Description
本発明は、無機フィラー分散安定化剤、無機フィラー含有樹脂組成物及び当該樹脂組成物の成形品に関する。
建材、自動車用部材、衛生吸収物品、ストーンペーパー、放熱材等は、無機フィラーを含む樹脂組成物から成形されており、無機フィラーによって耐衝撃性、耐屈曲性、寸法安定性、透湿性、放熱性等の様々な機能が付与されている。
上記成形品の機能性を高めるため及び/又は増量によるコストダウンを図るため、無機フィラーの充填量をさらに増やすことが求められている。しかしながら樹脂組成物中の無機フィラーの充填量を増やした場合、無機フィラーの流動性が低下して、それとともに樹脂組成物の流動性も低下し、樹脂組成物の成形性が著しく毀損するという問題があった。
例えばウレタン防水床材用途では、無機フィラーとして炭酸カルシウムが一般的に用いられるが、炭酸カルシウムの充填量を増やすことによって、粘度が上昇し、成形性及びハンドリング性が悪くなる問題があった。
フィラー配合によって組成物の成形性が毀損する問題を解決する手段として、減粘剤をさらに添加する方法が提案されている(例えば特許文献1及び2)。
前記減粘剤は、無機フィラーの表面を被覆することで、無機フィラー間の相互作用を抑制し、組成物の粘度を低下させている。一方で、組成物の粘度を低下させることによって、時間の経過に伴って無機フィラーが沈降して、組成物中で無機フィラーを含む凝集体(ハードケーキ)を形成してしまい、貯蔵安定性が著しく損なわれてしまう問題があった。
本発明が解決しようとする課題は、無機フィラーを含有する組成物の粘度を低下させ、且つ、貯蔵安定性も向上させることができる無機フィラー分散安定化剤を提供することである。
本発明者らは、上記課題を解決するため鋭意検討を行った結果、特定の構造を有するポリエステルによって、無機フィラーを含む樹脂組成物の粘度を低下させ、且つ、貯蔵安定性も向上させることができることを見出し、本発明を完成させた。
すなわち、本発明は、下記一般式(1)で表されるポリエステルである無機フィラー分散安定化剤に関するものである。
本発明により、無機フィラーを含有する組成物の粘度を低下させ、且つ、貯蔵安定性も向上させることができる無機フィラー分散安定化剤が提供できる。
以下、本発明の一実施形態について説明する。本発明は、以下の実施形態に限定されるものではなく、本発明の効果を損なわない範囲で適宜変更を加えて実施することができる。
[無機フィラー分散安定化剤]
本発明の無機フィラー分散安定化剤は、下記一般式(1)で表されるポリエステルである。
尚、本発明において「分散安定化剤」とは、無機フィラーを含有する組成物に添加することで、組成物の粘度を低下させ、組成物を長期間保存した場合に無機フィラーが凝集して沈降することを防ぐ成分を意味する。
本発明の無機フィラー分散安定化剤は、下記一般式(1)で表されるポリエステルである。
尚、本発明において「分散安定化剤」とは、無機フィラーを含有する組成物に添加することで、組成物の粘度を低下させ、組成物を長期間保存した場合に無機フィラーが凝集して沈降することを防ぐ成分を意味する。

本発明の無機フィラー分散安定化剤であるポリエステルは、1つのカルボキシル基(ビスヒドロキシカルボン酸由来のカルボキシル基)と2つのヒドロキシル基(両末端のヒドロキシル基)を有し、3つの官能基がそれぞれ無機フィラーに吸着することで、ポリエステルと無機フィラーからなる3次元ネットワークが形成されると考えられる。
組成物を保存する際のようなせん断力が非常に小さい状態では、前記3次元ネットワークはその形態が維持されて、系の粘度を高めて無機フィラーの沈降を抑制する一方で、組成物を使用する際のようなせん断力が大きい状態は、せん断力によって3次元ネットワークは一旦破壊されて、系の粘度を低下させることができると考えられる。
組成物を保存する際のようなせん断力が非常に小さい状態では、前記3次元ネットワークはその形態が維持されて、系の粘度を高めて無機フィラーの沈降を抑制する一方で、組成物を使用する際のようなせん断力が大きい状態は、せん断力によって3次元ネットワークは一旦破壊されて、系の粘度を低下させることができると考えられる。
以下、本発明の無機フィラー分散安定化剤を「本発明の分散安定化剤」という場合があり、本発明の無機フィラー分散安定化剤であるポリエステルを「本発明のポリエステル」という場合がある。
前記一般式(1)において、mで括られた括弧内のX1は繰り返し単位毎に互いに同じでもよく、異なっていてもよく、nで括られた括弧内のX2は繰り返し単位毎に互いに同じでもよく、異なっていてもよい。
本発明において「ヒドロキシカルボン酸残基」とは、ヒドロキシカルボン酸から水酸基及びカルボキシル基をそれぞれ除いた残りの有機基を示すものである。ヒドロキシカルボン酸残基の炭素原子数については、カルボキシル基中の炭素原子は含まないものとする。
Rの炭素原子数1~8のアルキル基は、直鎖でも分岐状でもよく、脂環構造及び/又はエーテル結合を含んでもよい。

X1及びX2の炭素原子数2~23の脂肪族ヒドロキシカルボン酸残基の脂肪鎖は、直鎖でも分岐状でもよく、脂環構造及び/又はエーテル結合を含んでもよい。また、X1及びX2の脂肪族ヒドロキシカルボン酸残基の脂肪鎖は、炭素炭素不飽和結合を有する不飽和の脂肪鎖でもよい。

X1及びX2の炭素原子数2~23の脂肪族ヒドロキシカルボン酸残基は、好ましくは炭素原子数2~18の脂肪族ヒドロキシカルボン酸残基であり、より好ましくは炭素原子数4~18の脂肪族ヒドロキシカルボン酸残基であり、さらに好ましくは炭素原子数5~17の脂肪族ヒドロキシカルボン酸残基である。

前記エステル化触媒としては、例えば、テトライソプロピルチタネート、テトラブチルチタネート等のチタン系触媒;酢酸亜鉛等の亜鉛系触媒;ジブチル錫オキサイド等のスズ系触媒;p-トルエンスルホン酸等の有機スルホン酸系触媒などが挙げられる。
前記エステル化触媒の使用量は、適宜設定すればよいが、通常、反応原料の全量100質量部に対して、0.001~0.1質量部の範囲で使用する。
[無機フィラー含有樹脂組成物]
本発明の分散安定化剤は、無機フィラー及び樹脂を含む樹脂組成物(無機フィラー含有樹脂組成物)の無機フィラーの分散安定化剤として機能でき、組成物の粘度を低下させ、組成物を長期間保存した場合に無機フィラーが凝集して沈降することを防ぐことができる。なかでも、無機フィラーを含む凝集体(ハードケーキ)の形成を防ぐことができることから、本発明の分散安定化剤は、無機フィラー含有樹脂組成物の貯蔵安定化剤として特に機能することができる。

(無機フィラー)
本発明の無機フィラー含有樹脂組成物が含有する無機フィラーとしては、特に限定されず、例えば炭酸カルシウム、タルク、シリカ、アルミナ、クレー、酸化アンチモン、水酸化アルミニウム、水酸化マグネシウム、ハイドロタルサイト、珪酸カルシウム、酸化マグネシウム、チタン酸カリウム、チタン酸バリウム、酸化チタン、酸化カルシウム、酸化マグネシウム、二酸化マンガン、窒化ホウ素、窒化アルミニウム等が挙げられる。
前記無機フィラーは、1種単独で用いてもよく、2種以上を併用してもよい。
本発明の無機フィラー含有樹脂組成物が含有する無機フィラーとしては、特に限定されず、例えば炭酸カルシウム、タルク、シリカ、アルミナ、クレー、酸化アンチモン、水酸化アルミニウム、水酸化マグネシウム、ハイドロタルサイト、珪酸カルシウム、酸化マグネシウム、チタン酸カリウム、チタン酸バリウム、酸化チタン、酸化カルシウム、酸化マグネシウム、二酸化マンガン、窒化ホウ素、窒化アルミニウム等が挙げられる。
前記無機フィラーは、1種単独で用いてもよく、2種以上を併用してもよい。
前記無機フィラーは、好ましくは炭酸カルシウム、シリカ、アルミナ、水酸化アルミニウム、タルク、チタン酸バリウム、窒化ホウ素及び窒化アルミニウムからなる群から選択される1種以上であり、より好ましくは炭酸カルシウム、アルミナ、水酸化アルミニウム及びタルクからなる群から選択される1種以上である。
前記無機フィラーの粒径、繊維長、繊維径等の形状は特に限定されず、目的とする用途に応じて適宜調整するとよい。また、前記無機フィラーの表面処理状態も特に限定されず、目的とする用途に応じて例えば飽和脂肪酸等で表面修飾をしてもよい。
本発明の分散安定化剤の含有量は、特に限定されないが、例えば無機フィラー100質量部に対して本発明の分散安定化剤0.01~30質量部の範囲であり、好ましくは無機フィラー100質量部に対して本発明の分散安定化剤0.1~10質量部の範囲であり、より好ましくは無機フィラー100質量部に対して本発明の分散安定化剤0.1~5.0質量部の範囲である。
(減粘剤)
無機フィラー含有樹脂組成物が減粘剤を含むことで、無機フィラーの充填量を増やすことができ、ハンドリング性等も向上させることができる。減粘剤は、組成物の減粘によって、無機フィラーを含む凝集体(ハードケーキ)の形成を誘発するおそれがあるが、本発明の分散安定化剤によってハードケーキの形成は防ぐことができる。従って、本発明の無機フィラー含有樹脂組成物では、本発明の分散安定化剤と減粘剤を併用してもよい。
無機フィラー含有樹脂組成物が減粘剤を含むことで、無機フィラーの充填量を増やすことができ、ハンドリング性等も向上させることができる。減粘剤は、組成物の減粘によって、無機フィラーを含む凝集体(ハードケーキ)の形成を誘発するおそれがあるが、本発明の分散安定化剤によってハードケーキの形成は防ぐことができる。従って、本発明の無機フィラー含有樹脂組成物では、本発明の分散安定化剤と減粘剤を併用してもよい。
前記減粘剤としては、特に制限されず、アニオン系湿潤分散剤、カチオン系湿潤分散剤、高分子系湿潤分散剤等が挙げられる。
前記減粘剤の具体例としては、例えば、アルキルエーテル、ミネラルスピリット、アルキルベンゼン、パラフィン、高級脂肪酸エステル、ソルビタン脂肪酸エステル、グリセリン脂肪酸エステル、ポリカルボン酸塩(例えばポリカルボン酸アルキルアンモニウム塩)、ポリエステル酸塩(例えばポリエステル酸不飽和ポリアミノアマイド塩)、高級脂肪酸アマイド、酸化ポリエチレン誘導体、硫酸エステル、ハイドロステアリン酸誘導体、ポリアルキレンポリイミンアルキレンオキサイド、ポリアリルアミン誘導体、ポリエーテルエステル酸アミン、ポリエーテル燐酸エステルアミン、ポリエーテル燐酸エステル、ポリカルボン酸ポリエステル、片末端にのみカルボキシル基を有するポリエステル等が使用できる。これらのうち、ポリカルボン酸アルキルアンモニウム塩、高級脂肪酸アマイド、ポリエステル酸不飽和ポリアミノアマイド塩及び片末端にのみカルボキシル基を有するポリエステルが好ましい。
前記減粘剤は1種単独で使用してよく、2種以上を併用してもよい。
前記減粘剤の具体例としては、例えば、アルキルエーテル、ミネラルスピリット、アルキルベンゼン、パラフィン、高級脂肪酸エステル、ソルビタン脂肪酸エステル、グリセリン脂肪酸エステル、ポリカルボン酸塩(例えばポリカルボン酸アルキルアンモニウム塩)、ポリエステル酸塩(例えばポリエステル酸不飽和ポリアミノアマイド塩)、高級脂肪酸アマイド、酸化ポリエチレン誘導体、硫酸エステル、ハイドロステアリン酸誘導体、ポリアルキレンポリイミンアルキレンオキサイド、ポリアリルアミン誘導体、ポリエーテルエステル酸アミン、ポリエーテル燐酸エステルアミン、ポリエーテル燐酸エステル、ポリカルボン酸ポリエステル、片末端にのみカルボキシル基を有するポリエステル等が使用できる。これらのうち、ポリカルボン酸アルキルアンモニウム塩、高級脂肪酸アマイド、ポリエステル酸不飽和ポリアミノアマイド塩及び片末端にのみカルボキシル基を有するポリエステルが好ましい。
前記減粘剤は1種単独で使用してよく、2種以上を併用してもよい。

(可塑剤)
本発明の無機フィラー含有樹脂組成物は、好ましくは可塑剤を含む。

本発明の無機フィラー含有樹脂組成物が含有する添加剤は、本発明の無機フィラー分散安定化剤、前記減粘剤、前記可塑剤に限定されず、これら以外のその他添加剤を含んでもよい。
前記その他添加剤としては、例えば、揺変剤、タレ止め防止剤、沈降防止剤等のチキソコントロール剤の他、難燃剤、安定剤、安定化助剤、着色剤、加工助剤、充填剤、酸化防止剤(老化防止剤)、紫外線吸収剤、光安定剤、滑剤、帯電防止剤、架橋助剤等を例示することができる。
前記その他添加剤としては、例えば、揺変剤、タレ止め防止剤、沈降防止剤等のチキソコントロール剤の他、難燃剤、安定剤、安定化助剤、着色剤、加工助剤、充填剤、酸化防止剤(老化防止剤)、紫外線吸収剤、光安定剤、滑剤、帯電防止剤、架橋助剤等を例示することができる。
(樹脂)
本発明の無機フィラー含有樹脂組成物が含有する樹脂としては、特に限定されず、ポリサルファイド、ポリ塩化ビニル、変成ポリサルファイド、シリコーン樹脂、変成シリコーン樹脂、アクリルウレタン樹脂、エポキシ樹脂、ポリウレタン、アクリル樹脂、ポリエステル、不飽和ポリエステル等が挙げられる。
使用する樹脂は目的とする用途に応じて決定すればよく、上記樹脂を1種単独で使用してもよく、2種以上を併用してもよい。
本発明の無機フィラー含有樹脂組成物が含有する樹脂としては、特に限定されず、ポリサルファイド、ポリ塩化ビニル、変成ポリサルファイド、シリコーン樹脂、変成シリコーン樹脂、アクリルウレタン樹脂、エポキシ樹脂、ポリウレタン、アクリル樹脂、ポリエステル、不飽和ポリエステル等が挙げられる。
使用する樹脂は目的とする用途に応じて決定すればよく、上記樹脂を1種単独で使用してもよく、2種以上を併用してもよい。
本発明の無機フィラー含有樹脂組成物は樹脂を含有するが、樹脂の代わりにアスファルト等の粘性化合物を含有する組成物にも本発明の分散安定化剤を好適に使用することができる。
本発明の無機フィラー含有樹脂組成物は、使用の際に流動性を必要とするペースト状樹脂組成物として好適に使用できる。
本発明の分散安定化剤は、組成物の粘度を低減し、ハードケーキの形成を抑制して組成物の貯蔵安定性を向上させることができることから、屋外で使用されることが多い塗料、接着剤、構造材等に適用することが好ましく、塗工前に混合が必要な2液型ウレタン系床材用塗料、フィラー含有率の増加が望まれている構造材(建材)や、フィラーの含有率が特に高いポリサルファイド系シーリング材に好適である。
以下、本発明の無機フィラー含有樹脂組成物をペースト状樹脂組成物として使用する場合の用途別の組成例について説明する。
本発明の分散安定化剤は、組成物の粘度を低減し、ハードケーキの形成を抑制して組成物の貯蔵安定性を向上させることができることから、屋外で使用されることが多い塗料、接着剤、構造材等に適用することが好ましく、塗工前に混合が必要な2液型ウレタン系床材用塗料、フィラー含有率の増加が望まれている構造材(建材)や、フィラーの含有率が特に高いポリサルファイド系シーリング材に好適である。
以下、本発明の無機フィラー含有樹脂組成物をペースト状樹脂組成物として使用する場合の用途別の組成例について説明する。
(構造材)
前記構造材に用いる無機フィラー含有樹脂組成物が含有する樹脂としては、ポリオレフィン、ポリウレタン、不飽和ポリエステル等が挙げられる。
構造材(建材)に用いる樹脂は用途によって異なり、例えば防水材であれば樹脂成分はポリウレタンが主に使用され、人工大理石であれば不飽和ポリエステルが主に使用される。
前記構造材に用いる無機フィラー含有樹脂組成物が含有する樹脂としては、ポリオレフィン、ポリウレタン、不飽和ポリエステル等が挙げられる。
構造材(建材)に用いる樹脂は用途によって異なり、例えば防水材であれば樹脂成分はポリウレタンが主に使用され、人工大理石であれば不飽和ポリエステルが主に使用される。
構造材が防水材である場合、防水材に用いる無機フィラー含有樹脂組成物(以下、単に「防水材用樹脂組成物」という場合がある)は、例えばイソシアネート基含有化合物を含む主剤成分と、芳香族ポリアミン、ポリオール、水及び湿分からなる群から選択される1種以上を含む硬化剤成分とを含有するポリウレタン組成物であると好ましい。
主剤成分が含むイソシアネート基含有化合物としては、ジフェニルメタンジイソシアネート構造を有するポリイソシアネートと、ポリオールとを反応させて得られるイソシアネート基末端ポリウレタンプレポリマーが好ましい。
上記ポリイソシアネートとしては、4,4’-ジフェニルメタンジイソシアネート、2,4’-ジフェニルメタンジイソシアネート、2,2’-ジフェニルメタンジイソシアネートが挙げられる。なかでも、4,4’-ジフェニルメタンジイソシアネートと、2,4’-ジフェニルメタンジイソシアネートおよび/または2,2’-ジフェニルメタンジイソシアネートとからなるイソシアネート混合物が好ましい。
上記ポリオールとしては、ポリオキシプロピレンポリオールが好ましく、ポリオキシポリプロピレンジオール単独もしくはポリオキシプロピレンジオールとポリオキシプロピレントリオールの混合物がより好ましい。
上記ポリイソシアネートとしては、4,4’-ジフェニルメタンジイソシアネート、2,4’-ジフェニルメタンジイソシアネート、2,2’-ジフェニルメタンジイソシアネートが挙げられる。なかでも、4,4’-ジフェニルメタンジイソシアネートと、2,4’-ジフェニルメタンジイソシアネートおよび/または2,2’-ジフェニルメタンジイソシアネートとからなるイソシアネート混合物が好ましい。
上記ポリオールとしては、ポリオキシプロピレンポリオールが好ましく、ポリオキシポリプロピレンジオール単独もしくはポリオキシプロピレンジオールとポリオキシプロピレントリオールの混合物がより好ましい。
上記イソシアネート基末端ウレタンプレポリマーにおける、ポリイソシアネートとポリオールとの比は、イソシアネート基と水酸基とのモル比(NCO/OH)で1.8~2.5の範囲が好ましい。また、イソシアネート基末端ウレタンプレポリマーにおける、イソシアネート基含有量(NCO基含有率)は、2~5質量%の範囲が好ましい。
硬化剤成分が含む芳香族ポリアミンとしては、4,4’-メチレンビス(2-クロロアニリン)、ジメチルチオトルエンジアミン、ジエチルトルエンジアミン等が挙げられる。これらのうち、4,4’-メチレンビス(2-クロロアニリン)は、「MOCA」として知られ、広く利用されている。
硬化剤成分が含むポリオールとしては、ポリエーテルポリオールが好ましく、ポリオキシプロピレンポリオールが特に好ましい。このポリオールの官能基数は2~4の範囲が好ましく、2~3の範囲がより好ましい。
ポリウレタンが二液硬化型である場合、主剤と硬化剤の混合比は、主剤が含むイソシアネート基と硬化剤が含む活性水素含有基とのモル比(NCO/(NH2+OH))が、例えば1.0~2.0の範囲であり、1.0~1.8の範囲が好ましくは、1.0~1.3の範囲がより好ましい。
硬化剤成分は、無機フィラーを含むとよく、当該無機フィラーとしては、炭酸カルシウム、タルク、クレー、シリカ、カーボン等が挙げられる。
ポリウレタン組成物における無機フィラーの含有量は、例えば樹脂成分100質量部に対して10~60質量部の範囲とするとよく、20~50質量部の範囲とすると好ましい。無機フィラーの含有量を当該範囲とすることで、組成物の硬化性と得られる防水材の性能とのバランスを良好とすることができる。
ポリウレタン組成物における無機フィラーの含有量は、例えば樹脂成分100質量部に対して10~60質量部の範囲とするとよく、20~50質量部の範囲とすると好ましい。無機フィラーの含有量を当該範囲とすることで、組成物の硬化性と得られる防水材の性能とのバランスを良好とすることができる。
二液硬化型ポリウレタンの場合、通常、主剤と硬化剤の粘度がいずれも高く(主剤:例えば7~10Pa・sの範囲、硬化剤:例えば10~30Pa・sの範囲)、気温が下がる冬場は粘度がさらに上昇することから、無機フィラーの分散性を向上させ、含有量を向上させることができる本発明の分散安定化剤は有用である。
本発明の分散安定化剤は、防水材用樹脂組成物に含まれていればよい。例えば上記二液硬化型ポリウレタンである場合、本発明の分散安定化剤は、主剤成分及び硬化剤成分の少なくとも一方に含まれればよい。

ウレタン化反応を促進するため、硬化剤成分は公知の硬化触媒を含んでもよい。当該硬化触媒としては、有機酸鉛、有機酸錫、3級アミン化合物等が挙げられる。
硬化剤成分は、無機フィラー及び硬化触媒のほかに、前記減粘剤、前記可塑剤、酸化クロム、酸化チタン、フタロシアニン等の顔料;酸化防止剤、紫外線吸収材、脱水剤等の安定剤等を含んでもよい。
防水材用組成物を成形して得られる防水材としては、例えば屋上用防水材が挙げられる。
上記屋上用防水材は、例えば主剤成分と硬化剤成分を混合した組成物を所望の箇所に塗布して塗膜を形成し、反応硬化させることにより得られる。

(シーリング材)
前記ポリサルファイド系シーリング材に用いるポリサルファイド系樹脂は、分子内にスルフィド結合を有する樹脂であれば特に制限されるものではなく、例えば、スルフィド結合にアルキル基のような炭化水素基が結合しているものが挙げられる。ポリサルファイド樹脂は、骨格中に例えば、エーテル結合、エステル結合、アミド結合、イミド基を有していてもよい。
前記ポリサルファイド系シーリング材に用いるポリサルファイド系樹脂は、分子内にスルフィド結合を有する樹脂であれば特に制限されるものではなく、例えば、スルフィド結合にアルキル基のような炭化水素基が結合しているものが挙げられる。ポリサルファイド樹脂は、骨格中に例えば、エーテル結合、エステル結合、アミド結合、イミド基を有していてもよい。
ポリサルファイド系樹脂が骨格内にエーテル結合を有する場合、ポリサルファイドポリエーテル樹脂となる。ポリサルファイド樹脂は片末端または両末端に、例えば、チオール基、ヒドロキシ基、アミノ基等の官能基を有していてもよい。
ポリサルファイド系樹脂としては、例えば、主鎖中に-(C2H4OCH2OC2H4-Sx)-(xは1~5の整数である。)で表される構造単位を含有し、かつ末端に-C2H4OCH2OC2H4-SHで表されるチオール基を有するものを挙げることができる。
ポリサルファイド系樹脂は室温、具体的には25℃で流動性を有するのが好ましい。ポリサルファイド樹脂の数平均分子量(Mn)は通常100~200,000であり、好ましくは400~50,000以下である。
また、前記ポリサルファイド系樹脂としては、ポリサルファイドポリエーテル樹脂も挙げられる。ポリサルファイドポリエーテル樹脂としては、具体的には、チオール基含有ポリサルファイドポリエーテル樹脂が挙げられ、例えば、主鎖中に、(1)「-(R1O)n」(R1は炭素原子数2~4のアルキレン基を表し、nは6~200の整数を示す。)で表されるポリエーテル部分と、(2)「-C2H4OCH2OC2H4-Sx-」及び(3)「-CH2CH(OH)CH2-Sx-」(前記xは1~5の整数である。)で示される構造単位を含み、かつ、末端に、(4)「-C2H4OCH2OC2H4-SH」又は「-CH2CH(OH)CH2-SH」で表されるチオール基を有するもの等が挙げられる。
前記ポリサルファイドポリエーテル樹脂の数平均分子量は通常600~200,000であり、好ましくは800~50,000である。
前記ポリサルファイド系樹脂は製造方法に制限はなく、種々の公知の方法により製造したものを用いることができる。また、ポリサルファイド系樹脂は市販品を使用することもできる。ポリサルファイド樹脂の市販品としては、例えば、「チオコールLP-23、LP-32」(東レ・ファインケミカル株式会社製)、「THIOPLASTポリマー」(AKZO NOBEL社製)等が挙げられる。ポリサルファイド系樹脂は、単独で使用してもよいし、2種以上を併用してもよい。
本発明の分散安定化剤を含むポリサルファイド系シーリング材には、その他各種添加剤等を併用することができる。添加剤としては、例えば、前記減粘剤、前記可塑剤、接着性付与剤、顔料、染料、老化防止剤、酸化防止剤、帯電防止剤、難燃剤、粘着付与樹脂、安定剤、分散剤等が挙げられる。
前記接着性付与剤としては、例えば、アミノシランなどのシランカップリング剤が特にガラス面への接着性を向上させる効果に優れ、更に汎用化合物であることから好適に挙げられる。
前記アミノシランとしては、例えば、3-アミノプロピルトリメトキシシラン、3-アミノプロピルトリエトキシシラン、3-アミノプロピルメチルジメトキシシラン、3-アミノプロピルエチルジエトキシシラン、ビストリメトキシシリルプロピルアミン、ビストリエトキシシリルプロピルアミン、ビスメトキシジメトキシシリルプロピルアミン、ビスエトキシジエトキシシリルプロピルアミン、N-2-(アミノエチル)-3-アミノプロピルトリメトキシシラン、N-2-(アミノエチル)-3-アミノプロピルメチルジメトキシシラン、N-2-(アミノエチル)-3-アミノプロピルトリエトキシシラン、N-2-(アミノエチル)-3-アミノプロピルエチルジエトキシシラン等が挙げられる。
前記アミノシランとしては、例えば、3-アミノプロピルトリメトキシシラン、3-アミノプロピルトリエトキシシラン、3-アミノプロピルメチルジメトキシシラン、3-アミノプロピルエチルジエトキシシラン、ビストリメトキシシリルプロピルアミン、ビストリエトキシシリルプロピルアミン、ビスメトキシジメトキシシリルプロピルアミン、ビスエトキシジエトキシシリルプロピルアミン、N-2-(アミノエチル)-3-アミノプロピルトリメトキシシラン、N-2-(アミノエチル)-3-アミノプロピルメチルジメトキシシラン、N-2-(アミノエチル)-3-アミノプロピルトリエトキシシラン、N-2-(アミノエチル)-3-アミノプロピルエチルジエトキシシラン等が挙げられる。
前記顔料としては、アゾ顔料、銅フタロシアニン顔料等の有機顔料等が挙げられる。
前記染料としては、例えば、黒色染料、黄色染料、赤色染料、青色染料、褐色染料等が挙げられる。
前記老化防止剤としては、例えば、ヒンダードフェノール系化合物、ヒンダードアミン系化合物等が挙げられる。
前記酸化防止剤としては、例えば、ブチルヒドロキシトルエン(BHT)、ブチルヒドロキシアニソール(BHA)等が挙げられる。
前記帯電防止剤としては、例えば、第四級アンモニウム塩;ポリグリコール、エチレンオキサイド誘導体等の親水性化合物等が挙げられる。
前記難燃剤としては、例えば、クロロアルキルホスフェート、ジメチル・メチルホスホネート、臭素・リン化合物、アンモニウムポリホスフェート、ネオペンチルブロマイド-ポリエーテル、臭素化ポリエーテル等が挙げられる。
前記粘着性付与樹脂としては、例えば、テルペン樹脂、フェノール樹脂、テルペン-フェノール樹脂、ロジン樹脂、キシレン樹脂、エポキシ樹脂、アルキルチタネート類、有機ポリイソシアネート等が挙げられる。
前記粘着性付与樹脂としては、例えば、テルペン樹脂、フェノール樹脂、テルペン-フェノール樹脂、ロジン樹脂、キシレン樹脂、エポキシ樹脂、アルキルチタネート類、有機ポリイソシアネート等が挙げられる。
前記安定剤としては、例えば、脂肪酸シリルエステル、脂肪酸アミドトリメチルシリル化合物等が挙げられる。
分散剤は、固体を微細な粒子にして液中に分散させる物質をいい、ヘキサメタリン酸ナトリウム、縮合ナフタレンスルホン酸ナトリウム、界面活性剤等が挙げられる。
前記ポリサルファイド系シーリング材は通常、使用直前に硬化剤と混合し使用される。硬化剤としては、例えば、金属酸化物、金属過酸化物、有機無機の酸化剤、エポキシ化合物、イソシアネート化合物等、一般にポリサルファイド樹脂系シーリング材に用いられる硬化剤が使用できる。なかでも二酸化鉛や二酸化マンガン等の金属過酸化物が好ましく、二酸化マンガンがより好ましい。本発明の流動性改質剤は、この硬化剤中に混合して用いることが好ましい。
前記硬化剤として二酸化マンガンを使用する場合、その使用量は主剤として用いるポリサルファイド樹脂100質量部に対し、硬化が十分となり、且つ、適性な弾性を有する硬化物が得られることから、2.5~25質量部の範囲であるのが好ましく、3~20質量部の範囲であるのがより好ましい。
前記硬化剤にはその他の充填剤、可塑剤、硬化促進剤、シランカップリング剤を含有することもできる。
シーリング材として用いる場合の硬化条件としては、主剤と硬化剤を混合させた後、通常20~25℃である。また、硬化時間は通常24~168時間の範囲である。
本発明の無機フィラー含有樹脂組成物は、上記ペースト状樹脂組成物に限定されず、射出成形、押出し成形等をする成形用樹脂組成物としても好適に使用できる。成形用樹脂組成物の性状は様々で、成形前の段階(常温)で液状であったり、成型時の加熱によって液状としたりするが、本発明の分散安定化剤は、組成物の粘度を低減し、ハードケーキの形成を抑制することができることから、無機フィラーを含むことによる過度な粘度上昇を抑制することができ、成形前に行う溶融混練等をスムーズに行うことができる。
本発明の分散安定化剤は、無機フィラーの添加量を増やすこともできることから、無機フィラーの添加量を増やして物性を向上させることが望まれている、自動車用部材、衛生吸収物品、建材、ストーンペーパー、放熱部材等の成形用樹脂組成物に好適に使用できる。

以下、本発明の無機フィラー含有樹脂組成物を成形用樹脂組成物として使用する場合の用途別の組成例について説明する。
(自動車用部材)
自動車用部材に用いる成形用樹脂組成物(以下、単に「自動車部材用樹脂組成物」という場合がある)が含む樹脂成分としては、例えば熱可塑性樹脂であり、当該熱可塑性樹脂のなかでも優れた成形性、高い機械的強度、経済性などの特徴を有するポリプロピレン樹脂が好ましい。
上記ポリプロピレンは、特に限定されないが、MFR(230℃,2.16kg)が60~120g/10分のポリプロピレン樹脂が好ましい。
自動車用部材に用いる成形用樹脂組成物(以下、単に「自動車部材用樹脂組成物」という場合がある)が含む樹脂成分としては、例えば熱可塑性樹脂であり、当該熱可塑性樹脂のなかでも優れた成形性、高い機械的強度、経済性などの特徴を有するポリプロピレン樹脂が好ましい。
上記ポリプロピレンは、特に限定されないが、MFR(230℃,2.16kg)が60~120g/10分のポリプロピレン樹脂が好ましい。
自動車部材用樹脂組成物は、樹脂成分としてオレフィン系熱可塑性エラストマーをさらに含んでもよい。当該オレフィン系熱可塑性エラストマーは、特に限定されないが、エチレン-α-オレフィン共重合体を含むものが好ましい。
自動車部材用樹脂組成物が含む無機フィラーとしては、タルク、炭酸カルシウム、ウィスカ(前記ウィスカの材質としては、グラファイト、チタン酸カリウム、アルミナ、炭化ケイ素、窒化ケイ素、ムライト、マグネシア、ホウ酸マグネシウム、ホウ酸アルミニウム、硫酸マグネシウム、酸化亜鉛、ホウ化チタン等)、カーボンナノファイバ、カーボンナノチューブ、カオリンクレー、マイカ等が挙げられる。
自動車部材用樹脂組成物は、本発明の分散安定化剤及び無機フィラー以外の各種添加剤を含んでもよく、当該添加剤としては、前記減粘剤、前記可塑剤、酸化防止剤、紫外線吸収剤、光安定剤、難燃剤、着色剤等を挙げることができる。
自動車部材用樹脂組成物が含む樹脂成分、無機フィラー、分散安定化剤等の組成比は特に限定されないが、下記物性のうち1つ以上を満たすような組成に調整すると好ましい。
自動車部材用樹脂組成物のMFR(230℃,2.16kg,JIS-K7210-1)は、20g/10分以上であることが好ましく、20~30g/10分の範囲であることがより好ましい。
自動車部材用樹脂組成物の線膨張係数(JIS-K7197)は、5.0×10-5/K以下であることが好ましく、4.0~5.0×10-5/Kであることがより好ましい。
自動車部材用樹脂組成物の引張弾性率(JIS-K7161)は、2.5GPa以上であることが好ましく、2.5~3.0GPaの範囲であることがより好ましい。
自動車部材用樹脂組成物のシャルピー衝撃値(JIS-K7111)は、30kJ/m2以上であることが好ましく、30~40kJ/m2の範囲であることがより好ましい。
自動車部材用樹脂組成物のMFR(230℃,2.16kg,JIS-K7210-1)は、20g/10分以上であることが好ましく、20~30g/10分の範囲であることがより好ましい。

これらの自動車用部材は、自動車部材用樹脂組成物を射出成形することにより製造できる。

(衛生吸収物品)
衛生吸収物品に用いる成形用樹脂組成物(以下、単に「衛生吸収物品用樹脂組成物」という場合がある)が含む樹脂成分としては、例えばポリオレフィンであり、当該ポリオレフィンのなかでも、ポリエチレン及びポリプロピレンからなる群から選択される1種以上が好ましく、ポリエチレンがより好ましい。
樹脂成分としてポリエチレンを使用する場合、例えば密度が異なる2種以上のポリエチレンを使用してもよい。
衛生吸収物品に用いる成形用樹脂組成物(以下、単に「衛生吸収物品用樹脂組成物」という場合がある)が含む樹脂成分としては、例えばポリオレフィンであり、当該ポリオレフィンのなかでも、ポリエチレン及びポリプロピレンからなる群から選択される1種以上が好ましく、ポリエチレンがより好ましい。
樹脂成分としてポリエチレンを使用する場合、例えば密度が異なる2種以上のポリエチレンを使用してもよい。
衛生吸収物品用樹脂組成物の樹脂成分であるポリオレフィンは、特に限定されないが、MFR(190℃,2.16kgf)が0.1~20g/10分の範囲が好ましく、0.5~5g/10分の範囲がより好ましい。
MFRを0.1g/10分以上とすることで、薄膜フィルムの成形性を十分に保持することができ、20g/10分以下とすることで、十分な強度を有することができる。

衛生吸収物品用樹脂組成物は、樹脂成分としてポリスチレン系エラストマーをさらに含んでもよい。
上記ポリスチレン系エラストマーとしては、スチレン-オレフィン系(SEP,SEBCなど)、スチレン-オレフィン-スチレン系(SEPS,SEBSなど)、スチレン-ジエン系(SIS,SBSなど)、水添スチレン-ジエン系(HSIS,HSBRなど)のスチレンブロックを含むエラストマーが挙げられる。
これらポリスチレン系エラストマーにおけるスチレン成分は10~40質量%の範囲が好ましく、20~40質量%の範囲がより好ましい。
上記ポリスチレン系エラストマーとしては、スチレン-オレフィン系(SEP,SEBCなど)、スチレン-オレフィン-スチレン系(SEPS,SEBSなど)、スチレン-ジエン系(SIS,SBSなど)、水添スチレン-ジエン系(HSIS,HSBRなど)のスチレンブロックを含むエラストマーが挙げられる。
これらポリスチレン系エラストマーにおけるスチレン成分は10~40質量%の範囲が好ましく、20~40質量%の範囲がより好ましい。
衛生吸収物品用樹脂組成物が含む無機フィラーとしては、炭酸カルシウム、硫酸カルシウム、炭酸バリウム、酸化チタンなどが挙げられ、炭酸カルシウム及び硫酸バリウムからなる群から選択される1種以上であると好ましい。
これら無機フィラーの形状は特に限定されないが、粒子状であると好ましく、平均粒子径が0.1~10μmの範囲の微粒子であるとより好ましく、平均粒子径が0.3~5μmの範囲の微粒子であるとさらに好ましく、平均粒子径が0.5~3μmの範囲の微粒子であると特に好ましい。
これら無機フィラーの形状は特に限定されないが、粒子状であると好ましく、平均粒子径が0.1~10μmの範囲の微粒子であるとより好ましく、平均粒子径が0.3~5μmの範囲の微粒子であるとさらに好ましく、平均粒子径が0.5~3μmの範囲の微粒子であると特に好ましい。
衛生吸収物品用樹脂組成物における無機フィラーの含有量は、例えばポリオレフィン:無機フィラー=60~20質量部:40~80質量部であると好ましく、ポリオレフィン:無機フィラー=55~25質量部:45~75質量部であるとより好ましく、ポリオレフィン:無機フィラー=50~30質量部:50~70質量部であるとさらに好ましい。
無機フィラーの含有量が上記範囲であれば、得られる衛生吸収物品の透湿性、通気性及び耐透液性の全てを十分に担保することができる。

衛生吸収物品用樹脂組成物は、本発明の分散安定化剤及び無機フィラー以外の各種添加剤を含んでもよく、当該添加剤としては、前記減粘剤、前記可塑剤、相溶化剤、加工助剤、酸化防止剤、熱安定剤、光安定剤、紫外線吸収剤、アンチブロッキング剤、防曇剤、艶消し剤、界面活性剤、抗菌剤、消臭剤、帯電防止剤、撥水剤、撥油剤、放射線遮蔽剤、着色剤、顔料等を挙げることができる。
衛生吸収物品用樹脂組成物を成形して得られる成形品は、紙おむつ、生理用ナプキン等の衛生吸収物品で使用されるバックシート(通気性及び透湿性を有するが、液体は通さないシート)として好適に用いることができる。
上記バックシートは、例えば衛生吸収物品用樹脂組成物を溶融混練後、Tダイ法又はインフレーション法によってシートとした後、得られたシートを一軸または二軸延伸することにより製造できる。

(ストーンペーパー)
ストーンペーパーとは、石灰石に由来する炭酸カルシウムとポリオレフィン(ポリエチレン、ポリプロピレン等)を含んでなるシートであって、シートの成形に水及び木材を必要とせず、原料である石灰石は地球上にほぼ無尽蔵に存在するため、持続可能性に優れるシートである。
ストーンペーパーは、炭酸カルシウムを多量に含むが、本発明の分散安定化剤により炭酸カルシウムの流動性を高めることができるので、シート物性を高めることができる。
ストーンペーパーとは、石灰石に由来する炭酸カルシウムとポリオレフィン(ポリエチレン、ポリプロピレン等)を含んでなるシートであって、シートの成形に水及び木材を必要とせず、原料である石灰石は地球上にほぼ無尽蔵に存在するため、持続可能性に優れるシートである。
ストーンペーパーは、炭酸カルシウムを多量に含むが、本発明の分散安定化剤により炭酸カルシウムの流動性を高めることができるので、シート物性を高めることができる。
ストーンペーパーは、例えば炭酸カルシウム、ポリオレフィン及び本発明の分散安定化剤を含むストーンペーパー組成物を溶融混練して、インフレーション成形又は押出し成形することにより製造することができる。
ストーンペーパー組成物において、炭酸カルシウムの含有量は、ポリオレフィンと炭酸カルシウムの質量比(ポリオレフィン:炭酸カルシウム)で、例えば85:15~20:80であり、好ましくは85:15~30:70であり、より好ましくは85:15~35:65であり、さらに好ましくは80:20~40:60である。
ストーンペーパー組成物は、前記減粘剤、前記可塑剤、発泡剤、色剤、滑剤、カップリング剤、安定剤(酸化防止剤、紫外線吸収剤など)、帯電防止剤等を補助剤としてさらに含んでもよい。
前記発泡剤としては、プロパン、ノルマルブタン、イソブタン、ノルマルペンタン、イソペンタン、ヘキサン等の脂肪族炭化水素化合物;シクロヘキサン、シクロペンタン、シクロブタン等の脂環式炭化水素化合物;トリフルオロモノクロロエタン、ジフルオロジクロロメタン等のハロゲン化炭化水素化合物等が挙げられる。
前記滑剤としては、例えば、ステアリン酸、ヒドロキシステアリン酸、複合型ステアリン酸、オレイン酸等の脂肪酸系滑剤;脂肪族アルコール系滑剤、ステアロアミド、オキシステアロアミド、オレイルアミド、エルシルアミド、リシノールアミド、ベヘンアミド、メチロールアミド、メチレンビスステアロアミド、メチレンビスステアロベヘンアミド、高級脂肪酸のビスアミド酸、複合型アミド等の脂肪族アマイド系滑剤;ステアリン酸-n-ブチル、ヒドロキシステアリン酸メチル、多価アルコール脂肪酸エステル、飽和脂肪酸エステル、エステル系ワックス等の脂肪族エステル系滑剤;脂肪酸金属石鹸系族滑剤等を挙げることができる。
前記酸化防止剤としては、リン系酸化防止剤、フェノール系酸化防止剤、ペンタエリスリトール系酸化防止剤等が使用できる。
リン系酸化防止剤としては、トリフェニルホスファイト、トリスノニルフェニルホスファイト、トリス(2,4-ジ-tert-ブチルフェニル)ホスファイト等の亜リン酸のトリエステル、ジエステル、モノエステル等の亜リン酸エステル;トリメチルホスフェート、トリエチルホスフェート、トリブチルホスフェート、トリオクチルホスフェート、トリフェニルホスフェート、トリクレジルホスフェート、トリス(ノニルフェニル)ホスフェート、2-エチルフェニルジフェニルホスフェート等のリン酸エステル等を挙げることができる。
フェノール系の酸化防止剤としては、α-トコフェロール、ブチルヒドロキシトルエン、シナピルアルコール、ビタミンE、n-オクタデシル-3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネイト、2-tert-ブチル-6-(3’-tert-ブチル-5'-メチル-2'-ヒドロキシベンジル)-4-メチルフェニルアクリレート、2,6-ジ-tert-ブチル-4-(N,N-ジメチルアミノメチル)フェノール、3,5-ジ-tert-ブチル-4-ヒドロキシベンジルホスホネイトジエチルエステル、及びテトラキス[3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオニルオキシメチル]メタン等が挙げられる。
リン系酸化防止剤としては、トリフェニルホスファイト、トリスノニルフェニルホスファイト、トリス(2,4-ジ-tert-ブチルフェニル)ホスファイト等の亜リン酸のトリエステル、ジエステル、モノエステル等の亜リン酸エステル;トリメチルホスフェート、トリエチルホスフェート、トリブチルホスフェート、トリオクチルホスフェート、トリフェニルホスフェート、トリクレジルホスフェート、トリス(ノニルフェニル)ホスフェート、2-エチルフェニルジフェニルホスフェート等のリン酸エステル等を挙げることができる。
フェノール系の酸化防止剤としては、α-トコフェロール、ブチルヒドロキシトルエン、シナピルアルコール、ビタミンE、n-オクタデシル-3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオネイト、2-tert-ブチル-6-(3’-tert-ブチル-5'-メチル-2'-ヒドロキシベンジル)-4-メチルフェニルアクリレート、2,6-ジ-tert-ブチル-4-(N,N-ジメチルアミノメチル)フェノール、3,5-ジ-tert-ブチル-4-ヒドロキシベンジルホスホネイトジエチルエステル、及びテトラキス[3-(3,5-ジ-tert-ブチル-4-ヒドロキシフェニル)プロピオニルオキシメチル]メタン等が挙げられる。
(放熱部材)
パソコン、スマートフォン、テレビ等の電子機器では高性能化に伴って発熱量が増加しており、発生した熱を効率よく放熱するために熱伝導性フィラーを含む放熱部材がよく用いられている。また、電気自動車、ハイブリッド車といった自動車も電子機器を多く備えており、熱伝導性フィラーを含む放熱部材が多く用いられている。

放熱部材に用いる成形用樹脂組成物(以下、単に「放熱部材用樹脂組成物」という場合がある)が含む樹脂成分としては、例えば熱硬化性樹脂、活性エネルギー線硬化性樹脂、熱可塑性樹脂である。
放熱部材用樹脂組成物の熱硬化性樹脂としては、公知の熱硬化性樹脂を用いることができ、例えばフェノールノボラック樹脂、クレゾールノボラック樹脂等のノボラック型フェノール樹脂;未変性のレゾールフェノール樹脂、桐油、アマニ油、クルミ油等で変性した油変性レゾールフェノール樹脂等のレゾール型フェノール樹脂等のフェノール樹脂;ビスフェノールAエポキシ樹脂、ビスフェノールFエポキシ樹脂等のビスフェノール型エポキシ樹脂;脂肪鎖変性ビスフェノール型エポキシ樹脂、ノボラックエポキシ樹脂、クレゾールノボラックエポキシ樹脂等のノボラック型エポキシ樹脂;ビフェニル型エポキシ樹脂、ポリアルキレングルコール型エポキシ樹脂等のエポキシ樹脂;ユリア(尿素)樹脂、メラミン樹脂等のトリアジン環を有する樹脂;(メタ)アクリル樹脂やビニルエステル樹脂等のビニル樹脂:不飽和ポリエステル樹脂、ビスマレイミド樹脂、ポリウレタン樹脂、ジアリルフタレート樹脂、シリコーン樹脂、ベンゾオキサジン環を有する樹脂、シアネートエステル樹脂等が挙げられる。
上記熱硬化性樹脂は、硬化剤ととも用いるとよい。
熱硬化性樹脂とともに用いる硬化剤としては、ジアミノジフェニルメタン、ジエチレントリアミン、トリエチレンテトラミン、ジアミノジフェニルスルホン、イソホロンジアミン、イミダゾ-ル、BF3-アミン錯体、グアニジン誘導体等のアミン系化合物;ジシアンジアミド、リノレン酸の2量体とエチレンジアミンとより合成されるポリアミド樹脂等のアミド系化合物;無水フタル酸、無水トリメリット酸、無水ピロメリット酸、無水マレイン酸、テトラヒドロ無水フタル酸、メチルテトラヒドロ無水フタル酸、無水メチルナジック酸、ヘキサヒドロ無水フタル酸、メチルヘキサヒドロ無水フタル酸等の酸無水物系化合物;フェノールノボラック樹脂、クレゾールノボラック樹脂、芳香族炭化水素ホルムアルデヒド樹脂変性フェノール樹脂、ジシクロペンタジエンフェノール付加型樹脂、フェノールアラルキル樹脂(ザイロック樹脂)、レゾルシンノボラック樹脂、ナフトールアラルキル樹脂、トリメチロールメタン樹脂、テトラフェニロールエタン樹脂、ナフトールノボラック樹脂、ナフトール-フェノール共縮ノボラック樹脂、ナフトール-クレゾール共縮ノボラック樹脂、ビフェニル変性フェノール樹脂、ビフェニル変性ナフトール樹脂、アミノトリアジン変性フェノール樹脂、アルコキシ基含有芳香環変性ノボラック樹脂等のフェノ-ル系化合物等が挙げられる。
熱硬化性樹脂とともに用いる硬化剤としては、ジアミノジフェニルメタン、ジエチレントリアミン、トリエチレンテトラミン、ジアミノジフェニルスルホン、イソホロンジアミン、イミダゾ-ル、BF3-アミン錯体、グアニジン誘導体等のアミン系化合物;ジシアンジアミド、リノレン酸の2量体とエチレンジアミンとより合成されるポリアミド樹脂等のアミド系化合物;無水フタル酸、無水トリメリット酸、無水ピロメリット酸、無水マレイン酸、テトラヒドロ無水フタル酸、メチルテトラヒドロ無水フタル酸、無水メチルナジック酸、ヘキサヒドロ無水フタル酸、メチルヘキサヒドロ無水フタル酸等の酸無水物系化合物;フェノールノボラック樹脂、クレゾールノボラック樹脂、芳香族炭化水素ホルムアルデヒド樹脂変性フェノール樹脂、ジシクロペンタジエンフェノール付加型樹脂、フェノールアラルキル樹脂(ザイロック樹脂)、レゾルシンノボラック樹脂、ナフトールアラルキル樹脂、トリメチロールメタン樹脂、テトラフェニロールエタン樹脂、ナフトールノボラック樹脂、ナフトール-フェノール共縮ノボラック樹脂、ナフトール-クレゾール共縮ノボラック樹脂、ビフェニル変性フェノール樹脂、ビフェニル変性ナフトール樹脂、アミノトリアジン変性フェノール樹脂、アルコキシ基含有芳香環変性ノボラック樹脂等のフェノ-ル系化合物等が挙げられる。
放熱部材用樹脂組成物の熱可塑性樹脂としては、公知の熱可塑性樹脂を用いることができ、例えばポリエチレン樹脂、ポリプロピレン樹脂、ポリメタクリル酸メチル樹脂、ポリ酢酸ビニル樹脂、エチレン-プロピレン共重合体、エチレン-酢酸ビニル共重合体、ポリ塩化ビニル樹脂、ポリスチレン樹脂、ポリアクリロニトリル樹脂、ポリアミド樹脂、ポリカーボネート樹脂、ポリアセタール樹脂、ポリエチレンテレフタレート樹脂、ポリフェニレンオキシド樹脂、ポリフェニレンスルフィド樹脂、ポリスルホン樹脂、ポリエーテルスルホン樹脂、ポリエーテルエーテルケトン樹脂、ポリアリルスルホン樹脂、熱可塑性ポリイミド樹脂、熱可塑性ウレタン樹脂、ポリアミノビスマレイミド樹脂、ポリアミドイミド樹脂、ポリエーテルイミド樹脂、ビスマレイミドトリアジン樹脂、ポリメチルペンテン樹脂、フッ化樹脂、液晶ポリマー、オレフィン-ビニルアルコール共重合体、アイオノマー樹脂、ポリアリレート樹脂、アクリロニトリル-エチレン-スチレン共重合体、アクリロニトリル-ブタジエン-スチレン共重合体、アクリロニトリル-スチレン共重合体等が挙げられる。
放熱部材用樹脂組成物が含有する熱伝導性フィラーとしては、アルミナ、水酸化アルミニウム、水酸化マグネシウム、炭酸カルシウム、炭酸マグネシウム、ケイ酸カルシウム、酸化カルシウム、酸化マグネシウム、酸化亜鉛、ベリリア、酸化アルミニウム、窒化アルミニウム、窒化ホウ素、水和金属化合物、溶融シリカ、結晶性シリカ、非結晶性シリカ、炭化ケイ素、窒化ケイ素、炭化チタン、ダイヤモンド等が挙げられる。
上記熱伝導性フィラーは、シラン系、チタネート系およびアルミネート系カップリング剤などで表面処理をしたものを用いてもよい。

熱伝導性フィラーの形状は特に限定されず、球状、針状、フレーク状、樹枝状、繊維状のいずれでもよい。
放熱部材用樹脂組成物における熱伝導性フィラーの含有量は用途により適宜調整でき、樹脂成分100質量部に対して、熱伝導性フィラーを30~500質量部の範囲とすることが好ましい。
放熱部材用樹脂組成物は、本発明の無機フィラー流動性改質剤及び熱伝導性フィラー以外の各種添加剤を含んでもよく、当該添加剤としては、染料、顔料、酸化防止剤、重合禁止剤、消泡剤、レベリング剤、イオン捕集剤、保湿剤、粘度調整剤、防腐剤、抗菌剤、帯電防止剤、アンチブロッキング剤、紫外線吸収剤、赤外線吸収剤等を挙げることができる。
放熱部材用樹脂組成物が熱硬化性樹脂を含有する場合、放熱部材用樹脂組成物を加熱することで放熱部材を成形することができる。放熱部材用樹脂組成物が活性エネルギー線硬化性樹脂を含有する場合、紫外線や赤外線等の活性エネルギー線を照射することで硬化成形することができる。放熱部材用樹脂組成物が熱可塑性樹脂を含有する場合、射出成形、押出成形、プレス成形等の公知の成形方法により放熱部材を得ることができる。
放熱部材用樹脂組成物を成形して得られる放熱部材は、ヒートシンクとして用いることができる。放熱部材用樹脂組成物を成形して得られる放熱部材は、放熱させたい部位と金属製放熱部材とを接合する放熱接合部材としても用いることができる。
放熱部材用樹脂組成物は半導体封止材料としても用いることができる。

温度計、攪拌器及び還流冷却器を付した内容積500ミリリットルの四つ口フラスコに2,2-ビス(ヒドロキシメチル)酪酸を60gを仕込み、窒素気流下で攪拌しながら170℃になるまで段階的に昇温した。昇温後、ε-カプロラクトンを340g及びエステル化触媒としてジブチル錫を0.040gさらに仕込み、合計6時間縮合反応させ、分散安定化剤A(酸価50、水酸基価110、数平均分子量950)を得た。
温度計、攪拌器及び還流冷却器を付した内容積500ミリリットルの四つ口フラスコに2,2-ビス(ヒドロキシメチル)酪酸を60gを仕込み、窒素気流下で攪拌しながら170℃になるまで段階的に昇温した。昇温後、ε-カプロラクトンを340g及びエステル化触媒としてジブチル錫を0.040gさらに仕込み、合計6時間縮合反応させ、分散安定化剤A(酸価50、水酸基価110、数平均分子量950)を得た。

温度計、攪拌器及び還流冷却器を付した内容積500ミリリットルの四つ口フラスコに、2,2-ビス(ヒドロキシメチル)酪酸を60g、窒素気流下で攪拌しながら170℃になるまで段階的に昇温した。昇温後、ε-カプロラクトンを340g及びエステル化触媒としてジブチル錫を0.040g仕込み、合計6時間縮合反応させた。この反応液に、無水酢酸40gを仕込み、120℃で2時間、アセチル化反応をして分散安定化剤A’(酸価50、水酸基価6、数平均分子量1,100)を得た。

(比較例2:分散安定化剤B’の合成)
温度計、攪拌器及び還流冷却器を付した内容積3リットルの四つ口フラスコに、12ヒドロキシステアリン酸を1680g、エステル化触媒としてテトライソプロピルチタネートを0.252g仕込み、窒素気流下で攪拌しながら210℃になるまで段階的に昇温した。昇温後、合計15時間縮合反応させ、分散安定化剤B’(酸価29.7、水酸基価19.1、数平均分子量1,800)を得た。
温度計、攪拌器及び還流冷却器を付した内容積3リットルの四つ口フラスコに、12ヒドロキシステアリン酸を1680g、エステル化触媒としてテトライソプロピルチタネートを0.252g仕込み、窒素気流下で攪拌しながら210℃になるまで段階的に昇温した。昇温後、合計15時間縮合反応させ、分散安定化剤B’(酸価29.7、水酸基価19.1、数平均分子量1,800)を得た。
(実施例4-6及び比較例3-7:無機フィラー含有組成物の調製と評価)
無機フィラーとして炭酸カルシウム(重質炭酸カルシウム、丸尾カルシウム株式会社製「スーパーS」)、可塑剤としてDINP(フタル酸ジイソノニル)、活性水素化合物としてDETDA(ジエチルトルエンジアミン)及び分散安定化剤を表1に示す割合で配合し、遊星攪拌装置(THINKY ARV-310)で1,000rpm及び0.2Paで2分間撹拌して、ペースト状の無機フィラー含有組成物を得た。
得られたペーストについて、下記方法で粘度及び貯蔵安定性を評価した。結果を表1に示す。
無機フィラーとして炭酸カルシウム(重質炭酸カルシウム、丸尾カルシウム株式会社製「スーパーS」)、可塑剤としてDINP(フタル酸ジイソノニル)、活性水素化合物としてDETDA(ジエチルトルエンジアミン)及び分散安定化剤を表1に示す割合で配合し、遊星攪拌装置(THINKY ARV-310)で1,000rpm及び0.2Paで2分間撹拌して、ペースト状の無機フィラー含有組成物を得た。
得られたペーストについて、下記方法で粘度及び貯蔵安定性を評価した。結果を表1に示す。
[粘度の測定方法]
E型粘度計(東洋産業株式会社製TV-25H)にて、標準ロータ(1°34’×R24、ずり速度[1/S]3.83×N、Nはロータの回転数[rpm])を用いて、得られたペーストの粘度を測定した。具体的には、得られたペーストを測定温度25℃及び回転速度10rpmで処理を行い、3分間処理後のペーストの粘度値を読み取った。
E型粘度計(東洋産業株式会社製TV-25H)にて、標準ロータ(1°34’×R24、ずり速度[1/S]3.83×N、Nはロータの回転数[rpm])を用いて、得られたペーストの粘度を測定した。具体的には、得られたペーストを測定温度25℃及び回転速度10rpmで処理を行い、3分間処理後のペーストの粘度値を読み取った。
[貯蔵安定性の評価]
得られたペースト12gを50ccガラス瓶に保存し、恒温機中に50℃で2週間放置した。
放置後のペーストを目視及び触感で確認し、下記基準で評価した。
〇:無機フィラーの凝集体(ハードケーキ)の存在が確認できない
×:無機フィラーの凝集体(ハードケーキ)の存在が確認できる
得られたペースト12gを50ccガラス瓶に保存し、恒温機中に50℃で2週間放置した。
放置後のペーストを目視及び触感で確認し、下記基準で評価した。

実施例4-6と比較例3-7の評価結果から、本発明の分散安定化剤を使用したペーストでは、粘度低減と貯蔵安定性の両方にバランスに優れる効果が得られることが読み取れる。一方、特許文献1が減粘剤として開示するn-ヘキシルエーテル及びミネラルスピリットでは、無機フィラーを含むペーストでは十分な減粘効果は得られず、末端をメチル化した分散安定化剤A’及び特許文献2が開示する分散安定化剤B’では、高い減粘効果が得られるものの貯蔵安定性に著しく劣ることが読み取れる。
(実施例7及び比較例8-11:無機フィラー含有組成物の調製と評価)
無機フィラーとして高純度アルミナ(住友化学株式会社製「AKP-3000」)、可塑剤としてDINP(フタル酸ジイソノニル)及び分散安定化剤を表2に示す割合で配合し、遊星攪拌装置(THINKY ARV-310)で1,000rpm及び0.2Paで2分間撹拌して、ペースト状の無機フィラー含有組成物を得た。
得られたペーストについて、下記方法で粘度及び上記と同じ方法で貯蔵安定性を評価した。結果を表2に示す。
無機フィラーとして高純度アルミナ(住友化学株式会社製「AKP-3000」)、可塑剤としてDINP(フタル酸ジイソノニル)及び分散安定化剤を表2に示す割合で配合し、遊星攪拌装置(THINKY ARV-310)で1,000rpm及び0.2Paで2分間撹拌して、ペースト状の無機フィラー含有組成物を得た。
得られたペーストについて、下記方法で粘度及び上記と同じ方法で貯蔵安定性を評価した。結果を表2に示す。
[粘度の測定方法]
E型粘度計(東洋産業株式会社製TV-25H)にて、No.6ロータ(3°×R9.7、ずり速度[1/S]2.00×N、Nはロータの回転数[rpm])を用いて、得られたペーストの粘度を測定した。具体的には、得られたペーストを測定温度25℃及び回転速度10rpmで処理を行い、3分間処理後のペーストの粘度値を読み取った。
E型粘度計(東洋産業株式会社製TV-25H)にて、No.6ロータ(3°×R9.7、ずり速度[1/S]2.00×N、Nはロータの回転数[rpm])を用いて、得られたペーストの粘度を測定した。具体的には、得られたペーストを測定温度25℃及び回転速度10rpmで処理を行い、3分間処理後のペーストの粘度値を読み取った。
無機フィラーが炭酸カルシウムからアルミナに代わっても、実施例7と比較例8-11の評価結果は、実施例4-6と比較例3-7の評価結果と同様となっていることが分かる。
Claims (11)
- X1及びX2の炭素原子数2~23の脂肪族ヒドロキシカルボン酸残基が、12-ヒドロキシステアリン酸残基又は6-ヒドロキシカプロン酸残基である請求項1に記載の無機フィラー分散安定化剤。
- Rは、炭素原子数2~8のアルキル基である請求項1又は2に記載の無機フィラー分散安定化剤。
- 酸価が10~200mgKOH/gの範囲である請求項1~3のいずれかに記載の無機フィラー分散安定化剤。
- 数平均分子量が300~4,000の範囲である請求項1~4のいずれかに記載の無機フィラー分散安定化剤。
- 炭酸カルシウム、シリカ、アルミナ、水酸化アルミニウム、タルク、チタン酸バリウム、窒化ホウ素及び窒化アルミニウムからなる群から選択される1種以上の無機フィラー用である請求項1~5のいずれかに記載の無機フィラー分散安定化剤。
- 樹脂、無機フィラー及び請求項1~6のいずれかに記載の無機フィラー分散安定化剤を含有する無機フィラー含有樹脂組成物。
- 前記無機フィラーが、炭酸カルシウム、シリカ、アルミナ、水酸化アルミニウム、タルク、チタン酸バリウム、窒化ホウ素及び窒化アルミニウムからなる群から選択される1種以上である請求項7に記載の無機フィラー含有樹脂組成物。
- 可塑剤をさらに含有する請求項7又は8に記載の無機フィラー含有樹脂組成物。
- 前記樹脂が、ポリオレフィン、ポリエステル、ポリサルファイド、ポリ塩化ビニル、変成ポリサルファイド、シリコーン樹脂、変成シリコーン樹脂、アクリルウレタン樹脂、エポキシ樹脂、ポリウレタン、アクリル樹脂、ポリエステル及び不飽和ポリエステルからなる群から選択される1種以上である請求項7~9のいずれかに記載の無機フィラー含有樹脂組成物。
- 請求項7~10のいずれかに記載の無機フィラー含有樹脂組成物の成形品。
