Abstract

[課題]多孔質基材の外周部分と中心部分とにおいて形成されるスラリー層の長さの差異を小さくする。 [解決手段]製造装置は、一方端面及び他方端面を有する多孔質基材と、多孔質基材の内部に保持された機能層と、を含む構造体を製造する。製造装置は、複数の封止部、供給部、及び吸引部を含む。複数の封止部は、多孔質基材の外周側面に接触して外周側面を封止する。供給部は、機能層を形成する機能材料を含むスラリーを多孔質基材の一方端面に供給する。吸引部は、複数の封止部によって外周側面を封止された多孔質基材の他方端面からスラリーを吸引する。各封止部は、軸方向に互いからずれて配置される。各封止部は、外周側面と接触する接触領域を有する。各封止部の接触領域の軸方向に沿った長さの合計は、外周側面の軸方向に沿った長さの50%以上100%以下である。

Description

構造体製造装置及び構造体製造方法
 本発明は、構造体製造装置及び構造体製造方法に関し、特に、基材に対して機能材料を含むスラリーを供給する構造体製造装置及び構造体製造方法に関する。
 従来、多孔質基材と、多孔質基材の内部に保持された機能層と、を有する構造体が知られている。多孔質基材は、多孔質の筒状部と、多孔質の隔壁部と、を含む。多孔質基材は、隔壁部によって仕切られた多数のセルを含む。機能層は、機能材料を含んだスラリーをセル内に供給し、セル内に形成されたスラリー層を乾燥及び焼成することによって、作製され得る。機能層として、触媒機能を有した触媒層が例示される。機能層が触媒層である構造体は、排ガス浄化用触媒装置に使用され得る。
 特許文献1(JP2006-15205A)において言及されているように、スラリーは、多孔質基材の一方側の端面に供給される。スラリーは多孔質基材の他方側の端面から吸引される。このようにして、多孔質基材の一方側から他方側へ向けてスラリー層を形成する。
 多孔質基材は最外部に位置する筒状部も多孔質であるため、上述した方法でスラリー層を形成する場合、多孔質基材の周囲の気体が、多孔質の筒状部を通過して、多孔質基材の内部に流入し得る。筒状部から気体が流入することにより、多孔質基材の外周部分では、筒状部から離れた中心部分と比較して、スラリーの吸引力が低下する。結果として、多孔質基材の外周部分に形成されるスラリー層の軸方向に沿った長さは、多孔質基材の中心部分に形成されるスラリー層の軸方向に沿った長さよりも短くなる。スラリー層が軸方向に沿った長さが短い外周部分には、意図せず機能層が形成されていない領域が生じる。この場合、構造体が期待された機能を安定して発揮することができない。
 本発明は、以上の点を考慮してなされたものであって、多孔質基材の内部にスラリーを吸引する際に、多孔質基材の外周部分と中心部分とにおいて形成されるスラリー層の長さの差異を小さくすることを目的とする。
 本発明は、次の[1]~[9]に関する。
[1] 軸方向における一方側の端面である一方端面及び前記軸方向における他方側の端面である他方端面を有する多孔質基材と、前記多孔質基材の内部に保持された機能層と、を含む構造体を製造する装置であって、
 前記多孔質基材の前記一方端面及び前記他方端面の間に位置する外周側面に接触して、前記外周側面を封止する複数の封止部と、
 前記多孔質基材の前記一方端面に、前記機能層を形成する機能材料を含むスラリーを供給するスラリー供給部と、
 前記スラリー供給部により前記多孔質基材に供給された前記スラリーを、前記複数の封止部によって前記外周側面を封止された前記多孔質基材の前記他方端面から吸引するスラリー吸引部と、を備え、
 前記複数の封止部の各々は、前記軸方向に互いからずれて配置され、
 前記複数の封止部の各々は、前記外周側面と接触する接触領域を有し、

[9] 軸方向における一方側の端面である一方端面及び前記軸方向における他方側の端面である他方端面を有する多孔質基材と、前記多孔質基材の内部に保持された機能層と、を含む構造体を製造する方法であって、
 前記多孔質基材の前記一方端面及び前記他方端面の間に位置する外周側面に、複数の封止部を接触させて、前記外周側面を封止する封止工程と、
 前記多孔質基材の前記一方端面に前記機能層を形成する機能材料を含むスラリーを供給するスラリー供給工程と、
 前記複数の封止部によって前記外周側面を封止された前記多孔質基材の前記他方端面から前記スラリーを吸引するスラリー吸引工程と、を備え、
 前記封止工程において、前記複数の封止部の各々は、前記軸方向に互いからずれて前記外周側面に接触し、
 前記複数の封止部の各々が前記外周側面と接触する接触領域の前記軸方向に沿った長さの合計は、前記外周側面の前記軸方向に沿った長さの50%以上100%以下である、構造体製造方法。
 本発明によれば、多孔質基材の内部にスラリーを吸引する際に、多孔質基材の外周部分と中心部分とにおいて形成されるスラリー層の長さの差異を小さくすることができる。

 以下、図面を参照して本発明の一実施の形態について説明する。本明細書に添付する図面においては、図示と理解のしやすさの便宜上、適宜縮尺及び縦横の寸法比等を、実物のそれらから変更し誇張してある。また、一部の図において示された構成等が、他の図において省略されていることもある。
 本明細書において、形状や幾何学的条件ならびにそれらの程度を特定する、例えば、「平行」、「直交」、「同一」等の用語や長さや角度の値等については、厳密な意味に限定されることなく、同様の機能を期待し得る程度の範囲を含めて解釈する。
 図1~図22は一実施の形態を説明するための図である。図1~図4は、多孔質基材を示す図である。図5~図17は、構造体製造装置及び構造体製造方法の一具体例を説明するための図である。
 まず、図1~図4に示された具体例を参照しつつ、多孔質基材20及び構造体10について説明する。
 多孔質基材20は、空気等の気体が通過可能な多孔質構造を有する。多孔質基材20は、内部に機能層15を保持できる。多孔質基材20は、機能層15と共に、構造体10を構成する。すなわち、構造体10は、多孔質基材20と、多孔質基材20に保持された機能層15と、を含む。機能層15は、後述するスラリー16によって形成される。多孔質構造を有する多孔質基材20の内部を移動する流体は、機能層15の機能に起因して、処理される。
 多孔質基材20は、内部空間としてのセル29を含む。機能層15は、セル29内に設けられてもよい。各セル29は、軸方向D1に延びている。多孔質基材20は、一方端面21A及び他方端面21Bを含む。一方端面21Aは、軸方向D1における一方側に位置する端面である。他方端面21Bは、軸方向D1における他方側に位置する端面である。多孔質基材20は、一方端面21A及び他方端面21Bの間に位置する外周側面22を含む。
 図4に示すように、セル29は、一方端面21A及び他方端面21Bのいずれか一方で閉塞されていてもよい。図示された例において、セル29は、第1セル29A及び第2セル29Bを含む。第1セル29Aは、一方端面21Aにおいて開口し、他方端面21Bにおいて閉塞する。第2セル29Bは、他方端面21Bにおいて開口し、一方端面21Aにおいて閉塞する。第1セル29A及び第2セル29Bは、隣り合うように配置されてもよい。図4に示された多孔質基材20は、ウォールフロー型基材とも呼ばれる。
 図4に示された例と異なり、セル29は、一方端面21A及び他方端面21Bの両方で開口してもよい。この例において、セル29は、多孔質基材20を貫通する穴を形成してもよい。この多孔質基材20は、フロースルー型の基材とも呼ばれる。
 いくつかの図面では、軸方向D1が矢印にて示されている。軸方向D1を示す矢印の先端側が軸方向D1における他方側となる。軸方向D1における、他方側は一方側の逆側である。すなわち、軸方向D1を示す矢印は、一方側から他方側を向いている。
 図2に示すように、多孔質基材20は、筒状部26及び隔壁部27を含んでもよい。筒状部26及び隔壁部27は、多孔質材料により構成され、多孔質構造を有する。筒状部26は、図示された例のように円筒状でもよいし、楕円筒状でもよく、角筒状でもよい。隔壁部27は、筒状部26の内部に保持されている。隔壁部27は、多数のセル29を区画している。隔壁部27と筒状部26との間にもセル29が区画されている。隔壁部27は、隣り合うセル29を仕切っている。
 筒状部26及び隔壁部27に用いられる材料は、特に限定されない。筒状部26及び隔壁部27に用いられる材料は、一例として、排ガス浄化用触媒の分野で一般的に使用されている材料でもよい。筒状部26及び隔壁部27に用いられる材料は、例えば400℃以上の高温の排ガスに曝露された場合にも、多孔質基材20の形状を安定して維持し得ることが好ましい。筒状部26及び隔壁部27に用いられる材料は、セラミックスでもよい。筒状部26及び隔壁部27は、セラミックスの粒子を焼結させて形成され得る。セラミックスとして、例えば、アルミナ、ジルコニア、ムライト、ジルコン、コージェライト、チタン酸アルミニウム、炭化ケイ素、窒化ケイ素、窒化ホウ素等が例示される。筒状部26及び隔壁部27は、一体的に成形されてもよい。筒状部26及び隔壁部27は、つなぎ目無しで接続してもよい。
 図2及び図3に示された例において、セル29は、正方配列にて配列されている。正方配列において、セル29は直交する二つの配列方向に配列される。二つの配列方向は軸方向D1に直交してもよい。セル29の配列は、正方配列に限られない。セル29の配列は、例えば、ハニカム配列でもよい。ハニカム配列において、セル29は、互いに60°傾斜した三つの配列方向の各々に、配列される。
 多孔質基材20の軸方向D1への長さL20(図1参照)は、40mm以上300mm以下でもよい。軸方向D1に直交する方向への多孔質基材20の最大幅W20(図2参照)は、30mm以上250mm以下でもよい。筒状部26が円筒状である場合、多孔質基材20の最大幅W20は、一方端面21Aの直径に該当し、他方端面21Bの直径にも該当する。筒状部26の厚み及び隔壁部27の厚みは適宜調整可能である。筒状部26の厚みは、100μm以上3000μm以下でもよい。隔壁部27の厚みは、20μm以上1500μm以下でもよい。
 多孔質基材20の1平方インチあたりのセル29の個数は適宜調整可能である。1平方インチあたりのセル29の個数は、100セル/インチ以上1000セル/インチ以下でもよい。多孔質基材20の1平方インチあたりのセル29の個数は、多孔質基材20を軸方向D1と直交する面で切断して得られる切断面における1平方インチあたりのセル29の個数である。
 機能層15は、以上の構成を有する多孔質基材20に保持される。機能層15は、所定の機能を発揮し得る。機能層15は、種々の機能を有し得る。機能層15は、機能層15に期待される機能を有した種々の材料を用いて作製され得る。図4に二点鎖線で示すように、機能層15は、セル29を区画する壁部に保持され得る。機能層15は、多孔質基材20のセル29内のスラリー層16L(図17参照)から形成される。機能層15を形成する機能材料を含むスラリー16を多孔質基材20のセル29に供給することによって、セル29を区画する壁部上にスラリー16の塗膜(スラリー層)16Lが形成される。この塗膜(スラリー層)16Lは、必要に応じて後処理される。後処理として、乾燥や焼成が例示される。スラリー層16Lから機能層15が得られる。
 図示された例において、構造体10は、排ガス浄化用触媒装置でもよい。排ガス浄化用触媒装置としては、ガソリンエンジン用のパティキュレートフィルタ(GPF:Gasoline Particulate Filter)でもよい。排ガス浄化用触媒装置としては、ディーゼルエンジン用のパティキュレートフィルタ(DPF:Diesel Particulate Filter)でもよい。
 機能層15は捕集層でもよい。捕集層としての機能層15は、排ガス中の粒子状物質(PM:Particulate Matter)を捕集してもよい。また、機能層15は触媒層でもよい。触媒層としての機能層15は、触媒活性成分を含んでもよい。捕集層や触媒層としての機能層15の厚みは、10μm以上400μm以下でもよい。
 次に、図示された具体例を参照しながら構造体製造装置30について説明する。構造体製造装置30は、多孔質基材20材と、多孔質基材20の内部に保持された機能層15と、を含む構造体10を製造する。
 まず、図5を参照して図示された構造体製造装置30の全体構成について説明する。図5に示すように、構造体製造装置30は、制御部31及び基材処理部32を含む。基材処理部32は、多孔質基材20に対して処理を行う。制御部31は、基材処理部32を制御する。基材処理部32の動作は、制御部31によって制御される。制御部31は、プロセッサ(CPU:Central Processing Unit)等の処理部と、RAM等の記憶部と、を含んでもよい。記憶部は、構造体製造装置30の処理手順を定めたコンピュータプログラムを記録してもよい。処理部は、記憶部に記憶されたプログラムを実行することにより、或いは、インターフェースや通信手段を介して入力される指示に従うことにより、基材処理部32の動作を制御してもよい。
 図5に示された例において、基材処理部32は、搬送部35、スラリー塗布部40、乾燥部70、及び焼成部80を含んでいる。搬送部35は、構造体製造装置30内において、多孔質基材20を搬送する。搬送部35は、処理プロセスに応じて、基材処理部32に含まれる各処理部への多孔質基材20の搬出入を担う。スラリー塗布部40は、多孔質基材20にスラリーを供給し、多孔質基材20の内部にスラリー層16Lを形成する。乾燥部70は、スラリー層16Lを乾燥する。焼成部80は、スラリー層16Lを焼成する。
 本実施の形態による構造体製造装置30は、スラリー塗布部40として、スラリー供給部42、スラリー吸引部44、複数の封止部を含む。スラリー供給部42は、多孔質基材20の一方端面21Aにスラリー16を供給する。スラリー吸引部44は、多孔質基材20の他方端面21Bからスラリー16を吸引する。複数の封止部は、外周側面22に接触して外周側面22を封止する。
 以下、基材処理部32に含まれる搬送部35及びスラリー塗布部40について、順に説明する。
 搬送部35は、構造体製造装置30に持ち込まれた多孔質基材20を搬送する。図6に示された例のように、搬送部35は、載置台36及び搬送機37を含んでもよい。載置台36は、構造体製造装置30(基材処理部32)と外部との多孔質基材20の受け渡し台となる。外部の搬送手段が処理対象である多孔質基材20を載置台36に持ち込む。構造体製造装置30(基材処理部32)での処理が終了した多孔質基材20、すなわち構造体10は、搬送機37によって、載置台36に搬送されてもよい。搬送機37は、多孔質基材20及び構造体10を把持する把持アーム38を含んでもよい。多孔質基材20及び構造体10は、一対の把持アーム38によって挟まれることによって、搬送機37に保持されてもよい。搬送機37は、把持アーム38によって多孔質基材20を把持した状態で、移動可能でもよい。図示された例において、把持アーム38は、多孔質基材20の外周側面22を把持している。
 搬送部35の構成は特に限定されない。搬送部35は、搬送機37に加えて又は搬送機37に代えて、ベルトコア等の他の搬送手段を含んでもよい。
 スラリー塗布部40は、多孔質基材20にスラリー16を供給する。多孔質基材20に供給されたスラリー16は、セル29内にスラリー層16L(図17参照)を形成する。スラリー層16Lは、乾燥工程や焼成工程を経て、機能層15(図4における二点鎖線)を構成する。スラリー16は、機能層15を形成する機能材料を含む。機能層15が捕集層として機能する例において、スラリー16は、Al系酸化物、Ce系酸化物、Ce-Zr系複合酸化物、Ce以外の希土類元素の酸化物、ジルコニア(ZrO)、シリカ(SiO)、チタニア(TiO)、ゼオライト(アルミノケイ酸塩)、MgO、ZnO、SnO2等をベースとした酸化物などの粒子を含んでいてもよい。スラリー16は、分散媒として、水及び有機溶剤などを含んでもよい。機能層15が触媒層として機能する例において、スラリー16は、白金、パラジウム、及び、ロジウムなどの貴金属を触媒材料として含んでもよい。スラリー16は、分散媒として、水及び有機溶剤などを含んでもよい。
 図7~図14に示すように、スラリー塗布部40は、スラリー供給部42及びスラリー吸引部44を含む。スラリー供給部42は、スラリー塗布部40に搬送された多孔質基材20の一方端面21Aにスラリー16を供給する。スラリー吸引部44は、スラリー供給部42により多孔質基材20に供給されたスラリー16を、多孔質基材20の他方端面21Bから吸引する。詳細には、スラリー吸引部44は、他方端面21Bから多孔質基材20のセル29内の気体(空気)を吸い込むことにより、セル29内を大気圧未満の負圧にし、一方端面21Aを塞ぐスラリー16をセル29内に引き込む。
 一方端面21Aは、多孔質基材20の軸方向D1における一方側となる端面である。一方端面21Aには、第1セル29Aが開口している。一方端面21Aは、隔壁部27の軸方向における一方側の端によって規定される。他方端面21Bは、多孔質基材20の軸方向D1における他方側となる端面である。他方端面21Bには、第2セル29Bが開口している。他方端面21Bは、隔壁部27の軸方向における他方側の端によって規定される。
 図示された例において、スラリー供給部42は、吐出ノズル43を含む。スラリー16は、吐出ノズル43の吐出口43aから吐出される。吐出口43aの位置は、処理対象である多孔質基材20に対して、軸方向D1に相対移動可能でもよい。吐出口43aの位置は、処理対象である多孔質基材20に対して、軸方向D1に直交する方向に相対移動可能でもよい。
 図7~図14に示された例において、スラリー吸引部44は、支持台45及び吸引機46を含む。支持台45は、スラリー塗布部40において、処理対象となる多孔質基材20を鉛直方向における下方から支持する。搬送部35は、多孔質基材20を支持台45に搬入する。搬送部35は、スラリー塗布部40でスラリー層16Lを形成された多孔質基材20を支持台45から搬出する。支持台45は、鉛直方向における上側に向けて開口した吸引口45aを含む。多孔質基材20の他方端面21Bが吸引口45aに対面するようにして、支持台45は多孔質基材20を支持する。吸引口45aは、吸引機46に通じている。吸引機46は、特に限定されず、種々の吸引装置でもよい。吸引機46は、真空ポンプでもよい。
 上述したように、本実施の形態による構造体製造装置30のスラリー塗布部40は、複数の封止部を更に含む。複数の封止部は、外周側面22に接触して、外周側面22を封止する。「外周側面の封止」とは、外周側面22の気体通過を低減するように外周側面22の少なくとも一部分を覆うことを意味し、気体が外周側面の当該一部分を完全に通過しないようにすることのみを意味しない。
 本実施の形態において、複数の封止部の各々は、軸方向D1に互いからずれて配置される。複数の封止部の各々は、外周側面22と接触する接触領域を有する。複数の封止部の各々の接触領域の軸方向に沿った長さの合計は、外周側面の軸方向に沿った長さの50%以上100%以下である。したがって、外周側面22を広範囲に亘って封止することができる。これにより、多孔質基材20の内部にスラリー16を吸引する際に、多孔質基材20の外周部分と中心部分とにおいて形成されるスラリー層16Lの長さの差異を小さくすることができる。
 本実施の形態の一態様において、複数の封止部は、第1封止部51及び第2封止部52を含んでもよい。第2封止部52は、第1封止部51が外周側面22に接触した後に外周側面22に接触する。第2封止部52は、第1封止部51よりも軸方向D1における一方側又は他方側において、外周側面22に接触してもよい。第2封止部52は、軸方向D1において二つの第1封止部51の間に位置してもよい。第1封止部51及び第2封止部52が異なるタイミングで、外周側面22を接触して封止することにより、適切な姿勢で多孔質基材20を封止及び保持することができ、かつ多孔質基材20の外周部分と中心部分とにおいて形成されるスラリー層16Lの長さの差異を効果的に小さくすることができる。
 図7~図14に示された具体例において、スラリー塗布部40の複数の封止部は、一側封止部61、中央封止部62、他側封止部63、及び基端側封止部68を含む。図示された具体例における中央封止部62が、本実施の形態の一態様における第2封止部52を構成し得る。図示された具体例における一側封止部61、他側封止部63及び基端側封止部68の一以上が、本実施の形態の一態様における第1封止部51を構成し得る。
 複数の封止部の各々61、62、63、68は、軸方向D1に互いからずれて配置される。図12に示すように、一側封止部61、中央封止部62、他側封止部63、及び基端側封止部68は、外周側面22に対面する際、この順番にて、軸方向D1における一方側から他方側へ向けて位置する。
 一側封止部61は、中央封止部62よりも軸方向D1における一方側において外周側面22に接触する。言い換えると、中央封止部62は、一側封止部61よりも軸方向D1における他方側において外周側面22に接触する。この一側封止部61は、本実施の形態の一態様における第1封止部51を構成し得る。
 他側封止部63は、中央封止部62よりも軸方向D1における他方側において外周側面22に接触する。他側封止部63は、軸方向D1における中央封止部62の一側封止部61とは反対側において外周側面22に接触する。この他側封止部63は、本実施の形態の一態様における第1封止部51を構成し得る。
 基端側封止部68は、中央封止部62よりも軸方向D1における他方側において外周側面22に接触する。基端側封止部68は、他側封止部63よりも軸方向D1における他方側において外周側面22に接触する。この基端側封止部68は、本実施の形態の一態様における第1封止部51を構成し得る。この基端側封止部68は、本実施の形態の後述する一態様におけるユニット外封止部を構成し得る。
 構造体製造装置30(スラリー塗布部40)に含まれた各封止部61,62,63,68は、外周側面22に接触して、接触した領域において外周側面22を封止する。図示された例において、図12に示すように、各封止部61,62,63,68は、外周側面22に接触する接触領域A61,A62,A63,A68を有する。各封止部61,62,63,68は、接触領域A61,A62,A63,A68において、外周側面22に接触する。各封止部61,62,63,68は、外周側面22に接触して多孔質基材20を保持し得る。各封止部61,62,63,68は、外周側面22のうちの軸方向D1における一部の領域に接触する。
 本実施の形態において、複数の封止部の各々61,62,63,68の接触領域A61,A62,A63,A68の軸方向D1に沿った長さL61,L62,L63,L68の合計は、外周側面22の軸方向D1に沿った長さL20の50%以上100%以下である。すなわち、外周側面22は、軸方向D1に沿った広範囲に亘る面積において、複数の封止部によって封止される。この構成によれば、後述するように、封止部によって、より適切な姿勢で多孔質基材20を封止及び保持しながら、外周側面22を広範囲に封止及び保持することができる。結果として、多孔質基材20の内部にスラリー16を吸引する際に、多孔質基材20の外周部分と中心部分とにおいて形成されるスラリー層16Lの長さの差異を小さくすることができる。
 各封止部61,62,63,68の接触領域A61,A62,A63,A68は、周方向D2に沿った全周に亘って延びてもよく、すなわち環状に延びてもよい。各封止部61,62,63,68の接触領域A61,A62,A63,A68は、外周側面22のうちの周方向に沿った全周に亘る領域でもよい。周方向D2とは、図2に示すように、軸方向D1からの観察において外周側面22に沿う方向である。
 各封止部61,62,63,68は、袋体69を含んでもよい。袋体69は膨張可能でもよい。袋体69は収縮可能でもよい。袋体69は、流体源から流体を供給されることによって、膨張してもよい。膨張した袋体69から流体を排出することにより、当該袋体69は収縮してもよい。図14に示すように、膨張した袋体69は外周側面22に接触し得る。図8及び図10に示すように、収縮した袋体69は外周側面22から離れ得る。
 袋体69は、内部空間を有した弾性体でもよい。袋体69の材料は、ゴム又は樹脂でもよい。ゴム又は樹脂は、空気等の気体の通過を規制する。ゴム又は樹脂を用いた袋体69は、外周側面22に接触することによって、外周側面22を封止できる。袋体69の内部空間に供給される流体は、空気等の気体でもよい。
 袋体69は、周方向に沿った全周に亘って延びてもよく、すなわち袋体69は環状に延びてもよい。環状に延びる袋体69は、外周側面22のうちの周方向に沿った全周に亘る領域に接触することができる。袋体69は、風船式チャックとして機能する。
 図示された例において、スラリー塗布部40は、保持部65を更に含む。保持部65は、一側封止部61、中央封止部62及び他側封止部63を保持する。例えば、一側封止部61、中央封止部62及び他側封止部63は、保持部65に取り付けられてもよい。一側封止部61、中央封止部62及び他側封止部63のそれぞれを構成する袋体69が、保持部65に取り付けられてもよい。保持部65は、袋体69と共に、周方向に沿った全周に亘って環状に延びてもよい。
 複数の封止部のうちの基端側封止部68は、保持部65に保持されていなくてもよい。基端側封止部68は、後述するユニット外封止部を構成し得る。
 図示された例において、保持部65は、筒状であり、軸方向D1に沿った長さを有する。
 保持部65は、多孔質基材20及び基端側封止部68に対して、軸方向D1に相対移動可能でもよい。保持部65は、一側封止部61、中央封止部62及び他側封止部63を保持した状態で、多孔質基材20に対して移動してもよい。この例において、一側封止部61、中央封止部62及び他側封止部63は、同期して移動し得る。一側封止部61、中央封止部62及び他側封止部63を、多孔質基材20に対して迅速に位置決めできる。保持部65と、保持部65に保持された封止部61,62,63と、によって、封止ユニット60が構成される。封止ユニット60は、基端側封止部68に対して相対移動可能である。基端側封止部68は、封止ユニット60に含まれておらず、ユニット外封止部として封止ユニット60とは独立して動作し得る。
 図示するように、スラリー塗布部40は、駆動機64を含んでもよい。駆動機64は、封止ユニット60の保持部65に接続し、保持部65を駆動する。すなわち、駆動機64に駆動されることによって、保持部65は移動する。駆動機64は、シリンダ、ボール螺子、多関節ロボット、及びモータ等の動力発生源を含んでもよい。図7~図14に示された例において、駆動機64は直動機構である。駆動機64は、保持部65を軸方向D1に移動させる。図7~図14に示された例において、スラリー供給部42の吐出ノズル43は、保持部65に接続している。吐出ノズル43は、保持部65と共に、軸方向D1に移動し得る。
 図12に示すように、一側封止部61は、外周側面22の一方端部23Aに接触してもよい。一方端部23Aは、外周側面22のうちの軸方向D1における一方側の端部である。一方端部23Aは一方端面21Aに接続する。図示された例において、一方端部23Aは、周方向の全周に亘って延びる環状の領域である。一側封止部61は、一方端部23Aを封止する。一側封止部61は、一方端部23Aを保持する。
 図示された例において、基端側封止部68は、スラリー吸引部44の支持台45に保持されている。基端側封止部68は、吸引口45aの周囲に位置している。基端側封止部68の袋体69は、吸引口45aの周囲を環状に延びている。
 図12に示すように、封止ユニット60に含まれる封止部61,62,63のうちの軸方向D1に隣り合う二つの封止部は、外周側面22に接触した状態において、互いに軸方向D1に接触してもよい。図示された例において、一側封止部61及び中央封止部62は、外周側面22に接触した状態において、互いに軸方向D1に接触してもよい。中央封止部62及び他側封止部63は、外周側面22に接触した状態において、互いに軸方向D1に接触してもよい。この例によれば、隣り合う封止部の間となる領域において、外周側面22の封止が不十分となることを抑制することができる。
 図12に示すように、基端側封止部68は、外周側面22の他方端部23Bに接触してもよい。他方端部23Bは、外周側面22のうちの軸方向D1における他方側の端部である。他方端部23Bは他方端面21Bに接続する。図示された例において、他方端部23Bは、周方向の全周に亘って延びる環状の領域である。基端側封止部68は、他方端部23Bを封止する。基端側封止部68は、他方端部23Bを保持する。
 なお、図7~図14に示すように、保持部65は、保持筒66及び封止部材67を含んでもよい。保持筒66は筒状でもよい。図13に示すように、保持筒66は、筒保持体66a及び筒収容体66bを含んでもよい。筒保持体66aは、一側封止部61、中央封止部62及び他側封止部63を保持する。一側封止部61、中央封止部62及び他側封止部63の各々に含まれる袋体69は、筒保持体66aに取り付けられてもよい。筒保持体66aは、内部に多孔質基材20を非接触で収容し得る大きさを有する。スラリー供給部42は、保持筒66の筒収容体66bに取り付けられてもよい。
 図13に示すように、筒収容体66bは、筒保持体66aから軸方向D1における一方側に延び出している。筒収容体66bは、筒状であって、スラリー供給部42から供給されるスラリー16を収容可能でもよい。筒収容体66bは、筒保持体66aと一体的に成形されてもよい。筒収容体66bは、筒保持体66aと継ぎ目なしで接続していてもよい。
 封止部材67は、保持筒66の軸方向D1における他方側となる端面上に位置する。封止部材67は、保持筒66の軸方向D1における他方側を向く面に設けられている。保持部65の封止部材67は、基端側封止部68に接触して、封止ユニット60及び基端側封止部68の間を封止してもよい。封止部材67は、ゴムや樹脂等の弾性材料によって形成されてもよい。封止部材67は、チューブ状等の弾性変形しやすい形状を有してもよい。封止部材67は、周方向に沿った全周に亘って環状に延びてもよい。
 図12に示すように、中央封止部62の軸方向D1に沿った長さは、スラリー塗布部40に含まれる他の封止部61,63,68の軸方向D1に沿った長さよりも長い。図12に示すように、中央封止部62の外周側面22に接触する接触領域A62の軸方向D1に沿った長さL62は、スラリー塗布部40に含まれる他の封止部61,63,68の外周側面22に接触する接触領域A61,A63,A68の軸方向D1に沿った長さL61,L63,L68よりも長い。中央封止部62の接触領域A62の軸方向D1に沿った長さL62は、一側封止部61の接触領域A61の軸方向D1に沿った長さL61と、他側封止部63の接触領域A63の軸方向D1に沿った長さL63と、の合計長さよりも長い。この構成によれば、後述するように、封止部によって、より適切な姿勢で多孔質基材20を封止及び保持しながら、外周側面22を広範囲に封止及び保持することができる。結果として、多孔質基材20の内部にスラリー16を吸引する際に、多孔質基材20の外周部分と中心部分とにおいて形成されるスラリー層16Lの長さの差異を小さくすることができる。
 次に、図示された具体例を参照しながら構造体の製造方法について説明する。製造方法は、多孔質基材20材と、多孔質基材20の内部に保持された機能層15と、を含む構造体10を製造する。
 製造方法は、封止工程と、スラリー供給工程と、スラリー吸引工程と、を含む。図15に示された例において、製造方法は、封止解除工程と、乾燥工程と、焼成工程と、を更に含む。すなわち、図15に示された例において、製造方法は、封止工程S1、スラリー供給工程S2、スラリー吸引工程S3、封止解除工程S4、乾燥工程S5、及び焼成工程S6を、この順で含む。以下、各工程について説明する。以下の各工程における構造体製造装置30の動作は、制御部31からの制御信号によって制御される。
 まず、処理対象の多孔質基材20が、搬送部35の載置台36に持ち込まれる。載置台36上に載置された多孔質基材20は、図6に示すように、搬送機37の把持アーム38によって把持される。搬送機37は、把持アーム38を用いて多孔質基材20を保持した状態で、移動する。搬送機37は、図7に示すように、スラリー塗布部40に多孔質基材20を持ち込む。
 図7に示された状態において、多孔質基材20は、搬送機37によって、スラリー吸引部44の支持台45の鉛直方向における上方に保持されている。図7に示された状態において、多孔質基材20の軸方向D1は鉛直方向と平行に維持され、他方端面21Bは鉛直方向における下側に向いている。
 次に、搬送機37が軸方向D1における他方側に移動する。図8に示すように、多孔質基材20は、スラリー吸引部44の支持台45上に配置される。図8に示された状態において、基端側封止部68の袋体69は、外周側面22のうちの軸方向D1における一部分の領域に対面する。基端側封止部68の袋体69は、外周側面22のうちの周方向に沿った全周に亘って延びる環状の領域に対面する。
 以上により、多孔質基材20がスラリー塗布部40に持ち込まれる。スラリー塗布部40において、封止工程S1が実施される。後述のように、スラリー塗布部40では、スラリー供給工程S2、スラリー吸引工程S3、及び封止解除工程S4も実施される。
 封止工程S1では、多孔質基材20の外周側面22が封止される。外周側面22の封止は、封止部が外周側面22に接触することによって実施される。封止工程S1では、外周側面22に封止部が接触することによって、多孔質基材20が封止部によって保持される。
 図16に示された製造方法のように、封止工程S1は、基端側封止工程S11、移動工程S12、一側封止工程S13、他側封止工程S14、及び中央封止工程S15を含んでもよい。以下、封止工程S1に含まれる各工程S11~S15について説明する。
 図8に示すように支持台45上に多孔質基材20は載置されると、次に、図9に示すように基端側封止工程S11が実施される。基端側封止工程S11において、基端側封止部68が多孔質基材20に接触する。図示された例において、流体(例えば、空気)が基端側封止部68の袋体69に供給され、袋体69は膨張する。膨張した袋体69は、周方向の全周に亘って延びる環状の接触領域A68にて、外周側面22に接触する。外周側面22は、袋体69が接触した環状の領域にて封止され、当該領域での気体の通過が抑制される。また、基端側封止部68は支持台45に取り付けられている。基端側封止部68の袋体69が多孔質基材20に接触することにより、多孔質基材20は基端側封止部68によって保持される。このようにして、基端側封止部68を用いた基端側封止工程S11が終了する。
 次に、図10に示すように、移動工程S12が実施される。移動工程S12において、封止部61~63を保持した保持部65が、多孔質基材20に対し、図9に示された軸方向D1における一方側から、図10に示された軸方向D1における他方側へ移動する。保持部65の移動は、駆動機64によって駆動され得る。封止ユニット60に含まれる保持部65及び封止部61~63は、周方向に沿って環状に延びる。図10に示すように、多孔質基材20は、環状に延びる封止部61~63内に挿入される。
 図10に示すように、移動工程S12において、保持部65は、基端側封止部68に接触するまで移動する。図示された例において、保持部65の封止部材67が、基端側封止部68の袋体69を保持する環状部68h(図10参照)に接触するまで、保持部65は軸方向D1における他方側に移動する。封止部材67は、基端側封止部68に接触して潰れるように変形する。封止部材67によって、基端側封止部68及び封止ユニット60の間が封止される。
 以上により、保持部65に保持された封止部61~63は、軸方向D1に直交する方向から外周側面22に対面する位置に、位置決めされる。この状態において、保持部65に保持された各封止部61~63の袋体69は、外周側面22のうちの軸方向D1における一部分の領域に対面する。保持部65に保持された各封止部61~63の袋体69は、外周側面22のうちの周方向に沿った全周に亘って延びる環状の領域にて対面する。
 なお、移動工程S12の前に基端側封止工程S11が実施されている。したがって、移動工程S12の間、多孔質基材20は、基端側封止部68によって保持されている。したがって、移動工程S12において、移動中の封止ユニット60が多孔質基材20に接触したとしても、基端側封止部68によって多孔質基材20の姿勢を安定して維持することができる。
 ただし、移動工程S12は、基端側封止工程S11の前に実施されてもよい。移動工程S12は、基端側封止工程S11と並行して実施されてもよい。
 次に、図11に示すように、一側封止工程S13が実施される。一側封止工程S13において、一側封止部61が多孔質基材20に接触する。例えば、流体(一例として、空気)が一側封止部61の袋体69に供給され、袋体69は膨張する。膨張した袋体69は、周方向の全周に亘って延びる環状の接触領域A61にて、外周側面22に接触する。外周側面22は、一側封止部61の袋体69が接触した環状の領域にて封止され、当該領域での気体の通過が抑制される。また、一側封止部61は保持部65に取り付けられている。一側封止部61の袋体69が多孔質基材20に接触することにより、多孔質基材20は一側封止部61によって保持される。このようにして、一側封止部61を用いた一側封止工程S13が終了する。
 その後、図11に示すように、他側封止工程S14が実施される。他側封止工程S14において、他側封止部63が多孔質基材20に接触する。例えば、流体(一例として、空気)が他側封止部63の袋体69に供給され、袋体69は膨張する。膨張した袋体69は、周方向の全周に亘って延びる環状の接触領域A63にて、外周側面22に接触する。外周側面22は、他側封止部63の袋体69が接触した環状の領域にて封止され、当該領域での気体の通過が抑制される。また、他側封止部63は保持部65に取り付けられている。他側封止部63の袋体69が多孔質基材20に接触することにより、多孔質基材20は他側封止部63によって保持される。このようにして、他側封止部63を用いた他側封止工程S14が終了する。
 なお、他側封止工程S14は、一側封止工程S13の前に実施されてもよい。他側封止工程S14は、一側封止工程S13と並行して実施されてもよい。また、基端側封止工程S11は、一側封止工程S13の後に実施されてもよいし、一側封止工程S13と並行して実施されてもよい。基端側封止工程S11は、他側封止工程S14の後に実施されてもよいし、他側封止工程S14と並行して実施されてもよい。基端側封止工程S11は、一側封止工程S13及び他側封止工程S14の両方の後に実施されてもよいし、一側封止工程S13及び他側封止工程S14の両方と並行して実施されてもよい。
 次に、図12に示すように、中央封止工程S15が実施される。中央封止工程S15において、中央封止部62が多孔質基材20に接触する。例えば、流体(一例として、空気)が中央封止部62の袋体69に供給され、袋体69は膨張する。膨張した袋体69は、周方向の全周に亘って延びる環状の接触領域A62にて、外周側面22に接触する。外周側面22は、中央封止部62の袋体69が接触した環状の領域にて封止され、当該領域での気体の通過が抑制される。また、中央封止部62は保持部65に取り付けられている。中央封止部62の袋体69が多孔質基材20に接触することにより、多孔質基材20は中央封止部62によって保持される。このようにして、中央封止部62を用いた中央封止工程S15が終了する。
 中央封止工程S15は、図16に示された例と異なり、基端側封止工程S11、一側封止工程S13、及び他側封止工程S14の一以上よりも前に実施されてもよい。また、中央封止工程S15は、基端側封止工程S11、一側封止工程S13、及び他側封止工程S14のいずれか一以上と並行して実施されてもよい。
 上述してきた封止工程S1において、封止部61,62,63,68の袋体69が外周側面22に接触する。複数の封止部を用いることによって、外周側面22を広範囲に封止することができる。本実施の形態において、複数の封止部61,62,63,68の各々は、外周側面22と接触する接触領域A61,A62,A63,A68を有する。各封止部61,62,63,68の接触領域接触領域A61,A62,A63,A68の軸方向D1に沿った長さL61,L62,L63,L68の合計は、外周側面22の軸方向D1に沿った長さの50%以上100%以下である。このような封止部61,62,63,68を用いることによって、多孔質基材20の姿勢を支持台45上で安定して維持することができる。したがって、後続のスラリー供給工程S2及びスラリー吸引工程S3を安定して実施することができる。
 各封止部61,62,63,68の接触領域A61,A62,A63,A68の軸方向D1に沿った長さL61,L62,L63,L68の合計は、外周側面22の軸方向D1に沿った長さの、60%以上100%以下でもよく、70%以上100%以下でもよく、80%以上100%以下でもよく、90%以上100%以下でもよい。
 また、上述の例において、一側封止部61、中央封止部62、他側封止部63及び保持部65を含む封止ユニット60が形成されている。保持部65は、筒状であって、樹脂や金属によって形成されてもよい。このような筒状の保持部65によれば、保持部65と外周側面22との間の空間であって封止部によって区画された空間に、気体が流入することを抑制することができる。すなわち、保持部65によれば、封止ユニット60に含まれる封止部のうちの軸方向D1に隣り合う二つの封止部が、外周側面22に接触した状態において離間していても、外周側面22への気体の流入を抑制することができる。これにより、後続のスラリー供給工程S2及びスラリー吸引工程S3を安定して実施することができる。
 更に、上述の例において、保持部65が基端側封止部68に接触して、封止ユニット60と基端側封止部68との間が封止されている。封止ユニット60と基端側封止部68との間の封止によって、外周側面22への気体の流入を抑制することができる。これにより、後続のスラリー供給工程S2及びスラリー吸引工程S3を安定して実施することができる。
 ところで、一つの封止部が外周側面に接触する接触領域の軸方向に沿った長さが長くなると、当該封止部から外周側面に加えられる接触圧が、接触領域内でばらつく可能性がある。接触圧が不均一になり過ぎると、一つの軸方向に長い封止部が外周側面に接触する際に、多孔質基材が傾いてしまう。更に、封止部によって、多孔質基材は傾いた姿勢に維持され得る。
 これに対し、本実施の形態によれば、構造体製造装置30は、第1封止部51及び第2封止部52を含む。第2封止部52は、第1封止部51よりも軸方向D1における一方側又は他方側において外周側面22に接触する。封止工程S1において、第2封止部52は、第1封止部51が外周側面22に接触した後に、外周側面22に接触する。図示された具体例において、一側封止部61、他側封止部63及び基端側封止部68の一以上が、本実施の形態の一態様における第1封止部51に該当し得る。中央封止部62が本実施の形態の一態様における第2封止部52に該当し得る。
 本実施の形態の一態様によれば、外周側面22に接触する複数の封止部が異なるタイミングで外周側面に接触する。第2封止部52は、第1封止部51が外周側面22に接触した後に、外周側面22に接触する。これにより、軸方向D1に長い一つの封止部が外周側面の大面積の部分に一気に接触することを回避することができる。したがって、封止部の接触時に多孔質基材が傾斜すること、及び封止部によって多孔質基材が傾斜した姿勢に保持されることを、抑制することができる。
 第2封止部52よりも前に外周側面22に接触する第1封止部51(一側封止部61、他側封止部63及び基端側封止部68)の接触長さL61,L63,L68に上限値を設定してもよい。接触長さは、対象となる封止部の外周側面22に接触する接触領域の軸方向D1に沿った長さである。第1封止部51の接触長さに上限値を設定することにより、第1封止部51の外周側面22への接触時に多孔質基材20の姿勢を安定させることができる。第1封止部51の接触長さL61,L63,L68(mm)は、25mm以下でもよく、20mm以下でもよく、15mm以下でもよい。
 第1封止部51の接触長さL61,L63,L68が小さ過ぎると、第1封止部51によって多孔質基材20の姿勢を維持することが難しくなる。この観点から、第1封止部51の接触長さL61,L63,L68(mm)に下限を設定してもよい。第1封止部51の接触長さL61,L63,L68(mm)は、3mm以上でもよく、5mm以上でもよく、7mm以上でもよい。
 第1封止部51の接触長さL61,L63,L68(mm)の任意の下限値を、上述の接触長さL61,L63,L68(mm)の任意の上限値と、組み合わせることができる。
 また、第2封止部52(中央封止部62)は、第1封止部51によって保持された外周側面22に接触する。すなわち、第2封止部52は、他の封止部によって保持された多孔質基材20に接触する。第2封止部52(中央封止部62)の接触直前に外周側面22の露出している露出部分の軸方向に沿った長さに対する、第2封止部52(中央封止部62)の接触領域の軸方向D1に沿った接触長さL62の割合(%)に、下限値を設定してもよい。この下限値を設定することにより、適切な姿勢に保持された多孔質基材20の外周側面22を広範囲に迅速に封止することが可能になるといった作用効果を、より効果的に享受することができる。この割合は、50%以上でもよく、60%以上でもよく、70%以上でもよく、80以上でもよく、90%以上でもよい。この割合の上限は、特に設定されない。この割合は、100%以下でもよい。この割合の上限値(100%)を、この割合の任意の下限値と組合せてもよい。
 なお、図11に示された例において、第2封止部52(中央封止部62)の接触前に、一側封止部61、他側封止部63及び基端側封止部68が外周側面22に接触している。この例において、第2封止部52(中央封止部62)の接触直前に外周側面22の露出している露出部分の軸方向に沿った長さは、外周側面22の軸方向D1への長さL20から、一側封止部61の接触領域A61の接触長さL61と他側封止部63の接触領域A63の接触長さL63と基端側封止部68の接触領域A68の接触長さL68とを引いた長さとなる。また、図示された例において、この割合は、100%となっている。
 次に、スラリー供給工程S2が実施される。図13に示すように、スラリー供給工程S2では、多孔質基材20の一方端面21Aにスラリー16が供給される。図示された例において、多孔質基材20は、軸方向D1が鉛直方向に沿ってかつ一方側が上側となるように、保持されている。封止ユニット60の保持部65で囲まれた領域に、スラリー供給部42の吐出ノズル43から、スラリー16が供給される。スラリー16は、保持部65の筒収容体66bで囲まれた領域に広がる。多孔質基材20の一方端面21Aは、スラリー16で塞がれる。スラリー16は、一方端面21Aに開口したセル29内に、流入し得る。以上にて、スラリー供給工程S2が終了する。
 図示された例において、封止部61,62,63,68により、多孔質基材20は適切な位置及び適切な姿勢に保持され得る。したがって、吐出ノズル43の吐出口43aから一方端面21Aに適切にスラリー16を供給することができる。特に図示された例において、一側封止部61は外周側面22の一方端部23Aを保持して、多孔質基材20の一方端面21Aを適切な位置に維持する。したがって、多孔質基材20の一方端面21Aにより適切にスラリー16を供給することができる。
 更に図示された例において、スラリー供給部42(吐出ノズル43)は保持部65の保持筒66に接続している。スラリー供給部42(吐出ノズル43)は、保持部65の保持筒66と同期して移動する。外周側面22の一方端部23Aを保持する袋体69は、保持部65の保持筒66に取り付けられている。したがって、多孔質基材20の一方端面21A及びスラリー16の供給領域を区画する保持部65に対して、吐出ノズル43の吐出口43aが適切な位置に配置される。これにより、多孔質基材20の一方端面21Aに更に適切にスラリー16を供給することができる。
 その後、スラリー吸引工程S3が実施される。図14に示すように、スラリー吸引工程S3では、一方端面21Aに供給されたスラリー16が、他方端面21Bから吸引される。スラリー吸引工程S3は、スラリー供給工程S2の一部又は全部と並行して実施されてもよい。
 図示された例において、多孔質基材20の他方端面21Bは、支持台45の吸引口45aに対面している。吸引口45aに通じる吸引機46が、他方端面21Bに開口したセル29内の気体(例えば、空気)を吸い込む。これにより、図17に示すように、一方端面21Aに開口した第1セル29A内において、スラリー16が、軸方向D1における一方側から他方側に向けて進む。このようにして、セル29内で広がったスラリー16によって、スラリー層16Lがセル29内に形成される。
 図示された例において、封止部61,62,63,68により、多孔質基材20は適切な位置に保持され得る。したがって、スラリー吸引部44によりスラリー16を適切に吸引することができる。特に図示された例において、基端側封止部68は外周側面22の他方端部23Bを適切な位置に保持する。外周側面22の他方端部23Bは、スラリー吸引部44の吸引口45aに対面する他方端面21Bに隣接している。したがって、スラリー吸引部44と多孔質基材20の他方端面21Bとの間に外部の気体が流入することを抑制し、多孔質基材20の他方端面21Bから効率的にスラリー16を吸引することができる。
 更に図示された例において、基端側封止部68は、スラリー吸引部44(支持台45)に取り付けられている。したがって、スラリー吸引部44と多孔質基材20の他方端面21Bとの間に外部の気体が流入することをより効果的に抑制し、多孔質基材20の他方端面21Bから更に効率的にスラリー16を吸引することができる。
 ところで、多孔質基材を構成する隔壁部は多孔質構造を有し、気体は隔壁部を通過可能である。同様に、多孔質基材の外周側面を構成する筒状部は、多孔質構造を有し、気体は筒状部を通過可能である。上述の特許文献1(特開2006-15205号公報)に開示された製造方法のスラリー吸引工程において、多孔質基材の周囲の気体が筒状部を通過して、多孔質基材の内部に流入し得る。多孔質基材の周囲の気体がスラリー吸引部に吸い込まれると、セル内における負圧の形成が不十分となり、スラリーを十分に吸引できない。
 この不具合が生じやすいセルは、外周側面の近傍となる外周部分に位置するセルである。外周側面から離れた中心部分では、このような不具合は生じにくい。結果として、従来、多孔質基材の外周部分に形成されるスラリー層の軸方向に沿った長さは、多孔質基材の中心部分に形成されるスラリー層の軸方向に沿った長さよりも短くなっていた。スラリー層の軸方向に沿った長さが短い外周部分には、意図せず、機能層が形成されていない領域が生じ得る。多孔質基材の外周部分に機能層15がされていない領域が発生すると、構造体は期待された機能を安定して発揮することができない。
 一方、本実施の形態によれば、スラリー吸引工程S3において、多孔質基材20の外周側面22は複数の封止部によって封止されている。複数の封止部の各々は、軸方向D1に互いからずれて配置される。複数の封止部の各々は、外周側面22と接触する接触領域を有する。複数の封止部の各々の接触領域の軸方向に沿った接触長さの合計は、外周側面22の軸方向D1に沿った長さの50%以上100%以下となっている。したがって、外周側面22を広範囲に亘って封止することができる。これにより、外周側面22からの気体の流入を効果的に抑制しながら、一方端面21Aに供給されたスラリー16を他方端面21Bから有効に吸引することができる。結果として、多孔質基材20の内部にスラリー16を吸引する際に、多孔質基材20の外周部分と中心部分とにおいて形成されるスラリー層16Lの長さの差異を小さくすることができる。
 とりわけ図示された例において、封止部61,62,63,68は外周側面22の全域を封止している。したがって、外周側面22から多孔質基材20のセル29に気体が流入することを抑制することができる。これにより、多孔質基材20の内部にスラリー16を吸引する際に、多孔質基材20の外周部分と中心部分とにおいて形成されるスラリー層16Lの長さの差異を小さくすることができる。
 また、本実施の形態の一態様によれば、構造体製造装置30に含まれる第1封止部51(例えば、一側封止部61、他側封止部63及び基端側封止部68の一以上)及び第2封止部52(例えば、中央封止部62)が、異なるタイミングで順に外周側面22に接触し得る。したがって、第1封止部51及び第2封止部52の接触時に多孔質基材20が傾斜することと、第1封止部51及び第2封止部52によって多孔質基材20が傾斜した姿勢に保持されることと、を抑制することができる。これにより、外周側面22からの気体の流入を抑制しながら、一方端面21Aに供給されたスラリー16を他方端面21Bから有効に吸引することができる。
 以上により、多孔質基材20の内部にスラリー16を吸引する際に、多孔質基材20の外周部分と中心部分とにおいて形成されるスラリー層16Lの長さの差異を小さくすることができる。
 多孔質基材20のセル29内にスラリー層16Lが形成されると、スラリー吸引工程S3が終了する。スラリー吸引工程S3の次に、封止解除工程S4が実施される。封止解除工程S4において、各封止部61,62,63,68が外周側面22から離れる。各封止部61,62,63,68が外周側面22から離れることによって、当該封止部による外周側面22の封止が解除される。図示された例において、封止部61,62,63,68の袋体69から流体(例えば空気)が排出され、袋体69が収縮して外周側面22から離れる。図示された例では、封止の解除に伴い、多孔質基材20は、封止部61,62,63,68による保持からも解放される。
 封止解除工程S4は、封止工程S1と逆の手順で実施されてもよい。一具体例として、次の手順で実施されてもよい。
 まず、中央封止部62の袋体69が収縮する。これにより、中央封止部62による外周側面22の封止及び中央封止部62による多孔質基材20の保持が解除される。次に、他側封止部63の袋体69が収縮する。これにより、他側封止部63による外周側面22の封止及び他側封止部63による多孔質基材20の保持が解除される。その後、一側封止部61の袋体69が収縮する。これにより、一側封止部61による外周側面22の封止及び一側封止部61による多孔質基材20の保持が解除される。以上により、封止ユニット60を用いた外周側面22の封止が解除される。
 その後、駆動機64に駆動されることによって、保持部65が移動する。保持部65は、軸方向D1における一方側に移動する。保持部65は、多孔質基材20から離れる。保持部65に保持された封止部61,62,63は、外周側面22に対面しない位置に移動する。すなわち、駆動機64によって、保持部65及び封止部61,62,63を含む封止ユニット60が移動する。保持部65の移動時に基端側封止部68による多孔質基材20の保持が維持されていることによって、封止ユニット60が多孔質基材20に接触したとしても、多孔質基材20の姿勢を安定して適切に維持することができる。
 次に、基端側封止部68の袋体69が収縮する。これにより、基端側封止部68による外周側面22の封止及び基端側封止部68による多孔質基材20の保持が解除される。以上により、封止解除工程S4が終了する。
 この具体例によれば、構造体製造装置30に含まれる封止部61,62,63,68が異なるタイミングで外周側面22から離れる。したがって、封止部61,62,63,68による封止解除時に、多孔質基材20が大きな外力から一気に解除されることを抑制できる。これにより、封止部61,62,63,68による封止解除時に、多孔質基材20の姿勢が崩れてしまうことを抑制することができる。
 接触領域の軸方向D1に沿った接触長さが長い封止部の封止解除時に、多孔質基材20への圧力分布が大きく変化し、多孔質基材20の姿勢が崩れやすい。したがって、軸方向D1への接触長さの長い封止部の封止解除は、多孔質基材20が他の封止部によって保持された状態にて、実施されてもよい。軸方向D1への接触長さが最も長い封止部(例えば、中央封止部62)の封止解除を、他の封止部による封止解除よりも前に、実施してもよい。このような例によれば、封止部61,62,63,68による封止解除時に、多孔質基材20の姿勢が崩れてしまうことをより効果的に抑制することができる。
 以上のように、構造体製造装置30に含まれるいずれか二つの封止部による封止が異なるタイミングで解除されることによって、構造体製造装置30の適切な姿勢を安定して維持することができる。いずれか二つの封止部による封止を異なるタイミングで解除するようにしながら、封止解除工程S4における、封止部61,62,63,68が封止を解除する順番を変更してもよい。
 例えば、他側封止部63による封止の解除は、一側封止部61による封止の解除と並行して実施されてもよく、一側封止部61による封止の解除の後に実施されてもよい。また、中央封止部62による封止の解除は、一側封止部61及び他側封止部63の少なくとも一方による封止の解除と並行して実施されてもよく、一側封止部61及び他側封止部63の少なくとも一方による封止の解除の後に実施されてもよい。
 更に、保持部65の移動は、基端側封止部68による封止の解除の後に実施されてもよいし、基端側封止部68による封止の解除と並行して実施されてもよい。この変形例にともない、基端側封止部68による封止解除のタイミングを変更してもよい。基端側封止部68による封止の解除は、一側封止部61、中央封止部62及び他側封止部63の一以上による封止の解除と並行して実施されてもよい。基端側封止部68による封止の解除は、一側封止部61、中央封止部62及び他側封止部63の一以上による封止の解除の前に実施されてもよい。
 封止解除工程S4が終了すると、図15に示すように、乾燥工程S5が実施される。乾燥工程S5では、スラリー層16Lが乾燥させられる。スラリー層16Lの乾燥は、スラリー層16Lを加熱することによって実施され得る。乾燥工程S5における多孔質基材20の加熱温度は、70℃以上150℃以下でもよい。乾燥工程S5における多孔質基材20の加熱時間は、0.2時間以上3時間以下でもよい。
 図15に示すように、乾燥工程S5の次に、焼成工程S6が実施される。焼成工程S6では、スラリー層16Lが形成された多孔質基材20を加熱し、スラリー層16Lを焼成する。焼成工程S6における多孔質基材20の加熱温度は、400℃以上900℃以下でもよい。焼成工程S6における多孔質基材20の加熱時間は、1時間以上10時間以下でもよい。焼成されたスラリー層16Lが機能層15を構成する。以上により、多孔質基材20及び機能層15を含む構造体10が得られる。
 以上に説明してきた一実施の形態において、構造体製造装置30は、一方端面21A及び他方端面21Bを有する多孔質基材20と、多孔質基材20の内部に保持された機能層15と、を含む構造体10を製造する装置である。構造体製造装置30は、複数の封止部、スラリー供給部42、及びスラリー吸引部44を含む。複数の封止部は、多孔質基材20の外周側面22に接触して、外周側面22を封止する。スラリー供給部42は、一方端面21Aに機能層15を形成する機能材料を含むスラリー16を供給する。スラリー吸引部44は、多孔質基材20に供給されたスラリー16を、複数の封止部によって外周側面22を封止された多孔質基材20の他方端面21Bから吸引する。複数の封止部の各々は、軸方向D1に互いからずれて配置される。複数の封止部の各々は、外周側面22と接触する接触領域を有する。複数の封止部の各々の接触領域の軸方向D1に沿った接触長さの合計は、外周側面の軸方向D1に沿った長さの50%以上100%以下である。図5~図17を参照しながら説明した上述の一具体例において、一側封止部61、中央封止部62、他側封止部63、及び基端側封止部68が本実施の形態における複数の封止部に該当し得る。
 以上に説明してきた一実施の形態において、構造体製造方法は、一方端面21A及び他方端面21Bを有する多孔質基材20と、多孔質基材20の内部に保持された機能層15と、を含む構造体10を製造する方法である。構造体製造方法は、封止工程S1、スラリー供給工程S2、及びスラリー吸引工程S3を含む。封止工程S1において、多孔質基材20の一方端面21A及び他方端面21Bの間に位置する外周側面22に、複数の封止部を接触させて、外周側面22を封止する。スラリー供給工程S2において、多孔質基材20の一方端面21Aに、機能層15を形成する機能材料を含むスラリー16を供給する。スラリー吸引工程S3において、複数の封止部によって外周側面22を封止された多孔質基材20の他方端面21Bからスラリー16を吸引する。封止工程において、複数の封止部の各々は、軸方向D1に互いからずれて外周側面22に接触する。複数の封止部の各々が外周側面22と接触する接触領域の軸方向D1に沿った接触長さの合計は、外周側面22の軸方向D1に沿った長さの50%以上100%以下である。図5~図17を参照しながら説明した上述の一具体例において、一側封止部61、中央封止部62、及び他側封止部63及び基端側封止部68が本実施の形態における複数の封止部に該当し得る。
 本実施の形態の構造体製造装置30又は構造体製造方法によれば、複数の封止部が、接触領域において外周側面22に接触することができる。接触領域の第1方向D1に沿った接触長さの合計は、外周側面22の長手方向に沿った長さの50%以上となる。したがって、外周側面22を広範囲に亘って封止することができる。また、複数の封止部を異なるタイミングで外周側面に接触させることもできる。したがって、各封止部の接触時に多孔質基材20が傾斜することと、更に各封止部によって多孔質基材20が傾斜した姿勢に保持されることと、を抑制することができる。すなわち、多孔質基材20を適切な姿勢に維持しながら、外周側面22を広範囲に亘って安定して封止及び保持することができる。これにより、外周側面22からの気体の流入を抑制しながら、一方端面21Aに供給されたスラリー16を他方端面21Bから有効に吸引することができる。以上により、多孔質基材20の内部にスラリー16を吸引する際に、多孔質基材20の外周部分と中心部分とにおいて形成されるスラリー層16Lの長さの差異を小さくすることができる。結果として、構造体10の内部に機能性が形成されていない領域を生じにくくすることができる。得られた構造体10は、期待された機能を安定して発揮することができる。
 本実施の形態の上述した一態様において、複数の封止部は、第1封止部51と、第1封止部51が外周側面22に接触した後に外周側面22に接触する第2封止部52と、を含む。第2封止部52の接触領域の長さは、第1封止部51の接触領域の前記長さより長い。図面を参照しながら説明した上述の一具体例において、一側封止部61、他側封止部63及び基端側封止部68の一以上が本態様における第1封止部51に該当し得る。中央封止部62が本態様における第2封止部52に該当し得る。本態様によれば、接触領域の長さが長い第2封止部52よりも前に、接触領域の長さが短い第1封止部51が外周側面22に接触することにより、接触領域の長さが長い第2封止部52の接触時に多孔質基材20の姿勢が不安定となることをより安定して抑制することができる。そして、第1封止部51によって多孔質基材20を適切な姿勢に維持ながら、接触領域の長さが長い第2封止部52を用いて、外周側面22を広範囲に亘り迅速に封止することができる。本態様によれば、多孔質基材20を適切な姿勢に維持しながら外周側面22を広範囲に封止及び保持し得るといった作用効果を、より効果的に享受することができる。
 本実施の形態の上述した一態様において、複数の封止部は、複数の第1封止部51、第2封止部52を含む。第1封止部51の一つは、第2封止部52の軸方向D1における一方側において外周側面22に接触する。第1封止部の別の一つは、第2封止部52の軸方向D1における他方側において外周側面22に接触する。第2封止部52は、第1封止部51が外周側面22に接触した後に外周側面22に接触する。すなわち、第1封止部51は、第2封止部52よりも軸方向における一方側及び他方側の両方において第2封止部52よりも先に外周側面22に接触する。構造体の製造方法における封止工程S1において、第2封止部52が外周側面22に接触する前に、第1封止部51が第2封止部52よりも軸方向D1における一方側と他方側の両方において第2封止部52よりも先に外周側面22に接触する。図面を参照しながら説明した上述の一具体例において、一側封止部61と他側封止部63が本態様における第1封止部51に該当し得る。中央封止部62が本態様における第2封止部52に該当し得る。この態様によれば、3つの封止部を用いることによって、外周側面をより広範囲に封止することができる。第2封止部52は、第1封止部51を用いて軸方向D1における両側において固定された外周側面22に接触することになる。したがって、第2封止部52の軸方向D1への長さがたとえ長くても、第2封止部52の接触時に多孔質基材20の姿勢を安定して維持することができる。
 本実施の形態の上述した一態様において、第2封止部52が外周側面22に接触する接触領域の軸方向D1に沿った接触長さL62(mm)は、第1封止部51が外周側面22に接触する接触領域の軸方向D1に沿った接触長さL61(mm)とL63(mm)との合計長さの和より長い。図5~図17を参照しながら説明した上述の一具体例において、一側封止部61と他側封止部63が本態様における第1封止部51に該当し得る。中央封止部62が本態様における第2封止部52に該当し得る。この態様によれば、第2封止部52の接触長さL62が十分に長くなり、この態様によれば、多孔質基材20を適切な姿勢に維持しながらその外周側面22を広範囲に封止及び保持し得るといった作用効果を、更に効果的に享受することができる。
 本実施の形態の上述した一態様において、構造体製造装置30は、2つ以上の封止部を保持する保持部65を、更に含む。保持部65は、多孔質基材20に対して軸方向D1に相対移動可能である。保持部65と、保持部65によって保持される2つ以上の封止部と、を含む封止ユニット60が構成される。封止工程S1は、2つ以上の封止部を保持する保持部65を、外周側面22に対して軸方向D1における軸方向に相対移動させる移動工程S12を含む。移動工程S12において、2つ以上の封止部は、外周側面22に対面する位置に配置される。図5~図17を参照しながら説明した上述の一具体例において、一側封止部61、中央封止部62及び他側封止部63が本態様における封止ユニット60に含まれる2つ以上の封止部に該当し得る。保持部65によれば、封止部51,52の相対位置を適切に維持することができ、かつ、封止部51,52を多孔質基材20に対して迅速かつ適切に位置決めすることができる。
 本実施の形態の上述した一態様において、複数の封止部は、封止ユニット60よりも軸方向D1における他方側において外周側面22に接触するユニット外封止部を更に含む。封止ユニット60は、2つ以上の封止部と、2つ以上の封止部を保持する保持部65を含む。図5~図17を参照しながら説明した上述の一具体例において、一側封止部61、中央封止部62及び他側封止部63が本態様における封止ユニット60に含まれる2つ以上の封止部に該当し得る。基端側封止部68が本態様におけるユニット外封止部に該当し得る。この態様によれば、ユニット外封止部を更に用いることによって、外周側面22をより広範囲に封止することができる。ユニット外封止部によって外周側面22の軸方向D1における他方側を封止することにより、外周部分でのセル内へのスラリー層16Lの形成を促進することができる。また、外周側面22の軸方向における他方側を保持することによって、多孔質基材20を適切な姿勢に安定して維持することができる。
 上述の封止ユニット60を含む態様において、封止ユニット60に含まれる封止部は、ユニット外封止部が外周側面22に接触した後に外周側面22に接触する。図5~図17を参照しながら説明した上述の一具体例において、一側封止部61、中央封止部62及び他側封止部63が本態様における封止ユニット60に含まれる2つ以上の封止部に該当し得る。基端側封止部68が本態様におけるユニット外封止部に該当し得る。封止ユニット60よりも前に、ユニット外封止部が外周側面22に接触することにより、封止ユニット60の移動時や封止ユニット60に含まれる封止部の接触時に多孔質基材20の姿勢が不安定となることをより安定して抑制することができる。そして、ユニット外封止部によって多孔質基材20を適切な姿勢に維持しながら、封止ユニット60を用いて、外周側面22を広範囲に亘り迅速に封止することができる。この態様によれば、多孔質基材20を適切な姿勢に維持しながら外周側面22を広範囲に封止及び保持し得るといった作用効果を、より効果的に享受することができる。
 上述の封止ユニット60を含む態様において、封止ユニット60は第1封止部51及び第2封止部52を含み、第1封止部51は、第2封止部52が外周側面22に接触する前に、第2封止部52よりも軸方向D1における一方側において外周側面22に接触してもよい。図5~図17を参照しながら説明した上述の一具体例において、一側封止部61及び他側封止部63が本態様における第1封止部51に該当し得る。この態様によれば、第2封止部52は、第1封止部51によって軸方向D1における両側を保持された外周側面22に接触する。したがって、第2封止部52の軸方向D1への長さが長くても、第2封止部52の接触時に多孔質基材20の姿勢を安定して維持することができる。
 上述の封止ユニット60を含む態様において、封止ユニット60に含まれる封止部の各々の接触領域の接触長さの合計は、外周側面22の長さL20の50%以上である。図5~図17を参照しながら説明した上述の一具体例において、一側封止部61、中央封止部62及び他側封止部63が本態様における封止ユニット60に含まれる2つ以上の封止部に該当し得る。本態様によれば、外周側面22を広範囲に亘って安定して封止及び保持することができる。これにより、外周側面22からの気体の流入を効果的に抑制しながら、一方端面21Aに供給されたスラリー16を他方端面21Bから有効に吸引することができる。結果として、多孔質基材20の内部にスラリーを吸引する際に、多孔質基材20の外周部分と中心部分とにおいて形成されるスラリー層16Lの長さの差異を小さくすることができる。
 上述の封止ユニット60を含む態様において、封止ユニット60に含まれる封止部のうち軸方向D1に隣り合う二つの封止部は、外周側面22に接触した状態において互いに接触する。例えば、第1封止部51及び第2封止部52は、外周側面22に接触した状態において互いに接触する。図面を参照しながら説明した上述の一具体例において、一側封止部61及び他側封止部63の一以上が本態様における第1封止部51に該当し得る。中央封止部62が本態様における第2封止部52に該当し得る。この態様によれば、軸方向D1に隣り合う二つの封止部の間となる領域において、外周側面22の封止が不十分となることを抑制することができる。
 本実施の形態の上述した一態様において、第1封止部51は、外周側面22の一方端部23Aに、軸方向D1に直交する方向から対面する。図5~図17を参照しながら説明した上述の一具体例において、一側封止部61が本態様における第1封止部51に該当し得る。一方端部23Aは、軸方向D1における一方側に位置する外周側面22の端部である。第1封止部51は、この一方端部23Aを封止しかつ保持する。この態様によれば、外周側面22の軸方向における一方端部23Aを封止することにより、外周部分においても安定してスラリーを吸引することができる。したがって、多孔質基材20の内部にスラリー16を吸引する際に、多孔質基材20の外周部分と中心部分とにおいて形成されるスラリー層16Lの長さの差異をより効果的に小さくすることができる。また、第1封止部51によって外周側面22の一方端部23Aを保持することによって、多孔質基材20を適切な姿勢に安定して維持することができる。
 本実施の形態の上述した一態様において、ユニット外封止部は、外周側面22の他方端部23Bに、軸方向D1に直交する方向から対面する。図5~図17を参照しながら説明した上述の一具体例において、基端側封止部68が本態様におけるユニット外封止部に該当し得る。他方端部23Bは、軸方向D1における他方側に位置する外周側面22の端部である。ユニット外封止部は、この他方端部23Bを封止しかつ保持する。この態様によれば、外周側面22の軸方向における他方端部23Bを封止することにより、外周部分においても安定してスラリーを吸引することができる。したがって、多孔質基材20の内部にスラリー16を吸引する際に、多孔質基材20の外周部分と中心部分とにおいて形成されるスラリー層16Lの長さの差異をより効果的に小さくすることができる。また、ユニット外封止部によって外周側面22の他方端部23Bを保持することによって、多孔質基材20を適切な姿勢に安定して維持することができる。
 本実施の形態の上述した一態様において、構造体の製造方法は、複数の封止部を外周側面22から離して、外周側面22の封止を解除する封止解除工程S4を更に含む。複数の封止部は、第1封止部51及び第2封止部52を含む。封止解除工程S4において、第2封止部52は、第1封止部51が外周側面22から離れる前に、外周側面22から離れる。図5~図17を参照しながら説明した上述の一具体例において、一側封止部61、他側封止部63、及び基端側封止部68の一以上が本態様における第1封止部51に該当し得る。中央封止部62が本態様における第2封止部52に該当し得る。第2封止部52は、第1封止部51が外周側面22に接触した状態で、外周側面から離れる。すなわち、封止部が異なるタイミングで順に外周側面22から離れる。したがって、封止部を外周側面22から離す際に、多孔質基材20が傾斜することを抑制することができる。
 具体例を参照しながら一実施の形態を説明してきたが、上述の具体例が一実施の形態を限定しない。上述した一実施の形態は、その他の様々な具体例で実施でき、その要旨を逸脱しない範囲で、種々の省略、置き換え、変更、追加等を行うことができる。
 以下、図面を参照しながら、変形の一例について説明する。以下の説明及び以下の説明で用いる図面では、上述した具体例と同様に構成され得る部分について、上述の具体例における対応する部分に対して用いた符号と同一の符号を用い、重複する説明を省略する。
 例えば、多孔質基材20のセル29は、一方端面21A及び他方端面21Bの一方で閉塞している例を示した。しかしながら、本実施の形態による構造体製造装置30及び構造体製造方法は、この例に限定されない。多孔質基材20のセル29は、一方端面21A及び他方端面21Bの両方で開口してもよい。
 上述した一具体例において、構造体製造装置30(スラリー塗布部40)が、一側封止部61、中央封止部62、他側封止部63及び基端側封止部68を含んでいた。しかしながら、一例として図18~図21に示すように、封止部61,62,63,68の一つ又は二つを省いてもよい。一つ又は二つの封止部を省いた構造体製造装置30を用いた構造体の製造方法において、封止部が外周側面22に接触するタイミングは、図5~図17を参照して説明した製造方法での対応する封止部と同様のタイミングとしてもよい。一つ又は二つの封止部を省いた構造体製造装置30を用いた構造体の製造方法において、封止部が外周側面22から離れるタイミングは、図5~図17を参照して説明した製造方法での対応する封止部と同様のタイミングとしてもよい。一つ又は二つの封止部を省いた変形例における構造体の製造方法は、省いた封止部の封止工程及び封止解除工程が省略されることを除き、図5~図17を参照して説明した製造方法と同一でもよい。
 図18に示された構造体製造装置30は、図4~図15に示された構造体製造装置から他側封止部63が省かれている。図18に示された構造体製造装置30を用いた場合、封止工程において、基端側封止部68、一側封止部61、及び中央封止部62が、この順で外周側面22に接触してもよい。基端側封止部68は、一側封止部61の後に外周側面22に接触してもよいし、一側封止部61と並行して外周側面22に接触してもよい。図18に示された例において、一側封止部61、中央封止部62、及び基端側封止部68が、本実施の形態における複数の封止部に該当し得る。図18に示された例において、一側封止部61及び基端側封止部68の一以上が、本実施の形態のいずれかの具体的な態様における第1封止部51に該当し得る。中央封止部62が、本実施の形態のいずれかの具体的な態様における第2封止部52に該当し得る。基端側封止部68は、ユニット外封止部にも該当し得る。図18に示された例において、封止解除工程における封止部が外周側面22から離れる順番は、封止工程における封止部が外周側面22に接触する順番の逆としてもよい。
 図19に示された構造体製造装置30は、図4~図15に示された構造体製造装置から一側封止部61が省かれている。図19に示された構造体製造装置30を用いた場合、封止工程において、基端側封止部68、他側封止部63、及び中央封止部62が、この順で外周側面22に接触してもよい。基端側封止部68は、他側封止部63の後に外周側面22に接触してもよいし、他側封止部63と並行して外周側面22に接触してもよい。図19に示された例において、中央封止部62、他側封止部63、及び基端側封止部68が、本実施の形態における複数の封止部に該当し得る。図19に示された例において、他側封止部63及び基端側封止部68の一以上が、本実施の形態のいずれかの具体的な態様における第1封止部51に該当し得る。中央封止部62が、本実施の形態のいずれかの具体的な態様における第2封止部52に該当し得る。基端側封止部68は、本実施の形態のいずれかの具体的な態様におけるユニット外封止部にも該当し得る。図19に示された例において、封止解除工程における封止部が外周側面22から離れる順番は、封止工程における封止部が外周側面22に接触する順番の逆としてもよい。
 図20に示された構造体製造装置30は、図4~図15に示された構造体製造装置から一側封止部61及び他側封止部63が省かれている。図20に示された構造体製造装置30を用いた場合、封止工程において、基端側封止部68及び中央封止部62が、この順で外周側面22に接触してもよい。図20に示された例において、中央封止部62及び基端側封止部68が、本実施の形態における複数の封止部に該当し得る。基端側封止部68が、本実施の形態のいずれかの具体的な態様における第1封止部51に該当し得る。中央封止部62が、本実施の形態のいずれかの具体的な態様における第2封止部52に該当し得る。図20に示された例において、封止解除工程における封止部が外周側面22から離れる順番は、封止工程における封止部が外周側面22に接触する順番の逆としてもよい。
 図21に示された構造体製造装置30は、図4~図15に示された構造体製造装置から基端側封止部68が省かれている。図21に示された構造体製造装置30を用いた場合、封止工程において、一側封止部61、他側封止部63、及び中央封止部62が、この順で外周側面22に接触してもよい。一側封止部61は、他側封止部63の後に外周側面22に接触してもよいし、他側封止部63と並行して外周側面22に接触してもよい。図21に示された例において、一側封止部61、中央封止部62、及び他側封止部63が、本実施の形態における複数の封止部に該当し得る。一側封止部61及び他側封止部63の一以上が、本実施の形態のいずれかの具体的な態様における第1封止部51に該当し得る。中央封止部62が、本実施の形態のいずれかの具体的な態様における第2封止部52に該当し得る。図21に示された例において、封止解除工程における封止部が外周側面22から離れる順番は、封止工程における封止部が外周側面22に接触する順番の逆としてもよい。
 図21に示された変形例において、他側封止部63は、外周側面22の他方端部23Bに、軸方向D1に直交する方向から対面する。他側封止部63は、他方端部23Bを封止しかつ保持する。この変形例によれば、外周側面22の軸方向における他方端部23Bを封止することにより、外周部分においても安定してスラリーを吸引することができる。したがって、多孔質基材20の内部にスラリー16を吸引する際に、多孔質基材20の外周部分と中心部分とにおいて形成されるスラリー層16Lの長さの差異をより効果的に小さくすることができる。
 図21に示された構造体製造装置30において、一側封止部61及び他側封止部63の一方を省略することもできる。この例において、一側封止部61及び他側封止部63の他方と、中央封止部62と、が本実施の形態における複数の封止部に該当し得る。一側封止部61及び他側封止部63の他方が、本実施の形態のいずれかの具体的な態様における第1封止部51に該当し得る。中央封止部62が、本実施の形態のいずれかの具体的な態様における第2封止部52に該当し得る。
 他の変形例として、複数の封止部は、外周側面22に接触する第1封止部51と、第1封止部51が外周側面22に接触した後に外周側面22に接触する複数の第2封止部52と、を含んでもよい。この変形例において、複数の第2封止部52は、軸方向D1に互いからずれて配置されてもよい。複数の第2封止部52の各々は、外周側面22と接触する接触領域を有する。そして、第2封止部52の各々の接触領域の接触長さの合計は、第1封止部51の接触領域の接触長さより長くてもよい。
 図21までの例では、他の封止部より後に接触し、他の封止部より長い接触領域を有する封止部を第2封止部52として、それより前に接触する封止部を第1封止部51として、説明してきたが、この変形例のように、任意のタイミングで接触する封止部を第1封止部とし、第1封止部よりも後に接触する残りの封止部を第2封止部としてもよい。
 この変形例によれば、接触領域の合計長さが長い第2封止部52よりも前に、接触領域の長さが短い第1封止部51が外周側面に接触することにより、接触領域の合計長さが長い複数の第2封止部の接触時に多孔質基材の姿勢が不安定となることをより安定して抑制することができる。そして、第1封止部51によって多孔質基材20を適切な姿勢に維持ながら、接触領域の合計長さが長い複数の第2封止部52を用いて、外周側面22を広範囲に亘り迅速に封止することができる。特に複数の第2封止部52を用いることによれば、複数の第2封止部の接触領域の合計長さと同一の長さを有する単一の長い封止部を用いることと比較して、封止部の接触時における多孔質基材20の姿勢が不安定となることをより安定して抑制することができる。この態様によれば、多孔質基材20を適切な姿勢に維持しながら外周側面を広範囲に封止及び保持し得るといった作用効果を、より効果的に享受することができる。
 この例において、複数の第2封止部52は、同時に、多孔質基材20に接触してもよい。複数の第2封止部52は、互いに異なるタイミングで、多孔質基材20に接触してもよい。複数の第2封止部52の内の一部が、同時に、多孔質基材20に接触してもよい。
 図22に示すように、図7~図14に示された例の一つの長い第2封止部52(中央封止部62)が、複数の第2封止部52(中央封止部62)を分割されてもよい。図7~図14に示された第2封止部52(中央封止部62)の一つの長い袋体69が、図22に示すように複数の袋体69に分割されてもよい。
 図22に示された例において、各封止部が外周側面22に接触するタイミングは、図5~図17を参照して説明した製造方法での対応する封止部と同様のタイミングとしてもよい。図22に示された例において、基端側封止部68が一番目に接触し、一側封止部61と他側封止部63とが二番目に接触し、複数の中央側封止部62が三番目に接触する場合、基体側封止部68、又は一側封止部61と他側封止部63が第1封止部51に該当し得り、一側封止部61と複数の中央封止部62と他側封止部63、又は複数の中央封止部62が、第2封止部52に該当し得る。
 図22に示された例において、各封止部が外周側面22から離れるタイミングは、図5~図17を参照して説明した製造方法での対応する封止部と同様のタイミングとしてもよい。

Claims (9)

  1.  軸方向における一方側の端面である一方端面及び前記軸方向における他方側の端面である他方端面を有する多孔質基材と、前記多孔質基材の内部に保持された機能層と、を含む構造体を製造する装置であって、
     前記多孔質基材の前記一方端面及び前記他方端面の間に位置する外周側面に接触して、前記外周側面を封止する複数の封止部と、
     前記多孔質基材の前記一方端面に、前記機能層を形成する機能材料を含むスラリーを供給するスラリー供給部と、
     前記スラリー供給部により前記多孔質基材に供給された前記スラリーを、前記複数の封止部によって前記外周側面を封止された前記多孔質基材の前記他方端面から吸引するスラリー吸引部と、を備え、
     前記複数の封止部の各々は、前記軸方向に互いからずれて配置され、
     前記複数の封止部の各々は、前記外周側面と接触する接触領域を有し、
     前記複数の封止部の各々の前記接触領域の前記軸方向に沿った長さの合計は、前記外周側面の前記軸方向に沿った長さの50%以上100%以下である、構造体製造装置。
  2.  前記複数の封止部は、第1封止部と、前記第1封止部が前記外周側面に接触した後に前記外周側面に接触する第2封止部と、を含み、
     前記第2封止部の前記接触領域の前記長さは、前記第1封止部の前記接触領域の前記長さより長い、請求項1に記載の構造体製造装置。
  3.  前記複数の封止部は、前記外周側面に接触する第1封止部と、前記第1封止部が前記外周側面に接触した後に前記外周側面に接触する複数の第2封止部と、を含み、
     前記第2封止部の各々の前記接触領域の前記長さの合計は、前記第1封止部の前記接触領域の前記長さより長い、請求項1に記載の構造体製造装置。
  4.  前記複数の封止部のうち2つ以上の封止部を保持し、前記多孔質基材に対して前記軸方向に相対移動可能な保持部を更に備え、
     前記保持部と前記保持部に保持される前記封止部とを含む封止ユニットを備える、請求項1に記載の構造体製造装置。
  5.  前記複数の封止部は、前記封止ユニットよりも前記他方側において、前記外周側面に接触するユニット外封止部を、更に含む、請求項4に記載の構造体製造装置。
  6.  前記封止ユニットに含まれる封止部は、前記ユニット外封止部が前記外周側面に接触した後に前記外周側面に接触する、請求項5に記載の構造体製造装置。
  7.  前記封止ユニットに含まれる前記封止部の各々の前記接触領域の前記長さの合計は、前記外周側面の前記長さの50%以上である、請求項4~6のいずれか一項に記載の構造体製造装置。
  8.  前記封止ユニットに含まれる前記封止部のうち前記軸方向に隣り合う二つの封止部は、前記外周側面に接触した状態において互いに接触する、請求項4~6のいずれか一項に記載の構造体製造装置。
  9.  軸方向における一方側の端面である一方端面及び前記軸方向における他方側の端面である他方端面を有する多孔質基材と、前記多孔質基材の内部に保持された機能層と、を含む構造体を製造する方法であって、
     前記多孔質基材の前記一方端面及び前記他方端面の間に位置する外周側面に、複数の封止部を接触させて、前記外周側面を封止する封止工程と、
     前記多孔質基材の前記一方端面に前記機能層を形成する機能材料を含むスラリーを供給するスラリー供給工程と、
     前記複数の封止部によって前記外周側面を封止された前記多孔質基材の前記他方端面から前記スラリーを吸引するスラリー吸引工程と、を備え、
     前記封止工程において、前記複数の封止部の各々は、前記軸方向に互いからずれて前記外周側面に接触し、
     前記複数の封止部の各々が前記外周側面と接触する接触領域の前記軸方向に沿った長さの合計は、前記外周側面の前記軸方向に沿った長さの50%以上100%以下である、構造体製造方法。
