Abstract
スプレーコート法によりアンチグレア層を形成したときに、凹凸構造のアンチグレア面におけるスパークルを抑制することができる、スプレーコート用コーティング液を提供する。 シリカ前駆体と溶媒とを含む、スプレーコート用のコーティング液であって、前記シリカ前駆体の分子サイズが、動的光散乱法で測定される散乱光強度基準の平均値で5.6nm以上である、スプレーコート用コーティング液。
Description
本発明は、スプレーコート用コーティング液及びその製造方法、並びに該スプレーコート用コーティング液を用いたアンチグレア層付き基材の製造方法に関する。
従来、携帯電話機、タブレット端末、テレビ、あるいはデジタルサイネージ等のディスプレイにおいては、室内照明(蛍光灯等)、太陽光等の外光により反射像が表示面に映り込むことによって視認性が低下することがある。このような外光による映り込みを抑える処理としては、アンチグレア処理や反射防止処理が知られている。
下記の特許文献1には、透明基材と、透明基材における少なくとも一方の面に設けられたアンチグレア層とを備える、透明物品が開示されている。特許文献1では、マトリックス前駆体を含むコーティング剤をスプレーコート法により塗布することによって、アンチグレア層が形成されている。上記マトリックス前駆体としては、SiO2、Al2O3、ZrO2、TiO2から選ばれる少なくとも一種が用いられている。
しかしながら、特許文献1のように、マトリックス前駆体を含むコーティング剤をスプレーコート法により塗布することによって、アンチグレア層を形成した場合、アンチグレア面においてスパークルと呼ばれるぎらつきが生じることがある。そのため、ディスプレイの視認性をなお十分に向上させることができないという問題がある。
本発明の目的は、スプレーコート法によりアンチグレア層を形成したときに、凹凸構造のアンチグレア面におけるスパークルを抑制することができる、スプレーコート用コーティング液、該スプレーコート用コーティング液の製造方法、及び該スプレーコート用コーティング液を用いたアンチグレア層付き基材の製造方法を提供することにある。
本発明に係るスプレーコート用コーティング液は、シリカ前駆体と溶媒とを含む、スプレーコート用のコーティング液であって、前記シリカ前駆体の分子サイズが、動的光散乱法で測定される散乱光強度基準の平均値で5.6nm以上であることを特徴としている。
本発明においては、前記シリカ前駆体の分子サイズが、動的光散乱法で測定される散乱光強度基準の平均値で30nm以下であることが好ましい。
本発明に係るスプレーコート用コーティング液の製造方法は、本発明に従って構成されるスプレーコート用コーティング液の製造方法であって、前記シリカ前駆体の原料と溶媒とを含む混合液を用意する工程と、前記用意した混合液を熟成させる工程と、を備えることを特徴としている。
本発明においては、前記シリカ前駆体の原料が、アルコキシシランのモノマー又はオリゴマーであることが好ましい。
本発明においては、前記アルコキシシランが、テトラメトキシシラン又はテトラエトキシシランであることが好ましい。
本発明においては、前記混合液が、さらに酸化物微粒子を含み、前記酸化物微粒子の含有量が、0.05質量%未満であることが好ましい。
本発明においては、前記シリカ前駆体が、スプレーコート法によりアンチグレア層を形成する際のマトリックス形成成分であり、前記酸化物微粒子が、前記マトリックス形成成分とは異なる成分であることが好ましい。
本発明においては、前記混合液中における沸点が100℃を超え120℃未満である成分の含有率が、0質量%以上、15質量%以下であることが好ましい。
本発明においては、前記混合液中における沸点が120℃以上の成分の含有率が、5質量%以下であることが好ましい。
本発明に係るアンチグレア層付き基材の製造方法は、本発明に従って構成されるスプレーコート用コーティング液の製造方法によりスプレーコート用コーティング液を準備する工程と、基材上に、前記スプレーコート用コーティング液を塗布することにより、アンチグレア層を形成する工程と、を備えることを特徴としている。
本発明においては、2流体スプレーガンを用いて、前記スプレーコート用コーティング液を塗布することが好ましい。
本発明によれば、スプレーコート法によりアンチグレア層を形成したときに、凹凸構造のアンチグレア面におけるスパークルを抑制することができる、スプレーコート用コーティング液、該スプレーコート用コーティング液の製造方法、及び該スプレーコート用コーティング液を用いたアンチグレア層付き基材の製造方法を提供することができる。
以下、好ましい実施形態について説明する。但し、以下の実施形態は単なる例示であり、本発明は以下の実施形態に限定されるものではない。
[スプレーコート用コーティング液]
本発明のスプレーコート用コーティング液は、スプレーコート法によりコーティング膜を形成するためのコーティング液である。スプレーコート用コーティング液(以下、単に「コーティング液」と称する)は、特に限定されないが、例えば、スプレーコート法によりアンチグレア層を形成するために用いられる。なお、アンチグレア層とは、外光の映り込み等を抑制する、いわゆる防眩効果を付与するために設けられる層である。
本発明のスプレーコート用コーティング液は、スプレーコート法によりコーティング膜を形成するためのコーティング液である。スプレーコート用コーティング液(以下、単に「コーティング液」と称する)は、特に限定されないが、例えば、スプレーコート法によりアンチグレア層を形成するために用いられる。なお、アンチグレア層とは、外光の映り込み等を抑制する、いわゆる防眩効果を付与するために設けられる層である。
本発明のコーティング液は、シリカ前駆体及び溶媒を含む。また、上記コーティング液に含まれるシリカ前駆体の分子サイズは、動的光散乱法で測定される散乱光強度基準の平均値で5.6nm以上である。
なお、動的光散乱法による散乱光強度測定は、例えば、マルバーンパナリティカル社製、品番「ゼータサイザーナノS」を用いて行うことができる。測定は、例えば、平均散乱強度が500kcpsになる固定位置で、実行時間3秒、実行回数30回で行い、測定回数45回で平均し、非負最小二乗法にて粒径分布を算出して散乱光強度基準の平均値を求めることにより行うことができる。その他のパラメータについては、測定温度20.0℃、サイズクラス数70、粒度分布下限0.4、表示上限値10000、下限スレッシュホールド0.05、上限スレッシュホールド0.01、分解能標準、表示範囲下限0.6、表示範囲上限300で測定、解析を行うことができる。なお、測定に際しては、スプレーコートする直前のコーティング液を用いることが望ましい。
本発明のコーティング液によれば、スプレーコート法によりアンチグレア層を形成したときに、凹凸構造のアンチグレア面におけるスパークルを抑制することができる。従って、このようなアンチグレア層をディスプレイなどに用いた場合、視認性をより一層向上させることができる。
従来、マトリックス前駆体を含むコーティング剤をスプレーコート法により塗布して、アンチグレア層を形成した場合、アンチグレア面においてスパークルと呼ばれるぎらつきが生じることがあった。そのため、ディスプレイの視認性をなお十分に向上させることができないという問題があった。
これに対して、本発明者は、コーティング液に含まれるシリカ前駆体の分子サイズに着目し、この分子サイズを動的光散乱法で測定される散乱光強度基準の平均値で5.6nm以上とすることにより、凹凸構造のアンチグレア面におけるスパークルを抑制し得ることを見出した。
本発明において、コーティング液に含まれるシリカ前駆体の分子サイズは、動的光散乱法で測定される散乱光強度基準の平均値で、5.6nm以上、好ましくは7.0nm以上、より好ましくは8.0nm以上である。シリカ前駆体の分子サイズが上記下限値以上である場合、凹凸構造のアンチグレア面におけるスパークルをより一層抑制することができる。
また、本発明において、コーティング液に含まれるシリカ前駆体の分子サイズは、動的光散乱法で測定される散乱光強度基準の平均値で、好ましくは30nm以下、より好ましくは20nm以下、さらに好ましくは18nm以下である。シリカ前駆体の分子サイズが上記上限値以下である場合、スプレーコート法によりアンチグレア層を形成したときに、ヘイズの上昇をより一層抑制することができ、白濁度をより一層低下させることができる。従って、このようなアンチグレア層をディスプレイなどに用いたときに、視認性をより一層向上させることができる。
本発明のコーティング液に含まれるシリカ前駆体は、例えば、スプレーコート法によりアンチグレア層を形成する際のマトリックス形成成分として用いることができる。
以下、本発明のコーティング液に含有される各成分の詳細について説明する。
(シリカ前駆体)
シリカ前駆体としては、ケイ素原子に結合した加水分解性基を有するシラン化合物、シラザン化合物等の加水分解縮合物が挙げられる。アンチグレア層を厚く形成した場合にもアンチグレア層のクラックをより確実に抑えることができるので、シリカ前駆体は、シラン化合物の加水分解縮合物を少なくとも含むことが好ましい。
シリカ前駆体としては、ケイ素原子に結合した加水分解性基を有するシラン化合物、シラザン化合物等の加水分解縮合物が挙げられる。アンチグレア層を厚く形成した場合にもアンチグレア層のクラックをより確実に抑えることができるので、シリカ前駆体は、シラン化合物の加水分解縮合物を少なくとも含むことが好ましい。
なお、シリカ前駆体の原料としては、シラン化合物、シラザン化合物等が挙げられる。
シラン化合物は、ケイ素原子に結合した加水分解性基を有する。
加水分解性基としては、アルコキシ基、アシロキシ基、ケトオキシム基、アルケニルオキシ基、アミノ基、アミノキシ基、アミド基、イソシアネート基、ハロゲン原子等が挙げられ、シラン化合物の安定性と加水分解のしやすさとのバランスの点から、アルコキシ基、イソシアネート基、又はハロゲン原子(特に塩素原子)が好ましい。アルコキシ基としては、炭素数1~3のアルコキシ基が好ましく、メトキシ基、又はエトキシ基がより好ましい。
シラン化合物としては、テトラメトキシシラン、テトラエトキシシラン、テトライソプロポキシシラン等のアルコキシシラン;メチルトリメトキシシラン、エチルトリエトキシシラン等のアルキル基を有するアルコキシシラン;ビニルトリメトキシシラン、ビニルトリエトキシシラン等のビニル基を有するアルコキシシラン;2-(3,4-エポキシシクロヘキシル)エチルトリメトキシシラン、3-グリシドキシプロピルトリメトキシシラン、3-グリシドキシプロピルメチルジエトキシシラン、3-グリシドキシプロピルトリエトキシシラン等のエポキシ基を有するアルコキシシラン;3-アクリロイルオキシプロピルトリメトキシシラン等のアクリロイルオキシ基を有するアルコキシシラン等が挙げられる。これらのシラン化合物のなかでも、アルコキシシラン、及びアルコキシシランの加水分解縮合物のいずれか一方、又は両方を用いることが好ましく、アルコキシシランの加水分解縮合物を用いることがより好ましい。
なお、アルコキシシランの加水分解縮合物は、上記列挙したアルコキシシランのモノマーを予め重合させたシリケートオリゴマーが挙げられる。この場合、スプレーコート法により形成されるアンチグレア層の防眩効果をより一層高めることができる。
シラザン化合物は、その構造内にケイ素と窒素の結合(-SiN-)をもった化合物である。シラザン化合物としては、低分子化合物でも高分子化合物(所定の繰り返し単位を有するポリマー)であってもよい。低分子系のシラザン化合物としては、ヘキサメチルジシラザン、ヘキサフェニルジシラザン、ジメチルアミノトリメチルシラザン、トリシラザン、シクロトリシラザン、1,1,3,3,5,5-ヘキサメチルシクロトリシラザン等が挙げられる。
シリカ前駆体の含有量は、コーティング液全量に対し、SiO2含有量換算で、好ましくは1質量%以上、より好ましくは2質量%以上、好ましくは8質量%以下、より好ましくは5質量%以下である。シリカ前駆体の含有量が上記範囲内にある場合、スプレーコート法により形成されるアンチグレア層の防眩効果をより一層高めることができる。
(溶媒)
溶媒は、シリカ前駆体の種類に応じて適宜選択することができ、特に限定されない。溶媒としては、例えば、後述する水やアルコール類を用いることができる。

水;
溶媒としての水は、単独で用いてもよいが、水と水以外の溶媒との混合液であることが好ましい。なかでも、水とアルコール類の混合液であることがより好ましい。

スプレーコート用コーティング液を製造する際の水の含有量は、コーティング液全量(シリカ前駆体の原料が加水分解縮合する前の状態)に対し、好ましくは2.7質量%以上、より好ましくは4.0質量%以上、好ましくは10.1質量%以下、より好ましくは8.0質量%以下である。コーティング液中における水の含有率が上記下限値以上である場合、加水分解をより一層確実に進行させることができ、より一層確実にマトリックスを形成することができる。また、コーティング液中における水の含有率が上記上限値以下である場合、凹凸構造のアンチグレア面におけるスパークルをより一層抑制することができる。
アルコール類;
アルコール類としては、メタノール、エタノール、2-プロパノール、1-ブタノール、2-ブタノール、等が挙げられる。これらのアルコール類は、1種を単独で用いてもよく、複数種を併用してもよい。なかでも、溶媒として、2-プロパノールを含有することが好ましい。

アルコール類の含有量は、コーティング液全量(シリカ前駆体の原料が加水分解縮合する前の状態)に対し、好ましくは30質量%以上、より好ましくは40質量%以上、好ましくは90質量%以下、より好ましくは80質量%以下である。この場合、アンチグレア処理の凹凸をより一層効率よく形成することができる。
その他の溶媒;
本発明のコーティング液は、本発明の効果を阻害しない限りにおいて、さらにその他の溶媒を含んでいてもよい。

その他の溶媒としては、特に限定されないが、例えば、ケトン類、エーテル類、セロソルブ類、エステル類、グリコールエーテル類、含窒素化合物、含硫黄化合物等が挙げられる。
ケトン類としては、アセトン、メチルエチルケトン、メチルイソブチルケトン等が挙げられる。
エーテル類としては、テトラヒドロフラン、1,4-ジオキサン等が挙げられる。
セロソルブ類としては、メチルセロソルブ、エチルセロソルブ等が挙げられる。
エステル類としては、酢酸メチル、酢酸エチル等が挙げられる。
グリコールエーテル類としては、エチレングリコールモノアルキルエーテル等が挙げられる。
含窒素化合物としては、N,N-ジメチルアセトアミド、N,N-ジメチルホルムアミド、N-メチルピロリドン等が挙げられる。
含硫黄化合物としては、ジメチルスルホキシド等が挙げられる。
これらの他の溶媒は、1種を単独で用いてもよく、複数種を併用してもよい。
その他の溶媒の含有量は、例えば、コーティング液全量(シリカ前駆体の原料が加水分解縮合する前の状態)に対し、40質量%以下であることが望ましい。
(触媒)
本発明のコーティング液は、触媒として、さらに酸触媒を含んでいてもよい。酸触媒としては、例えば、シリカ前駆体の原料又はシリカ前駆体の加水分解及び縮合反応を促進する触媒を用いることができる。

より具体的に、酸触媒としては、例えば、無機酸(硝酸、硫酸、塩酸等)、有機酸(ギ酸、シュウ酸、酢酸、モノクロル酢酸、ジクロル酢酸、トリクロル酢酸等)を用いることができる。
コーティング液のpHは、好ましくは1以上、より好ましくは2以上、さらに好ましくは3以上、好ましくは7以下、より好ましくは6以下、さらに好ましくは5以下である。コーティング液のpHが上記下限値以上である場合、スプレーノズルなどのコーティング設備へのダメージをより一層小さくすることができる。また、コーティング液のpHが上記上限値以下の場合、より緻密で硬度の高いアンチグレア層を形成することができる。
なお、本発明のコーティング液は、触媒として、塩基触媒を含んでいてもよい。また、本発明のコーティング液には、本発明の効果を阻害しない限りにおいて、上記以外の添加剤が含まれていてもよい。
(固形分)
本発明のコーティング液は、固形分(加熱残分)の含有量が、好ましくは1質量%以上、より好ましくは2質量%以上、さらに好ましくは2.5質量%以上、好ましくは20質量%以下、より好ましくは10質量%以下、さらに好ましくは4質量%以下である。固形分(加熱残分)の含有量が上記下限値以上である場合、より一層効率的にアンチグレア層の凹凸を形成することができる。また、固形分(加熱残分)の含有量が上記上限値以下である場合、凹凸構造のアンチグレア面におけるスパークルをより一層抑制することができる。
本発明のコーティング液は、固形分(加熱残分)の含有量が、好ましくは1質量%以上、より好ましくは2質量%以上、さらに好ましくは2.5質量%以上、好ましくは20質量%以下、より好ましくは10質量%以下、さらに好ましくは4質量%以下である。固形分(加熱残分)の含有量が上記下限値以上である場合、より一層効率的にアンチグレア層の凹凸を形成することができる。また、固形分(加熱残分)の含有量が上記上限値以下である場合、凹凸構造のアンチグレア面におけるスパークルをより一層抑制することができる。
[スプレーコート用コーティング液の製造方法]
以下、上述した本発明のコーティング液の製造方法の一例について説明する。
以下、上述した本発明のコーティング液の製造方法の一例について説明する。
まず、シリカ前駆体の原料と、溶媒と、必要に応じて酸触媒または塩基触媒とを混合して混合液を得る。
本発明においては、上記混合液が、シリカ前駆体の原料とは異なる酸化物微粒子を実質的に含んでいないことが好ましい。この場合、コーティング液をより一層調合し易くすることができ、しかも、酸化物微粒子の凝集によるスパークルの発生をより一層抑制することができる。また、スプレーコート法により、基材上にアンチグレア層を形成したときに、基材とアンチグレア層の密着性や硬度をより一層高めることができ、さらに、酸化物微粒子凝集物による外観不良の発生を防ぐことができる。なお、酸化物微粒子は、マトリックス形成成分とは異なる成分であることが望ましい。
なお、酸化物微粒子とは、透過型電子顕微鏡により観察して測定した一次粒子の平均粒子径が300nm以下の微粒子のことをいうものとする。酸化物微粒子の平均粒子径は、好ましくは4nm以上、より好ましくは6nm以上、好ましくは200nm以下、より好ましくは100nm以下である。
また、酸化物微粒子を実質的に含んでいないとは、酸化物微粒子の含有量が、コーティング液全量(シリカ前駆体の原料が加水分解縮合する前の状態)に対し、0.05質量%未満であることをいう。
なお、酸化物微粒子を含む場合、酸化物微粒子の含有量は、コーティング液全量(シリカ前駆体の原料が加水分解縮合する前の状態)に対し、好ましくは0.5質量%以下、より好ましくは0.1質量%以下である。
酸化物微粒子としては、特に限定されず、例えば、シリカ、チタニア、ジルコニア、酸化アンチモン、アルミナ、酸化インジウムや、これらの混合物等を用いることができる。
本発明においては、沸点が100℃を超え120℃未満である成分の含有率が、コーティング液全量(シリカ前駆体の原料が加水分解縮合する前の状態)に対し、好ましくは0質量%以上、より好ましくは3質量%以上、さらに好ましくは5質量%以上、好ましくは15質量%以下、より好ましくは10質量%以下、さらに好ましくは8質量%以下である。沸点が100℃を超え120℃未満である成分の含有率が上記下限値以上である場合、スプレーコート法によりアンチグレア層を形成したときに、ヘイズの上昇をより一層抑制することができる。また、沸点が100℃を超え120℃未満である成分の含有率が上記上限値以下である場合、凹凸構造のアンチグレア面におけるスパークルをより一層抑制することができる。
なお、沸点が100℃を超え120℃未満である成分としては、例えば、イソブチルアルコールや1-ブタノール等が挙げられる。
本発明においては、沸点が120℃以上の溶媒成分の含有率は、コーティング液全量(シリカ前駆体の原料が加水分解縮合する前の状態)に対し、好ましくは5質量%以下、より好ましくは4質量%以下、さらに好ましくは2質量%以下である。沸点が120℃以上の溶媒成分の含有率が、上記上限値以下である場合、酸化物微粒子を含まずとも、より一層効率的にアンチグレア層の凹凸を形成することができる。また、コーティング液に含まれる溶媒中において、沸点が120℃以上の成分は、全く含まれていなくてもよい。
なお、沸点が120℃以上の成分としては、例えば、ジアセトンアルコール、酢酸3-メトキシブチル、1-メチル-2ピロリドン、メチルセロソルブ、エチルセロソルブ等が挙げられる。
次に、得られた混合液を撹拌し、静置することにより、混合液を熟成させる。それによって、加水分解及び縮合反応を進行させ、コーティング液を得ることができる。この場合、静置時間が熟成時間であり、静置温度が熟成温度である。また、静置する代わりに、撹拌を続けてもよい。この場合、撹拌時間が上記熟成時間である。また、撹拌温度が上記熟成温度である。なお、マトリックス形成成分の濃度は、例えば、固形分(加熱残分)として2質量%~20質量%とすることができる。
本発明のコーティング液の製造方法では、シリカ前駆体の分子サイズが、動的光散乱法で測定される散乱光強度基準の平均値で5.6nm以上となるように、コーティング液を調製する。従って、得られたコーティング液を用いて、スプレーコート法によりアンチグレア層を形成したときに、アンチグレア面におけるスパークルを抑制することができる。
本発明において、動的光散乱法で測定されるシリカ前駆体の分子サイズは、上記製造方法における混合液の熟成度合いにより調整することができる。具体的には、熟成時間が長くなるほど、シリカ前駆体の分子サイズを大きくすることができる。従って、熟成に際しては、シリカ前駆体の分子サイズをモニターしながら、混合液を熟成させることが好ましい。
熟成時間としては、例えば、1時間~480時間とすることができ、2時間~6時間とすることが好ましい。また、熟成温度は、好ましくは15℃以上、より好ましくは18℃以上である。熟成温度が上記下限値以上である場合、より一層短時間でシリカ前駆体の分子サイズを大きくすることができる。熟成温度の上限値は、特に限定されないが、例えば、60℃とすることができる。図1に、熟成温度が20℃及び45℃のときの熟成時間とシリカ前駆体の分子サイズの関係を示す。熟成温度が高いほど、より短時間の熟成時間でシリカ前駆体の分子サイズを大きくできることがわかる。
なお、得られたコーティング液は、必要に応じてアルコール等の溶媒をさらに加え1.2倍~10倍程度希釈して用いてもよい。具体的には、上記混合液作製の際に、最終的な組成のアルコール量に対し、1/30~1/3程度の量で混合し、熟成後に残りを添加してもよい。この場合、より一層短時間でシリカ前駆体の分子サイズを大きくすることができる。図2に、種々のコーティング液熟成時のアルコール量における、熟成時間とシリカ前駆体の分子サイズとの関係を示す。なお、コーティング液作製の際において、テトラエトキシシラン(TEOS)と、水(H2O)と、アルコールとの混合質量比は、図2に示す通りである。図2より、熟成時のアルコール量を少なくすることで、より短時間でシリカ前駆体の分子サイズを大きくできることがわかる。
[アンチグレア層付き基材の製造方法]
以下、図3(a)及び(b)を参照しつつ、本発明の一実施形態に係るアンチグレア層付き基材の製造方法について説明する。

一例としてのアンチグレア層付き基材の製造方法では、まず、図3(a)に示す基材2を準備する。
基材2の材料としては、ガラス、セラミックス、ガラスセラミックス、樹脂等の透明材料が挙げられる。ガラスとしては、ソーダライムガラス、ホウケイ酸ガラス、アルミノシリケートガラス、無アルカリガラス等が挙げられる。この場合、基材2には、風冷強化、化学強化等の強化処理がなされていてもよい。セラミックスとしてはサファイヤ等が挙げられる。また、樹脂としては、ポリエチレンテレフタレート、ポリカーボネート、トリアセチルセルロース、ポリメタクリル酸メチル等が挙げられる。
基材2の形状としては、特に限定されず、板状、フィルム状等が挙げられる。また、基材2は、ディスプレイの形状に合わせた湾曲形状であってもよい。
また、基材2は、基板本体の表面に機能層を有するものであってもよい。機能層としては、アンダーコート層、密着改善層、保護層、着色層等が挙げられる。
一方で、上述したコーティング液の製造方法に従ってコーティング液を準備する。
次に、準備したコーティング液を、基材2上に塗布し、乾燥させる。それによって、図3(b)に示すアンチグレア層1を形成し、アンチグレア層付き基材10を得ることができる。
コーティング液を塗布するに際しては、スプレーコート法により、コーティング液を、基材2上に吹き付けることが望ましい。なお、スプレーコート法に用いるノズルとしては、2流体ノズル、1流体ノズル等が挙げられるが、2流体ノズルを用いた2流体スプレーガンであることが好ましい。この場合、酸化物微粒子を含まなくても、より一層効率よくアンチグレア層の凹凸を形成することができる。また、スプレーコート法により、基材上にアンチグレア層を形成したときに、基材とアンチグレア層の密着性をより一層高めることができる。
ノズルから吐出されるコーティング液の液滴の粒径は、通常、0.1μm~100μmであり、1μm~50μmであることが好ましい。液滴の粒径が上記下限値以上である場合、防眩効果が充分に発揮される凹凸をより一層短時間で形成することができる。液滴の粒径が上限値以下である場合、防眩効果が十分に発揮される適度な凹凸をより一層形成し易くすることができる。なお、コーティング液の液滴の粒径は、ノズルの種類、エアー流量、液量等により適宜、調整できる。例えば、2流体ノズルでは、エアー流量が高くなるほど液滴は小さくなり、また、液量が多くなるほど液滴は大きくなる。なお、液滴の粒径は、レーザー回折式粒度分布計によって測定される体積基準でのメディアン径のことをいうものとする。エアー流量は、例えば50L/分~300L/分とすることができる。
スプレー距離は、例えば、20mm以上、300mm以下とすることができる。なお、スプレー距離とは、ノズルから成膜対象である基材2の表面までの距離のことをいうものとする。
コーティング液の塗布量は、例えば、1mL/m2以上、300mL/m2以下とすることができる。
コーティング液の塗布温度は、例えば、10℃以上、80℃以下とすることができる。
また、コーティング液を塗布する際の基材2の表面温度は、例えば、15℃~75℃であることが好ましい。また、コーティング液を塗布する際の湿度は、例えば、20%~80%であり、50%以上であることが好ましい。
コーティング液の乾燥温度は、例えば、100℃以上、600℃以下とすることができる。乾燥時間は、例えば、10分以上、600分以下とすることができる。
また、アンチグレア層1の形成後、アンチグレア層1の上に反射防止層や防汚層を設けてもよい。
本実施形態に係るアンチグレア層付き基材10の製造方法においては、シリカ前駆体の分子サイズが、動的光散乱法で測定される散乱光強度基準の平均値で5.6nm以上である、スプレーコート用コーティング液を用いるので、アンチグレア面におけるスパークルを抑制することができる。そして、アンチグレア面におけるスパークルを抑制することができるので、ディスプレイなどに用いたときに、視認性を向上させることができる。
従って、本発明の製造方法により得られたアンチグレア層付き基材は、携帯電話機、タブレット端末、テレビ、あるいはデジタルサイネージ等のディスプレイに好適に用いることができる。
以下、本発明について、具体的な実施例に基づいて、さらに詳細に説明する。本発明は、以下の実施例に何ら限定されるものではなく、その要旨を変更しない範囲において適宜変更して実施することが可能である。
(実施例1)
シリケートモノマーとしてのテトラエトキシシラン(TEOS、東京化成工業社製、品番「T0100」)と、水と、アルコール(エタノール、メタノール、及びイソプロピルアルコールの混合物、大伸化学社製、品番「ネオエタノールIPM」)と、硝酸とを、TEOS:水:アルコール=1.0:0.6:7.8の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が5.6nmであるコーティング液を得た。なお、硝酸は、pH=4となるように調整して混合した。上記原料を混合するときには、酸化物微粒子を実質的に含んでいない。
シリケートモノマーとしてのテトラエトキシシラン(TEOS、東京化成工業社製、品番「T0100」)と、水と、アルコール(エタノール、メタノール、及びイソプロピルアルコールの混合物、大伸化学社製、品番「ネオエタノールIPM」)と、硝酸とを、TEOS:水:アルコール=1.0:0.6:7.8の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が5.6nmであるコーティング液を得た。なお、硝酸は、pH=4となるように調整して混合した。上記原料を混合するときには、酸化物微粒子を実質的に含んでいない。
なお、得られたコーティング液における加熱残分を測定したところ、実施例1では、3.0質量%であった。
次に、得られたコーティング液を、基材としての強化ガラス基板(日本電気硝子社製、T2X-1)上にスプレーコートすることにより、アンチグレア層を形成し、アンチグレア層付き基材を得た。なお、スプレーコートの際の塗布量は20mL/m2とした。また、2流体スプレーガンを用い、スプレー移動速度(ノズルの移動速度)は45m/分とし、スプレー距離は60mmとした。また、エアー流量は、120L/分とした。
(実施例2)
実施例2では、動的光散乱測定における散乱光強度基準での分子サイズ平均値を7.1nmに調整したこと以外は、実施例1と同様にしてコーティング液及びアンチグレア層付き基材を得た。
実施例2では、動的光散乱測定における散乱光強度基準での分子サイズ平均値を7.1nmに調整したこと以外は、実施例1と同様にしてコーティング液及びアンチグレア層付き基材を得た。

実施例6では、動的光散乱測定における散乱光強度基準での分子サイズ平均値を8.9nmに調整したこと以外は、実施例5と同様にしてコーティング液及びアンチグレア層付き基材を得た。

実施例8では、シリケートモノマーとしてのTEOSの代わりに、シリケートオリゴマーとしてテトラメトキシシラン(TMOS)のオリゴマー(平均4量体、コルコート社製、「メチルシリケート51」)を用いた。また、TMOS:水:アルコール=1.0:1.1:13.7の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が18.1nmであるコーティング液を得た。その他の点は、実施例1と同様にしてコーティング液及びアンチグレア層付き基材を得た。
実施例8では、シリケートモノマーとしてのTEOSの代わりに、シリケートオリゴマーとしてテトラメトキシシラン(TMOS)のオリゴマー(平均4量体、コルコート社製、「メチルシリケート51」)を用いた。また、TMOS:水:アルコール=1.0:1.1:13.7の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が18.1nmであるコーティング液を得た。その他の点は、実施例1と同様にしてコーティング液及びアンチグレア層付き基材を得た。
(実施例9)
実施例9では、TEOS:水:アルコール=1.0:1.2:5.9の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が8.4nmであるコーティング液を得た。その他の点は、実施例1と同様にしてコーティング液及びアンチグレア層付き基材を得た。
実施例9では、TEOS:水:アルコール=1.0:1.2:5.9の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が8.4nmであるコーティング液を得た。その他の点は、実施例1と同様にしてコーティング液及びアンチグレア層付き基材を得た。

実施例10では、TEOS:水:アルコール=1.0:0.26:8.5の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が8.9nmであるコーティング液を得た。その他の点は、実施例1と同様にしてコーティング液及びアンチグレア層付き基材を得た。
実施例10では、TEOS:水:アルコール=1.0:0.26:8.5の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が8.9nmであるコーティング液を得た。その他の点は、実施例1と同様にしてコーティング液及びアンチグレア層付き基材を得た。
(実施例11)
実施例11では、TEOS:水:アルコール=1.0:0.6:5.2の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が8.4nmであるコーティング液を得た。その他の点は、実施例1と同様にしてコーティング液及びアンチグレア層付き基材を得た。
実施例11では、TEOS:水:アルコール=1.0:0.6:5.2の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が8.4nmであるコーティング液を得た。その他の点は、実施例1と同様にしてコーティング液及びアンチグレア層付き基材を得た。
(比較例1)
比較例1では、コーティング液を作製する際の熟成時間を実施例1より短くして、動的光散乱測定における散乱光強度基準での分子サイズ平均値を3.1nmに調整したこと以外は、実施例1と同様にしてコーティング液及びアンチグレア層付き基材を得た。

(実施例12)
実施例12では、アルコールとして、エタノール、メタノール、及びイソプロピルアルコールの混合物の代わりに、イソプロピルアルコール(株式会社トクヤマ社製、品番「トクソーIPA」)を用いた。また、TEOS:水:アルコール=1.0:0.79:7.7の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が6.3nmであるコーティング液を得た。また、硝酸は、pH=3.5となるように調整して混合した。また、スプレーコートに際し、塗布量を50mL/m2とし、スプレー移動速度(ノズルの移動速度)を20m/分とし、スプレー距離を100mmとし、エアー流量を141L/分とした。その他の点は、実施例1と同様にしてコーティング液及びアンチグレア層付き基材を得た。
実施例12では、アルコールとして、エタノール、メタノール、及びイソプロピルアルコールの混合物の代わりに、イソプロピルアルコール(株式会社トクヤマ社製、品番「トクソーIPA」)を用いた。また、TEOS:水:アルコール=1.0:0.79:7.7の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が6.3nmであるコーティング液を得た。また、硝酸は、pH=3.5となるように調整して混合した。また、スプレーコートに際し、塗布量を50mL/m2とし、スプレー移動速度(ノズルの移動速度)を20m/分とし、スプレー距離を100mmとし、エアー流量を141L/分とした。その他の点は、実施例1と同様にしてコーティング液及びアンチグレア層付き基材を得た。
(実施例13)
実施例13では、シリケートモノマーとしてのTEOSの代わりに、シリケートオリゴマーとしてTEOSのオリゴマー(平均10量体、コルコート株式会社製、「エチルシリケート48」)を用いた。また、TEOSのオリゴマー:水:アルコール=1.0:0.9:12.7の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が7.0nmであるコーティング液を得た。また、硝酸は、pH=4.0となるように調整して混合した。また、スプレーコートに際し、塗布量を61mL/m2とし、スプレー移動速度(ノズルの移動速度)を17m/分とし、スプレー距離を58mmとし、エアー流量を79L/分とした。その他の点は、実施例12と同様にしてコーティング液及びアンチグレア層付き基材を得た。
実施例13では、シリケートモノマーとしてのTEOSの代わりに、シリケートオリゴマーとしてTEOSのオリゴマー(平均10量体、コルコート株式会社製、「エチルシリケート48」)を用いた。また、TEOSのオリゴマー:水:アルコール=1.0:0.9:12.7の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が7.0nmであるコーティング液を得た。また、硝酸は、pH=4.0となるように調整して混合した。また、スプレーコートに際し、塗布量を61mL/m2とし、スプレー移動速度(ノズルの移動速度)を17m/分とし、スプレー距離を58mmとし、エアー流量を79L/分とした。その他の点は、実施例12と同様にしてコーティング液及びアンチグレア層付き基材を得た。
(実施例14)
実施例14では、他のアルコールとして、1-ブタノール(ナカライテスク株式会社製)をさらに添加し、TEOSのオリゴマー:水:アルコール:1-ブタノール=1.0:0.9:12.7:0.6の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が7.1nmであるコーティング液を得た。その他の点は、実施例13と同様にしてコーティング液及びアンチグレア層付き基材を得た。
実施例14では、他のアルコールとして、1-ブタノール(ナカライテスク株式会社製)をさらに添加し、TEOSのオリゴマー:水:アルコール:1-ブタノール=1.0:0.9:12.7:0.6の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が7.1nmであるコーティング液を得た。その他の点は、実施例13と同様にしてコーティング液及びアンチグレア層付き基材を得た。
(実施例15)
実施例15では、TEOSのオリゴマー:水:アルコール:1-ブタノール=1.0:0.9:12.7:0.9の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が6.9nmであるコーティング液を得た。その他の点は、実施例14と同様にしてコーティング液及びアンチグレア層付き基材を得た。
実施例15では、TEOSのオリゴマー:水:アルコール:1-ブタノール=1.0:0.9:12.7:0.9の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が6.9nmであるコーティング液を得た。その他の点は、実施例14と同様にしてコーティング液及びアンチグレア層付き基材を得た。
(実施例16)
実施例16では、TEOSのオリゴマー:水:アルコール:1-ブタノール=1.0:0.9:12.7:1.2の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が7.1nmであるコーティング液を得た。その他の点は、実施例14と同様にしてコーティング液及びアンチグレア層付き基材を得た。
実施例16では、TEOSのオリゴマー:水:アルコール:1-ブタノール=1.0:0.9:12.7:1.2の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が7.1nmであるコーティング液を得た。その他の点は、実施例14と同様にしてコーティング液及びアンチグレア層付き基材を得た。
(実施例17)
実施例17では、TEOSのオリゴマー:水:アルコール:1-ブタノール=1.0:0.9:12.7:1.5の比(質量比)で混合・熟成し、動的光散乱測定における散乱光強度基準での分子サイズ平均値が6.9nmであるコーティング液を得た。その他の点は、実施例14と同様にしてコーティング液及びアンチグレア層付き基材を得た。

(比較例2)
比較例2では、コーティング液の熟成時のアルコール量を実施例12より多くして、動的光散乱測定における散乱光強度基準での分子サイズ平均値を3.0nmに調整したこと以外は、実施例12と同様にしてコーティング液及びアンチグレア層付き基材を得た。

(参考例1)
平均10量体のエチルシリケートオリゴマーであるエチルシリケート48(コルコート社製)をIPAで希釈し、加水分解縮合反応を起こさないまま、動的光散乱測定における散乱光強度基準での分子サイズ平均値を測定したところ2.9nmであった。

[評価]
(動的光散乱法による評価)
実施例1~18、比較例1,2、及び参考例1で得られたコーティング液について、動的光散乱法により、散乱光強度を測定した。なお、測定装置としては、マルバーンパナリティカル社製、品番「ゼータサイザーナノS」を用いた。動的光散乱法で測定される散乱光強度基準の平均値より、シリカ前駆体の分子サイズを求めた。測定は、平均散乱強度が500kcpsになる固定位置で、実行時間3秒、実行回数30回で行い、測定回数45回で平均し、非負最小二乗法にて粒径分布を算出して散乱光強度基準の平均値を求めた。その他のパラメータについては、測定温度20.0℃、サイズクラス数70、粒度分布下限0.4、表示上限値10000、下限スレッシュホールド0.05、上限スレッシュホールド0.01、分解能標準、表示範囲下限0.6、表示範囲上限300で測定、解析を行った。
(動的光散乱法による評価)
実施例1~18、比較例1,2、及び参考例1で得られたコーティング液について、動的光散乱法により、散乱光強度を測定した。なお、測定装置としては、マルバーンパナリティカル社製、品番「ゼータサイザーナノS」を用いた。動的光散乱法で測定される散乱光強度基準の平均値より、シリカ前駆体の分子サイズを求めた。測定は、平均散乱強度が500kcpsになる固定位置で、実行時間3秒、実行回数30回で行い、測定回数45回で平均し、非負最小二乗法にて粒径分布を算出して散乱光強度基準の平均値を求めた。その他のパラメータについては、測定温度20.0℃、サイズクラス数70、粒度分布下限0.4、表示上限値10000、下限スレッシュホールド0.05、上限スレッシュホールド0.01、分解能標準、表示範囲下限0.6、表示範囲上限300で測定、解析を行った。
(アンチグレア特性の評価)
実施例1~18及び比較例1,2で得られたアンチグレア層付き基材について、光沢度の指標となるグロス、白濁度の指標となるヘイズ、ぎらつきの指標となるスパークルを測定した。グロスは、JIS Z 8741:1997に基づいて、アンチグレア層付き基材における入射角度60°の光沢度を、Microgloss(60°)(BYK社製)を用いて測定した。ヘイズは、JIS K 7136:2000に基づいて、NDH-5000(日本電色社製)を用いて測定した。スパークルは、SMS-1000(Display-Messtechnik&Systeme社製)を用いて、スパークル測定モードにより測定した。
実施例1~18及び比較例1,2で得られたアンチグレア層付き基材について、光沢度の指標となるグロス、白濁度の指標となるヘイズ、ぎらつきの指標となるスパークルを測定した。グロスは、JIS Z 8741:1997に基づいて、アンチグレア層付き基材における入射角度60°の光沢度を、Microgloss(60°)(BYK社製)を用いて測定した。ヘイズは、JIS K 7136:2000に基づいて、NDH-5000(日本電色社製)を用いて測定した。スパークルは、SMS-1000(Display-Messtechnik&Systeme社製)を用いて、スパークル測定モードにより測定した。
(硬度)
実施例1~18及び比較例1,2で得られたアンチグレア層付き基材の硬度を、JIS K 5600-5-4:1999に準拠して鉛筆硬度を測定することにより求めた。

結果を下記の表1及び表2に示す。
グロスが123%~144%と高い実施例1~11及び比較例1の場合、表1及び表2より、シリカ前駆体の分子サイズが、動的光散乱法で測定される散乱光強度基準の平均値で5.6nm以上であるシリカ前駆体を用いた実施例1~11では、シリカ前駆体の分子サイズが、動的光散乱法で測定される散乱光強度基準の平均値で3.1nmのシリカ前駆体を用いた比較例1と比較して、スパークルを抑制できていることを確認することができる。また、グロスが25%~72%と低い実施例12~18及び比較例2の場合、表1及び表2より、シリカ前駆体の分子サイズが、動的光散乱法で測定される散乱光強度基準の平均値で6.3nm以上であるシリカ前駆体を用いた実施例12~18では、シリカ前駆体の分子サイズが、動的光散乱法で測定される散乱光強度基準の平均値で3.0nmのシリカ前駆体を用いた比較例2と比較して、スパークルを抑制できていることを確認することができる。

Claims (11)
- シリカ前駆体と溶媒とを含む、スプレーコート用のコーティング液であって、
前記シリカ前駆体の分子サイズが、動的光散乱法で測定される散乱光強度基準の平均値で5.6nm以上である、スプレーコート用コーティング液。 - 前記シリカ前駆体の分子サイズが、動的光散乱法で測定される散乱光強度基準の平均値で30nm以下である、請求項1に記載のスプレーコート用コーティング液。
- 請求項1又は2に記載のスプレーコート用コーティング液の製造方法であって、
前記シリカ前駆体の原料と溶媒とを含む混合液を用意する工程と、
前記用意した混合液を熟成させる工程と、
を備える、スプレーコート用コーティング液の製造方法。 - 前記シリカ前駆体の原料が、アルコキシシランのモノマー又はオリゴマーである、請求項3に記載のスプレーコート用コーティング液の製造方法。
- 前記アルコキシシランが、テトラメトキシシラン又はテトラエトキシシランである、請求項4に記載のスプレーコート用コーティング液の製造方法。
- 前記混合液が、さらに酸化物微粒子を含み、前記酸化物微粒子の含有量が、0.05質量%未満である、請求項3~5のいずれか1項に記載のスプレーコート用コーティング液の製造方法。
- 前記シリカ前駆体が、スプレーコート法によりアンチグレア層を形成する際のマトリックス形成成分であり、
前記酸化物微粒子が、前記マトリックス形成成分とは異なる成分である、請求項6に記載のスプレーコート用コーティング液の製造方法。 - 前記混合液中における沸点が100℃を超え120℃未満である成分の含有率が、0質量%以上、15質量%以下である、請求項3~7のいずれか1項に記載のスプレーコート用コーティング液の製造方法。
- 前記混合液中における沸点が120℃以上の成分の含有率が、5質量%以下である、請求項3~8のいずれか1項に記載のスプレーコート用コーティング液の製造方法。
- 請求項3~9のいずれか1項に記載のスプレーコート用コーティング液の製造方法によりスプレーコート用コーティング液を準備する工程と、
基材上に、前記スプレーコート用コーティング液を塗布することにより、アンチグレア層を形成する工程と、
を備える、アンチグレア層付き基材の製造方法。 - 2流体スプレーガンを用いて、前記スプレーコート用コーティング液を塗布する、請求項10に記載のアンチグレア層付き基材の製造方法。
