Abstract

Description
本開示は、蓄電デバイス用外装材、蓄電デバイス、及び蓄電デバイスの製造方法に関する。
電極及び電解質を含む蓄電デバイス素子は、金属箔等のバリア層を含む外装材によって形成された外装体の内部に収容されることがある(例えば特許文献1)。外装体は、熱融着性樹脂層同士を融着させることにより形成されることがある。
全固体電池等の蓄電デバイスの場合、リチウムイオン電池と比較してより高温(例えば200℃以上)での使用が想定されることがある。本開示は、より高温においても蓄電デバイスを適切に保持できる外装材に関する。

本発明は以下の例に限定されない。
図1は、外装材の一例を示す断面図である。図1に示される外装材10は、バリア層1を含む基材シート7と、基材シート7の片面側、又はバリア層1の片面側に設けられた熱圧着層2とを有するシート状の積層体である。基材シート7は、接着層3及び基材層5を更に含む積層体である。基材層5は、バリア層1の熱圧着層2とは反対側に設けられている。バリア層1と基材層5は、これらの間に介在する接着層3によって接着されている。
バリア層1は、水分、酸素及び光等の透過を抑制する層である。バリア層1は金属層であってもよい。バリア層1が、アルミニウム、ステンレス、銅、ニッケル及びチタンから選ばれる1種以上の金属を含む金属層であってもよい。バリア層1がこれらから選ばれる2種以上の金属から構成された合金を含む金属層であってもよい。バリア層1は金属箔であってもよく、特にアルミニウム箔であってもよい。バリア層1の厚さは、例えば5μm以上200μm以下であってもよい。
熱圧着層2は、熱圧着が可能な樹脂層を含む。熱圧着層2の樹脂層は、通常、絶縁性である。外装材10は、熱圧着層2同士の熱圧着、熱圧着層2と他の部材との熱圧着、又はこれらの組み合わせにより、蓄電デバイス素子を収容する外装体を形成することができる。一般に、外装体又は包装体を形成するために、比較的低温で融解する樹脂層同士を熱融着させることが多い。これに対して、本開示に係る外装材10は、比較的高温での熱圧着により接着し得る樹脂層を含む熱圧着層2を有する。
熱圧着層を熱圧着によって他の部材と接着する場合、ガラス転移温度以上でゴム状態となるように加熱された熱圧着層の樹脂層が他の部材に押し付けられる。通常、熱圧着の際に樹脂層は完全に押しつぶされずに「層」としての形態を維持するため、使用条件により樹脂層の再剥離及び再熱圧着が可能である。熱圧着層が緩衝材として働くことにより、蓄電デバイスへの応力を緩和でき、かつ外装材の破れ等の破損を予防する効果も得られる。一方、樹脂層を熱融着によって他の部材と接着する場合、融点以上に加熱され液状となった樹脂層が他の部材に押し付けられる。そのため、熱融着後、樹脂層の「層」としての元の形態が維持されないことが多い。この点で熱融着のための樹脂層は熱圧着層と区別される。
本開示の一側面に係る熱圧着層2の樹脂層は、例えば、ポリアミドイミド樹脂、ポリカーボネート樹脂、ポリエーテルサルフォン樹脂及びポリアリレート樹脂から選ばれる1種以上の樹脂を含んでもよい。熱圧着層2の樹脂層が、ポリアミドイミド樹脂(特に熱可塑性ポリアミドイミド樹脂)を含んでもよい。ポリアミドイミド樹脂がポリエーテルアミドイミドであってもよい。
ポリアミドイミド樹脂の例は、2つのアミノ基を有するジアミン化合物又は2つのイソシアネート基を有するジイソシアネート化合物と、酸性官能基を有する化合物との重縮合反応によって生成する樹脂であってもよい。
耐熱性及び耐薬品性向上の観点から、ジアミン化合物及びジイソシアネート化合物が、芳香環を有する化合物であってもよい。芳香族環を有するジアミン化合物の例は、1,3-ビス(3-アミノフェノキシ)ベンゼン及び2,2-ビス[4-(4-アミノフェノキシ)フェニル]プロパンを含む。熱圧着層の柔軟性向上、及び熱圧着性の調整の観点から、ジアミン化合物が、芳香環を有する化合物と、1,3-ビス(3-アミノプロピル)1,1,3,3-テトラメチルジシロキサンとを含んでもよい。
酸性官能基を有する化合物は、トリカルボン酸無水物、トリカルボン酸の酸ハロゲン化物、及びトリカルボン酸から選ばれる1種以上であってもよい。これらの化合物と、ピロメリット酸無水物及びビフェニルテトラカルボン酸二無水物などのテトラカルボン酸二無水物、テレフタル酸及びイソフタル酸などの芳香族ジカルボン酸、シクロヘキサンジカルボン酸などの脂環式ジカルボン酸、並びにアジピン酸及びセバシン酸などの脂肪族ジカルボン酸とを併用してもよい。
酸性官能基を有する化合物は、トリメリット酸無水物の酸ハロゲン化物であってもよく、その例は下式(I)で表される無水トリメリット酸クロライドを含む。
ポリアミドイミド樹脂は、下式(Ia)で表される構造単位を含んでもよい。
酸性官能基を有する化合物の総量1.00モルに対して、ジアミン化合物又はジイソシアネート化合物の総量が0.90~1.10モル、0.95~1.05モル、又は0.97~1.03モルであってもよい。この範囲の量比で生成するポリアミドイミド樹脂は均一な高分子構造を形成し易く、その結果、熱圧着層が熱圧着性、耐熱性及び耐薬品性等の点でより高い均一性を有することができる。
熱圧着層2におけるこれらの樹脂の含有量が、熱圧着層2又はその樹脂層の質量を基準として50質量%以上100質量%以下、60質量%以上100質量%以下、70質量%以上100質量%以下、80質量%以上100質量%以下、90質量%以上100質量%以下、又は95質量%以上100質量%以下であってもよい。
熱圧着層2の樹脂層が、必要に応じて、着色剤、カップリング剤、及び樹脂改質剤等の追加の成分を含んでもよい。追加の成分の含有量は、樹脂層の適切な物性の観点から、ポリアミドイミド樹脂等の樹脂の量100質量部に対して、50質量部以下であってもよい。

本開示の一側面に係る熱圧着層2は、250℃以下で融解しない樹脂層を含んでもよい。「250℃以下で融解しない」とは、言い換えると、250℃において液状化しないことを意味する。例えば、樹脂層の示差走査熱量測定において観測される融点が250℃を超えていれば、その樹脂層を250℃以下で融解しないとみなすことができる。既に例示されたポリアミドイミド樹脂、ポリカーボネート樹脂、ポリエーテルサルフォン樹脂及びポリアリレート樹脂から選ばれる樹脂を含む樹脂層は、250℃以下で融解しないことが多い。
熱圧着層2が、140℃以上280℃以下のガラス転移温度を示す樹脂層を含んでもよい。熱圧着層2の樹脂層のガラス転移温度が、150℃以上、160℃以上、170℃以上、180℃以上、190℃以上、又は200℃以上であってもよく、270℃以下、260℃以下、260℃未満、250℃以下、240℃以下、又は230℃以下であってもよい。
熱圧着層2又はその樹脂層の厚さが、例えば、1μm以上2000μm以下であってもよい。熱圧着層2又はその樹脂層の厚さが、5μm以上、又は10μm以上であってもよく、1000μm以下、又は500μm以下であってもよい。
熱圧着層2が、熱圧着が可能な単層の樹脂層であってもよく、支持フィルム及び樹脂層を有する積層体であってもよい。図2は、支持フィルムを有する熱圧着層の例を示す断面図である。図2に示される熱圧着層2は、支持フィルム20と、支持フィルム20の両面側それぞれに設けられた2つの樹脂層2A,2Bとから構成される積層体である。支持フィルム20は、2つの樹脂層2A,2Bの間に設けられている。樹脂層2A,2Bは、それぞれ、単層の樹脂層である熱圧着層2と同様の熱圧着が可能な樹脂層であることができる。例えば、図1の構成を有する外装材10において、単層の樹脂層である熱圧着層2を、図2に示される支持フィルムを有する熱圧着層2に置き換えることができる。
支持フィルム20は、高温下(例えば200℃)での支持フィルム20と樹脂層2A,2Bとの界面で剥離又は膨れが生じることを抑制するために、高い耐熱性を有し、かつ十分に高い密着性を有するフィルムであることができる。支持フィルムのガラス転移温度が、熱圧着が可能な樹脂層(樹脂層2A,2B)のガラス転移温度よりも高くてもよい。支持フィルム20のガラス転移温度が検出されなくてもよい。支持フィルム20のガラス転移温度が検出される場合、例えば、支持フィルム20のガラス転移温度が、200℃以上、250℃以上、260℃以上、又は300℃以上であってもよく、400℃以下、又は350℃以下であってもよい。支持フィルム20は、例えば、芳香族ポリイミド、芳香族ポリアミド、芳香族ポリアミドイミド、芳香族ポリサルフォン、芳香族ポリエーテルサルフォン、ポリフェニレンスルフィド、芳香族ポリエーテルケトン、ポリアリレート、芳香族ポリエーテルエーテルケトン、ポリエチレンナフタレート及びポリエチレンテレフタレートよりなる群から選ばれる少なくとも1種のポリマーを含むフィルムであってもよい。耐熱性、及び高温での樹脂層との密着性等の観点から、支持フィルム20が芳香族ポリイミドを含むポリイミドフィルムであってもよい。
熱圧着層2の樹脂層、及び支持フィルムのガラス転移温度は、樹脂層又は支持フィルムから切り出された幅2mm×長さ25mmのサイズを有する短冊状の試験片について、チャック間距離10mmの引っ張りモード、温度範囲30℃~400℃、昇温速度10℃/分、引っ張り荷重98mNの条件で熱機械分析装置により測定されるガラス転移温度であることができる。
支持フィルム20の密着性を十分高めるために、支持フィルム20が表面処理されていてもよい。支持フィルム20の表面処理方法の例としては、化学的処理(アルカリ処理、シランカップリング処理等)、物理的処理(サンドマット処理等)、プラズマ処理、及びコロナ処理が挙げられる。
支持フィルム20の厚さは、特に制限されないが、蓄電デバイス素子の形状への追従性等の観点から、100μm以下、50μm以下、又は25μm以下であってもよい。支持フィルム20の厚さが、5μm以上、又は10μm以上であってもよい。支持フィルム20の厚さが5μm以上100μm以下であってもよい。
熱圧着層2とバリア層1との間に接着層が設けられなくてもよく、その場合、熱圧着層2とバリア層1(例えば金属箔)とが直接接していてもよい。例えばポリアミドイミド樹脂を含む樹脂層は、接着層が設けられなくても、バリア層等の他の層と十分に密着し易い。
基材層5は、蓄電デバイス用外装材の基材層として通常用いられる樹脂フィルムであることができ、熱圧着層2を構成する樹脂とは異なる樹脂(特に熱可塑性樹脂)を含む樹脂フィルムである。基材層5が、単層又は多層の樹脂フィルムであってもよい。例えば、基材層5が、ポリアミドイミド、ポリアミド、ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンナフタレート、ポリエチレン、ポリプロピレン、又はこれらの組み合わせを含む樹脂フィルムであってもよい。基材層5の厚さは、例えば5μm以上50μm以下であってもよい。
接着層3は、バリア層1と基材層5を接着できる任意の接着剤によって形成される。例えば、接着層3は、エネルギー線(UV、X線等)硬化型等の硬化型の接着剤によって形成される。接着層3を形成する接着層が、ウレタン系接着剤、オレフィン系接着剤、アクリル系接着剤、又はエポキシ系接着剤であってもよい。接着層3の厚さは、例えば2μm以上50μm以下であってもよい。接着層3が設けられなくてもよい。
図3は、外装材の別の例を示す断面図である。図3に示される外装材10は、バリア層1と、バリア層1の両面側それぞれに設けられた2つの熱圧着層2,2’とを有する。バリア層1は、2つの熱圧着層2,2’の間に設けられている。この場合の熱圧着層2,2’は、それぞれ、図1の外装材10を構成する熱圧着層2と同様の層であることができる。1つの外装材10を構成する2つの熱圧着層2,2’は、互いに同じ又は異なる樹脂を含む樹脂層を含むことができる。2つの熱圧着層2,2’の厚さが同じでも異なってもよい。熱圧着層2,2’の一方又は両方が実質的に基材層として機能する場合、熱圧着層とは別に基材層が設けられなくてもよい。
図4は、外装材の更に別の例を示す断面図である。図4に示される外装材10は、接着層3及び基材層5を更に備える点で、図3の外装材10と異なる。図4の接着層3及び基材層5は、それぞれ、図1の外装材10を構成する接着層3及び基材層5と同様の層であることができる。2つの熱圧着層2,2’のうち一方の熱圧着層2’と、基材層5とがバリア層1側からこの順で設けられている。熱圧着層2’と基材層5とが、これらの間に介在する接着層3によって接着されている。接着層3が設けられなくてもよい。
図5も、外装材の更に別の例を示す断面図である。図5に示される外装材10は、バリア層1とは別に設けられた追加のバリア層1’を更に有する点で、図4の外装材10と異なる。追加のバリア層1’は、2つの熱圧着層2,2’のうち一方の熱圧着層2’と、基材層5(又は接着層3)との間に設けられている。言い換えると、2つの熱圧着層2,2’のうち一方の熱圧着層2’と、追加のバリア層1’と、基材層5とがバリア層1側からこの順で設けられている。追加のバリア層1’は、バリア層1と同様の層であることができる。2つのバリア層1,1’は、互いに同一でも異なってもよい。追加のバリア層1’と基材層5は、これらの間に介在する接着層3によって接着されている。接着層3が設けられなくてもよい。
図6も、外装材の更に別の例を示す断面図である。図6に示される外装材10は、バリア層1と、2つの熱圧着層2,2’と、接着層3と、基材層5とを有する。2つの熱圧着層2,2’は、バリア層1の両面側それぞれに設けられている。言い換えると、バリア層1が2つの熱圧着層2,2’の間に設けられている。基材層5と、2つの熱圧着層2,2’のうち一方の熱圧着層2’とが、バリア層1側からこの順で設けられている。バリア層1と基材層5は、これらの間に介在する接着層3によって接着されている。接着層3が設けられなくてもよい。バリア層1、2つの熱圧着層2,2’、接着層3、及び基材層5は、それぞれ、図1又は3~5の外装材を構成するバリア層1、熱圧着層2,2’、接着層3、及び基材層5と同様の層であることができる。図6の外装材10の熱圧着層2’は、基材層5の基材層としての機能を補強することもできる。係る観点から、熱圧着層2’のガラス転移温度が、熱圧着層2のガラス転移温度よりも高くてもよい。両者のガラス転移温度の差が、10℃以上、又は20℃以上であってもよい。
外装材を構成する熱圧着層の形成方法は、特に制限されない。例えば、熱圧着層を形成するための樹脂又はその前駆体と、溶剤とを含む熱圧着層形成用の樹脂ワニスを、バリア層1上に塗布することと、塗膜から溶剤を除去することを含む方法により、熱圧着層としての樹脂層を形成できる。溶剤の除去のために、塗膜を加熱してもよい。2つの熱圧着層を有する外装材を製造する場合、バリア層の両面上に樹脂ワニスを塗布し、バリア層の両面上に熱圧着層を形成してもよい。基材層上に設けられた熱圧着層を有する外装材を製造する場合、基材層上に樹脂ワニスを塗布してもよい。ポリアミドイミド樹脂を含む熱圧着層は、ポリイミドアミドイミド樹脂の前駆体(例えば、ポリアミド酸)と、溶剤とを含む樹脂ワニスの塗膜から溶剤を除去し、更に前駆体のイミド化によりポリアミドイミド樹脂を生成させる方法により形成してもよい。
樹脂ワニスの塗布方法の例は、ロールコート、リバースロールコート、グラビアコート、バーコート、コンマコート、ダイコート、及び減圧ダイコートを含む。
熱圧着層2又はその樹脂層を形成するための樹脂ワニスの溶剤は、例えば、N-メチル-2-ピロリドン、ジメチルアセトアミド、ジエチレングリコールジメチルエーテル、テトラヒドロフラン、シクロヘキサノン、メチルエチルケトン、ジメチルホルムアミド、又はこれらの組み合わせであってもよい。樹脂ワニスは、必要に応じて上述の追加の成分を更に含んでもよい。
任意の基材フィルム上に予め形成された熱圧着層を用いることもできる。その場合、基材フィルム上に形成された熱圧着層を、バリア層の片面上又は両面上に積層してもよい。熱圧着層は、上述の樹脂ワニスを用いて基材フィルム上に形成することができる。基材フィルムが、離型処理(例えば、シリコーン離型処理)が施された表面を有していてもよく、その表面上に上記の樹脂ワニスを塗布してもよい。熱圧着層の基材フィルムとは反対側の表面上に保護フィルムが設けられてもよい。
図7は、外装材によって形成された外装体を有する蓄電デバイスの一例を示す平面図である。図8は図7のVIII-VIII線端面図である。図7及び図8に示される蓄電デバイス100は、蓄電デバイス素子30と、蓄電デバイス素子30に接続された接続端子31と、蓄電デバイス素子30を収容する外装体40とを有する。外装体40は蓄電デバイス素子30を封止している。接続端子31は外装体40の外部まで延びている。
外装体40は、例えば、図1に例示されたような、バリア層1を含む基材シート7と、熱圧着層2とを有する外装材10によって形成される。外装体40の周縁部40Aにおいて、外装材10の熱圧着層2同士が接着している。接続端子31が2つの熱圧着層2の間に挟まれていてもよい。
蓄電デバイス素子30は、蓄電の機能を有する任意の構造体であることができる。例えば、蓄電デバイス素子30が、正極と、負極と、正極及び負極の間に設けられた電解質とを有していてもよい。電解質は固体電解質であってもよく、その場合、蓄電デバイス100は全固体電池であることができる。全固体電池は高温環境下(例えば200℃以上)においても高い耐久性を有することが求められることがあり、高温で外装体40が変形すると、蓄電デバイス素子30が適切に固定されない可能性がある。しかし、本開示に係る特定の熱圧着層を有する外装材によって形成された外装体40は、高温環境下でも蓄電デバイス素子30を適切に保持し得る。
外装体40は、2枚以上の外装材10を組み合わせて形成してもよく、1枚の外装材10を折りたたむことにより形成してもよい。例えば、蓄電デバイス素子30を収容した状態で、外装材10が重なり合うことで対向するように配置された2つの熱圧着層2同士を熱圧着によって接着することを含む方法により、外装体40を形成することができる。熱圧着のための加熱温度は、例えば180℃以上400℃以下であってもよい。熱圧着のために、重なり合った外装材10を加圧しながら加熱してもよい。その場合に外装材の加圧面に加えられる圧力が0.2MPa以上10MPa以下であってもよい。加熱時間は例えば1秒以上60秒以下であってもよい。複数回(例えば3回)の熱圧着により、熱圧着層2同士を接着してもよい。外装体40の周縁部全体にわたって熱圧着層2同士が接着していなくてもよい。蓄電デバイス素子30が収容できるように、外装体40の周縁部の一部において熱圧着層2同士が接着していてもよい。
本発明は以下の実施例に限定されない。
1.実施例A~Eの外装材製造
(1)成膜用樹脂ワニスの作製
樹脂ワニスA
温度計、撹拌機、窒素導入管及び分留塔をとりつけた容量5リットルの4つ口フラスコ内で、窒素雰囲気下、2,2-ビス[4-(4-アミノフェノキシ)フェニル]プロパン270.9g(0.66モル)、及び1,3-ビス(3-アミノプロピル)-テトラメチルジシロキサン8.7g(0.035モル)を、N-メチル-2-ピロリドン1950gに溶解した。形成された溶液を-10℃に冷却し、その温度を保持しながら、無水トリメリット酸クロライド149.5g(0.71モル)を添加した。無水トリメリット酸クロライドが溶解した後、10℃を超えないようにトリエチルアミン100gを添加した。常温で3時間の反応により、ポリアミド酸を生成させた。溶液を180℃で5時間加熱することによりイミド化を進行させて、ポリアミド酸からポリエーテルアミドイミドを生成させた。ポリエーテルアミドイミドを含む溶液をメタノール中に投入した。析出した固形分を回収し、乾燥した。乾燥後の固形分をN-メチル-2-ピロリドンに溶解し、溶液をメタノール中に投入して再度、固形分を析出させた。固形分を減圧乾燥して、精製された粉末状のポリエーテルアミドイミドA(熱可塑性ポリアミドイミド樹脂)を得た。このポリエーテルアミドイミドA120g、及びシランカップリング剤(ダウ・東レ株式会社製、商品名:XIAMETER(登録商標) OFS―6040 Silane)3.6gをN-メチル-2-ピロリドン280gに溶解し、熱圧着層形成用の樹脂ワニスAを得た。
1.実施例A~Eの外装材製造
(1)成膜用樹脂ワニスの作製
樹脂ワニスA
温度計、撹拌機、窒素導入管及び分留塔をとりつけた容量5リットルの4つ口フラスコ内で、窒素雰囲気下、2,2-ビス[4-(4-アミノフェノキシ)フェニル]プロパン270.9g(0.66モル)、及び1,3-ビス(3-アミノプロピル)-テトラメチルジシロキサン8.7g(0.035モル)を、N-メチル-2-ピロリドン1950gに溶解した。形成された溶液を-10℃に冷却し、その温度を保持しながら、無水トリメリット酸クロライド149.5g(0.71モル)を添加した。無水トリメリット酸クロライドが溶解した後、10℃を超えないようにトリエチルアミン100gを添加した。常温で3時間の反応により、ポリアミド酸を生成させた。溶液を180℃で5時間加熱することによりイミド化を進行させて、ポリアミド酸からポリエーテルアミドイミドを生成させた。ポリエーテルアミドイミドを含む溶液をメタノール中に投入した。析出した固形分を回収し、乾燥した。乾燥後の固形分をN-メチル-2-ピロリドンに溶解し、溶液をメタノール中に投入して再度、固形分を析出させた。固形分を減圧乾燥して、精製された粉末状のポリエーテルアミドイミドA(熱可塑性ポリアミドイミド樹脂)を得た。このポリエーテルアミドイミドA120g、及びシランカップリング剤(ダウ・東レ株式会社製、商品名:XIAMETER(登録商標) OFS―6040 Silane)3.6gをN-メチル-2-ピロリドン280gに溶解し、熱圧着層形成用の樹脂ワニスAを得た。
樹脂ワニスB
温度計、撹拌機、窒素導入管及び分留塔をとりつけた容量5リットルの4つ口フラスコ内で、窒素雰囲気下、2,2-ビス[4-(4-アミノフェノキシ)フェニル]プロパン258.6g(0.63モル)、及び1,3-ビス(3-アミノプロピル)テトラメチルジシロキサン67.0g(0.27モル)をN-メチル-2-ピロリドン1550gに溶解した。形成された溶液を-10℃に冷却し、その温度を保持しながら、無水トリメリット酸クロライド187.3g(0.89モル)を添加した。無水トリメリット酸クロライドが溶解した後、10℃を超えないようにトリエチルアミン100gを添加した。常温で3時間の反応により、ポリアミド酸を生成させた。溶液を180℃で5時間加熱することによりイミド化を進行させて、ポリアミド酸からポリエーテルアミドイミドを生成させた。ポリエーテルアミドイミドを含む溶液をメタノール中に投入した。析出した固形分を回収し、乾燥した。乾燥後の固形分をN-メチル-2-ピロリドンに溶解し、溶液をメタノール中に投入して再度、固形分を析出させた。固形分を減圧乾燥して、精製された粉末状のポリエーテルアミドイミドB(熱可塑性ポリアミドイミド樹脂)を得た。このポリエーテルアミドイミドB120g、及びシランカップリング剤(ダウ・東レ株式会社製、商品名:XIAMETER(登録商標) OFS―6040 Silane)3.6gをN-メチル-2-ピロリドン280gに溶解し、熱圧着層形成用の樹脂ワニスBを得た。

樹脂ワニスC
樹脂ワニスAの作製において合成されたポリエーテルアミドイミドA18gと、樹脂ワニスBの作製ために合成されたポリエーテルアミドイミドB102gと、シランカップリング剤(ダウ・東レ株式会社製、商品名:XIAMETER(登録商標) OFS―6040 Silane)3.6gとをN-メチル-2-ピロリドン280gに溶解し、熱圧着層形成用の樹脂ワニスCを得た。
樹脂ワニスAの作製において合成されたポリエーテルアミドイミドA18gと、樹脂ワニスBの作製ために合成されたポリエーテルアミドイミドB102gと、シランカップリング剤(ダウ・東レ株式会社製、商品名:XIAMETER(登録商標) OFS―6040 Silane)3.6gとをN-メチル-2-ピロリドン280gに溶解し、熱圧着層形成用の樹脂ワニスCを得た。
樹脂ワニスD
温度計、撹拌機、窒素導入管及び分留塔をとりつけた容量5リットルの4つ口フラスコ内で、窒素雰囲気下、1,3-ビス(3-アミノフェノキシ)ベンゼン235.3g(0.80モル)、及び1,3-ビス(3-アミノプロピル)テトラメチルジシロキサン85.6g(0.34モル)を、N-メチル-2-ピロリドン1500gに溶解した。形成された溶液を-10℃に冷却し、その温度を保持しながら、無水トリメリット酸クロライド239.7g(1.14モル)を添加した。無水トリメリット酸クロライドが溶解した後、10℃を超えないようにトリエチルアミン138.0g(1.36モル)を添加した。常温で3時間の反応により、ポリアミド酸を生成させた。溶液を180℃で5時間加熱することによりイミド化を進行させて、ポリアミド酸からポリエーテルアミドイミドを生成させた。ポリエーテルアミドイミドを含む溶液をメタノール中に投入した。析出した固形分を回収し、乾燥した。乾燥後の固形分をN-メチル-2-ピロリドンに溶解し、溶液をメタノール中に投入して再度、固形分を析出させた。固形分を減圧乾燥して、精製された粉末状のポリエーテルアミドイミドD(熱可塑性ポリアミドイミド樹脂)を得た。このポリエーテルアミドイミドD120g、及びシランカップリング剤(ダウ・東レ株式会社製、商品名:XIAMETERTM(登録商標) OFS―6040 Silane)6.0gをN-メチル-2-ピロリドン280gに溶解し、熱圧着層形成用の樹脂ワニスDを得た。
温度計、撹拌機、窒素導入管及び分留塔をとりつけた容量5リットルの4つ口フラスコ内で、窒素雰囲気下、1,3-ビス(3-アミノフェノキシ)ベンゼン235.3g(0.80モル)、及び1,3-ビス(3-アミノプロピル)テトラメチルジシロキサン85.6g(0.34モル)を、N-メチル-2-ピロリドン1500gに溶解した。形成された溶液を-10℃に冷却し、その温度を保持しながら、無水トリメリット酸クロライド239.7g(1.14モル)を添加した。無水トリメリット酸クロライドが溶解した後、10℃を超えないようにトリエチルアミン138.0g(1.36モル)を添加した。常温で3時間の反応により、ポリアミド酸を生成させた。溶液を180℃で5時間加熱することによりイミド化を進行させて、ポリアミド酸からポリエーテルアミドイミドを生成させた。ポリエーテルアミドイミドを含む溶液をメタノール中に投入した。析出した固形分を回収し、乾燥した。乾燥後の固形分をN-メチル-2-ピロリドンに溶解し、溶液をメタノール中に投入して再度、固形分を析出させた。固形分を減圧乾燥して、精製された粉末状のポリエーテルアミドイミドD(熱可塑性ポリアミドイミド樹脂)を得た。このポリエーテルアミドイミドD120g、及びシランカップリング剤(ダウ・東レ株式会社製、商品名:XIAMETERTM(登録商標) OFS―6040 Silane)6.0gをN-メチル-2-ピロリドン280gに溶解し、熱圧着層形成用の樹脂ワニスDを得た。
樹脂ワニスE
温度計、撹拌機、窒素導入管及び分留塔をとりつけた容量5リットルの4つ口フラスコ内で、窒素雰囲気下、2,2-ビス[4-(4-アミノフェノキシ)フェニル]プロパン172.4g(0.42モル)、及び4,4’-メチレンビス(2,6-ジイソプロピルアニリン)153.7g(0.42モル)をN-メチル-2-ピロリドン1550gに溶解した。形成された溶液を-10℃に冷却し、その温度を保持しながら、無水トリメリット酸クロライド174.7g(0.83モル)を添加した。無水トリメリット酸クロライドが溶解した後、10℃を超えないようにトリエチルアミン130gを添加した。常温で3時間の反応により、ポリアミド酸を生成させた。溶液を180℃で5時間加熱することによりイミド化を進行させて、ポリアミド酸からポリエーテルアミドイミドを生成させた。ポリエーテルアミドイミドを含む溶液をメタノール中に投入した。析出した固形分を回収し、乾燥した。乾燥後の固形分をN-メチル-2-ピロリドンに溶解し、溶液をメタノール中に投入して再度、固形分を析出させた。固形分を減圧乾燥して、精製された粉末状のポリエーテルアミドイミドE(熱可塑性ポリアミドイミド樹脂)を得た。このポリエーテルアミドイミドE120g、及びシランカップリング剤(ダウ・東レ株式会社製、商品名:XIAMETER(登録商標) OFS―6040 Silane)6.0gをN-メチル-2-ピロリドン280gに溶解し、熱圧着層形成用の樹脂ワニスEを得た。

(2)外装材の作製
実施例A~E
樹脂ワニスAをアルミ箔(東洋アルミニウム株式会社製TY―X2 材質8079)の光沢のない粗い面上に塗布した。塗膜を100℃で10分間、及び300℃で10分加熱することによって乾燥し、アルミ箔上に厚さ約40μmの熱圧着層を形成した。以上の方法により、アルミ箔(バリア層)及び熱圧着層を有するシート状の積層体である実施例Aの評価用の外装材を作製した。樹脂ワニスB、C、D又はEをそれぞれ用いたこと以外は同様にして、実施例B、C、D又はEの評価用の外装材を作製した。
実施例A~E
樹脂ワニスAをアルミ箔(東洋アルミニウム株式会社製TY―X2 材質8079)の光沢のない粗い面上に塗布した。塗膜を100℃で10分間、及び300℃で10分加熱することによって乾燥し、アルミ箔上に厚さ約40μmの熱圧着層を形成した。以上の方法により、アルミ箔(バリア層)及び熱圧着層を有するシート状の積層体である実施例Aの評価用の外装材を作製した。樹脂ワニスB、C、D又はEをそれぞれ用いたこと以外は同様にして、実施例B、C、D又はEの評価用の外装材を作製した。
2.評価
(1)外装材の高温での外観変化
評価用の各外装材から、幅10mm、長さ50mmの短冊状の試験片を複数枚切り出した。2枚の試験片を、熱圧着層同士が接する向きで貼り合わせた。形成された積層体を、表1に示す条件で熱圧着することにより、熱圧着層同士を接着させて、外観変化評価用の接着体を作製した。表1に示される熱圧着条件の圧力(1MPa)は、積層体に加えられる圧力である。この接着体を、200℃、220℃、又は250℃に加熱されたホットプレート上に10秒間置いた。その時点で接着体を観察し、膨れ及びシワ等の外観変化の有無を確認した。表1に示されるとおり、いずれの接着体も、高温での膨れ及びシワのような外観変化を示さず、優れた耐熱性を有することが確認された。
(1)外装材の高温での外観変化
評価用の各外装材から、幅10mm、長さ50mmの短冊状の試験片を複数枚切り出した。2枚の試験片を、熱圧着層同士が接する向きで貼り合わせた。形成された積層体を、表1に示す条件で熱圧着することにより、熱圧着層同士を接着させて、外観変化評価用の接着体を作製した。表1に示される熱圧着条件の圧力(1MPa)は、積層体に加えられる圧力である。この接着体を、200℃、220℃、又は250℃に加熱されたホットプレート上に10秒間置いた。その時点で接着体を観察し、膨れ及びシワ等の外観変化の有無を確認した。表1に示されるとおり、いずれの接着体も、高温での膨れ及びシワのような外観変化を示さず、優れた耐熱性を有することが確認された。
(2)熱圧着層のガラス転移温度
樹脂ワニスA、B、C、D、又はEを、それぞれ、乾燥後剥離可能な支持フィルムに塗布した。塗膜を100℃で10分間、及び300℃で10分の加熱によって乾燥し、支持フィルム上に厚さ約40μmの熱圧着層を形成した。支持フィルムから剥離された熱圧着層から、幅2mm×長さ25mmのサイズを有する短冊状の試験片を切り出した。この試験片を、熱機械分析装置(株式会社日立ハイテク製、TMA/SS7100型)の引っ張りモードの測定のためのチャックに装着した。チャック間距離を10mmとした。温度範囲30℃~300℃、昇温速度10℃/分、引っ張り荷重98mNの条件で測定を行った。測定結果から、樹脂ワニスA、B、C、D、又はEから形成された熱圧着層のガラス転移温度を測定した。測定されたガラス転移温度が表1に示される。
樹脂ワニスA、B、C、D、又はEを、それぞれ、乾燥後剥離可能な支持フィルムに塗布した。塗膜を100℃で10分間、及び300℃で10分の加熱によって乾燥し、支持フィルム上に厚さ約40μmの熱圧着層を形成した。支持フィルムから剥離された熱圧着層から、幅2mm×長さ25mmのサイズを有する短冊状の試験片を切り出した。この試験片を、熱機械分析装置(株式会社日立ハイテク製、TMA/SS7100型)の引っ張りモードの測定のためのチャックに装着した。チャック間距離を10mmとした。温度範囲30℃~300℃、昇温速度10℃/分、引っ張り荷重98mNの条件で測定を行った。測定結果から、樹脂ワニスA、B、C、D、又はEから形成された熱圧着層のガラス転移温度を測定した。測定されたガラス転移温度が表1に示される。
(3)熱融着層を有する外装材(比較例A及びB)
比較のため、アルミニウム箔と、ポリエチレン又はポリエチレンテレフタレート含む熱融着層(厚さ:約40μm)とのシート状の積層体である比較例A又はBの外装材を準備した。これらの外装材から、幅10mm、長さ50mmの短冊状の試験片を複数枚切り出した。2枚の試験片を、熱融着層同士が接する向きで貼り合わせた。形成された積層体を、表2に示す条件で熱融着することにより、熱融着層同士を接着させて、外観変化評価用の接着体を作製した。表2に示される熱融着条件の圧力(1MPa)は、積層体に加えられる圧力である。ポリエチレンを含む熱融着層は、100℃程度で融解する。ポリエチレンテレフタレート樹脂を含む熱融着層は、250℃以下で融解する。比較例A及びBの外装材によって形成された接着体の高温での外観変化を、上述と同様の方法で評価した。表2に示される結果のとおり、200℃以上の高温で膨れ又はシワの発生が認められた。
比較のため、アルミニウム箔と、ポリエチレン又はポリエチレンテレフタレート含む熱融着層(厚さ:約40μm)とのシート状の積層体である比較例A又はBの外装材を準備した。これらの外装材から、幅10mm、長さ50mmの短冊状の試験片を複数枚切り出した。2枚の試験片を、熱融着層同士が接する向きで貼り合わせた。形成された積層体を、表2に示す条件で熱融着することにより、熱融着層同士を接着させて、外観変化評価用の接着体を作製した。表2に示される熱融着条件の圧力(1MPa)は、積層体に加えられる圧力である。ポリエチレンを含む熱融着層は、100℃程度で融解する。ポリエチレンテレフタレート樹脂を含む熱融着層は、250℃以下で融解する。比較例A及びBの外装材によって形成された接着体の高温での外観変化を、上述と同様の方法で評価した。表2に示される結果のとおり、200℃以上の高温で膨れ又はシワの発生が認められた。
