Abstract
集電体であるアルミニウム箔と電解液とが接触しない構成にすることで、直流抵抗の増加や静電容量の減少を防止して耐高温特性など信頼性をより高めた構成の蓄電デバイスを提供することを課題とする。解決手段として、蓄電デバイスの一つである電気二重層キャパシタ(1)は、電解液(2e)が導入されたキャパシタ素子(2a)を備え、キャパシタ素子(2a)の正極および負極は、アルミニウム箔(7)の全面がコート材(8)で被覆されて活物質(9)が塗工された構成、または、アルミニウム箔(7)の第1主面以外の面がコート材(8)で被覆されて第1主面に活物質(9)が塗工された構成である。
Description
本発明は、蓄電デバイスおよびその製造方法に関する。
従来、アルミニウム箔の一表面に金属蒸着層を形成し前記金属蒸着層の上に活物質を塗布した構成の、蓄電デバイスの一つである電気二重層キャパシタが提案されている(特許文献1:特開2007-273917号公報)。また、アルミニウム箔の一表面に導電性接着剤層を形成し前記導電性接着剤層の上に活物質を塗布した構成の電気二重層キャパシタが提案されている(特許文献2:特開2010-171212号公報)。
従来品は、105℃の高温環境下では、直流抵抗の増加や静電容量の減少など特性劣化が生じていた。最近になって、集電体であるアルミニウム箔表面の酸化被膜が電解液中の水素イオンと反応することで金属アルミニウムが露出し、露出した金属アルミニウムと電解液中のフッ素イオンとが反応することで前記酸化被膜が溶解し、溶解した部分が絶縁被膜になるので直流抵抗の増加や静電容量の減少が生じることが判明した。つまり、耐高温特性など信頼性をより高めるには、集電体であるアルミニウム箔が電解液と接触しないようにすることが重要になる。
本発明は、上記事情に鑑みてなされ、集電体であるアルミニウム箔と電解液とが接触しない構成にすることで、直流抵抗の増加や静電容量の減少を防止して耐高温特性など信頼性をより高めた構成の蓄電デバイスを提供することを目的とする。
一実施形態として、以下に開示する解決手段により、前記課題を解決する。
本発明に係る蓄電デバイスは、電解液が導入され、正極および負極は、アルミニウム箔の全面がコート材で被覆されて活物質が塗工された構成、または、前記アルミニウム箔の第1主面以外の面が前記コート材で被覆されて前記第1主面に前記活物質が塗工された構成であることを特徴とする。
この構成によれば、アルミニウム箔の全面がコート材で被覆されて活物質が塗工された構成にすることで集電体である前記アルミニウム箔が電解液と接触しない構成にできる。または、アルミニウム箔の第1主面以外の面がコート材で被覆されて前記第1主面に活物質が塗工された構成にすることで集電体である前記アルミニウム箔が電解液と接触しない構成にできる。よって、直流抵抗の増加や静電容量の減少を防止して耐高温特性など信頼性をより高めた構成にできる。
前記電解液は、電解質にフッ素イオンを含有したアニオンを含むことが好ましい。前記アニオンは、テトラフルオロホウ酸、ヘキサフルオロリン酸、トリフルオロメタンスルホニルイミド、トリフルオロメタンスルホンのいずれか一種以上であることがより好ましい。この構成によれば、高い耐電圧性、高い耐熱性および高い電気伝導率が得られるので、小型で大容量であり、高温対応など従来品よりも高い信頼性の製品にすることが容易にできる。
前記コート材による被覆層は、一例として、厚さが10μm以下の絶縁性樹脂層である。前記被覆層を形成する絶縁性樹脂は、耐熱温度が85℃以上であることが好ましい。前記絶縁性樹脂は、一例として、ポリ塩化ビニル(PVC)、ポリビニルアルコール(PVA)、アクリル樹脂、フェノール樹脂、エポキシ樹脂、ポリテトラフルオロエチレン(PTFE)、ポリフッ化ビニリデン(PVDF)が挙げられる。前記絶縁性樹脂層における厚さは2μm以下であることがより好ましい。
前記コート材による被覆層は、一例として、厚さが30μm以下の導電性高分子層である。前記被覆層を形成する導電性高分子は、一例として、ポリチオフェン系導電性高分子、ポリアセチレン系導電性高分子、ポリアニリン系導電性高分子、ポリピロール系導電性高分子の一種以上を含む。
前記コート材による被覆層は、一例として、絶縁性樹脂に導電材料が混合された厚さが30μm以下の絶縁性樹脂層である。前記絶縁性樹脂は、一例として、ポリ塩化ビニル(PVC)、ポリビニルアルコール(PVA)、アクリル樹脂、フェノール樹脂、エポキシ樹脂、ポリテトラフルオロエチレン(PTFE)、ポリフッ化ビニリデン(PVDF)が挙げられる。前記導電材料は、一例として、カーボン、グラフェン、金属粉が挙げられる。
本発明に係る蓄電デバイスの製造方法は、電解液が導入された蓄電デバイスの製造方法であって、正極および負極は、アルミニウム箔の全面をコート材で被覆し活物質を塗工すること、または、前記アルミニウム箔の第1主面以外の面を前記コート材で被覆し前記アルミニウム箔の前記第1主面に前記活物質を塗工することを特徴とする。
この構成によれば、集電体であるアルミニウム箔が電解液と接触しない構成にできる。よって、直流抵抗の増加や静電容量の減少を防止して信頼性を高めた構成にできる。前記アルミニウム箔は、所定サイズに裁断した後に、浸漬法によってコート材をコーティングすることが好ましい。前記アルミニウム箔は、所定サイズに裁断した後に、ロールコータによってコート材をコーティングしてもよい。前記コーティングに際し、ポリマー濃度を低くすることで被覆層の厚さを薄くすることが好ましい。
前記アルミニウム箔は、表面積の90%以上が被覆層によって被覆されていることが好ましい。本明細書では、アルミニウムを基材としているものをアルミニウム箔と表記している。一例として、アルミニウム薄板をエッチングしてアルミニウム箔として用いる場合がある。一例として、アルミニウム薄板をアルミニウム箔として用いる場合がある。つまり、本明細書において、アルミニウム箔は、アルミニウム薄板を含む概念である。
前記活物質は、一例として活性炭である。一例として、活性炭粉末とバインダと溶媒とを混合したペーストを、ロールコータによってコーティングする。前記活物質の膜厚は、一例として30~90μmである。前記コート材が絶縁性樹脂の場合、前記活物質を塗工した後に、主面の両側を加圧することが好ましい。これにより、アルミニウム箔と活物質との電気接続がより確実になって直流抵抗の増加を防止できる。
本発明によれば、集電体であるアルミニウム箔と電解液とが接触しない構成にできるので、直流抵抗の増加や静電容量の減少を防止して105℃の高温環境下においても信頼性に優れた構成の蓄電デバイスが実現できる。
以下、図面を参照して、本発明の実施形態について詳しく説明する。本実施形態に係る蓄電デバイスは、一例として、電気二重層キャパシタ1である。図1は、本実施形態の電気二重層キャパシタ1の概略構造を示す部分断面図である。電気二重層キャパシタ1は、電解液2eが導入されたキャパシタ素子2aと、封口体3とが収納された有底形状のケース4を備える。なお、実施形態を説明するための全図において、同一の機能を有する部材には同一の符号を付し、その繰り返しの説明は省略する場合がある。
図2Aは、図1に示す電気二重層キャパシタ1における巻回型のキャパシタ素子2aの概略の構造図である。巻回型のキャパシタ素子2aは、電極のうちの正極11a(または正極11b)に端子5aが配され、電極のうちの負極12a(または負極12b)に端子5bが配され、前記正極と前記負極の間にセパレータ6aを挟んで各電極を隔離しつつ巻回した構成である。
図2Bは、本実施形態の他の例における積層型のキャパシタ素子2bの概略の構造図である。積層型のキャパシタ素子2bは、電極のうちの正極11a(または正極11b)に端子5cが配され、電極のうちの負極12c(または負極12d)に端子5dが配され、電極のうちの正極11c(または正極11d)に端子5cが配され、電極のうちの負極12a(または負極12b)に端子5dが配され、前記正極と前記負極の間にセパレータ6bを挟んで各電極を隔離しつつ積層した構成である。
アルミニウム箔7は、一例として、厚さが200μm以下のアルミニウム箔が適用される。セパレータ6aは、一例として、セルロース繊維、または、耐熱性に優れたナイロンやポリプロピレン(PP)等の合成樹脂で形成されたものが適用される。セパレータ6bについても、セパレータ6aと同様である。
電解液2eは、電解質のアニオンとして、テトラフルオロホウ酸、ヘキサフルオロリン酸、トリフルオロメタンスルホニルイミド、トリフルオロメタンスルホンのいずれか一種以上を含んでいる。電解液2eは、電解質のカチオンとして4級アンモニウムカチオン、イミダゾリニウムカチオン等のいずれか一種以上を含んでいる。電解液2eは、一例として、プロピレンカーボネートと、トリエチルメチルアンモニウムテトラフルオロボレートとが混合された混合液である。
[第1例]
図3Aは本実施形態における電極のうちの第1例の正極11aの概略の断面構造図である。ここで、負極12aは、正極11aと同様の構造である。続いて、第1例について、以下に説明する。

正極11aは、アルミニウム箔7の全面がコート材8に覆われている。コート材8は、ポリビニルアルコールの0.6%溶液を、浸漬法によってコーティングして乾燥し被覆層を形成する。そして、正極11aは、アルミニウム箔7の片方の主面側に活物質9が塗工されている。活物質9は、活性炭粉末とバインダと溶媒とを混合したペーストを、ロールコータによってコーティングして乾燥し活物質層を形成する。ここで、コート材8が導電性高分子を含まない構成の場合、活物質9をコーティングして乾燥した後、主面の両側を加圧して、アルミニウム箔7と活物質9との電気接続をより確実にする。この時、コーティング後の乾燥を仮乾燥として、加圧後加熱し本硬化する方法でもよい。
[第2例]
図3Bは本実施形態における電極のうちの第2例の正極11bの概略の断面構造図である。ここで、負極12bは、正極11bと同様の構造である。続いて、第2例について、以下に説明する。

正極11bは、アルミニウム箔7の第1主面7a以外の面がコート材8に覆われている。コート材8は、ポリビニルアルコールの0.6%溶液を、浸漬法によってコーティングして乾燥し被覆層を形成する。そして、正極11bは、アルミニウム箔7の第1主面7aに活物質9が塗工されている。活物質9は、活性炭粉末とバインダと溶媒とを混合したペーストを、ロールコータによってコーティングして乾燥し活物質層を形成する。
[第3例]
図3Cは本実施形態における電極のうちの第3例の正極11cの概略の断面構造図である。ここで、負極12cは、正極11cと同様の構造である。続いて、第3例について、以下に説明する。

図3Dは本実施形態における電極のうちの第4例の正極11dの概略の断面構造図である。ここで、負極12dは、正極11dと同様の構造である。続いて、第4例について、以下に説明する。

正極11dは、アルミニウム箔7の第1主面7a以外の面がコート材8に覆われている。コート材8は、ポリビニルアルコールの0.6%溶液を、浸漬法によってコーティングして乾燥し被覆層を形成する。そして、正極11dは、アルミニウム箔7の第1主面7aに活物質9が塗工されており、アルミニウム箔7の第1主面7aの逆の第2主面側に活物質9が塗工されている。活物質9は、活性炭粉末とバインダと溶媒とを混合したペーストを、ロールコータによってコーティングして乾燥し活物質層を形成する。ここで、主面の両側を加圧して、アルミニウム箔7と活物質9との電気接続をより確実にする。この時、コーティング後の乾燥を仮乾燥として、加圧後加熱し本硬化する方法でもよい。
[実施例1]
図3Aの正極11aおよび負極12aは、アルミニウム箔を所定サイズに裁断した後、ポリビニルアルコールの0.6%溶液を浸漬法によって全体にコーティングし、135℃の高温槽で30分乾燥して作製したコーティング箔に、活性炭粉末とバインダと溶媒とを混合したペーストを60μmの厚さで塗工した後、乾燥させたものである。この正極11aおよび負極12aを用いて巻回型のキャパシタ素子2aを作成し、電解液2eとして、プロピレンカーボネートと、トリエチルメチルアンモニウムテトラフルオロボレートとが混合された混合液を用いて、定格電圧2.3[V]、静電容量10[F]の電気二重層キャパシタ1にした。

[実施例2]
図3Bの正極11bおよび負極12bはアルミニウム箔を所定サイズに裁断した後、ポリビニルアルコールの0.6%溶液を浸漬法によって第1主面7a以外の面にコーティングし、135℃の高温槽で30分乾燥して作製したコーティング箔に、活性炭粉末とバインダと溶媒とを混合したペーストを60μmの厚さで塗工した後、乾燥させたものである。この正極11bおよび負極12bを用いて巻回型のキャパシタ素子2aを作成し、電解液2eとして、プロピレンカーボネートと、トリエチルメチルアンモニウムテトラフルオロボレートとが混合された混合液を用いて、定格電圧2.3[V]、静電容量10[F]の電気二重層キャパシタ1にした。

[比較例]
図3Bの正極11bおよび負極12bにおいて、コート材8をコーティングしない状態にて、アルミニウム箔7の第1主面7aに活物質9を塗工して乾燥し活物質層を形成した。そして、巻回型のキャパシタ素子を作成した。それ以外は、実施例2と同様である。

[試験結果]
実施例1、実施例2、比較例の各試料10個について、温度25℃における静電容量と、直流抵抗を測定してそれぞれ平均値を算出し、その後、温度105℃の恒温槽に入れて、電圧2.3Vを印加する高温負荷試験を1,000時間実施した。各試料の試験結果を図4Aおよび図4Bに示す。
実施例1、実施例2、比較例の各試料10個について、温度25℃における静電容量と、直流抵抗を測定してそれぞれ平均値を算出し、その後、温度105℃の恒温槽に入れて、電圧2.3Vを印加する高温負荷試験を1,000時間実施した。各試料の試験結果を図4Aおよび図4Bに示す。
図4Aに示すとおり、温度105℃の高温負荷試験を1,000時間実施した結果、比較例は静電容量の減少率が約50%と大きくなった。これに対して、実施例1は静電容量の減少率が約28%以内に改善されており、実施例2は静電容量の減少率が約31%以内に改善されていることが確認できた。したがって、正極および負極にコート材8をコーティングして被覆層を形成したことによる静電容量減少の抑制作用の効果は顕著である。
図4Bに示すとおり、温度105℃の高温負荷試験を1,000時間実施した結果、比較例は直流抵抗の増加率が約1200%と大きくなった。これに対して、実施例1は直流抵抗の増加率が約200%以内に改善されており、実施例2は直流抵抗の増加率が約300%以内に改善されていることが確認できた。したがって、正極および負極にコート材8をコーティングして被覆層を形成したことによる直流抵抗増加の抑制作用の効果は顕著である。
上記に加えて、ポリチオフェン系導電性高分子として、PEDOT/PSSを分散した分散液をコーティングして被覆層を形成した構成においても、実施例1や実施例2と同様の良好な結果が得られることを確認した。したがって、コート材8による被覆層は、絶縁性樹脂層に限定されず、導電性高分子層にすることができる。
上述の例では、コート材8をアルミニウム箔7に浸漬法によって被覆する例を説明したがこの例に限定されない。コート材8をアルミニウム箔7にロールコート法、スピンコート法、スプレー法など既知のコーティング方法によって被覆することが可能である。
上述の例では、巻回型のキャパシタ素子2aを用いた構成例を説明したがこの例に限定されない。積層型のキャパシタ素子2bを用いた構成にすることが可能である。
上記の例では、電気二重層キャパシタ1の例を説明したがこの例に限定されない。本発明に係る正極11a、11b、11c、11dおよび負極11a、11b、11c、11dは、リチウムイオンキャパシタ等のキャパシタ、リチウムイオン電池等の二次電池等の様々な蓄電デバイスに適用可能である。
本発明は、上述の実施例に限定されることなく、本発明を逸脱しない範囲において種々変更が可能である。
