Abstract
本発明に係る表面処理鋼板は、基材となる鋼板と、前記鋼板の少なくとも一部に位置する表面処理層と、を有しており、前記表面処理層は、元素Mn、Siとの間でZr-Mn-Si系スラグを形成するスラグ形成能を有したZr化合物を含有しており、前記表面処理層におけるZr含有量は、10~100原子%であり、前記表面処理層の平均厚みは、0.5~5.0μmである。
Description
本発明は、表面処理鋼板及びアーク溶接継手に関する。
自動車用部品(特に、足回り部品)の製造にあたっては、素材となる鋼板を所望の形状となるようにアーク溶接した後に、化成処理及び電着塗装処理を施すことで製造されるのが一般的である。
ここで、アーク溶接時において、素材となる鋼板や溶接ワイヤ中に含有されているSiやMnは、シールドガス中の酸素と反応して、Si-Mn系の酸化物で構成されるスラグを形成する。Si-Mn系のスラグは、非導電性であるため、その後の電着塗装が成膜せず、スラグの存在する部分が塗装不良となるため、溶接ビード部周辺が腐食されやすくなる。そこで、かかる塗装不良を防止して溶接ビード部の耐食性を担保するために、例えば溶接ワイヤ中のSi量を調整するなどして、アーク溶接時に形成されるSi-Mn系のスラグの量を抑制することが行われている。
他方、従来、鋼板やめっき鋼板等の耐食性を向上させるために、鋼板やめっき鋼板の表面に耐食性を有する皮膜層を設けた、各種の表面処理鋼板が提案されている。例えば以下の特許文献1では、耐食性のみならず、耐黒変性、塗装密着性及び耐アルカリ性を向上させることを意図して、塩基性ジルコニウム化合物、バナジル含有化合物、リン酸化合物及びコバルト化合物を含有する複合皮膜を設けた複合皮膜処理亜鉛含有めっき鋼材が提案されている。
しかしながら、上記特許文献1では、アーク溶接時の耐食性については言及されておらず、上記特許文献1に記載されているような複合皮膜を用いた場合であっても、アーク溶接時における溶接ビード部の耐食性の向上という点については、更なる改良の余地があった。
そこで、本発明は、上記問題に鑑みてなされたものであり、本発明の目的とするところは、アーク溶接を施した際に形成される溶接ビード部の耐食性をより向上させることが可能な表面処理鋼板と、かかる表面処理鋼板を用いたアーク溶接継手と、を提供することにある。
上記課題を解決するために、本発明者らが鋭意検討した結果、アーク溶接により形成された溶接ビード部に対して電着塗装を成膜できるようになれば、溶接ビード部の耐食性をより向上させることが可能であるとの着想を得た。その上で、本発明者らは、かかる着想に基づき、溶接ビード部に対して電着塗装を成膜できるようにするためには、アーク溶接時に、非導電性を示すスラグではなく、導電性を示すスラグが生成されるようにすればよいことを知見した。かかる知見に基づき、本発明者らが更なる検討を行った結果、以下に示すような本発明を完成するに至った。
上記のような知見に基づき完成された本発明の要旨は、以下の通りである。

(1)基材となる鋼板と、前記鋼板の少なくとも一部に位置する表面処理層と、を有しており、前記表面処理層は、元素Mn、Siとの間でZr-Mn-Si系スラグを形成するスラグ形成能を有したZr化合物を含有しており、前記表面処理層におけるZr含有量は、10~100原子%であり、前記表面処理層の平均厚みは、0.5~5.0μmである、表面処理鋼板。
(2)前記表面処理層は、前記スラグ形成能を有したZr化合物と、樹脂と、を含有し、前記樹脂は、エポキシ樹脂又はウレタン樹脂の少なくとも何れか一種である、(1)に記載の表面処理鋼板。
(3)前記表面処理層は、前記スラグ形成能を有したZr化合物と、樹脂と、Si化合物を除く防錆剤と、を含有し、前記防錆剤の含有量は、10~30質量%である、(1)に記載の表面処理鋼板。

以上説明したように本発明によれば、アーク溶接を施した際に形成される溶接ビード部の耐食性をより向上させることが可能となる。
以下に添付図面を参照しながら、本発明の好適な実施の形態について詳細に説明する。なお、本明細書及び図面において、実質的に同一の機能構成を有する構成要素については、同一の符号を付することにより重複説明を省略する。
(表面処理鋼板について)
以下では、図1を参照しながら、本発明の実施形態に係る表面処理鋼板の全体的な構造について説明する。図1は、本実施形態に係る表面処理鋼板の構成の一例を模式的に示した説明図である。
以下では、図1を参照しながら、本発明の実施形態に係る表面処理鋼板の全体的な構造について説明する。図1は、本実施形態に係る表面処理鋼板の構成の一例を模式的に示した説明図である。
本実施形態に係る表面処理鋼板は、所望の形状に加工された複数の部品を、アーク溶接により互いに接合することで製造されるアーク溶接継手の素材として、特に好適であり、例えば足回り部材のような各種の自動車部品の素材としても、好適である。
図1に模式的に示したように、本実施形態に係る表面処理鋼板1は、基材鋼板10と、基材鋼板10の両方の表面に対して、全面にわたって形成された表面処理層20と、を有している。なお、図1では、基材鋼板10の両方の表面の全面にわたって表面処理層20が形成されている場合を図示しているが、本実施形態における表面処理層20は、基材鋼板10の表面の少なくとも一部に設けられていればよい。
<基材鋼板10について>
本実施形態に係る表面処理鋼板1の基材として用いられる基材鋼板10は、特に限定されるものではなく、表面処理鋼板1に求められる機械的強度(例えば、引張強度)等に応じて、各種の鋼板を用いることが可能である。このような基材鋼板10の一例として、日本工業規格(JIS)等で規格された鉄鋼材料があり、一般構造用や機械構造用として使用される炭素鋼、合金鋼、高張力鋼等を挙げることができる。このような鉄鋼材料の具体例としては、冷延鋼材、熱延鋼材、自動車構造用熱延鋼板材、自動車加工用熱延高張力鋼板材、自動車構造用冷延鋼板材、自動車加工用冷延高張力鋼板材、熱間加工時に焼き入れを行った一般にホットスタンプ材と呼ばれる高張力鋼材などを挙げることができる。このような鉄鋼材料の成分は特に限定されないが、Fe、Cに加え、Si、Mn、S、P、Al、N、Cr、Mo、Ni、Cu、Ca、Mg、Ce、Hf、La、Zr、Sbのうち1種又は2種以上を含有してもよい。これら任意添加元素は、求める材料強度及び成形性を得るために適宜1種又は2種以上を選定し、含有量も適宜調整することができる。
本実施形態に係る表面処理鋼板1の基材として用いられる基材鋼板10は、特に限定されるものではなく、表面処理鋼板1に求められる機械的強度(例えば、引張強度)等に応じて、各種の鋼板を用いることが可能である。このような基材鋼板10の一例として、日本工業規格(JIS)等で規格された鉄鋼材料があり、一般構造用や機械構造用として使用される炭素鋼、合金鋼、高張力鋼等を挙げることができる。このような鉄鋼材料の具体例としては、冷延鋼材、熱延鋼材、自動車構造用熱延鋼板材、自動車加工用熱延高張力鋼板材、自動車構造用冷延鋼板材、自動車加工用冷延高張力鋼板材、熱間加工時に焼き入れを行った一般にホットスタンプ材と呼ばれる高張力鋼材などを挙げることができる。このような鉄鋼材料の成分は特に限定されないが、Fe、Cに加え、Si、Mn、S、P、Al、N、Cr、Mo、Ni、Cu、Ca、Mg、Ce、Hf、La、Zr、Sbのうち1種又は2種以上を含有してもよい。これら任意添加元素は、求める材料強度及び成形性を得るために適宜1種又は2種以上を選定し、含有量も適宜調整することができる。
上記のような高強度鋼の中でも、例えば、引張強度が780MPa以上である高強度鋼(いわゆる、780MPa級以上の高強度鋼)を用いることで、製造される物品の堅牢性をより向上させることが可能となるため、より好ましい。ここで、基材鋼板10の引張強度は、公知の方法で測定することができる。一例として、引張強度を測定したい鋼板の一部から、JIS Z 2241:2011に規定されている方法で試験片を作製し、得られた試験片について、上記規定に基づき引張強度を測定すればよい。
また、本実施形態に係る基材鋼板10として、鋼板の表面に対して亜鉛を少なくとも含有する各種の亜鉛系めっき層が設けられた、亜鉛系めっき鋼板を用いてもよい。亜鉛系めっき鋼板としては、例えば、亜鉛めっき鋼板、亜鉛-ニッケルめっき鋼板、亜鉛-鉄めっき鋼板、亜鉛-クロムめっき鋼板、亜鉛-アルミニウムめっき鋼板、亜鉛-チタンめっき鋼板、亜鉛-マグネシウムめっき鋼板、亜鉛-マンガンめっき鋼板、亜鉛-アルミニウム-マグネシウムめっき鋼板、亜鉛-アルミニウム-マグネシウム-シリコンめっき鋼板等の亜鉛系めっき鋼板が挙げられる。また、亜鉛系めっき鋼板として、上記のめっき中に、少量の異種金属元素又は不純物として、コバルト、モリブデン、タングステン、ニッケル、チタン、クロム、アルミニウム、マンガン、鉄、マグネシウム、鉛、ビスマス、アンチモン、錫、銅、カドミウム、ヒ素等を含有するものや、シリカ、アルミナ、チタニア等の無機物を分散させたものを用いてもよい。また、亜鉛系めっき鋼板として、上記のめっきと他の種類のめっき(例えば、鉄めっき、鉄-リンめっき、ニッケルめっき、コバルトめっき等)とを組み合わせた複層めっきを有する鋼板を用いてもよい。めっき方法は、特に限定されるものではなく、電気めっき法、溶融めっき法、蒸着めっき法、分散めっき法、真空めっき法等といった、公知の各種のめっき方法を用いればよい。
ここで、基材鋼板10の厚みについては、特に限定されるものではなく、表面処理鋼板1に求められる機械的強度等に応じて、適宜設定すればよいが、例えば1.0~25.0mm程度とすることができる。
<表面処理層20について>
図1に模式的に示したように、上記のような基材鋼板10の表裏面には、表面処理層20が形成されている。本実施形態に係る表面処理層20は、以下で詳述するように、元素Mn、Siとの間でZr-Mn-Si系スラグを形成するスラグ形成能を有したZr化合物を含有している皮膜層である。
図1に模式的に示したように、上記のような基材鋼板10の表裏面には、表面処理層20が形成されている。本実施形態に係る表面処理層20は、以下で詳述するように、元素Mn、Siとの間でZr-Mn-Si系スラグを形成するスラグ形成能を有したZr化合物を含有している皮膜層である。
図2は、本実施形態に表面処理鋼板を用いたアーク溶接継手の構造を模式的に示した説明図である。
本実施形態に係る表面処理鋼板1がアーク溶接に供された際には、表面処理層20中に存在する上記のようなZr化合物が、鋼板や溶接ワイヤ中のMnやSiと反応する。これにより、図2に示すように、溶接ビード部110上にZr-Mn-Si系スラグ120が形成される。本実施形態におけるZr-Mn-Si系スラグと(以下、スラグ120と記すことがある)は、鋼板表面においてZrとMnとSiを含有する酸化物である。スラグ120の特定方法については説明の便宜上、後述する。かかるZr-Mn-Si系スラグ120は、導電性を示すスラグであるため、溶接ビード部110の導電性が担保される。このため、溶接ビード部110に電着塗装130を設ける際、スラグ120の存在する部分の成膜不良が抑制され、溶接ビード部110への電着塗装130が成膜可能となる。これにより、アーク溶接時に形成される溶接ビード部110の耐食性の向上を実現することができる。
本実施形態に係る表面処理鋼板1がアーク溶接に供された際には、表面処理層20中に存在する上記のようなZr化合物が、鋼板や溶接ワイヤ中のMnやSiと反応する。これにより、図2に示すように、溶接ビード部110上にZr-Mn-Si系スラグ120が形成される。本実施形態におけるZr-Mn-Si系スラグと(以下、スラグ120と記すことがある)は、鋼板表面においてZrとMnとSiを含有する酸化物である。スラグ120の特定方法については説明の便宜上、後述する。かかるZr-Mn-Si系スラグ120は、導電性を示すスラグであるため、溶接ビード部110の導電性が担保される。このため、溶接ビード部110に電着塗装130を設ける際、スラグ120の存在する部分の成膜不良が抑制され、溶接ビード部110への電着塗装130が成膜可能となる。これにより、アーク溶接時に形成される溶接ビード部110の耐食性の向上を実現することができる。
ここで、Zr-Mn-Si系スラグが導電性を示すとは、Zr-Mn-Si系スラグの抵抗値の平均が150MΩ以下であることを意味する。
なお、表面処理鋼板1がアーク溶接に供されることで製造されるアーク溶接継手において、スラグが存在する位置の特定方法については、以下で改めて詳細に説明する。また、スラグが示す抵抗値は、市販のテスターを用いて測定することができる。スラグが存在する位置において、任意の互いに5mm以上離れた3箇所をテスターにより測定し、各測定箇所について抵抗値を得る。その上で、得られた抵抗値を測定箇所数で平均することで、着目するスラグの抵抗値の平均を得ることができる。
なお、表面処理鋼板1がアーク溶接に供されることで製造されるアーク溶接継手において、スラグが存在する位置の特定方法については、以下で改めて詳細に説明する。また、スラグが示す抵抗値は、市販のテスターを用いて測定することができる。スラグが存在する位置において、任意の互いに5mm以上離れた3箇所をテスターにより測定し、各測定箇所について抵抗値を得る。その上で、得られた抵抗値を測定箇所数で平均することで、着目するスラグの抵抗値の平均を得ることができる。
本実施形態に係る表面処理層20は、上記のようなスラグ形成能を有するZr化合物のみで構成されていてもよいし、かかるZr化合物と、その他の成分(例えば、樹脂等の成分)と、で構成されていてもよい。かかる観点から、本実施形態に係る表面処理層20におけるZr含有量は、10~100原子%の範囲内となる。なお、説明の便宜上、スラグ形成能の詳細については後述する。
表面処理層20におけるZr含有量が10原子%未満である場合には、表面処理層20におけるZr化合物の含有量が少なすぎて、アーク溶接時に形成されるZr-Mn-Si系スラグの量が少なくなる。このため、アーク溶接により形成される溶接ビード部の耐食性を向上させることができない。表面処理層20におけるZr含有量が10原子%以上となることで、アーク溶接によって、電着塗装が可能となる程度のZr-Mn-Si系スラグを形成させることができ、溶接ビード部の耐食性を向上させることが可能となる。表面処理層20におけるZr含有量は、好ましくは20原子%以上であり、より好ましくは40原子%以上である。
本実施形態に係る表面処理層20は、上記のようなスラグ形成能を有するZr化合物単独で構成されていてもよいことから、表面処理層20におけるZr含有量の上限値は、100原子%となる。
一方、本実施形態に係る表面処理層20が、上記のようなスラグ形成能を有するZr化合物以外の成分(例えば、樹脂等)を更に含有する場合には、Zr化合物以外にも導電性を担保可能な成分を含有させることで享受できる効果(例えば、電着塗装と表面処理層20との間の密着性の向上やスポット溶接性の向上、表面処理鋼板1としての耐食性等)を、十分に発現させることが好ましい。かかる観点から、本実施形態に係る表面処理層20が、上記のようなスラグ形成能を有するZr化合物以外の成分を更に含有する場合には、表面処理層20におけるZr含有量は、70原子%以下であることが好ましく、40原子%以下であることがより好ましい。
なお後述するように、一実施形態に係る表面処理鋼板1の製造過程において、表面処理層20は、表面処理剤を含む処理液が塗布された後、加熱乾燥を行うことによって形成され得る。かかる加熱乾燥によれば、処理液中の水などの成分の蒸発によってZr含有量が増加し得る。したがって、加熱乾燥前の処理液中のZr含有量は、10原子%未満であってもよい。一実施形態において、加熱乾燥前の表面処理液中のZr含有量は、3原子%以上とする。これにより、加熱乾燥後の表面処理層20におけるZr含有量が10原子%以上となることを確保することができる。
ここで、上記のような表面処理層20のZr含有量は、表面処理鋼板1の表面処理層20が存在している任意の位置から、断面観察用のサンプルを切り出し、かかるサンプルを電子プローブマイクロアナライザ(Electron Probe Micro Analyzer:EPMA)が設けられた走査型電子顕微鏡(Scanning Electron Microscope:SEM)を用いて、観察することで、測定することが可能である。
より詳細には、表面処理層20が存在している任意の位置を、表面処理層20の表面に対して垂直な方向(板厚方向)で適当な大きさに切断して、表面処理層20の板厚方向断面を露出させる。次いで板厚方向断面が見えるように樹脂に埋め込みした状態で、その断面を研磨する。その後、SEM-EPMAを用いて、得られた研磨面の断面観察を行う。より詳細には、板厚方向断面(研磨面)の表面処理層20について、EPMAマッピング分析を、倍率5000倍で実施すればよい(加速電圧:15kV、ビーム径:10nm、測定ピッチ:1nm)。なお、表面処理層20と基材鋼板10の境界はSEMで明確に判断可能である。この際、検出対象元素としてZrを選択し、Zr元素の存在位置及び元素濃度のマッピング撮影を行い、得られる結果から、着目している視野におけるZr含有量を算出することができる。このような測定を、得られた断面の任意の互いに100nm以上離れた3箇所で実施し、各箇所で得られたZr含有量の平均値を、表面処理層20におけるZr含有量とすればよい。
[表面処理層20の平均厚みについて]
上記のようなZr化合物を含有する表面処理層20の平均厚み(図1における厚みd)は、0.5~5.0μmの範囲内である。表面処理層20の平均厚みが0.5μm未満である場合には、表面処理層20の厚みが薄すぎて、表面処理鋼板1としての耐食性を担保することができない。表面処理層20の平均厚みを0.5μm以上とすることで、表面処理鋼板1に求められる耐食性を担保することができる。表面処理層20の平均厚みは、好ましくは1.0μm以上であり、より好ましくは2.0μm以上である。
上記のようなZr化合物を含有する表面処理層20の平均厚み(図1における厚みd)は、0.5~5.0μmの範囲内である。表面処理層20の平均厚みが0.5μm未満である場合には、表面処理層20の厚みが薄すぎて、表面処理鋼板1としての耐食性を担保することができない。表面処理層20の平均厚みを0.5μm以上とすることで、表面処理鋼板1に求められる耐食性を担保することができる。表面処理層20の平均厚みは、好ましくは1.0μm以上であり、より好ましくは2.0μm以上である。
一方、表面処理層20の平均厚みが5.0μmを超える場合には、表面処理層20の厚みが厚すぎる結果、かかる表面処理鋼板1の溶接性が低下してしまう。表面処理層20の平均厚みが5.0μm以下となることで、溶接性の低下を抑制しつつ、表面処理鋼板1に求められる耐食性を担保することができる。表面処理層20の平均厚みは、好ましくは4.5μm以下であり、より好ましくは4.0μm以下である。
ここで、表面処理層20の平均厚みは、表面処理層20の表面に対し垂直な角度で表面処理層20を切断し、その切断面に対し垂直な方向(断面方向)から観察することで求めることができる。具体的には、表面処理層20の切断面を断面方向から顕微鏡で観察することで測定することが可能である。切断面を断面方向から観察するための試料の作製方法としては、例えば、表面処理層20が設けられた表面処理鋼板1の小片を樹脂に埋め込み、観察面となる切断面を研磨する方法、集束イオンビーム(Focused Ion Beam :FIB)により加工する方法、ミクロトーム法など公知の方法を用いることができる。また、顕微鏡の種類としては、SEMを用いることができる。得られた試料の任意の複数の箇所(例えば、3箇所)について、上記のような方法により、顕微鏡に実装されている測長機能等を用いて、表面処理層20の厚みを測定する。得られた複数の測定値を、測定箇所数で平均することで、表面処理層20の平均厚みを求めることができる。
[Zr-Mn-Si系スラグの形成能を有するZr化合物の具体例]
本実施形態に係る表面処理層20に含有される、Zr-Mn-Si系スラグの形成能を有するZr化合物としては、例えば、Zr酸化物を除くZr化合物を挙げることができる。ここで、Zr原子と酸素原子とからなるZr酸化物は、アーク溶接が施された際に、MnやSiとの間で導電性を示すスラグを形成しない。このため、Zr酸化物は、本実施形態に係るスラグ形成能を有するZr化合物として、用いられることができない。
本実施形態に係る表面処理層20に含有される、Zr-Mn-Si系スラグの形成能を有するZr化合物としては、例えば、Zr酸化物を除くZr化合物を挙げることができる。ここで、Zr原子と酸素原子とからなるZr酸化物は、アーク溶接が施された際に、MnやSiとの間で導電性を示すスラグを形成しない。このため、Zr酸化物は、本実施形態に係るスラグ形成能を有するZr化合物として、用いられることができない。
Zr-Mn-Si系スラグの形成能を有するZr化合物としては、例えば、炭酸ジルコニウムアンモニウムを挙げることができる。炭酸ジルコニウムアンモニウムは、単独で表面処理層20を構成することが可能である。炭酸ジルコニウムアンモニウムは、アーク溶接時に、鋼板や溶接ワイヤ由来のMnやSiと反応して、導電性を示すZr-Mn-Si系スラグを形成する。なお、Zr-Mn-Si系スラグの形成能を有するZr化合物はZr酸化物でなければよく、炭酸ジルコニウムアンモニウムに限定されない。
また、Zr-Mn-Si系スラグの形成能を有するZr化合物として、例えば、各種のZrキレート化合物を挙げることができる。ここで、本実施形態において、Zrキレート化合物とは、種々の配位子がZrイオンを挟むような形で錯体を形成し、Zr原子と配位原子とを含む環が形成されている化合物を意味し、Zr酸化物(Zr原子と酸素原子とからなる化合物)とは異なる化合物である。
本実施形態に係る表面処理層20において、スラグ形成能を有するZr化合物として、Zrキレート化合物を用いることで、電着塗装が施された際の電着塗装の密着性を、より向上させることが可能となる。
また、各種のZrキレート化合物の中でも、ジルコニウムラクテートアンモニウム塩、塩化ジルコニル化合物、ジルコニウムラクテート、ジルコニウムトリエタノールアミネート、ジルコニウムモノアセチルアセトネート、ジルコニウムテトラアセチルアセトネート、ジルコニウムエチルアセトアセテートの少なくとも何れかを用いることで、電着塗装の密着性を更に向上させることが可能となる。なかでも、ジルコニウムラクテートアンモニウム塩、及び、塩化ジルコニル化合物は、水溶性を示す化合物であるため、例えば表面処理層20の成分として各種の樹脂が用いられる場合に、樹脂中に良く分散するようになる。その結果、アーク溶接により生成されるスラグが微細化して、電着塗装の密着性を更に向上させる。
また、Zr-Mn-Si系スラグの形成能を有するZr化合物として、例えば、各種のアルコキシドを挙げることができる。アルコキシドの一例として、ノルマルプロピルジルコネート、ノルマルブチルジルコネートなどが挙げられる。
ここで、本実施形態に係る表面処理層20において、上記のような各種のZr化合物は、単独で用いられてもよいし、複数のZr化合物を適宜組み合わせて用いられてもよい。
なお、表面処理層20中に含有されているZr化合物を、表面処理鋼板や表面処理鋼板により形成されたアーク溶接接手から特定する場合には、以下のような方法を用いればよい。
まず、表面処理鋼板1の表面処理層20が存在している任意の位置を板厚方向に切断して断面観察用のサンプルを切り出す。次いで表面処理層20のZr含有量の測定方法と同様にしてサンプルの断面を研磨し、検出対象元素をZr、Si、O、N、CとしたEPMAマッピング分析を、得られた断面の任意の数箇所(例えば、3箇所)で実施する。この際、倍率は5000倍(加速電圧:15kV)とする。得られた全てのZrについてのEPMAマップにおいて、元素Zrの存在が確認できるか否かにより、Zr化合物の有無を確認することができる。その上で、得られた全てのEPMAマップにおいて、元素Zrの存在は確認できるが、元素Zrが粒子状に分布していない場合に、各種のZrキレート化合物が用いられていると判断することができる。なお「粒子状に分布」とは、上記倍率の観察結果において元素Zrが目視可能に集合した粒子であって、およそ0.1μm以上の平均粒径を有する粒子が観察される場合を指す。また、Zrの酸化物が用いられているかどうかについては、元素ZrのEPMAマップと元素OのEPMAマップを参照し、元素Zrが確認できた位置に元素Oが存在しているか否かに基づき、判断することができる。
なお、EPMAマップにおいて元素Zrが粒子状に分布していない場合であっても、ナノジルコニア(ナノオーダーの粒径を有するZrO2)が含有される場合がある。そのため、Zrキレート化合物と、ナノジルコニアと、の判別のためには、上記のEPMAマッピング分析に加えて、X線光電子分光法(X-ray Photoelectron Spectroscopy:XPS)による測定を併用することが好ましい。かかるXPSの測定結果において、ZrO2に由来するピーク以外のZr系のピーク(例えば、Zr-O-R結合に由来するピーク(Rは、アルキル基を意味する。))が検出されるか否かに着目することで、Zrキレート化合物とナノジルコニアとの判別が、より容易となる。
[Zr化合物以外の成分について]
本実施形態に係る表面処理層20は、上記のZr化合物以外に、樹脂、導電顔料、防錆剤等といった各種の成分を含有していてもよい。

≪樹脂≫
本実施形態に係る表面処理層20は、上記のようなZr化合物を保持するためのバインダー成分として、各種の樹脂を含有していてもよい。ここで、かかる樹脂としては、例えば、高分子ポリエステル樹脂、ポリエステル樹脂、アクリル樹脂、エポキシ樹脂、ウレタン樹脂、フッ素樹脂等を用いることが可能である。また、これら樹脂の変性樹脂等といったフィルム形成性樹脂成分を、ブチル化メラミン樹脂、メチル化メラミン樹脂、ブチルメチル混合メラミン樹脂、尿素樹脂、イソシアネート樹脂や、これら樹脂の混合系の架橋剤成分により架橋させたもの等を用いることも可能である。
本実施形態に係る表面処理層20は、上記のようなZr化合物を保持するためのバインダー成分として、各種の樹脂を含有していてもよい。ここで、かかる樹脂としては、例えば、高分子ポリエステル樹脂、ポリエステル樹脂、アクリル樹脂、エポキシ樹脂、ウレタン樹脂、フッ素樹脂等を用いることが可能である。また、これら樹脂の変性樹脂等といったフィルム形成性樹脂成分を、ブチル化メラミン樹脂、メチル化メラミン樹脂、ブチルメチル混合メラミン樹脂、尿素樹脂、イソシアネート樹脂や、これら樹脂の混合系の架橋剤成分により架橋させたもの等を用いることも可能である。
また、上記のような樹脂のなかでも、特に、エポキシ樹脂又はウレタン樹脂の少なくとも何れか一種であることが、より好ましい。エポキシ樹脂又はウレタン樹脂の少なくとも何れか一種を用いることで、電着塗装と表面処理層20との間の密着性を、更に向上させることが可能となる。
≪導電顔料≫
本実施形態に係る表面処理層20は、上記のZr化合物及び樹脂に加えて、更に、導電顔料を含有していてもよい。本実施形態に係る表面処理層20が導電顔料を特定の含有量で含有することで、表面処理層20が示す電気抵抗値をより好ましい状態とすることができる。これにより、アーク溶接により形成される溶接ビード部の耐食性をより向上させることができる。また、表面処理層20中に導電顔料が存在することで、スポット溶接性も向上させることが可能となる。
本実施形態に係る表面処理層20は、上記のZr化合物及び樹脂に加えて、更に、導電顔料を含有していてもよい。本実施形態に係る表面処理層20が導電顔料を特定の含有量で含有することで、表面処理層20が示す電気抵抗値をより好ましい状態とすることができる。これにより、アーク溶接により形成される溶接ビード部の耐食性をより向上させることができる。また、表面処理層20中に導電顔料が存在することで、スポット溶接性も向上させることが可能となる。
ここで、上記導電顔料の含有量は、表面処理層20の固形分の全質量に対して、10~40質量%であることが好ましい。導電顔料の含有量を10質量%以上とすることで、表面処理層20が示す電気抵抗値を、より好ましい状態とすることが可能となり、スポット溶接性も向上させることができる。導電顔料の含有量は、より好ましくは15質量%以上である。
一方、導電顔料の含有量を40質量%以下とすることで、表面処理層20の耐食性の低下を抑制しながら、表面処理層20が示す電気抵抗値を、より好ましい状態とするとともに、スポット溶接性を向上させることが可能となる。導電顔料の含有量は、より好ましくは30質量%以下である。
また、本実施形態に係る表面処理層20において、導電顔料は粒子状のものであることが好ましく、かかる粒子状の導電顔料の平均粒径は、表面処理層20の平均厚み(図1における厚みd)の0.25~2.00倍であることが好ましい。
粒子状の導電顔料の平均粒径が、表面処理層20の平均厚みの0.25倍以上となることで、表面処理層20中に導電顔料をより均一に分散させることが可能となり、表面処理層20が示す電気抵抗値を、表面処理層20の全体にわたって均一なものとすることが可能となるとともに、スポット溶接性をより向上させることが可能となる。粒子状の導電顔料の平均粒径は、より好ましくは、表面処理層20の平均厚みの0.35倍以上であり、更に好ましくは、表面処理層20の平均厚みの0.50倍以上である。
一方、粒子状の導電顔料の平均粒径が、表面処理層20の平均厚みの2.00倍以下となることで、表面処理層20と電着塗装との間の密着性の低下を防止しつつ、表面処理層20中に導電顔料をより均一に分散させて、スポット溶接性をより向上させることが可能となる。粒子状の導電顔料の平均粒径は、より好ましくは、表面処理層20の平均厚みの1.70倍以下であり、更に好ましくは、表面処理層20の平均厚みの1.50倍以下である。
ここで、上記のような導電顔料としては、例えば、TiN、ZnO、VB2、SUS粉、リン化鉄、カーボンブラック、Si化合物を除く非酸化物セラミックス粒子、ZnやZn-Mg、Fe合金などの金属粉等を挙げることができる。ここで、Si化合物は、アーク溶接時に非導電性を示すSi酸化物となり、アーク溶接継手の電着塗装性を低下させるため、非酸化物セラミックス粒子の中から除外している。
導電顔料として、酸化チタンを除いたTiを含有する化合物を用いた場合には、上記のようなスラグ形成能を有するZr化合物と同様に、アーク溶接時に鋼板や溶接ワイヤ由来のMnと反応して、導電性を示すTi-Mn系スラグを形成することができる。そのため、導電顔料として、酸化チタンを除いたTiを含有する化合物を用いることで、溶接ビード部において、電着塗装をより成膜しやすくすることができ、溶接ビード部の耐食性をより向上させることが可能となる。
なお、表面処理層20に用いられている導電顔料の種類とその含有量、及び、平均粒径を、表面処理鋼板や表面処理鋼板により形成されたアーク溶接接手から特定する場合には、以下のようにすればよい。
まず、着目する表面処理層20の表面に対し垂直な角度で表面処理層20を切断し、断面観察用のサンプルを採取する。
導電顔料の種類及び平均粒径を特定するための試料については、取得した断面観察用のサンプルを樹脂に埋め込み、観察面となる切断面を研磨する。その上で、得られた観察面をSEMにより観察して、反射電子組成像(BSE(Backscattered Electron) compositional image)を取得する。ここで、観察視野の大きさは25μm×20μmとし、倍率は5000倍とすればよい。観察視野中に存在する粒子から数個(例えば、5個)を任意に選び出し、それぞれの粒子の円相当直径を求め、その平均値を平均粒子径とすればよい。また、観察視野中に存在する粒子が導電顔料であるか否か、及び、用いられている導電顔料の種類については、着目する粒子の元素分析を行うことで、容易に判断することができる。
導電顔料の種類及び平均粒径を特定するための試料については、取得した断面観察用のサンプルを樹脂に埋め込み、観察面となる切断面を研磨する。その上で、得られた観察面をSEMにより観察して、反射電子組成像(BSE(Backscattered Electron) compositional image)を取得する。ここで、観察視野の大きさは25μm×20μmとし、倍率は5000倍とすればよい。観察視野中に存在する粒子から数個(例えば、5個)を任意に選び出し、それぞれの粒子の円相当直径を求め、その平均値を平均粒子径とすればよい。また、観察視野中に存在する粒子が導電顔料であるか否か、及び、用いられている導電顔料の種類については、着目する粒子の元素分析を行うことで、容易に判断することができる。
また、導電顔料の含有量については、表面処理層20を厚み方向に切断したときの断面をSEMにより観察して各粒子を識別した上で、断面あたりの個数を数え、表面処理層20の体積当たりの個数に換算した上で算出することができる。このとき、必要に応じてEDX分光装置等を用いて各粒子を識別することができる。その場合の観察視野の大きさは25μm×20μmとし、倍率は5000倍とする。視野数は3以上とし、各視野における粒子の個数を視野数で割った数を、視野における平均個数とすればよい。
導電顔料が複数種含まれている場合には、表面処理層20形成用の表面処理剤に含まれる導電顔料の量と、基材鋼板10への表面処理剤の付着量とから、表面処理層20中の各粒子量を算出することも可能である。塗装前の表面処理剤における各種導電顔料の仕込み量が判明していれば、仕込み量と母材鋼板への塗料付着量から皮膜中の各粒子量を算出可能である。また、各種導電顔料の仕込み量が不明である場合には、上述の方法で表面処理層の平均厚みを算出したのち、平面視で例えば20mm×20mmの範囲の表面処理層を融解する。この融解方法は、導電粒子を融解しないものであれば、その方法は特定されない。これにより、20mm×20mmの面積と表面処理層の平均厚み分の体積の表面処理層が融解される。なお、表面処理層を融解する方法としては、例えば、有機溶媒を用いたものが挙げられる。次いで、例えばMalvern社製の粒子画像解析装置Morphologi G3(「MORPHOLOGI」は登録商標)等の装置を用いて、適切な濃度に希釈した表面処理剤中の粒子を画像解析にて個々に識別して数えることで、算出した体積分の表面処理層体積中における各粒子量を算出する。次いで、各粒子数と上述した算出体積より、表面処理層中の各粒子数を算出することが可能である。この手法は、基材鋼板10に付着した表面処理層20を溶解して粒子の個数を数える場合にも、用いることができる。
≪防錆剤≫
本実施形態に係る表面処理層20は、上記のZr化合物及び樹脂に加えて、更に、防錆剤を含有していてもよい。表面処理層20が防錆剤を含有することで、表面処理鋼板1としての耐食性をより向上させることが可能となる。

このような防錆剤として、例えば、Si化合物を除く防錆剤を用いることが好ましい。防錆剤としてSi化合物を用いた場合には、アーク溶接時にSi化合物が非導電性を示すSi酸化物となり、アーク溶接継手の電着塗装性を低下させるため、好ましくない。
ここで、上記防錆剤の含有量は、表面処理層20の固形分の全質量に対して、10~30質量%であることが好ましい。防錆剤の含有量を10質量%以上とすることで、表面処理鋼板1としての耐食性を、より向上させることが可能となる。防錆剤の含有量は、より好ましくは15質量%以上である。
一方、防錆剤の含有量を30質量%以下とすることで、表面処理層20の密着性の低下を抑制しながら、表面処理鋼板1としての耐食性をより向上させることが可能となる。防錆剤の含有量は、より好ましくは25質量%以下である。
ここで、Si化合物以外の防錆剤としては、例えば、トリポリリン酸アルミニウム、リン酸亜鉛、リン酸鉄、リン酸アルミニウム、リン酸マグネシウム、酸化マグネシウム、バナジン酸カルシウム、モリブデン酸カルシウム、モリブデン酸アルミニウム、モリブデン酸バリウム、オルトリン酸、ピロリン酸、メタリン酸、次リン酸、亜リン酸、次亜リン酸及びこれらの塩等を挙げることができる。これらの防錆剤は粒子として存在する場合も、イオンの形で存在する場合いずれもある。どのような状態であるかは、表面処理層に含まれる樹脂の種類によって決定される。
なお、表面処理層20に用いられている防錆剤の種類とその含有量を表面処理鋼板やアーク溶接接手の状態から特定する場合には、以下のようにすればよい。すなわち、表面処理層20に含まれる樹脂が溶剤系の樹脂であった場合には、上記導電顔料と同様にして、防錆剤の種類及び含有量を、表面処理鋼板や溶接接手の状態から測定することができる。また、表面処理層20に含まれる樹脂が水系の樹脂である場合には、上述の導電顔料が複数種含まれている場合と同様に表面処理層20を溶解させたうえで、得られた溶解液を誘導結合プラズマ(Inductively Coupled Plasma:ICP)発光分光分析に供することで、防錆剤の種類と含有量を測定することができる。
また、本実施形態に係る表面処理層20は、上記のようなZr化合物及び樹脂に加えて、導電顔料と防錆剤の双方を更に含有していてもよい。
更に、本実施形態に係る表面処理層20は、上記のような導電顔料及び防錆剤以外に、必要に応じて、体質顔料、着色顔料、着色剤、粘度調整剤、レベリング剤、消泡剤、紫外線吸収剤等の添加剤を含有してもよい。
以上、図1を参照しながら、本実施形態に係る表面処理層20について、詳細に説明した。
なお、本実施形態に係る表面処理鋼板1において、基材鋼板10と表面処理層20との間の密着性を更に向上させるために、各種の化成処理剤を用いた化成処理層(図示せず。)を設けてもよい。
(アーク溶接継手について)
次に、図2を参照しながら、本実施形態に係る表面処理鋼板1を素材として用いたアーク溶接継手100の全体的な構成について説明する。なお、以下では、便宜的に、図2に示したような座標系を用いて、適宜説明を行うものとする。

図2は、表面処理鋼板1Aの一部と、表面処理鋼板1Bの一部と、を重ね合わせた上で、アーク溶接により重ね隅肉溶接することで得られたアーク溶接継手100の全体的な構成を、模式的に示したものである。図2では、溶接ビード部の延伸方向に対して垂直なアーク溶接継手100の断面を、模式的に示している。図2に模式的に示したように、本実施形態に係るアーク溶接継手100は、表面処理鋼板1A、1Bと、溶接ビード部110と、スラグ120と、電着塗装130と、を有している。
ここで、アーク溶接継手100を構成する表面処理鋼板1A、1Bは、先だって説明したような表面処理層20を有する表面処理鋼板1が用いられるため、以下では詳細な説明は省略する。
なお、アーク溶接継手100を構成する表面処理鋼板1A、1Bにおける表面処理層20の諸特性(例えば、成分や厚み等)を、アーク溶接継手100の状態から特定するために、表面処理層20についての試料を採取する場合には、アーク溶接継手100における止端部(JIS Z3001:2018で規定される「止端」、図2における点Tの位置)の外縁から、溶接ビード部110から離れる方向に20mm以上離隔した部位より、試料を取得することとする。
<溶接ビード部110について>
溶接ビード部110は、アーク溶接によって形成される部位であり、溶接の際に必要に応じて用いられる溶接ワイヤと、表面処理鋼板1A、1Bとの間で、構成元素の相互拡散が生じる。図2では、溶接ビード部110と、表面処理鋼板1A、1Bと、の接合界面は、図示の便宜上、滑らかな曲線や直線として示されているが、実際の接合界面は、溶接中の溶融金属がアークプラズマ等によって揺動することにより、複雑な曲面となっている。また、かかる溶接ビード部110は、図中のY軸方向に沿って延伸しており、かかる溶接ビード部110によって、表面処理鋼板1Aと表面処理鋼板1Bとが接合されている。
溶接ビード部110は、アーク溶接によって形成される部位であり、溶接の際に必要に応じて用いられる溶接ワイヤと、表面処理鋼板1A、1Bとの間で、構成元素の相互拡散が生じる。図2では、溶接ビード部110と、表面処理鋼板1A、1Bと、の接合界面は、図示の便宜上、滑らかな曲線や直線として示されているが、実際の接合界面は、溶接中の溶融金属がアークプラズマ等によって揺動することにより、複雑な曲面となっている。また、かかる溶接ビード部110は、図中のY軸方向に沿って延伸しており、かかる溶接ビード部110によって、表面処理鋼板1Aと表面処理鋼板1Bとが接合されている。
ここで、着目するアーク溶接継手100における溶接ビード部110に該当する部位を特定する場合、エッチング液を用いたエッチング処理により、容易に可視化することができる。例えば、エッチング液としては、ナイタール(配合:エタノール95%、硫酸5%)や、水2400ccに対し、ドデシルベンゼンスルホン酸ナトリウム60gとピクリン酸36gとエタノール60ccと家庭用洗剤液(例えば、食器用洗剤等の一般的なもの)60ccとを混合したエッチング液等を用いることが可能である。
<スラグ120について>
スラグ120は、アーク溶接によって形成される部位であり、表面処理鋼板1と、溶接の際に必要に応じて用いられる溶接ワイヤと、アーク溶接時に用いられるシールドガス中の酸素源と、が反応することで生成する。このスラグ120は、溶接ビード部110の表面の少なくとも一部に存在している。
スラグ120は、アーク溶接によって形成される部位であり、表面処理鋼板1と、溶接の際に必要に応じて用いられる溶接ワイヤと、アーク溶接時に用いられるシールドガス中の酸素源と、が反応することで生成する。このスラグ120は、溶接ビード部110の表面の少なくとも一部に存在している。
本実施形態に係るアーク溶接継手100におけるスラグ120は、継手の素材である表面処理鋼板1の表面処理層20が、Zr-Mn-Si系スラグのスラグ形成能を有するZr化合物を含有することに起因して、導電性を示すZr-Mn-Si系スラグを含有している。これにより、本実施形態に係るアーク溶接継手100の溶接ビード部110においては、溶接ビード部110の近傍においても、後述する電着塗装130を成膜することが可能となり、耐食性を向上させることができる。
なお、本実施形態に係るスラグ120は、上記のZr-Mn-Si系スラグ以外に、Si系スラグ、Si-Mn系スラグ、Mn系スラグ、Ti-Mn系スラグ等や不純物を含有しうる。
ここで、本実施形態に係るアーク溶接継手100において、上記のようなスラグ120が存在する位置は、以下のようにして特定することができる。
まず、アーク溶接継手100の表面に存在する電着塗装130は、事前に塗膜剥離剤(例えば、三彩化工株式会社製ネオリバー等)により剥離しておき、溶接ビード部110及びスラグ120が表面に露出した状態としておく。スラグ120が存在している位置は、溶接ビード部110及びスラグ120が存在している表面をSEMにより観察した際に、反射電子組成像に着目することで判別可能である。より詳細には、溶接ビード部110の周辺を、大きさ2mm×2mmの視野となるように倍率50倍で観察することで、スラグ120の存在している位置を容易に特定することができる。
まず、アーク溶接継手100の表面に存在する電着塗装130は、事前に塗膜剥離剤(例えば、三彩化工株式会社製ネオリバー等)により剥離しておき、溶接ビード部110及びスラグ120が表面に露出した状態としておく。スラグ120が存在している位置は、溶接ビード部110及びスラグ120が存在している表面をSEMにより観察した際に、反射電子組成像に着目することで判別可能である。より詳細には、溶接ビード部110の周辺を、大きさ2mm×2mmの視野となるように倍率50倍で観察することで、スラグ120の存在している位置を容易に特定することができる。
また、スラグ120を構成するスラグの種類を特定するには、スラグ120が存在している溶接ビード部110の部位から、断面観察用のサンプルを切り出し、かかるサンプルをSEM-EPMAを用いて観察し、EPMAマッピング分析を実施すればよい。より詳細には、スラグ120が存在している溶接ビード部110の任意の位置を適当な大きさに切断して、板厚方向断面が見えるように樹脂に埋め込みし、断面を研磨する。その後、SEM-EPMAを用いて、得られた研磨面の断面観察を行う。より詳細には、得られた断面について、EPMAマッピング分析を、倍率1000倍で実施すればよい(加速電圧:15kV)。この際、検出対象元素としてZr、Mn、Si、O、Tiを選択し、これら元素の存在位置及び元素濃度のマッピング撮影を行い、得られる結果から、スラグの種類を特定することができる。
<電着塗装130について>
電着塗装130は、アーク溶接継手100の耐食性を向上させるために、表面処理鋼板1A、1B、溶接ビード部110及びスラグ120を被覆するように設けられる。

ここで、本実施形態に係るアーク溶接継手100においては、継手の素材としての表面処理鋼板1が、上記のようなスラグ形成能を有するZr化合物を含有する表面処理層20を有していることで、以下のような状態が実現されている。すなわち、本実施形態に係るアーク溶接継手100では、表面処理層20がアーク溶接により消失せずに残存している部位(以下、アーク溶接継手の「平坦部」と称する。)と、溶接ビード部110と、において、電気抵抗値に関する以下の式(101)のような関係が成立している。ここで、以下の式(101)において、アーク溶接継手100の平坦部の電気抵抗値の平均値をRs[単位:Ω]と表記し、溶接ビード部110の電気抵抗値の平均値をRb[単位:Ω]と表記している。

このような関係が成立していることで、本実施形態に係るアーク溶接継手100では、溶接ビード部110の表面に形成されている電着塗装130Bの平均厚みが、平坦部の表面に形成される電着塗装130Aの平均厚みよりも厚くなり、以下の式(103)に示すような関係が成立している。ここで、以下の式(103)において、平坦部の表面に形成されている電着塗装130Aの平均厚みをts[単位:μm]と表記し、溶接ビード部110の表面に形成されている電着塗装130Bの平均厚みをtb[単位:μm]と表記している。

本実施形態に係るアーク溶接継手100において、上記式(103)に示すような関係が成立していることで、本実施形態に係るアーク溶接継手100の溶接ビード部110は、より優れた耐食性を示すようになる。
ここで、上記(tb/ts)の値は、より好ましくは1.3以上であり、更に好ましくは1.5以上である。
一方、上記(tb/ts)の値の上限は、特に規定するものではなく、大きければ大きいほど好ましいが、実質的には2.0程度が上限となる。
ここで、上記のような平坦部及び溶接ビード部の電気抵抗値については、各部位に属する任意の複数の位置(例えば、3箇所)を、それぞれ市販の抵抗計を用いて測定し、得られた結果を測定箇所数で平均することで、算出することができる。
平坦部の表面に形成された電着塗装130Aの平均厚みtsは、溶接ビード部110の止端(JIS Z3001:2018で規定される「止端」、図2における点Tの位置)を起点として溶接ビード部110から離れる方向に20mm以上離隔した任意の位置から、断面観察用サンプルを採取し、表面処理層20の平均厚みの測定方法と同様にして、測定を実施すればよい。
また、溶接ビード部110の表面に形成された電着塗装130Bの平均厚みtbについては、溶接ビード部110に対して垂直な方向に溶接ビード部110を切断し、断面観察用サンプルを採取する。ここで、「溶接ビード部110に対して垂直な方向に切断」とは、溶接ビード部110の表面の切断開始位置における溶接ビード部110の接線に対して垂直となる方向に、溶接ビード部110を切断することを意味する。このようにして得られた断面観察用サンプルについて、表面処理層20の平均厚みの測定方法と同様にして、測定を実施すればよい。
なお、本実施形態に係るアーク溶接継手100において、電着塗装130の詳細については特に限定されるものではなく、公知の各種の電着塗料を用いることが可能である。
以上、図2を参照しながら、本実施形態に係るアーク溶接継手100について、詳細に説明した。
(表面処理鋼板の製造方法について)
以下では、本実施形態に係る表面処理鋼板1の製造方法の一例を、簡単に説明する。
まず、基材となる鋼板に対して、アルカリ脱脂処理、水洗処理、酸洗処理等をはじめとする各種の前処理を施して、清浄な鋼板表面とする。その後、かかる鋼板の表面に、必要に応じて、各種のめっき処理を施してもよい。このようにすることで、本実施形態に係る表面処理鋼板1の基材鋼板10を得ることができる。
以下では、本実施形態に係る表面処理鋼板1の製造方法の一例を、簡単に説明する。
まず、基材となる鋼板に対して、アルカリ脱脂処理、水洗処理、酸洗処理等をはじめとする各種の前処理を施して、清浄な鋼板表面とする。その後、かかる鋼板の表面に、必要に応じて、各種のめっき処理を施してもよい。このようにすることで、本実施形態に係る表面処理鋼板1の基材鋼板10を得ることができる。
かかる基材鋼板10に対して、必要に応じて、化成処理層を形成するための、公知の各種の化成処理を実施する。例えば、所望の成分を含有する化成処理剤を準備し、基材鋼板10の表面に化成処理剤を塗布すればよい。ここで、上記のような化成処理剤の塗布は、一般に公知の塗布方法、例えば、ロールコート、カーテンフローコート、エアースプレー、エアーレススプレー、浸漬、バーコート、刷毛塗りなどで行うことができる。
例えば以上のようにして形成した基材鋼板10(又は、化成処理層)の表面に対して、表面処理層20を形成するための表面処理剤を塗布し、加熱乾燥することで、表面処理層20を形成する。ここで、かかる表面処理剤は、溶媒中に、上記のようなZr化合物(より好ましくは、上記のようなZr化合物と造膜成分としての樹脂、必要に応じて、更に、導電顔料や防錆剤等の各種の添加剤)を含有させることで準備する。準備した表面処理剤の塗布は、上記と同様に、一般に公知の塗布方法、例えば、ロールコート、カーテンフローコート、エアースプレー、エアーレススプレー、浸漬、バーコート、刷毛塗りなどで行うことができる。
その後、熱風、近赤外線、遠赤外線、誘導加熱やこれらの複合による加熱法など、任意の方法で、塗布液を加熱乾燥すればよい。これにより、本実施形態に係る表面処理層20を形成することができる。
以上、本実施形態に係る表面処理鋼板1の製造方法について、簡単に説明した。
(アーク溶接継手の製造方法について)
本実施形態に係る溶接継手は、上記のようにして製造した表面処理鋼板を素材としたうえで、かかる表面処理鋼板をアーク溶接継手に求める形状となるように配置し、表面処理鋼板を互いに溶接することで製造される。ここで、表面処理鋼板の溶接には、例えば以下に示すような条件を満足するアーク溶接法が用いられる。
本実施形態に係る溶接継手は、上記のようにして製造した表面処理鋼板を素材としたうえで、かかる表面処理鋼板をアーク溶接継手に求める形状となるように配置し、表面処理鋼板を互いに溶接することで製造される。ここで、表面処理鋼板の溶接には、例えば以下に示すような条件を満足するアーク溶接法が用いられる。

また、アーク溶接後の継手の全体に対して、公知の各種の電着塗料を用いて、電着塗装が実施される。これにより、アーク溶接継手の全体にわたって、電着塗装が形成されることとなる。ここで、用いる電着塗料の種類や、乾燥条件等については、特に限定されるものではない。
以上、本実施形態に係るアーク溶接継手の製造方法の一例について、説明した。
以下では、実施例及び比較例を示しながら、本実施形態に係る表面処理鋼板及びアーク溶接継手について、具体的に説明する。なお、以下に示す実施例は、本実施形態に係る表面処理鋼板及びアーク溶接継手の一例に過ぎず、本発明に係る表面処理鋼板及びアーク溶接継手が下記の例に限定されるものではない。
(試験例)
<1.サンプル作製>
[表面処理鋼板の作製]
原板として、厚みが1.6mmである引張強度780MPa級、980MPa級、1180MPa級の冷延鋼板(いずれも日本製鉄株式会社製)を用いた。また、以下の表1に示した成分をそれぞれ含有する表面処理液を準備し、乾燥後の表面処理層の平均厚みが以下の表1に示した値となるようにバーコーターで塗布した。熱風炉中において、鋼板表面到達温度が140℃となる条件で焼き付けた後、室温まで空冷した。以上のようにして、表面処理鋼板のサンプルを、各水準について複数作製した。
<1.サンプル作製>
[表面処理鋼板の作製]

ここで、造膜成分としての樹脂としては、エポキシ樹脂(株式会社ADEKA製EMシリーズ)、ウレタン樹脂(株式会社ADEKA製HUXシリーズ)を用いた。また、Zr化合物としては、炭酸ジルコニウムアンモニウム、ジルコニウムアルコキシド、ジルコニウムモノアセチルアセトネート、ジルコニウムラクテートアンモニウム塩、酸化ジルコニウム、塩化ジルコニル化合物、ジルコニウムラクテート、ジルコニウムトリエタノールアミネート、ジルコニウムテトラアセチルアセトネート、ジルコニウムエチルアセトアセテート(いずれも一般試薬)を用いた。
また、防錆剤としては、バナジン酸カルシウム、トリポリリン酸アルミニウム(いずれも一般試薬)を用い、導電顔料としては、以下の表1に示した平均粒径を有するZnO、TiN(いずれも一般試薬)を用いた。
[アーク溶接]
各水準の表面処理鋼板から、上板用に50mm×150mm、下板用に30mm×150mmの大きさの試験片を切り出し、これら2つの試験片を長手方向にラップ幅10mmで重ね合わせ、重ね隅肉アーク溶接を実施した。用いた溶接ワイヤと、アーク溶接の条件は、以下の通りである。
軟鋼用ワイヤ(日鉄溶接工業製、YM-24T)
シールドガス:Ar+20%CO2、
溶接電流140A、溶接電圧11.4V、溶接速度80cm/min
各水準の表面処理鋼板から、上板用に50mm×150mm、下板用に30mm×150mmの大きさの試験片を切り出し、これら2つの試験片を長手方向にラップ幅10mmで重ね合わせ、重ね隅肉アーク溶接を実施した。用いた溶接ワイヤと、アーク溶接の条件は、以下の通りである。

[電着塗装]
上記のようにして得られた各アーク溶接サンプルについて、日本パーカライジング株式会社製のアルカリ脱脂液を用い、40℃で2分間浸漬脱脂した。その後、日本ペイント株式会社製の表面調整処理剤を用いて、表面調整を25℃で15秒実施した。更に、日本ペイント株式会社製のリン酸亜鉛処理液を用いて、リン酸亜鉛処理を実施した。化成処理液の温度は35℃とし、アーク溶接サンプルを化成処理液に120秒間浸漬後、水洗・乾燥を行った。その後、日本ペイント製のカチオン型電着塗料を用い、35℃、30秒で電圧180Vまで上昇させ、150秒間通電して電着塗装した。この際、焼付温度170℃で25分間焼き付けを実施した。
上記のようにして得られた各アーク溶接サンプルについて、日本パーカライジング株式会社製のアルカリ脱脂液を用い、40℃で2分間浸漬脱脂した。その後、日本ペイント株式会社製の表面調整処理剤を用いて、表面調整を25℃で15秒実施した。更に、日本ペイント株式会社製のリン酸亜鉛処理液を用いて、リン酸亜鉛処理を実施した。化成処理液の温度は35℃とし、アーク溶接サンプルを化成処理液に120秒間浸漬後、水洗・乾燥を行った。その後、日本ペイント製のカチオン型電着塗料を用い、35℃、30秒で電圧180Vまで上昇させ、150秒間通電して電着塗装した。この際、焼付温度170℃で25分間焼き付けを実施した。
以上のようにして、アーク溶接継手のサンプルを、各水準について複数作製した。
<2.評価方法>
以上のようにして得られた各アーク溶接継手について、先だって説明した方法により、溶接ビード部におけるスラグの成分を特定し、電着塗装の平均膜厚比tb/tsを測定した。得られた結果は、上記表1にまとめて示した。

また、得られた各アーク溶接継手について、溶接ビード部の塗装後耐食性、平坦部の塗膜密着性、平坦部の塗装後耐食性、スポット溶接性の観点から評価を行った。各評価方法は、以下の通りである。得られた結果は、以下の表2にまとめて示した。
[溶接ビード部の塗装後耐食性]
電着塗装後の各アーク溶接継手について、試験片の端面と溶接ビード部の両端をシールしたうえで、耐食性評価を行った。
耐食性は、JASO M609-91試験により評価した。具体的には、塩水噴霧(5%NaCl)を35℃で2時間、乾燥(湿度25%)を60℃で4時間、湿潤(湿度95%)を50℃で2時間を1サイクルとして、120サイクル後の赤錆発生状況を評価した。以下に示す評価基準で、評価を行い、評点2以上を合格とした。

電着塗装後の各アーク溶接継手について、試験片の端面と溶接ビード部の両端をシールしたうえで、耐食性評価を行った。
耐食性は、JASO M609-91試験により評価した。具体的には、塩水噴霧(5%NaCl)を35℃で2時間、乾燥(湿度25%)を60℃で4時間、湿潤(湿度95%)を50℃で2時間を1サイクルとして、120サイクル後の赤錆発生状況を評価した。以下に示す評価基準で、評価を行い、評点2以上を合格とした。

[平坦部の塗膜密着性]
電着塗装後の各アーク溶接継手について、平坦部(溶接ビード部の止端から20mm以上離れた部分)を切り出し、平坦部の塗装後耐食性の評価を行った。より詳細には、切り出した試験片の端面をシールし、50℃の5%NaCl水溶液に、500時間浸漬した。浸漬後、試験面60mm×120mm(面積A=7200mm2)の領域前面にポリエステルテープを貼り付け、その後、テープを引きはがした。テープの引きはがしにより剥離した塗膜の面積Bを求め、以下の式(*)に基づいて塗膜剥離率(%)を求めた。

電着塗装後の各アーク溶接継手について、平坦部(溶接ビード部の止端から20mm以上離れた部分)を切り出し、平坦部の塗装後耐食性の評価を行った。より詳細には、切り出した試験片の端面をシールし、50℃の5%NaCl水溶液に、500時間浸漬した。浸漬後、試験面60mm×120mm(面積A=7200mm2)の領域前面にポリエステルテープを貼り付け、その後、テープを引きはがした。テープの引きはがしにより剥離した塗膜の面積Bを求め、以下の式(*)に基づいて塗膜剥離率(%)を求めた。

[平坦部の塗装後耐食性]
電着塗装後の各アーク溶接継手について、平坦部(溶接ビード部の止端から20mm以上離れた部分)において、塗装後耐食性の評価を行った。
耐食性は、JASO M609-91試験により評価した。具体的には、溶接ビード止端から20mm以上離れた位置で、電着塗装にカッターでクロスカットを入れ、腐食試験120サイクル後のクロスカットからの塗膜膨れ幅(単位:mm、片側の最大3点平均値)で評価した。
電着塗装後の各アーク溶接継手について、平坦部(溶接ビード部の止端から20mm以上離れた部分)において、塗装後耐食性の評価を行った。
耐食性は、JASO M609-91試験により評価した。具体的には、溶接ビード止端から20mm以上離れた位置で、電着塗装にカッターでクロスカットを入れ、腐食試験120サイクル後のクロスカットからの塗膜膨れ幅(単位:mm、片側の最大3点平均値)で評価した。
[スポット溶接性]
アーク溶接前、かつ、電着塗装前の表面処理鋼板を、30×50mmの大きさに剪断し、スポット溶接適正電流範囲(上限電流-下限電流)を測定した。測定条件は、以下に示す通りである。下限電流は、ナゲット径4×(板厚)0.5となったとき、具体的にはナゲット径5.1mmとなる電流値とし、上限電流は、散り発生電流とした。

アーク溶接前、かつ、電着塗装前の表面処理鋼板を、30×50mmの大きさに剪断し、スポット溶接適正電流範囲(上限電流-下限電流)を測定した。測定条件は、以下に示す通りである。下限電流は、ナゲット径4×(板厚)0.5となったとき、具体的にはナゲット径5.1mmとなる電流値とし、上限電流は、散り発生電流とした。

上記表2から明らかなように、本発明の実施例に該当する水準では、優れた溶接ビード部の塗装後耐食性を示した一方で、本発明の比較例に該当する水準では、溶接ビード部の塗装後耐食性が不十分であった。
例えば、No.2の比較例は、Zr化合物を含有していなかったため、十分な耐食性を得ることができなかった。No.12の比較例は、表面処理層の平均厚みが本発明の範囲よりも薄かったため、十分な耐食性を得ることができなかった。No.14の比較例は、表面処理層の平均厚みが本発明の範囲よりも厚かったため、溶接性が低下した結果、アーク溶接時のスパッタが増加して、十分な耐食性を得ることができなかった。No.19の比較例は、表面処理層中に酸化ジルコニウムを含有していたために、アーク溶接時に導電性を示すスラグが形成されなかった結果、電着塗装の不良が多く、十分な耐食性を得ることができなかった。No.20の比較例は、Zr化合物を含有していたものの含有量が不十分であったため、導電性を示すスラグの形成が不十分となり、電着塗装の不良が多く、十分な耐食性を得ることができなかった。No.21とNo.22の実施例は、Zr化合物の含有量が異なり、Zr化合物を20原子%以上含むNo.22の実施例はNo.21の実施例よりも耐食性が顕著に優れた。No.23~No.27の実施例は、Zr化合物として各種のZrキレート化合物を用いたところ、電着塗装の密着性を更に向上させることが可能となり、好ましい塗装後耐食性が得られた。特に、水系のZrキレート化合物である塩化ジルコニル化合物及びジルコニウムラクテートを用いたNo.23及びNo.24では、Zrキレート化合物が樹脂中に良く分散することでスラグが微細化した結果、塗装後耐食性がより優れた。No.24及びNo.27の実施例は、平均粒径の平均厚みに対する比が好ましい範囲内であったため、スポット溶接性を向上させながら、表面処理層と電着塗装との間の密着性の低下を防止することができ、好ましい塗装後耐食性が得られた。No.26の実施例は、平均粒径の平均厚みに対する比がより好ましい範囲内であったため、スポット溶接性を向上させながら、表面処理層20と電着塗装との間の密着性の低下をより防止することができ、好ましい塗装後耐食性が得られた。No.25の実施例は、平均粒径の平均厚みに対する比が最も好ましい範囲内であったため、スポット溶接性を向上させながら、表面処理層20と電着塗装との間の密着性の低下をさらにより防止することができ、より好ましい塗装後耐食性が得られた。

前記溶接ビード部の表面の少なくとも一部に存在するスラグと、
前記表面処理鋼板、前記溶接ビード部及び前記スラグを被覆する電着塗装と、
を有しており、
前記表面処理鋼板は、
基材となる鋼板と、
前記鋼板の少なくとも一部に位置する表面処理層と、
を有しており、
前記表面処理層は、元素Mn、Siとの間でZr-Mn-Si系スラグを形成するスラグ形成能を有したZr化合物を含有しており、
前記表面処理層におけるZr含有量は、10~100原子%であり、
前記表面処理層の平均厚みは、0.5~5.0μmであり、
前記スラグは、Zr-Mn-Si系スラグを少なくとも含有し、
前記アーク溶接継手の平坦部における前記表面処理鋼板の表面に位置する前記電着塗装の平均膜厚をtsと表記し、前記溶接ビード部の表面に位置する前記電着塗装の平均膜厚をtbと表記したときに、以下の式(1)で表される関係を満足する、アーク溶接継手。

Claims (11)
- 基材となる鋼板と、
前記鋼板の少なくとも一部に位置する表面処理層と、
を有しており、
前記表面処理層は、元素Mn、Siとの間でZr-Mn-Si系スラグを形成するスラグ形成能を有したZr化合物を含有しており、
前記表面処理層におけるZr含有量は、10~100原子%であり、
前記表面処理層の平均厚みは、0.5~5.0μmである、表面処理鋼板。 - 前記表面処理層は、前記スラグ形成能を有したZr化合物と、樹脂と、を含有し、
前記樹脂は、エポキシ樹脂又はウレタン樹脂の少なくとも何れか一種である、請求項1に記載の表面処理鋼板。 - 前記表面処理層は、前記スラグ形成能を有したZr化合物と、樹脂と、Si化合物を除く防錆剤と、を含有し、
前記防錆剤の含有量は、10~30質量%である、請求項1に記載の表面処理鋼板。 - 前記表面処理層は、前記スラグ形成能を有したZr化合物と、樹脂と、導電顔料と、を含有し、
前記導電顔料の含有量は、10~40質量%である、請求項2又は3に記載の表面処理鋼板。 - 前記スラグ形成能を有したZr化合物として、Zr酸化物を除くZr化合物を含有する、請求項1に記載の表面処理鋼板。
- 前記スラグ形成能を有したZr化合物として、Zrキレート化合物を含有する、請求項5に記載の表面処理鋼板。
- 前記Zrキレート化合物は、ジルコニウムラクテートアンモニウム塩、塩化ジルコニル化合物、ジルコニウムラクテート、ジルコニウムトリエタノールアミネート、ジルコニウムモノアセチルアセトネート、ジルコニウムテトラアセチルアセトネート、ジルコニウムエチルアセトアセテートの少なくとも何れかである、請求項6に記載の表面処理鋼板。
- 前記導電顔料の平均粒径は、前記表面処理層の平均厚みの0.25~2.00倍である、請求項4に記載の表面処理鋼板。
- 前記導電顔料は、TiNである、請求項4に記載の表面処理鋼板。
- 前記表面処理層におけるZr含有量は、20原子%以上である、請求項1に記載の表面処理鋼板。
- 少なくとも2つの表面処理鋼板がアーク溶接されたアーク溶接継手であって、
前記表面処理鋼板と、
前記アーク溶接により形成される溶接ビード部と、
前記溶接ビード部の表面の少なくとも一部に存在するスラグと、
前記表面処理鋼板、前記溶接ビード部及び前記スラグを被覆する電着塗装と、
を有しており、
前記表面処理鋼板は、
基材となる鋼板と、
前記鋼板の少なくとも一部に位置する表面処理層と、
を有しており、
前記表面処理層は、元素Mn、Siとの間でZr-Mn-Si系スラグを形成するスラグ形成能を有したZr化合物を含有しており、
前記表面処理層におけるZr含有量は、10~100原子%であり、
前記表面処理層の平均厚みは、0.5~5.0μmであり、
前記スラグは、Zr-Mn-Si系スラグを少なくとも含有し、
前記アーク溶接継手の平坦部における前記表面処理鋼板の表面に位置する前記電着塗装の平均膜厚をtsと表記し、前記溶接ビード部の表面に位置する前記電着塗装の平均膜厚をtbと表記したときに、以下の式(1)で表される関係を満足する、アーク溶接継手。
