Abstract

Description
本発明は、樹脂発泡体層と非発泡体層とを備える複合体に関する。
従来、発泡体シートは、真空成形法など各種成形法により、目的に合致した形状の製品を容易に製造できるため、各分野で広く使用されている。特に、自動車用途では、意匠性、感触、高級感などを高めるため、天井、ドア、インストルメントパネル等の内装材として用いられている。自動車の内装材としては、例えば、架橋オレフィン樹脂発泡体シートが用いられる。
例えば、特許文献1では、示差走査熱量計による吸熱ピークの少なくとも1つが160℃以上のポリプロピレン系樹脂(A)20~50重量%と、吸熱ピークが160℃未満のポリプロピレン系樹脂(B)20~50重量%と、ポリエチレン系樹脂(C)20~40重量%を含む組成物からなる架橋オレフィン樹脂発泡体が記載されている。そして、該架橋ポリオレフィン樹脂発泡体は、耐熱性に優れ高温での成形加工性が良好であり、自動車内装材として好適に用いられることが記載されている。
ところで、近年、発泡体を所望の形状に加工する際の生産性向上の観点などから、高温(例えば150~300℃程度)での真空成形性の向上が求められている。
そこで本発明は、樹脂発泡体層を備える複合体であって、真空成形性が良好な複合体を提供することを課題とする。

本発明者らは、上記課題を解決するため、鋭意検討した。その結果、樹脂発泡体層と非発泡体層との複合体であって、非発泡体層が樹脂及び無機粒子を含む無機粒子含有層を少なくとも備え、非発泡体層中の無機元素量が一定以上であり、かつ160℃におけるMD及びTD引張伸度の少なくともいずれかが一定以上である複合体により、上記課題を解決できることを見出し、以下の本発明を完成させた。

本発明によれば、樹脂発泡体層を備える複合体であって、真空成形性が良好な複合体を提供することができる。
以下、本発明について実施形態を用いて詳細に説明する。
[複合体]
本発明の複合体は、樹脂発泡体層と、該樹脂発泡体層の少なくとも一方の面に積層された非発泡体層との複合体である。前記非発泡体層は樹脂及び無機粒子を含む無機粒子含有層を少なくとも備え、前記複合体の断面をSEM-EDXにより測定した際の、前記非発泡体層中の無機元素の量が0.01原子%以上であり、前記複合体の160℃におけるMD引張伸度及びTD引張伸度の少なくともいずれかが80%以上である。

本発明の複合体について図面を用いて説明する。なお、本発明は図面の内容に何ら限定されない。図1に示すように、本発明の複合体10は、樹脂発泡体層11と、該樹脂発泡体11の一方の面に積層された非発泡体層12とを備える。非発泡体層12は、樹脂及び無機粒子を含む無機粒子含有層である。
図1には、樹脂発泡体層11の片面に非発泡体層12が積層された図を示しているが、非発泡体層12は、樹脂発泡体層11の両面に積層されていてもよい。真空成形性の向上の観点や、自動車内装材用途など考慮すると、図1のように、樹脂発泡体層11の片面に非発泡体層12が積層された複合体であることが好ましい。
図1には、樹脂発泡体層11の片面に非発泡体層12が積層された図を示しているが、非発泡体層12は、樹脂発泡体層11の両面に積層されていてもよい。真空成形性の向上の観点や、自動車内装材用途など考慮すると、図1のように、樹脂発泡体層11の片面に非発泡体層12が積層された複合体であることが好ましい。
図1の複合体10において、樹脂発泡体が1層のみからなる態様を示したが、樹脂発泡体は2層以上の多層でもよい。例えば、樹脂発泡体層11は、図2に示すように樹脂発泡体層11aと樹脂発泡体層11bの2層構成であってもよい。図2の複合体10Aは、樹脂発泡体層11b、樹脂発泡体層11a、非発泡体層12がこの順に積層された複合体である。
図1の複合体10において、非発泡体層12が1層のみからなる態様を示したが、非発泡体層12は2層以上の多層でもよい。例えば、非発泡体層12は、図3に示すように第1の非発泡体層12bと第2の非発泡体層12aの2層構成であってもよい。図3の複合体10Bは、樹脂発泡体層11、第1の非発泡体層12b、第2の非発泡体層12aがこの順に積層された複合体である。
非発泡体層12が多層である場合、該多層のうち、少なくとも1つの層が、樹脂及び無機粒子を含む無機粒子含有層であり、他の層は、無機粒子を含んでいても含んでいなくてもよい。
例えば、図3において、第2の非発泡体層12aが無機粒子を含まない樹脂層であり、第1の非発泡体層12bが樹脂及び無機粒子を含む無機粒子含有層であってもよい。
非発泡体層12が多層である場合、該多層のうち、少なくとも1つの層が、樹脂及び無機粒子を含む無機粒子含有層であり、他の層は、無機粒子を含んでいても含んでいなくてもよい。
例えば、図3において、第2の非発泡体層12aが無機粒子を含まない樹脂層であり、第1の非発泡体層12bが樹脂及び無機粒子を含む無機粒子含有層であってもよい。
[非発泡体層]
本発明の複合体は、樹脂発泡体層の少なくとも一方の面に積層された非発泡体層を有する。非発泡体層は、樹脂及び無機粒子を含む無機粒子含有層を少なくとも備える。また、非発泡体層は、樹脂発泡層とは異なり、その製造時において発泡させずに作製された層である。
本発明の複合体は、樹脂発泡体層の少なくとも一方の面に積層された非発泡体層を有する。非発泡体層は、樹脂及び無機粒子を含む無機粒子含有層を少なくとも備える。また、非発泡体層は、樹脂発泡層とは異なり、その製造時において発泡させずに作製された層である。
(無機元素の量)
前記複合体の断面をSEM-EDXにより測定した際の、非発泡体層中の無機元素の量は0.01原子%以上である。前記無機元素の量が0.01原子%以上であると、複合体の真空成形性が向上する。この理由は定かではないが、一定量以上の無機粒子が樹脂中に分散していることにより、応力が分散し、複合体の伸びが高まるからと推定される。
複合体の真空成形性向上の観点から、非発泡体層中の無機元素の量は、好ましくは0.1原子%以上であり、より好ましくは0.2原子%以上であり、さらに好ましくは0.5原子%以上である。非発泡体層中の無機元素の量の上限値は、特に限定されないが、表面平滑性の観点などから、無機元素の量は、好ましくは20原子%以下である。
上記無機元素の量は、SEM-EDX測定で確認される無機元素の合計量である。
前記複合体の断面をSEM-EDXにより測定した際の、非発泡体層中の無機元素の量は0.01原子%以上である。前記無機元素の量が0.01原子%以上であると、複合体の真空成形性が向上する。この理由は定かではないが、一定量以上の無機粒子が樹脂中に分散していることにより、応力が分散し、複合体の伸びが高まるからと推定される。
複合体の真空成形性向上の観点から、非発泡体層中の無機元素の量は、好ましくは0.1原子%以上であり、より好ましくは0.2原子%以上であり、さらに好ましくは0.5原子%以上である。非発泡体層中の無機元素の量の上限値は、特に限定されないが、表面平滑性の観点などから、無機元素の量は、好ましくは20原子%以下である。
上記無機元素の量は、SEM-EDX測定で確認される無機元素の合計量である。
非発泡体層中に存在する無機元素の種類は、限定されるものではないが、例えば、Si、Al、Mg、Ca、Na、K、Ti、V、Cr、Mn、Fe、Mo、Co、Cu、Zn、Ga、Zr、Pd、Pt、Ba,Pb,Ag、Sn、W、Auなどが挙げられ、中でもSi及びAlの少なくともいずれかであることが好ましい。非発泡体層中に無機元素として、Si及びAlのいずれかが含まれることにより、複合体の真空成形性がより向上する。これはSi、Alの樹脂との相互作用を通じて、応力分散の効果が高まるからと考えられる。
複合体の真空成形性向上の観点から、複合体の断面をSEM-EDXにより測定した際の、前記非発泡体層中のSi及びAlの少なくともいずれかの原子の量が0.01原子%以上であることが好ましく、0.1原子%以上であることがより好ましい。
複合体の真空成形性向上の観点から、複合体の断面をSEM-EDXにより測定した際の、前記非発泡体層中のSi及びAlの少なくともいずれかの原子の量が0.01原子%以上であることが好ましく、0.1原子%以上であることがより好ましい。
非発泡体層中の無機元素の量は、SEM-EDXにより測定される。SEM-EDXとは、走査型電子顕微鏡(SEM)付属のエネルギー分散型X線分析装置(EDX)で、SEMで形態を観察しながら、その視野に対して元素分析を行うことができる装置で、試料に電子線を照射して発生するX線から、元素の種類及び量を特定する。
非発泡体層中の無機元素の量は、SEM-EDXの測定において、樹脂発泡体と非発泡体層との境界面から、非発泡体層の最表面までの平均厚さを測定し、その平均厚さを有する層中の無機元素量を測定する。平均厚さは、等間隔で10点厚みを測定し、これらを平均して定めるとよい。なお、樹脂発泡体と非発泡体層との境界面から、非発泡体層の最表面までとは、例えば、非発泡体層が単層であれば図1に示すaの領域であり、非発泡体層が多層であれば、図3に示すa’の領域である。
非発泡体層中の無機元素の量は、SEM-EDXの測定において、樹脂発泡体と非発泡体層との境界面から、非発泡体層の最表面までの平均厚さを測定し、その平均厚さを有する層中の無機元素量を測定する。平均厚さは、等間隔で10点厚みを測定し、これらを平均して定めるとよい。なお、樹脂発泡体と非発泡体層との境界面から、非発泡体層の最表面までとは、例えば、非発泡体層が単層であれば図1に示すaの領域であり、非発泡体層が多層であれば、図3に示すa’の領域である。
(非発泡体層の組成)
非発泡体層は、樹脂及び無機粒子を含む。上記したように非発泡体層は単層であってもよいし、多層であってもよいが、樹脂及び無機粒子を含む無機粒子含有層を少なくとも備える。
すなわち、非発泡体層は、樹脂及び無機粒子を含む無機粒子含有層のみから構成されていてもよいし、該無機粒子含有層と、無機粒子を含まない樹脂層とを備えていてもよい。
なお、無機粒子を含むか否かは、上記したSEM-EDXにおける形態観察で判断することができる。
非発泡体層は、樹脂及び無機粒子を含む。上記したように非発泡体層は単層であってもよいし、多層であってもよいが、樹脂及び無機粒子を含む無機粒子含有層を少なくとも備える。
すなわち、非発泡体層は、樹脂及び無機粒子を含む無機粒子含有層のみから構成されていてもよいし、該無機粒子含有層と、無機粒子を含まない樹脂層とを備えていてもよい。
なお、無機粒子を含むか否かは、上記したSEM-EDXにおける形態観察で判断することができる。
(樹脂)
無機粒子含有層に含まれる樹脂としては、特に限定されないが、好ましくは熱可塑性樹脂である。熱可塑性樹脂としては、例えば、オレフィン系熱可塑性エラストマー(TPO)、スチレン系熱可塑性エラストマー、エステル系熱可塑性エラストマー、アミド系熱可塑性エラストマーなどの熱可塑性エラストマー、ポリプロピレン系樹脂(PP)、ポリエチレン系樹脂(PE)、ポリ(1-)ブテン樹脂などのポリオレフィン系樹脂、アクリロニトリル-ブタジエン-スチレン(ABS)樹脂、ポリカーボネート樹脂、ポリフェニレンエーテル樹脂、(メタ)アクリル系樹脂、ポリアミド樹脂、ポリ塩化ビニル樹脂(PVC)などが挙げられる。
無機粒子含有層に含まれる樹脂としては、特に限定されないが、好ましくは熱可塑性樹脂である。熱可塑性樹脂としては、例えば、オレフィン系熱可塑性エラストマー(TPO)、スチレン系熱可塑性エラストマー、エステル系熱可塑性エラストマー、アミド系熱可塑性エラストマーなどの熱可塑性エラストマー、ポリプロピレン系樹脂(PP)、ポリエチレン系樹脂(PE)、ポリ(1-)ブテン樹脂などのポリオレフィン系樹脂、アクリロニトリル-ブタジエン-スチレン(ABS)樹脂、ポリカーボネート樹脂、ポリフェニレンエーテル樹脂、(メタ)アクリル系樹脂、ポリアミド樹脂、ポリ塩化ビニル樹脂(PVC)などが挙げられる。
これらの中でも、熱可塑性樹脂は、ポリオレフィン系樹脂及びオレフィン系熱可塑性エラストマー(TPO)から選択される少なくとも1種が好ましく、ポリオレフィン系樹脂がより好ましく、ポリエチレン系樹脂がさらに好ましい。これらの樹脂を使用することで、複合体の真空成形性が向上しやすくなる。また、後述する樹脂発泡体層がポリオレフィン樹脂発泡体の場合、無機粒子含有層における樹脂としては、ポリエチレン系樹脂であることが好ましい。これにより、樹脂発泡体層と非発泡体層との密着性が向上し、真空成形性もより良好になる。
オレフィン系熱可塑性エラストマー(TPO)としては、ブレンド型、動的架橋型、重合型のいずれも使用可能である。オレフィン系熱可塑性エラストマーの具体例としては、ハードセグメントとしてポリプロピレンと、ソフトセグメントとしてエチレン、プロピレン及び必要に応じて少量のジエン成分を有する共重合体とを含むものが挙げられる。該共重合体としては、例えば、エチレン-プロピレン共重合体(EPR)、エチレン-プロピレン-ジエン共重合体(EPDM)などが挙げられる。
オレフィン系熱可塑性エラストマー(TPO)の他の具体例としては、ポリエチレンとEPRとのブレンド物、ポリエチレンとEPRとのブレンド物を、有機過酸化物を用いて部分架橋したもの、ポリエチレンとEPRとのブレンド物を不飽和ヒドロキシ単量体、不飽和カルボン酸の誘導体等でグラフト変性したもの、ブチルグラフトポリエチレン等が挙げられる。
オレフィン系熱可塑性エラストマー(TPO)の他の具体例としては、ポリエチレンとEPRとのブレンド物、ポリエチレンとEPRとのブレンド物を、有機過酸化物を用いて部分架橋したもの、ポリエチレンとEPRとのブレンド物を不飽和ヒドロキシ単量体、不飽和カルボン酸の誘導体等でグラフト変性したもの、ブチルグラフトポリエチレン等が挙げられる。
ポリエチレン系樹脂としては、特に限定されないが、例えば、低密度ポリエチレン、中密度ポリエチレン、高密度ポリエチレン、直鎖状低密度ポリエチレン、エチレンを主成分とするエチレン-α-オレフィン共重合体等が挙げられ、これらは単独で使用しても2種以上併用してもよい。上記したポリエチレン系樹脂の中では、直鎖状低密度ポリエチレンが好ましい。
(無機粒子)
無機粒子含有層には無機粒子が含まれる。無機粒子としては、特に限定されないが、例えば、ヒュームドシリカ、メソポーラスシリカ,シリカゲル、タルク、層状複水酸化物、人工合成ゼオライト、天然産生ゼオライト、活性炭、スメクタイト、モンモリロナイト、ダイアトマイト、クリンカアッシュ、フライアッシュ、ハイドロタルサイト、ドロマイト、炭酸カルシウム、酸化アルミニウム、酸化マグネシウム、酸化カルシウム、酸化ストロンチウム、酸化バリウム、酸化ジルコニウム、水酸化アルミニウム、珪酸マグネシウム、水酸化マグネシウム、水酸化ストロンチウム、水酸化バリウム、水酸化ジルコニウム、リン酸ジルコニウム、リン酸チタン、リン酸アルミニウム等が挙げられる。これらは1種を単独で使用してもよく、2種以上を混合して使用してもよいし,上記に示した化合物が積層した粒子や,上記物質を鋳型として合成したコアシェル型粒子,中空粒子,凝集した粒子やアロイ状の融着体を使用してもよい。上記例示した無機粒子は、多孔質粒子であっても非多孔質粒子であってもよいが、多孔質粒子であることが好ましい。
無機粒子含有層には無機粒子が含まれる。無機粒子としては、特に限定されないが、例えば、ヒュームドシリカ、メソポーラスシリカ,シリカゲル、タルク、層状複水酸化物、人工合成ゼオライト、天然産生ゼオライト、活性炭、スメクタイト、モンモリロナイト、ダイアトマイト、クリンカアッシュ、フライアッシュ、ハイドロタルサイト、ドロマイト、炭酸カルシウム、酸化アルミニウム、酸化マグネシウム、酸化カルシウム、酸化ストロンチウム、酸化バリウム、酸化ジルコニウム、水酸化アルミニウム、珪酸マグネシウム、水酸化マグネシウム、水酸化ストロンチウム、水酸化バリウム、水酸化ジルコニウム、リン酸ジルコニウム、リン酸チタン、リン酸アルミニウム等が挙げられる。これらは1種を単独で使用してもよく、2種以上を混合して使用してもよいし,上記に示した化合物が積層した粒子や,上記物質を鋳型として合成したコアシェル型粒子,中空粒子,凝集した粒子やアロイ状の融着体を使用してもよい。上記例示した無機粒子は、多孔質粒子であっても非多孔質粒子であってもよいが、多孔質粒子であることが好ましい。
上記した無機粒子の中でも、複合体の真空成形性向上の観点から、無機粒子としては、シリカゲル、酸化マグネシウム、酸化アルミニウム、水酸化アルミニウム、炭酸カルシウム、及びゼオライトからなる群から選択される1種以上が好ましく、シリカゲル、酸化アルミニウム、水酸化アルミニウム、メソポーラスシリカ、及びゼオライトからなる群から選択される1種以上がより好ましい。
無機物は粒子状であることが好ましく、その平均粒子径は、特に限定されないが、好ましくは0.01~100μmであり、より好ましくは0.1~80μmであり、さらに好ましくは0.5~20μmである。なお、無機物の平均粒子径は、粒度分布径測定器やSEM測定等を用いて測定した累積中位径を意味する。
無機粒子含有層における無機物の含有量は、特に限定されないが、樹脂100質量部に対して、好ましくは10~300質量部であり、より好ましくは100~150質量部である。
無機粒子含有層の厚みは、特に限定されないが、複合体の真空成形性向上の観点から、好ましくは1~200μmであり、より好ましくは3~100μmであり、さらに好ましくは5~50μmである。
無機粒子含有層は、塗布膜であることが好ましく、詳細には後述する無機粒子含有水系エマルジョンにより形成された塗布膜であることが好ましい。無機粒子含有層が塗布膜であると、臭気の発生を低減することができる。
上記したとおり、非発泡体層は無機粒子を含まない樹脂層(第2の非発泡体層)を備えていてもよい。複合体が、無機粒子を含まない樹脂層を備えることにより、表面の平滑性を高めやすくなる。
上記樹脂層は、樹脂単独または樹脂とその他酸化防止剤等の添加剤により構成される層である。上記樹脂層に含まれる樹脂としては、上記した無機粒子含有層において説明した樹脂を特に制限なく使用することができ、中でもポリエチレン系樹脂又はオレフィン系熱可塑性エラストマー(TPO)が好ましく、オレフィン系熱可塑性エラストマー(TPO)がより好ましい。
上記樹脂層は、樹脂単独または樹脂とその他酸化防止剤等の添加剤により構成される層である。上記樹脂層に含まれる樹脂としては、上記した無機粒子含有層において説明した樹脂を特に制限なく使用することができ、中でもポリエチレン系樹脂又はオレフィン系熱可塑性エラストマー(TPO)が好ましく、オレフィン系熱可塑性エラストマー(TPO)がより好ましい。
無機粒子を含まない樹脂層(第2の非発泡体層)の厚みは、特に限定されないが、好ましくは100~1000μmであり、より好ましくは300~700μmである。
非発泡体層の厚み(非発泡体層全体の厚み)は、特に限定されないが、複合体の真空成形性向上の観点から、例えば1~1000μmであり、好ましくは5~600μmである。
非発泡体層の厚みは、非発泡体層が樹脂及び無機粒子を含む無機粒子含有層のみからなる場合は、その無機粒子含有層の厚みであり、非発泡体層が無機粒子含有層と無機粒子を含まない樹脂層の両方を備える場合は、無機粒子含有層と樹脂層との合計の厚みである。
非発泡体層の厚みは、非発泡体層が樹脂及び無機粒子を含む無機粒子含有層のみからなる場合は、その無機粒子含有層の厚みであり、非発泡体層が無機粒子含有層と無機粒子を含まない樹脂層の両方を備える場合は、無機粒子含有層と樹脂層との合計の厚みである。
[樹脂発泡体層]
本発明の複合体は、樹脂発泡体層を備える。樹脂発泡体層を備えることで、複合体に柔軟性、軽量性などを付与するこができる。樹脂発泡体層は、特に限定されず、ポリオレフィン樹脂発泡体、ポリスチレン発泡体、ポリウレタン発泡体、フェノール樹脂発泡体、ユリア樹脂発泡体、エポキシ樹脂発泡体、アクリル樹脂発泡体、ゴム発泡体、ポリ塩化ビニル発泡体、ポリアミド樹脂発泡体、ポリイミド樹脂発泡体、ポリビニルアルコール樹脂発泡体、アイオノマ発泡体、ピラニル樹脂発泡体、シリコーン樹脂発泡体等が挙げられる。樹脂発泡体層は、これらの発泡体を、1種を単独で、又は2種以上を組み合わせて使用することができる。これらの発泡体の中で、樹脂発泡体層は、ポリオレフィン樹脂発泡体が好ましく、架橋ポリオレフィン樹脂発泡体がより好ましい。
本発明の複合体は、樹脂発泡体層を備える。樹脂発泡体層を備えることで、複合体に柔軟性、軽量性などを付与するこができる。樹脂発泡体層は、特に限定されず、ポリオレフィン樹脂発泡体、ポリスチレン発泡体、ポリウレタン発泡体、フェノール樹脂発泡体、ユリア樹脂発泡体、エポキシ樹脂発泡体、アクリル樹脂発泡体、ゴム発泡体、ポリ塩化ビニル発泡体、ポリアミド樹脂発泡体、ポリイミド樹脂発泡体、ポリビニルアルコール樹脂発泡体、アイオノマ発泡体、ピラニル樹脂発泡体、シリコーン樹脂発泡体等が挙げられる。樹脂発泡体層は、これらの発泡体を、1種を単独で、又は2種以上を組み合わせて使用することができる。これらの発泡体の中で、樹脂発泡体層は、ポリオレフィン樹脂発泡体が好ましく、架橋ポリオレフィン樹脂発泡体がより好ましい。
樹脂発泡体層は、樹脂を含む発泡性樹脂組成物を発泡してなるものである。また、樹脂発泡体層が、架橋ポリオレフィン樹脂発泡体の場合は、ポリオレフィン樹脂を含む発泡性樹脂組成物を架橋及び発泡してなるものである。
(ポリオレフィン樹脂)
発泡性樹脂組成物に含有されるポリオレフィン樹脂としては、例えば、ポリエチレン系樹脂、ポリプロピレン系樹脂、エチレン酢酸ビニル樹脂等が挙げられる。ポリオレフィン樹脂としては、得られる架橋ポリオレフィン樹脂発泡体の耐熱性、及び成形加工性を向上させる観点から、ポリプロピレン系樹脂を含むことが好ましく、ポリプロピレン系樹脂とポリエチレン系樹脂との双方を含むことがより好ましい。
発泡性樹脂組成物に含有されるポリオレフィン樹脂としては、例えば、ポリエチレン系樹脂、ポリプロピレン系樹脂、エチレン酢酸ビニル樹脂等が挙げられる。ポリオレフィン樹脂としては、得られる架橋ポリオレフィン樹脂発泡体の耐熱性、及び成形加工性を向上させる観点から、ポリプロピレン系樹脂を含むことが好ましく、ポリプロピレン系樹脂とポリエチレン系樹脂との双方を含むことがより好ましい。
ポリプロピレン系樹脂としては、例えば、ホモポリプロピレン、プロピレンを主成分とするエチレン-プロピレンランダム共重合体、プロピレンを主成分とするエチレン-プロピレンブロック共重合体等が挙げられ、これらは1種類を単独で使用しても2種以上を併用してもよい。中でも、プロピレンを主成分とするエチレン-プロピレンランダム共重合体を用いることが好ましい。なお、プロピレンを主成分とするとは、ポリプロピレン系樹脂において、プロピレン由来の構成単位の含有量が全モノマー由来の構成単位の75質量%以上であるとよく、好ましくは90質量%以上であるとよい。以下も同様である。
上記ポリプロピレン系樹脂のメルトフローレート(以下、「MFR」と記す)は、70g/10分以下が好ましく、より好ましくは50g/10分以下であり、さらに好ましくは25g/10分以下である。また、MFRの下限は、通常0.1g/10分である。
上記ポリプロピレン系樹脂のMFRは、JIS K 7210に準拠して、温度230℃、荷重21.2Nの条件下で測定した値である。
上記ポリプロピレン系樹脂のメルトフローレート(以下、「MFR」と記す)は、70g/10分以下が好ましく、より好ましくは50g/10分以下であり、さらに好ましくは25g/10分以下である。また、MFRの下限は、通常0.1g/10分である。
上記ポリプロピレン系樹脂のMFRは、JIS K 7210に準拠して、温度230℃、荷重21.2Nの条件下で測定した値である。
ポリエチレン系樹脂としては、特に限定されないが、例えば、低密度ポリエチレン、中密度ポリエチレン、高密度ポリエチレン、直鎖状低密度ポリエチレン、エチレンを主成分とするエチレン-α-オレフィン共重合体等が挙げられ、これらは単独で使用しても2種以上併用してもよい。上記したポリエチレン系樹脂の中では、直鎖状低密度ポリエチレンが好ましい。
直鎖状低密度ポリエチレンの密度は、0.900~0.925g/cm3であることが好ましく、0.902~0.922g/cm3であることがより好ましい。
上記ポリエチレン系樹脂のMFRは、0.5~70g/10分が好ましく、より好ましくは1.5~50g/10分である。
上記ポリエチレン系樹脂のMFRは、JIS K 7210に準拠して、温度190℃、荷重21.2Nの条件下で測定した値である。
直鎖状低密度ポリエチレンの密度は、0.900~0.925g/cm3であることが好ましく、0.902~0.922g/cm3であることがより好ましい。
上記ポリエチレン系樹脂のMFRは、0.5~70g/10分が好ましく、より好ましくは1.5~50g/10分である。
上記ポリエチレン系樹脂のMFRは、JIS K 7210に準拠して、温度190℃、荷重21.2Nの条件下で測定した値である。
ポリオレフィン樹脂がポリプロピレン系樹脂を含有する場合、発泡性樹脂組成物は、さらにポリプロピレン系樹脂以外の樹脂を含有してもよく、具体的には、ポリエチレン系樹脂などのポリプロピレン系樹脂以外のポリオレフィン系樹脂、オレフィン系エラストマーなどが挙げられる。発泡性樹脂組成物に含まれる樹脂全量に対する、ポリプロピレン系樹脂以外のポリオレフィン系樹脂、及びオレフィン系エラストマーの含有量合計は、10質量%以上が好ましく、より好ましくは20質量%以上であり、さらに好ましくは25質量%以上であり、また、好ましくは50質量%以下、より好ましくは45質量%以下、さらに好ましくは40質量%以下である。
オレフィン系エラストマーとしては、エチレン-プロピレン-ジエンゴム(EPDM)、エチレン-プロピレンゴム(EPM)、オレフィン系熱可塑性エラストマーなどが挙げられる。オレフィン系熱可塑性エラストマーの詳細は、上記の非発泡体層において説明した通りである。
また、発泡性樹脂組成物は、ポリオレフィン樹脂、オレフィン系エラストマー以外の樹脂を含んでもよい。
オレフィン系エラストマーとしては、エチレン-プロピレン-ジエンゴム(EPDM)、エチレン-プロピレンゴム(EPM)、オレフィン系熱可塑性エラストマーなどが挙げられる。オレフィン系熱可塑性エラストマーの詳細は、上記の非発泡体層において説明した通りである。
また、発泡性樹脂組成物は、ポリオレフィン樹脂、オレフィン系エラストマー以外の樹脂を含んでもよい。
<酸化防止剤>
発泡性樹脂組成物は、酸化防止剤を含有することが好ましい。酸化防止剤を含有することで、ポリオレフィン樹脂の酸化劣化を抑制することができるともに、架橋ポリオレフィン樹脂発泡体の臭気の発生を低減できる。発泡性樹脂組成物に含まれる樹脂100質量部に対して酸化防止剤を0.1~5.0質量部含有することが好ましく、1.0~4.0質量部含有することがより好ましい。
樹脂100質量部に対して、酸化防止剤を0.5質量部以上とすることで、ポリオレフィン樹脂の酸化劣化がより抑制され、架橋ポリオレフィン樹脂発泡体の臭気の発生を低減することができる。また、樹脂100質量部に対して、酸化防止剤を5.0質量部以下とすることで、過剰な酸化防止剤が臭気物質になることを抑制することができる。
発泡性樹脂組成物は、酸化防止剤を含有することが好ましい。酸化防止剤を含有することで、ポリオレフィン樹脂の酸化劣化を抑制することができるともに、架橋ポリオレフィン樹脂発泡体の臭気の発生を低減できる。発泡性樹脂組成物に含まれる樹脂100質量部に対して酸化防止剤を0.1~5.0質量部含有することが好ましく、1.0~4.0質量部含有することがより好ましい。
樹脂100質量部に対して、酸化防止剤を0.5質量部以上とすることで、ポリオレフィン樹脂の酸化劣化がより抑制され、架橋ポリオレフィン樹脂発泡体の臭気の発生を低減することができる。また、樹脂100質量部に対して、酸化防止剤を5.0質量部以下とすることで、過剰な酸化防止剤が臭気物質になることを抑制することができる。
酸化防止剤の種類は特に限定されないが、例えば、フェノール系酸化防止剤、イオウ系酸化防止剤、リン系酸化防止剤、アミン系酸化防止剤等が挙げられる。これらの中では、フェノール系酸化防止剤及びリン系酸化防止剤から選択される少なくとも1種が好ましく、中でも、架橋ポリオレフィン樹脂発泡体の臭気の発生の低減の観点から、フェノール系酸化防止剤がより好ましい。
フェノール系酸化防止剤としては、2,6-ジ-tert-ブチル-p-クレゾール、n-オクタデシル-3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート、2-tert-ブチル-6-(3-tert-ブチル-2-ヒドロキシ-5-メチルベンジル)-4-メチルフェニルアクリレート、テトラキス[メチレン-3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート]メタン等が挙げられる。これらの中でも、2,6-ジ-tert-ブチル-p-クレゾールが好ましい。
酸化防止剤は、1種類が単独で用いられてもよいし、2種類以上が併用されてもよい。
フェノール系酸化防止剤としては、2,6-ジ-tert-ブチル-p-クレゾール、n-オクタデシル-3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート、2-tert-ブチル-6-(3-tert-ブチル-2-ヒドロキシ-5-メチルベンジル)-4-メチルフェニルアクリレート、テトラキス[メチレン-3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネート]メタン等が挙げられる。これらの中でも、2,6-ジ-tert-ブチル-p-クレゾールが好ましい。
酸化防止剤は、1種類が単独で用いられてもよいし、2種類以上が併用されてもよい。
<架橋助剤>
発泡性樹脂組成物には、架橋助剤を含有することが好ましい。発泡性樹脂組成物中の架橋助剤の含有量は、発泡性樹脂組成物に含まれる樹脂100質量部に対して2.0~5.0質量部であることが好ましく、2.5~4.7質量部であることがより好ましい
架橋助剤を樹脂100質量部に対して2.0質量部以上とすることにより、耐熱性が向上し、発泡体の臭気の発生を低減することができる。これは、ポリオレフィン樹脂の架橋がある程度進行することにより、熱等による劣化が抑制され、その結果、臭気の原因物質の生成を抑制するためと考えられる。架橋助剤を樹脂100質量部に対して5.0質量部以下とすることにより、真空成形性が向上し、また発泡不良を防止しやすくなる。
発泡性樹脂組成物には、架橋助剤を含有することが好ましい。発泡性樹脂組成物中の架橋助剤の含有量は、発泡性樹脂組成物に含まれる樹脂100質量部に対して2.0~5.0質量部であることが好ましく、2.5~4.7質量部であることがより好ましい
架橋助剤を樹脂100質量部に対して2.0質量部以上とすることにより、耐熱性が向上し、発泡体の臭気の発生を低減することができる。これは、ポリオレフィン樹脂の架橋がある程度進行することにより、熱等による劣化が抑制され、その結果、臭気の原因物質の生成を抑制するためと考えられる。架橋助剤を樹脂100質量部に対して5.0質量部以下とすることにより、真空成形性が向上し、また発泡不良を防止しやすくなる。
架橋助剤としては、例えば、3官能(メタ)アクリレート系化合物、2官能(メタ)アクリレート系化合物などの多官能(メタ)アクリレート系化合物、1分子中に3個の官能基を持つ化合物などが挙げられる。これら以外の架橋助剤としては、ジビニルベンゼン等の1分子中に2個の官能基を持つ化合物、フタル酸ジアリル、テレフタル酸ジアリル、イソフタル酸ジアリル、エチルビニルベンゼン、ラウリルメタクリレート、ステアリルメタクリレート等が挙げられる。
3官能(メタ)アクリレート系化合物としては、例えば、トリメチロールプロパントリメタクリレート、トリメチロールプロパントリアクリレート等が挙げられる。
2官能(メタ)アクリレート系化合物としては、1,6-ヘキサンジオールジメタクリレート、1,9-ノナンジオールジメタクリレート、1,10-デカンジオールジメタクリレート、ネオペンチルグリコールジメタクリレート等が挙げられる。
1分子中に3個の官能基を持つ化合物としては、トリメリット酸トリアリルエステル、1,2,4-ベンゼントリカルボン酸トリアリルエステル、トリアリルイソシアヌレート等が挙げられる。
架橋助剤は、単独で又は2種以上を組み合わせて使用することができる。
これらの中でも、多官能(メタ)アクリレート系化合物が好ましく、2官能(メタ)アクリレート系化合物がより好ましく、1,9-ノナンジオールジメタクリレートがさらに好ましい。
3官能(メタ)アクリレート系化合物としては、例えば、トリメチロールプロパントリメタクリレート、トリメチロールプロパントリアクリレート等が挙げられる。
2官能(メタ)アクリレート系化合物としては、1,6-ヘキサンジオールジメタクリレート、1,9-ノナンジオールジメタクリレート、1,10-デカンジオールジメタクリレート、ネオペンチルグリコールジメタクリレート等が挙げられる。
1分子中に3個の官能基を持つ化合物としては、トリメリット酸トリアリルエステル、1,2,4-ベンゼントリカルボン酸トリアリルエステル、トリアリルイソシアヌレート等が挙げられる。
架橋助剤は、単独で又は2種以上を組み合わせて使用することができる。
これらの中でも、多官能(メタ)アクリレート系化合物が好ましく、2官能(メタ)アクリレート系化合物がより好ましく、1,9-ノナンジオールジメタクリレートがさらに好ましい。
<発泡剤>
発泡性樹脂組成物を発泡させる方法としては、化学的発泡法、物理的発泡法がある。化学的発泡法は、発泡性樹脂組成物に添加した化合物の熱分解により生じたガスにより気泡を形成させる方法であり、物理的発泡法は、低沸点液体(発泡剤)を発泡性樹脂組成物に含浸させた後、発泡剤を揮発させてセルを形成させる方法である。発泡法は特に限定されないが、化学的発泡法が好ましい。
発泡剤としては、熱分解型発泡剤が好適に使用され、例えば分解温度が140~270℃程度の有機系又は無機系の化学発泡剤を用いることができる。
有機系発泡剤としては、炭酸アンモニウム、炭酸水素アンモニウム、アゾジカルボンアミド、亜硝酸アンモニウム、アゾビスイソブチロニトリル等のアゾ化合物、N,N’-ジニトロソペンタメチレンテトラミン等のニトロソ化合物、ヒドラゾジカルボンアミド、4,4’-オキシビス(ベンゼンスルホニルヒドラジド)、トルエンスルホニルヒドラジド等のヒドラジン誘導体、リン酸グアニジンや重炭酸グアニジン、塩酸グアニジン、硫酸グアニジンなどのグアニジン塩等、トルエンスルホニルセミカルバジド等のセミカルバジド化合物等が挙げられる。

無機系発泡剤としては、アゾジカルボン酸金属塩(アゾジカルボン酸バリウム等)、炭酸ナトリウム、炭酸水素ナトリウム、水素化ホウ素ナトリウム、無水クエン酸モノソーダ等が挙げられる。
これらの中では、微細な気泡を得る観点、及び経済性、安全面の観点から、アゾ化合物、ニトロソ化合物が好ましく、アゾジカルボンアミド、アゾビスイソブチロニトリル、N,N’-ジニトロソペンタメチレンテトラミンがより好ましく、アゾジカルボンアミドが特に好ましい。
発泡剤は、単独で又は2種以上を組み合わせて用いることができる。
発泡剤の発泡性樹脂組成物への添加量は、発泡体の発泡倍率を後述する範囲にしやすい観点から、ポリオレフィン樹脂100質量部に対して1~20質量部が好ましく、2~15質量部がより好ましく、3~12質量部がさらに好ましい。
これらの中では、微細な気泡を得る観点、及び経済性、安全面の観点から、アゾ化合物、ニトロソ化合物が好ましく、アゾジカルボンアミド、アゾビスイソブチロニトリル、N,N’-ジニトロソペンタメチレンテトラミンがより好ましく、アゾジカルボンアミドが特に好ましい。
発泡剤は、単独で又は2種以上を組み合わせて用いることができる。
発泡剤の発泡性樹脂組成物への添加量は、発泡体の発泡倍率を後述する範囲にしやすい観点から、ポリオレフィン樹脂100質量部に対して1~20質量部が好ましく、2~15質量部がより好ましく、3~12質量部がさらに好ましい。
<その他添加剤>
発泡性樹脂組成物には、必要に応じて、熱安定剤、着色剤、難燃剤、帯電防止剤、充填材、防錆剤、分解温度調整剤等の発泡体に一般的に使用する添加剤を配合されてもよい。

<発泡倍率>
樹脂発泡体層の発泡倍率は、特に限定されないが、好ましくは8~30倍、より好ましくは9~28倍、さらに好ましくは9.5~27倍である。発泡倍率が一定以上であると、発泡体の柔軟性を確保しやすくなる。また、発泡倍率が一定以下であると、発泡体の機械的強度を良好にすることができる。
なお、発泡倍率は、発泡前の発泡性樹脂組成物と発泡後の樹脂発泡体層の比容積(単位:cm3/g)を測定し、(樹脂発泡体層の比容積)/(発泡前の発泡性樹脂組成物の比容積)によって算出した。
樹脂発泡体層の発泡倍率は、特に限定されないが、好ましくは8~30倍、より好ましくは9~28倍、さらに好ましくは9.5~27倍である。発泡倍率が一定以上であると、発泡体の柔軟性を確保しやすくなる。また、発泡倍率が一定以下であると、発泡体の機械的強度を良好にすることができる。
なお、発泡倍率は、発泡前の発泡性樹脂組成物と発泡後の樹脂発泡体層の比容積(単位:cm3/g)を測定し、(樹脂発泡体層の比容積)/(発泡前の発泡性樹脂組成物の比容積)によって算出した。
<架橋度>
本発明の樹脂発泡体層の架橋度は、好ましくは30~60質量%である。架橋度が30~60質量%であると、発泡体の機械的強度、柔軟性及び真空成形性をバランスよく向上させることができる。発泡体の機械的強度、柔軟性及び真空成形性をバランスよく向上させることができるという観点から、本発明の架橋ポリオレフィン樹脂発泡体の架橋度は、より好ましくは33~57質量%であり、さらに好ましくは35~55質量%である。
架橋度は、以下の方法で測定することができる。
樹脂発泡体層から約100mgの試験片を採取し、試験片の質量A(mg)を精秤する。次に、この試験片を120℃のキシレン30cm3中に浸漬して24時間放置した後、200メッシュの金網で濾過して金網上の不溶解分を採取、真空乾燥し、不溶解分の質量B(mg)を精秤する。得られた値から、下記式により架橋度(質量%)を算出する。
架橋度(質量%)=100×(B/A)
本発明の樹脂発泡体層の架橋度は、好ましくは30~60質量%である。架橋度が30~60質量%であると、発泡体の機械的強度、柔軟性及び真空成形性をバランスよく向上させることができる。発泡体の機械的強度、柔軟性及び真空成形性をバランスよく向上させることができるという観点から、本発明の架橋ポリオレフィン樹脂発泡体の架橋度は、より好ましくは33~57質量%であり、さらに好ましくは35~55質量%である。

樹脂発泡体層の厚さは、特に限定されないが、好ましくは1~5mmであり、より好ましくは1.2~4mmであり、さらに好ましくは1.5~3.5mmである。

[複合体]
本発明の複合体は、上記した樹脂発泡層と非発泡体層とを備える。以下複合体について説明する。

<厚さの比>
複合体における、非発泡体層の厚さに対する樹脂発泡体層の厚さの比(樹脂発泡体層/非発泡体層)は、特に限定されないが、好ましくは1~500であり、より好ましくは2~300である。
非発泡体層における無機粒子含有層の厚さに対する樹脂発泡体層の厚さの比(樹脂発泡体層/無機粒子含有層)は、特に限定されないが、好ましくは100~500であり、より好ましくは200~300である。
厚さの比を上記範囲内とすることで、複合体の真空成形性を良好にしやすくなる。
複合体における、非発泡体層の厚さに対する樹脂発泡体層の厚さの比(樹脂発泡体層/非発泡体層)は、特に限定されないが、好ましくは1~500であり、より好ましくは2~300である。
非発泡体層における無機粒子含有層の厚さに対する樹脂発泡体層の厚さの比(樹脂発泡体層/無機粒子含有層)は、特に限定されないが、好ましくは100~500であり、より好ましくは200~300である。
厚さの比を上記範囲内とすることで、複合体の真空成形性を良好にしやすくなる。
<引張伸度>
本発明の複合体の160℃におけるMD引張伸度及びTD引張伸度の少なくともいずれかが80%以上である。これにより、高温における真空成形性が向上する。
複合体の160℃におけるMD引張伸度及びTD引張伸度は、少なくともいずれかが90%以上であることが好ましく、100%以上であることがより好ましく、140%以上であることがさらに好ましい。
また、複合体の160℃におけるMD引張伸度及びTD引張伸度は、いずれもが80%以上であることが好ましく、90%以上であることがより好ましく、100%以上であることがさらに好ましく、140%以上であることがよりさらに好ましい。
引張伸度の上限値は特に限定されないが、例えば500%である。
なお、「MD」は、Machine Directionを意味し、樹脂発泡体層の押出方向等と一致する方向を意味する。また、「TD」は、Transverse Directionを意味し、MDに直交しかつ樹脂発泡体層に平行な方向を意味する。
引張伸度は、樹脂発泡体層及び非発泡層の組成、厚みなどを調整することによって、所望の値に調整することができる。
引張伸度(引張伸び)は、JIS K6767に準拠して測定することができる。
本発明の複合体の160℃におけるMD引張伸度及びTD引張伸度の少なくともいずれかが80%以上である。これにより、高温における真空成形性が向上する。
複合体の160℃におけるMD引張伸度及びTD引張伸度は、少なくともいずれかが90%以上であることが好ましく、100%以上であることがより好ましく、140%以上であることがさらに好ましい。
また、複合体の160℃におけるMD引張伸度及びTD引張伸度は、いずれもが80%以上であることが好ましく、90%以上であることがより好ましく、100%以上であることがさらに好ましく、140%以上であることがよりさらに好ましい。
引張伸度の上限値は特に限定されないが、例えば500%である。
なお、「MD」は、Machine Directionを意味し、樹脂発泡体層の押出方向等と一致する方向を意味する。また、「TD」は、Transverse Directionを意味し、MDに直交しかつ樹脂発泡体層に平行な方向を意味する。

<無機残渣量>
複合体を500℃で燃焼したときの無機残渣量は、好ましくは0.05g/m2以上である。無機残渣量が0.05g/m2以上であると、引張伸度を上記範囲に調整しやすくなり、高温での真空成形性が向上する。上記無機残渣量は、好ましくは0.1g/m2以上であり、より好ましくは0.5g/m2以上である。上記無機残渣量の上限値は特に限定されないが、複合体の表面平滑性などの観点から、無機残渣量は、好ましくは5g/m2以下である。
なお、上記無機残渣量は、複合体の単位面積(m2)あたりの無機残渣量であり、複合体を、空気下で、500℃で240分間燃焼したときの残渣量から算出される。
複合体を500℃で燃焼したときの無機残渣量は、好ましくは0.05g/m2以上である。無機残渣量が0.05g/m2以上であると、引張伸度を上記範囲に調整しやすくなり、高温での真空成形性が向上する。上記無機残渣量は、好ましくは0.1g/m2以上であり、より好ましくは0.5g/m2以上である。上記無機残渣量の上限値は特に限定されないが、複合体の表面平滑性などの観点から、無機残渣量は、好ましくは5g/m2以下である。
なお、上記無機残渣量は、複合体の単位面積(m2)あたりの無機残渣量であり、複合体を、空気下で、500℃で240分間燃焼したときの残渣量から算出される。
[複合体の製造方法]
本発明の複合体の製造方法は、特に限定されないが、樹脂発泡体層を製造する工程(A)と、工程(A)により製造した樹脂発泡体層の少なくとも一方の面に非発泡体層を形成する工程(B)とを備える方法が挙げられる。

<工程(A)>

(工程1)発泡性樹脂組成物をシート状に加工し、発泡性シートを製造する工程
(工程2)該発泡性シートに対して電離性放射線を照射し架橋発泡性シートを製造する工程
(工程3)架橋発泡性シートを発泡させて、樹脂発泡体層を製造する工程
工程(A)は、樹脂発泡体層を製造する工程である。
工程(A)は、、例えば、下記の工程1~工程3の工程を含む方法で製造することが好ましい。
(工程1)発泡性樹脂組成物をシート状に加工し、発泡性シートを製造する工程
(工程2)該発泡性シートに対して電離性放射線を照射し架橋発泡性シートを製造する工程
(工程3)架橋発泡性シートを発泡させて、樹脂発泡体層を製造する工程
(工程1)
工程1は、発泡性樹脂組成物をシート状に加工し、発泡性シートを製造する工程である。発泡性樹脂組成物を、バンバリーミキサーや加圧ニーダ等の混練り機を用いて混練した後、押出機、カレンダ、コンベアベルトキャスティング等によって連続的に押し出すことにより発泡性シートを製造することができる。発泡性樹脂組成物を混練するときの温度は、好ましくは170~210℃であり、より好ましくは175~205℃である。
工程1は、発泡性樹脂組成物をシート状に加工し、発泡性シートを製造する工程である。発泡性樹脂組成物を、バンバリーミキサーや加圧ニーダ等の混練り機を用いて混練した後、押出機、カレンダ、コンベアベルトキャスティング等によって連続的に押し出すことにより発泡性シートを製造することができる。発泡性樹脂組成物を混練するときの温度は、好ましくは170~210℃であり、より好ましくは175~205℃である。
(工程2)
工程2は、発泡性シートに対して電離性放射線を照射し架橋発泡性シートを製造する工程である。
電離性放射線を照射する際の照射線量は、樹脂発泡体層が架橋ポリオレフィン樹脂発泡体である場合、1~10Mradが好ましく、1.5~5Mradがより好ましい。
電離性放射性の照射は、発泡性シートの一方の面に対して行ってもよいし、両方の面に対して行ってもよい。
電離性放射線としては、例えば、電子線、α線、β線、γ線、X線等が挙げられる。これらの中では、生産性及び照射を均一に行う観点から、電子線が好ましい。
工程2は、発泡性シートに対して電離性放射線を照射し架橋発泡性シートを製造する工程である。
電離性放射線を照射する際の照射線量は、樹脂発泡体層が架橋ポリオレフィン樹脂発泡体である場合、1~10Mradが好ましく、1.5~5Mradがより好ましい。
電離性放射性の照射は、発泡性シートの一方の面に対して行ってもよいし、両方の面に対して行ってもよい。
電離性放射線としては、例えば、電子線、α線、β線、γ線、X線等が挙げられる。これらの中では、生産性及び照射を均一に行う観点から、電子線が好ましい。
(工程3)
工程3は、架橋発泡性シートを発泡させて、シート状の樹脂発泡体層を製造する工程である。架橋発泡性シートを発泡させる方法としては、オーブンのようなバッチ方式や、架橋発泡性シートを、連続的に加熱炉内を通す連続発泡方式を挙げることができる。
架橋発泡性シートを発泡させる際の温度は、樹脂発泡体層が架橋ポリオレフィン樹脂発泡体である場合、150~320℃程度である。上記温度に調整するための方法としては、特に制限されないが、熱風を用いてもよいし、近赤波長領域や遠赤波長領域、もしくはその両波長領域を有する赤外線を用いてもよい。
また、発泡後、又は発泡させながら、MD方向又はTD方向の何れか一方又は双方に、架橋発泡性シートを延伸してもよい。
工程3は、架橋発泡性シートを発泡させて、シート状の樹脂発泡体層を製造する工程である。架橋発泡性シートを発泡させる方法としては、オーブンのようなバッチ方式や、架橋発泡性シートを、連続的に加熱炉内を通す連続発泡方式を挙げることができる。
架橋発泡性シートを発泡させる際の温度は、樹脂発泡体層が架橋ポリオレフィン樹脂発泡体である場合、150~320℃程度である。上記温度に調整するための方法としては、特に制限されないが、熱風を用いてもよいし、近赤波長領域や遠赤波長領域、もしくはその両波長領域を有する赤外線を用いてもよい。
また、発泡後、又は発泡させながら、MD方向又はTD方向の何れか一方又は双方に、架橋発泡性シートを延伸してもよい。
<工程(B)>
工程(B)は、工程(A)により製造した樹脂発泡体層の少なくとも一方の面に非発泡体層を形成する工程である。
樹脂発泡体層の少なくとも一方の面に非発泡体層を形成する方法としては、非発泡体層における無機粒子含有層を形成するための水系エマルジョンを用いる方法が挙げられる。
例えば、次の工程4~6を経て、樹脂発泡体層の少なくとも一方の面に非発泡体層を形成することができる。
(工程4) 水系エマルジョンを調製する工程
(工程5) 水系エマルジョンに無機粒子を分散させ、無機粒子含有水系エマルジョンを調製する工程
(工程6) 無機粒子含有水系エマルジョンを樹脂発泡体層の少なくとも一方の面に、塗布し、乾燥させて、無機粒子含有層を形成させる工程
工程(B)は、工程(A)により製造した樹脂発泡体層の少なくとも一方の面に非発泡体層を形成する工程である。
樹脂発泡体層の少なくとも一方の面に非発泡体層を形成する方法としては、非発泡体層における無機粒子含有層を形成するための水系エマルジョンを用いる方法が挙げられる。
例えば、次の工程4~6を経て、樹脂発泡体層の少なくとも一方の面に非発泡体層を形成することができる。
(工程4) 水系エマルジョンを調製する工程
(工程5) 水系エマルジョンに無機粒子を分散させ、無機粒子含有水系エマルジョンを調製する工程
(工程6) 無機粒子含有水系エマルジョンを樹脂発泡体層の少なくとも一方の面に、塗布し、乾燥させて、無機粒子含有層を形成させる工程
(工程4)
工程4は、水系エマルジョンを調製する工程である。
水系エマルジョンは、水,及び樹脂粒子を少なくとも含有する。前記樹脂粒子は、形成する無機粒子含有層に含まれる樹脂と同種のものである。すなわち、無機粒子含有層に含まれる樹脂がポリエチレン系樹脂の場合は、水系エマルジョンに含まれる樹脂粒子は、ポリエチレン系樹脂粒子である。
工程4は、水系エマルジョンを調製する工程である。
水系エマルジョンは、水,及び樹脂粒子を少なくとも含有する。前記樹脂粒子は、形成する無機粒子含有層に含まれる樹脂と同種のものである。すなわち、無機粒子含有層に含まれる樹脂がポリエチレン系樹脂の場合は、水系エマルジョンに含まれる樹脂粒子は、ポリエチレン系樹脂粒子である。
水系エマルジョンは、樹脂粒子を製造するためのモノマーを乳化重合して得ることが好ましい。樹脂粒子を製造するためモノマーとは、樹脂粒子が例えばポリエチレン系樹脂の場合は、エチレンモノマー、及び必要に応じて使用される炭素数3~10程度のα‐オレフィンモノマーなどである。具体的には、水系エマルジョンは、水を主成分とする分散媒(例えば水を90質量%以上含む分散媒、好ましくは水からなる分散媒)中に、乳化剤として界面活性剤、及びモノマーを添加し、攪拌させながらモノマーを乳化重合させることによって製造できる。乳化重合においては、必要に応じて、重合開始剤、連鎖移動剤、安定剤等の添加剤を配合してもよい。
(工程5)
工程5では、上記のとおり作製した水系エマルジョンに無機粒子を分散させて、無機粒子含有水系エマルジョンとする。該水系エマルジョンに分散させる無機粒子は、形成される無機粒子含有層に含まれる無機粒子と同種のものである。
無機粒子含有水系エマルジョン中の、樹脂粒子100質量部に対する無機粒子の量は、上記した無機粒子含有層中の樹脂100質量部に対する無機粒子の量と同じである。
工程5では、上記のとおり作製した水系エマルジョンに無機粒子を分散させて、無機粒子含有水系エマルジョンとする。該水系エマルジョンに分散させる無機粒子は、形成される無機粒子含有層に含まれる無機粒子と同種のものである。
無機粒子含有水系エマルジョン中の、樹脂粒子100質量部に対する無機粒子の量は、上記した無機粒子含有層中の樹脂100質量部に対する無機粒子の量と同じである。
(工程6)
工程6では、上記のとおり得られた無機粒子含有水系エマルジョンを樹脂発泡体層の少なくとも一方の面に、塗布し、乾燥させて、無機粒子含有層を形成させる。
無機粒子含有水系エマルジョンを塗布する方法としては、特に制限されず、各種コータ―を用いればよい。例えば、バーコーター、コンマコーター、ディップコーター、ロールコーター、スピンコーター、フローコーター、ナイフコーター、スプレーコーターなどで塗布することができる。
乾燥する際の温度は、例えば40~160℃であり、好ましくは60~130℃である。
工程6では、上記のとおり得られた無機粒子含有水系エマルジョンを樹脂発泡体層の少なくとも一方の面に、塗布し、乾燥させて、無機粒子含有層を形成させる。
無機粒子含有水系エマルジョンを塗布する方法としては、特に制限されず、各種コータ―を用いればよい。例えば、バーコーター、コンマコーター、ディップコーター、ロールコーター、スピンコーター、フローコーター、ナイフコーター、スプレーコーターなどで塗布することができる。
乾燥する際の温度は、例えば40~160℃であり、好ましくは60~130℃である。
以上の工程4~6を行うことで、樹脂発泡体層と、樹脂発泡体層の少なくとも一方の面に積層された非発泡体層との複合体が得られる。この場合、該非発泡体層は、無機粒子含有層の単層で構成されたものであり、無機粒子含有水系エマルジョンの塗布膜である。
以上の方法は、水系エマルジョンを利用して、複合体を形成する方法であるが、非発泡体層を形成する方法は水系エマルジョンを利用する方法に限定されない。
例えば、非発泡体層を構成する無機粒子含有層を押出成形法などで別途作製しておいて、該無機粒子含有層を、樹脂発泡体層の少なくとも一方の面にラミネートして複合体を形成してもよい。
上記の方法の中でも水系エマルジョンを利用する方法は、得られた複合体の臭気が低減される点で好ましい。
以上の方法は、水系エマルジョンを利用して、複合体を形成する方法であるが、非発泡体層を形成する方法は水系エマルジョンを利用する方法に限定されない。
例えば、非発泡体層を構成する無機粒子含有層を押出成形法などで別途作製しておいて、該無機粒子含有層を、樹脂発泡体層の少なくとも一方の面にラミネートして複合体を形成してもよい。
上記の方法の中でも水系エマルジョンを利用する方法は、得られた複合体の臭気が低減される点で好ましい。
なお、上記工程4~6において、「水系エマルジョンを調製する工程」や「無機粒子含有水系エマルジョンを調製する工程」を記載して無機粒子含有層を形成させる方法を記載しているが、「水系エマルジョン」及び「無機粒子含有水系エマルジョン」は必要に応じて市販品を用いることができる。
非発泡体層を、多層とする場合、例えば、上記のとおり樹脂発泡体層の少なくとも一方の面に形成した無機粒子含有層の表面に、無機粒子を含有しない樹脂層(樹脂フィルムなど)をラミネートするとよい。
ラミネート方法および工程は、特に限定されないが、プレス機や輻射熱ヒーター、近赤外線や遠赤外線等により加熱及び加圧して、熱圧着する方法でもよいし、接着剤や粘着剤を使用する方法であってもよい。
<用途>
本発明の複合体は、真空成形などの各種成形法により成形して、断熱材、クッション材等として使用することができる。本発明の複合体は、特に自動車分野において、天井材、ドア、インスツルメントパネル等の自動車内装材として好適に使用できる。

複合体の断面を、SEM-EDX装置(日本電子株式会社社製「JSM-IT100」)により測定し、非発泡体層における無機元素の量(原子%)を測定した。
SEM-EDXにおける測定条件は、以下のとおりとした。
視野倍率:2000倍
観察視野角:125.0×95.0 μm
加圧電圧:10kV
WD:10mm
とした。
また、非発泡体層中にSi原子又はAl原子が存在するか否かを確認し、非発泡体層中にこれら原子の量(原子%)を測定した。
複合体の断面を、SEM-EDX装置(日本電子株式会社社製「JSM-IT100」)により測定し、非発泡体層における無機元素の量(原子%)を測定した。
SEM-EDXにおける測定条件は、以下のとおりとした。
視野倍率:2000倍
観察視野角:125.0×95.0 μm
加圧電圧:10kV
WD:10mm
とした。
また、非発泡体層中にSi原子又はAl原子が存在するか否かを確認し、非発泡体層中にこれら原子の量(原子%)を測定した。
<引張伸度>
JIS K6767に準拠して複合体のMD方向の160℃引張伸度を測定した。次に、JIS K6767に準拠して複合体のTD方向の160℃引張伸度を測定した。

<500℃で燃焼した後の無機残渣量>

各実施例・比較例で作製した複合体について、賦形金型温度を300―400℃に設定し、試験体温度が160℃となる条件で湾カップ成型絞り比(カップ高さ/カップ径=0.68―0.98)により真空成形性を評価した。真空成形性において、以下の基準により評価した。なお実験は、絞り比(カップ高さ/カップ径)を段々大きくして、各々真空成形していき、複合体に破れが生じ、或いは複合体の一部に薄く透明となる部分が生じたときの絞り比(カップ高さ/カップ径)により成形性を評価した。

・無機粒子含有水系エマルジョン(1)・・・ポリエチレン樹脂粒子が分散した水系エマルジョンに、シリカゲル(SiO2)を分散させて、無機粒子含有水系エマルジョン(1)を作製した。無機粒子含有水系エマルジョン(1)中のポリエチレン樹脂粒子100質量部に対するシリカゲル(SiO2)の量は95質量部である。使用したシリカゲル(SiO2)の平均粒子径は1μmである。
・無機粒子含有水系エマルジョン(2)・・・ポリエチレン樹脂粒子が分散した水系エマルジョンに、酸化マグネシウム(MgO)を分散させて、無機粒子含有水系エマルジョン(2)を作製した。無機粒子含有水系エマルジョン(2)中のポリエチレン樹脂粒子100質量部に対する酸化マグネシウム(MgO)の量は10質量部である。使用した酸化マグネシウム(MgO)の平均粒子径は8μmである。
・無機粒子含有水系エマルジョン(3)・・・ポリエチレン樹脂粒子が分散した水系エマルジョンに、水酸化アルミニウム(Al(OH)3)を分散させて、無機粒子含有水系エマルジョン(3)を作製した。無機粒子含有水系エマルジョン(3)中のポリエチレン樹脂粒子100質量部に対する水酸化アルミニウム(Al(OH)3)の量は55質量部である。使用した水酸化アルミニウム(Al(OH)3)の平均粒子径は5μmである。
・無機粒子含有水系エマルジョン(4)・・・ポリエチレン樹脂粒子が分散した水系エマルジョンに、酸化アルミニウム(Al2O3)を分散させて、無機粒子含有水系エマルジョン(4)を作製した。無機粒子含有水系エマルジョン(4)中のポリエチレン樹脂粒子100質量部に対する酸化アルミニウム(Al2O3)の量は65質量部である。使用した酸化アルミニウム(Al2O3)の平均粒子径は3μmである。
・無機粒子含有水系エマルジョン(5)・・・ポリエチレン樹脂粒子が分散した水系エマルジョンに、炭酸カルシウム(CaCO3)を分散させて、無機粒子含有水系エマルジョン(5)を作製した。無機粒子含有水系エマルジョン(5)中のポリエチレン樹脂粒子100質量部に対する炭酸カルシウム(CaCO3)の量は15質量部である。使用した炭酸カルシウム(CaCO3)の平均粒子径は7μmである。
・無機粒子含有水系エマルジョン(6)・・・ポリエチレン樹脂粒子が分散した水系エマルジョンに、ゼオライトを分散させて、無機粒子含有水系エマルジョン(6)を作製した。無機粒子含有水系エマルジョン(6)中のポリエチレン樹脂粒子100質量部に対するゼオライトの量は110質量部である。使用したゼオライトの平均粒子径は4μmである。
・樹脂フィルム・・・TPOにより形成された厚さ500μmの樹脂フィルム。TPOとしては、オレフィン系熱可塑性エラストマー、Basell社製、商品名「Softell CA 02 A」、MFR0.6g/10分(230℃)を用いた。
[実施例1]
(樹脂発泡体層の製造)
ポリプロピレン系樹脂(2)、LLDPE、フェノール系酸化防止剤、架橋助剤、及び発泡剤を、表1に記載の配合で混合して得た発泡性樹脂組成物を、単軸押出機により、温度180℃で溶融混練して、発泡性シートとした。該発泡性シートの両面をそれぞれ加速電圧1000keVにて電離性放射線(電子線)を2.0Mradで照射し、架橋発泡性シートを得た。その後、該架橋発泡性シートを、炉内温度250℃の縦型熱風式発泡炉に供給し、延伸しつつ加熱発泡させ、厚さ2.5mmの架橋ポリオレフィン樹脂発泡体を得た。
(複合体の製造)
上記のとおり作製した架橋ポリオレフィン樹脂発泡体の片面に対して、ロールコーターにより無機粒子含有水系エマルジョン(1)を塗工した後、乾燥温度100℃で乾燥させて、無機粒子含有層からなる非発泡体層を形成させた。以上のようにして、架橋ポリオレフィン樹脂発泡体/無機粒子含有層(非発泡体層)の複合体を得た。
(樹脂発泡体層の製造)
ポリプロピレン系樹脂(2)、LLDPE、フェノール系酸化防止剤、架橋助剤、及び発泡剤を、表1に記載の配合で混合して得た発泡性樹脂組成物を、単軸押出機により、温度180℃で溶融混練して、発泡性シートとした。該発泡性シートの両面をそれぞれ加速電圧1000keVにて電離性放射線(電子線)を2.0Mradで照射し、架橋発泡性シートを得た。その後、該架橋発泡性シートを、炉内温度250℃の縦型熱風式発泡炉に供給し、延伸しつつ加熱発泡させ、厚さ2.5mmの架橋ポリオレフィン樹脂発泡体を得た。
(複合体の製造)
上記のとおり作製した架橋ポリオレフィン樹脂発泡体の片面に対して、ロールコーターにより無機粒子含有水系エマルジョン(1)を塗工した後、乾燥温度100℃で乾燥させて、無機粒子含有層からなる非発泡体層を形成させた。以上のようにして、架橋ポリオレフィン樹脂発泡体/無機粒子含有層(非発泡体層)の複合体を得た。
[実施例2~7、9]
発泡性樹脂組成物の組成を表1のとおりに変更した以外は、実施例1と同様に架橋ポリオレフィン樹脂発泡体を得た。そして、無機粒子含有水系エマルジョンの種類を以下のとおりとして、実施例1と同様にして複合体を得た。
実施例2では無機粒子含有水系エマルジョン(2)、実施例3では無機粒子含有水系エマルジョン(3)、実施例4及び9では無機粒子含有水系エマルジョン(4)、実施例5では無機粒子含有水系エマルジョン(5)、実施例6及び7では無機粒子含有水系エマルジョン(6)を用いた。
発泡性樹脂組成物の組成を表1のとおりに変更した以外は、実施例1と同様に架橋ポリオレフィン樹脂発泡体を得た。そして、無機粒子含有水系エマルジョンの種類を以下のとおりとして、実施例1と同様にして複合体を得た。
実施例2では無機粒子含有水系エマルジョン(2)、実施例3では無機粒子含有水系エマルジョン(3)、実施例4及び9では無機粒子含有水系エマルジョン(4)、実施例5では無機粒子含有水系エマルジョン(5)、実施例6及び7では無機粒子含有水系エマルジョン(6)を用いた。
[実施例8]
発泡性樹脂組成物の組成を表1のとおりに変更した以外は、実施例1と同様に架橋ポリオレフィン樹脂発泡体を得た。得られた架橋ポリオレフィン樹脂発泡体の片面に対して、ロールコーターにより無機粒子含有水系エマルジョン(6)を塗工した後、乾燥温度100℃で乾燥させて、無機粒子含有層からなる非発泡体層(第1の非発泡体層)を形成させた。
次いで、TPOにより形成された厚さ500μmの樹脂フィルムを無機粒子含有層の表面上に熱によるラミネートを行い第2の非発泡体層を形成させた。
以上のようにして、架橋ポリオレフィン樹脂発泡体/無機粒子含有層(第1の非発泡体層)/樹脂フィルム(第2の非発泡体層)がこの順に積層された複合体を得た。無機粒子含有層と樹脂フィルムは、非発泡体層である。
発泡性樹脂組成物の組成を表1のとおりに変更した以外は、実施例1と同様に架橋ポリオレフィン樹脂発泡体を得た。得られた架橋ポリオレフィン樹脂発泡体の片面に対して、ロールコーターにより無機粒子含有水系エマルジョン(6)を塗工した後、乾燥温度100℃で乾燥させて、無機粒子含有層からなる非発泡体層(第1の非発泡体層)を形成させた。
次いで、TPOにより形成された厚さ500μmの樹脂フィルムを無機粒子含有層の表面上に熱によるラミネートを行い第2の非発泡体層を形成させた。
以上のようにして、架橋ポリオレフィン樹脂発泡体/無機粒子含有層(第1の非発泡体層)/樹脂フィルム(第2の非発泡体層)がこの順に積層された複合体を得た。無機粒子含有層と樹脂フィルムは、非発泡体層である。
[比較例1]
実施例1と同様に架橋ポリオレフィン樹脂発泡体を得た。次いで、該架橋ポリオレフィンの片面に厚さ10μmのアルミニウム箔を貼り付けた。貼り付けは、熱によるラミネートで行った。

[比較例2]
実施例1と同様に架橋ポリオレフィン樹脂発泡体を得た。次いで、ポリエチレン樹脂粒子が分散した水系エマルジョン(無機粒子非含有)を、架橋ポリオレフィン樹脂発泡体の片面に対して、ロールコーターにより塗工した後、乾燥温度100℃で乾燥させて、発泡体上にポリエチレン樹脂層を形成させた。前記ポリエチレン樹脂層は、無機粒子を含有しない非発泡体層である。
実施例1と同様に架橋ポリオレフィン樹脂発泡体を得た。次いで、ポリエチレン樹脂粒子が分散した水系エマルジョン(無機粒子非含有)を、架橋ポリオレフィン樹脂発泡体の片面に対して、ロールコーターにより塗工した後、乾燥温度100℃で乾燥させて、発泡体上にポリエチレン樹脂層を形成させた。前記ポリエチレン樹脂層は、無機粒子を含有しない非発泡体層である。

発泡性樹脂組成物の組成を表1のとおりに変更した以外は、実施例1と同様に架橋ポリオレフィン樹脂発泡体を得た。次いで、ポリエチレン樹脂粒子が分散した水系エマルジョン(無機粒子非含有)を、架橋ポリオレフィン樹脂発泡体の片面に対して、ロールコーターにより塗工した後、乾燥温度100℃で乾燥させて、発泡体上にポリエチレン樹脂層を形成させた。次いで、TPOにより形成された厚さ500μmの樹脂フィルムをポリエチレン樹脂層の表面上に熱によるラミネートを行い積層した。
以上のようにして、架橋ポリオレフィン樹脂発泡体/ポリエチレン樹脂層/樹脂フィルム(TPO)がこの順に積層された複合体を得た。ポリエチレン樹脂層と樹脂フィルムは、非発泡体層(無機粒子非含有)である。
発泡性樹脂組成物の組成を表1のとおりに変更した以外は、実施例1と同様に架橋ポリオレフィン樹脂発泡体を得た。次いで、ポリエチレン樹脂粒子が分散した水系エマルジョン(無機粒子非含有)を、架橋ポリオレフィン樹脂発泡体の片面に対して、ロールコーターにより塗工した後、乾燥温度100℃で乾燥させて、発泡体上にポリエチレン樹脂層を形成させた。次いで、TPOにより形成された厚さ500μmの樹脂フィルムをポリエチレン樹脂層の表面上に熱によるラミネートを行い積層した。
以上のようにして、架橋ポリオレフィン樹脂発泡体/ポリエチレン樹脂層/樹脂フィルム(TPO)がこの順に積層された複合体を得た。ポリエチレン樹脂層と樹脂フィルムは、非発泡体層(無機粒子非含有)である。
実施例1~9の複合体は、樹脂発泡体層の片面に非発泡体層を有しており、非発泡体層は、樹脂及び無機粒子を含む無機粒子含有層を備えている。そして、複合体の断面をSEM-EDXにより測定した際の、非発泡体層中の無機元素の量が0.01原子%以上であり、かつ160℃におけるMD引張伸度及びTD引張伸度が80%以上である。このような本発明の要件を満足する実施例1~9の複合体は、高温真空成形性が良好であった。
これに対して、160℃におけるMD引張伸度及びTD引張伸度が小さい比較例1の複合体、非発泡体層に無機粒子を含まない比較例2~3の複合体は、高温真空成形性に劣っていた。

Claims (6)
- 樹脂発泡体層と、該樹脂発泡体層の少なくとも一方の面に積層された非発泡体層との複合体であって、
前記非発泡体層は樹脂及び無機粒子を含む無機粒子含有層を少なくとも備え、
前記複合体の断面をSEM-EDXにより測定した際の、前記非発泡体層中の無機元素の量が0.01原子%以上であり、
前記複合体の160℃におけるMD引張伸度及びTD引張伸度の少なくともいずれかが80%以上である、複合体。 - 前記複合体の断面をSEM-EDXにより測定した際の、前記非発泡体層中のSi及びAlの少なくともいずれかの原子の量が0.01原子%以上である、請求項1に記載の複合体。
- 500℃で燃焼したときの無機残渣量が0.05g/m2以上である、請求項1又は2に記載の複合体。
- 前記樹脂発泡体層が、ポリオレフィン樹脂発泡体である、請求項1又は2に記載の複合体。
- 前記ポリオレフィン樹脂発泡体が架橋ポリオレフィン樹脂発泡体である、請求項4に記載の複合体。
- 前記非発泡体層に含まれる樹脂がポリオレフィン系樹脂である、請求項1又は2に記載の複合体。
