特許文献2では、レールを溶接した後の当該溶接部の冷却方法を規定したレール溶接部の冷却方法が開示されている。
特許文献3では、絶縁体を介して水冷配管を設けた導体に接触させて冷却される電極をレール鋼の頭頂面および底面に配置し、かつ、電極をレール長手方向において近接面側の端面間距離が100mm以内に配置した後にフラッシュバット溶接を行い、溶接直後のレール頭部およびレール長手方向の電極に挟まれた範囲を電極により冷却し、溶接継手部の熱影響幅と軟化幅を規定したフラッシュバット溶接方法が開示されている。
なお、溶接入熱量は以下の(1)式で求められる。
溶接入熱量(kA2×秒)=初期フラッシュ工程での入熱量(kA2×秒)+予熱工程での入熱量(kA2×秒)+後期フラッシュ工程での入熱量(kA2×秒)・・・(1)

Si:0.10~1.50質量%、
Mn:0.10~1.50質量%および
Cr:0.10~1.50質量%
を含有し、残部Feおよび不可避的不純物の成分組成を有する、レール母材の複数が継手部を介して接合されてなるレールであって、
前記レールの頭部の表面から2.5mmの深さまでの表層部における、前記レール母材と前記継手部との硬度差の絶対値がビッカース硬さで20以下、かつ前記継手部のたわみ量が20mm以上であるレール。
V:0.30質量%以下、
Cu:1.0質量%以下、
Ni:1.0質量%以下、
Nb:0.2質量%以下、
Mo:0.5質量%以下、
Al:0.07質量%以下、
W:1.0質量%以下、
B:0.005質量%以下および
Ti:0.05質量%以下
の中から選ばれる1種以上を含有する前記4に記載のレール。
[レール母材の成分組成]
C:0.60~1.20質量%
Cは、パーライト組織においてセメンタイトを形成し、レール鋼のフラッシュバット溶接継手部の強度を確保するための必須元素である。しかし、C量が0.60質量%未満では、レール鋼のフラッシュバット溶接継手部の強度を確保することが困難となり、フラッシュバット溶接継手部の特性が低下する。一方、C量が1.20質量%を超えると、フラッシュバット溶接継手部において、初析セメンタイトがオーステナイト粒界に生成するためフラッシュバット溶接継手部の特性が著しく低下する。したがって、C量は0.60~1.20質量%とする。C量は、0.70質量%以上が好ましく、1.10質量%以下が好ましく、0.70~1.10質量%がより好ましい。
Siは、脱酸素剤として添加されるが、0.10質量%未満ではその効果が少ない。一方、1.50質量%を超えると、Siの有する高い酸素との結合力のためにレールの鋼中に酸化物が生成し、フラッシュバット溶接後の継手部にその酸化物が残存し、フラッシュバット溶接継手部の特性が劣化する。さらには、フラッシュバット溶接時に高温に加熱された溶接継手部に生成したスケールが剥がれ難くなり、溶接時のアプセットによって生成したスケールの排出が難しくなる結果、溶接継手部にスケールが残存し易くなり、溶接継手部の良好な性能が得られない。したがって、Si量は0.10~1.50質量%とする。Si量は、0.15質量%以上が好ましく、1.45質量%以下が好ましく、0.15~1.45質量%がより好ましい。
Mnは、パーライト変態温度を低下させてラメラー間隔を細かくすることにより、フラッシュバット溶接継手部の高強度化に寄与するために、0.10質量%以上で添加される。一方、Mn量が1.50質量%を超えると、フラッシュバット溶接後に溶接継手部の硬化や脆化を生じ溶接継手部の特性が低下する。したがって、Mn量は0.10~1.50質量%とする。Mn量は、0.15質量%以上が好ましく、1.45質量%以下が好ましく、0.15~1.45質量%がより好ましい。
Crは、レールのフラッシュバット溶接継手部の高強度化をもたらす元素であり、0.10質量%以上で添加される。一方、Crを1.50質量%を超えて添加すると、フラッシュバット溶接時に高温に加熱された溶接継手部に生成したスケールが剥がれ難くなり、溶接時のアプセットによって生成したスケールの排出が難しくなる結果、溶接継手部にスケールが残存し易くなり、溶接継手部の良好な性能が得られない。したがって、Cr量は0.10~1.50質量%とする。Cr量は、0.15質量%以上が好ましく、1.45質量%以下が好ましく、0.15~1.45質量%がより好ましい。
以上の成分以外の残部は、Feおよび不可避的不純物である。
すなわち、
V:0.30質量%以下、
Cu:1.0質量%以下、
Ni:1.0質量%以下、
Nb:0.2質量%以下、
Mo:0.5質量%以下、
Al:0.07質量%以下、
W:1.0質量%以下、
B:0.005質量%以下および
Ti:0.05質量%以下
からなる群より選択される1種以上を、必要に応じてさらに含有することができる。
Vは、炭窒化物を形成し、基地中へ分散析出し、レールのフラッシュバット溶接継手部の高強度化を図るための元素である。そのためには、Vを0.005質量%以上で添加することが望ましい。一方、V量が0.30質量%を超えると、前記効果が飽和する上、合金コストが増加する。したがって、Vを添加する場合は、V量は0.30質量%以下とすることが好ましい。
Cuは、固溶強化によりレールのフラッシュバット溶接継手部の更なる高強度化を図るための元素である。そのためには、Cuを0.005質量%以上で添加することが望ましい。一方、Cu量が1.0質量%を超えると、フラッシュバット溶接時にCu割れが生じ易くなる。したがってCuを添加する場合は、Cu量は1.0質量%以下とすることが好ましい。
Niは、延性を劣化することなくレールのフラッシュバット溶接継手部の高強度化を図るための元素である。また、NiをCuと複合添加することによりフラッシュバット溶接時のCu割れを抑制するため、Cuを添加した場合にはNiも添加することが望ましい。そのためには、Niを0.005質量%以上で添加することが望ましい。一方、Ni量が1.0質量%を超えると、前記効果が飽和する上、合金コストの増加を招く。したがって、Niを添加する場合は、Ni量は1.0質量%以下とすることが好ましい。
Nbは、鋼中のCやNと結び付いて圧延中および圧延後に炭化物、窒化物または炭窒化物として析出し、レールのフラッシュバット溶接継手部の高硬度化を図ることができる。そのためには、Nbを0.005質量%以上で添加することが望ましい。一方、Nb量が0.2質量%を超えると、前記効果が飽和する上、合金コストの増加を招く。したがって、Nbを添加する場合は、Nb量は0.2質量%以下とすることが好ましい。
Moは、固溶強化によりレールのフラッシュバット溶接継手部の更なる高強度化を図るための元素である。そのためには、Moを0.005質量%以上で添加することが望ましい。一方、Mo量が0.5質量%を超えると、前記効果が飽和する上、合金コストの増加を招く。したがって、Moを添加する場合は、Mo量は0.5質量%以下とすることが好ましい。
Alは、脱酸剤として添加される元素である。そのためには、Alを0.001質量%以上で添加することが好ましい。一方、Al含有量が0.07質量%を超えると、前記効果が飽和する上、合金コストの増加を招く。したがって、Alを添加する場合は、Al含有量を0.07質量%以下とすることが好ましい。
Wは、炭化物として析出し、析出強化によりレールのフラッシュバット溶接継手部の更なる高強度化を図るための元素である。そのためには、Wを0.001質量%以上で添加することが好ましい。一方、W含有量が1.0質量%を超えると、前記効果が飽和する上、合金コストの増加を招く。したがって、Wを添加する場合は、W含有量を1.0質量%以下とすることが好ましい。
Bは、窒化物として析出し、析出強化によりレールのフラッシュバット溶接継手部の更なる高強度化を図るための元素である。そのためには、Bを0.0001質量%以上で添加することが好ましい。しかし、B含有量が0.005質量%を超えると、前記効果が飽和する上、合金コストの増加を招く。そのため、Bを添加する場合、B含有量を0.005質量%以下とすることが好ましい。
Tiは、炭化物、窒化物あるいは炭窒化物として析出し、析出強化によりレールのフラッシュバット溶接継手部の更なる高強度化を図るための元素である。そのためには、Tiを0.001質量%以上で添加することが好ましい。一方、Ti含有量が0.05質量%を超えると、前記効果が飽和する上、合金コストの増加を招く。そのため、Tiを添加する場合、Ti含有量を0.05質量%以下とすることが好ましい。
溶接入熱量:1.50×105kA2×秒以上4.50×105kA2×秒以下
鉄道車両がレール上を走行中の、該レールには鉛直下向きの荷重がかかり、その結果、レールがたわむ現象が発生する。ここで、溶接入熱量が1.50×105kA2×秒未満の場合、溶接入熱量が少なく、溶接継手部の硬さが硬くなり、レール母材と溶接継手部との硬さの差が大きくなる。すると、荷重負荷時のたわみ量が少なくなるので、鉄道車両がレール上を走行し車輪が溶接継手部を通過してレールの溶接継手部に大きな負担がかかった際に、この負担を溶接継手部のたわみによって吸収することができずに、レール溶接継手部は破断に到ることになる。従って、レールの溶接継手部の破断を抑制するためには、溶接入熱量を1.50×105kA2×秒以上は確保する。一方、溶接入熱量が4.50×105kA2×秒超えになると、溶接入熱量が大きくなり過ぎて、溶接継手部の硬さが低くなり、レール母材と溶接継手部との硬さの差がやはり大きくなる。すると、溶接継手部に局所摩耗が発生し、鉄道車両がレール上を走行し車輪が溶接継手部を通過してレールの溶接継手部に大きな負担がかかった際に、レール溶接継手部は破断に到る。従って、レール溶接継手部の破断を抑制するためには、溶接入熱量を1.50×105kA2×秒以上4.50×105kA2×秒以下とする必要がある。溶接入熱量は、1.55×105kA2×秒以上が好ましく、4.45×105kA2×秒以下が好ましく、1.55×105kA2×秒以上4.45×105kA2×秒以下がより好ましい。

ここで、
初期フラッシュ工程での入熱量=初期フラッシュ工程での平均電流(kA)×初期フラッシュ工程での平均電流(kA)×初期フラッシュ工程の時間(秒)
予熱工程での入熱量=Σ(i回目の予熱工程での平均電流(kA)×i回目の予熱工程での平均電流(kA)×i回目の予熱工程の時間(秒))
ただし、予熱工程は複数回実施される。
後期フラッシュ工程での入熱量=後期フラッシュ工程での平均電流(kA)×後期フラッシュ工程での平均電流(kA)×後期フラッシュ工程の時間(秒)
前記表層部におけるレール母材および溶接継手部の硬さは、本明細書では、製造後のレール頭部の表面から2.5mmの深さ位置のビッカース硬さとして、後述の要領で測定する。その測定値から、[母材の硬さ]-[溶接継手部の硬さ]で算出した硬さの差ΔHとする。このΔHが+20を超えると、溶接継手部の硬さが低下していることを示し、上記したように、溶接継手部に局部摩耗が発生して溶接継手部の破断を招く。一方、硬さの差ΔHが-20を下回ると、溶接継手部の硬さが母材に比べて著しく高硬度化していることを示し、上記したように、車輪が溶接継手部を通過すると、レール溶接継手部に大きな負担がかかり、レール溶接継手部が破断することになる。或いは、溶接継手部が破断しないまでも、レール母材の摩耗が進行して溶接継手部が表面から突出するため、この突出部分をグラインダーなどを用いて研削加工する必要が生じる。従って、レール母材と溶接継手部との硬度差ΔHの絶対値はビッカース硬さで20以下とする。
後述の曲げ試験による、本発明のレールにおけるたわみ量は、20mm以上である。すなわち、たわみ量が20mm未満では、鉄道車両がレール上を走行し車輪が溶接継手部を通過する際に、レールの溶接継手部に大きな負担がかかり、これを溶接継手部のたわみによって吸収することができずにレール溶接継手部は破断に到ることになる。従って、たわみ量は20mm以上とする。
ここで、硬さ試験は、図1に示すように、製造後のレール1のレール頭部の表面から2.5mm深さの位置を、溶接継手部2の中央部、すなわちレール母材相互の接合界面3からレール長手方向へ両側50mmの範囲にわたり、ビッカース硬さを加重98N、1mmピッチで測定する。レール母材の測定値の平均を母材の硬さとし、溶接継手部の測定値の平均を溶接継手部の硬さとして、[母材の硬さ]-[溶接継手部の硬さ]で硬度差ΔHを算出する。
ここで、曲げ試験は、米国鉄道工学および保線協会(American Railway Engineering and Maintenance-of-Way Association)の規格:AREMA-sec.2.3.3.6に準拠して行う。すなわち、図2に示すように、支点4間の距離を溶接継手部2の中央部(すなわちレール母材相互の接合界面3)から両側24インチとして荷重を加え、破断するまでのたわみ量を測定する。本発明では、たわみ量が20mm以上得られれば溶接継手部の特性が良好と判断した。
上記のΔHおよびたわみ量の測定結果を表2に示す。また、図3には、フラッシュバット溶接時の入熱量と、レール母材及びフラッシュバット溶接継手部の硬度差ΔHとの関係を示し、図4には、フラッシュバット溶接時の入熱量と曲げ試験時のたわみ量との関係を示す。
Claims (5)
- C:0.60~1.20質量%、
Si:0.10~1.50質量%、
Mn:0.10~1.50質量%および
Cr:0.10~1.50質量%
を含有し、残部Feおよび不可避的不純物の成分組成を有する、レール母材の複数をフラッシュバット溶接による継手部を介して接合するに際し、
前記フラッシュバット溶接を1.50×105kA2×秒以上4.50×105kA2×秒以下の溶接入熱量にて行うレールの製造方法。 - 前記溶接後のレール頭部の表面から2.5mmの深さまでの表層部における、前記レール母材と前記継手部との硬度差の絶対値がビッカース硬さで20以下、かつ前記継手部のたわみ量が20mm以上である請求項1に記載のレールの製造方法。
- 前記成分組成は、さらに
V:0.30質量%以下、
Cu:1.0質量%以下、
Ni:1.0質量%以下、
Nb:0.2質量%以下、
Mo:0.5質量%以下、
Al:0.07質量%以下、
W:1.0質量%以下、
B:0.005質量%以下および

の中から選ばれる1種以上を含有する請求項1または2に記載のレールの製造方法。 - C:0.60~1.20質量%、
