ジエン系化合物の例としては、下記式(bm)で表される化合物が挙げられる。
 鎖状共役ジエン系化合物の好ましい例としては、ブタジエン(式(bm)におけるR~Rの全てが水素原子)、イソプレン(式(bm)におけるR~RのうちR又はRがメチル基で他が水素原子)、1,3-ペンタジエン、2,3-ジメチル-1,3-ブタジエン、1,3-ヘキサジエン、2-メチル-1,3-ペンタジエン、3-メチル-1,3-ペンタジエン、及び2,4-ジメチル-1,3-ペンタジエンが挙げられる。中でも、透明性、耐熱性、及び加工性に優れた光学異方性積層体を得る観点から、ブタジエン及びイソプレンがより好ましい。
 鎖状共役ジエン系化合物を重合して鎖状共役ジエン系単位を得た後、その鎖状共役ジエン系単位の二重結合を水素化することで、水添鎖状共役ジエン系単位が得られる。この水素化は、重合体ブロック[A]を含む系において行われることがある。例えば、芳香族ビニル系化合物を重合して得られた重合体ブロック[A]と、鎖状共役ジエン系化合物を重合して得られた重合体ブロック[D]とを含むブロック共重合体を得た後で、このブロック共重合体の重合体ブロック[D]に含まれる二重結合を選択的に水素化して、水添鎖状共役ジエン系単位を含有する重合体ブロック[B]を得ることがある。この場合、鎖状共役ジエン系単位の二重結合の水素化方法としては、通常、重合体ブロック[A]に含有される芳香族ビニル系単位の芳香族性の不飽和結合を水素化しないで、重合体ブロック[D]に含有される鎖状共役ジエン系単位の脂肪族性の二重結合を水素化できる方法が選択される。
 前記の鎖状共役ジエン系単位の二重結合の水素化の水素化率は、好ましくは90%以上、より好ましくは95%以上、特に好ましくは97%以上である。水素化率が前記のように高い場合に、所望の光学特性を有する光学異方性積層体の製造を特に容易に行うことができる。水素化率はH-NMRにより測定できる。
 水添ブロック共重合体[C]が含む水添鎖状共役ジエン系単位は、1種類でもよく、2種類以上であってもよい。よって、水添鎖状共役ジエン系単位を形成する為の鎖状共役ジエン系化合物は、1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。
 重合体ブロック[B]における水添鎖状共役ジエン系単位の割合は、高いことが好ましい。具体的には、重合体ブロック[B]における水添鎖状共役ジエン系単位の割合は、好ましくは50重量%~100重量%、より好ましくは75重量%~100重量%、特に好ましくは100重量%である。重合体ブロック[B]における水添鎖状共役ジエン系単位の割合が前記のように高い場合に、所望の光学特性を有する光学異方性積層体の製造を特に容易に行うことができる。
 重合体ブロック[B]は、水添鎖状共役ジエン系単位以外に任意の重合単位を含有してもよい。このような任意の重合単位としては、例えば、鎖状共役ジエン系化合物を重合して得られる重合単位であって水素化されていない二重結合が残存するもの(鎖状共役ジエン系単位等);鎖状共役ジエン系化合物と共重合可能な任意の単量体を重合して得られる構造を有する重合単位、及び、当該重合単位の水素化により形成される構造を有する重合単位;が挙げられる。
 水添ブロック共重合体[C]において、重合体ブロック[A]の重量分率wAと重合体ブロック[B]の重量分率wBとの比wA/wBは、特定の範囲にあることが好ましい。より詳細には、重量分率wAと重量分率wBとの比wA/wBは、通常50/50以上、好ましくは55/45以上、特に好ましくは60/40以上であり、通常85/15以下、好ましくは82/18以下、特に好ましくは80/20以下である。比wA/wBが前記の範囲にある場合に、逆波長分散特性を有する光学異方性積層体の製造を容易に行うことが可能である。さらに、通常は、比wA/wBが前記の範囲にある場合に、光学異方性積層体の波長分散特性以外の光学特性も所望の値に容易に調整することができる。
 前記の重合体ブロック[A]の重量分率wAとは、重合体ブロック[A]及び重合体ブロック[B]の合計の重量に対する、重合体ブロック[A]の重量の比率をいう。光学異方性積層体の材料としての樹脂が、複数種類の水添ブロック共重合体[C]を含む場合、ここでいう重合体ブロック[A]の重量分率wAは、含まれる複数種類の水添ブロック共重合体[C]全体における重合体ブロック[A]及び重合体ブロック[B]の合計の重量に対する、重合体ブロック[A]の重量の比率をいう。
 また、前記の重合体ブロック[B]の重量分率wBとは、重合体ブロック[A]及び重合体ブロック[B]の合計の重量に対する、重合体ブロック[B]の重量の比率をいう。光学異方性積層体の材料としての樹脂が、複数種類の水添ブロック共重合体[C]を含む場合、ここでいう重合体ブロック[B]の重量分率wBは、含まれる複数種類の水添ブロック共重合体[C]全体における重合体ブロック[A]及び重合体ブロック[B]の合計の重量に対する、重合体ブロック[B]の重量の比率をいう。
 重合体ブロック[A]の重量分率wA及び重合体ブロック[B]の重量分率wBは、H-NMRによって測定することができる。
 水添ブロック共重合体[C]の分子構造は、重合体ブロック[A]及び重合体ブロック[B]を有する限りにおいて特に限定されず、任意のブロック構成を有する分子構造でありうる。例えば、水添ブロック共重合体[C]は、直線型ブロック共重合体であってもよく、グラフト型ブロック共重合体であってもよい。
 直線型ブロック共重合体の例としては、重合体ブロック[A]及び重合体ブロック[B]が連結した[A]-[B]のブロック構成を有するジブロック共重合体;重合体ブロック[A]、重合体ブロック[B]、及び、もう一つの重合体ブロック[A]がこの順に連結した[A]-[B]-[A]のブロック構成を有するトリブロック共重合体;並びに、それより多数の重合体ブロックが連結したブロック構成を有する直線型ブロック共重合体;が挙げられる。多数の重合体ブロックが連結したブロック構成の例としては、[A]-([B]-[A])-[B]-[A]、及び[B]-([A]-[B])-[A]-[B](nは、1以上の整数)のブロック構成が挙げられる。
 グラフト型ブロック共重合体の例としては、重合体ブロック[A]に、側鎖として重合体ブロック[B]が連結した[A]-g-[B]のブロック構成を有するブロック共重合体が挙げられる。
 所望の光学特性を有する光学異方性積層体の製造を特に容易に行う観点から、水添ブロック共重合体[C]は、1分子あたり2個以上の重合体ブロック[A]および1個以上の重合体ブロック[B]を有する分子構造を有することが好ましい。より好ましくは、水添ブロック共重合体[C]は、[A]-[B]-[A]のブロック構成を有するトリブロック共重合体である。
 光学異方性積層体の材料としての樹脂に含まれる水添ブロック共重合体[C]は、1種でもよく、2種以上でもよい。
 負の固有複屈折値を有する樹脂は、前記の重合体に組み合わせて、更に任意の成分を含んでいてもよい。任意の成分としては、例えば正の固有複屈折値を有する樹脂が含みうる任意の成分と同じ例が挙げられる。任意の成分は、1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。
 上述した正の固有複屈折値を有する樹脂及び負の固有複屈折値を有する樹脂は、いずれも、樹脂層とし、当該樹脂層を延伸することで所望の光学特性を発現しうる。
 <5.光学異方性積層体の任意の層>
 光学異方性積層体は、必要に応じて、第1光学異方性層及び第2光学異方性層以外の任意の層を備えていてもよい。任意の層の例としては、光学等方性を有する任意の層が挙げられる。この光学等方性を有する任意の層は、波長550nmにおける面内位相差が通常10nm以下である。光学等方性を有する任意の層としては、例えば、第1光学異方性層及び第2光学異方性層を保護するための保護フィルム層;第1光学異方性層及び第2光学異方性層を接着する接着層が挙げられる。保護フィルム層としては、後述する製造方法において、中間積層体の基材として用いられるフィルムを挙げることができる。また、接着層に用いられる接着剤としては、例えば、下記偏光板の製造に用いうる接着剤と同様の接着剤を用いうる。
 <6.光学異方性積層体の製造方法>
 本発明の光学異方性積層体の製造方法は特に限定されず、任意の方法により製造しうる。本発明の光学異方性積層体は、第1光学異方性層が、第1樹脂層を延伸した層であり、第1樹脂層は、正の固有複屈折値を有する樹脂を含むことが好ましい。また、本発明の光学異方性積層体は、第2光学異方性層が、第2樹脂層を延伸した層であり、第2樹脂層は、負の固有複屈折値を有する樹脂を含むことが好ましい。前記構成を含む光学異方性積層体は、例えば、下記の工程を含む製造方法により製造しうる。以下において、当該製造方法を、本発明の製造方法として説明する。
 工程1:正の固有複屈折値を有する樹脂を含む第1樹脂フィルムを延伸して第1光学異方性層を得る工程。
 工程2:基材上に負の固有複屈折値を有する樹脂を含む塗工液を塗工して、第2樹脂層を形成し、前記基材及び前記第2樹脂層を含む中間積層体を得る工程。
 工程3:中間積層体を二方向延伸して、前記基材上に第2光学異方性層を形成する工程。
 工程4:前記第1光学異方性層の遅相軸と、前記第2光学異方性の遅相軸とのなす角が85°~95°となるように、前記第1光学異方性層及び第2光学異方性層を重ねる工程。
 <6.1.工程1>
 工程1は、正の固有複屈折値を有する樹脂を含む第1樹脂フィルムを延伸して第1光学異方性層を得る工程である。
 工程1で用いられる、正の固有複屈折値を有する樹脂を含む第1樹脂フィルムは、フィルム状の第1樹脂層である。第1樹脂フィルムは、溶融成形法又は溶液流延法によって製造でき、溶融成形法が好ましい。また、溶融成形法の中でも、押出成形法、インフレーション成形法又はプレス成形法が好ましく、押出成形法が特に好ましい。
 通常、第1樹脂フィルムは、長尺の樹脂フィルムとして得られる。第1樹脂フィルムを長尺の樹脂フィルムとして用意することにより、第1光学異方性層を製造する場合に各工程の一部または全部をインラインで行うことが可能であるので、製造を簡便かつ効率的に行なうことできる。
 第1樹脂フィルムの延伸方法は、延伸により発現させたい光学特性に応じて適切な方法を任意に採用しうる。本実施形態において、第1樹脂フィルムの延伸方法としては特に限定されないが、一方向延伸(一軸延伸)が好ましい。第1樹脂フィルムを一方向延伸することにより正の固有複屈折値を有する樹脂を含む層の一軸性を高めることができるからである。一方向延伸には、例えば、自由端一軸延伸および固定端一軸延伸が含まれる。工程1において、第1樹脂フィルムを、一方向又は二方向に一回延伸してもよい。
 第1樹脂フィルムの延伸方向は、特に限定されない。第1樹脂フィルムの延伸は、斜め方向への延伸を含んでいてもよい。斜め方向への延伸を含む製造方法により、斜め延伸フィルムとしての第1光学異方性層を得ることができる。斜め延伸フィルムとは、斜め方向への延伸を含む製造方法によって製造されたフィルムを意味する。通常、斜め延伸フィルムには、その幅方向に平行でなく垂直でもない遅相軸が発現する。よって、この斜め延伸フィルムとしての第1光学異方性層には、幅方向に対して所定の角度をなす遅相軸を容易に発現させることができる。したがって、斜め延伸フィルムとしての第1光学異方性層は、幅方向に透過軸を有する偏光フィルム及び第2光学異方性層とロールトゥロールで貼り合わせて、円偏光板を容易に製造できる。
 第1樹脂フィルムの延伸倍率は、好ましくは1.1倍以上、より好ましくは1.3倍以上、特に好ましくは1.5倍以上であり、好ましくは4倍以下、より好ましくは3倍以下、特に好ましくは2.5倍以下である。2以上の方向へ延伸を行う場合、各方向への延伸倍率の積が、前記の範囲に収まることが望ましい。延伸倍率を前記範囲に収めることにより、所望の光学特性を有する第1光学異方性層を得やすい。
 第1樹脂フィルムの延伸温度は、好ましくはTg1以上、より好ましくは「Tg1+2℃」以上、特に好ましくは「Tg1+5℃」以上であり、好ましくは「Tg1+40℃」以下、より好ましくは「Tg1+35℃」以下、特に好ましくは「Tg1+30℃」以下である。ここでTg1とは、正の固有複屈折値を有する樹脂のガラス転移温度を表す。延伸温度を前記の範囲にすることにより、第1樹脂フィルムに含まれる分子を確実に配向させることができるので、所望の光学特性を有する第1光学異方性層を容易に得ることができる。
 樹脂のガラス転移温度は、示差走査熱量分析計(例えば、ナノテクノロジー社製「DSC6220SII」)を用いて、JIS K 6911に基づき、昇温速度10℃/分の条件で測定しうる。
 工程1(第1光学異方性層の製造方法)では、前述した工程以外に任意の工程を更に行ってもよい。例えば、長尺の第1樹脂フィルムを用いて長尺の第1光学異方性層を製造した場合には、当該第1光学異方性層を所望の形状に切り出すトリミング工程を行ってもよい。トリミング工程を行うことにより、所望の形状を有する枚葉の第1光学異方性層が得られる。また、例えば、第1光学異方性層に保護層を設ける工程を行なってもよい。
 <6.2.工程2>
 工程2は、基材上に負の固有複屈折値を有する樹脂を含む塗工液を塗工して、第2樹脂層を形成し、前記基材及び前記第2樹脂層を含む中間積層体を得る工程である。後述する工程3では、中間積層体を二方向延伸することで、延伸された基材上に第2光学異方性層が形成される。以下の説明においては工程2において得られる、延伸前の中間積層体を第1中間積層体と称し、工程3で得られる、第2光学異方性層を含む中間積層体を第2中間積層体と称して説明する場合がある。
 第1中間積層体に用いうる基材としては、通常、樹脂フィルムが用いられる。樹脂フィルムに用いうる樹脂は、通常、熱可塑性樹脂である。また、基材としての樹脂フィルムは、通常、長尺の樹脂フィルムが用いられる。長尺の基材上に長尺の第2光学異方性層を形成することができ、これを長尺の1光学異方性層とロールトゥロールで重ねることで、長尺の光学異方性積層体を得ることができるため、効率よく光学異方性積層体を製造しうる。
 基材に含まれる樹脂は、通常、熱可塑性の重合体を含む。基材に用いられうる重合体としては、例えば、ポリエチレン、ポリプロピレン等のポリオレフィン;ポリエチレンテレフタレート等のポリエステル;ポリメチルメタクリレート等のアクリルポリマー;トリアセチルセルロース等のセルロースポリマー;ポリカーボネート;などが挙げられ、中でもポリオレフィンが好ましい。重合体は、1種類を単独で用いてもよく、2種類以上を組み合わせて用いてもよい。基材に含まれる樹脂は、前記重合体を含み、必要に応じて任意の成分を含みうる。任意の成分については、上述した正の固有複屈折値を有する樹脂が含みうる任意の成分の中から適宜選択しうる。
 基材に含まれる樹脂としては、例えば、上述した正の固有複屈折値を有する樹脂を用いることもできる。
 基材は、上述した樹脂層からなる単一構造を有していてもよく、例えば、樹脂層と、樹脂層の少なくとも一方に設けられた離型層とを有する多層構造を有していてもよい。離型層に用いられる材料としては、例えば、公知の離型剤が挙げられる。
 基材の厚みは、第2樹脂層を支持しうる程度であれば特に限定されないが、通常、50μm~200μm程度である。
 工程2で用いられる負の固有複屈折値を有する樹脂の具体例としては、上に述べたものが挙げられる。第2光学異方性層を形成するための樹脂として負の固有複屈折値を有する樹脂を採用することにより、所望の光学特性を有する第2光学異方性層を容易に製造することができる。
 塗工液は、負の固有複屈折値を有する樹脂に加えて、溶媒を含みうる。溶媒としては、負の固有複屈折値を有する樹脂を溶解又は分散させうるものが好ましく、負の固有複屈折値を有する樹脂を溶解させうるものが特に好ましい。また、溶媒は、1種類を単独で用いてもよく、2種類以上を任意の比率で組み合わせて用いてもよい。塗工液における負の固有複屈折値を有する樹脂の濃度は、塗工液の粘度を塗工に適した範囲に収められるように調整することが好ましく、例えば1重量%~50重量%でありうる。
 塗工液の塗工方法に制限は無い。塗工方法としては、例えば、カーテンコーティング法、押し出しコーティング法、ロールコーティング法、スピンコーティング法、ディップコーティング法、バーコーティング法、スプレーコーティング法、スライドコーティング法、印刷コーティング法、グラビアコーティング法、ダイコーティング法、ギャップコーティング法などが挙げられる。
 負の固有複屈折値を有する樹脂を含む塗工液の塗工により、その塗工液の層が基材上に形成される。必要に応じて塗工液の層を乾燥させて溶媒を除去することにより基材上に第2樹脂層が形成されて、第1中間積層体を得ることができる。乾燥方法に制限はなく、例えば、加熱乾燥、減圧乾燥などの乾燥方法を用いうる。
 乾燥温度及び乾燥時間については、特に限定されないが、搬送経路において長尺の基材を連続的に搬送し、連続的に製造を行う場合の現実的な条件を設定しうる。具体的には、乾燥温度は、好ましくは100℃以上、より好ましくは110℃以上であり、一方好ましくは170℃以下、より好ましくは160℃以下である。乾燥時間は好ましくは60秒以上、より好ましくは120秒以上であり、一方好ましくは10分以下、より好ましくは5分以下である。
 必要に応じて前記の乾燥を行うことにより、工程2終了後工程3に供する前の状態の第1中間積層体における第2樹脂層の残溶媒量、即ち第2樹脂層の質量に対する溶媒の質量の割合を、所定の上限以下に制御することができる。残溶媒量は、好ましくは10%以下、より好ましくは7%以下である。残溶媒量は、第2樹脂層に含まれる、塗工液の調製に際して使用した溶媒の量を、ヘッドスペースガスクロマトグラフ質量分析法等の適切な測定方法により測定することにより求めうる。
 工程2で得られる第2樹脂層の厚みとしては、後述する工程3において所望の光学特性を発現させて第2光学異方性層を得ることができれば特に限定されないが、好ましくは12μm以下、より好ましくは11μm以下、さらに好ましくは10μm以下であり、好ましくは3μm以上、より好ましくは3.5μm以上、さらに好ましくは4μm以上である。第2樹脂層の残溶媒量を少なくすることができるため、延伸による位相差発現性が良好な第2樹脂層としうるからである。
 所望の光学特性が発現する第2樹脂層の厚みは、負の固有複屈折値を有する樹脂を用いて、様々な厚みの物性測定用のサンプルを調製し、さらにそれを様々な延伸条件で延伸し、その後、第2樹脂層における残溶媒量を1重量%以下といった十分な乾燥状態となるまで乾燥させ、安定した測定が可能となった状態とし、それぞれの材料に発現する位相差を測定することにより決定しうる。かかる測定値に基づいて、厚み及び延伸条件と、それにより発現する位相差との関係を求め、かかる関係に基づいて、目標の位相差及び目標厚みを決定しうる。
 工程2においては、上述した長尺の基材に対して、塗工液を塗工し、必要に応じて乾燥させることにより、長尺の第2樹脂層を形成することが好ましい。
 <6.3.工程3>
 工程3は、第1中間積層体を二方向延伸して、前記基材上に第2光学異方性層を形成する工程である。
 第1中間積層体の延伸方法は、通常、二方向延伸(二軸延伸)である。第1中間積層体を二方向延伸することにより負の固有複屈折値を有する樹脂を含む第2光学異方性層の二軸性を高めることができる。二方向延伸には、例えば、遂次二軸延伸および同時二軸延伸が含まれる。
 第1中間積層体の延伸方向は、特に限定されない。第1中間積層体の延伸は、斜め方向への延伸を含むことが好ましい。斜め方向への延伸を含む製造方法により、斜め延伸フィルムとしての第2光学異方性層を得ることができる。通常、斜め延伸フィルムには、その幅方向に平行でなく垂直でもない遅相軸が発現する。よって、この斜め延伸フィルムとしての第2光学異方性層には、幅方向に対して所定の角度をなす遅相軸を容易に発現させることができる。したがって、斜め延伸フィルムとしての第2光学異方性層は、幅方向に透過軸を有する偏光フィルム及び第1光学異方性層とロールトゥロールで貼り合わせて、円偏光板を容易に製造できる。
 斜め方向への延伸を含む二方向延伸の方法としては、好ましい例としては、長尺の第1中間積層体を用いた方法であって、下記の工程3-1及び工程3-2を含む方法が挙げられる。
 工程3-1:長尺の中間積層体を長手方向に対して平行な延伸方向に延伸して、幅方向に対して平行な遅相軸を有する第2樹脂層を含む延伸積層体を得る工程。
 工程3-2:延伸積層体を、幅方向に対して斜め方向に延伸して、樹脂層の遅相軸角度が幅方向に対して30°~80°の範囲にある第2光学異方性層を得る工程。
 工程3-1においては、第1中間積層体が長手方向に対して平行な延伸方向に延伸されることで、延伸積層体が形成される。延伸積層体は、通常、延伸フィルムでありえる。長手方向に対して平行な延伸方向への延伸は、通常、縦延伸機等を用いて長尺の第1中間積層体を搬送させて行われる。第1中間積層体の延伸方向は、第1中間積層体の幅方向に対して90°の角度をなす方向、即ち長手方向であることが好ましいが、通常±5°、好ましくは±3°程度の誤差を含んでいてもよい。よって、工程3-1での延伸方向が幅方向に対してなす角度の範囲は、好ましくは85°~95°、より好ましくは87°~93°、特に好ましくは90°である。工程3-1においては、基材と前記延伸方向に延伸された第2樹脂層とを有する延伸積層体が得られる。延伸積層体は、幅方向に対して平行な遅相軸を有する第2樹脂層を有する。第2樹脂層の遅相軸は幅方向にあることが好ましく、即ち幅方向に対して遅相軸がなす角度は0°であることが好ましいが、通常±5°の範囲内、好ましくは±3°の範囲内の誤差を含んでいてもよい。よって、工程3-1で延伸された後の第2樹脂層が幅方向に対してなす角度の範囲は、好ましくは-5°~+5°、より好ましくは-3°~+3°、特に好ましくは0°である。
 工程3-2においては、延伸積層体が、幅方向に対して斜め方向に延伸されることで、遅相軸角度が幅方向に対して30°~80°の範囲にある第2光学異方性層が形成される。斜め方向への延伸は、通常、テンター延伸機を用いて長尺の延伸積層体を搬送させて行われる。延伸積層体の延伸方向は、斜め方向であり、第2光学異方性層の遅相軸角度が幅方向に対して30°~80°の範囲となるように、工程3-1における長手方向への延伸倍率を考慮して適宜調整される。
 第1中間積層体の延伸倍率は、好ましくは1.1倍以上、より好ましくは1.2倍以上、特に好ましくは1.3倍以上であり、好ましくは4倍以下、より好ましくは3倍以下、特に好ましくは2.5倍以下である。第1中間積層体の延伸倍率は、二方向への延伸倍率の積が、前記の範囲に収まることが望ましい。延伸倍率を前記範囲に収めることにより、所望の光学特性を有する第2光学異方性層を得やすい。
 第1中間積層体の延伸温度は、好ましくは「Tg2-15℃」以上、より好ましくはTg2以上、さらに好ましくは「Tg2+2℃」以上、特に好ましくは「Tg2+5℃」以上であり、好ましくは「Tg2+40℃」以下、より好ましくは「Tg2+35℃」以下、特に好ましくは「Tg2+30℃」以下である。ここでTg2とは、負の固有複屈折値を有する樹脂のガラス転移温度を表す。延伸温度を前記の範囲にすることにより、第2樹脂層に含まれる分子を確実に配向させることができるので、所望の光学特性を有する第2光学異方性層を容易に得ることができる。
 工程3は工程1と同時に行ってもよいし、工程1よりも先に行ってもよい。また、工程2(第2光学異方性層の製造方法)においては、前述した工程以外に任意の工程を更に行ってもよい。例えば、工程1(第1光学異方性層の製造方法)で例示した任意の工程と同じ工程を行ってもよい。
 <6.4.工程4>
 工程4は、第1光学異方性層と第2光学異方性層とを重ねる工程である。
 工程4においては、第1光学異方性層と第2光学異方性層とを、第1光学異方性層の遅相軸と、第2光学異方性層の遅相軸とのなす角が85°~95°となるように重ねる。つまり、第1光学異方性層の遅相軸と第2光学異方性層の遅相軸とが直交するように重ねる。
 第1光学異方性層の遅相軸と第2光学異方性層の遅相軸とのなす角は、好ましくは90°であるが、例えば±5°、±3°、±2°又は±1°の範囲内での誤差を含んでいてもよい。よって、第1光学異方性層の遅相軸と第2光学異方性層の遅相軸とのなす角は、例えば、85°~95°、87°~93°、88°~92°、又は、89°~91°、でありうる。このような態様とすることにより、得られた光学異方性積層体を備える円偏光板を、表示装置に用いることにより、外光の反射を抑制でき、表示面を傾斜方向から見た場合に、外光の反射を抑制して、色付きを効果的に抑制できる。
 工程4においては、通常、第1光学異方性層の一方の面と、第2中間積層体の第2光学異方性層側の面とが対向して重ね合わされた状態の光学異方性積層体を得うる。即ち、工程4においては、第1光学異方性層、第2光学異方性層及び基材がこの順で設けられた積層体を得うる。基材は、例えば、光学異方性積層体の保護フィルム層として用いうる。
 工程4においては、第1光学異方性層と第2光学異方性層とを直接するように重ねてもよいし、第1光学異方性層と第2光学異方性層との間に接着剤層を介して重ねてもよい。ここで、ある層が他の層と「直接」接するとは、2つの層の間に別の層がないことを指す。
 工程4においては、通常、第1光学異方性層と、第2中間積層体の第2光学異方性層側とを重ねることから、第2中間積層体の基材は、得られた光学異方積層体における第2光学異方性層の保護フィルム層として用いうる。
 <6.5.工程5>
 本発明においては、前記工程4の後、前記第1光学異方性層、前記第2光学異方性層及び前記基材を含む積層体から、前記基材を除去する工程5を行ってもよい。この工程は任意である。基材を除去する方法としては、通常、第2光学異方性層から基材を剥離する方法が挙げられる。
 本発明の光学異方性積層体の製造方法が工程5を含む場合、第2中間積層体として基材上に設けられた第2光学異方性層を、第1光学異方性層に重ねて配置した後、基材を剥離するといった工程4及び工程5の一連の工程を、第2中間積層体の基材から第1光学異方性層へ第2光学異方性層を転写する工程とも捉えうる。
 <7.円偏光板>
 本発明の一実施形態に係る円偏光板は、直線偏光子と、光学異方性積層体とを含む。この円偏光板を、画像表示装置の表示面に設けることにより、外光の反射を抑制できる。上述した光学異方性積層体を含む円偏光板によれば、表示面を見た場合において、外光の反射を抑制して、色付きを効果的に抑制できる。色付きの抑制は、表示面の傾斜方向において達成でき、更に通常は表示面の正面方向においても達成できる。
 円偏光板は、直線偏光子、第1光学異方性層、及び第2光学異方性層をこの順で備えていてもよく、直線偏光子、第2光学異方性層、及び第1光学異方性層をこの順で備えていてもよいが、前者がより好ましい。
 また、直線偏光子の吸収軸又は直線偏光子の透過軸と、第1光学異方性層の遅相軸とがなす角度は、45°に近い特定の範囲にあることが好ましい。具体的には、前記の角度は、好ましくは40°以上、より好ましくは42°以上、更に好ましくは43°以上、特に好ましくは44°以上であり、好ましくは50°以下、より好ましくは48°以下、更に好ましくは47°以下、特に好ましくは46°以下である。
 更にこの場合、直線偏光子の吸収軸と又は直線偏光子の透過軸と、第2光学異方性層の遅相軸とがなす角度は、135°に近い特定の範囲にあることが好ましい。具体的には、前記の角度は、好ましくは130°以上、より好ましくは132°以上、更に好ましくは133°以上、特に好ましくは134°以上であり、好ましくは140°以下、より好ましくは138°以下、更に好ましくは137°以下、特に好ましくは136°以下である。
 直線偏光子としては、任意の直線偏光子を用いうる。直線偏光子の例としては、ポリビニルアルコールフィルムにヨウ素又は二色性染料を吸着させた後、ホウ酸浴中で一軸延伸することによって得られるフィルム;ポリビニルアルコールフィルムにヨウ素又は二色性染料を吸着させ延伸しさらに分子鎖中のポリビニルアルコール単位の一部をポリビニレン単位に変性することによって得られるフィルム;が挙げられる。これらのうち、直線偏光子としては、ポリビニルアルコールを含有する偏光子が好ましい。
 直線偏光子に自然光を入射させると、一方の偏光だけが透過する。この直線偏光子の偏光度は特に限定されないが、好ましくは98%以上、より好ましくは99%以上である。
 また、直線偏光子の厚みは、好ましくは5μm~80μmである。
 上述した円偏光板は、更に、任意の層を含みうる。任意の層としては、例えば、偏光子保護フィルム層;直線偏光子及び光学異方性積層体を貼り合わせるための接着層;耐衝撃性ポリメタクリレート樹脂層などのハードコート層;フィルムの滑り性を良くするマット層;反射抑制層;防汚層;帯電抑制層;等が挙げられる。これらの任意の層は、1層だけを設けてもよく、2層以上を設けてもよい。
 <8.画像表示装置>
 上述した円偏光板は、液晶表示装置、エレクトロルミネッセンス画像表示装置等の画像表示装置に設けうる。特に、円偏光板は、有機エレクトロルミネッセンス画像表示装置に設けることが好ましい。この有機エレクトロルミネッセンス画像表示装置は、円偏光板と、有機エレクトロルミネッセンス素子(以下、適宜「有機EL素子」ということがある。)と、を備える。この有機エレクトロルミネッセンス画像表示装置は、通常、直線偏光子、光学異方性積層体及び有機EL素子を、この順に備える。
 有機EL素子は、透明電極層、発光層及び電極層をこの順に備え、透明電極層及び電極層から電圧を印加されることにより発光層が光を生じうる。有機発光層を構成する材料の例としては、ポリパラフェニレンビニレン系、ポリフルオレン系、及びポリビニルカルバゾール系の材料を挙げることができる。また、発光層は、複数の発光色が異なる層の積層体、あるいはある色素の層に異なる色素がドーピングされた混合層を有していてもよい。さらに、有機EL素子は、正孔注入層、正孔輸送層、電子注入層、電子輸送層、等電位面形成層、電荷発生層等の機能層を備えていてもよい。
 前記の画像表示装置は、表示面における外光の反射を抑制できる。具体的には、装置外部から入射した光は、その一部の直線偏光のみが直線偏光子を通過し、次にそれが光学異方性積層体を通過することにより、円偏光となる。円偏光は、画像表示装置内の光を反射する構成要素(有機EL素子中の反射電極等)により反射され、再び光学異方性積層体を通過することにより、入射した直線偏光の振動方向と直交する振動方向を有する直線偏光となり、直線偏光子を通過しなくなる。ここで、直線偏光の振動方向とは、直線偏光の電場の振動方向を意味する。これにより、反射抑制の機能が達成される。
 光学異方性積層体が上述した光学特性を有するので、前記の有機EL画像表示装置は、反射抑制の機能を発揮できる。これにより、表示面の外光の反射を効果的に抑制して、色付きを抑制することが可能である。
 前記の色付きの程度は、反射のある表示面を観察して測定される色度と、反射の無い黒色の表示面の色度との色差ΔEabによって、評価しうる。前記の色度は、表示面で反射した光のスペクトルを測定し、このスペクトルから、人間の目に対応する分光感度(等色関数)を乗じて三刺激値X、Y及びZを求め、色度(a,b,L)を算出することにより求めうる。また、前記の色差ΔEabは、外光によって表示面が照らされていない場合の色度(a0,b0,L0)、及び、外光によって照らされている場合の色度(a1,b1,L1)から、下記の式(X)から求めうる。
 以下、実施例を示して本発明について具体的に説明する。ただし、本発明は以下に示す実施例に限定されるものではなく、本発明の請求の範囲及びその均等の範囲を逸脱しない範囲において任意に変更して実施しうる。
 以下の説明において、量を表す「%」及び「部」は、別に断らない限り、重量基準である。また、以下に説明する操作は、別に断らない限り、常温(20℃±15℃)及び常圧(1atm)の条件において行った。
 [評価方法]
 (厚み)
 積層体及び各層の厚みを、膜厚測定システム(フィルメトリクス社製「F20」)により測定した。
 (位相差の測定方法)
 位相差の測定は、位相差計(Axometrics社製「AxoScan」)を用いて、温度23℃において行った。第1光学異方性層のnx1、ny1、nz1、及びRe1(nm)、第2光学異方性層のnx2、ny2、nz2、及びRe2(nm)並びに光学異方性積層体のRe(nm)の測定波長は、いずれも波長550nmとした。
 (遅相軸方向の測定方法)
 光学異方性積層体を構成する各層の遅相軸の方向を、位相差計(Axometrics社製「AxoScan」)を用いて測定した。
 (残溶媒量の測定)
 基材上に負の固有複屈折を有する樹脂を含む塗工液を塗工、乾燥して樹脂層を形成したフィルム(中間積層体)の、中央付近の部分から約5mgの試料を分取して秤量した。試料をHS-GC-MS法(ヘッドスペースガスクロマトグラフ質量分析法)による測定に供し、試料に含まれる溶媒(1,3-ジオキソラン)の量を測定した。測定装置及び測定条件の詳細は、下記の通りである。
 ヘッドスペース装置:島津製作所製、製品名「HS20」
 サンプルループ:1mL
 加熱条件:200℃、30分間
 ガスクロマトグラフ-質量分析計:島津製作所製、製品名「GCMS-QP2010 Ultra」

 基材には溶媒は含まれていないと考えられるので、測定された溶媒量は、樹脂層に含まれていた溶媒量であると考えられる。試料中に含まれていた第2樹脂層の質量と、測定された溶媒量から、第2樹脂層中の残溶媒量(質量%)を求めた。
 (シミュレーションによる色差ΔEabの計算)
 シミュレーション用のソフトウェアとしてシンテック社製「LCD Master」を用いて、各実施例及び比較例で製造された円偏光板をモデル化し、下記の計算を行った。
 シミュレーション用の評価モデルとして、下記のものを設定した。
 ・平面状の反射面を有するミラーの前記反射面に、円偏光板を設ける。ミラーは、入射した光を反射率100%で鏡面反射しうる理想ミラーである。
 ・円偏光板は、各実施例及び比較例で得たものの通りの層構成を有する。円偏光板を構成する偏光子は、一般的に使用されている偏光度99.99%の偏光板であり、一方光学異方性積層体は各実施例及び比較例で製造された通りの光学特性を有する。
 ・円偏光板は、その、光学異方性積層体側の面が反射面に相対する向きで設ける。したがって、反射面、光学異方性積層体、及び直線偏光子がこの順に配置される。
 図1は、実施例及び比較例でのシミュレーションにおいて、色空間座標の計算を行う際に設定した評価モデルの様子を模式的に示す斜視図である。
 図1に示すように、D65光源(図示せず。)によって照らされたときに、円偏光板を設けられたミラーの反射面10で観察される色空間座標を計算した。また、光源によって照らされていないときの色空間座標をa0=0,b0=0,L0=0とした。そして、(i)光源で照らされたときの色空間座標と、(ii)光源で照らされていないときの色空間座標とから、前述の式(X)を用いて、色差ΔEabを求めた。
 前記の色差ΔEabの計算を、反射面10に対する極角ρが0°の観察方向20で行って、正面方向での色差ΔEabを求めた。極角ρとは、反射面10の法線方向11に対してなす角を表す。
 また、前記の色差ΔEabの計算を、反射面10に対する極角ρが60°の観察方向20で行った。この極角ρ=60°での計算は、観察方向20を方位角方向に、方位角φを0°以上360°未満の範囲で5°刻みに移動させて、複数行った。方位角φとは、反射面10に平行な方向が、反射面10に平行なある基準方向12に対してなす角を表す。そして、計算された複数の観察方向20での色差ΔEabの平均を計算して、極角ρ=60°の傾斜方向での色差ΔEabを得た。
 (正面方向及び傾斜方向における目視による円偏光板の評価方法)
 有機EL画像表示装置を備える画像表示装置(Apple社「AppleWatch」(登録商標)(第一世代))を用意した。この画像表示装置を分解し、有機EL画像表示装置の表面に貼合されていた偏光板を剥離して、反射電極を露出させた。この反射電極の表面と、各実施例及び比較例で得た円偏光板の直線偏光子とは反対側の面とを、粘着剤(日東電工社製「CS9621」)を介して貼り合せた。これにより、反射電極、粘着剤及び円偏光板をこの順に備えるサンプルを得た。
 前記サンプルの円偏光板を晴れた日に日光で照らした状態で、反射電極上の円偏光板を目視で観察した。正面観察(正面方向における観察)は、円偏光板の、極角0°、方位角0°の方向で行った。観察の結果、有彩色が明確に視認された場合に「不良」と判定し、「不良」の場合よりは弱く、わずかに有彩色が視認された場合に「良」と判定し、有彩色が視認されなかった場合に「優良」と判定した。傾斜観察(傾斜方向における観察)は、円偏光板の、極角60°、全方位で行った。観察の結果、有彩色の方位角依存性が明確に視認された場合に「不良」と判定し、「不良」の場合よりは弱く、わずかに有彩色の方位角依存性が視認された場合に「良」と判定し、有彩色の方位角依存性が視認されなかった場合に「優良」と判定した。
 [実施例1]
 (1-1.熱可塑性樹脂(COP)の準備)
 ペレット状のノルボルネン系樹脂(日本ゼオン社製「ゼオノア1215」;ガラス転移温度126℃)を100℃で5時間乾燥して、熱可塑性の樹脂(COP)を得た。
 (1-2.第1光学異方性層の形成)
 (1-1)で得られた樹脂(COP)を、押出機に供給し、ポリマーパイプ及びポリマーフィルターを経て、Tダイからキャスティングドラム上にシート状に押し出した。押し出された樹脂(COP)を冷却し、厚み70μmの長尺の単層の樹脂フィルムを得た。得られた樹脂フィルムをロール状に巻き取って回収した。
 樹脂フィルムをロールから引き出し、引き出された樹脂フィルムをテンター延伸機に供給した。このテンター延伸機を用いて、樹脂フィルムを、当該樹脂フィルムの幅方向に対して45°の角度をなす延伸方向に、延伸温度140℃、延伸倍率1.75倍に延伸して第1光学異方性層を得た。第1光学異方性層は、常温に冷却後、ロール状に巻き取って回収した。得られた第1光学異方性層の厚みは40μmであった。また、第1光学異方性層のnx1、ny、nzを測定し、Re1及びNZ係数NZ1を求めた。位相差Re1は224nm、NZ係数NZ1は1.03であった。また、波長450nm、550nm及び650nmの面内位相差Re1(450)、Re1(550)及びRe1(650)についても測定し、波長分散比(Re1(450)/Re1(550))を算出したところ、1.01であった。また、第1光学異方性層の遅相軸の角度を測定したところ、遅相軸の角度は幅方向に対して45°であった。
 (1-3.熱可塑性樹脂A(樹脂A)の合成)
 下記手順により、負の固有複屈折値を有する熱可塑性樹脂A(樹脂A)を合成した。
 乾燥し、窒素で置換された耐圧反応器に、溶媒としてトルエン1000ml、重合触媒としてn-ブチルリチウム0.58mmolを入れた後、単量体Aとして2-ビニルナフタレン31gを添加して25℃で1時間反応させ、一段階目の重合反応を行った。
 一段階目の重合反応終了後、単量体Bとしてイソプレン50gを添加しさらに25℃で1時間反応させ、二段階目の重合反応を行った。その結果、反応混合物中に、(2-ビニルナフタレンブロック)-(イソプレンブロック)のブロック構成を有するジブロック共重合体を得た。その後、反応混合物中にさらに、単量体Aとして2-ビニルナフタレン31gを添加して25℃で1時間反応させ、三段階目の重合反応を行った。その結果、反応混合物中に、(2-ビニルナフタレンブロック)-(イソプレンブロック)-(2-ビニルナフタレンブロック)のブロック構成を有するトリブロック共重合体を得た。反応混合物を大量の2-プロパノールに注いで、トリブロック共重合体を沈殿させ分取した。
 得られたトリブロック共重合体をp-キシレン1400mlに溶解して溶液とした。溶液に、p-トルエンスルホニルヒドラジド15.2gを添加し、温度130℃で8時間反応させた。この反応により、イソプレン単位の二重結合へ水素を添加した。水素添加終了後、大量の2-プロパノールに反応溶液を注ぎ、(A)-(B)-(A)トリブロック共重合体(樹脂A)を、塊状の生成物として得た。
 得られたトリブロック共重合体をNMRにて分析した。その結果、トリブロック共重合体における2-ビニルナフタレン単位と水添イソプレン単位との重量比は55:45であり、従ってブロック(A)の重量分率は50%であった。またトリブロック共重合体の水素添加率は99%であった。GPCにより測定したトリブロック共重合体の重量平均分子量は250000であった。TMAにより測定したトリブロック共重合体のガラス転移温度は145℃であった。
 (1-4.第2光学異方性層の形成)
 (1-3)で得られた樹脂Aと、1,3-ジオキソランとを混合して、樹脂Aを含む、塗工液を得た。この塗工液における樹脂Aの濃度は、15重量%であった。
 (1-1)で得られた樹脂(COP)を、押出機に供給し、ポリマーパイプ及びポリマーフィルターを経て、Tダイからキャスティングドラム上にシート状に押し出した。押し出された樹脂(COP)を冷却し、厚み70μmの長尺の単層の樹脂フィルムを得た。得られた樹脂フィルムを基材フィルムとしてロール状に巻き取って回収した。
 基材フィルムをロールから引き出し、搬送経路において搬送した。搬送経路上で、基材フィルム上に前記塗工液を連続的に塗工し、前記塗工液の層を設けた。さらに、前記塗工液の層を120℃で3分間乾燥させて、第2樹脂層を得た。これにより、(第2樹脂層)/(基材フィルム)の層構成を有する、長尺の第1中間積層体を得た。得られた第1中間積層体の一部を切り出して、第2樹脂層の残溶媒量の測定を行ったところ、1,3-ジオキソランの含有量は11%であった。
 搬送経路の、塗工工程よりも下流において、得られた第1中間積層体を連続的に延伸した。延伸は、最初に縦延伸機を用い、延伸方向は、中間積層体の幅方向に対して90°の角度とした。延伸に際して延伸倍率は1.5倍とし、延伸温度は135℃とした。次にテンター延伸機を用い、延伸方向は、中間積層体の幅方向に対して30°の角度とした。延伸に際して延伸倍率は1.8倍とし、延伸温度は133℃とした。これにより、第2樹脂層の延伸物である第2光学異方性層と基材フィルムを含む、長尺の第2中間積層体を得た。
 (1-5.第2光学異方性層の評価)
 ガラスに粘着剤(日東電工社製「CS9621」)を貼合したものを用意し、粘着層上に第2中間積層体の第2光学異方性層を重ねて貼合した後、基材フィルムを剥離して評価サンプルを得た。得られた評価サンプルを用いて、第1光学異方性層の評価と同じ操作で、第2光学異方性層の位相差、分散比及び遅相軸の方向を測定した。第2光学異方性層の位相差Re2は84nm、NZ係数は-1.70、波長分散比(Re1(450)/Re1(550))は1.32であった。第2光学異方性層の遅相軸の方向は幅方向に対し135°であった。第2光学異方性層の遅相軸の方向は、幅方向に対して90°および30°で二方向延伸されたことで、45°となり、さらに負の固有複屈折値を有することから、第1光学異方性層に対し90°反転した方向となった。
 (1-6.光学異方性積層体の形成)
 得られた第1光学異方性層と、第2中間積層体における第2光学異方性層との間に、粘着剤(日東電工社製「CS9621」)を設けて、両者を貼合した。貼り合わせは、第1光学異方性層の遅相軸と第2光学異方性層の遅相軸とが90°の角度をなすように行った。その後、第1光学異方性層、粘着剤層及び第2光学異方性層を含む積層体から基材フィルムを剥離した。以上の手順により、第1光学異方性層、粘着剤層、及び第2光学異方性層を含む光学異方性積層体を得た。得られた光学異方性積層体の位相差を測定した。
 (1-7.円偏光板)
 ヨウ素で染色された長尺のポリビニルアルコール樹脂フィルムを用意した。このフィルムを、当該フィルムの幅方向に対して90°の角度をなす長手方向に延伸して、長尺の偏光フィルムとしての直線偏光子を得た。この直線偏光子は、当該直線偏光子の長手方向に吸収軸を有し、当該直線偏光子の幅方向に透過軸を有していた。
 前記の直線偏光子と、(1-6)で得た光学異方性積層体とを、その長手方向を平行にして、直線偏光子と第1光学異方性層とが、光学等方性の粘着剤(日東電工社製「CS9621」)を介して対向するように貼り合わせて、円偏光板を得た。得られた円偏光板は、(直線偏光子)/(第1光学異方性層)/(第2光学異方性層)の層構成を有していた。
 得られた円偏光板について、色差ΔEabの計算、及び目視による評価を行った。
 [実施例2、3及び6]
 第1光学異方性層の形成時における延伸温度を、実施例2では140.9℃、実施例3では141.8℃、及び実施例6では140.2℃に調整することによりRe1を調整したこと、乾燥後の第2樹脂層の厚み(μm)及び残溶媒量(%)が表1に示す厚みとなるように、塗工液の塗工量を調整したこと以外は、実施例1と同じ方法で、光学異方性積層体を得た。また、実施例1と同じ方法で、第1光学異方性層及び第2光学異方性層、並びに光学異方性積層体を評価した。
 [実施例4]
 実施例2と同じく第1光学異方性層の形成時における延伸温度を調整することによりRe1を調整したこと、並びに、第2光学異方性層の形成時において、第1中間積層体(第2樹脂層)の縦延伸倍率を1.3倍とし、延伸温度を135℃としたこと、及び斜め延伸倍率を1.8倍とし、延伸温度を135℃としたこと以外は、実施例1と同じ方法で、光学異方性積層体を得た。また、実施例1と同じ方法で、第1光学異方性層及び第2光学異方性層、並びに光学異方性積層体を評価した。
 [実施例5]
 実施例2と同じく第1光学異方性層の形成時における延伸温度を調整することによりRe1を調整したこと、並びに、第2光学異方性層の形成時において、第1中間積層体(第2樹脂層)の縦延伸倍率を1.7倍とし、延伸温度を135℃としたこと、及び斜め延伸倍率を1.8倍とし、延伸温度を131℃としたこと以外は、実施例1と同じ方法で、光学異方性積層体を得た。また、実施例1と同じ方法で、第1光学異方性層及び第2光学異方性層、並びに光学異方性積層体を評価した。
 [実施例6]
 (2-1.熱可塑性樹脂B(樹脂B)の合成)
 下記手順により、負の固有複屈折値を有する熱可塑性樹脂B(樹脂B)を合成した。
 添加する単量体の割合を下記の通り変更した他は、実施例1の(1-3)と同じ操作を行い、トリブロック共重合体を得た。2-ビニルナフタレン単位と水添イソプレン単位との重量比は50:50であり、ガラス転移温度は146℃であった。
 一段目の重合反応で添加する2-ビニルナフタレン量は、28gとした。
 二段目の重合反応で添加するイソプレン量は、56gとした。
 三段目の重合反応で添加する2-ビニルナフタレン量は、28gとした。
 (2-2.光学異方性積層体及び円偏光板)
 実施例3と同じく第1光学異方性層の形成時における延伸温度を調整することによりRe1を調整したこと、前記(1-3)で得た樹脂Aに代えて、前記(2-1)で得た樹脂Bを使用したこと以外は、実施例1と同じ操作を行い、光学異方性積層体及び円偏光板を得て評価した。
 [実施例7]
 (3-1.熱可塑性樹脂C(樹脂C)の合成)
 下記手順により、負の固有複屈折値を有する熱可塑性樹脂C(樹脂C)を合成した。
 添加する単量体の割合を下記の通り変更した他は、実施例1の(1-3)と同じ操作を行い、トリブロック共重合体を得た。2-ビニルナフタレン単位と水添イソプレン単位との重量比は60:40であり、ガラス転移温度は146℃であった。
 一段目の重合反応で添加する2-ビニルナフタレン量は、34gとした。
 二段目の重合反応で添加するイソプレン量は、44gとした。
 三段目の重合反応で添加する2-ビニルナフタレン量は、34gとした。
 (3-2.光学異方性積層体及び円偏光板)
 前記(1-3)で得た樹脂Aに代えて、前記(3-1)で得た樹脂Cを使用した他は、実施例1と同じ操作を行い、光学異方性積層体及び円偏光板を得て評価した。
 [比較例1]
 実施例2と同じく第1樹脂フィルムの厚みを調整してRe1を調整したこと、及び第2光学異方性層を形成に際して、下記の手順を行ったこと以外は、実施例1と同じ操作を行い、光学異方性積層体及び円偏光板を得て評価した。
 第1中間積層体を縦延伸せず、斜め延伸だけを行った。斜め延伸は、テンター延伸機を用い、延伸方向は、幅方向に対して45°の角度とした。延伸に際して延伸倍率は1.8倍とし、延伸温度は136℃とした。
 [比較例2]
 特許文献2(国際公開第2021/085031号)の実施例1に記載された製造方法に従って、第1光学異方性層としてノルボルネン系樹脂(COP)を含み、第2光学異方性層としてポリ(2-ビニルナフタレン)を含む光学異方性積層体を製造し、評価した。延伸前の第1樹脂フィルムの厚みは100μmとした。第1樹脂フィルム上に形成されたポリ(2-ビニルナフタレン)を含む塗工層の乾燥条件は、120℃、3分間とした。前記の乾燥条件で乾燥させたところ、第2樹脂層の残溶媒量が36.7%となり、延伸しても位相差が発現しなかった。
 [比較例3]
 ポリ(2-ビニルナフタレン)を含む塗工層の乾燥条件を120℃、2時間とした以外は、比較例2と同じく、特許文献2の実施例に記載された製造方法に従って、第1光学異方性層としてノルボルネン系樹脂(COP)を含み、第2光学異方性層としてポリ(2-ビニルナフタレン)を含む光学異方性積層体を製造し、評価した。また、実施例1と同じ操作で円偏光板を製造し、評価した。
 乾燥後の第2樹脂層の厚み及び残溶媒量の評価結果を表1に示し、光学異方性積層体及びその構成層の評価結果を表2~5に示す。表4及び表5中の略語は、以下の意味を示す。
 「分散比1」:第1光学異方性層の、波長550nmにおける面内位相差Re1(550)に対する、波長450nmにおける面内位相差Re1(450)の比(Re1(450)/Re1(550))
 「分散比2」:第2光学異方性層の、波長550nmにおける面内位相差Re2(550)に対する、波長450nmにおける面内位相差Re2(450)の比(Re2(450)/Re2(550))
 「分散差」:光学異方性積層体における、第1光学異方性層の分散比1及び第2光学異方性層の分散比2の差の絶対値(|Re2(450)/Re2(550)-Re1(450)/Re1(550)|)
 「分散比3」:光学異方性積層体において、「(Re1(450)-Re2(450))/(Re1(550)-Re2(550))」で求められる比
 「Re1」:波長550nmにおける第1光学異方性層の面内位相差
 「Re2」:波長550nmにおける第2光学異方性層の面内位相差

 実施例1~7に示すように、式(1)~(5)を満たす光学異方性積層体においては、円偏光板とした場合に正面方向及び傾斜方向における画像表示装置の色付きを抑制できることが確認された。一方、式(1)~(5)を満たさない比較例1及び比較例3においては傾斜方向における画像表示装置の色付きを抑制することが難しいことが確認された。

Claims (15)

  1.  第1光学異方性層及び第2光学異方性層を含む光学異方性積層体であって、
     前記第1光学異方性層が、下記式(1)を満たし;
     前記第2光学異方性層が、下記式(2)を満たし;
     波長550nmにおける前記第1光学異方性層の面内位相差Re1(550)、
     波長450nmにおける前記第1光学異方性層の面内位相差Re1(450)、
     波長550nmにおける前記第2光学異方性層の面内位相差Re2(550)、及び
     波長450nmにおける前記第2光学異方性層の面内位相差Re2(450)が、下記式(3)を満たし;
     前記光学異方性積層体が、下記式(4)を満たし;
     前記第1光学異方性層のNZ係数NZ1、及び前記第2光学異方性層のNZ係数NZ2が下記式(5)を満たし;
     前記第1光学異方性層の遅相軸と前記第2光学異方性層の遅相軸とのなす角度が、85°~95°である、光学異方性積層体。

  9.  前記直線偏光子の吸収軸または前記直線偏光子の透過軸と、前記第1光学異方性層の遅相軸とのなす角が、40°~50°である、請求項8に記載の円偏光板。
  10.  前記直線偏光子、前記第1光学異方性層、及び前記第2光学異方性層をこの順で備える、請求項8に記載の円偏光板。
  11.  前記直線偏光子、前記第2光学異方性層、及び前記第1光学異方性層をこの順で備える、請求項8に記載の円偏光板。
  12.  請求項8に記載の円偏光板と、有機エレクトロルミネッセンス素子と、を備える画像表示装置であって、
     前記直線偏光子と、前記光学異方性積層体と、前記有機エレクトロルミネッセンス素子と、をこの順に備える、画像表示装置。
  13.  請求項1に記載の光学異方性積層体の製造方法であって、
     正の固有複屈折値を有する樹脂を含む第1樹脂フィルムを延伸して第1光学異方性層を得る工程1と;
     基材上に負の固有複屈折値を有する樹脂を含む塗工液を塗工して、第2樹脂層を形成し、前記基材及び前記第2樹脂層を含む中間積層体を得る工程2と;
     前記中間積層体を二方向延伸して、前記基材上に第2光学異方性層を形成する工程3と;
     前記第1光学異方性層の遅相軸と、前記第2光学異方性の遅相軸とのなす角が85°~95°となるように、前記第1光学異方性層及び第2光学異方性層を重ねる工程4と;を含む、光学異方性積層体の製造方法。
  14.  前記工程2が、前記中間積層体として、長尺の前記基材及び長尺の前記第2樹脂層を含む長尺の中間積層体を得る工程であり;
     前記工程3において、前記中間積層体を二方向延伸する工程が、長手方向に対して平行な延伸方向に前記長尺の中間積層体を延伸して、幅方向に対して平行な遅相軸を有する前記第2樹脂層を含む延伸積層体を得る工程と、
     前記延伸積層体を、幅方向に対して斜め方向に延伸して、幅方向に対する遅相軸角度が30°~80°の範囲にある第2光学異方性層を得る工程と;を含む、請求項13に記載の光学異方性積層体の製造方法。
  15.  前記工程2で得られる前記第2樹脂層の厚みが11μm以下である、請求項13に記載の光学異方性積層体の製造方法。
