永久磁石を用いたモータ回転子を備える永久磁石モータが知られている。この種の永久磁石モータが備えるモータ回転子では、渦電流損失を抑制するために、例えば多数のバルク磁石が用いられることがある。しかしながら、多数のバルク磁石を用いたモータ回転子は、組立工数が多くなり、また回転バランスの調整が難しいことが課題となる。
このような課題を解消するための手段の一つとして、多数のバルク磁石に代えて、ワイヤ状磁石を用いることが有効である。ワイヤ状磁石は、非磁性材質からなるジャケット内に磁粉を圧縮成形した後に着磁させたり、或いは、磁粉を焼結することにより製作可能である。ワイヤ状磁石は渦電流路が小さいため渦電流損失の抑制に適しており、部品点数の削減によりモータ回転子の組立工数の抑制に有利である。またワイヤ状磁石は、磁界を片側に集中させることにより高効率化を実現可能なハルバッハ配列を容易に構成することもできる。
例えば特許文献1及び2には、ワイヤ状磁石ではないがモータ回転子における回転軸に対する磁石の組立構造が開示されている。特許文献1では、回転軸に取り付けられた円筒状の磁石に対して、径方向外側から金属薄板で形成された補強部材を緊密に嵌着することで、回転軸に磁石が固定される組立構造が開示されている。また特許文献2には、回転軸に挿入されたリング状の磁石に対して、径方向外側からくさび形状の保持リングを嵌合した組立構造が開示されている。
上記特許文献1及び2では、補強部材や保持リングによって回転軸に対して磁石が固定された組立構造が開示されているが、このような組立構造を有するモータ回転子では、各部材の製造上の寸法ばらつきを十分に小さく抑えることが求められる。しかしながら、前述のワイヤ状磁石は、その形状特性から寸法のばらつきが大きくなりやすく、寸法ばらつきを抑えるためには、加工精度を高めるために製造コストを増大しなければならない。
本開示の少なくとも一実施形態は上述の事情に鑑みなされたものであり、製造コストを抑えながら、ワイヤ状磁石を回転軸に精度よく組付可能なモータ回転子、及び、永久磁石モータを提供することを目的とする。

本開示の少なくとも一実施形態によれば、製造コストを抑えながら、ワイヤ状磁石を回転軸に精度よく組付可能なモータ回転子、及び、永久磁石モータを提供できる。
以下、添付図面を参照して本開示の幾つかの実施形態について説明する。ただし、実施形態として記載されている又は図面に示されている構成の寸法、材質、形状、その相対的配置等は、本開示の範囲をこれに限定する趣旨ではなく、単なる説明例にすぎない。
図1は一実施形態に係るモータ回転子1の軸方向に沿った断面図であり、図2は図1の回転軸2及びワイヤ状磁石4を抽出して示す斜視図であり、図3は図1のB領域における拡大断面図である。
モータ回転子1は、固定子の内側にモータ回転子が配置されるインナーロータ型永久磁石モータに用いられる回転子である。永久磁石モータでは、モータ回転子1に永久磁石(Permanent Magnet)が使用されることにより、モータ回転子1に二次電流が流れない構造であるため、回転ロスが発生せず、省エネルギーで優れた効率が得られる。
モータ回転子1は、回転軸2と、ワイヤ状磁石4と、保持リング6と、一対の端板8とを備える。
回転軸2は、永久磁石モータの駆動時に回転可能な軸であり、軸方向に沿って延在する軸本体2aと、軸本体2aの周りに固定される拡径部2bとを有する。軸本体2aは略一定の半径を有しており、不図示の軸受によって回転可能に支持される。拡径部2bは、軸本体2aのうち両端側を除く中央部に取り付けられており、軸本体2aより大きな略一定の直径dを有する。
ワイヤ状磁石4は長手形状を有する永久磁石の一種であり、回転軸2のうち拡径部2bの径方向外側に螺旋状に(巻回されて)設けられる。本実施形態では、ワイヤ状磁石4は、その長手方向に沿った長さが十分に大きく、拡径部2bに対して複数周にわたって巻き付けられる。拡径部2bに巻き付けられたワイヤ状磁石4は、軸方向に沿って隣接する側面同士が互いに接触するように密に設けられる。このように長手形状を有するワイヤ状磁石4は渦電流路が小さいため渦電流損失の抑制に適しており、磁界を片側に集中させ高効率化を実現するハルバッハ配列を容易に実現可能である。
尚、前述のように回転軸2に対して巻き付けられるワイヤ状磁石4に代えて、複数のリング状磁石やワイヤ状磁石4を用いてもよい。この場合、各リング状磁石は、回転軸2の周方向に沿って取り付けられ、且つ、隣接するリング状磁石同士が互いに接触するように軸方向に沿って配列される。
また本実施形態のワイヤ状磁石4は、図1及び図3に示すように、外殻を規定するジャケット4aと、ジャケット4a内に収容された磁粉体4bとを含んで構成される。ジャケット4aは非磁性体で構成される。磁粉体4bは、粉末状の磁性体である磁粉が圧縮成形されてなり、ジャケット4a内に収容される。
尚、図1及び図3に示す実施形態では、ワイヤ状磁石4は長手方向に対する垂直断面形状が略正方形を有する場合を例示しているが、この断面形状は他の形状であってもよい。例えば、図4Aに示すように、断面形状が長方形である場合には、ワイヤ状磁石4を隙間なく配列することができ、モータ回転子1を搭載する永久磁石モータの性能を好適に向上できる。また図4Bに示すように、断面形状が楕円である場合には、長方形に比べて製造が容易であり、製造コストを好適に低減できる。また図4C又は図4Dに示すように、断面形状が台形や平行四辺形である場合には、長方形である場合と比べて径方向の剛性が低い。そのためワイヤ状磁石4が回転軸2に対して巻き付けられた際に、後述のように径方向外側に配置される保持リング6による押し付け荷重のばらつきを均一化しやすくなる。また断面形状が正方形である場合と比べて構造的に強度が低くなる場合もあるが、後述の第1軟質材10の厚さを増したり、あるいは、弾性率が低い第1軟質材10を用いることにより、押し付け荷重のばらつきを低減できる。軟質材10は、回転軸2、保持リング6のような周辺部材に比べて弾性率が低い材料からなり、例えば接着剤、樹脂材料等を使用可能である。
保持リング6は、回転軸2に設けられたワイヤ状磁石4を径方向外側から保持するための構成である。保持リング6は、回転軸2に設けられた略円筒用部材である。回転軸2には、ワイヤ状磁石4の軸方向に沿って両端側から支持する一対の端板8が設けられる。一対の端板8の各々は略円板形状を有しており、内径側が回転軸2に固定されるとともに、径方向外側の端面には前述の保持リング6が締め嵌めによって固定される。すなわち、ワイヤ状磁石4を覆うように保持する保持リング6は、端板8を介して回転軸2に係合されることで、高速で回転した際においても安定性に優れた構造を有するモータ回転子1を実現する。
保持リング6とワイヤ状磁石4(外径側)との間、又は、ワイヤ状磁石4(内径側)と回転軸2との間の少なくとも一方には、第1軟質材10が充填された径方向隙間が設けられる。本実施形態では、径方向隙間として、保持リング6とワイヤ状磁石4(外径側)との間にある第1径方向隙間12a、及び、ワイヤ状磁石4(内径側)と回転軸2との間にある第2径方向隙間12bの両方が示されている。第1軟質材10は、回転軸2、ワイヤ状磁石4及び保持リング6のような周辺部材に比べて弾性率が低い軟質性材料からなり、例えば接着剤や樹脂などを使用可能である。
前述のように、ワイヤ状磁石4を保持する保持リング6が回転軸2に設けられた一対の端板8に締め嵌めする際には、ワイヤ状磁石4は保持リング6によって径方向内外から押付荷重を受ける。この押付荷重は、ワイヤ状磁石4の寸法ばらつきに応じた分布を有するため、ワイヤ状磁石4の寸法ばらつきが大きいとワイヤ状磁石4に過大な押付荷重が作用するおそれがある。本実施形態では、径方向隙間12(第1径方向隙間12a、及び、第2径方向隙間12b)に第1軟質材10を充填することで、仮にワイヤ状磁石4の寸法ばらつきが大きい場合においても、第1軟質材10の圧縮変形によって寸法ばらつきを吸収し、ワイヤ状磁石4に作用する押付荷重を許容範囲に好適に抑えることができる。
ここで上記のように、ワイヤ状磁石4の寸法ばらつきを第1軟質材10によって吸収可能な構成は、保持リング6の板厚tを適切な許容範囲に設計することにより達成可能である。保持リング6の板厚tに関する許容範囲は、最大板厚tmaxと最小板厚tminを用いて次式で規定される。

まず許容範囲の上限値である最大板厚tmaxの算出手法について説明する。ワイヤ状磁石4を保持する保持リング6は、その構成材料の弾性率Eが大きくなるほど、また板厚tが大きくなるほど、内側に保持するワイヤ状磁石4が受ける押付荷重が大きくなる。本実施形態における構造において、保持リング6と第1軟質材10との間に締め代を設けて保持リング6を嵌合する場合に発生する径方向応力σr、周方向応力σθ及び変形量uは、以下の支配方程式によって表される。
この支配方程式を、各部材の境界における力の釣り合い条件、及び、変位条件を適用して解くことにより、各部材に発生する応力を求め、ワイヤ状磁石4が受ける押付荷重を算出することができる。

ここでワイヤ状磁石4の代表寸法s(径方向長さ)に対して、ワイヤ状磁石4の強度が30MPaであり、第1軟質材10の厚さtsが0.2mmであると仮定すると、上式(2-1)及び(2-2)を用いて算出される応力がワイヤ状磁石4の許容値以下となる条件として、保持リング6の板厚tは、保持リング6の弾性率Eごとに図5Aに示されるように定めることができる。尚、図5Aでは、横軸s/dの範囲として、実機で想定される0.06≦s/d≦0.13の範囲でグラフを例示的に記載しているが、当該範囲外の値も本発明に含まれる。
図5Aについて、縦軸の値に保持リング6の弾性率Eを乗算して一般化すると、図5Bの破線(t/d×E×s/d=0.2)のように表される。ワイヤ状磁石4がより高強度の場合や、第1軟質材10の厚さtsがより大きい場合には、許容される保持リング6の板厚tは大きくなるため、想定される範囲で最大板厚tmaxを実線(t/d×E×s/d=0.4)のように決定した。
続いて許容範囲の下限値である最小板厚tminの算出手法について説明する。回転時にワイヤ状磁石4は遠心力を受け、径方向内側から受ける押付荷重が低下する。そのため、回転時に当該押付荷重がゼロにならないような適度な押付荷重を発生させる条件として、保持リング6の最小板厚tminを定めることができる。モータ回転子1の回転数N、角速度ω(=2πN/60[rad/s])で回転するワイヤ状磁石4に作用する遠心力Fは次式で表される。

上記(3)式によれば、遠心力Fは回転数の2乗、及び、径ri、rоの3乗に比例する。遠心力Fが一定となるように回転数N及び径ri、rоを設定する場合、内半径riに対して回転数Nが設定され、面圧変化Δpiが求められる。このように遠心力Fが一定になる条件下では、拡径部2bの直径dが大きいほど面圧変化は小さくなる。一例として、d=92mm、s/d=0.087、回転数14000rpmの条件では、約5MPaの面圧変化Δpiとなる。面圧は保持リング6の板厚tに略比例することから、図5Bに示した破線で示される条件に対して1/6の保持リング6の板厚tがあれば、面圧が保持される。
また拡径部2bの直径dと回転数Nの設定に関する別の考え方として、上式(3)及び(4)より、面圧変化Δpiは回転数Nの3乗、及び、直径dの3乗に比例する。面圧変化Δpiが一定となるように回転数Nと直径dを設定する場合、直径dに対して回転数Nが設定される。面圧変化Δpi=20MPaを想定した場合、面圧は保持リング6の板厚tに略比例することから、図5Bに示した破線で示される条件に対して2/3の保持リング6の板厚tがあれば、面圧が保持される。直径dと回転数Nの設定に関する上述した2つの条件に基づく検討から、両者を包含する保持リング6の最小板厚tminとして、図5Bに示した破線の1/6を設定する。
このような検討によって、最大板厚tmaxは0.4d/(s/d)/E、最小板厚tminは0.033d/(s/d)/Eと設定されるため、上記(1)式に代入することにより、保持リング6の板厚tの許容範囲は次式で表される。

尚、保持リング6の材質は、非磁性体であり、且つ、弾性率Eが20~200GPaであることが好ましい。このような保持リング6の材質の具体例としては、例えば、高強度のNi基合金材、Ti合金材、及びCFRP材等を使用可能である。
ここで図7は図3の変形例である。この変形例では、モータ回転子1は、端板8とワイヤ状磁石4との間の軸方向隙間14に設けられた第2軟質材16を更に備える。このように第2軟質材16を設けることで、端板8をワイヤ状磁石4に対して押し付けて固定した際に、第2軟質材16が優先的に圧縮変形することにより、両者間に無駄な隙間が生じたり、ワイヤ状磁石4が端板8から過大な押付荷重を受けることを抑制できる。言い換えると、回転軸2上にワイヤ状磁石4が配置される長さを一対の端板8間より短く設定することで生じた軸方向隙間14を埋めるように第2軟質材16を施工することで、軸方向隙間14の発生や端板8からの過剰な押付荷重を抑えることができる。
尚、第2軟質材16は軸方向隙間14の少なくとも一部に設けられていてもよい。すなわち、第2軟質材16は軸方向隙間14の全体に設けられていてもよいし、部分的に設けられていてもよい。
図8Aは図1の変形例であり、図8Bは図8AのC-C線断面図である。この変形例では、ワイヤ状磁石4は、前述したように、ジャケット4a内に磁粉体4bが収容された構成を有しているが、ジャケット4aのうち回転軸2に対向する側にはキー溝18が設けられる。キー溝18は、回転軸2のうちワイヤ状磁石4が設けられた全範囲にわたって軸方向に沿って延在するように形成される。このようなキー溝18には、対応する形状を有する棒状のキー20が挿入されることにより、ワイヤ状磁石4からのトルクを回転軸2に伝達可能となっている。
尚、この変形例では、ワイヤ状磁石4を構成するジャケット4aのうち回転軸2に対向する側(すなわち径方向内側)が、他の側に比べて厚く構成される。これにより、前述のようにジャケット4aにキー溝18を形成した場合においても、ジャケット4aの剛性低下を抑制し、安定的な構造を有するモータ回転子1を実現できる。
図9は図1の他の変形例である。この変形例は、図8Aに示す変形例に比べて、キー溝18が形成される範囲が、ワイヤ状磁石4のうち端板8に隣接する一部(軸方向端部)に部分的に設けられる点で異なる。これに伴い、ワイヤ状磁石4が備えるジャケット4aもまた端板8に隣接する一部のみにおいて、回転軸2に対向する側(すなわち径方向内側)が、他の側に比べて厚く構成される。このようなキー溝18の形成範囲に伴い、キー溝18に挿入されるキー20もまた図8Aに示す変形例に比べて短くなっている。この変形例によれば、キー溝18を設ける領域が少なく済むため、ワイヤ状磁石4のジャケット4aにキー溝18を形成加工することによる強度低下や加工負担を少なく抑えることができる。
また他の実施形態では、ワイヤ状磁石4は焼結磁石として構成されていてもよい。図10は図1の他の変形例である。この変形例では、ワイヤ状磁石4は焼結磁石として構成されており、前述のような実施形態のジャケット4aのような外殻構成が不要である。このようなジャケット4aを有さないワイヤ状磁石4は相対的に強度が低いため、一部の磁石に過大な押付荷重が作用しないよう、寸法ばらつきを低減する必要がある。具体的には、外形を機械加工により仕上げる必要がある。それでも寸法ばらつきに起因する押付荷重のばらつきが大きい場合には、ジャケット4aを有する場合に比べて第1軟質材10の厚さを増す、或いは、第1軟質材10として弾性率の低い軟質材を使用することが有効である。また焼結磁石で構成されたワイヤ状磁石4は、ジャケット4aを有するワイヤ状磁石4に比べて磁力を強いため、永久磁石モータの性能向上に有利である。
その他、本開示の趣旨を逸脱しない範囲で、上記した実施形態における構成要素を周知の構成要素に置き換えることは適宜可能であり、また、上記した実施形態を適宜組み合わせてもよい。

上記(7)の態様によれば、ワイヤ状磁石は、ジャケット内に磁粉が圧縮成形された磁粉体を収容して構成される。このような構成を有するワイヤ状磁石は焼結磁石に比べると強度は低いため、その寸法にばらつきが大きいとワイヤ状磁石が受ける押付荷重が大きくなり圧壊するおそれがある。本態様のモータ回転子では、前述のように径方向隙間に第1軟質材を設けることで、このような構成を有するワイヤ状磁石が用いられた場合においても、ワイヤ状磁石の寸法ばらつきを第1軟質材で吸収することで、ワイヤ状磁石に作用する押付荷重が過大になることで圧壊することを好適に防止できる。

上記(13)の態様によれば、ワイヤ状磁石の断面形状は、長方形、楕円、台形又は平行四辺形のような様々な形状を採用可能である。例えば断面形状が長方形(正方形を含む)である場合、ワイヤ状磁石を隙間なく配列することができ、モータ回転子を搭載する永久磁石モータの性能を向上させることができる。また断面形状が楕円(円を含む)である場合、長方形より製造が容易であり、製造コストを低減できる。また断面形状が台形や平行四辺形である場合、長方形である場合と比較して径方向の剛性が低いため、ワイヤ状磁石の寸法ばらつきによる押付荷重のばらつきを均一化する効果が得られる。

- 回転軸と、
前記回転軸の外表面上に軸方向に沿って設けられ、前記回転軸の周方向に沿って少なくとも部分的に延在する少なくとも1つのワイヤ状磁石と、
前記少なくとも1つのワイヤ状磁石を前記回転軸に径方向外側から保持するための保持リングと、
前記回転軸と前記少なくとも1つのワイヤ状磁石との間、又は、前記少なくとも1つのワイヤ状磁石と前記保持リングとの間の少なくとも一方にある径方向隙間に設けられた第1軟質材と、
を備える、モータ回転子。 - 前記回転軸に取り付けられ、前記少なくとも1つのワイヤ状磁石を軸方向から支持するための端板を更に備え、
