(VIII)前記重合工程の前に、前記式(1)の芳香族ジヒドロキシ化合物の濃度と、前記式(2)の化合物の濃度とを算出する濃度算出工程をさらに有する、上記(I)~(VII)のいずれかに記載の製造方法。
(IX)前記原料物質から、前記式(2)の化合物の少なくとも一部を除去する不純物除去工程をさらに有する、上記(I)~(VIII)のいずれかに記載の製造方法。
(X)前記重合工程において、界面重縮合法により前記式(1)の芳香族ジヒドロキシ化合物を重合させる、上記(I)~(IX)のいずれかに記載の製造方法。
(XI)上記(I)~(X)のいずれか一項に記載の製造方法で得られたポリカーボネート樹脂を含む、成形体。
(XII)前記成形体が、フィルムである、上記(XI)に記載の成形体。
本発明のポリカーボネート樹脂の製造方法は、上述の式(1)の芳香族ジヒドロキシ化合物を重合させる重合工程を含んでおり、製造されるポリカーボネート樹脂は、式(1)の芳香族ジヒドロキシ化合物に由来する構成単位を含む。
重合工程においては、不純物の含有量が抑えられた原料物質が用いられる。すなわち、原料物質においては、上述の式(2)で表される化合物の濃度が、芳香族ジヒドロキシ化合物と式(2)の化合物との合計重量を基準として、80ppm以下である。
以下、本願発明の製造方法の原料物質、各工程、製造されるポリカーボネート樹脂等について説明する。
(a)原料モノマー
ポリカーボネート樹脂の製造には、ポリカーボネート樹脂のポリマー鎖の構成単位を形成するための原料物質が用いられる。原料物質は、下記式(1)の芳香族ジヒドロキシ化合物を原料モノマーとして含み、下記式(1)の芳香族ジヒドロキシ化合物は、原料物質における主成分であることが好ましい。
R1及びR2は、
好ましくは、水素原子、置換されていてもよく、分岐していてもよい炭素数1以上10以下のアルキル基、又は、置換されていてもよい炭素数6以上16以下のアリール基であり、
より好ましくは、水素原子、置換されていてもよく、分岐していてもよい炭素数1以上6以下のアルキル基、又は、置換されていてもよい炭素数6以上12以下のアリール基であり、
特に好ましくは、水素原子、置換されていてもよく、分岐していてもよい炭素数1以上3以下のアルキル基、又は、置換されていてもよい炭素数6以上8以下のアリール基である。
R1及びR2の好ましい具体例として、水素原子、メチル基、イソプロピル基、フェニル基、ヒドロキシフェニル基が挙げられ、なかでも水素原子が好ましい。
なお、アルキル基またはアリール基としてのR1及びR2の置換基としては、ハロゲン原子、水酸基等が挙げられる。また、上述の炭素数は、置換基の炭素の数を含む合計の炭素数である。
R3は、
好ましくは、水素原子、置換されていてもよく、分岐していてもよい炭素数1以上10以下のアルキル基、又は、置換されていてもよい炭素数6以上16以下のアリール基であり、
より好ましくは、水素原子、置換されていてもよく、分岐していてもよい炭素数1以上6以下のアルキル基、又は、置換されていてもよい炭素数6以上12以下のアリール基であり、

R3の好ましい具体例として、水素原子、メチル基、フェニル基が挙げられ、なかでもフェニル基が好ましい。
なお、アルキル基またはアリール基としてのR3の置換基としては、ハロゲン原子、水酸基等が挙げられる。また、上述の炭素数は、置換基の炭素の数を含む合計の炭素数である。
Xは、
好ましくは、置換されていてもよく、分岐していてもよい炭素数1以上10以下のアルキル基、又は、置換されていてもよい炭素数6以上16以下のアリール基であり、
より好ましくは、置換されていてもよく、分岐していてもよい炭素数1以上6以下のアルキル基、又は、置換されていてもよい炭素数6以上12以下のアリール基であり、
特に好ましくは、置換されていてもよく、分岐していてもよい炭素数1以上3以下のアルキル基、又は、置換されていてもよい炭素数6以上8以下のアリール基である。
Xの好ましい具体例として、メチル基、フェニル基が挙げられ、なかでもメチル基が好ましい。
なお、アルキル基またはアリール基としてのXの置換基としては、ハロゲン原子、水酸基等が挙げられる。また、上述の炭素数は、置換基の炭素の数を含む合計の炭素数である。
ポリカーボネート樹脂は、ホモポリマーであってもコポリマーであっても良い。
原料物質においては、不純物の含有量が低く抑えられていることが好ましい。
本明細書において不純物とは、製造されるポリカーボネート樹脂の構成単位を形成するための原料モノマー以外の成分であって、添加剤等の所定の目的のために意図的に添加されたものには該当しない、原料物質における微量の成分をいう。
下記式(2)で表される化合物については、原料モノマーの重合によって得られるポリカーボネート樹脂における着色の原因となり、色相を悪化させる傾向が認められるため、原料物質における含有量が低いことが好ましい。
式(2)におけるa及びbは、各々独立に0~3の整数を表し、但し、a及びbがいずれも0ではない。式(2)におけるa及びbは、各々独立に、好ましくは1~3であり、より好ましくは2または3である。このように、フェノール性水酸基の多い式(2)の不純物においては、フェノール性水酸基の一部が重合工程にて未反応のままとなり、そのような遊離の水酸基のケトン化が、着色、あるいは意図されていない分岐鎖の形成の原因となり得ると考えられる。よって、フェノール性水酸基の多い式(2)の不純物、例えば、トリオール体、それ以上の数のフェノール性水酸基を有するものについては、特に、原料モノマー中の含有量を低く抑えることが好ましい。
ただし、式(1)の芳香族ジヒドロキシ化合物においては、式(2)においてa及びbのいずれかが1で他方が0である化合物が、不純物として混在し易い傾向にある。このため、式(2)においてaが1でありbが0であるもの、あるいは、aが0でありbが1である化合物を確実に除去することが重要である。
式(2)におけるm、及び、nは、各々独立に、0~2の整数を表し、好ましくは、各々独立に0または1であり、より好ましくは1である。
但し、式(2)においては、(a+m)の値は4以下の整数であり、(b+n)の値は4以下の整数である。また、式(2)においては、(a+m)の値と、(b+n)の値とは、それぞれ独立に、3以下であることが好ましく、2以下であることがより好ましい。
より好ましくは、式(1)の芳香族ジヒドロキシ化合物と特定不純物との合計重量を基準とする特定不純物の濃度は、75質量ppm以下であることが好ましく、より好ましくは72質量ppm以下であり、さらに好ましくは、70質量ppm以下である。また、上記特定不純物の濃度の好ましい例として、60質量ppm以下、あるいは50質量ppm以下であってもよい。
また、原料物質が、式(1)の芳香族ジヒドロキシ化合物以外のジヒドロキシ化合物等の原料モノマーを含む場合においては、特定不純物の濃度は、原料物質の全体重量を基準として、80ppm以下であることが好ましく、より好ましくは、75質量ppm以下であり、さらに好ましくは72質量ppm以下であり、特に好ましくは、70質量ppm以下である。また、上記特定不純物の濃度の好ましい例として、60質量ppm以下、あるいは50質量ppm以下であってもよい。
従って、原料物質の純度、すなわち、原料物質から不純物の合計量(特定不純物とその他の不純物との合計量)を除いた重量が、原料物質の全体重量に占める割合は、98.0質量%より高いことが好ましく、98.5質量%より高いことがさらに好ましく、99.0質量%より高いことがより好ましく、99.2質量%超、例えば、99.4質量%超、99.5質量%超、であることが特に好ましい。
また、総不純物濃度の下限値の設定は特に重要とはいえないが、総不純物濃度の下限値は、例えば、0.01質量ppm、0.1質量ppm、あるいは1.0質量ppm等である。
なお、特定不純物以外の不純物についても、フェノール性水酸基の多い化合物、例えば、トリオール体、それ以上の数のフェノール性水酸基を有するものについては、原料モノマー中の含有量を低く抑えることが好ましい。
ポリカーボネート樹脂を界面重縮合法により製造する場合、原料物質以外の成分として、カーボネート結合剤、末端停止剤、相関移動触媒等も用いられる。
炭酸ジエステルとしては、例えば、ジメチルカーボネート、ジエチルカーボネート、ジ-tert-ブチルカーボネート等の炭酸ジアルキル化合物、ジフェニルカーボネートあるいはジ-p-トリルカーボネート、フェニル-p-トリルカーボネート、ジ-p-クロロフェニルカーボネート等の置換ジフェニルカーボネート等が挙げられる。中でもジフェニルカーボネート、置換ジフェニルカーボネートが好ましく、特にジフェニルカーボネートが好ましい。これらの炭酸ジエステル化合物は、単独で、又は、2種以上を混合して使用することができる。
末端停止剤としては、フェノール、p-クレゾール、o-クレゾール、2,4-キシレノール、p-t-ブチルフェノール、o-アリルフェノール、p-アリルフェノール、p-ヒドロキシスチレン、p-ヒドロキシ-α-メチルスチレン、p-プロピルフェノール、p-クミルフェノール、p-フェニルフェノール、o-フェニルフェノール、p-トリフルオロメチルフェノール、p-ノニルフェノール、p-ドデシルフェノール、オイゲノール、アミルフェノール、ヘキシルフェノール、ヘプチルフェノール、オクチルフェノール、ノニルフェノール、デシルフェノール、ドデシルフェノール、ミリスチルフェノール、パルミチルフェノール、ステアリルフェノール、ベヘニルフェノール等のアルキルフェノール及びパラヒドロキシ安息香酸のメチルエステル、エチルエステル、プロピルエステル、ブチルエステル、アミルエステル、ヘキシルエステル、ヘプチルエステル等のパラヒドロキシ安息香酸アルキルエステルが挙げられる。また、上記1価フェノールのいずれかを2種類以上、併用して使用することも可能である。
炭酸ジエステルは、原料物質(原料モノマー)1モルに対して0.60~1.30モルの比率で用いられることが好ましく、さらに好ましくは0.70~1.20モルの比率で用いられ、特に好ましくは、1.00~1.20モルの比率で用いられる。このモル比率を調整することにより、ポリエステルカーボネート樹脂の分子量が好ましい範囲に制御される。
アルカリ金属化合物としては、例えばアルカリ金属の有機酸塩、無機塩、酸化物、水酸化物、水素化物又はアルコキシド等が挙げられる。触媒効果、価格、流通量、樹脂の色相への影響などの観点から、炭酸ナトリウム、及び炭酸水素ナトリウムが好ましい。
アルカリ土類金属化合物としては、例えばアルカリ土類金属化合物の有機酸塩、無機塩、酸化物、水酸化物、水素化物又はアルコキシド等が挙げられる。
含窒素化合物としては、例えば4級アンモニウムヒドロキシドおよびそれらの塩、アミン類等が挙げられる。
エステル交換触媒として、具体的には、酢酸亜鉛、安息香酸亜鉛、2-エチルヘキサン酸亜鉛、塩化スズ(II)、塩化スズ(IV)、酢酸スズ(II)、酢酸スズ(IV)、ジブチルスズジラウレート、ジブチルスズオキサイド、ジブチルスズジメトキシド、ジルコニウムアセチルアセトナート、オキシ酢酸ジルコニウム、ジルコニウムテトラブトキシド、酢酸鉛(II)、酢酸鉛(IV)、酢酸ジルコニウム、チタンテトラブトキサイド等が用いられる。なかでも、酢酸亜鉛、酢酸ジルコニウム、およびチタンテトラブトキサイドが好ましく、チタンテトラブトキサイドがより好ましい。
重合工程において、原料物質の主成分である原料モノマーを重合させる。原料物質には上述の芳香族ジヒドロキシ化合物が含まれるので、少なくとも、重合工程においては芳香族ジヒドロキシ化合物が重合される。
重合工程においては、上述のように、界面重縮合法の他にも、芳香族ジヒドロキシ化合物を触媒の存在下に炭酸ジエステルと反応させるエステル交換法を採用することもできる。
また、界面重縮合法における重合反応は、常圧の下で行われることが好ましい。
また、エステル交換法における重合反応のための触媒としては、アルカリ金属化合物、アルカリ土類金属化合物等が用いられ、例えば、炭酸水素ナトリウム、炭酸セシウム、炭酸ナトリウムが好適に用いられる。
エステル交換法の重合反応にて用いられる反応装置は、錨型攪拌翼、マックスブレンド攪拌翼、ヘリカルリボン型攪拌翼等を装備した縦型であっても、パドル翼、格子翼、メガネ翼等を装備した横型であってもスクリューを装備した押出機型であってもよい。また、これらを重合される目的物であるポリカーボネート樹脂の粘度を勘案して、適宜、組み合わせた反応装置を使用することが好ましい。
ポリカーボネート樹脂の製造方法においては、重合工程の前に、原料物質や不純物の濃度を算出しておくことが好ましい。すなわち、重合工程の前に、原料物質における芳香族ジヒドロキシ化合物の濃度、すなわち、原料物質の純度と、式(2)の化合物である特定不純物の濃度とを算出する濃度算出工程の実施が好ましい。
原料物質の純度と特定不純物の濃度は、公知の方法に沿って測定される原料物質、原料モノマー、及び、特定不純物の質量に基づき算出され、好ましくは、原料物質の質量を基準とした質量%あるいは質量ppmとして、算出される。
ポリカーボネート樹脂の製造方法においては、原料モノマーの重合反応を行う前に、原料物質から、式(2)の化合物である特定不純物の少なくとも一部を除去する不純物除去工程の実施が好ましい。不純物除去工程においては、原料物質の晶析等に基づき特定不純物を原料物質から除去することが好ましい。不純物除去工程においては、さらに、原料物質の晶析で得られた結晶を洗浄することが好ましく、晶析と洗浄の工程を繰り返すことが好ましい。ただし、不純物除去工程は、上述の濃度算出工程によって算出された結果に基づき、ある原料物質に特定不純物の濃度がより低い原料物質を混合させて不純物の濃度を低下させる工程も含み得る。
また、不純物除去工程においては、特定不純物以外の不純物も除去することが好ましい。
なお、重合反応により生成されたポリカーボネート樹脂を精製してもよいが、上述の不純物がポリマー鎖中に組み込まれると、そのような精製工程によっても十分な色相の改善効果が得られない可能性がある。これに対し、原料物質を対象とする不純物除去工程によれば、色相を悪化させ得る不純物を確実に除去できる。
また、不純物除去工程においては、濃度算出工程によって算出された各成分の純度や濃度の結果を参照することにより、効率的に不純物を除去することができる。
以下に、上述の製造方法により得られるポリカーボネート樹脂について説明する。
少なくとも式(1)の芳香族ジヒドロキシ化合物を含む原料物質の重合反応によって製造されるポリカーボネート樹脂においては、当該式(1)の芳香族ジヒドロキシ化合物に由来する、下記式(1-b)で表される構成単位が含まれる。
R1~R3、m、n、及び、Xは、式(1)とそれぞれ同じである。)
なお、ポリカーボネート樹脂は、ランダム共重合体であっても、ブロック共重合体であってもよい。
ポリカーボネート樹脂においては、JIS K-7367-1に沿って後述する方法で測定される極限粘度の値が、0.2dl/g以上、かつ、1.0dl/g以下であることが好ましい。ポリカーボネート樹脂の極限粘度の値は、より好ましくは、0.3dl/g以上、0.7dl/g以下であり、さらに好ましくは、0.4dl/g以上、0.5dl/g以下であり、特に好ましくは、0.41dl/g以上、0.49dl/g以下である。
上述の製法によれば、このように、b*値が低く、色相に優れたポリカーボネート樹脂を製造できる。
<粘度平均分子量(Mv)測定条件>
測定機器:ウベローデ毛管粘度計
溶媒:ジクロロメタン
樹脂溶液濃度:0.5グラム/デシリットル
測定温度:25℃
上記条件で測定し、ハギンズ定数0.45で極限粘度[η]デシリットル/グラムを求め、次式により算出する。
<ガラス転移点の測定条件>
測定機器:株式会社 島津製作所製示差走査熱量測定機(DSC-50)
加温速度:10℃/min
ガスフロー環境:窒素20ml/min
試料前処理:300℃加熱融解
本発明の成形体は、上述の製造方法により得られたポリカーボネート樹脂を含む。
<原料モノマー中の不純物の測定方法>
(1)検量線の作成
原料モノマーの純品として、本州化学社製ビスフェノールAPを用い、ビスフェノールAP 200mgを10mLメスフラスコに量り取り、メタノールで定容した溶液(20mg/mLメタノール溶液)を調製した。この溶液を原液として、メタノールで希釈し、検量線用試料(0.50、1.0、2.5、5.0μg/mL)を調整した。これらの溶液を後述する測定により分析し、検量線を作成した。
原料モノマー200mgを10mLメスフラスコに量り取り、メタノールで定容した溶液(20mg/mLメタノール溶液)を調整し、この溶液を後述する測定により分析した。
(3)測定
LC-Tof-MS(ESI-)により、測定した。装置及び測定条件を以下に記す。

カラム :Waters ACQUITY UPLC BEH C18 (内径2.1mm、長さ100mm、粒子径1.7μm)
溶離液 :H2O/ MeCN=50/50(0→5min)、50/50→5/95(5→10min)、5/95(10→15min)
流量 :0.3mL/min
PDA :210~500nm
Column温度 :40℃
Source温度 :120℃
Desolvation温度 :450℃
Capillary電圧 :3kV
Sampling Cone電圧 :40V

後述する実施例、及び、比較例における各不純物の濃度は、上述の方法で得た検量線から、ビスフェノールAP換算の濃度で算出した。
<極限粘度>
JIS K-7367-1に準じて極限粘度の値を測定した。すなわち、ポリカーボネート樹脂をジクロロメタンに濃度5.0g/Lで溶解し、25℃、ハギンズ定数は0.45にて、ウベローデ粘度管を用いて、極限粘度の値を求めた。
JIS K7136に準拠して測定した。すなわち、ポリカーボネート樹脂をジクロロメタンに濃度70g/Lで溶解し、得られたポリカーボネート樹脂溶液を5cm幅の容器に入れ、日本電色製色差計SD6000を用いて、その透過率からb*値を求めた。
ビスフェノールAP試料として、フェノール及びアセトフェノンから合成したもの、及び、市販のビスフェノールAPを使用した。
ビスフェノールAPの合成は、特許4168646(特開2003-286213)に記載の方法により行った。すなわち、温度計と撹拌機を備えたオートクレーブに、アセトフェノンとフェノールと、触媒としてのブチルメルカプタンを仕込み、ゆっくり撹拌しながら加熱して、50~60℃に保持した。その後、撹拌速度を上げ、塩化水素ガスを投入し、内圧0.05MPa~0.10MPaにて6時間反応させた。反応液から脱溶媒し、ビスフェノールAP試料とした。
(工程1)
9w/w%の水酸化ナトリウム水溶液600mlに、式(2-a)の分子構造を有する特定不純物を36ppm含むビスフェノールAP(BPAP)100gと、ハイドロサルファイト0.5gとを加えて溶解した。この溶液に、ジクロロメタン360mlを加え、撹拌しながら、溶液温度を20℃に設定し、さらにホスゲン47.9gを30分かけて吹き込んだ。
(工程2)
ホスゲンの吹き込み終了後、ジクロロメタン50mlに溶解したp-tert-ブチルフェノール(PTBP)2gを加え、7分間激しく撹拌して乳化させたのち、重合触媒として0.5mlのトリエチルアミンを加え、約30分間重合させた。
(後工程)
重合液を水層と有機層に分離し、有機層をリン酸で中和し、洗液のpHがpH=7.0になるまで純粋で水洗を繰り返した。この精製されたポリカーボネート樹脂から、有機溶媒を蒸発留去することにより、ポリカーボネート樹脂粉末を得た。ポリカーボネート樹脂粉末は120℃で24時間乾燥させ、溶媒を完全に留去させた。
(分析結果)
得られたポリカーボネート樹脂の極限粘度は、0.431dl/gであり、b*値は0.84であった。また、粘度平均分子量(Mv)は20,600であり、ガラス転移点は、182℃であった。
PTBP量を2.21gとした以外は、実施例1と同様にポリカーボネート樹脂を合成した。
(分析結果)
得られたポリカーボネート樹脂の極限粘度は0.405dl/gであり、b*値は0.91であった。また、粘度平均分子量(Mv)は19,200であり、ガラス転移点は、181℃であった。
式(2-a)の分子構造を有する特定不純物を、表1に示す値で含むビスフェノールAPを用い、実施例1と同様にポリカーボネート樹脂の合成及び分析を行った。結果を表1に示す。
なお、実施例1~3、及び、比較例で用いられたビスフェノールAP中の特定不純物は、下記式(2-a)において、aおよびbの一方が1、他方が0であり、R1およびR2が水素であり、Xがメチル基である分子構造を有することが確認された。
Claims (12)
- 下記式(1)で表される芳香族ジヒドロキシ化合物に由来する構成単位を含むポリカーボネート樹脂を製造する方法であって、
前記式(1)の芳香族ジヒドロキシ化合物を重合させる重合工程を有し、
前記重合工程において、不純物である下記式(2)で表される化合物の濃度が、前記式(1)の芳香族ジヒドロキシ化合物と前記式(2)の化合物との合計重量を基準として、
80ppm以下である原料物質を用いる、ポリカーボネート樹脂の製造方法。
R1及びR2は、各々独立に、水素原子、ハロゲン原子、置換されていてもよく、分岐していてもよい炭素数1以上20以下のアルキル基、又は、置換されていてもよい炭素数6以上30以下のアリール基を表し、
R3は、水素原子、置換されていてもよく、分岐していてもよい炭素数1以上20以下のアルキル基、又は、置換されていてもよい炭素数6以上30以下のアリール基を表し、
Xは、ハロゲン原子で置換されていてもよく、分岐していてもよい、炭素数1以上20以下のアルキル基、炭素数1以上20以下のアルキニル基、炭素数1以上20以下のアルケニル基、又は、炭素数6以上30以下のアリール基を表し、
m及びnは、各々独立に、0~2の整数を表す。)
R1及びR2は、各々独立に、水素原子、ハロゲン原子、置換されていてもよく、分岐していてもよい炭素数1以上20以下のアルキル基、又は、置換されていてもよい炭素数6以上30以下のアリール基を表し、
R3は、水素原子、置換されていてもよく、分岐していてもよい炭素数1以上20以下のアルキル基、又は、置換されていてもよい炭素数6以上30以下のアリール基を表し、
Xは、ハロゲン原子で置換されていてもよく、分岐していてもよい、炭素数1以上20以下のアルキル基、炭素数1以上20以下のアルキニル基、炭素数1以上20以下のアルケニル基、又は、炭素数6以上30以下のアリール基を表し、
a及びbは、各々独立に、0~3の整数を表し、但し、a及びbがいずれも0ではなく、
m及びnは、各々独立に、0~2の整数を表し、
但し、(a+m)の値は4以下の整数であり、(b+n)の値は4以下の整数である。) - 前記式(1)および(2)中のR1、および、R2が、水素であり、Xがメチル基であり、
前記式(2)中のaが1であり、bが0である、請求項1に記載の製造方法。 - 前記式(1)および前記式(2)中のR3が、フェニル基である、請求項1に記載の製造方法。
- 前記ポリカーボネート樹脂の極限粘度が、0.2dl/g以上、かつ、1.0dl/g以下である、請求項1~5のいずれかに記載の製造方法。
- 前記ポリカーボネート樹脂の7質量%ジクロロメタン溶液において、5cm溶液のb*値が2.3以下である、請求項1~6のいずれか一項に記載の製造方法。
- 前記重合工程の前に、前記式(1)の芳香族ジヒドロキシ化合物の濃度と、前記式(2)の化合物の濃度とを算出する濃度算出工程をさらに有する、請求項1~7のいずれかに記載の製造方法。
- 前記原料物質から、前記式(2)の化合物の少なくとも一部を除去する不純物除去工程さらに有する、請求項1~8のいずれかに記載の製造方法。
- 前記重合工程において、界面重縮合法により前記式(1)の芳香族ジヒドロキシ化合物を重合させる、請求項1~9のいずれかに記載の製造方法。
- 請求項1~10のいずれか一項に記載の製造方法で得られたポリカーボネート樹脂を含む、成形体。
- 前記成形体が、フィルムである、請求項11に記載の成形体。
