Abstract

집진 및 탈취 기능을 갖는 공기청정필터 및 이의 제조방법
본 발명은 집진 및 탈취 기능을 갖는 공기청정필터 및 이의 제조방법에 관한 것이다. 보다 구체적으로, 본 발명은 집진 및 탈취 기능을 복합적으로 갖는 공기청정필터, 이의 제조방법, 이에 사용되는 탈취용 공기청청필터, 및 이들을 포함하는 공기청정기에 관한 것이다.
최근 미세먼지, 황사 등과 같은 대기 오염 문제가 대두되면서 실내의 공기를 여과하는 공기청정이 필수가 되고 있다. 공기청정기와 같은 공기정화 장치는 다양한 형태의 필터 시스템을 이용하여 공기 중에 포함되어 있는 오염 먼지나 인체에 해로운 유해 물질 등을 여과하여 신선한 공기를 제공할 수 있다.
상기 필터 시스템에서는 기체 속에 함유된 입자상 오염물질을 제거하기 위한 필터 여재를 이용한 다양한 집진 필터가 사용된다. 이러한 집진 필터로는 일반적으로 폴리테트라플루오로에틸렌막을 구비하는 필터 여재 또는 멜트블로운(melt blown) 방식의 부직포를 이용한 필터 여재 등이 사용되고 있다.
또한 필터 시스템에는 공기 중의 포름알데히드, 톨루엔, 암모니아 등의 악취 성분를 제거하기 위해 탈취 필터가 구비되기도 한다. 예를 들어 포름알데하이드를 제거하기 위해 써멀본드(thermal bond) 또는 스펀본드(spun bond) 방식의 부직포 상에 활성탄을 도포하여 악취 성분을 흡착하는 필터 여재가 개발되고 있다.
나아가, 최근 공기청정기의 복합화 추세에 따라 집진과 탈취 기능 및 그 외 추가적인 기능을 복합한 공기청정필터가 개발되고 있다.
종래의 복합식 공기청정필터는 펠렛 타입의 활성탄 입자를 이용한 탈취 필터층과 멜트블로운 부직포를 이용한 집진 필터층을 단순 결합하여 집진과 탈취 기능을 구현하고 있다. 그러나 이와 같은 종래의 필터의 경우 차압이 높아져 결국 필터의 청정 효율이 저하되는 문제가 있다.
본 발명의 과제는 집진과 탈취 성능이 우수하면서도 저차압을 구현한 공기청정필터, 이의 제조방법, 및 이를 포함하는 공기청정기를 제공하는 것이다.
본 발명에 따른 공기청정필터는, 절곡된 필터 여재를 포함하며, 상기 필터 여재는 제 1 부직포를 포함하는 집진 필터층; 제 2 부직포 및 상기 제 2 부직포에 결합된 150 메쉬의 입경보다 작은 입경을 갖는 활성탄 입자를 10 g/m2 내지 60 g/m2의 양으로 포함하는 탈취 필터층; 및 제 3 부직포 및 1종 이상의 가스 흡착제를 포함하는 기능성 필터층을 포함하고, 상기 집진 필터층, 상기 탈취 필터층 및 상기 기능성 필터층은 물리적 또는 화학적으로 합지된다.
본 발명에 따른 공기청정필터의 제조방법은 제 1 부직포를 포함하는 집진 필터층을 제조하는 단계; 150 메쉬의 입경보다 작은 입경을 갖는 활성탄 입자를 제 2 부직포에 10 g/m2 내지 60 g/m2의 양으로 결합하여 탈취 필터층을 제조하는 단계; 제 3 부직포 및 1종 이상의 가스 흡착제를 포함하는 기능성 필터층을 제조하는 단계; 상기 집진 필터층, 상기 탈취 필터층 및 상기 기능성 필터층을 물리적 또는 화학적으로 합지하여 필터 여재를 제조하는 단계; 및 상기 필터 여재를 절곡하는 단계를 포함한다.
또한 본 발명에 따른 공기청정필터는, 부직포 및 상기 부직포에 바인더로 결합된 활성탄 입자를 포함하며, 상기 부직포는 30 g/m2 내지 80 g/m2의 평량을 갖는 스펀본드 또는 써멀본드 타입의 부직포이고, 상기 활성탄 입자는 150 메쉬의 입경보다 작은 입경을 가지고 10 g/m2 내지 60 g/m2의 양으로 포함되며, 상기 바인더는 상기 활성탄 입자 100 중량부를 기준으로 20 내지 50 중량부의 양으로 포함된다.
또한 본 발명은 상기 공기청정필터를 포함하는 공기청정기를 제공한다.
본 발명에 따른 공기청정필터는 집진을 위한 부직포 및 탈취를 위한 활성탄 입자가 결합된 부직포를 포함하되, 활성탄 입자의 입경과 함량을 조절하고 기타 가스 흡착제가 포함된 부직포와 합지됨으로써, 집진과 탈취 기능을 동시에 부여하면서도 저차압 구조를 구현할 수 있다.
구체적으로 본 발명에 따른 공기청정필터는, 종래에 비해 작은 입경을 갖는 활성탄 입자를 부직포에 바인더로 고정한 탈취 필터를 구비하여, 저차압으로 톨루엔과 같은 악취 성분을 흡착할 수 있다.
또한 본 발명에 따른 공기청정필터는 공기 중에 제거하려는 성분에 따라 하나 이상의 기능성 필터층이나 금속 촉매층을 추가로 포함하고 각 층을 다양한 순서로 적층하여 복합 성능을 발휘할 수 있다.

본 발명을 설명함에 있어서 관련된 공지 구성 또는 기능에 대한 구체적인 설명이 본 발명의 요지를 흐릴 수 있다고 판단되는 경우에는 그 상세한 설명을 생략한다. 또한 도면에서의 각 구성요소들의 크기는 설명을 위하여 과장되거나 생략될 수 있으며, 실제로 적용되는 크기와 다를 수 있다.

공기청정필터
도 1은 본 발명의 일 실시예에 따른 공기청정필터의 사시도를 나타내고, 도 2는 도 1에서의 A-A' 선을 따라 절개한 단면도 및 이의 확대도를 나타내며, 도 3은 도 2에서의 B-B' 선을 따라 절개한 단면도를 나타낸다.
도 1 내지 도 3을 참조하면, 본 발명의 실시예에 따른 공기청정필터(10)는 절곡된 필터 여재(100)를 포함하고, 상기 필터 여재(100)는, 제 1 부직포를 포함하는 집진 필터층(130); 제 2 부직포 및 상기 제 2 부직포에 결합된 150 메쉬의 입경보다 작은 입경을 갖는 활성탄 입자를 10 g/m2 내지 60 g/m2의 양으로 포함하는 탈취 필터층(120); 및 제 3 부직포 및 1종 이상의 가스 흡착제를 포함하는 기능성 필터층(110)을 포함한다.
본 발명의 실시예에 따른 공기청정필터는 집진을 위한 부직포 및 탈취를 위한 활성탄 입자가 결합된 부직포를 포함하되, 활성탄 입자의 입경과 함량을 조절하고 기타 가스 흡착제가 코팅된 부직포와 합지됨으로써, 집진과 탈취 기능을 동시에 부여하면서도 저차압 구조를 구현할 수 있다. 구체적으로 상기 공기청정필터는, 종래에 비해 작은 입경을 갖는 활성탄 입자가 바인더에 의해 부직포에 결합된 탈취 필터층을 구비하여, 저차압으로 톨루엔과 같은 악취 성분을 흡착할 수 있다.
또한 본 발명의 실시예에 따른 공기청정필터는 공기 중에 제거하려는 성분에 따라 하나 이상의 기능성 필터층이나 금속 촉매층을 추가하고 다양한 순서로 적층하여 복합 성능을 발휘할 수 있다. 구체적으로, 상기 공기청정필터(10)는 금속 촉매층(140)을 더 포함할 수 있다.
이하 각 구성층 별로 구체적으로 설명한다.
집진 필터층
상기 집진 필터층은 제 1 부직포를 포함한다.
예를 들어 상기 제 1 부직포는 멜트블로운 타입의 부직포일 수 있다.
상기 제 1 부직포의 평량은 예를 들어 20 g/m2 내지 40 g/m2일 수 있고, 구체적으로 20 g/m2 내지 35 g/m2, 보다 구체적으로 25 g/m2 내지 35 g/m2일 수 있다. 상기 제 1 부직포의 평량이 상기 바람직한 범위 내일 경우 HEPA (high efficiency particulate air) 등급을 달성하고 내구성을 확보하면서 필터 제작을 위한 절곡 공정에 보다 유리할 수 있다.
구체적으로, 상기 제 1 부직포는 20 g/m2 내지 35 g/m2의 평량을 가지는 멜트블로운 타입의 부직포일 수 있다.
상기 제 1 부직포의 소재는 일정 범위의 용융지수(melt index)를 갖는 것이 좋으며, 상기 용융지수가 예를 들어 265 ℃에서 800 g/10분 내지 1,500 g/10분, 구체적으로 265 ℃에서 900 g/10분 내지 1,200 g/10분, 보다 구체적으로 950 g/10분 내지 1,200 g/10분일 수 있다. 상기 용융지수 범위 내일 때, 저온에서의 공정성 및 생산성이 보다 향상될 수 있다.
일례로서 상기 제 1 부직포의 소재는 폴리프로필렌일 수 있으며, 구체적으로 265 ℃에서 800 g/10분 내지 1,500 g/10분인 용융지수를 갖는 폴리프로필렌일 수 있다.
상기 집진 필터층은 미세 먼지의 입자 크기가 수 마이크론 이하인 경우에도 포집 효율이 높은 극세섬유를 포함하므로, 전기적 하전을 이용하여 공극보다 작은 입자까지도 제거하여 오염물질의 제거 효율을 높일 수 있으며, 공극율이 높아 낮은 차압(압력손실)으로 운전이 가능하게 할 수 있다.
탈취 필터층
상기 탈취 필터층은 제 2 부직포 및 상기 제 2 부직포에 결합된 150 메쉬의 입경보다 작은 입경을 갖는 활성탄 입자를 10 g/m2 내지 60 g/m2의 양으로 포함한다.
상기 제 2 부직포의 소재는 내열성이 우수한 고분자 수지일 수 있고, 예를 들어 폴리에틸렌테레프탈레이트(PET)를 포함할 수 있다. 상기 제 2 부직포가 내열성이 우수한 PET를 포함하는 경우, 가열에 의한 적층 후의 성능 저하를 최소화할 수 있고, 인접층과의 접착력을 더욱 향상시킬 수 있다.
상기 제 2 부직포의 평량은 예를 들어 20 g/m2 내지 90 g/m2, 구체적으로 30 g/m2 내지 80 g/m2, 구체적으로 40 g/m2 내지 70 g/m2일 수 있다. 상기 바람직한 범위 내에서, 필터 여재의 지탱성, 가공성, 절곡성, 고온 공정성 및 접착력을 보다 향상시킬 수 있다.
구체적으로, 상기 제 2 부직포는 30 g/m2 내지 80 g/m2의 평량을 가지는 스펀본드 또는 써멀본드 타입의 부직포일 수 있다.
상기 제 1 부직포의 평량과 상기 제 2 부직포의 평량의 합은 35 g/m2 내지 85 g/m2일 수 있다. 예를 들어, 상기 제 1 부직포의 평량과 상기 제 2 부직포의 평량의 합은 40 g/m2 내지 80 g/m2 또는 50 g/m2 내지 80 g/m2일 수 있다. 상기 바람직한 범위 내일 경우, 우수한 내구성과 함께 절곡성과 가공성을 확보하는데 유리할 수 있다.
상기 활성탄 입자는 석탄이나 야자각으로부터 얻어지며 담배 연기, 휘발성 유기 화합물, 기타 악취 물질을 흡착, 제거하는 기능을 할 수 있다.
상기 활성탄 입자의 입경은 150 메쉬의 입경보다 작은 입경을 가짐으로써 우수한 탈취 성능과 낮은 차압을 구현하는데 유리하다. 예를 들어 상기 활성탄 입자의 입경은 150 메쉬의 입경 이하, 100 메쉬의 입경 이하, 또는 50 메쉬의 입경 이하일 수 있고, 또한 300 메쉬의 입경 이상, 250 메쉬의 입경 이상, 또는 200 메쉬의 입경 이상일 수 있다. 구체적으로 상기 활성탄 입자의 입경은 50 메쉬 내지 300 메쉬의 입경, 100 메쉬 내지 300 메쉬의 입경, 또는 150 메쉬 내지 250 메쉬의 입경일 수 있다. 상기 예시한 활성탄 입자의 입경은 평균 입경일 수 있다.
상기 활성탄 입자의 표면적은 악취 제거 목적에 부합되는 물리적 또는 화학적 특성을 갖고 있다면, 특별히 한정되는 것은 아니나, 공기청정기 등의 분야로의 적용 가능성을 고려하면, 약 1000 m2/g 이상, 바람직하게는 약 1000∼1200 m2/g의 BET 표면적을 가질 수 있다.
상기 활성탄 입자는 바인더에 의해 상기 제 2 부직포에 결합될 수 있다. 상기 바인더로는 예를 들어 아크릴계, 폴리우레탄계 등을 사용할 수 있다.
또한 상기 바인더의 사용량은 상기 활성탄 입자 100 중량부를 기준으로 10 중량부 이상, 20 중량부 이상, 또는 30 중량부 이상일 수 있고, 또한 60 중량부 이하, 50 중량부 이하, 또는 40 중량부 이하일 수 있으며, 바람직하게는 20 내지 50 중량부인 것이 활성탄 입자를 고정하면서 차압을 증가시키지 않는 면에서 좋다.
상기 탈취 필터층은 종래의 탈취 필터에 비해 우수한 탈취 성능을 발휘하면서도 저차압 구조를 실현할 수 있다. 따라서 상기 탈취 필터층은 그 자체로서 종래와 차별화되는 공기청정필터로 제공될 수 있다.
구체적으로, 상기 탈취 필터층은 부직포 및 상기 부직포에 바인더로 결합된 활성탄 입자를 포함하고, 상기 부직포는 30 g/m2 내지 80 g/m2의 평량을 갖는 스펀본드 또는 써멀본드 타입의 부직포이고, 상기 활성탄 입자는 150 메쉬의 입경보다 작은 입경을 가지고 10 g/m2 내지 60 g/m2의 양으로 포함되며, 상기 바인더는 상기 활성탄 입자 100 중량부를 기준으로 20 내지 50 중량부의 양으로 포함된다.
기능성 필터층
상기 기능성 필터층은 제 3 부직포 및 1종 이상의 가스 흡착제를 포함한다.
상기 제 3 부직포의 소재는 내열성이 우수한 고분자 수지일 수 있고, 예를 들어 폴리에틸렌테레프탈레이트(PET)를 포함할 수 있다. 상기 제 3 부직포가 내열성이 우수한 PET를 포함하는 경우, 가열에 의한 적층 후의 성능 저하를 최소화할 수 있고, 인접층과의 접착력을 더욱 향상시킬 수 있다.
상기 제 3 부직포의 평량은 예를 들어 20 g/m2 내지 90 g/m2, 구체적으로 30 g/m2 내지 80 g/m2, 구체적으로 40 g/m2 내지 70 g/m2일 수 있다. 상기 바람직한 범위 내에서, 필터 여재의 지탱성, 가공성, 절곡성, 고온 공정성 및 접착력을 보다 향상시킬 수 있다. 구체적으로, 상기 제 3 부직포는 30 g/m2 내지 80 g/m2의 평량을 가지는 스펀본드 또는 써멀본드 타입의 부직포일 수 있다.
상기 기능성 필터층은 이에 포함되는 가스 흡착제에 따라 1종 이상의 가스를 제거할 수 있다. 예를 들어 상기 기능성 필터층은 암모니아, 알데하이드류, 초산, 톨루엔 및 테르펜류로 이루어진 군에서 선택되는 1종 이상의 가스를 제거할 수 있다. 또한 상기 가스 흡착제는 유기산, 무기산, 우레아, 실리카, 제올라이트 및 금속 촉매로 이루어진 군에서 선택되는 적어도 1종을 포함할 수 있다.
일례로서, 상기 기능성 필터층은 유기산 또는 무기산을 포함하여 암모니아 가스와 같은 염기성 가스를 제거할 수 있다. 다른 예로서, 상기 기능성 필터층은 에틸렌우레아와 같은 우레아를 포함하여 알데하이드류를 제거할 수 있다. 또 다른 예로서, 상기 기능성 필터층은 유기산 또는 무기산과 함께 우레아를 포함하여 염기성 가스 및 알데하이드류를 동시에 제거할 수 있다.
상기 기능성 필터층 내의 가스 흡착제의 함량은 1 중량% 이상, 2 중량% 이상, 또는 5 중량% 이상일 수 있고, 또한 50 중량% 이하, 30 중량% 이하, 또는 20 중량% 이하일 수 있다.
구체적으로, 상기 기능성 필터층은 암모니아를 제거하기 위한 2 중량% 내지 20 중량%의 인산 및 알데하이드류를 제거하기 위한 5 중량% 내지 30 중량%의 에틸렌우레아 중에서 선택되는 1종 이상을 포함할 수 있다.
금속 촉매층
상기 필터 여재는 금속 촉매층을 더 포함하고, 상기 금속 촉매층은 제 4 부직포 및 금속 촉매를 포함할 수 있다.
상기 제 4 부직포의 소재는 내열성이 우수한 고분자 수지일 수 있고, 예를 들어 폴리에틸렌테레프탈레이트(PET)를 포함할 수 있다. 상기 제 4 부직포가 내열성이 우수한 PET를 포함하는 경우, 가열에 의한 적층 후의 성능 저하를 최소화할 수 있고, 인접층과의 접착력을 더욱 향상시킬 수 있다.
상기 제 4 부직포의 평량은 예를 들어 20 g/m2 내지 90 g/m2, 구체적으로 30 g/m2 내지 80 g/m2, 구체적으로 40 g/m2 내지 70 g/m2일 수 있다. 상기 바람직한 범위 내에서, 필터 여재의 지탱성, 가공성, 절곡성, 고온 공정성 및 접착력을 보다 향상시킬 수 있다.
상기 금속 촉매층은 상기 금속 촉매의 반응을 통하여 흡착 제거가 어려운 가스를 분해 및 제거할 수 있다.
예를 들어 상기 금속 촉매층이 제거하는 가스는 포름알데히드, 아세트알데히드 및 아세트산으로 이루어진 군에서 선택되는 1종 이상일 수 있다.
상기 금속 촉매는 백금, 구리 및 망간으로 이루어진 군에서 선택되는 1종 이상일 수 있다.
상기 금속 촉매층 내의 금속 촉매의 함량은 예를 들어 0.1 중량% 내지 2 중량%일 수 있다.
일례로서, 상기 금속 촉매층은 포름알데히드 가스를 제거하기 위한 0.1 중량% 내지 2 중량%의 백금 촉매를 포함할 수 있다.
다른 예로서, 상기 금속 촉매층은 아세트알데히드 가스를 제거하기 위한 0.1 중량% 내지 2 중량%의 망간 촉매를 포함할 수 있다.
적층 구조
본 발명에 따른 공기청정필터의 필터 여재는 앞서 설명한 층들이 물리적 또는 화학적으로 합지된 다양한 적층 구성을 가질 수 있다.
바람직하게는, 상기 탈취 필터층 및 상기 집진 필터층이 서로 인접하여 적층되고, 상기 기능성 필터층이 상기 탈취 필터층 또는 상기 집진 필터층 상에 적층될 수 있다. 이와 같이 탈취 필터층과 집진 필터층이 서로 인접하여 적층될 경우, 공기의 유입에 의해 탈취 필터층으로부터 활성탄 입자가 이탈하더라도 집진 필터층에 의해 보존될 수 있다. 도 3에서 보듯이, 일 실시예에 따른 필터 여재(100)는 기능성 필터층(110), 탈취 필터층(120), 집진 필터층(130) 및 금속 촉매층(140)이 순차적으로 적층된 것일 수 있다. 이와 같이 기능성 필터층이 탈취 필터층 상에 적층될 경우, 탈취 필터층의 보호 기능도 수행하여 탈취 필터층의 수명을 보다 향상시킬 수 있다.
도 4 내지 도 6은 다른 실시예들에 따른 공기청정필터의 필터 여재의 단면도를 나타낸다. 도 4에 따르면, 필터 여재(101)는 기능성 필터층(110), 탈취 필터층(120) 및 집진 필터층(130)이 순차적으로 적층된 것일 수 있다. 도 5에 따르면, 필터 여재(102)는 탈취 필터층(120), 집진 필터층(130) 및 기능성 필터층(110)이 순차적으로 적층된 것일 수 있다. 도 6에 따르면, 필터 여재(103)는 탈취 필터층(120), 집진 필터층(130), 기능성 필터층(110) 및 금속 촉매층(140)이 순차적으로 적층된 것일 수 있다.
또한 상기 필터 여재는 둘 이상의 기능성 필터층을 포함할 수 있으며, 예를 들어 도 4의 필터 여재(101)에서 집진 필터층(130)의 표면에 추가적인 기능성 필터층이 적층된 것일 수 있다. 상기 둘 이상의 기능성 필터층에 각각 다른 가스 흡착제를 코팅함으로써 2종 이상의 가스를 제거하는 복합 성능을 발휘할 수 있다.
또한 상기 공기청정필터는 공기청정기에 사용되며, 공기가 상기 탈취 필터층으로부터 유입되어 상기 집진 필터층으로 유출되도록 적용될 수 있다. 이에 따라 탈취 필터층에 포함된 활성탄 입자들이 공기의 흐름에 의해 제 2 부직포로부터 탈리되더라도 집진 필터층에 포집될 수 있다.
하우징
본 발명에 따른 공기청정필터는 상기 필터 여재의 하우징을 더 포함할 수 있다. 도 1 및 2를 참조하면, 상기 공기청정필터는 하우징(200) 및 상기 하우징 내부에 배치되는 절곡된 필터 여재(100)를 포함할 수 있다.
상기 하우징은 상기 필터 여재를 지지하는 프레임(frame) 역할을 할 수 있는 것으로, 상기 필터 여재가 적절하게 배치되어 안착할 수 있도록 조립 또는 성형될 수 있다. 상기 하우징의 형상이나 구조는 사용 목적 또는 사용 환경에 따라 임의로 설정될 수 있다.
상기 하우징의 소재는 공기청정필터에 사용되는 통상적인 하우징의 소재를 채용할 수 있다. 구체적으로, 상기 하우징의 소재로서, 아크릴로니트릴-부타디엔-스티렌공중합체(ABS), 폴리프로필렌(PP), 종이, 부직포, 폴리카보네이트(PC) 및 엘라스토머계 수지로 이루어진 군으로부터 선택되는 1종 이상이 사용될 수 있다. 보다 구체적으로, 상기 하우징의 소재로서 ABS 또는 PP가 사용될 수 있으며, 그 중 치수 정밀도의 확보가 용이하고 사용 시의 변형도 억제할 수 있는 ABS가 바람직할 수 있다. 또한, 폴리에틸렌테레프탈레이트(PET)와 ABS는 서로 접착성이 높으므로, 상기 필터 여재의 외곽층의 소재로 PET가 사용되고, 상기 하우징의 소재로 ABS가 사용되는 경우, 필터 여재와 하우징의 박리 방지 효과를 향상시킬 수 있다.
상기 필터 여재는 성형된 후에 상기 하우징의 내부에 배치될 수 있다.
공기청정필터의 특성
본 발명에 따른 공기청정필터는 공기 중의 오염물질의 제거 효율을 높게 유지하면서도 저차압을 구현하여 수명 특성이 우수할 수 있다.
일반적으로 필터의 수명(life time)과 필터의 차압(differential pressure)은 서로 영향이 높다. 필터의 차압은 필터 여재의 업스트림(upstream)과 다운스트림(downstream) 사이의 압력차를 의미한다. 필터에 오염입자가 포함된 유체가 통과하면 필터의 기공에 입자가 포집되면서 기공이 막히게 되고, 기공이 폐쇄되면 이로 인해 서서히 압력이 상승하게 된다. 즉 필터의 차압은 시간이 지날수록, 또는 필터에 입자가 포집될수록 점점 증가하게 된다. 따라서, 필터의 차압은 필터의 교체 시기를 판단하는 주요 인자이며, 필터의 수명을 판단하는 척도가 될 수 있다.
필터의 차압이 너무 낮은 경우 오염물질 제거 성능이 저하될 수 있고, 반대로 필터의 차압이 너무 높은 경우 필터의 수명이 짧아지고 전력 소비가 증가할 수 있다. 따라서, 필터가 적정 범위의 차압을 갖는 것이 필터의 고성능, 저전력 및 고수명 특성을 동시에 만족하는 데에 매우 유리하다.
예를 들어 상기 공기청정필터의 차압은 1 m/s 유속의 분진 공급량이 50 g인 조건에서 40 Pa 이상, 50 Pa 이상, 60 Pa 이상, 또는 70 Pa 이상일 수 있고, 또한 120 Pa 이하, 110 Pa 이하, 100 Pa 이하, 또는 90 Pa 이하일 수 있다. 구체적인 예로서, 상기 공기청정필터는 1 m/s 유속의 분진 공급량이 50 g일 때의 차압이 60 Pa 내지 100 Pa일 수 있다.
상기 공기청정필터는 온도 25℃, 습도 50%, 챔버 사이즈 8 m3 및 대상가스의 초기 농도 10 ppm 조건의 가스 제거 시험을 30분 수행 시에, 포름알데히드, 톨루엔 및 암모니아에 대한 제거율이 모두 90% 이상일 수 있다.
구체적으로, 상기 공기청정 필터는 상기 조건의 가스 제거 시험을 30분 수행 시에, 포름알데히드에 대한 제거율이 93% 이상일 수 있고, 톨루엔에 대한 제거율이 95% 이상일 수 있고, 암모니아에 대한 제거율이 97% 이상일 수 있다.
또한, 상기 공기청정필터는 JEM1467:2009 조건의 탈취 내구성 시험에서 담배 수를 100까지 증가하더라도, 포름알데히드, 톨루엔 및 암모니아에 대한 제거율이 모두 80% 이상을 유지할 수 있다. 특히 상기 공기청정필터는 담배 수를 200까지 증가하더라도, 암모니아에 대한 제거율이 95% 이상을 유지하여 탈취 내구성이 매우 우수할 수 있다.
또한, 상기 공기청정필터는 DEHS(di-ethyl-hexyl-sebacat) 입자 또는 NaCl 입자를 이용한 42 CFR part 84 조건에서의 집진 효율이 99 % 이상, 99.5 % 이상, 99.6 % 이상, 99.7 % 이상, 또는 99.8 % 이상일 수 있다.

본 발명에 따른 공기청정필터의 제조방법은 제 1 부직포를 포함하는 집진 필터층을 제조하는 단계; 150 메쉬의 입경보다 작은 입경을 갖는 활성탄 입자를 제 2 부직포에 10 g/m2 내지 60 g/m2의 양으로 결합하여 탈취 필터층을 제조하는 단계; 제 3 부직포 및 1종 이상의 가스 흡착제를 포함하는 기능성 필터층을 제조하는 단계; 상기 집진 필터층, 상기 탈취 필터층 및 상기 기능성 필터층을 물리적 또는 화학적으로 합지하여 필터 여재를 제조하는 단계; 및 상기 필터 여재를 절곡하는 단계를 포함한다.
상기 집진 필터층의 제 1 부직포는 앞서 예시한 소재를 이용하여 제조될 수 있으며, 예를 들어 폴리프로필렌을 이용하여 멜트블로운 방식으로 20 g/m2 내지 35 g/m2의 평량을 가지도록 제조될 수 있다.
상기 탈취 필터층은 바인더를 이용하여 제 2 부직포에 활성탄 입자를 결합하여 제조될 수 있으며, 구체적으로 활성탄 입자를 바인더 및 용매와 혼합하여 분산액을 제조한 뒤, 상기 제 2 부직포에 코팅 및 건조하여 제조될 수 있다.
이때 상기 활성탄 입자 100 중량부를 기준으로 바인더 20 내지 50 중량부가 사용될 수 있다.
또한 상기 용매로는 증류수, 정제수 등을 상기 활성탄 입자 100 중량부를 기준으로 200 내지 500 중량부가 되도록 사용할 수 있다.
상기 코팅은, 상기 제조된 분산액을 제 2 부직포 상에 분사하거나, 상기 분산액에 제 2 부직포를 침지시켜 수행할 수 있다. 구체적으로, 상기 코팅은 상기 분산액에 제 2 부직포를 3 내지 10초 동안 침지시켜 수행할 수 있다.
또한, 상기 건조는 50℃ 내지 70℃의 온도에서 5분 내지 10분 동안 수행될 수 있다.
상기 기능성 필터층은 제 3 부직포 상에 1종 이상의 가스 흡착제를 코팅하여 제조될 수 있으며, 앞서 예시한 가스 흡착제 및 함량으로 코팅할 수 있다.
상기 제 2 부직포 및 상기 제 3 부직포는 각각 앞서 예시한 소재를 이용하여 제조될 수 있으며, 예를 들어 폴리에틸렌테레프탈레이트를 이용하여 스펀본드 또는 써멀본드 방식으로 각각 30 g/m2 내지 80 g/m2의 평량을 가지도록 제조될 수 있다.
상기 합지는 물리적 또는 화학적인 방식으로 수행되며, 예를 들어 상기 합지는 가압을 통한 물리적인 합지를 수행하거나, 또는 접착제나 핫멜트를 이용한 화학적인 합지를 수행할 수 있다.
구체적으로 상기 합지에 핫멜트를 이용하는 경우 130℃ 내지 170℃의 온도에서 수행될 수 있다. 보다 구체적으로, 상기 핫멜트를 이용한 합지는 130℃ 내지 170℃, 140℃ 내지 160℃, 또는 150℃ 내지 170℃의 온도에서 수행될 수 있다.
상기 핫멜트를 이용하는 경우, 핫멜트의 사용량은 1 g/m2 내지 10 g/m2, 2 g/m2 내지 10 g/m2, 또는 3 g/m2 내지 8 g/m2일 수 있다. 상기 핫멜트를 상기 범위로 사용하는 경우, 접착력을 향상시킬 수 있다. 상기 핫멜트로는 예를 들어 아크릴계, 폴리올레핀계, 폴리에스터계, 폴리아미드계, 폴리우레탄계 등을 사용할 수 있다.
이후 상기 필터 여재는 절곡된다. 상기 필터 여재가 절곡되는 경우, 여과 면적이 넓어 압력손실을 낮출 수 있고 구조가 견고해져 필터의 내구성 및 수명 특성이 향상될 수 있다.
도 2를 참조하면, 상기 필터 여재(100)는 로터리 주름기 등을 이용하여 주름 형상으로 절곡될 수 있다. 예를 들어, 상기 주름 형상은 굴곡되어 주름이 형성된 구조일 수 있다. 또한, 상기 주름의 형상은 지그재그 방식의 각진 굴곡 또는 라운드형 굴곡 등 다양할 수 있으며, 그 주름의 형상 및 크기는 특별히 제한되지 않는다.
또한, 상기 주름의 피크의 높이는 10 mm 내지 60 mm일 수 있다. 여기서, 피크의 높이는, 주름의 진폭, 즉 피크와 골 사이의 거리를 지칭할 수 있다. 또한, 상기 피크 사이의 거리는 2 mm 내지 8 mm일 수 있다.
공기청정기
본 발명은 앞서 설명한 공기청정필터를 포함하는 공기청정기를 제공한다.
일례로서, 상기 공기청정기는 오염된 공기를 흡입하는 흡입구; 정화된 공기를 토출하는 토출구; 및 상기 흡입구와 상기 토출구 사이에 배치되는 필터부를 포함하고, 상기 필터부는 앞서 설명한 공기청정필터를 포함한다.
구체적으로, 상기 공기청정기는 전면에 실내 공기를 흡입하는 흡입구가 구비되고, 상부에 정화된 공기가 토출되는 토출구가 형성되며, 내부에는 상기 공기청정필터를 포함하는 필터부가 구비될 수 있다.
또한 상기 공기청정기는 회전력에 의해 실내 공기를 흡입하고 정화된 공기를 다시 실내로 토출하는 송풍팬을 구비할 수 있다. 상기 송풍팬에 의해 공기가 전방의 흡입구로 흡입되어 상방의 토출구로 토출될 수 있다. 상기 토출구에는 촘촘한 격자 형상의 토출 그릴이 설치될 수 있고 이에 따라 회전하는 송풍팬에 의해 사용자의 신체가 다치지 않도록 할 수 있다.
상기 필터부는 공기청정필터 외에도 추가적인 필터를 더 포함할 수 있고, 예를 들어 항균 소재를 사용하여 구성되고 비교적 큰 먼지, 곰팡이, 머리카락, 애완 동물의 털 등을 제거하기 위한 프리 필터, 및/또는 공기 중의 수분을 제거하기 위하여 다수의 기공이 형성된 제습 필터를 더 포함할 수 있다.
[실시예]
이하 본 발명의 실시예가 기술되지만, 본 발명의 구현 가능한 범위가 이들로 한정되는 것은 아니다.
실시예 1: 공기청정필터(복합필터)의 제조
(1) 집진 필터층의 제조
폴리프로필렌(PP) 수지를 이용하여 멜트블로운 방식으로 평량 약 27 g/m2의 제 1 부직포를 제조하였다.
(2) 탈취 필터층의 제조
폴리에틸렌테레프탈레이트(PET) 수지를 이용하여 스펀본드 방식으로 평량 약 55 g/m2의 제 2 부직포를 제조하였다. 평균 약 200 메쉬의 입경을 갖는 야자각 활성탄 100 중량부, 바인더(acrylic polyol resin) 40 중량부, 용매(정제수) 400 중량부를 혼합하여 분산액을 제조하였다. 상기 분산액에 상기 제 2 부직포를 10초 동안 침지한 후 꺼내어 60℃ 온도에서 10분 동안 건조하였다. 그 결과 상기 제 2 부직포에 야자각 활성탄이 약 35 g/m2의 양으로 코팅된 탈취 필터층을 제조하였다.
(3) 기능성 필터층의 제조
폴리에틸렌테레프탈레이트(PET) 수지를 이용하여 스펀본드 방식으로 평량 약 55 g/m2의 제 3 부직포를 2개 제조하였다.
하나의 제 3 부직포 상에 인산(phosphoric acid)을 약 11 중량%의 양으로 코팅하여 기능성 필터층 A를 제조하였다.
다른 하나의 제 3 부직포 상에 에틸렌우레아(2-imidazolidone)를 약 17 중량%의 양으로 코팅하여 기능성 필터층 B를 제조하였다.
(4) 합지
코팅면이 상방을 향하도록 아래에서부터 기능성 필터층 A / 탈취 필터층 / 집진 필터층 / 기능성 필터층 B의 순으로 배치하고 폴리올레핀계 핫멜트를 이용하여 150℃에서 합지하여 필터 여재를 얻었다.
(5) 절곡
상기 필터 여재를 로터리 주름기(DBWP-W700, DoubleWin사)를 이용하여 주름의 피크 높이 25 mm, 피크 사이의 거리 약 3.5 mm로 주름 가공하였다. 상기 주름 가공 후, 상기 필터 여재를 성형기(Filter Assy M/C, DoubleWin사)를 이용하여 ABS 하우징 내부에 인서트 성형함으로써 공기청정필터를 제조하였다.
비교예 1
상기 실시예 1의 단계 (1)의 절차를 반복하여 집진 필터층을 제조하였다. 또한 펠렛 타입의 활성탄 입자가 망에 담긴 탈취 필터층을 제조하였다. 상기 집진 필터층과 탈취 필터층을 단순 결합하여 공기청정필터를 제조하였다.
실시예 2
상기 실시예 1의 절차를 반복하되, 단계 (3)의 기능성 필터층의 제조 없이, 탈취 필터층과 집진 필터층이 합지된 공기청정필터를 제조하였다.
시험예 1: 가스 제거 시험(gas removel test)
가스 제거 시험은 실시예 1의 공기청정필터를 이용하여 KACA002 132:2018에 따라 온도 25℃, 습도 50%, 챔버 사이즈 8 m3 및 대상 가스의 초기 농도 10 ppm의 시험 조건으로 수행되었다.
그 결과를 도 7에 나타내었다. 도 7에서 보듯이, 실시예 1의 공기청정필터는 포름알데히드, 톨루엔, 암모니아 가스에 대해 30분 경과 후 모두 90% 이상의 제거율을 나타내었고, 특히 암모니아 가스에 대해서는 30분 경과 후에 99.9%의 가장 높은 제거율을 나타내었다.
시험예 2: 탈취 내구성 시험(deodorization endurance test)
탈취 내구성 시험은 실시예 1의 공기청정필터를 이용하여 JEM1467:2009에 따라 시험 조건으로 수행되었다.
그 결과를 도 8에 나타내었다. 도 8에서 보듯이, 실시예 1의 공기청정필터는 담배 수가 증가함에 따라 포름알데히드, 톨루엔, 암모니아 가스의 제거 효율 면에서 완만한 감소세를 나타내었고, 특히 암모니아 가스에 대해서는 제거 효율이 거의 감소되지 않아서 탈취 내구성이 가장 우수하게 평가되었다.
시험예 3: 집진 효율 시험
집진 효율 시험은 실시예 1의 공기청정필터를 이용하여 NaCl 입자를 이용하여 42 CFR part 84에 따라 수행되었다.
그 결과를 도 9에 나타내었다. 도 9에서 보듯이, 실시예 1의 공기청정필터는 99.98%의 매우 높은 집진 효율을 나타내었다.
시험예 4: 오염물질 농도 변화
오염물질 농도 변화 시험은 실시예 1의 공기청정필터를 이용하여 KACA002 132:2018에 따라 수행되었다.
그 결과를 도 10에 나타내었다. 도 10에서 보듯이, 실시예 1의 공기청정필터는 시간의 경과에 따라 KCl의 농도(m3/min)를 지수함수적으로 선형 감소시켰다.
시험예 5: 필터 차압 시험
Topas PAF-113-캐빈 공기 필터 테스트 시스템(cabin filter test system)를 이용하여 ISO A2 먼지(dust)를 유속을 0.5 m/s에서 1.25 m/s로 변화시켜가며 분진을 공급하면서 차압을 측정하였다. 분진 공급량에 따른 필터의 차압 측정 결과를 도 11에 나타내었다.
도 11에서 보듯이, 펠렛 타입의 활성탄 입자를 이용한 탈취 필터층과 집진 필터층이 단순 결합된 기존 공기청정필터에 비해, 미세한 활성탄 입자가 얇게 도포된 탈취 필터층과 집진 필터층이 합지된 본 발명의 공기청정필터의 차압이 더 작게 측정되었다. 구체적으로 실시예 2의 필터는 1 m/s 유속의 분진 공급량이 50 g일 때의 차압이 비교예 1의 필터에 비해 약 1 mmaq(약 9.8 Pa) 정도 낮게 측정되었다.

Claims (13)

  1. 절곡된 필터 여재를 포함하는 공기청정필터이며,
    상기 필터 여재는,
    제 1 부직포를 포함하는 집진 필터층;
    제 2 부직포 및 상기 제 2 부직포에 결합된 150 메쉬의 입경보다 작은 입경을 갖는 활성탄 입자를 10 g/m2 내지 60 g/m2의 양으로 포함하는 탈취 필터층; 및
    제 3 부직포 및 1종 이상의 가스 흡착제를 포함하는 기능성 필터층을 포함하고,
    상기 집진 필터층, 상기 탈취 필터층 및 상기 기능성 필터층은 물리적 또는 화학적으로 합지된, 공기청정필터.
  2. 제 1 항에 있어서,
    상기 제 1 부직포는 20 g/m2 내지 35 g/m2의 평량을 가지는 멜트블로운 타입의 부직포이고,
    상기 제 2 부직포 및 제 3 부직포는 각각 30 g/m2 내지 80 g/m2의 평량을 가지는 스펀본드 또는 써멀본드 타입의 부직포인, 공기청정필터.
  3. 제 1 항에 있어서,
    상기 기능성 필터층은 암모니아, 알데하이드류, 초산, 톨루엔 및 테르펜류로 이루어진 군에서 선택되는 1종 이상의 가스를 제거하고,
    상기 가스 흡착제는 유기산, 무기산, 우레아, 실리카, 제올라이트 및 금속 촉매로 이루어진 군에서 선택되는 적어도 1종을 포함하는, 공기청정필터.
  4. 제 1 항에 있어서,
    상기 기능성 필터층은
    암모니아를 제거하기 위한 2 중량% 내지 20 중량%의 인산 및 알데하이드류를 제거하기 위한 5 중량% 내지 30 중량%의 에틸렌우레아 중에서 1종 이상을 포함하는, 공기청정필터.
  5. 제 1 항에 있어서,
    상기 탈취 필터층 및 상기 집진 필터층이 서로 인접하여 적층되고,
    상기 기능성 필터층이 상기 탈취 필터층 또는 상기 집진 필터층 상에 적층되는, 공기청정필터.
  6. 제 5 항에 있어서,
    상기 공기청정필터는 공기청정기에 사용되며,
    공기가 상기 탈취 필터층으로부터 유입되어 상기 집진 필터층으로 유출되도록 적용되는, 공기청정필터.
  7. 제 1 항에 있어서,
    상기 필터 여재는 금속 촉매층을 더 포함하고,
    상기 금속 촉매층은 제 4 부직포 및 금속 촉매를 포함하는, 공기청정필터.
  8. 제 7 항에 있어서,
    상기 필터 여재는 상기 기능성 필터층, 상기 탈취 필터층, 상기 집진 필터층 및 상기 금속 촉매층이 순차적으로 적층된, 공기청정필터.
  9. 제 1 항에 있어서,
    상기 공기청정필터는 온도 25℃, 습도 50%, 챔버 사이즈 8 m3 및 대상가스의 초기 농도 10 ppm 조건의 가스 제거 시험을 30분 수행 시에,
    포름알데히드, 톨루엔 및 암모니아에 대한 제거율이 모두 90% 이상인, 공기청정필터.
  10. 부직포 및 상기 부직포에 바인더로 결합된 활성탄 입자를 포함하는 공기청정필터로서,
    상기 부직포는 30 g/m2 내지 80 g/m2의 평량을 갖는 스펀본드 또는 써멀본드 타입의 부직포이고,
    상기 활성탄 입자는 150 메쉬의 입경보다 작은 입경을 가지고 10 g/m2 내지 60 g/m2의 양으로 포함되며,
    상기 바인더는 상기 활성탄 입자 100 중량부를 기준으로 20 내지 50 중량부의 양으로 포함되는, 공기청정필터.
  11. 제 10 항에 있어서,
    상기 공기청정필터는 1 m/s 유속의 분진 공급량이 50 g일 때의 차압이 60 Pa 내지 100 Pa인, 공기청정필터.
  12. 제 1 항 내지 제 11 항 중 어느 한 항의 공기청정필터를 포함하는 공기청정기.
  13. 제 1 부직포를 포함하는 집진 필터층을 제조하는 단계;
    150 메쉬의 입경보다 작은 입경을 갖는 활성탄 입자를 제 2 부직포에 10 g/m2 내지 60 g/m2의 양으로 결합하여 탈취 필터층을 제조하는 단계;
    제 3 부직포 및 1종 이상의 가스 흡착제를 포함하는 기능성 필터층을 제조하는 단계;
    상기 집진 필터층, 상기 탈취 필터층 및 상기 기능성 필터층을 물리적 또는 화학적으로 합지하여 필터 여재를 제조하는 단계; 및
    상기 필터 여재를 절곡하는 단계를 포함하는, 공기청정필터의 제조방법.
