Abstract
【課題】接合強度,信頼性に優れ、簡便な工程で短時間に接合できる封止構造体及びその製造方法の提供を目的とする。 【解決手段】内部構造又は内部に設けた部品を密閉保持するための封止構造体であって、ケース体と、前記ケース体に封止接合部により封止接合された封止部材とからなり、前記封止接合部は同種又は異種金属間の拡散接合部であり、前記拡散接合部には塑性流動層が形成されていることを特徴とする。
Description
本発明は、内部を密閉状態にした封止構造体及びその製造方法に関する。
例えば、自動車等の分野では二次電池等のバッテリーケース、制御用の電子部品や基板等を収容するための制御ボックス、油圧部品や制御部品等を収容するための筐体、ヒートシンク等の熱交換器類の密閉構造体等、いろいろな分野にて封止構造体(密閉構造体)が採用されているが、従来は封止手段としてガスケット,オーリング等のシール材を介在させて封止部材をボルトやピン締結したり、封止部材を筐体にカシメ締結する機械的な手段を用いたり、ろう付け,溶接等の溶融接合手段が用いられている。
これら従来の工法は、部品点数及び工程数が多くなり、重量や生産性の面で問題がある。
さらにその工程が複雑な場合もあり、封止品質(信頼性)にも問題が生じる恐れがある。
また、電子機器の分野においては、実装基板や各種デバイス,素子等を内蔵し、気密封止するいわゆるパッケージングが行われている。
このような分野では、内部を密閉,気密にする手段として
内部に各種部品,各種デバイス,電子基板等を封止するための封止構造体が必要となる。
これらの封止構造体には、優れた気密性,水密性とともに、高強度,耐久性が要求される。
近年は、さらに小型,薄型,軽量化が要求されるとともに、安価で生産性の高い製造方法が求められている。
これら従来の工法は、部品点数及び工程数が多くなり、重量や生産性の面で問題がある。
さらにその工程が複雑な場合もあり、封止品質(信頼性)にも問題が生じる恐れがある。
また、電子機器の分野においては、実装基板や各種デバイス,素子等を内蔵し、気密封止するいわゆるパッケージングが行われている。
このような分野では、内部を密閉,気密にする手段として
内部に各種部品,各種デバイス,電子基板等を封止するための封止構造体が必要となる。
これらの封止構造体には、優れた気密性,水密性とともに、高強度,耐久性が要求される。
近年は、さらに小型,薄型,軽量化が要求されるとともに、安価で生産性の高い製造方法が求められている。
例えば、特許文献1にはバッテリーを収容するトレイの開口部をトップカバーで閉じるのにボルト締結したバッテリーケースを開示し、特許文献2にはパッキン材にて水封止したヒートシンク構造を開示する。
これらは、機械的な封止構造であり、生産性の高い組立工程とは言えない。
電子機器の分野においては、例えば、特許文献3には接合部の一方に金めっき、他方に錫めっきを施し、加熱により金錫合金を形成し、封止する技術が開示されているが、高価であり生産性が低い。
また、低温での封止が難しく、熱によるダメージを受けやすいデバイス用途には向いてない。
特許文献4には、主面上にデバイスが配置された基板と、基板側に向けて開口する凹部を有し、基板上にデバイスを覆うように配置されたリッドを備えるパッケージ構造が開示されているが、接合部はめっき、あるいは印刷により形成されたろう材によるものである。
特許文献5には、セラミックスケース上にニッケルめっきや金めっきが表面に施された金属メタライズ層を形成し、片面に銀合金やアルミニウム合金が成膜された金属リッドを載せ、電子ビームによる局所加熱する封止技術を開示するが、工程が複雑で生産性も低い。
これらは、機械的な封止構造であり、生産性の高い組立工程とは言えない。

本発明は、接合強度,信頼性に優れ、簡便な工程で短時間に接合できる封止構造体及びその製造方法の提供を目的とする。
本発明に係る封止構造体は、内部構造又は内部に設けた部品を密閉保持するための封止構造体であって、ケース体と、前記ケース体に封止接合部により封止接合された封止部材とからなり、前記封止接合部は同種又は異種金属間の拡散接合部であり、前記拡散接合部には塑性流動層が形成されていることを特徴とする。
ここで、内部構造とは、プレス,鋳造,機械加工等により得られるケース体の内部を密閉することをいい、内部に設けた部品とはケース体内にバッテリー,電子部品,機能部品等を取り付けたケース体の開口部を密閉することをいう。

従来は、封止接合する手段としてパッキン材あるいは、ろう付けや溶接等が採用されていたのに対して、本発明は接合部に塑性流動層を形成する拡散接合方法を用いた点に特徴がある。
この塑性流動層を形成する手段としては、内部構造又は内部に設けた部品を密閉保持するための封止構造体の製造方法であって、ケース体と、封止部材とを重ね合せた状態で接合部に液相が生じない範囲内で加熱し、加圧接合する。
例えば、アルミ系材料同士,銅系材料同士,鉄系材料同士の同種金属間の接合の場合には、接合部をプレス機等にて加圧すると接合界面に塑性流動層が出現し、両材の接合面に存在していた酸化膜等の汚染層が除去され、新生面同士で接合されるため、接合強度が高くなる。
この塑性流動層を形成する手段としては、内部構造又は内部に設けた部品を密閉保持するための封止構造体の製造方法であって、ケース体と、封止部材とを重ね合せた状態で接合部に液相が生じない範囲内で加熱し、加圧接合する。
例えば、アルミ系材料同士,銅系材料同士,鉄系材料同士の同種金属間の接合の場合には、接合部をプレス機等にて加圧すると接合界面に塑性流動層が出現し、両材の接合面に存在していた酸化膜等の汚染層が除去され、新生面同士で接合されるため、接合強度が高くなる。
また、封止接合部が異種金属間である場合、一般に接合界面に脆弱な金属間化合物(Intermetallic Compound:IMC)が容易に生成する。
例えばFe-Alの場合、このIMCの厚みが1μmを超えると接合強度が大幅に低下することが一般に知られている。
レーザやアーク溶接など溶融溶接法では、IMCを生成する系の異材の組合せは、溶接が実用上不可能である。
これに対して本発明は、接合部界面に液相が生じない範囲で比較的低温に加熱し、プレス機等にてケース体と封止部材との重ね合せ部の肉厚が減少する方向に短時間で加圧するものである。
このような工法を本明細書では、必要に応じて鍛接と表現する。
封止接合部の肉厚減少を評価する指標として、加圧される接合部の接合前の両側の金属の合計厚みを「T0」mmとし、加圧接合後の上記両側の金属の合計厚みを「T1」mmとすると、「T0/T1」の値を圧下比Rと定義する。
この圧下比Rの値が大きい程、接合界面に塑性流動層が形成しやすくなる。
接合界面における塑性流動の増加は新生面の増加をもたらす。
これによってより効率的な拡散反応が可能になり、金属間化合物の成長を抑制できる低温かつ短時間接合を実現する。
本出願人は、先にスポット的な加圧を加える鍛接による金属材料の接合方法を国際出願(PCT/JP2021/3018)しているが、本発明はこれをさらに発展させ、線状,面状、あるいは枠状の接合部を鍛接により形成できたものである。
例えばFe-Alの場合、このIMCの厚みが1μmを超えると接合強度が大幅に低下することが一般に知られている。
レーザやアーク溶接など溶融溶接法では、IMCを生成する系の異材の組合せは、溶接が実用上不可能である。
これに対して本発明は、接合部界面に液相が生じない範囲で比較的低温に加熱し、プレス機等にてケース体と封止部材との重ね合せ部の肉厚が減少する方向に短時間で加圧するものである。
このような工法を本明細書では、必要に応じて鍛接と表現する。

この圧下比Rの値が大きい程、接合界面に塑性流動層が形成しやすくなる。
接合界面における塑性流動の増加は新生面の増加をもたらす。
これによってより効率的な拡散反応が可能になり、金属間化合物の成長を抑制できる低温かつ短時間接合を実現する。
本出願人は、先にスポット的な加圧を加える鍛接による金属材料の接合方法を国際出願(PCT/JP2021/3018)しているが、本発明はこれをさらに発展させ、線状,面状、あるいは枠状の接合部を鍛接により形成できたものである。
鍛接に適した金属材の組み合せとしては、以下のものが例として挙げられる。
同種金属間としては、Al-Al,Cu-Cu,Fe―Fe, Mg-Mg,Ni-Ni,Ti-Ti等が例として挙げられる。
また、異種金属間としては、Al-Fe,Al-Cu,Al-Ti,Al-Ni, Al-Mg等が例として挙げられる。
なお、上記金属には、その合金も含まれる。
同種金属間としては、Al-Al,Cu-Cu,Fe―Fe, Mg-Mg,Ni-Ni,Ti-Ti等が例として挙げられる。
また、異種金属間としては、Al-Fe,Al-Cu,Al-Ti,Al-Ni, Al-Mg等が例として挙げられる。
なお、上記金属には、その合金も含まれる。
本発明に係る封止構造体は、ケース体と封止部材との間に金属からなるインサート層を有していてもよく、この場合にはケース体と封止部材との間に金属からなるインサート層を有した状態で加熱及び加圧接合することになる。
あるいは、別途インサート材のみ加熱しておいて、その熱により接合界面の適切な接合温度を確保する加圧接合も可能である。
ここで、インサート層(インサート材)は、いわゆる金属ガスケットであってもよく、ケース体,封止部材が金属材でない、例えば、ガラス,セラミックス,シリコン等の半導体基板等であれば、接合部にめっき,蒸着等により、金属層を形成してもよい。
あるいは、別途インサート材のみ加熱しておいて、その熱により接合界面の適切な接合温度を確保する加圧接合も可能である。
ここで、インサート層(インサート材)は、いわゆる金属ガスケットであってもよく、ケース体,封止部材が金属材でない、例えば、ガラス,セラミックス,シリコン等の半導体基板等であれば、接合部にめっき,蒸着等により、金属層を形成してもよい。
本発明に係る封止構造体は、接合部が鍛接により形成されているので、接合強度や接合信頼性に優れる。
このような接合部は、汎用性の高いプレス機等を用いて得ることができ、比較的低温でしかも従来の溶接やろう付けよりも非常に短時間で形成することができるので、生産性が高い。
また、ケース体等をプレス成形する工程に本発明に係る鍛接工程を容易に組み込むこともできる。
さらには、ろう材,溶接棒,パッキン材等の副資材や、附帯設備も抑えられる。
このような接合部は、汎用性の高いプレス機等を用いて得ることができ、比較的低温でしかも従来の溶接やろう付けよりも非常に短時間で形成することができるので、生産性が高い。
また、ケース体等をプレス成形する工程に本発明に係る鍛接工程を容易に組み込むこともできる。
さらには、ろう材,溶接棒,パッキン材等の副資材や、附帯設備も抑えられる。
以下図に基づいて、本発明に係る封止構造体の例を説明するが、本発明はこれらに限定されない。
図1は、ケース体11の例として、内部に各種部品を配置、取り付ける筐体とした例である。
ケース体11の開口部の全周に沿ってフランジ部11aを形成し、この部分で封止部材12と鍛接する。
ケース体11のフランジ部11aに、プレート状の金属材からなる封止部材12を重ねて直接的に封止接合してもよいが、図1に示した実施例は金属ガスケットをインサート材13として用い、このインサート材13をフランジ部11aと封止部材12にて挟み込むようにして鍛接する例である。
図1(b)に示すように、重ね合せたフランジ部を予熱し、上下の加圧治具を用いて圧下比R=1.3以上になるようにプレス機等にて加圧する。
ケース体11の開口部の全周に沿ってフランジ部11aを形成し、この部分で封止部材12と鍛接する。
ケース体11のフランジ部11aに、プレート状の金属材からなる封止部材12を重ねて直接的に封止接合してもよいが、図1に示した実施例は金属ガスケットをインサート材13として用い、このインサート材13をフランジ部11aと封止部材12にて挟み込むようにして鍛接する例である。
図1(b)に示すように、重ね合せたフランジ部を予熱し、上下の加圧治具を用いて圧下比R=1.3以上になるようにプレス機等にて加圧する。
図2は、ケース体11として内部に流路溝等を形成した、例えばヒートシンク等の熱交換部品とし、開口部を封止部材12と鍛接した例である。
本実施例もインサート材13を介在させた例になっているが、インサート材は金属材の組み合せにより、必ずしも用いる必要がない。
図2(b)に、プレスによる鍛接の流れを示す。
この場合に、圧下比は実質的に肉厚が減少した部分の厚みの変化で評価する。
厚みが減少するのは、塑性流動に起因するからである。
本実施例もインサート材13を介在させた例になっているが、インサート材は金属材の組み合せにより、必ずしも用いる必要がない。
図2(b)に、プレスによる鍛接の流れを示す。
この場合に、圧下比は実質的に肉厚が減少した部分の厚みの変化で評価する。
厚みが減少するのは、塑性流動に起因するからである。
図3は、2層以上の基板の積層により電子部品をパッケージングする例を示す。
図3に示した構成例は、セラミック板14の封止接合部にめっき又は蒸着により金属層14aを形成してある。
これとガラス板からなる封止部材16とで、この間にシリコン基板からなる基板15をパッケージングした例である。
基板15の表面と裏面に、枠状の金属層15aをめっき又は蒸着してある。
封止部材16の対向面には、枠状に金属層16aを形成してある。
セラミック板14と基板15との間、及び基板15とガラス板からなる封止部材16との間に、金属ガスケットからなるインサート材13を配置してある。
構成する基板は、例えばシリコン,ガラス,セラミック,アルミニウム,鉄,コバール,ニッケル,銅,マグネシウム等であり、鍛接プロセスに耐えうる強度を有している素材で、好ましくは接合部に塑性流動層を形成する素材であれば、これらに制限されることなく選択可能である。
また、多層に積層する例えばセラミック基板の金属パターンを適宜設計することで、基板間の電気的導通を実現することも可能である。
図3(b)に鍛接の流れを示す。
封止接合部を所定の温度に加圧し、プレス機等で加圧すると、接合部に塑性流動層が形成され、封止接合が完了する。
図3に示した構成例は、セラミック板14の封止接合部にめっき又は蒸着により金属層14aを形成してある。
これとガラス板からなる封止部材16とで、この間にシリコン基板からなる基板15をパッケージングした例である。
基板15の表面と裏面に、枠状の金属層15aをめっき又は蒸着してある。
封止部材16の対向面には、枠状に金属層16aを形成してある。
セラミック板14と基板15との間、及び基板15とガラス板からなる封止部材16との間に、金属ガスケットからなるインサート材13を配置してある。
構成する基板は、例えばシリコン,ガラス,セラミック,アルミニウム,鉄,コバール,ニッケル,銅,マグネシウム等であり、鍛接プロセスに耐えうる強度を有している素材で、好ましくは接合部に塑性流動層を形成する素材であれば、これらに制限されることなく選択可能である。
また、多層に積層する例えばセラミック基板の金属パターンを適宜設計することで、基板間の電気的導通を実現することも可能である。
図3(b)に鍛接の流れを示す。
封止接合部を所定の温度に加圧し、プレス機等で加圧すると、接合部に塑性流動層が形成され、封止接合が完了する。
図4に、本発明に係る鍛接により得られた封止接合部の断面写真例を示す。
図4(a)は、ケース体のフランジ部をAl-Mg-Si系の合金であるAA6061からなるアルミニウム合金で製作し、Al-Cu系の合金であるAA2024のアルミ板材を重ね合せ、接合部を約350℃に加熱(予熱)した状態で、圧下比R=約2になるようにプレス機で加圧した。
このAl/Al接合界面断面写真が図4(a)である。
主要元素が同種材のためIMCのような反応層は認められず、また汚染層が除去された結晶性の高い接合界面が形成されていた。
図4(b)は、Al-Mg系アルミニウム合金AA5083と鉄系材料である高張力鋼板SPFC980とを上記と同様に鍛接した例である。ここで予熱温度は約420℃である。
また圧下比R=約2.6になるようにプレス機で加圧した。
IMCの厚み数nm程度の接合界面になっていた。1μmよりも十分薄く、かつ均一で強度低下の懸念が無い高品質な接合界面である。
図4(a)は、ケース体のフランジ部をAl-Mg-Si系の合金であるAA6061からなるアルミニウム合金で製作し、Al-Cu系の合金であるAA2024のアルミ板材を重ね合せ、接合部を約350℃に加熱(予熱)した状態で、圧下比R=約2になるようにプレス機で加圧した。
このAl/Al接合界面断面写真が図4(a)である。
主要元素が同種材のためIMCのような反応層は認められず、また汚染層が除去された結晶性の高い接合界面が形成されていた。
図4(b)は、Al-Mg系アルミニウム合金AA5083と鉄系材料である高張力鋼板SPFC980とを上記と同様に鍛接した例である。ここで予熱温度は約420℃である。
また圧下比R=約2.6になるようにプレス機で加圧した。
IMCの厚み数nm程度の接合界面になっていた。1μmよりも十分薄く、かつ均一で強度低下の懸念が無い高品質な接合界面である。
本発明は、内部を密閉することが必要な封止構造体に関し、自動車,電子機器に限らず、多くの産業分野に適用できる。

Claims (5)
- 内部構造又は内部に設けた部品を密閉保持するための封止構造体であって、
ケース体と、前記ケース体に封止接合部により封止接合された封止部材とからなり、前記封止接合部は同種又は異種金属間の拡散接合部であり、前記拡散接合部には塑性流動層が形成されていることを特徴とする封止構造体。 - 前記封止接合部は同種金属間の塑性流動により出現した新生面での拡散接合部又は、異種金属間の接合部界面に形成される金属間化合物の厚みが1μm以下の拡散接合部であることを特徴とする請求項1記載の封止構造体。
- 前記ケース体と封止部材との間に金属からなるインサート層を有していることを特徴とする請求項1又は2記載の封止構造体。
- 内部構造又は内部に設けた部品を密閉保持するための封止構造体の製造方法であって、
ケース体と、封止部材とを重ね合せた状態で接合部に液相が生じない範囲内で加熱し、加圧接合することを特徴とする封止構造体の製造方法。 - 前記ケース体と封止部材との間に金属からなるインサート層を有した状態で加熱及び加圧接合することを特徴とする請求項4記載の封止構造体の製造方法。
