Description

二次電池用正極およびこれを用いた二次電池並びに二次電池の製造方法
 本発明は、二次電池用正極およびこれを用いた二次電池並びに二次電池の製造方法に関する。
 近年、電解質に酸化物系や硫化物系の固体電解質を用いた全固体二次電池に関する研究開発が盛んに行われている。固体電解質は、固体中でイオン伝導が可能なイオン伝導体を主体として構成される材料である。このため、全固体二次電池においては、従来の液系二次電池のように可燃性の有機電解液に起因する各種問題が原理的に発生しない。また一般に、高電位・大容量の正極用材料、大容量の負極用材料を用いると電池の出力密度およびエネルギー密度の大幅な向上が図れる。
 ところで、全固体二次電池の分野においては、従来、正極活物質と固体電解質材料との界面に着目し、全固体電池の性能向上を図る試みがある。例えば、特開2013-37950号公報には、正極活物質層の表面に、炭素質およびリチウム含有酸化物を含有する反応抑制層を設ける技術が開示されている。これは、上記反応抑制層を設けることによって、正極活物質と硫化物固体電解質材料との反応を抑制し、正極活物質と硫化物固体電解質材料との間の界面抵抗の増加を抑制することを目的としたものである。そしてその結果、電子伝導性に優れた複合正極活物質を提供できるとされている。
 しかしながら、本発明者の検討によれば、特開2013-37950号公報に記載された技術では、高温状態(高電位状態)における固体電解質の酸化分解やそれに伴う電池の内部抵抗の上昇を抑制することができない場合があることが判明した。
 そこで、本発明は、固体電解質を含む正極を用いた二次電池において、高温状態(高電位状態)での電池の内部抵抗の上昇を抑制しうる手段を提供することを目的とする。
 本発明者は、上記課題を解決すべく鋭意検討を行った。その結果、固体電解質を含む二次電池用正極において、所定のハロゲン含有化合物を正極活物質と固体電解質との間に存在させることで、上記課題が解決されうることを見出し、本発明を完成させるに至った。
 すなわち、本発明の一形態は、正極活物質および固体電解質を含有する正極活物質層をする二次電池用正極である。そして、当該正極は、当該正極活物質層において、Zr、NbまたはBおよびハロゲン原子を含有するハロゲン含有化合物が、前記正極活物質と前記固体電解質との界面に存在する点に特徴を有する。
図1は、本発明の一実施形態である扁平積層型の全固体二次電池の外観を表した斜視図である。 図2は、図1に示す2-2線に沿う断面図である。 図3は、実施例1の評価用セルを放電させた後に解体し、正極活物質層から複合正極活物質を取り出してX線光電子分光法(XPS)を用いて、ジルコニウム(Zr)原子のZr-3dの状態を分析した結果を示すXPSスペクトル(Zr-3d:ピークトップで規格化されている)である。
 本発明の一形態は、正極活物質および固体電解質を含有する正極活物質層を有し、前記正極活物質層において、Zr、NbまたはBおよびハロゲン原子を含有するハロゲン含有化合物が、前記正極活物質と前記固体電解質との界面に存在する、二次電池用正極である。本形態によれば、固体電解質を含む正極を用いた二次電池において、高温状態(高電位状態)での電池の内部抵抗の上昇を抑制することができる。
 以下、図面を参照しながら、本形態を説明するが、本発明の技術的範囲は特許請求の範囲の記載に基づいて定められるべきであり、以下の形態のみに制限されない。なお、図面の寸法比率は、説明の都合上誇張されており、実際の比率とは異なる場合がある。
 図1は、本形態に係る二次電池用正極の一実施形態である扁平積層型の全固体二次電池の外観を表した斜視図である。図2は、図1に示す2-2線に沿う断面図である。積層型とすることで、電池をコンパクトにかつ高容量化することができる。なお、本明細書においては、図1および図2に示す扁平積層型の双極型でない全固体二次電池(以下、単に「積層型二次電池」とも称する)を例に挙げて詳細に説明する。ただし、本形態に係る二次電池の内部における電気的な接続形態(電極構造)で見た場合、非双極型(内部並列接続タイプ)電池および双極型(内部直列接続タイプ)電池のいずれにも適用しうるものである。
 図1に示すように、積層型二次電池10aは、扁平矩形形状を有しており、その両側部からは電力を取り出すための負極集電板25、正極集電板27が引き出されている。発電要素21は、積層型二次電池10aの電池外装材(ラミネートフィルム29)によって包まれ、その周囲は熱融着されており、発電要素21は、負極集電板25および正極集電板27を外部に引き出した状態で密封されている。なお、図1に示す集電板(25、27)の取り出しは、負極集電板25と正極集電板27とを同じ辺から引き出すようにしてもよいし、負極集電板25と正極集電板27をそれぞれ複数に分けて、各辺から取り出しようにしてもよいなど、図1に示すものに制限されるものではない。
 図2に示すように、本実施形態の積層型二次電池10aの発電要素21は、充電時においては、負極集電体11’の両面にリチウム金属を含む負極活物質層13が配置された負極と、固体電解質層17と、正極集電体11”の両面にリチウム遷移金属複合酸化物等の正極活物質を含む正極活物質層15が配置された正極とを積層した構成を有している。具体的には、1つの負極活物質層13とこれに隣接する正極活物質層15とが、固体電解質層17を介して対向するようにして、負極、固体電解質層および正極がこの順に積層されている。これにより、隣接する負極、固体電解質層、および正極は、1つの単電池層19を構成する。したがって、図2に示す積層型二次電池10aは、単電池層19が複数積層されることで、電気的に並列接続されてなる構成を有するともいえる。
 負極集電体11’および正極集電体11”には、各電極(負極および正極)と導通される負極集電板25および正極集電板27がそれぞれ取り付けられ、ラミネートフィルム29の端部に挟まれるようにしてラミネートフィルム29の外部に導出される構造を有している。負極集電板25および正極集電板27は、それぞれ必要に応じて負極端子リードおよび正極端子リード(図示せず)を介して、各電極の負極集電体11’および正極集電体11”に超音波溶接や抵抗溶接等により取り付けられていてもよい。
 本形態に係る二次電池用正極を有する積層型二次電池10aは、図1に示すラミネートフィルム29に封止された発電要素21と、ラミネートフィルム29に封止された発電要素21が2枚の板状部材によって挟持され、さらに締結部材を用いて締結されていることが好ましい。これにより、上記板状部材および締結部材は、発電要素21をその積層方向に加圧(拘束)する加圧部材として機能する。板状部材としては、金属板や樹脂板などが挙げられる。また、締結部材としてはボルトおよびナットなどが挙げられる。ただし、加圧部材は発電要素21をその積層方向に加圧することができる部材であれば特に制限されない。加圧部材として、典型的には、板状部材のように剛性を有する材料から形成された板と上述した締結部材との組み合わせが用いられる。また、締結部材についても、ボルトおよびナットのみならず、発電要素21をその積層方向に拘束するように板状部材の端部を固定するテンションプレートなどが用いられてもよい。なお、発電要素21に印加される荷重(発電要素の積層方向における拘束圧力)の下限は、例えば0.1MPa以上であり、好ましくは1MPa以上であり、より好ましくは3MPa以上である。発電要素の積層方向における拘束圧力の上限は、例えば100MPa以下であり、好ましくは70MPa以下であり、より好ましくは40MPa以下であり、さらに好ましくは10MPa以下である。
 以下、上述した積層型二次電池10aの主な構成要素について説明する。
 [集電体]
 集電体(負極集電体11’および正極集電体11”)は、電池反応(充放電反応)の進行に伴って電池から流出入する電子の流路として機能する導電性の部材である。集電体を構成する材料に特に制限はないが、例えば、金属や、導電性を有する樹脂が採用されうる。
 具体的には、金属としては、アルミニウム、ニッケル、鉄、ステンレス、チタン、銅などが挙げられる。これらのほか、ニッケルとアルミニウムとのクラッド材、銅とアルミニウムとのクラッド材などが用いられてもよい。また、金属表面にアルミニウムが被覆されてなる箔であってもよい。なかでも、電子伝導性や電池作動電位、活物質の密着性等の観点からは、アルミニウム、ステンレス、銅、ニッケルが好ましい。
 また、後者の導電性を有する樹脂としては、導電性高分子材料や非導電性高分子材料に必要に応じて導電性フィラーが添加された樹脂が挙げられる。
 なお、集電体は、単独の材料からなる単層構造であってもよいし、あるいは、これらの材料からなる層を適宜組み合わせた積層構造であっても構わない。集電体の軽量化の観点からは、少なくとも導電性を有する樹脂からなる導電性樹脂層を含むことが好ましい。また、単電池層間のリチウムイオンの移動を遮断する観点からは、集電体の一部に金属層を設けてもよい。集電体の厚さについて特に制限はないが、一例としては10~100μmである。
 [負極活物質層]
 図1および図2に示す実施形態に係る積層型二次電池10aにおいて、負極活物質層13は、負極活物質を含む。負極活物質の種類としては、特に制限されないが、炭素材料、金属酸化物および金属活物質が挙げられる。また、負極活物質として、リチウムを含有する金属を用いてもよい。このような負極活物質は、リチウムを含有する活物質であれば特に限定されず、金属リチウムのほか、リチウム含有合金が挙げられる。リチウム含有合金としては、例えば、Liと、In、Al、Si、Sn、Mg、Au、AgおよびZnの少なくとも1種との合金が挙げられる。負極活物質は、金属リチウムもしくはリチウム含有合金、ケイ素系負極活物質またはスズ系負極活物質を含むことが好ましく、金属リチウムまたはリチウム含有合金を含むことが特に好ましい。なお、負極活物質が金属リチウムまたはリチウム含有合金を用いる場合、本形態に係る二次電池用正極を備えた二次電池は、充電過程において負極集電体上に負極活物質としてのリチウム金属を析出させる、いわゆるリチウム析出型のものでありうる。したがって、このような形態では、充電過程の進行に伴って負極活物質層の厚さは大きくなり、放電過程の進行に伴って負極活物質層の厚さは小さくなる。完全放電時には負極活物質層は存在していなくともよいが、場合によってはある程度のリチウム金属からなる負極活物質層を完全放電時において配置しておいてもよい。
 負極活物質層における負極活物質の含有量は、特に限定されるものではないが、例えば、40~100質量%の範囲内であることが好ましく、50~90質量%の範囲内であることがより好ましい。
 負極活物質層は、必要に応じて固体電解質をさらに含みうる。負極活物質層が固体電解質を含むことにより、負極活物質層のイオン伝導性を向上させることができる。固体電解質としては、例えば、硫化物固体電解質や酸化物固体電解質が挙げられる。なお、本明細書中、固体電解質は、固体中でイオン伝導が可能なイオン伝導体を主体として構成される材料を指し、特に、常温(25℃)におけるリチウムイオン伝導度が1×10-5S/cm以上である材料をいい、このリチウムイオン伝導度は好ましくは1×10-4S/cm以上である。ここで、イオン伝導度の値は交流インピーダンス法により測定することができる。
 固体電解質は、優れたリチウムイオン伝導性を示すとともに、充放電に伴う電極活物質の体積変化に対してより追従できるとの観点から、好ましくはS元素を含む硫化物固体電解質であり、より好ましくはLi元素、M元素およびS元素を含み、前記M元素はP、Si、Ge、Sn、Ti、Zr、Nb、Al、Sb、Br、ClおよびIからなる群から選択される少なくとも1種の元素を含有する硫化物固体電解質であり、さらに好ましくはS元素、Li元素およびP元素を含む硫化物固体電解質である。
 硫化物固体電解質は、LiPS骨格を有していてもよく、Li骨格を有していてもよく、Li骨格を有していてもよい。LiPS骨格を有する硫化物固体電解質としては、例えば、LiI-LiPS、LiI-LiBr-LiPS、LiPSが挙げられる。また、Li骨格を有する硫化物固体電解質としては、例えば、LPSと称されるLi-P-S系固体電解質が挙げられる。また、硫化物固体電解質として、例えば、Li(4-x)Ge(1-x)(xは、0<x<1を満たす)で表されるLGPS等を用いてもよい。より詳細には、例えば、LPS(LiS-P)、Li11、Li3.20.96S、Li3.25Ge0.250.75、Li10GeP12、またはLiPSX(ここで、XはCl、BrもしくはIである)等が挙げられる。なお、「LiS-P」の記載は、LiSおよびPを含む原料組成物を用いてなる硫化物固体電解質を意味し、他の記載についても同様である。中でも、硫化物固体電解質は、高イオン電導度であり、かつ低体積弾性率であるため充放電に伴う電極活物質の体積変化により追従できるとの観点から、好ましくはLPS(LiS-P)、LiPSX(ここで、XはCl、BrもしくはIである)、Li11、Li3.20.96SおよびLiPSからなる群から選択される。
 固体電解質の形状としては、例えば、真球状、楕円球状等の粒子状、薄膜状等が挙げられる。固体電解質が粒子状である場合、その平均粒子径(D50)は、特に限定されないが、40μm以下であることが好ましく、20μm以下であることがより好ましく、10μm以下であることがさらに好ましく、1μm以下であることがさらに好ましい。一方、平均粒子径(D50)は、0.01μm以上であることが好ましく、0.1μm以上であることがより好ましい。なお、固体電解質の平均粒子径は、走査型電子顕微鏡(SEM)や透過型電子顕微鏡(TEM)などの観察手段を用い、数~数十視野中に観察される固体電解質の粒子径の平均値として算出される値を採用する。
 負極活物質層における固体電解質の含有量は、例えば、1~60質量%の範囲内であることが好ましく、10~50質量%の範囲内であることがより好ましい。
 負極活物質層は、上述した負極活物質および固体電解質に加えて、バインダおよび導電助剤の少なくとも1つをさらに含有していてもよい。負極活物質層の厚さは、目的とする二次電池の構成によっても異なるが、例えば、0.1~1000μmの範囲内であることが好ましく、より好ましくは40~100μmである。
 [固体電解質層]
 図1および図2に示す積層型二次電池において、固体電解質層17は、正極活物質層と負極活物質層との間に介在し、固体電解質を(通常は主成分として)含有する。固体電解質層に含有される固体電解質の具体的な形態について特に制限はなく、負極活物質層の欄において例示した固体電解質およびその好ましい形態が同様に採用されうる。場合によっては、上述した固体電解質以外の固体電解質が併用されてもよい。
 固体電解質層における固体電解質の含有量は、固体電解質層の合計質量に対して、例えば、10~100質量%の範囲内であることが好ましく、50~100質量%の範囲内であることがより好ましく、90~100質量%の範囲内であることがさらに好ましい。
 固体電解質層は、上述した固体電解質に加えて、バインダをさらに含有していてもよい。
 固体電解質層の厚さは、目的とするリチウム二次電池の構成によっても異なるが、例えば、0.1~1000μmの範囲内であることが好ましく、より好ましくは10~40μmである。
 [正極活物質層]
 図1および図2に示す積層型二次電池において、本実施形態に係る全固体二次電池を構成する正極の正極活物質層15は、正極活物質に加えて、固体電解質を必須に含有する。また、正極活物質層15は、導電助剤(繊維状導電助剤および/または粒子状導電助剤)やバインダをさらに含有することが好ましい。
 (正極活物質)
 正極活物質層は、正極活物質を含む。正極活物質の種類としては、特に制限されないが、好ましい正極活物質としてリチウム含有複合酸化物が挙げられる。正極活物質がリチウム含有複合酸化物を含むと固体電解質はよりいっそう酸化分解を受ける虞が大きい。このため、正極活物質がリチウム含有複合酸化物を含む場合に本発明は特に効果が大きい。リチウム含有複合酸化物としては、例えば、LiCoO、LiMnO、LiNiO、LiVO、Li(Ni-Mn-Co)O等の層状岩塩型活物質、LiMn、LiNi0.5Mn1.5等のスピネル型活物質、LiFePO、LiMnPO等のオリビン型活物質、LiFeSiO、LiMnSiO等のSi含有活物質、LiTi12が挙げられる。
 なかでも、充放電反応に伴う膨張収縮が大きい正極活物質である、リチウム元素およびニッケル元素を含有する複合酸化物を正極活物質として用いることが好ましい。正極活物質として、より好ましくはLi(Ni-Mn-Co)Oおよびこれらの遷移金属の一部が他の元素により置換されたもの(以下、単に「NMC複合酸化物」とも称する)が用いられる。NMC複合酸化物は、リチウム原子層と遷移金属(Mn、NiおよびCoが秩序正しく配置)原子層とが酸素原子層を介して交互に積み重なった層状結晶構造を持ち、遷移金属Mの1原子あたり1個のLi原子が含まれ、取り出せるLi量が、スピネル系リチウムマンガン酸化物の2倍、つまり供給能力が2倍になり、高い容量を持つことができる。NMC複合酸化物は、上述したように、遷移金属元素の一部が他の金属元素により置換されている複合酸化物も含む。その場合の他の元素としては、Ti、Zr、Nb、W、P、Al、Mg、V、Ca、Sr、Cr、Fe、B、Ga、In、Si、Mo、Y、Sn、V、Cu、Ag、Znなどが挙げられ、好ましくは、Ti、Zr、Nb、W、P、Al、Mg、V、Ca、Sr、Crである。
 さらに好ましくは、一般式(1):LiNiMnCo(但し、式中、a、b、c、d、xは、0.98≦a≦1.2、0.6≦b≦0.9、0<c≦0.4、0<d≦0.4、0≦x≦0.3、b+c+d+x=1を満たす。MはTi、Zr、Nb、W、P、Al、Mg、V、Ca、Sr、Crから選ばれる少なくとも1種の元素である)で表される組成のNMC複合酸化物が正極活物質として用いられる。ここで、aは、Liの原子比を表し、bは、Niの原子比を表し、cは、Mnの原子比を表し、dは、Coの原子比を表し、xは、Mの原子比を表す。なお、理論放電容量が高いという観点からは、上述したように0.6≦b≦0.9であることが好ましいが、正極活物質層と固体電解質層との密着性を向上させ、これらの間の界面抵抗の上昇を抑制するという観点からは、bが0.6≦b≦0.8を満たすことがより好ましい。
 また、硫黄系正極活物質が用いられるのも好ましい実施形態の1つである。硫黄系正極活物質としては、有機硫黄化合物または無機硫黄化合物が挙げられ、硫黄の酸化還元反応を利用して、充電時にリチウムイオンを放出し、放電時にリチウムイオンを吸蔵することができる物質であればよい。場合によっては、2種以上の正極活物質が併用されてもよい。なお、上記以外の正極活物質が用いられてもよいことは勿論である。
 正極活物質の表面の少なくとも一部は、酸化リチウム(LiO)などのリチウム化合物によって被覆されていることが好ましい。これにより、正極活物質と固体電解質との間のリチウムイオン伝導性が向上しうる。
 正極活物質の平均粒子径(D50)は、好ましくは1μm~15μmであり、より好ましくは2μm~10μmであり、さらに好ましくは3μm~6μmである。なお、正極活物質の平均粒子径は、走査型電子顕微鏡(SEM)や透過型電子顕微鏡(TEM)などの観察手段を用い、数~数十視野中に観察される粒子の粒子径の平均値として算出される値を採用する。
 正極活物質層における正極活物質の含有量は、特に限定されるものではないが、正極活物質層に含まれる全固形分100質量%に対して、50質量%を超えることが好ましく、50質量%を超えて95質量%以下の範囲内であることがより好ましく、60質量%以上90質量%以下の範囲内であることがさらに好ましい。また、正極活物質層における正極活物質の含有量は、正極活物質層に含まれる全固形分100体積%に対して、30質量%を超えることが好ましく、40質量%を超えて80質量%以下の範囲内であることがより好ましく、50質量%以上70質量%以下の範囲内であることがさらに好ましい。
 (固体電解質)
 正極活物質層が固体電解質を含むことにより、正極活物質層のイオン伝導性を向上させることができる。正極活物質層に含まれる固体電解質の種類としては、特に制限されないが、優れたリチウムイオン伝導性を示すとともに、充放電に伴う電極活物質の体積変化に対してより追従できるとの観点から硫化物固体電解質を含むことがより好ましい。硫化物固体電解質などの固体電解質の具体的な形態および好ましい形態については、上述した負極(負極活物質層)の欄において説明したものが同様に採用されうる。ただし、本発明の効果が大きいという観点からは、正極活物質層に含まれる固体電解質は、ハロゲン含有固体電解質を含むことが好ましい。ハロゲン含有固体電解質としては、例えば、LiPSX(アルジロダイト型硫化物固体電解質:ここで、XはCl、BrもしくはIである)が挙げられる。また、ハロゲン含有固体電解質は2種以上のハロゲン原子を含有することが好ましい。正極活物質層における固体電解質の含有量は、正極活物質層に含まれる全固形分100質量%に対して、好ましくは1質量%以上70質量%以下であり、より好ましくは5質量%以上50質量%以下であり、さらに好ましくは10質量%以上30質量%以下である。
 (導電助剤)
 本形態に係る全固体二次電池用正極において、正極活物質層は、導電助剤をさらに含むことが好ましい。導電助剤としては、繊維状導電助剤および/または粒子状導電助剤が挙げられ、これらの双方を含むことがより好ましい。
 本明細書において、「繊維状導電助剤」とは、繊維のような形状を有する導電助剤を意味する。繊維状とは、例えば、柱状などの細長い形状を包含し、直線状や曲線状などの形状は特に限定されない。また、繊維状とは、繊維のような形状を有していれば、内部が中空なチューブ状であってもよい。繊維状導電助剤としては、例えば、カーボンナノチューブ、カーボンナノホーン、カーボンナノファイバー、カーボンナノフィラメント、カーボンフィブリル、気相成長炭素繊維などの炭素繊維を用いることができる。一方、「粒子状導電助剤」とは、粒子のような形状を有する導電助剤を意味する。粒子状とは、例えば、球状、半球状、楕円体、短鎖状、鱗片状、円柱状、多角柱状などの形状を包含し、直線状であっても曲線状であってもよい。また、粒子状とは、粒のような形状を有していれば、内部が中空であってもよい。正極活物質層に含まれる粒子状導電助剤の平均一次粒子径は、特に制限されないが、10nm~200nmであることが好ましく、20nm~100nmであることがより好ましく、30nm~50nmであることが特に好ましい。また、正極活物質層に含まれる粒子状導電助剤の平均二次粒子径は、特に制限されないが、0.1μm~100μmであることが好ましく、0.5μm~30μmであることがより好ましい。粒子状導電助剤としては、特に制限されず、アセチレンブラック、ケッチェンブラック(ファーネスブラック)、チャネルブラック、サーマルブラック等のカーボンブラック等のカーボン粉末などが挙げられる。中でも、充放電に伴う正極活物質の体積変化に対してより追従できるという観点から、アセチレンブラック、ケッチェンブラック(ファーネスブラック)、チャネルブラック、サーマルブラックが好適に用いられる。粒子状導電助剤は1種のみを単独で使用してもよいし、2種以上を併用しても構わない。
 バインダは、電極活物質層に含まれる部材を互いに結着することにより、電極活物質層の構造を維持する機能を有する。バインダとしては、特に制限されないが、ポリフッ化ビニリデン(PVdF)、ポリテトラフルオロエチレン(PTFE)、ポリイミド(PI)、スチレン-ブタジエンゴム(SBR)、カルボキシメチルセルロースなどが挙げられる。なかでも、PTFEを用いることが好ましい。
 正極活物質層の厚さは、目的とする二次電池の構成によっても異なるが、例えば、0.1~1000μmの範囲内であることが好ましく、より好ましくは40~100μmである。
 (ハロゲン含有化合物)
 本形態に係る二次電池用正極の正極活物質層においては、Zr、NbまたはBおよびハロゲン原子を含有するハロゲン含有化合物が、正極活物質と固体電解質との界面に存在する点に特徴がある。このような構成とすることで、高温状態(高電位状態)での二次電池の内部抵抗の上昇を抑制することができる。そのメカニズムは完全には明らかとなってはいないが、上記ハロゲン含有化合物が正極活物質と固体電解質との界面に存在すると、正極活物質層が高温状態(高電位状態)に置かれた際の固体電解質の酸化分解が抑制され、固体電解質の分解に起因するイオン伝導性の低下やそれによる内部抵抗の上昇が抑制されるものと推測されている。ただし、このメカニズムは推測に過ぎず、その正誤が本発明の技術的範囲に影響を及ぼすことはない。
 ハロゲン含有化合物の具体的な種類について特に制限はなく、Zr、NbまたはBの少なくとも1種とハロゲン原子の少なくとも1種とを含む化合物であればよい。このようなハロゲン含有化合物の具体例としては、オキシフッ化ジルコニウム、オキシ塩化ジルコニウム、オキシ臭化ジルコニウム、オキシヨウ化ジルコニウム等のオキシハロゲン化ジルコニウム;四フッ化ジルコニウム、四塩化ジルコニウム、四臭化ジルコニウム、四ヨウ化ジルコニウム等のハロゲン化ジルコニウム;オキシフッ化ニオブ、オキシ塩化ニオブ、オキシ臭化ニオブ、オキシヨウ化ニオブ等のオキシハロゲン化ニオブ;五フッ化ニオブ、五塩化ニオブ、五臭化ニオブ、五ヨウ化ニオブ等のハロゲン化ニオブ;三フッ化ホウ素、三塩化ホウ素、三臭化ホウ素、三ヨウ化ホウ素等のハロゲン化ホウ素などが挙げられる。なかでも、本発明の効果がより大きいという観点からは、ハロゲン含有化合物はジルコニウム(Zr)を含むものであることが好ましく、オキシハロゲン化ジルコニウムを含むことがより好ましく、オキシ塩化ジルコニウム(ZrOCl)を含むことがさらに好ましい。このようなハロゲン含有化合物としては、1種のみを単独で用いてもよいし、2種以上を併用してもよい。
 ハロゲン含有化合物が正極活物質と固体電解質との界面に存在する際の存在形態について特に制限はない。好ましい一実施形態としては、正極活物質および固体電解質の少なくとも一方の表面に、ハロゲン含有化合物からなる被覆層が存在する形態が挙げられる(本明細書では、この状態の正極活物質および固体電解質を、それぞれ「複合正極活物質」および「複合固体電解質」とも称する)。この場合、より簡便な方法により製造が可能であるという観点からは、正極活物質または固体電解質のいずれか一方の表面に上記被覆層が存在することが好ましい。また、本発明の効果をより確実に発現させるという観点からは、正極活物質および固体電解質層の双方の表面に上記被覆層が存在することが好ましい。さらに、正極活物質層におけるハロゲン含有化合物の含有量を最小限に抑えることによって電池のエネルギー密度を向上させるという観点からは、正極活物質層に存在するハロゲン含有化合物の90質量%以上が、正極活物質と固体電解質との界面に存在することが好ましい。なお、この割合は、より好ましくは95質量%以上であり、さらに好ましくは98質量%以上であり、特に好ましくは100質量%である。
 正極活物質層の厚さは、目的とする二次電池の構成によっても異なるが、例えば、0.1~1000μmの範囲内であることが好ましく、より好ましくは40~100μmである。
 本形態に係る積層型二次電池は、複数の単電池層が並列に接続された構成を有することにより、高容量でサイクル耐久性に優れるものである。したがって、本形態に係る積層型二次電池は、EV、HEVの駆動用電源として好適に使用される。
 [二次電池用正極の製造方法]
 上述した本発明の一形態に係る二次電池用正極は、溶媒等の液体成分を実質的に含有しない乾式の粉体組成物の状態の正極合剤(正極活物質層の構成材料の混合物)に対して圧延処理を施すことによってシート状に成形し(圧延処理工程)、これを正極集電体と積層することにより製造することができる。この際、正極合剤は、正極活物質および固体電解質、並びに必要に応じて使用される繊維状導電助剤、粒子状導電助剤およびバインダを任意の順序で混練することにより得ることができる。また、正極合剤の製造の前に、正極活物質および/または固体電解質の表面に上記所定のハロゲン含有化合物(および必要に応じて使用されるリチウム化合物)を存在させることによって複合正極活物質または複合固体電解質としておくことで、本発明の一形態に係る二次電池用正極の正極活物質層を得ることができる。正極活物質および/または固体電解質の表面に上記所定のハロゲン含有化合物(および必要に応じて使用されるリチウム化合物)を存在させる方法について特に制限はなく、転動流動層造粒装置などの従来公知の手段を用いることができる。
 続いて、上記で得られた正極合剤に対して圧延処理を施してシート状に成形する。この圧延処理工程によって、正極活物質層の厚さを所望のものとし、さらにその厚さを均一なものとすることができる。また、圧延処理によって正極活物質層を作製することで、溶媒を用いずとも正極活物質層を得ることができる。圧延処理の方法は特に制限されないが、正極合剤をロールプレス機に供給し、当該ロールプレス機を用いて正極合剤に対して圧延処理を施してシート状に成形するという方法が挙げられる。本明細書において「ロールプレス機」とは、外周面を対向して平行に配置された少なくとも一対の円柱型加圧ロールと上記ロールの回転駆動機構とを備え、上記の一対のロールの間で上述した正極合剤(粉体組成物)を挟んでシート状に圧延する機械である。ロールの材質および大きさ、回転機構の様式並びに上記ロールおよび回転機構の配置等は特に制限されない。
 上記で得られた正極活物質層と正極集電体とを貼り合わせることにより、本発明の一形態に係る二次電池用正極とすることができる。なお、上記のようにして製造された二次電池用正極を備えた二次電池は、リチウム析出型の二次電池の場合、例えば以下のように製造される。まず、正極集電体と、正極活物質層と、固体電解質層と、負極集電体と、をこの順に積層し、静水圧プレス等により張り合わせ発電要素を得る。次いで得られた発電要素に正極リードおよび負極リードを接続して、アルミニウムラミネートフィルムなどの電池外装体の内部に入れ、真空封止する。これにより、二次電池を作製することができる。なお、固体電解質層と負極集電体との間には、必要に応じて負極活物質層を設けることもできる。
 [二次電池の製造方法]
 また、本発明の他の形態によれば、二次電池の製造方法もまた、提供される。この二次電池の製造方法は、ハロゲン含有化合物ではなくその前駆体を含むこと以外は上述した本発明の一形態に係る二次電池用正極と同じ構成を有する正極を備えた二次電池に対して、加熱条件下で充電処理を施す点に特徴がある。すなわち、本発明の他の形態によれば、正極活物質およびハロゲン含有固体電解質を含有し、Zr、NbまたはBを含有する化合物が前記正極活物質と前記固体電解質との界面に存在する正極活物質層を有する発電要素を備えた二次電池に対して充電処理を施すことと、前記充電処理の途中または終了後に、前記二次電池に対して加熱処理を施すこととを含む、二次電池の製造方法が提供される。この製造方法によれば、所定の発電要素を備えた二次電池に対して充電処理および加熱処理を施すことにより、上記ハロゲン含有固体電解質に含まれるハロゲン原子が上記化合物と反応する。その結果、正極活物質層において、正極活物質と固体電解質との界面に、Zr、NbまたはBおよびハロゲン原子を含有するハロゲン含有化合物を存在させることができる。このような製造方法によれば、ハロゲン含有化合物を別途準備する必要がないという利点がある。また、このようにして製造された二次電池においても、正極活物質層が高温状態(高電位状態)に置かれた際の固体電解質の酸化分解が抑制され、固体電解質の分解に起因するイオン伝導性の低下やそれによる内部抵抗の上昇が抑制されるという顕著な効果が奏される。
 ハロゲン含有化合物の前駆体としては、充電処理を施されることによって上記所定のハロゲン含有化合物へと転化しうる化合物であれば特に制限なく使用されうる。一例として、酸化ジルコニウム(ZrO)、酸化ニオブ(Nb)、酸化ホウ素(B)などが挙げられる。
 また、本形態に係る製造方法においては、ハロゲン源としてハロゲン含有固体電解質が用いられる。ハロゲン含有固体電解質としては、例えば、LiPSX(アルジロダイト型硫化物固体電解質:ここで、XはCl、BrもしくはIである)が挙げられる。また、ハロゲン含有固体電解質は2種以上のハロゲン原子を含有することが好ましい。
 上述したように、本形態に係る二次電池の製造方法では、二次電池に対して充電処理を施す点にも特徴がある。この際の電流密度について特に制限はないが、好ましくは0.01mA/cm以上であり、より好ましくは0.05mA/cm以上であり、さらに好ましくは0.1mA/cm以上である。一方、電流密度の上限値についても制限はないが、好ましくは1mA/cm以下であり、より好ましくは0.5mA/cm以下である。また、充電処理の時間についても特に制限はなく、満充電に近い所望の電圧までのいずれかの時点で充電処理を終了すればよい。なお、この充電処理は、SOC70%以上まで実施することが好ましく、SOC80%以上まで実施することがより好ましく、SOC90%以上まで実施することがさらに好ましく、SOC95%以上まで実施することが特に好ましく、SOC100%(満充電)まで実施することが最も好ましい。また、この充電処理は、上述した拘束圧力を印加した状態で実施することが好ましい。さらに、1回以上の充放電処理の後に上記充電処理を行ってもよい。
 また、本形態に係る製造方法においては、上述した充電処理の途中または終了後に、二次電池に対して加熱処理を施す。この際の処理温度は、例えば40℃以上であり、より好ましくは60℃以上であり、さらに好ましくは80℃以上であり、特に好ましくは100℃以上である。一方、加熱温度の上限値についても特に制限はないが、好ましくは130℃以下であり、より好ましくは120℃以下であり、さらに好ましくは110℃以下である。また、加熱処理の時間についても特に制限はなく、好ましくは1分間以上であり、より好ましくは5分間以上であり、さらに好ましくは10分間以上である。一方、加熱処理の時間の上限値も制限されず、好ましくは60分間以下であり、より好ましくは40分間以下であり、さらに好ましくは20分間以下である。
 なお、以下の実施形態も本発明の範囲に含まれる:請求項2の特徴を有する請求項1に記載の二次電池用正極;請求項3の特徴を有する請求項1または2に記載の二次電池用正極;請求項4の特徴を有する請求項1~3のいずれかに記載の二次電池用正極;請求項5の特徴を有する請求項4に記載の二次電池用正極;請求項6の特徴を有する請求項1~5のいずれかに記載の二次電池用正極;請求項7の特徴を有する請求項1~6のいずれかに記載の二次電池用正極;請求項8の特徴を有する請求項7に記載の二次電池用正極;請求項1~8のいずれかの二次電池用正極を含む発電要素を備えた請求項9に記載の二次電池;請求項11の特徴を有する請求項10に記載の製造方法。
 以下、実施例により本発明をさらに詳細に説明する。ただし、本発明の技術的範囲が以下の実施例のみに制限されるわけではない。なお、以下において、グローブボックス内で用いた器具および装置等は、事前に十分に乾燥処理を行った。
 <評価用セルの作製例>
 [実施例1]
 (正極活物質層の作製)
 正極活物質層の構成材料として、正極活物質としてのNMC複合酸化物(LiNi0.8Mn0.1Co0.1、平均粒子径(D50):4.5μm、表1中の「NMC811」)と、固体電解質としてのアルジロダイト型硫化物固体電解質(LiPSCl、平均粒子径(D50):0.2μm、表1中の「LPSCl」)と、繊維状導電助剤としてのカーボンナノファイバー(CNF)(昭和電工株式会社製、VGCF(登録商標)、アスペクト比:100、平均繊維径:約150nm、平均繊維長:約15μm、表1中の「CNF」)と、粒子状導電助剤としてのケッチェンブラック(登録商標、ライオン・スペシャリティ・ケミカルズ株式会社製、EC600JD、平均一次粒子径(D50):40nm、表1中の「KB」)と、バインダとしてのポリテトラフルオロエチレン(表1中の「PTFE」)とを準備した。
 一方、リチウムメトキシドおよびジルコニウム(IV)プロポキシドを、エタノールとアセト酢酸エチルと水との混合溶液中で30分間混合した。次いで、この混合溶液中に、上記で準備した正極活物質を添加した。この際、正極活物質の添加量は、正極活物質に対するLiO-ZrO2---(後述)の量が0.1mol%となるように調節した。その後、混合溶液に超音波を印加した状態で撹拌しながら、40℃に加熱して溶媒を蒸発乾燥させた。さらに、得られた粉末に対して酸素を吹き込みながら300℃にて2時間焼成することにより、正極活物質の表面に担持されたLiO-ZrOの前駆体をLiO-ZrOに転化させて、0.1mol%のLiO-ZrOが正極活物質(NMC811)の表面に被覆された複合正極活物質を得た。
 次いで、上記で得た複合正極活物質と、固体電解質と、繊維状導電助剤と、粒子状導電助剤とを、80:15:2.5:0.5の質量比となるように秤量して、露点-68℃以下のアルゴン雰囲気のグローブボックス内で、メノウ乳鉢を用いて30分間混練した。その後、この混合物とバインダとを、98:2の質量比となるように秤量して、同様にメノウ乳鉢を用いてさらに1分間混錬して正極合剤を得た。続いて、得られた正極合剤をロールプレス機にセットされた粉体投入口に供給した。そして、金属ロールを備えたロールプレス機(条件については以下に示す)を用いて当該正極合剤に対して圧延処理を施すことにより当該正極合剤をシート状に成形した。この圧延処理により得られたシートを、直径19mmのサイズの円形に打ち抜き、厚さ100μmの正極活物質層を得た。
 (ロールプレス機の条件)
・ロールサイズ:250mmφ×400mm
・ロール回転速度:1m/分
・ロールの間隔(ギャップ):100μm
・圧力:10kN(線圧:25kN/m)。
 (固体電解質層の作製)
 露点-68℃以下のアルゴン雰囲気のグローブボックス内で、固体電解質としてのアルジロダイト型硫化物固体電解質(Ampcera社製、LiPSCl)95質量部と、バインダ溶液(バインダとしてのスチレン-ブタジエンゴム(SBR)5質量部が、溶媒としてのメシチレンに溶解したもの)とを混合し、固体電解質スラリーを調製した。得られた固体電解質スラリーを、支持体としてのステンレス箔の表面にアプリケーターを用いて塗工し、乾燥させた後、直径25mmのサイズの円形に打ち抜き、厚さ40μmの固体電解質層を得た。
 (評価用セルの作製)
 正極集電体としてのアルミニウム箔(直径19mmの円形)の上に、上記で作製した正極活物質層を重ねた。そして、正極活物質層の上に、上記で作製したステンレス箔表面に形成された固体電解質層を、固体電解質層の露出面が正極活物質層と向き合うように重ね、冷間等方圧プレス(CIP)により正極活物質層の上に固体電解質層を転写した。固体電解質層に隣接したステンレス箔を剥離した後、転写した固体電解質層の上に、負極集電体としてのステンレス箔を重ね、冷間等方圧プレス(CIP)により加圧して積層体を作製した。
 この積層体の各集電体にリードを接続し、加圧部材を用いて評価用セルの積層方向に3MPaの拘束圧力を印加しながら、0.1mA/cmの電流密度で3.1V定電流定電圧(CCCV)充電(カットオフ電流0.05mA/cm)を行った。さらに、満充電(セル電圧3.1V;SOC100%)の状態で100℃の温度条件下で10分間加熱した。これにより、本実施例の評価用セルを作製した。
 [比較例1]
 上述した実施例1と同じ方法により、積層体を作製した。この積層体の各集電体にリードを接続し、加圧部材を用いて評価用セルの積層方向に3MPaの拘束圧力を印加しながら、0.1mA/cmの電流密度で3.1V定電流定電圧(CCCV)充電(カットオフ電流0.05mA/cm)を行った。一方、実施例1で行った加熱処理は行わなかった。これにより、本比較例の評価用セルを作製した。
 <XPSによる複合正極活物質の組成分析>
 上記で作製した実施例1の評価用セルを放電させた後に解体し、正極活物質層から複合正極活物質を取り出してX線光電子分光法(XPS)を用いて、ジルコニウム(Zr)原子のZr-3dの状態を分析した。この際、装置および測定条件としては以下のものを採用した。
 装置名:X線光電子分光分析装置 アルバックファイ製 VersaProbeIII
 X線源:Monochromated Al Kα線(1486.6eV)50W
 光電子取り出し角度:45°(測定深さ:約4nm)
 測定エリア:200μm φ
 試料前処理:アルゴン雰囲気下のグローブボックス内で、適当大に加工して試料ホルダに固定し、トランスファーベッセルを用いて大気に曝すことなく装置に導入した。
 このようにして得られたXPSスペクトル(Zr-3d:ピークトップで規格化されている)を図3に示す。このXPSスペクトルに示すように、約182.5eVにZrOClに帰属されるピークが存在していた。なお、充電処理を施す前の複合正極活物質についても同じ方法によりXPSスペクトル(Zr-3d)を取得したが、上記のピークは観察されなかった。
 <評価用セルの内部抵抗の測定>
 上記で作製した実施例1および比較例1の評価用セル(満充電状態)に対し、電池設計で0.03Cのレートで放電を行って電池容量を確認した。この充放電サイクルを合計で10回繰り返した後に得られた充放電容量の値と、正極に含まれる正極活物質の質量とから正極活物質の質量あたりの容量値(mAh/g)を算出した。次いで、このようにして算出した容量値100%に対して50%の容量(SOC50%)まで0.2mA/cmの電流密度で定電流放電を行った。30分間休止した後、1Cの放電レートで10秒間放電を行い、その際の電圧低下量と電流値とから、オームの法則に従って直流抵抗値(DCR)を算出した。この際、放電時の直流抵抗値(放電DCR)および充電時の直流抵抗値(充電DCR)をそれぞれ算出した。
 また、上記で作製した実施例1および比較例1の評価用セルを、満充電状態のまま60℃にて10日間保存した後にも同じ方法により放電DCRおよび充電DCRを算出した。結果を下記の表1に示す。なお、表1に示す内部抵抗値(DCR)は、実施例1および比較例1のそれぞれについて、保存試験前に測定された内部抵抗値を100としたときの相対値である。
 表1に示す結果から、実施例1の評価用セルでは、比較例1の評価用セルと比較して、60℃にて10日間保存した後の電池の内部抵抗の上昇を抑制できることがわかる。これは、実施例1の評価用セルの正極活物質層において、正極活物質と固体電解質との間にハロゲン含有化合物(ここではZrOCl)が存在していることによるものと考えられる。また、このハロゲン含有化合物は、評価用セルに充電処理を施した状態で加熱処理を施したことにより生成したものと考えられる。

Claims (11)

  1.  正極活物質および固体電解質を含有する正極活物質層を有し、
     前記正極活物質層において、Zr、NbまたはBおよびハロゲン原子を含有するハロゲン含有化合物が、前記正極活物質と前記固体電解質との界面に存在する、二次電池用正極。
  2.  前記正極活物質がリチウム含有複合酸化物を含む、請求項1に記載の二次電池用正極。
  3.  前記正極活物質および前記固体電解質の少なくとも一方の表面に、前記ハロゲン含有化合物からなる被覆層が存在する、請求項1または2に記載の二次電池用正極。
  4.  前記ハロゲン含有化合物がZrを含む、請求項1または2に記載の二次電池用正極。
  5.  前記ハロゲン含有化合物がZrOClを含む、請求項4に記載の二次電池用正極。
  6.  前記正極活物質層に存在する前記ハロゲン含有化合物の90質量%以上が、前記正極活物質と前記固体電解質との界面に存在する、請求項1または2に記載の二次電池用正極。
  7.  前記固体電解質がハロゲン原子を含有する、請求項1または2に記載の二次電池用正極。
  8.  前記固体電解質が2種以上のハロゲン原子を含有する、請求項7に記載の二次電池用正極。
  9.  請求項1または2に記載の二次電池用正極を含む発電要素を備えた、二次電池。
  10.  正極活物質およびハロゲン含有固体電解質を含有し、Zr、NbまたはBを含有する化合物が前記正極活物質と前記固体電解質との界面に存在する正極活物質層を有する発電要素を備えた二次電池に対して充電処理を施すことと、
     前記充電処理の途中または終了後に、前記二次電池に対して加熱処理を施すことと、
    を含む、二次電池の製造方法。
  11.  前記固体電解質が2種以上のハロゲン原子を含有する、請求項10に記載の二次電池の製造方法。
