Description

遮蔽材およびワイヤーハーネス
 本開示は、遮蔽材およびワイヤーハーネスに関する。
 自動車等の分野で用いられる通信用電線において、外部からのノイズの侵入や外部へのノイズの放出を低減するための遮蔽材として、金属箔、つまり面状に連続した金属の層を含んだシート状の遮蔽材が用いられる場合がある。その種の遮蔽材は、典型的には、特許文献1に開示されたシールド電線に用いられている金属箔シールドのように、Cu,Al、またそれらの金属を含む合金等よりなる金属箔より構成される。あるいは、ポリエチレンテレフタレート(PET)等の樹脂材料よりなる基材シートと金属箔を接合した遮蔽材も用いられる。
 シート状の遮蔽材を通信用電線のノイズ遮蔽に用いる場合に、遮蔽材の配置形態としては、特許文献1に挙げられているように、1本の通信用電線を構成するコア線の外周を被覆して遮蔽材を配置する形態のほか、複数の電線を含んだ電線群を有するワイヤーハーネスにおいて、電線群の外側を覆って、遮蔽材を配置する形態がありうる。例えば、特許文献2に開示されるように、高さ方向の省スペース性を保って複数の電線を集合させる等の目的で、樹脂シートや不織布よりなるシート材の面に、複数の電線を縫付または溶着によって固定したワイヤーハーネスが知られている。特許文献2にはワイヤーハーネスに遮蔽材を組み込むことは記載されていないが、ワイヤーハーネスを構成する複数の電線に通信用電線が含まれる場合には、その通信用電線に対してノイズ遮蔽を施すことが望まれる。

 特許文献1に開示されているもののように、金属箔を有する遮蔽材を、通信用電線やワイヤーハーネスに配置する場合に、金属箔が金属の連続体として構成されていることにより、遮蔽材を利便性高く使用できない場合が生じうる。例えば、金属箔を含むことで、遮蔽材の比重が大きくなることや、金属箔をグランド電位に接続する必要性に伴って、電線やワイヤーハーネスの構造および加工工程が複雑化することが挙げられる。金属箔を含まない形態の遮蔽材を開発することが望まれる。
 そこで、金属箔を含まない遮蔽材、およびそのような遮蔽材を備えたワイヤーハーネスを提供することを課題とする。
 本開示の遮蔽材は、樹脂材料より構成された骨格が、三次元網目構造を形成している多孔質樹脂と、前記多孔質樹脂の前記骨格の表面を被覆する金属層と、を有する。
 また、本開示のワイヤーハーネスは、少なくとも1本の通信用電線を含んだ電線群と、前記電線群の表面の少なくとも一部を覆う、前記遮蔽材と、を有する。
 本開示の遮蔽材およびワイヤーハーネスは、金属箔を含まない遮蔽材、およびそのような遮蔽材を備えたワイヤーハーネスとなる。

[本開示の実施形態の説明]
 最初に本開示の実施形態を列記して説明する。本開示の実施形態にかかる遮蔽材およびワイヤーハーネスは、以下の構成を有している。
[1]本開示にかかる遮蔽材は、樹脂材料より構成された骨格が、三次元網目構造を形成している多孔質樹脂と、前記多孔質樹脂の前記骨格の表面を被覆する金属層と、を有する。
 上記遮蔽材は、金属層を含むことで、通信用電線やワイヤーハーネス等の部材において、電気的なノイズを遮蔽する遮蔽材として機能する。この金属層は、連続した面状の金属箔の形態をとるのではなく、三次元網目構造を有する多孔質樹脂の骨格の表面を被覆して構成されており、金属層自体も三次元網目構造を形成している。この遮蔽材においては、厚さ方向に沿って、複数の金属層が、樹脂材料の骨格または骨格間の空気層を介して重畳された構造が形成され、それらの金属層のそれぞれにおいて、電磁波の多重反射および渦電流の発生を伴う電磁波の減衰が起こることで、高いノイズ遮蔽性能が得られる。本遮蔽材は、金属層が多孔質樹脂の骨格を被覆して形成されることにより、金属箔を含む遮蔽材と比較して、比重が小さくなりやすい。また、ノイズ遮蔽性能の高さにより、遮蔽材をグランド電位に接続しなくても、十分なノイズ遮蔽性能を維持することが可能となり、グランド電位に接続する際に必要となる接続構造の設置を省略することもできる。
[2]上記[1]の態様において、前記多孔質樹脂は、発泡樹脂より構成されるとよい。発泡樹脂においては、連続した骨格が、等方性の高い三次元網目構造を形成する。そのため、発泡樹脂を用いて遮蔽材を構成することで、遮蔽材において、金属層が三次元的につながったネットワークが等方性高く形成され、厚さ方向をはじめ、各方向に沿って入射する電磁波に対して、高いノイズ遮蔽性能を示すものとなる。
[3]上記[2]の態様において、前記多孔質樹脂は、発泡ポリウレタン樹脂より構成されるとよい。発泡ポリウレタン樹脂においては、三次元網目構造を、等方性高く、また安定に形成することができる。このため、遮蔽材において、特に高いノイズ遮蔽性能、および構造的安定性が得られる。
[4]上記[1]から[3]のいずれか1つの態様において、前記金属層は、前記多孔質樹脂の前記骨格の表面積の50%以上を被覆しているとよい。すると、遮蔽材に含まれる金属の量が十分に多く確保されることで、遮蔽材が特に高いノイズ遮蔽性能を有するものとなる。
[5]上記[1]から[4]のいずれか1つの態様において、前記遮蔽材の厚さ方向に沿って、前記金属層が2層以上配置されているとよい。すると、遮蔽材の各所において、複数の金属層が、樹脂骨格または空気層を介して複数重畳された状態となり、それら各金属層において電磁波が減衰されることで、遮蔽材において特に高いノイズ遮蔽性能が得られる。
[6]上記[1]から[5]のいずれか1つの態様において、前記金属層は、3μm以上の厚さを有するとよい。すると、金属層において、電磁波の減衰が効果的に起こることで、遮蔽材において、高いノイズ遮蔽性能が得られる。
[7]本開示にかかるワイヤーハーネスは、少なくとも1本の通信用電線を含んだ電線群と、前記電線群の表面の少なくとも一部を覆う、上記[1]から[6]のいずれか1つの態様の遮蔽材と、を有する。
 上記のように、本開示の遮蔽材は、三次元網目構造を有する多孔質樹脂の骨格の表面を金属層で被覆した構造を有することで、連続した金属箔を含むことなく、高いノイズ遮蔽性能を有するものとなっている。その遮蔽材によって電線群を覆ってワイヤーハーネスを構成することで、電線群に含まれる通信用電線に対して、高いノイズ遮蔽性能が発揮される。電線群が複数の通信用電線を含む場合にも、それら複数の通信用電線に対して、一括してノイズ遮蔽を施すことができる。遮蔽材において、シート状等に成形した多孔質樹脂は、基体として機能するため、電線群を覆って遮蔽材を配置する際に、遮蔽材の取り扱い性が高くなるとともに、遮蔽材で電線群を被覆した構造を安定に保持することができる。
[8]上記[7]の態様において、前記ワイヤーハーネスは、基材をさらに有し、前記電線群を構成する各電線は、前記基材に固定されており、前記遮蔽材は、前記電線群の表面を覆って、前記基材に固定されているとよい。この場合には、電線群を構成する各電線が基材に固定されたうえで、それら電線群の表面を遮蔽材で被覆した構造を、ワイヤーハーネスが有することで、ワイヤーハーネス全体として、高い省スペース性を得ることができる。また、電線群が複数の通信用電線を含む場合に、それら複数の通信用電線に対して、一括して、簡便にノイズ遮蔽を施すことができる。
[9]上記[7]または[8]の態様において、前記ワイヤーハーネスは、前記遮蔽材の前記金属層をグランド電位に接続するグランド線を有さないとよい。上記のように、本開示の遮蔽材は、高いノイズ遮蔽性能を有するものであり、金属層をグランド電位に接続しなくても、高いノイズ遮蔽性能を維持することができる。グランド電位への接続を省略することで、ワイヤーハーネス全体としての構造が簡素となり、グランド電位への接続を行うとすれば必要となる部材や加工工程を、排除することができる。
[本開示の実施形態の詳細]
 以下に、本開示の実施形態にかかる遮蔽材およびワイヤーハーネスについて、図面を用いて詳細に説明する。本開示の実施形態にかかる遮蔽材を含んだ部材の一例として、本開示の実施形態にかかるワイヤーハーネスが構成される。
<遮蔽材>
 まず、本開示の一実施形態にかかる遮蔽材1について説明する。図1,2に、本開示の一実施形態にかかる遮蔽材1の断面の状態を模式的に示す。図1に広域の状態を示し、図1中の楕円で囲んだ箇所を、図2に拡大して表示している。
 本実施形態にかかる遮蔽材1は、多孔質樹脂10と、金属層12とを有している。多孔質樹脂10においては、樹脂材料より構成された骨格11が、三次元網目構造を形成している。つまり、樹脂材料よりなる骨格11が、ネットワークを構成して三次元的に延びており、骨格11の間に、空気を含んだ空間(気泡)として、空気層Aを有している。
 多孔質樹脂10は、三次元網目構造、つまり樹脂材料より構成された骨格11と、その骨格11に囲まれた空気層Aを含む構造を三次元的に有するものであれば、その種類を具体的に限定されるものではない。多孔質樹脂10の種類としては、発泡樹脂や樹脂不織布を例示することができる。発泡樹脂は、三次元的につながった樹脂材料の網目構造に気泡が内包されたものである。一方、樹脂不織布は、多数の不連続な樹脂繊維を集合させたものであり、樹脂繊維の間に空気が内包されている。多孔質樹脂10は、それらのうち発泡樹脂として構成されることが特に好ましく、図1,2も、発泡樹脂を想定して表示している。
 図1,2では、模式的に、多孔質樹脂10の骨格11を、六角形状の構造が連続した構造として示しているが、骨格11の具体的な構造は特に限定されるものではない。ただし、図4に、実際に発泡樹脂を用いて形成した遮蔽材の断面の電子顕微鏡写真を示すように、実際の骨格11も、六角形あるいはそれに近い多角形が連続したものに近似できる構造を有している。
 多孔質樹脂10を構成する樹脂種も特に限定されるものではなく、ポリエチレンテレフタレート(PET)等のポリエチレン樹脂や、ポリ塩化ビニル(PVC)等の塩素系樹脂、ポリエチレン(PE)やポリプロピレン(PP)等のポリオレフィン樹脂、メラミン樹脂、ポリイミド樹脂、ポリウレタン樹脂等を例示することができる。多孔質樹脂10を発泡樹脂として構成する場合に、ポリエチレン樹脂またはポリウレタン樹脂より多孔質樹脂10を形成する形態が好適である。特に、発泡ポリウレタン樹脂は、発泡性に優れるため、三次元網目構造を、等方性高く、また安定に形成しやすい等の点で、好適に使用できる。多孔質樹脂10の骨格を構成する樹脂材料は、有機ポリマーに加えて、適宜、添加剤を含んでいてもよい。多孔質樹脂10において、骨格11の厚さ、つまり、遮蔽材1全体の厚さ方向に沿って、各部に配置された骨格11がそれぞれ有する厚さ(図2において、上方の骨格aおよび下方の骨格bのそれぞれの厚さ)は、特に限定されるものではないが、10μm以上、また100μm以下の範囲を好適に例示することができる。また、骨格11における孔径は100μm以上、800μm以下、気孔率は90%以上、98%以下が好ましい。多孔質樹脂10は、遮蔽材1全体の形状を規定する基体として機能するものであり、多孔質樹脂10全体としての形状は、想定される遮蔽材1の用途等に応じて、任意に設定すればよい。後述するワイヤーハーネスに遮蔽材1を用いる場合等において、多孔質樹脂10をシート状に構成しておけば、遮蔽対象の部材を遮蔽材1で被覆するのに、高い利便性が得られる。
 遮蔽材1において、金属層12は、多孔質樹脂10を構成する骨格11の表面を被覆する金属の層として構成される。つまり、金属層12は、空気層Aを囲む縁に対応する、多孔質樹脂10の網状の骨格11の外周面において、その外周面の少なくとも一部を被覆する層として、形成される。金属層12は、多孔質樹脂10の骨格11の外周面のうち、一部の箇所のみに形成されてもよいが、図1に示すように、不可避的に金属層12が形成されない領域を除いて、骨格11外周面の全域に金属層12が形成される形態が最も好ましい。
 金属層12を構成する金属の種類は、特に限定されるものではない。金属層12を構成する金属種の好適な例として、Ni,Cu,Al,Fe、およびそれら各金属の合金を例示することができる。中でも、ノイズ遮蔽性能の高さ、金属層12の形成の簡便性等の観点から、NiまたはNi基合金、CuまたはCu基合金より金属層12を構成することが好ましい。金属層12は金属の単層より構成することが好ましいが、複数種の金属の層を積層して構成してもよい。金属層12は、多孔質樹脂10の骨格11の表面を直接被覆していてもよいが、導電性カーボン等よりなる導電化層をはじめとして、他種の層が金属層12と骨格11の表面との間に形成されてもよい。なお、遮蔽材1は、多孔質樹脂10の骨格11の表面を金属層12が被覆した上記構造の外側に、金属箔や樹脂フィルム等、他種の層を遮蔽材1の一部として有さないことが好ましい。
 本実施形態にかかる遮蔽材1においては、多孔質樹脂10の骨格11の表面に金属層12が形成されることにより、図2の拡大図に示すとおり、複数の金属層12が、誘電体よりなる骨格11または空気層Aを間に介して、重畳された状態となっている。図2に表示した領域では、2層表示した骨格11のうち、上側の骨格11(a)の上下をそれぞれ被覆する2層の金属層12(c,d)、および下側の骨格11(b)の上下をそれぞれ被覆する2層の金属層12(e,f)の合計4層の金属層12が、厚さ方向に重畳されている。つまり、図2に表示した領域において、上方から下方へと、空気層A→金属層12→骨格11→金属層12→空気層A→金属層12→骨格11→金属層12→空気層Aの順に、重畳構造が形成されている。このように重畳された、厚さ方向の異なる位置に存在する各金属層12は、多孔質樹脂10の骨格11のうち厚さ方向に延びた部位を被覆する領域を介して、相互に一体につながっており、電気的にも連続している。つまり、金属層12の網目構造は、遮蔽材1の面方向および厚さ方向を含む各方向に、三次元的に導通を有している。
 本実施形態にかかる遮蔽材1は、金属層12を含んでいることにより、ノイズ遮蔽性を示す。つまり、遮蔽材1によって、電線等の対象部材を被覆した状態において、遮蔽材1は、その対象部材の外部から対象部材に侵入する電磁波を減衰させることで、対象部材におけるノイズの発生を抑制するとともに、対象部材から外部へ放出される電磁波を減衰させ、放出された電磁波が外部においてノイズの原因となるのを抑制する役割を果たす。電磁波の減衰は、金属層12における電磁波の多重反射、および渦電流の発生を伴って起こる。ここで、上に説明したように、遮蔽材1が、樹脂材料よりなる骨格11または空気層Aを介して、複数の金属層12が重畳された構造を有することで、多重反射および渦電流の発生を伴う電磁波の減衰が、それら重畳された複数の金属層12のそれぞれにおいて起こりうる。そのため、電磁波が遮蔽材1の厚さ方向に沿って大きく減衰し、遮蔽材1全体として、電磁波の透過が高効率で抑制され、高いノイズ遮蔽性能が得られる。
 このように、本実施形態にかかる遮蔽材1は、多孔質樹脂10の骨格11の表面を金属層12で被覆した構造を有することで、金属箔のように、面方向および厚さ方向に金属が一様に連続した金属連続体を含まなくても、高いノイズ遮蔽性能を示すものとなる。むしろ、上記のように、間に誘電性の骨格11または空気層Aを挟んで重畳された複数の金属層12のそれぞれが、電磁波の多重反射および渦電流の発生による電磁波の減衰に寄与することにより、金属箔を用いる場合よりも、高いノイズ遮蔽性能を得ることができる。そのため、所望のノイズ遮蔽性能を達成するために、金属箔を用いる場合よりも、使用する金属の総量を抑えて、遮蔽材1を構成することができる。金属層12よりも比重の小さい多孔質樹脂10が基体として遮蔽材1を構成していることに加え、このように少ない金属量で遮蔽材1を構成できることにより、本実施形態にかかる遮蔽材1においては、比重を小さく抑えやすい。また、金属箔のような金属連続体を備えないことにより、遮蔽材1が、高い柔軟性を有するものとなる。さらに、金属箔を用いる場合と同じ量の金属を使用して遮蔽材1を構成するとしても、多孔質樹脂10を基体としていることで、金属層12の表面積が大きくなる。遮蔽材1全体としての厚さも大きくすることができる。それら表面積および厚さの増大も、遮蔽材1のノイズ遮蔽性能の向上に寄与する。
 また、本実施形態にかかる遮蔽材1は、優れたノイズ遮蔽性能を示すことで、遮蔽材1をグランド電位に接続しなくても、高いノイズ遮蔽性能を有する状態を維持することができる。遮蔽材1をグランド電位に接続しなければ、グランド接続を行う場合に必要となる部材や、そのために要する加工工程を排除し、部材コストおよび加工コストを削減することができる。従来一般に、金属箔を備えた遮蔽材を、電線やワイヤーハーネス等の部材に配置する場合には、端子等の接続部材を介してグランド線を金属箔に取り付け、そのグランド線をグランド電位に接続していたが、その場合には、グランド線および接続部材に費用を要するとともに、それらの設置作業において、作業者の労力を要し、また鋭利な部材の使用による安全面の課題も生じていたが、本実施形態にかかる遮蔽材1において、グランド接続を省略することで、それらの要因を排除することができる。グランド接続を行うにしても、接続部材の構成およびその設置工程を簡素なものとすることができる。
 本実施形態にかかる遮蔽材1においては、金属層12の厚さや、金属層12で多孔質樹脂10を被覆する領域の面積は、特に限定されるものではない。しかし、多孔質樹脂10の骨格11の各部を被覆する金属層12の厚さ(図2においては、上方の骨格aおよび下方の骨格bのそれぞれの表面に形成された金属層c,d,e,fのそれぞれの厚さ)を、3μm以上、さらには5μm以上、10μm以上とすることが好ましい。すると、遮蔽材1において、特に高いノイズ遮蔽性能を得ることができる。金属層12の厚さの上限は、特に定められないが、過剰量の金属の使用を避ける、遮蔽材1の柔軟性を高める等の観点から、30μm以下であるとよい。金属層12の厚さは、遮蔽材1の断面を電子顕微鏡で観察し、観察像において、各部に形成された金属層12の厚さを平均することで評価できる。平均をとるに際し、多孔質樹脂10の骨格11の表面のうち、金属層12が形成されていない領域、つまり金属層12の厚さがゼロの領域は考慮しない。なお、遮蔽材1がシート状に形成される場合に、遮蔽材1全体としての厚さは特に限定されるものではないが、例えば、高いノイズ遮蔽性能と柔軟性を両立する観点から、100μm以上、2000μm以下の範囲を例示することができる。
 金属層12で多孔質樹脂10を被覆する領域の面積は、金属層面積率によって規定することができる。ここで、金属層面積率とは、多孔質樹脂10を構成する骨格11の表面積のうち、金属層12が被覆する領域の面積の割合を指す。本実施形態にかかる遮蔽材1において、金属層面積率は、50%以上、さらには60%以上、70%以上であることが好ましい。すると、遮蔽材1に十分な量の金属が含有されることで、遮蔽材1が特に高いノイズ遮蔽性能を示すものとなる。金属層面積率は大きいほど好ましく、上限は特に指定されない。金属層面積率は、遮蔽材1の断面を電子顕微鏡で観察した観察像において、網状につながった多孔質樹脂10の骨格11の総長(骨格長)を計測するとともに、その骨格11のうち、金属層12に被覆された領域の総長(被覆長)を計測し、骨格長に対する被覆長の割合を算出することで、求められる。金属層面積率が100%未満であれば、多孔質樹脂10の骨格11の表面のうち一部に、金属層12に被覆されない領域が生じることになるが、電磁波の漏洩を防ぐ観点から、遮蔽材1の厚さ方向に沿っていずれの位置にも金属層12が形成されない領域は、不可避的なものを除いて、遮蔽材1の面内方向のいずれの位置にも形成されないことが好ましい。つまり、遮蔽材1の面内方向の全域において、厚さ方向のいずれかの位置には、金属層12が形成されていることが好ましい。
 上記のように、本実施形態にかかる遮蔽材1においては、複数の金属層12が、骨格11の層または空気層Aを介して重畳されることで、ノイズ遮蔽性能が高められるが、その効果を十分に得る観点から、遮蔽材1の厚さ方向に沿って、そのように重畳して配置される金属層12の層数は、2層以上、さらには4層以上、8層以上であることが好ましい。上にも説明したとおり、図2に示した領域では、金属層12の層数は4層となっている。金属層12の層数には特に上限は設けられないが、過剰量の金属の使用を避ける、遮蔽材1の柔軟性を高める等の観点から、例えば16層以下に抑えておくとよい。金属層12の層数は、遮蔽材1の断面を電子顕微鏡で観察した観察像において、厚さ方向に重畳された金属層12の数を数え、面方向の各部においてその層数を平均することで、求められる。骨格11および空気層Aの層数は特に指定されるものではないが、多重反射による電磁波の減衰を有効に利用するためには、骨格11が2層以上、空気層Aが3層以上(遮蔽材全体としての厚み方向外側に存在する空気の層も含む)となっている必要がある。なお、空気層Aの層数については、遮蔽材1全体としての厚み方向外側に存在する空気の層も含めて数える。
 本実施形態にかかる遮蔽材1においては、ノイズ遮蔽に寄与するのは金属層12であり、多孔質樹脂10はノイズ遮蔽に直接関与するものではない。しかし、多孔質樹脂10は、遮蔽材1全体における基体として機能し、遮蔽材1全体としての形状維持の安定性や、取り扱い性を高める役割を果たすとともに、後に説明するワイヤーハーネス等、遮蔽材1を含む部材において、遮蔽材1を配置した構造を安定に保持するのに寄与する。また、上記のように、骨格11または空気層Aを介して、複数の金属層12が重畳された微細構造を安定に保持する役割を果たす。この観点で、本実施形態にかかる遮蔽材1は、金属のみで三次元網目構造を形成した金属多孔体よりも、高いノイズ遮蔽性能を示しやすい。
 上記のように、多孔質樹脂10としては、樹脂不織布を用いても、発泡樹脂を用いても構わないが、発泡樹脂を用いる方が好ましい。理由は以下のとおりである。発泡樹脂は、短周期で樹脂材料が枝分かれし、一体に連続したネットワーク構造を三次元的に形成している。そのため、樹脂骨格11の表面に形成される金属層12も、面方向および厚さ方向を含む各方向に、高い等方性をもって連なったネットワーク構造を構成し、各方向に高い導電性を示すものとなる。すると、電磁波の入射方向にかかわらず、金属層12によって高いノイズ遮蔽性能が発揮される。これに対し、樹脂不織布は、線状の繊維が集合されているのみであり、三次元的な骨格11のつながりが十分に得られない場合もある。シート状の樹脂不織布の場合に、面内方向には比較的、骨格11のつながりが強くなるのに対し、厚さ方向には骨格11のつながりが弱くなりやすい。つまり、樹脂骨格11の等方性が低く、骨格11の表面に形成される金属層12においても、三次元的な等方性が低くなってしまい、厚さ方向において、面方向よりも導電性が低くなりやすい。すると、ノイズ遮蔽性能にも異方性が生じ、厚さ方向に透過する電磁波に対して、高い遮蔽性能が得られにくい場合がある。
 本実施形態にかかる遮蔽材1は、多孔質樹脂10の骨格11の表面に、金属層12を形成することで、製造できる。例えば、めっき法によって、多孔質樹脂10の骨格11の表面に、金属層12を形成すればよい。めっきは、電解めっきによって行っても、無電解めっきによって行ってもよいが、製造効率等の観点から、電解めっきによって行うことが好ましい。この場合に、金属層12の形成に先立って、塗布・含浸等により、導電性カーボン等の導電性物質を含む導電化層を、多孔質樹脂10の骨格11の表面に形成したうえで、電解めっきを行えばよい。
 本実施形態にかかる遮蔽材1の用途は、特に限定されるものではなく、ノイズ遮蔽の必要な各種部材・装置を被覆して用いればよい。好適な用途として、通信用電線やワイヤーハーネス等の信号伝達部材に用いることができる。通信用電線に用いる場合には、1本または複数の絶縁電線を含み、信号伝達を担うコア線の外周を囲んで、シート状の遮蔽材1を配置すればよい。ワイヤーハーネスに用いる場合については、次に詳しく説明する。各種用途に本実施形態の遮蔽材1を用いる場合に、本実施形態の遮蔽材1は単独でも高いノイズ遮蔽性能を発揮することから、金属箔を備えるものや金属細線の編組を備えるものなど、他種のノイズ遮蔽体を併用することなく、ノイズ遮蔽部材として単独で使用することが好ましい。また、遮蔽材1をグランド電位に接続して使用してもよいが、上に説明したとおり、グランド電位に接続しなくても、高いノイズ遮蔽性能を維持できるものであることから、グランド電位に接続せずに使用する方が好ましい。
<ワイヤーハーネス>
 次に、上に説明した遮蔽材1を組み込んだ部材の一例として、本開示の一実施形態にかかるワイヤーハーネスについて説明する。図3に、本開示の一実施形態にかかるワイヤーハーネス5の平面図を示す。
 本開示の一実施形態にかかるワイヤーハーネス5は、少なくとも1本の通信用電線を含んだ電線群2を有するとともに、電線群2の表面の少なくとも一部を覆って、本開示の実施形態にかかる遮蔽材1を有している。電線群2における電線の集合形態、およびその電線群2に対する遮蔽材1の被覆の形態は、特に限定されるものではなく、例えば複数の電線を束ねた電線群2の外周全体を被覆して、遮蔽材1を配置する形態を例示することができる。しかし、ここでは、ワイヤーハーネス5の構造の好適な具体例として、図3に示した、複数の電線を並列させた電線群2の表面を遮蔽材1で被覆する形態について説明する。
 図3に示したワイヤーハーネス5は、電線群2と、本開示の実施形態にかかる遮蔽材1と、さらに基材3を有している。図3では、ワイヤーハーネス5の端部において、遮蔽材1および電線群2を構成する絶縁電線21の絶縁被覆21bを段階的に除いて表示している。
 ワイヤーハーネス5を構成する電線群2は、少なくとも1本の通信用電線20を含んでいる。電線群2は、通信用電線20のみで構成されても、通信用電線20に加えて、他種の電線を含んでいてもよいが、好ましくは、電線群2が複数の通信用電線20を含み、さらに好ましくは、電線群2を構成する全ての電線が通信用電線20であるとよい。通信用電線20の種類は特に限定されるものではないが、電線群2に含まれる通信用電線20のうちの少なくとも1本、好ましくは全てが、平行電線として構成されているとよい。平行電線は、導体21aの外周に絶縁被覆21bが形成された絶縁電線21が1対、軸を並べて配置された通信用電線である。図示した形態においては、2本(2組)の通信用電線20より電線群2が構成され、それら2本の通信用電線20が、それぞれ平行電線として構成されている。電線群2を構成する通信用電線20のそれぞれは、信号線(コア線)の外周を囲む金属部材等のノイズ遮蔽用の部材を、個別には有さないことが好ましい。
 電線群2を構成する各電線は、基材3に固定されている。つまり、各電線が軸線方向を平行に揃えて横に並べられ、それぞれ基材3の面に固定されている。基材3は、電線群2を構成する複数の電線を1つにまとめる役割を果たすとともに、自動車を構成する金属部材等、ワイヤーハーネス5の設置対象となる部材との間で、電線群2が接触などの物理的刺激を受けることで、電線群2を構成する各電線に損傷が生じるのを抑制する、緩衝部材としても機能する。
 基材3は、通信用電線20をはじめ、電線群2を構成する各電線を沿わせ、固定できる面を有する部材あれば、特に種類を限定されるものではないが、ワイヤーハーネス5の配策性を確保する等の観点から、シート体、つまり可撓性を有する面状の部材より構成されることが好ましい。シート体としては、織布、不織布、編布等の布帛、樹脂シート等を用いることができる。電線群2の基材3への固定方法は特に限定されるものではなく、融着、縫着、接着剤または粘着剤を用いた接着、留め具等の固定部材を用いた固定を例示することができる。中でも、固定の確実性や省スペース性、固定に要する部材の少なさ等の観点から、融着によって電線群2を構成する各電線を基材3に固定することが好ましい。基材3として不織布を用いると、融着を利用して、強固に、また簡便に各電線を固定しやすい。また、高い緩衝効果が得られる。基材3の構成材料は、特に限定されるものではなく、各種のポリエチレン樹脂、塩素系樹脂、ポリオレフィン樹脂など、各種の樹脂材料を好適に用いることができる。複数の材料を複合して基材3を構成してもよい。
 ワイヤーハーネス5においては、本開示の実施形態にかかるシート状の遮蔽材1が、電線群2の表面、つまり電線群2を構成する全電線の表面(上面)を覆って配置されている。そして、遮蔽材1は、電線群2の幅方向両側(図3の上下方向)において、基材3に固定されている。基材3への遮蔽材1の固定は、適宜、接着テープまたは粘着テープ、接着剤または粘着剤等を介した接着によって行うことができる。あるいは、縫着、多孔質樹脂10が露出している箇所における融着等を利用して、遮蔽材1を固定してもよい。遮蔽材1は特に裏表の区別を要するものではなく、ワイヤーハーネス5において、電線群2を覆って配置する際に、面の向きは特に指定されない。本実施形態にかかるワイヤーハーネス5においては、遮蔽材1の金属層12をグランド電位に接続するためのグランド線、およびそのグランド線を遮蔽材1に取り付けるための接続部材を設けてもよいが、それらを設けない構成としておくことが好ましい。
 本実施形態にかかるワイヤーハーネス5は、電線群2を構成する複数の電線が並べて配置され、それぞれが基材3に固定されていることで、高さ方向(基材3、電線群2、遮蔽材1が積層された方向)の省スペース性に優れたワイヤーハーネスとなっている。そして、電線群2の表面が遮蔽材1に覆われていることで、電線群2に含まれる通信用電線20に対して、遮蔽材1がノイズ遮蔽の役割を果たす。つまり、ワイヤーハーネス5の外部に由来する電磁波を遮蔽し、通信用電線20におけるノイズの発生を抑制するとともに、通信用電線20から外部へ放出される電磁波を遮蔽し、放出された電磁波が外部においてノイズの原因となるのを抑制する役割を果たす。上記のように、遮蔽材1は、多孔質樹脂10の骨格11の表面を被覆して金属層12を設けた構造を有することにより、高いノイズ遮蔽性能を発揮するものとなる。また、遮蔽材1をグランド電位に接続しなくても、その高いノイズ遮蔽性能を維持することができる。
 本実施形態においては、電線群2が複数の通信用電線20を含んでいても、共通のシート状の遮蔽材1によって、それら複数の通信用電線20に対して、ノイズ遮蔽を一括して施すことができるので、ノイズ遮蔽によるワイヤーハーネス5の高さ方向および幅方向への寸法の増加が、遮蔽材1のシートを配置するのに必要な寸法分のみに抑えられる。よって、各通信用電線20に対して個別にノイズ遮蔽部材を設ける場合と比較して、ワイヤーハーネス5の省スペース性を高く保つことができる。また、ノイズ遮蔽に要する労力とコストを少なく抑えることができる。特に、通信用電線20が平行電線である場合には、1対の絶縁電線を撚り合わせたツイスト電線である場合と比較して、ワイヤーハーネス5において、高さ方向の省スペース性が高くなるとともに、融着等による基材3への固定を簡便に行うことができる。絶縁電線21の撚り合わせに要するコストも省くことができる。一方で、平行電線は、ツイスト電線のような撚り合わせ構造を有さないことで、コモンノイズを生じやすいが、ワイヤーハーネス5が遮蔽材1を有することで、平行電線におけるコモンノイズの影響を低減することができ、自動車内等の電気通信にワイヤーハーネス5を好適に用いることが可能となる。通信用電線20をはじめとして、電線群2に含まれる電線の本数が多いほど、シート状の遮蔽材1を用いることによる省スペース性の向上効果、また労力およびコストの低減効果が高くなる。例えば、電線群2が、平行電線等の通信用電線20を6本(6組)以上、さらには8本(8組)以上含んでいる場合に、特に高い効果が得られる。
 以下に実施例を示す。なお、本発明はこれら実施例によって限定されるものではない。ここでは、ワイヤーハーネスにおいて、遮蔽材の構成とノイズ遮蔽性能との関係を調べた。
<試料の作製>
 まず、遮蔽材を作製した。具体的には、シート状に成形した発泡ポリウレタン樹脂に、カーボンブラックを含む導電性塗料を含浸させ、樹脂骨格の表面に導電化層を形成した。さらにその表面に、電解めっきにより、NiまたはCuよりなる金属層を形成した。この際、用いる発泡ポリウレタン樹脂の孔径と気孔率、金属の種類、電解めっき時のめっき条件(めっき液の金属濃度、電流密度、温度、電流供給方法等)を変化させることで、試料1~12として、構成の異なる複数の遮蔽材を作製した。また、比較用に、試料21,22として、それぞれCuおよびAlよりなる金属箔を、樹脂骨格に相当するPETシートと接合した遮蔽材を準備した。
 次に、上で準備した各遮蔽材を用いて、ワイヤーハーネスを作製した。図3に示すように、それぞれ平行電線として構成された8本(8組)の通信用電線よりなる電線群を基材に固定した。さらに、それら電線群の表面を被覆して、上記で準備した遮蔽材の1つを配置し、幅方向両側で基材に固定した。ここで、各平行電線を構成する絶縁電線としては、導体断面積0.5mm2、導体外径0.85mm、電線外径1.25mmのものを用いた。基材としては、PVCと不織布を貼り合わせた形成材を用いた。ワイヤーハーネスにおいて、遮蔽材をグランド電位に接続するグランド線は配置しなかった。合わせて、試料23として、遮蔽材で電線群を覆っていないワイヤーハーネスも準備した。
<評価方法>
 試料1~12の遮蔽材について、構造を評価した。具体的には、各遮蔽材を厚さ方向に切断し、その断面を走査電子顕微鏡(SEM)によって観察した。得られたSEM像を解析することで、多孔質樹脂の骨格の厚さ、金属層の厚さ、金属層面積率、重畳された各層の層数を評価した。この際、骨格および金属層の厚さについては、SEM像の各部において、樹脂骨格の厚さ、およびその樹脂骨格の表面に形成された金属層の厚さを計測し、各部における計測値を平均することで、評価した。金属層の厚さの評価に際しては、多孔質樹脂の骨格表面のうち、金属層が形成されていない領域については考慮せず、金属層が形成されている領域のみに注目して平均をとった。金属層面積率については、SEM像において、多孔質樹脂の骨格の総長(骨格長)を計測するとともに、その骨格のうち、金属層に被覆された領域の総長(被覆長)を計測し、骨格長に対する被覆長の割合として算出した。各層の層数としては、SEM像において、厚さ方向に重畳された、空気層、骨格の層、金属層のそれぞれの数を数え、面方向の各部で得られたそれぞれの層数を平均することで、求めた。空気層については、遮蔽材全体としての厚み方向外側に存在する空気の層も含めて数えた。
 さらに、各遮蔽材を用いて作製したワイヤーハーネスワイヤーハーネスに対して、遮蔽材によるノイズ遮蔽性能を評価した。評価は、国際無線障害特別委員会(CISPR)の規格CISPR25に準拠したアンテナ照射法(ALSE法)によって、放射エミッションを測定することで行った。具体的には、試料として、8本(8組)の通信用電線がそれぞれ平行電線として設けられた区間の長さを1.2mとした状態で、上記ワイヤーハーネスを準備した。その区間の両端には、各通信用電線を構成する1対の絶縁電線を撚り合わせた区間を5.4mずつ形成した。電波暗室内にその試料を設置し、平行電線として設けられた区間の中央から、側方に1.0m離した位置に、ロッドアンテナを設置した。そして、ワイヤーハーネスを構成する各通信用電線に、0.53~1.8MHzの周波数の電気信号を入力し、この際のノイズ放射量を、ロッドアンテナにより計測した。なお、絶縁電線を撚り合わせた区間は、ノイズの放射にほぼ寄与しない。
 ノイズ放射量としては、8本(8組)の通信用電線に対する測定値のピーク値を採用した。つまり、周波数0.53~1.8MHzの区間のピーク値における最大値を、ノイズ放射量として記録した。ノイズ放射量が小さいほど、遮蔽材が高いノイズ遮蔽性能を有していることになる。ノイズ放射量が、CISPR25のMW帯域(周波数0.53~1.8MHz)のクラス3に対応する限度値である56dBμV/mを超える場合を、ノイズ遮蔽性能が低い(B)とした。一方、ノイズ放射量が56dBμV/m以下である場合を、ノイズ遮蔽性能が高い(A)とした、さらに、ノイズ放射量が、CISPR25のクラス4に対応する限度値である48dBμV/m以下である場合には、ノイズ遮蔽性能が特に高い(A+)とした。
<試験結果>
 図4に、代表として、試料1について、断面のSEM像を示す。また、下の表1に、試料1~12について、SEM像の解析に基づいて得られた遮蔽材の構成を示すとともに、試料1~12,21~23に対して測定されたノイズ放射量、およびノイズ遮蔽性能の評価結果を示す。なお、遮蔽材を構成する多孔質樹脂の骨格の厚さについては、試料1~12の全てにおいて、50μmであった。また、シート状の遮蔽材全体としての厚さは、試料1~12の全てにおいて、800μmであった。
 図4のSEM像によると、網目構造をなす多孔質樹脂の骨格の形状が確認される。さらに、像内では、金属層が形成されている箇所を、グレーの線で表示しているが、その金属層は、多孔質樹脂の骨格に沿って形成されていることが分かる。金属層も、多孔質樹脂の網目構造を反映して、網目構造を三次元的に構成している。
 表1によると、ワイヤーハーネスに遮蔽材が設けられていない試料23では、ノイズ放射量が56dBμV/mを上回っている。これに対し、多孔質樹脂の骨格表面に金属層を有する遮蔽材を備えた試料1~12ではいずれも、ノイズ放射量が56dBμV/m以下に抑えられており、高いノイズ遮蔽性能が得られている。このことから、それぞれ平行電線として構成された複数の通信用電線に対して、多孔質樹脂の骨格表面に金属層を有する遮蔽材で一括して覆ってノイズ遮蔽を施すことで、各通信用電線において、十分に高いノイズ遮蔽性能を達成できることが確認される。
 ここで、多孔質樹脂の骨格表面に金属層を有する遮蔽材を用いた試料1~12と、連続した金属箔を有する遮蔽材を用いた試料21,22を比べると、前者において、後者と同等、あるいはそれよりも高いノイズ遮蔽性能が得られている。特に、試料11と試料21では、金属としてともにCuを用いており、そのCu層の厚さの総計が、試料11で8μm(2μm×4層)、試料21で9μmと、相互に近いものの、試料11の方が少し薄くなっている。それら試料11と試料21でノイズ放射量を比較すると、試料11の方で、ノイズ放射量が小さくなっており、高いノイズ遮蔽性能が得られている。つまり、金属箔を有する遮蔽材よりも、多孔質樹脂の骨格表面に金属層を形成した構造の遮蔽材を用いることで、同程度あるはそれより少ない金属量で、高いノイズ遮蔽性能が得られることが分かる。
 ここで、多孔質樹脂の骨格表面に金属層を有する遮蔽材を用いた試料1~12には、金属層を構成する金属として、Niを用いたもの(試料1~6)と、Cuを用いたもの(試料7~12)があるが、いずれの金属を用いた場合についても、おおむね、金属層の厚さ、金属層面積率、金属層の層数が近ければ、同程度のノイズ放射量が得られている。例えば、試料2と試料8の関係がそのようになっている。それらの結果から、金属層としてNiを用いてもCuを用いても、高いノイズ遮蔽性能が得られると言える。
 試料3と試料5では、金属層面積率がほぼ同じであり、各層の層数も同じであるが、金属層の厚さが相互に異なっている。それらの試料についてノイズ遮蔽性能を比較すると、金属層が厚くなっている試料3の方で、ノイズ放射量が小さくなっている。また、試料2と試料6では、金属層の厚さが近くなっているが、金属層面積率および金属層の層数が相互に異なっている。試料8と試料12も、同様の関係にある。それらの組において、ノイズ遮蔽性能を比較すると、金属層面積率および金属層の層数が大きくなっている試料2,8において、金属層面積率および金属層の層数が小さい試料6,12よりも、それぞれノイズ放射量が小さくなっている。特に、金属層の厚さが3μm以上、金属層面積率が50%以上、金属層の層数が2層以上となっている試料1~4,7~10において、ノイズ放射量が48dBμV/m以下に抑えられ、A+と評価される特に高いノイズ遮蔽性能が得られている。
 本発明は上記実施形態に何ら限定されるものではなく、本発明の趣旨を逸脱しない範囲で種々の改変が可能である。

Claims (9)

  1.  樹脂材料より構成された骨格が、三次元網目構造を形成している多孔質樹脂と、
     前記多孔質樹脂の前記骨格の表面を被覆する金属層と、を有する遮蔽材。
  2.  前記多孔質樹脂は、発泡樹脂より構成される、請求項1に記載の遮蔽材。
  3.  前記多孔質樹脂は、発泡ポリウレタン樹脂より構成される、請求項2に記載の遮蔽材。
  4.  前記金属層は、前記多孔質樹脂の前記骨格の表面積の50%以上を被覆している、請求項1に記載の遮蔽材。
  5.  前記遮蔽材の厚さ方向に沿って、前記金属層が2層以上配置されている、請求項1に記載の遮蔽材。
  6.  前記金属層は、3μm以上の厚さを有する、請求項1に記載の遮蔽材。
  7.  少なくとも1本の通信用電線を含んだ電線群と、
    前記電線群の表面の少なくとも一部を覆う、請求項1から請求項6のいずれか1項に記載の遮蔽材と、を有するワイヤーハーネス。
  8.  前記ワイヤーハーネスは、基材をさらに有し、
     前記電線群を構成する各電線は、前記基材に固定されており、
     前記遮蔽材は、前記電線群の表面を覆って、前記基材に固定されている、請求項7に記載のワイヤーハーネス。
  9.  前記遮蔽材の前記金属層をグランド電位に接続するグランド線を有さない、請求項7に記載のワイヤーハーネス。
