本発明の一側面に係る非水電解質蓄電素子用負極は、黒鉛の表面の少なくとも一部が非黒鉛質炭素により被覆されている被覆黒鉛粒子を含む負極活物質層を備え、上記負極活物質層の密度が1.09g/cm以上であり、上記被覆黒鉛粒子におけるD90粒径に対するD10粒径の比(D10/D90)が0.36以上であり、上記被覆黒鉛粒子における上記非黒鉛質炭素の含有量が10質量%以上であり、上記負極活物質層のBET比表面積が4.0m/g以下である。

Description

非水電解質蓄電素子用負極及び非水電解質蓄電素子
 本発明は、非水電解質蓄電素子用負極及び非水電解質蓄電素子に関する。
 リチウムイオン二次電池に代表される非水電解液二次電池は、エネルギー密度の高さから、パーソナルコンピュータ、通信端末等の電子機器、自動車等に多用されている。また、非水電解液二次電池以外の非水電解質蓄電素子として、リチウムイオンキャパシタ、電気二重層キャパシタ等のキャパシタ等も広く普及している。
 非水電解質蓄電素子としては、正極活物質を含む正極と負極活物質を含む負極とがセパレータを介して重ね合わされている電極体を備えるものが一般的である。このような電極体が非水電解質と共に容器に収納され、非水電解質蓄電素子を構成している。負極活物質としては、黒鉛を初めとした炭素材料が広く用いられている(特許文献1、2参照)。

 負極活物質として用いられる黒鉛は、充放電性能(例えば放電容量)の改善のために非黒鉛質炭素等で表面を被覆して用いられることがある。また、従来、負極の製造においては、負極基材上に負極活物質層を積層した後、負極基材と負極活物質層との密着性を高めたり、体積基準のエネルギー密度を高めたりすること等を目的としてプレスを行うことが一般的である。しかし、プレス等により負極活物質層の密度が高められた負極においては、その放電容量が十分ではない場合がある。
 本発明の目的は、負極活物質層の密度が十分に高く且つ放電容量が大きい非水電解質蓄電素子用負極、及びこのような非水電解質蓄電素子用負極を備える非水電解質蓄電素子を提供することである。
 本発明の一側面に係る非水電解質蓄電素子用負極は、黒鉛の表面の少なくとも一部が非黒鉛質炭素により被覆されている被覆黒鉛粒子を含む負極活物質層を備え、上記負極活物質層の密度が1.09g/cm以上であり、上記被覆黒鉛粒子におけるD90粒径に対するD10粒径の比(D10/D90)が0.36以上であり、上記被覆黒鉛粒子における上記非黒鉛質炭素の含有量が10質量%以上であり、上記負極活物質層のBET比表面積が4.0m/g以下である。
 本発明の他の一側面に係る非水電解質蓄電素子は、本発明の一側面に係る非水電解質蓄電素子用負極を備える。
 本発明のいずれかの一側面によれば、負極活物質層の密度が十分に高く且つ放電容量が大きい非水電解質蓄電素子用負極、及びこのような非水電解質蓄電素子用負極を備える非水電解質蓄電素子を提供することができる。

 初めに、本明細書によって開示される非水電解質蓄電素子用負極及び非水電解質蓄電素子の概要について説明する。
 [1]本発明の一側面に係る非水電解質蓄電素子用負極(以下、単に「負極」ともいう。)は、黒鉛の表面の少なくとも一部が非黒鉛質炭素により被覆されている被覆黒鉛粒子を含む負極活物質層を備え、上記負極活物質層の密度が1.09g/cm以上であり、上記被覆黒鉛粒子におけるD90粒径に対するD10粒径の比(D10/D90)が0.36以上であり、上記被覆黒鉛粒子における上記非黒鉛質炭素の含有量が10質量%以上であり、上記負極活物質層のBET比表面積が4.0m/g以下である。
 上記[1]に記載の負極は、負極活物質層の密度が十分に高く且つ放電容量が大きい。このような理由は定かではないが、以下の理由が推測される。まず、上記[1]に記載の負極は、負極活物質層の密度が1.09g/cm以上であり、負極活物質層の密度が十分に高い。また、上述のように、従来、被覆黒鉛粒子が用いられた負極の製造においては、負極基材上に負極活物質層を積層した後、体積基準のエネルギー密度を高めたりすること等を目的としてプレスを行うことが一般的である。しかし、プレスを行う際、負極活物質層中の被覆黒鉛粒子に割れが生じ、負極活物質層のBET比表面積が増大して、非黒鉛質炭素により被覆されていない母材の黒鉛が露出すること等により、得られる負極の放電容量が不十分になる場合がある。すなわち、体積基準のエネルギー密度を高めたりすること等を目的として、負極活物質層をプレスして高密度の負極活物質層を形成しようとすると、その背反として、負極活物質層中の被覆黒鉛粒子の割れが生じ易くなり、負極活物質層のBET比表面積が増大して、非黒鉛質炭素により被覆されていない母材の黒鉛が露出すること等のため、得られる負極の放電容量が不十分になる場合がある。プレスの際に被覆黒鉛粒子の割れが生じ易くなる要因として、プレス前の状態で負極活物質層の充填率が高い場合、負極活物質層の空隙が少ないため、プレスを行っても空隙が潰され難く、その結果、プレスの圧力によって被覆黒鉛粒子の割れが生じ易くなることが考えられる。これに対し、上記[1]に記載の負極においては、被覆黒鉛粒子におけるD90粒径に対するD10粒径の比(D10/D90)が0.36以上であり、これは、被覆黒鉛粒子の粒径のばらつきが比較的小さいことを意味する。このような場合、プレス前の状態の負極活物質層の充填率が低く、空隙が多くなるため、プレスによってその空隙が潰されやすく、被覆黒鉛粒子の割れが生じ難くなると考えられる。また、上記[1]に記載の負極においては、被覆黒鉛粒子において黒鉛を被覆する非黒鉛質炭素の含有量が10質量%以上であり、黒鉛が非黒鉛質炭素で十分に被覆されているので、プレスの圧力によって被覆黒鉛粒子の割れが生じ難い。そのため、被覆黒鉛粒子の粒径のばらつきが比較的小さい(ひいてはプレスによって負極活物質層の空隙が潰れやすい)ことと相俟って(相互作用により)、従来に比して被覆黒鉛粒子の割れが生じ難く、負極活物質層のBET比表面積の増大が抑制され、母材の黒鉛が十分に非黒鉛質炭素により被覆された状態となっており、放電容量が大きくなると考えられる。したがって、上記[1]に記載の負極によれば、負極活物質層の高密度化と大きい放電容量とを両立させた、高性能な非水電解質蓄電素子を実現することができる。
 「黒鉛」とは、充放電前又は放電状態において、エックス線回折法により決定される(002)面の平均格子面間隔(d002)が0.33nm以上0.34nm未満の炭素材料をいう。「非黒鉛質炭素」とは、充放電前又は放電状態においてエックス線回折法により決定される(002)面の平均格子面間隔(d002)が0.34nm以上0.42nm以下の炭素材料をいう。ここで、炭素材料の「放電状態」とは、負極活物質である炭素材料から、充放電に伴い吸蔵放出可能な電荷輸送イオンが十分に放出されるように放電された状態を意味する。例えば、負極活物質として炭素材料を含む負極を作用極として、金属リチウムを対極として用いた半電池において、開回路電圧が0.6V以上である状態である。
 組み立て後の非水電解質蓄電素子からエックス線回折法の測定に供する炭素材料(被覆黒鉛粒子)を準備する場合は、具体的には以下の方法により、炭素材料を上記の放電状態とする。まず非水電解質蓄電素子を、0.1Cの電流で、通常使用時の放電終止電圧まで定電流放電する。その後、非水電解質蓄電素子を解体し、負極を取り出す。取り出した負極を作用極とし、金属リチウムを対極として用いた半電池を組み立てる。この半電池における開回路電圧が0.6V未満の場合は、開回路電圧が0.6V以上となるよう半電池を0.1Cの電流で放電する。なお、上記半電池における放電とは、負極活物質である炭素材料から電荷輸送イオンが放出される酸化反応をいう。半電池を解体し、負極を取り出し、ジメチルカーボネートにより充分に洗浄した後、室温にて減圧乾燥を行う。その後、炭素材料を含む負極活物質層を負極基材から剥離し、負極活物質層をバインダ等の成分を可溶な溶媒で洗浄し、バインダ等の成分を除去する。洗浄した負極活物質層を酸又はアルカリ溶液に浸漬し、負極基材由来の金属、及びSEI(solid electrolyte interface)被膜等を除去した後、水で洗浄し、減圧乾燥して、炭素材料を得る。非水電解質蓄電素子の解体から測定対象とする炭素材料の準備までの作業は、露点-40℃以下の乾燥空気雰囲気中で行う。ここで、通常使用時とは、当該非水電解質蓄電素子について推奨され、又は指定される充放電条件を採用して当該非水電解質蓄電素子を使用する場合である。
 「被覆黒鉛粒子における非黒鉛質炭素の含有量」は、以下の手順で測定する。熱重量示差熱(TG/DTA)分析装置を用いて、湿度65%RHの水蒸気雰囲気下、昇温速度5℃/分で室温から1,200℃まで昇温して、被覆黒鉛粒子の熱重量曲線(横軸:温度、縦軸:被覆黒鉛粒子の質量)を測定する。熱重量曲線においては、昇温に伴い質量が減少するが、最初に100℃付近で被覆黒鉛粒子に吸着している水分に相当する質量が減少し、次いで、黒鉛に被覆された非黒鉛質炭素が分解することにより該非黒鉛質炭素に相当する質量が減少し、その後、母材である黒鉛が分解することにより該黒鉛に相当する質量が減少する。従って、得られた熱重量曲線において、100℃付近で黒鉛に吸着している水分に相当する質量が減少した後の被覆黒鉛粒子の質量を基準(100%)として、当該基準から黒鉛の分解開始温度に到達するまでの質量減少量の割合(=[上記基準から黒鉛の分解開始温度に到達するまでの質量減少量/上記基準における被覆黒鉛粒子の質量]×100)を上記非黒鉛質炭素の含有量とする。上記熱重量曲線は、典型的には、昇温に伴い、100℃付近で黒鉛に吸着している水分に相当する質量が減少した後、(1)質量変化が殆ど生じない第1領域と、(2)上記第1領域の後、被覆黒鉛粒子における非黒鉛質炭素の質量が急激に減少する第2領域と、(3)上記第2領域の後、該第2領域よりも緩やかに質量が減少する若しくは質量が殆ど減少しない第3領域と、(4)上記第3領域の後、該第3領域よりも急激に黒鉛の質量が減少する第4領域とに区分けされる。上記(3)の第3領域から上記(4)の第4領域へと移行する過程で生じた屈曲点(曲線の傾きが変化する測定点)が観測される温度が、ここでいう黒鉛の分解開始温度の典型例である。黒鉛の分解開始温度は、上記(3)の過程の曲線の近似直線と、上記(4)の過程の急激な質量減少を示す曲線の近似直線との交点から把握するものとする。黒鉛の分解開始温度は、概ね950℃以上(例えば天然黒鉛の場合、950℃以上1,000℃以下、人造黒鉛の場合、980℃以上1,100℃以下)であり得る。
 「D90粒径」とは、JIS-Z-8825(2013年)に準拠し、粒子を溶媒で希釈した希釈液に対しレーザ回折・散乱法により測定した粒径分布に基づき、JIS-Z-8819-2(2001年)に準拠し計算される体積基準積算分布において粒径が小さい側からの体積累計が90%となる値を意味する。同様に、「D10粒径」とは上記体積累計が10%となる値を意味し、「D50粒径」とは、上記体積累計が50%となる値を意味する。
 「被覆黒鉛粒子における非黒鉛質炭素の含有量」並びに被覆黒鉛粒子の「D90粒径」、「D10粒径」及び「D50粒径」の測定は、負極を組み立てる前の被覆黒鉛粒子が準備できる場合には、その被覆黒鉛粒子に対して行う。測定対象とする被覆黒鉛粒子を組み立て後の非水電解質蓄電素子に備わる負極から準備する場合は、上記したエックス線回折法に供する炭素材料(被覆黒鉛粒子)を組み立て後の非水電解質蓄電素子から準備する手順に沿って準備した被覆黒鉛粒子に対して行う。
 「負極活物質層の密度」とは、負極活物質層の質量を負極活物質層の見かけの体積(空隙を含む体積)で除した値である。すなわち、負極活物質層の密度は、負極活物質層の空隙の体積も考慮した密度である。負極活物質層の密度は、負極活物質層の面積、平均厚さ及び質量から算出される。
 なお、平均厚さとは、任意の5点で測定される厚さの平均値である。負極活物質層以外の平均厚さについても同様である。
 「負極活物質層の密度」及び後述する「負極活物質層のBET比表面積」の測定は、非水電解質蓄電素子を組み立てる前の負極が準備できる場合には、その負極の負極活物質層に対して行う。測定対象とする負極を組み立て後の非水電解質蓄電素子から準備する場合は、上記したエックス線回折法に供する炭素材料(被覆黒鉛粒子)を組み立て後の非水電解質蓄電素子から準備する手順に沿って、非水電解質蓄電素子の解体から負極の減圧乾燥までを行った負極の負極活物質層に対して行う。
 [2]上記[1]に記載の非水電解質蓄電素子用負極において、上記負極活物質層のBET比表面積が2.0m/g以上3.8m/g以下であってもよい。
 上記[2]に記載の非水電解質蓄電素子用負極は、負極活物質層のBET比表面積が2.0m/g以上3.8m/g以下であり、放電容量がより大きい。
 「負極活物質層のBET比表面積」は、窒素吸着法を用いた細孔径分布測定により求める。この測定は、Quantachrome製「autosorb iQ」により行う。得られる吸着等温線のP/P0=0.06から0.3の領域から5点を抽出してBETプロットを行い、その直線のy切片と傾きからBET比表面積を算出する。
 [3]上記[1]又は[2]に記載の非水電解質蓄電素子用負極において、上記被覆黒鉛粒子におけるD90粒径に対するD10粒径の比(D10/D90)が0.36以上0.50以下でもよい。
 上記[3]に記載の非水電解質蓄電素子用負極は、上記被覆黒鉛粒子におけるD90粒径に対するD10粒径の比(D10/D90)が0.36以上0.50以下であり、上述した効果がより良く発揮される。
 [4]上記[1]から[3]の何れかに記載の非水電解質蓄電素子用負極において、上記負極活物質層の密度が1.20g/cm超1.40g/cm以下でもよい。
 上記[4]に記載の非水電解質蓄電素子用負極は、上記負極活物質層の密度が1.20g/cm超1.40g/cm以下であり、上述した効果がより良く発揮される。
 [5]本発明の他の一側面に係る非水電解質蓄電素子は、上記[1]から[4]の何れかに記載の非水電解質蓄電素子用負極を備える。
 上記[5]に記載の非水電解質蓄電素子は、上記[1]から[4]の何れかに記載の非水電解質蓄電素子用負極を備えるため、放電容量が大きい。
 本発明の一実施形態に係る非水電解質蓄電素子用負極、非水電解質蓄電素子、非水電解質蓄電素子の製造方法、蓄電装置及びその他の実施形態について、以下に詳述する。
 なお、本発明の実施形態において記載された各数値範囲の下限値と上限値は、いずれも任意に組み合わせ可能である。
<負極>
 本発明の一実施形態に係る負極(非水電解質蓄電素子用負極)は、負極基材と、この負極基材に直接又は中間層を介して積層される負極活物質層とを有する。通常、負極は、負極基材が露出した部分を有している。この負極基材が露出した部分が、通常、後述する負極リードに接続される。負極は、例えば、シート状、板状又は帯状等の形状を有していてもよい。当該負極は、非水電解質二次電池等の非水電解質蓄電素子に用いられる負極である。当該負極は、非水電解液二次電池等の非水電解液蓄電素子に用いられる負極であってよい。
 負極の厚さは、非水電解質蓄電素子の用途等に応じて適宜設定される。負極の平均厚さは、例えば、30μm以上1,000μm以下であってもよい。負極の平均厚さの下限は、50μm、100μm又は200μmであってもよい。負極の平均厚さの上限は、500μm、400μm、300μm、200μm又は100μmであってもよい。負極の平均厚さは、負極基材に直接又は中間層を介して負極活物質層が積層された部分の平均厚さであり、負極基材の両面に負極活物質層が積層された部分と負極基材の片面のみに負極活物質層が積層された部分とがどちらも存在する場合には、負極基材の両面に負極活物質層が積層された部分の平均厚さとする。
 負極基材は、導電性を有する。本明細書において「導電性を有する」とは、体積抵抗率が10-2Ω・cm以下であることを意味する。体積抵抗率は、JIS-H-0505(1975年)に準拠して測定される値とする。一方、本明細書において「導電性を有しない」又は「(電気)絶縁性を有する」とは、上記の体積抵抗率が10Ω・cm以上であることを意味する。
 負極基材の材料としては、銅、ニッケル、鉄、これらの合金(ステンレス鋼等)等の金属、炭素材料等が挙げられる。これらの中でも銅又は銅合金が好ましい。
 負極基材は、例えば、シート状、板状又は帯状等の形状を有している。負極基材の形態としては、箔、蒸着膜、メッシュ、多孔質材料等が挙げられ、箔が好ましい。負極基材は、例えば、銅箔又は銅合金箔であってもよい。
 負極基材の平均厚さは、例えば、2μm以上35μm以下であってもよい。負極基材の平均厚さの下限は、3μm、4μm、5μm又は10μmであってもよい。負極基材の平均厚さの上限は、30μm、20μm、15μm又は10μmであってもよい。
 中間層は、負極基材と負極活物質層との間に配される層である。中間層は、例えば導電剤及びバインダを含む。中間層が導電剤を含む場合、負極基材と負極活物質層との接触抵抗を低減することができる。中間層に用いられる導電剤及びバインダとしては、後述する負極活物質層に用いられる導電剤及びバインダと同様のものが挙げられる。
 負極活物質層は、被覆黒鉛粒子を含む。負極活物質層は、必要に応じて、被覆黒鉛粒子以外の他の負極活物質、導電剤、バインダ、増粘剤、フィラー等の任意成分を含む。負極活物質層は、負極活物質及びその他の任意成分を含む負極合剤から形成されていてもよい。負極活物質層は、例えばシート状等の形状を有する負極基材に対して、片面側にのみ設けられていてもよく、両面にそれぞれ設けられていてもよい。
 被覆黒鉛粒子は、負極活物質として機能する成分である。被覆黒鉛粒子は、母材である黒鉛と、この黒鉛の表面の少なくとも一部を被覆する非黒鉛質炭素とを含む。非黒鉛質炭素は、黒鉛の表面全面を被覆していてもよい。また、非黒鉛質炭素は、黒鉛の内部にまで含まれていてもよい。母材である黒鉛への非黒鉛質炭素の被覆は、例えば、黒鉛粒子の表面にピッチを被覆させ、焼成すること等により行うことができる。
 被覆黒鉛粒子は、実質的に黒鉛と非黒鉛質炭素とからなる粒子であってもよい。被覆黒鉛粒子における黒鉛と非黒鉛質炭素との合計含有量としては、90質量%以下100質量%以下が好ましく、99質量%以上100質量%以下であってもよい。なお、被覆黒鉛粒子における各成分の含有量においては、水分は含まれないものとする。すなわち水分を除いた被覆黒鉛粒子の質量(乾燥状態の被覆黒鉛粒子の質量)を基準(100質量%)とする。
 被覆黒鉛粒子の母材である黒鉛は、人造黒鉛及び天然黒鉛のいずれであってもよいが、天然黒鉛であることが好ましい。天然黒鉛としては、鱗片状黒鉛、塊状黒鉛(鱗状黒鉛)、土状黒鉛等が例示される。黒鉛は、鱗片状黒鉛を球状化し、圧密化処理したものであってもよい。
 「人造黒鉛」とは、人工的に生成された黒鉛をいう。人造黒鉛は、CuKα線を用いたエックス線回折パターンにおいて、回折角2θが40°から50°の範囲に二つのピークのみが現れるものであってもよい。人造黒鉛の場合、一般的に六方晶系の構造に由来する二つのピークのみが現れるとされている。
 「天然黒鉛」とは、天然の資源から採れる黒鉛をいう。天然黒鉛は、CuKα線を用いたエックス線回折パターンにおいて、回折角2θが40°から50°の範囲に四つのピークが現れるものであってもよい。天然黒鉛の場合、回折角2θが40°から50°の範囲に、六方晶系の構造に由来する二つのピークと、菱面体晶系の構造に由来する二つのピークとの合計四つのピークが現れるとされている。エックス線回折パターンにおいて、(100)面に由来するピーク強度に対する(012)面に由来するピーク強度の比((012)/(100))は0.3以上が好ましく、0.4以上がさらに好ましい。上記ピーク強度の比((012)/(100))は0.6以下が好ましい。ここで、(100)面は六方晶系の構造に由来し、(012)面は菱面体晶系の構造に由来する。
 被覆黒鉛粒子における非黒鉛質炭素の含有量の下限は10質量%であり、11質量%が好ましく、12質量%がより好ましい。被覆黒鉛粒子における非黒鉛質炭素の含有量が上記下限以上であることで、粒子状の黒鉛の表面が非黒鉛質炭素で十分に被覆された状態となること(例えば、非黒鉛質炭素が黒鉛粒子表面に存在する微小細孔に充填されて負極活物質層のBET比表面積を低下させること)等により、放電容量を大きくすることができる。被覆黒鉛粒子における非黒鉛質炭素の含有量の上限としては、例えば20質量%が好ましく、16質量%がより好ましく、14質量%がさらに好ましい。被覆黒鉛粒子における非黒鉛質炭素の含有量が上記上限以下であることで、負極活物質としての黒鉛の利点を特に十分に発揮することができる。
 被覆黒鉛粒子における黒鉛の含有量は、80質量%以上90質量%以下が好ましく、84質量%以上89質量%以下がより好ましく、86質量%以上88質量%以下がさらに好ましい。
 被覆黒鉛粒子のD50粒径としては、例えば3μm以上20μm以下が好ましく、5μm以上15μm以下がより好ましく、7μm以上10μm以下がさらに好ましく、8.0μm以上9.0μm以下が特に好ましい。被覆黒鉛粒子のD50粒径が上記範囲であることで、放電容量をより大きくすること等ができる。
 被覆黒鉛粒子におけるD90粒径に対するD10粒径の比(D10/D90)の下限は0.36であり、0.37が好ましい。上記比(D10/D90)が上記下限以上であることで、被覆黒鉛粒子の粒径のばらつきが小さく、プレス前の負極活物質層において空隙が多い状態となる。このような場合、プレスに伴う被覆黒鉛粒子の割れが生じ難く、放電容量を大きくすることができる。上記比(D10/D90)の上限は1であり、0.50、0.45又は0.40であってもよい。上記比(D10/D90)は、上記したいずれかの下限以上且つ上記したいずれかの上限以下であってもよい。
 被覆黒鉛粒子のD10粒径の下限としては、例えば2μmであり、4.0μmが好ましく、4.5μmがより好ましく、4.8μmがさらに好ましい。上記D10粒径の上限としては、例えば10μmであり、8μmが好ましく、7μmがより好ましく、6μmがさらに好ましい。上記D10粒径は、上記したいずれかの下限以上且つ上記したいずれかの上限以下であってもよい。
 被覆黒鉛粒子におけるD50粒径に対するD10粒径の比(D10/D50)の下限としては、例えば0.55であってもよいが、0.60が好ましい。上記比(D10/D50)が上記下限以上である場合、被覆黒鉛粒子における相対的に粒径の小さい粒子が少ないため、プレス前の負極活物質層において空隙がより多い状態となる。このような場合、プレスに伴う被覆黒鉛粒子の割れ(ひいては負極活物質層のBET比表面積の増大)がより生じ難く、放電容量をより大きくすることができる。上記比(D10/D50)の上限は1であり、0.80、0.70又は0.65であってもよい。上記比(D10/D50)は、上記したいずれかの下限以上且つ上記したいずれかの上限以下であってもよい。
 被覆黒鉛粒子のD90粒径の下限としては、例えば8μmであり、10μmが好ましく、12μmがより好ましく、13μmがさらに好ましい。上記D90粒径の上限としては、例えば30μmであり、20μmが好ましく、16μmがより好ましく、14μmがさらに好ましい。上記D90粒径は、上記したいずれかの下限以上且つ上記したいずれかの上限以下であってもよい。
 被覆黒鉛粒子等の粒子(粉体)を所定の粒径及び粒度分布で得るためには粉砕機や分級機等が用いられる。粉砕方法として、例えば、乳鉢、ボールミル、サンドミル、振動ボールミル、遊星ボールミル、ジェットミル、カウンタージェットミル、旋回気流型ジェットミル又は篩等を用いる方法が挙げられる。粉砕時には水、あるいはヘキサン等の有機溶剤を共存させた湿式粉砕を用いることもできる。分級方法としては、篩や風力分級機等が、乾式、湿式ともに必要に応じて用いられる。
 負極活物質層における被覆黒鉛粒子の含有量は、60質量%以上99.5質量%以下が好ましく、90質量%以上99質量%以下がより好ましい。負極活物質層における被覆黒鉛粒子の含有量の下限は、95質量%であってもよく、97質量%であってもよい。被覆黒鉛粒子の含有量を上記の範囲とすることで、負極活物質層の高エネルギー密度化と製造性を両立できると共に、放電容量をより大きくすることができる。
 負極活物質層は、被覆黒鉛粒子以外の他の負極活物質を含んでいてもよい。他の負極活物質としては、例えば、非黒鉛質炭素(易黒鉛化性炭素又は難黒鉛化性炭素)、金属リチウム;Si、Sn等の金属又は半金属;Si酸化物、Ti酸化物、Sn酸化物等の金属酸化物又は半金属酸化物;LiTi12、LiTiO2、TiNb等のチタン含有酸化物;ポリリン酸化合物;炭化ケイ素等が挙げられる。但し、全ての負極活物質に対する被覆黒鉛粒子の含有量は、80質量%以上が好ましく、90質量%以上がより好ましく、99質量%以上がさらに好ましく、99.9質量%以上がよりさらに好ましく、100質量%であることが特に好ましい。このように、負極活物質が実質的に被覆黒鉛粒子のみからなる場合、放電容量を大きくするという効果が特に顕著に生じる。
 導電剤は、通常、導電性を有する材料からなる成分である。導電剤の体積抵抗率が直接測定できない場合も、体積抵抗率が10-2Ω・cm以下であることが公知である材料からなるものは、導電剤に該当する。導電剤としては、例えば、炭素材料、金属、導電性セラミックス等が挙げられる。炭素材料とは、炭素元素を主構成元素とする材料をいう。主構成元素とは、質量基準で最も含有量が多い元素をいう。例えば、炭素材料における炭素元素の含有割合は80質量%以上であってもよく、90質量%以上であってもよく、95質量%、99質量%又は99.9質量%以上であってもよい。炭素材料は、炭素化していない高分子化合物以外の炭素材料であることが好ましい。炭素材料としては、黒鉛、非黒鉛質炭素、グラフェン系炭素等が挙げられる。非黒鉛質炭素としては、カーボンナノファイバー、ピッチ系炭素繊維、カーボンブラック等が挙げられる。カーボンブラックとしては、ファーネスブラック、アセチレンブラック、ケッチェンブラック等が挙げられる。グラフェン系炭素としては、グラフェン、カーボンナノチューブ(carbon nanotube:CNT)、フラーレン等が挙げられる。但し、上記した負極活物質層が含む被覆黒鉛粒子、及びその他の従来公知の負極活物質における炭素材料は、負極活物質層における導電剤に含まれない。導電剤の形状としては、粉状、繊維状等が挙げられる。導電剤は、1種又は2種以上を用いることができる。導電剤としては、これらの材料を複合化して用いてもよい。例えば、カーボンブラックとCNTとを複合化した材料を用いてもよい。
 負極活物質層が導電剤を含む場合、負極活物質層における導電剤の含有量としては、1質量%以上10質量%以下が好ましく、3質量%以上9質量%以下がより好ましい。負極活物質層における導電剤の含有量は、5質量%以下であってもよく、2質量%以下、1質量%以下、0.5質量%以下又は0.1質量%以下であってもよい。ここで開示される技術は、負極活物質層が導電剤を含まない態様でも実施され得る。
 バインダとしては、水系バインダ、有機溶剤系バインダ等が挙げられる。
 水系バインダは、水に溶解又は分散するバインダである。水系バインダは、20℃において、水100質量部に対して1質量部以上溶解又は分散するバインダであってもよい。分散媒が水又は水を主成分とする混合溶媒である負極合剤ペーストを用いて負極活物質層を形成する場合には、水系バインダ(水溶性又は水分散性のポリマー材料)を用いることができる。水系バインダとしては、例えば、ポリエチレンオキサイド、ポリプロピレンオキサイド、ポリビニルアルコール、ポリアクリル酸、ポリメタクリル酸、ポリテトラフルオロエチレン、スチレンブタジエンゴム、ポリエチレン、ポリプロピレン、ニトリル-ブタジエンゴム、セルロース等が挙げられる。
 有機溶剤系バインダは、有機溶剤(例えば、N-メチルピロリドン)に溶解又は分散するバインダである。有機溶剤系バインダは、20℃において、有機溶剤(例えば、N-メチルピロリドン)100質量部に対して1質量部以上溶解又は分散するバインダであってもよい。分散媒が有機溶剤又は有機溶剤を主成分とする混合溶媒である負極合剤ペーストを用いて負極活物質層を形成する場合には、有機溶剤系バインダ(有機溶剤に対する溶解性又は分散性を有するポリマー材料)を用いることができる。有機溶剤系バインダとしては、例えば、ポリフッ化ビニリデン、フッ化ビニリデンとヘキサフルオロプロピレンとの共重合体、エチレンとビニルアルコールとの共重合体、ポリアクリロニトリル、ポリホスファゼン、ポリシロキサン、ポリ酢酸ビニル、ポリメタクリル酸メチル、ポリスチレン、ポリカーボネート、ポリアミド、ポリイミド、ポリアミドイミド、セルロースとキトサンピロリドンカルボン酸塩との架橋重合体、キトサンの誘導体等が挙げられる。
 バインダは、フッ素樹脂(ポリテトラフルオロエチレン、ポリフッ化ビニリデン等)、ポリオレフィン(ポリエチレン、ポリプロピレン等)、エラストマー(エチレンプロピレンジエンゴム、スチレンブタジエンゴム、フッ素ゴム等)、多糖類高分子(セルロース、キトサンの誘導体等)等であってもよい。バインダは、1種又は2種以上を用いることができる。
 負極活物質層がバインダを含む場合、負極活物質層におけるバインダの含有量としては、0.1質量%以上10質量%以下が好ましく、0.5質量%以上8質量%以下がより好ましい。負極活物質層におけるバインダの含有量は、5質量%以下であってもよく、2質量%以下であってもよい。ここで開示される技術は、負極活物質層がバインダを含まない態様でも実施され得る。
 増粘剤としては、例えば、カルボキシメチルセルロース、メチルセルロース等の多糖類高分子が挙げられる。増粘剤がリチウム等と反応する官能基を有する場合、予めメチル化等によりこの官能基を失活させてもよい。増粘剤はバインダとして機能してもよい。増粘剤は、1種又は2種以上を用いることができる。
 負極活物質層が増粘剤を含む場合、負極活物質層における増粘剤の含有量としては、0.1質量%以上10質量%以下が好ましく、0.5質量%以上8質量%以下がより好ましい。負極活物質層における増粘剤の含有量は、5質量%以下であってもよく、2質量%以下又は1質量%以下であってもよい。ここで開示される技術は、負極活物質層が増粘剤を含まない態様でも実施され得る。
 フィラーは、特に限定されない。負極活物質層におけるフィラーは、負極活物質、導電剤、バインダ及び増粘剤以外の成分であって、意図的に含有させた成分であってもよい。フィラーは、負極活物質層における隙間を埋める成分として含有させたものであってもよく、他の用途で含有させたものであってもよい。負極活物質層がフィラーを含む場合、負極活物質層におけるフィラーの含有量は、0.1質量%以上8質量%以下とすることができ、通常、5質量%以下が好ましく、2質量%以下、1質量%以下、0.5質量%以下又は0.1質量%以下であってもよい。ここで開示される技術は、負極活物質層がフィラーを含まない態様でも実施され得る。
 負極活物質層は、被覆黒鉛粒子、被覆黒鉛粒子以外の他の負極活物質、導電剤、バインダ、増粘剤及びフィラー以外の他の成分をさらに含有していてもよい。上記他の成分には、意図せずに負極活物質層中に生じたものも含まれる。また、負極活物質層には、上記他の成分として、本発明の効果を奏する限りにおいて、意図せずに含有された不純物が含有されていてもよい。負極活物質層における上記他の成分の含有量の上限は、10質量%であってもよく、5質量%、2質量%、1質量%、0.1質量%又は0.01質量%であってもよい。負極活物質層における意図せずに生じた成分の含有量の上限は、10質量%であってもよく、5質量%、2質量%、1質量%、0.1質量%又は0.01質量%であってもよい。負極活物質層における意図せずに含有された不純物の含有量の上限としては、10質量%であってもよく、5質量%、2質量%、1質量%、0.1質量%又は0.01質量%であってもよい。
 負極活物質層の密度の下限は、1.09g/cmであり、1.10g/cm、1.13g/cm、1.15g/cm、1.17g/cm、1.18g/cm、1.19g/cm又は1.20g/cmであってもよい。負極活物質層の密度は、1.20g/cm超であってもよい。本構成によれば、上記下限以上となるような高密度の負極活物質層を形成する場合でも、被覆黒鉛粒子の割れが生じ難い。そのため、放電容量を大きく保ちつつ、体積基準のエネルギー密度を高めること等ができる。負極活物質層の密度の上限は、例えば1.40g/cmであり、1.30g/cm、1.25g/cm、1.23g/cm又は1.20g/cmであってもよい。上記負極活物質層の密度は、上記したいずれかの下限以上且つ上記したいずれかの上限以下であってもよい。負極活物質層の密度は、被覆黒鉛粒子の粒径、製造時のプレスの有無、プレスの圧力等により調整することができる。
 負極活物質層のBET比表面積の上限は、4.0m/gであり、3.9m/gが好ましく、3.8m/gがより好ましい。負極活物質層のBET比表面積が上記上限以下である場合、被覆黒鉛粒子の割れが十分に抑制され、母材である黒鉛が特に十分に被覆された状態となっており、放電容量を大きくすること等ができる。負極活物質層のBET比表面積の下限は、2.0m/gであってもよく、2.5m/g、2.8m/g又は3.0m/gであってもよい。上記負極活物質層のBET比表面積は、上記したいずれかの下限以上且つ上記したいずれかの上限以下であってもよい。負極活物質層のBET比表面積は、被覆黒鉛粒子における非黒鉛質炭素の含有量、被覆黒鉛粒子の粒径、製造時のプレスの有無、プレスの圧力等により調整することができる。
 被覆黒鉛粒子におけるD90粒径に対するD10粒径の比(D10/D90)を負極活物質層のBET比表面積で除した値((D10/D90)/BET比表面積)の下限としては、0.10g/mが好ましい。この値((D10/D90)/BET比表面積)が0.10g/m以上(例えば0.10g/m以上0.20g/m以下)であることは、負極活物質層の比表面積が比較的小さく且つ被覆黒鉛粒子の粒径のばらつきが比較的小さいことを意味し、このような場合放電容量をより大きくすることができる。
 負極活物質層の多孔度は、例えば、30%以上70%以下であってもよい。負極活物質層の多孔度の下限は、35%、40%又は45%であってもよい。負極活物質層の多孔度の上限は、60%、55%又は50%であってもよい。上記負極活物質層の多孔度は、上記したいずれかの下限以上且つ上記したいずれかの上限以下であってもよい。負極活物質層及び後述する正極活物質層の「多孔度(%)」は、負(正)極活物質層の見かけの体積(空隙を含む体積)をVとし、負(正)極活物質層を構成する各材料の実体積の和をVとした場合に、(1-V/V)×100の計算式により求められる。負(正)極活物質層を構成する各材料の実体積の和Vは、負(正)極活物質層における各材料の含有量と各材料の真密度とから算出することができる。
 負極活物質層の厚さ等は、負極活物質の種類、非水電解質蓄電素子の用途等に応じて適宜設定される。負極活物質層1層の平均厚さは、例えば、5μm以上1,000μm以下であってもよい。負極活物質層1層の平均厚さの下限は、10μm、20μm、30μm、40μm、50μm、60μm又は100μmであってもよい。負極活物質層1層の平均厚さの上限は、800μm、500μm、200μm、100μm、80μm、60μm又は40μmであってもよい。負極活物質層1層の単位面積当たりの質量としては、例えば、2mg/cm以上50mg/cm以下であってもよい。負極活物質層1層の単位面積当たりの質量の下限は、3mg/cm、4mg/cm、5mg/cm又は6mg/cmであってもよい。負極活物質層1層の単位面積当たりの質量の上限は、30mg/cm、20mg/cm、15mg/cm、12mg/cm又は10mg/cmであってもよい。
(負極の製造方法)
 本発明の一実施形態に係る負極の製造は、例えば、負極基材に直接又は中間層を介してペースト状の負極合剤(負極合剤ペースト)を塗布し、乾燥させることによって負極活物質層を形成すること等によって行うことができる。乾燥後、負極活物質層に対するプレス等を行ってもよい。負極合剤ペーストには、被覆黒鉛粒子、及び任意成分であるバインダ等、負極活物質層を構成する各成分が含まれる。負極合剤ペーストには、通常さらに分散媒が含まれる。負極合剤ペーストに用いられる分散媒としては、水が好ましい。
<非水電解質蓄電素子>
 本発明の一実施形態に係る非水電解質蓄電素子は、正極、負極、非水電解質、及びこれらを収容する容器を備える。当該非水電解質蓄電素子は、正極と負極との間に介在して正極と負極とを電気的に絶縁するセパレータをさらに備えていてもよい。正極、負極及び任意のセパレータは、通常、電極体を構成している。非水電解質の少なくとも一部は、通常、電極体に浸み込んだ状態で存在している。本発明の一実施形態に係る非水電解質蓄電素子は、他の部材をさらに備えていてもよい。
 例えば、本発明の一実施形態に係る図1に示す非水電解質蓄電素子1は、電極体2と非水電解質(図示しない)と、これらを収容する直方体状の容器3を備える。図1の非水電解質蓄電素子1は、正極リード4、正極外部端子5、負極リード6及び負極外部端子7をさらに備える。正極リード4及び負極リード6は、電極体2等と共に容器3内に収容されている。正極外部端子5及び負極外部端子7は、容器3外に設けられている。電極体2を構成している正極は、正極リード4を介して、正極外部端子5に電気的に接続されている。電極体2を構成している負極は、負極リード6を介して負極外部端子7に電気的に接続されている。
 本発明の非水電解質蓄電素子は非水電解質二次電池であってもよい。以下、本発明の一実施形態に係る非水電解質蓄電素子を構成する主な部材等について、非水電解質蓄電素子が非水電解質二次電池(特にリチウムイオン二次電池)である場合を中心に詳説するが、本発明の適用対象を限定する意図ではない。
(正極)
 正極は、正極基材と、この正極基材に直接又は中間層を介して積層される正極活物質層とを有する。通常、正極は、正極基材が露出した部分を有している。この正極基材が露出した部分が、通常、上記した正極リードに接続される。正極は、例えば、シート状、板状又は帯状等の形状を有していてもよい。
 正極の厚さは、非水電解質蓄電素子の用途等に応じて適宜設定される。正極の平均厚さは、例えば、30μm以上1,000μm以下であってもよい。正極の平均厚さの下限は、50μm、100μm又は200μmであってもよい。正極の平均厚さの上限は、500μm、400μm、300μm、200μm又は100μmであってもよい。正極の平均厚さは、正極基材に直接又は中間層を介して正極活物質層が積層された部分の平均厚さであり、正極基材の両面に正極活物質層が積層された部分と正極基材の片面のみに正極活物質層が積層された部分とがどちらも存在する場合には、正極基材の両面に正極活物質層が積層された部分の平均厚さとする。
 正極基材は、導電性を有する。正極基材の材料としては、例えば、アルミニウム、チタン、鉄、これらの合金(ステンレス鋼等)等の金属が挙げられる。これらの中でも、耐電位性、電子伝導性の高さ及びコストの観点からアルミニウム又はアルミニウム合金が好ましい。
 正極基材は、例えば、シート状、板状又は帯状等の形状を有している。正極基材の形態としては、箔、蒸着膜、メッシュ、多孔質材料等が挙げられ、箔が好ましい。正極基材は、例えば、アルミニウム箔又はアルミニウム合金箔であってもよい。
 正極基材の平均厚さは、例えば、3μm以上50μm以下であってもよい。正極基材の平均厚さの下限は、5μm、8μm、10μm又は15μmであってもよい。正極基材の平均厚さの上限は、40μm、30μm、20μm又は15μmであってもよい。
 正極の中間層の構成としては特に限定されず、例えば負極の中間層で例示した構成から選択することができる。
 正極活物質層は、正極活物質を含む。正極活物質層は、必要に応じて導電剤、バインダ、増粘剤、フィラー等の任意成分を含む。導電剤、バインダ、増粘剤、フィラー等の任意成分は、上記負極で例示した材料から選択できる。正極活物質層は、正極活物質及びその他の任意成分を含む正極合剤から形成されていてもよい。正極活物質層は、例えばシート状等の形状を有する正極基材に対して、片面側にのみ設けられていてもよく、両面にそれぞれ設けられていてもよい。
 正極活物質には、公知の正極活物質を用いることができる。リチウムイオン二次電池用の正極活物質には、通常、リチウムイオンを吸蔵及び放出することができる材料が用いられる。正極活物質としては、例えば、リチウム遷移金属複合酸化物、ポリアニオン化合物、カルコゲン化合物、硫黄系材料、酸化リチウム等が挙げられる。正極活物質は、1種又は2種以上を用いることができる。
 リチウム遷移金属複合酸化物に含まれる遷移金属元素としては、ニッケル元素、コバルト元素、マンガン元素等が挙げられる。リチウム遷移金属複合酸化物には、アルミニウム元素等の典型金属元素が含まれていてもよい。リチウム遷移金属複合酸化物としては、α-NaFeO型結晶構造を有するリチウム遷移金属複合酸化物、スピネル型結晶構造を有するリチウム遷移金属複合酸化物等が挙げられる。
 α-NaFeO型結晶構造を有するリチウム遷移金属複合酸化物としては、Li1+αMa1-α(Maは、1種又は2種以上の遷移金属元素を含む、リチウム元素以外の金属元素である。0≦α<1である。)で表されるものが挙げられる。Maは、Ni、Co及びMnのうちの1種又は2種以上を含むことが好ましい。Maに対するNi、Co及びMnの合計含有量((Ni+Co+Mn)/Ma)としては、90モル%以上が好ましく、98モル%以上がより好ましい。
 スピネル型結晶構造を有するリチウム遷移金属複合酸化物としては、LiβMb(Mbは、1種又は2種以上の遷移金属元素を含む、リチウム元素以外の金属元素である。0<β≦1.2である。)で表されるものが挙げられる。Mbは、Mnを含むことが好ましい。Mbに対するMnの含有量(Mn/Mb)としては、50モル%以上が好ましく、80モル%以上がより好ましい。
 ポリアニオン化合物とは、ポリアニオン(すなわち多価のオキソ酸アニオン)とカチオンとから構成される化合物である。ポリアニオン化合物は、カチオンとしてリチウムカチオン及び遷移金属カチオンを含むことが好ましい。ポリアニオン化合物としては、LiFePO、LiMnPO、LiMnFe1-xPO(0<x<1)、LiNiPO、LiCoPO、Li(PO、LiMnSiO、LiCoPOF等が挙げられる。ポリアニオン化合物の粒子の表面は、他の材料(例えば炭素材料等)で被覆されていてもよい。
 カルコゲン化合物としては、二硫化チタン、二硫化モリブデン、二酸化モリブデン等が挙げられる。
 硫黄系材料としては、硫黄単体、硫化リチウム等の金属硫化物、有機ジスルフィド化合物、カーボンスルフィド化合物等の有機硫黄化合物等が挙げられる。
 正極活物質であるこれらの材料中の原子又はポリアニオンは、他の元素からなる原子又はアニオン種で一部が置換されていてもよい。これらの材料は表面が他の材料で被覆されていてもよい。
 正極活物質は、通常、粒子状である。正極活物質のD50粒径は、例えば、0.1μm以上20μm以下とすることが好ましい。正極活物質のD50粒径を上記下限以上とすることで、正極活物質の製造又は取り扱いが容易になる。正極活物質のD50粒径を上記上限以下とすることで、正極活物質層の電子伝導性が向上する。なお、正極活物質と他の材料との複合体を用いる場合、複合体のD50粒径を正極活物質のD50粒径とする。
 正極活物質層における正極活物質の含有量としては、50質量%以上99質量%以下が好ましく、70質量%以上98質量%以下がより好ましく、80質量%以上95質量%以下であってもよい。正極活物質の含有量を上記の範囲とすることで、正極活物質層の高エネルギー密度化と製造性を両立できる。
 正極活物質層における導電剤の含有量としては、0.1質量%以上10質量%以下が好ましく、1質量%以上9質量%以下がより好ましく、3質量%以上8質量%以下がさらに好ましい。上記導電剤の含有量の上限は、5質量%、4質量%又は3質量%であってもよい。導電剤の含有量を上記の範囲とすることで、非水電解質蓄電素子のエネルギー密度を高めること等ができる。
 正極活物質層におけるバインダの含有量としては、0.1質量%以上10質量%以下が好ましく、1質量%以上9質量%以下がより好ましく、3質量%以上8質量%以下がさらに好ましい。上記バインダの含有量の上限は、5質量%、4質量%又は3質量%であってもよい。バインダの含有量を上記の範囲とすることで、正極活物質を安定して保持すること等ができる。ここで開示される技術は、正極活物質層がバインダを含まない態様でも実施され得る。
 正極活物質層が増粘剤を含む場合、正極活物質層における増粘剤の含有量は、0.1質量%以上8質量%以下が好ましく、5質量%以下がより好ましく、2質量%以下がさらに好ましい。ここで開示される技術は、正極活物質層が増粘剤を含まない態様でも実施され得る。
 フィラーは、正極活物質、導電剤、バインダ及び増粘剤以外の成分であって、意図的に含有させた成分であってもよい。フィラーは、正極活物質層における隙間を埋める成分として含有させたものであってもよく、他の用途で含有させたものであってもよい。フィラーは、ポリオレフィン等の有機物であってもよく、無機酸化物、水酸化物、炭酸塩等の無機物であってもよい。フィラーは、1種又は2種以上を用いることができる。正極活物質層がフィラーを含む場合、正極活物質層におけるフィラーの含有量は、0.1質量%以上8質量%以下とすることができ、通常、5質量%以下が好ましく、2質量%以下がより好ましい。ここで開示される技術は、正極活物質層がフィラーを含まない態様でも実施され得る。
 正極活物質層は、正極活物質、導電剤、バインダ、増粘剤及びフィラー以外の他の成分をさらに含有していてもよい。上記他の成分には、意図せずに正極活物質層中に生じたものも含まれる。また、正極活物質層には、上記他の成分として、本発明の効果を奏する限りにおいて、意図せずに含有された不純物が含有されていてもよい。正極活物質層における上記他の成分の含有量の上限は、10質量%であってもよく、5質量%、2質量%、1質量%、0.1質量%又は0.01質量%であってもよい。正極活物質層における意図せずに生じた成分の含有量の上限は、10質量%であってもよく、5質量%、2質量%、1質量%、0.1質量%又は0.01質量%であってもよい。正極活物質層における意図せずに含有された不純物の含有量の上限としては、10質量%であってもよく、5質量%、2質量%、1質量%、0.1質量%又は0.01質量%であってもよい。
 正極活物質層の厚さ等は、正極活物質の種類、非水電解質蓄電素子の用途等に応じて適宜設定される。正極活物質層1層の平均厚さは、例えば、5μm以上1,000μm以下であってもよい。正極活物質層1層の平均厚さの下限は、10μm、20μm、30μm、40μm、50μm、60μm又は100μmであってもよい。正極活物質層1層の平均厚さの上限は、800μm、500μm、200μm、100μm、80μm、60μm又は40μmであってもよい。正極活物質層1層の単位面積当たりの質量としては、例えば、4mg/cm以上100mg/cm以下であってもよい。正極活物質層1層の単位面積当たりの質量の下限は、6mg/cm、8mg/cm又は10mg/cmであってもよい。正極活物質層1層の単位面積当たりの質量の上限は、50mg/cm、20mg/cm、15mg/cm、12mg/cm又は10mg/cmであってもよい。
 正極活物質層の多孔度は、例えば、20%以上50%以下であってもよい。正極活物質層の多孔度の下限は、25%、30%又は35%であってもよい。正極活物質層の多孔度の上限は、45%、40%又は35%であってもよい。
(正極の製造方法)
 正極は、公知の方法により製造することができる。正極の製造は、例えば正極基材に直接又は中間層を介してペースト状の正極合剤(正極合剤ペースト)を塗布し、乾燥させることによって正極活物質層を形成すること等によって行うことができる。正極合剤ペーストは、通常、正極活物質、その他の任意成分及び分散媒を含む。乾燥後、正極活物質層に対するプレス等を行ってもよい。
(負極)
 本発明の一実施形態に係る非水電解質蓄電素子に備わる負極は、上記した本発明の一実施形態に係る非水電解質蓄電素子用負極である。
(セパレータ)
 セパレータは、公知のセパレータを用いることができる。セパレータとしては、例えば、基材層のみからなるセパレータ、基材層の一方の面又は双方の面に無機粒子とバインダとを含む無機層が形成されたセパレータ等を用いることができる。
 セパレータの基材層の形態としては、例えば、織布、不織布、多孔質樹脂フィルム等が挙げられる。これらの形態の中でも、強度の観点等からは、多孔質樹脂フィルムが好ましく、非水電解質の保液性の観点等からは、不織布が好ましい。セパレータの基材層の材料としては、絶縁性を有するものであれば特に限定されないが、ポリオレフィン(ポリエチレン、ポリプロピレン等)、ポリイミド、アラミド等の樹脂が好ましい。
 無機粒子を構成する無機化合物としては、例えば、酸化鉄、酸化ケイ素、酸化アルミニウム、酸化チタン、酸化ジルコニウム、酸化カルシウム、酸化マグネシウム等の酸化物;窒化アルミニウム、窒化ケイ素等の窒化物;炭酸カルシウム等の炭酸塩;硫酸バリウム等の硫酸塩;フッ化カルシウム、フッ化バリウム、チタン酸バリウム等の難溶性のイオン結晶;シリコン等の共有結合性結晶;タルク、ゼオライト、カオリン、ベントナイト、マイカ等の鉱物資源由来物質又はこれらの人造物等が挙げられる。無機粒子は、1種又は2種以上を用いることができる。無機粒子の平均粒径は、例えば、0.5μm以上10μm以下が好ましい。無機層における無機粒子の含有量としては、50質量%以上99質量%以下が好ましく、80質量%以上98質量%以下がより好ましい。
 無機層に用いられるバインダとしては、負極活物質層において例示したバインダと同様のものが挙げられる。
 セパレータの空隙率は、例えば、20%以上80%以下であってもよい。セパレータの空隙率の下限は、放電性能等の観点から、30%、40%又は50%であってもよい。セパレータの空隙率の上限は、強度等の観点から、70%、60%又は50%であってもよい。本明細書において、「空隙率」とは、体積基準の値であり、水銀ポロシメータでの測定値を意味する。
 セパレータの平均厚さは、例えば、10μm以上40μm以下であってもよく、15μm以上30μm以下であってもよい。
 セパレータとして、ポリマーと非水電解質とで構成されるポリマーゲルを用いてもよい。セパレータとして、上記したような多孔質樹脂フィルム、不織布等とポリマーゲルとを併用してもよい。
(電極体)
 電極体としては、例えば、巻回型電極体、積層型電極体等、公知の構造のものを採用することができる。
 巻回型電極体は、正極及び負極が絶縁された状態で巻回された構造を有する。巻回型電極体は、円筒状(円柱状)であってもよく、扁平状であってもよい。図1の非水電解質蓄電素子1が備える電極体2は、扁平状の巻回型電極体である。巻回型電極体は、例えば以下の手順で作製できる。まず、それぞれ帯状に形成された正極、セパレータ及び負極をこの順に重ね合わせて積層体を得る。この積層体を巻回することにより、巻回型電極体が得られる。
 積層型電極体は、1又は複数の正極及び1又は複数の負極が絶縁された状態で積層された構造を有する。例えば、それぞれ矩形状に形成された正極、セパレータ及び負極をこの順序で積み重ねることにより、積層型電極体が得られる。
 電極体としては、その他、例えば正極及び負極の少なくとも一方が蛇腹状に折り畳まれて積層されている構造を有するもの等を採用することもできる。
(非水電解質)
 非水電解質には、公知の非水電解質を用いることができる。非水電解質は、正極と負極との間の電荷輸送イオン(例えばリチウムイオン)の輸送を担う媒体であって、水を実質的に含有しないものをいう。非水電解質における水の含有量は、例えば、10,000ppm以下であってよく、5,000ppm以下であってよく、1,000ppm以下であってよく、500ppm以下であってよく、100ppm以下であってよく、50ppm以下が好ましく、20ppm以下がより好ましい。非水電解質としては、非水電解液、固体電解質等が挙げられる。非水電解液と固体電解質とを併用してもよい。
(非水電解液)
 非水電解液は、非水溶媒と、この非水溶媒に溶解されている電解質塩とを含む。
 非水溶媒には、公知の非水溶媒を用いることができる。非水溶媒としては、例えば、カーボネート、エステル、エーテル、アミド、ニトリル等が挙げられる。カーボネートとしては、環状カーボネート及び鎖状カーボネートが挙げられる。エステルとしては、カルボン酸エステル、リン酸エステル、スルホン酸エステル等が挙げられる。非水溶媒として、これらの化合物に含まれる水素原子の一部がハロゲン原子に置換されたものを用いてもよい。非水溶媒は、1種又は2種以上を用いることができる。
 環状カーボネートとは、カーボネート基(-O-C(=O)-O-)を含む環構造を有するカーボネートを意味する。環状カーボネートとしては、エチレンカーボネート、プロピレンカーボネート、ブチレンカーボネート、ビニレンカーボネート、ビニルエチレンカーボネート、クロロエチレンカーボネート、フルオロエチレンカーボネート、ジフルオロエチレンカーボネート、スチレンカーボネート、1-フェニルビニレンカーボネート、1,2-ジフェニルビニレンカーボネート等が挙げられる。環状カーボネートは、エチレンカーボネート等の飽和環状カーボネートであってもよく、ビニレンカーボネート等の不飽和環状カーボネートであってもよい。「飽和」とは、炭素-炭素不飽和結合(炭素-炭素二重結合及び炭素-炭素三重結合)を有しないことをいう。「不飽和」とは、炭素-炭素不飽和結合を有することをいう。環状カーボネートとしては、飽和環状カーボネートが好ましく、エチレンカーボネートがより好ましい。
 鎖状カーボネートとは、カーボネート基を含む環構造を有しないカーボネートを意味する。鎖状カーボネートとしては、ジエチルカーボネート、ジメチルカーボネート、エチルメチルカーボネート、ジフェニルカーボネート、トリフルオロエチルメチルカーボネート、ビス(トリフルオロエチル)カーボネート等が挙げられる。鎖状カーボネートとしては、ジメチルカーボネート等の飽和鎖状カーボネートであってもよく、ジフェニルカーボネート等の不飽和鎖状カーボネートであってもよい。鎖状カーボネートとしては、飽和鎖状カーボネートが好ましく、エチルメチルカーボネートがより好ましい。
 非水溶媒は、カーボネートを含むことが好ましく、環状カーボネートと鎖状カーボネートとを含むことがより好ましい。非水溶媒におけるカーボネートの含有量としては、80体積%以上100体積%以下が好ましく、99体積%以上100体積%以下であってもよく、100体積%であってもよい。環状カーボネートを用いることで、電解質塩の解離を促進して非水電解液のイオン伝導度を高めることができる。鎖状カーボネートを用いることで、非水電解液の粘度を低く抑えることができる。環状カーボネートと鎖状カーボネートとを併用する場合、環状カーボネートと鎖状カーボネートとの体積比率(環状カーボネート:鎖状カーボネート)としては、例えば、5:95から50:50の範囲とすることが好ましい。
 電解質塩は、公知の電解質塩を用いることができる。電解質塩としては、リチウム塩、ナトリウム塩、カリウム塩、マグネシウム塩、オニウム塩等が挙げられる。これらの中でもリチウム塩が好ましい。電解質塩は、1種又は2種以上を用いることができる。
 リチウム塩としては、LiPF、LiPO、LiBF、LiClO等の無機リチウム塩、LiN(SOF)、LiN(SOCF、LiN(SO、LiN(SOCF)(SO)等のイミド塩、LiB(C、LiBF(C)、LiPF(C等のシュウ酸リチウム塩等が挙げられる。LiN(SOF)は、無機リチウム塩にも該当する。これらの中でも、無機リチウム塩が好ましく、LiPFがより好ましい。また、イミド塩が好ましい場合もある。
 非水電解液における電解質塩の含有量は、20℃1気圧下において、0.1mol/dm以上2.5mol/dm以下が好ましく、0.3mol/dm以上2.0mol/dm以下がより好ましく、0.5mol/dm以上1.7mol/dm以下がさらに好ましく、0.7mol/dm以上1.5mol/dm以下が特に好ましい。電解質塩の含有量を上記の範囲とすることで、非水電解液のイオン伝導度を高めることができる。
 非水電解液は、非水溶媒と電解質塩以外に、添加剤を含んでもよい。添加剤は、1種又は2種以上を用いることができる。非水電解液に添加剤を用いる場合、非水電解液における添加剤の含有量としては、0.01質量%以上10質量%以下が好ましく、0.1質量%以上7質量%以下がより好ましく、0.2質量%以上5質量%以下がさらに好ましく、0.3質量%以上3質量%以下が特に好ましい。
(固体電解質)
 固体電解質としては、リチウム、ナトリウム、カルシウム等のイオン伝導性を有し、常温(例えば20℃)において固体である任意の材料から選択できる。固体電解質としては、例えば、硫化物固体電解質、酸化物固体電解質、窒化物固体電解質、ハロゲン化物固体電解質、ポリマー固体電解質等が挙げられる。固体電解質は、1種又は2種以上を用いることができる。
(容器)
 容器は、電極体及び非水電解質を内部空間に収容する。容器の材料としては、アルミニウム、ステンレス鋼等の金属材料、樹脂材料等が用いられ、強度等の観点からは金属材料が好ましい。金属材料と樹脂材料との複合材料等を用いることもできる。
 容器の形状としては特に限定されないが、円柱状、直方体状(角型)、円盤状等とすることができる。容器は、金属樹脂複合フィルムにより形成されたシート状等の形状であってもよい。
(非水電解質蓄電素子の形状、用途等)
 本発明の一実施形態に係る非水電解質蓄電素子の形状については特に限定されるものではない。当該非水電解質蓄電素子は、例えば、円筒型電池、角型電池、扁平型電池、コイン型電池、ボタン型電池等であってもよい。
 本発明の一実施形態に係る非水電解質蓄電素子の用途は特に限定されない。当該非水電解質蓄電素子は、例えば、電気自動車、ハイブリッド自動車、プラグインハイブリッド自動車等の自動車用電源、パーソナルコンピュータ、通信端末等の電子機器用電源、電力貯蔵用電源等に用いることができる。
 本発明の非水電解質蓄電素子は、単一又は複数で使用される。当該非水電解質蓄電素子は、要求される出力及び要求される電圧が小さいときには、単一で使用されてもよい。一方、当該非水電解質蓄電素子は、要求される出力及び要求される電圧の少なくとも一方が大きいときには、他の非水電解質蓄電素子と組み合わされた蓄電装置として使用されてもよい。複数の非水電解質蓄電素子が組み合わされた蓄電装置においては、蓄電装置に含まれる少なくとも一つの非水電解質蓄電素子が、本発明の一実施形態に係る非水電解質蓄電素子であればよい。蓄電装置については、後に詳述する。
 本発明の一実施形態に係る非水電解質蓄電素子は、例えば容器が一定の厚さを維持するように拘束されていてもよく、このような拘束がされていなくてもよい。また、容器に対して一定の荷重が掛かるように拘束されていてもよい。容器が拘束されている場合、充放電サイクル等に伴う容器の膨張が抑制され、充放電性能の低下が抑制される場合がある。容器が拘束されている場合、容器内の電極体には、荷重が掛かっていてもよく、掛かっていなくてもよい。例えば、非水電解質蓄電素子又は蓄電装置に、このような拘束を行う拘束部材が設けられていてもよい。
<非水電解質蓄電素子の製造方法>
 本発明の一実施形態に係る非水電解質蓄電素子は、公知の方法により製造することができる。当該非水電解質蓄電素子の製造方法は、例えば、正極を準備すること、負極を準備すること、非水電解質を準備すること、正極、負極及び非水電解質を容器に収容すること等を備える。当該製造方法は、セパレータを準備すること、正極、負極及びセパレータを用いて電極体を製造すること等を備えていてもよい。正極、負極及び非水電解質を容器に収容することは、電極体及び非水電解質を容器に収容することであってもよい。
 正極を準備することは、正極を製造することであってもよい。正極の製造は上記した方法により行うことができる。負極を準備することは、負極を製造することであってもよい。負極の製造は上記した方法により行うことができる。非水電解質を準備することは、非水電解質を調製することであってもよい。非水電解質の調製は、例えば非水溶媒に電解質塩を溶解させること等により行うことができる。正極、負極、セパレータ、非水電解質等は、購入等により準備してもよい。
 電極体(又は正極及び負極)及び非水電解質を容器に収容することは、公知の方法により行うことができる。非水電解質が非水電解液である場合、例えば、容器にまず電極体(又は正極及び負極)を収容した後、容器に設けられている注入口から非水電解液を注入することにより行うことができる。注入口は、非水電解液の注入後、封止される。当該非水電解質蓄電素子の製造方法は、組み立てた未充放電蓄電素子に対して初期充放電することをさらに備えていてよい。
 本発明の一実施形態に係る非水電解質蓄電素子は、他の方法により製造されてもよい。例えば、本発明の一実施形態に係る非水電解質蓄電素子が全固体電池である場合、正極、セパレータ及び負極の各形成材料をそれぞれ又は一括してプレスすること等により製造することもできる。
<蓄電装置>
 図2の蓄電装置30は、複数の蓄電ユニット20を備える。各蓄電ユニット20は、電気的に接続された複数の非水電解質蓄電素子1を備える。蓄電装置30は、複数の非水電解質蓄電素子1を電気的に接続するバスバー(図示せず)、複数の蓄電ユニット20を電気的に接続するバスバー(図示せず)等を備えていてもよい。蓄電ユニット20又は蓄電装置30は、一つ以上の非水電解質蓄電素子1の状態を監視する状態監視装置(図示せず)を備えていてもよい。
<その他の実施形態>
 本発明の非水電解質蓄電素子用負極及び非水電解質蓄電素子は、上記実施形態に限定されるものではなく、本発明の要旨を逸脱しない範囲内において種々変更を加えてもよい。例えば、ある実施形態の構成に他の実施形態の構成を追加することができ、また、ある実施形態の構成の一部を他の実施形態の構成又は周知技術に置き換えることができる。さらに、ある実施形態の構成の一部を削除することができる。また、ある実施形態の構成に対して周知技術を付加することができる。
 上記実施形態では、非水電解質蓄電素子が充放電可能な非水電解質二次電池として用いられる場合について説明したが、非水電解質蓄電素子の種類、形状、寸法、容量等は任意である。本発明は、種々の二次電池、電気二重層キャパシタ又はリチウムイオンキャパシタ等のキャパシタにも適用できる。
 上記実施形態では、正極と負極との間にセパレータが介在している電極体について説明したが、電極体はセパレータを備えなくてもよい。例えば、正極又は負極の活物質層上に導電性を有しない層が形成された状態で、正極及び負極が直接接してもよい。このように、正極及び負極は、基材、中間層及び活物質層以外の層をさらに有していてもよい。また、正極及び負極は、層構造を有していなくてもよい。
 以下、実施例によって本発明をさらに具体的に説明するが、本発明は以下の実施例に限定されるものではない。
[実施例1]
(負極の作製)
 表面の少なくとも一部が非黒鉛質炭素で被覆された天然黒鉛(被覆黒鉛粒子:粒子A)を負極活物質として準備した。この被覆黒鉛粒子(粒子A)のD10粒径は5.0μm、D50粒径は8.2μm、D90粒径は13.3μm、比(D10/D90)は0.376、非黒鉛質炭素の含有量は12.5質量%であった。
 上記被覆黒鉛粒子、バインダであるスチレン-ブタジエンゴム(SBR)、増粘剤であるカルボキシメチルセルロース(CMC)及び分散媒である水を用いて負極合剤ペーストを調製した。なお、被覆黒鉛粒子、バインダ及び増粘剤の質量比は固形分換算で98.5:1.0:0.5とした。負極基材としての銅箔の両面にそれぞれ負極合剤ペーストを単位面積当たりの質量(固形分の質量)が4mg/cmとなるように塗布し、乾燥した。その後、ロールプレスを行い、負極基材の両面に負極活物質層が積層された負極を得た。得られた負極における負極活物質層のBET比表面積は3.50m/g、密度は1.19g/cm、多孔度は45%であった。
(正極の作製)
 正極活物質であるLiNi1/3Mn1/3Co1/3、導電剤であるアセチレンブラック(AB)、バインダであるポリフッ化ビニリデン(PVDF)及び分散媒であるN-メチルピロリドン(NMP)を用いて正極合剤ペーストを調製した。なお、正極活物質、導電剤及びバインダの質量比は固形分換算で93:5:2とした。正極基材としてのアルミニウム箔の両面にそれぞれ正極合剤ペーストを単位面積当たりの質量(固形分の質量)が6mg/cmとなるように塗布し、乾燥した。その後、ロールプレスを行い、正極基材の両面に正極活物質層が積層された正極を得た。
(非水電解質の調製)
 エチレンカーボネート及びエチルメチルカーボネートを30:70の体積比で混合した溶媒に、LiPFを1.2mol/dmの濃度で溶解させ、非水電解質を得た。
(セパレータの準備)
 セパレータには、ポリオレフィン製微多孔膜を用いた。
(非水電解質蓄電素子の組み立て)
 上記負極と正極とセパレータとを用いて巻回型の電極体を得た。電極体を容器に収納し、非水電解質を注入して封口し、実施例1の非水電解質蓄電素子を得た。

 被覆黒鉛粒子として表1に記載の種類の粒子を用いたこと、並びに負極活物質層のBET比表面積、密度及び多孔度を表1に記載の値としたこと以外は実施例1と同様にして、実施例2から4及び比較例1から11の各非水電解質蓄電素子を得た。表1には各被覆黒鉛粒子の粒径(D10粒径、D50粒径、D90粒径及び比(D10/D90))及び非黒鉛質炭素の含有量も示す。各被覆黒鉛粒子の母材となる黒鉛には、いずれも天然黒鉛を用いた。同じ種類の被覆黒鉛粒子が用いられた負極活物質層のBET比表面積、密度及び多孔度は、ロールプレスの際の圧力を変更することによって調整した。
(初期充放電及び放電容量の測定)
 得られた実施例1から4及び比較例1から11の各非水電解質蓄電素子について、以下の条件にて初期充放電を行った。25℃の恒温槽内において、充電電流1.0C、充電終止電圧4.10Vとして定電流充電を行った後、4.10Vにて定電圧充電した。充電の終了条件は、総充電時間が3時間となるまでとした。その後、10分間の休止期間を設けた。放電電流1.0C、放電終止電圧3.0Vとして定電流放電した。これらの充電及び放電の工程を1サイクルとして、2サイクルを実施した。2サイクル目の放電電気量(Ah)を放電容量とした。実施例1の非水電解質蓄電素子の放電容量を基準(100.0%)とした各非水電解質蓄電素子の放電容量(相対値)を表1及び図3に示す。
 表1に示されるように、D90粒径に対するD10粒径の比(D10/D90)が0.36以上であり且つ非黒鉛質炭素の含有量が10質量%以上である被覆黒鉛粒子を用いた実施例1から4の各非水電解質蓄電素子は、放電容量(相対値)が99.7%以上であり、放電容量が大きかった。また、実施例1から4の各非水電解質蓄電素子においては、負極活物質層の密度が1.09g/cm以上であり、負極活物質層の密度は十分に高かった。一方、D90粒径に対するD10粒径の比(D10/D90)が0.36未満である被覆黒鉛粒子を用いた比較例1から7、9から11及び非黒鉛質炭素の含有量が10質量%未満である被覆黒鉛粒子を用いた比較例8から11の各非水電解質蓄電素子は、放電容量(相対値)が99.7%未満であり、放電容量が小さかった。
 また、図3に示されるように、被覆黒鉛粒子としてD90粒径に対するD10粒径の比(D10/D90)が0.36以上であり且つ非黒鉛質炭素の含有量が10質量%以上である粒子Aを用いた場合、負極活物質層を十分にプレスし、負極活物質層の密度を高めた場合も、放電容量の低下が生じ難かった。これに対し、被覆黒鉛粒子としてD90粒径に対するD10粒径の比(D10/D90)が0.36未満である及び/又は非黒鉛質炭素の含有量が10質量%未満である粒子B等を用いた場合、負極活物質層に対するプレスを強くし、負極活物質層の密度を高めると、放電容量が大きく低下する傾向にあった。この結果から、上記比(D10/D90)が0.36以上であることと、非黒鉛質炭素の含有量が10質量%以上であることとを組み合わせて被覆黒鉛粒子に適用することにより、かかる組み合わせによる相乗効果として、負極活物質層の密度を高めた場合でも放電容量が大きい非水電解質蓄電素子を実現できることが確認された。
 本発明は、パーソナルコンピュータ、通信端末等の電子機器、自動車、産業用等の電源として使用される非水電解質蓄電素子等に適用できる。

Claims (5)

  1.  黒鉛の表面の少なくとも一部が非黒鉛質炭素により被覆されている被覆黒鉛粒子を含む負極活物質層を備え、
     上記負極活物質層の密度が1.09g/cm以上であり、
     上記被覆黒鉛粒子におけるD90粒径に対するD10粒径の比(D10/D90)が0.36以上であり、
     上記被覆黒鉛粒子における上記非黒鉛質炭素の含有量が10質量%以上であり、
     上記負極活物質層のBET比表面積が4.0m/g以下である、非水電解質蓄電素子用負極。
  2.  上記負極活物質層のBET比表面積が2.0m/g以上3.8m/g以下である、請求項1に記載の非水電解質蓄電素子用負極。
  3.  上記被覆黒鉛粒子におけるD90粒径に対するD10粒径の比(D10/D90)が0.36以上0.50以下である、請求項1又は請求項2に記載の非水電解質蓄電素子用負極。
  4. 上記負極活物質層の密度が1.20g/cm超1.40g/cm以下である、請求項1又は請求項2に記載の非水電解質蓄電素子用負極。
  5.  請求項1又は請求項2に記載の非水電解質蓄電素子用負極を備える非水電解質蓄電素子。
