Description
本発明は、送風装置に関する。
従来、ロータのマグネットがステータよりも径方向外方に配置されるアウターロータ型の送風装置が知られている。たとえば日本国公開公報特開2014-217161号公報は、周方向に沿って極性が交互に反転する状態となるように配置された8個のマグネットと、ステータコアの外周との間に隙間が設けられたアウターロータ型のモータを開示する。
マグネットは、ステータとの間の隙間に進入する水などによって腐食する虞がある。特に、マグネットのステータとの対向面が腐食すると、送風装置の回転特性が低下する虞がある。そのため、マグネットの耐食性のさらなる向上が求められている。
本発明は、ステータと径方向に対向するマグネットの耐食性をさらに向上することを目的とする。
本発明の例示的な送風装置は、上下方向に延びる中心軸を中心にして回転可能なロータと、前記ロータに設けられ且つ該ロータとともに回転可能な動翼と、前記ロータを駆動するステータと、を備えるアウターロータ型の送風装置である。前記ロータは、互いに異なる複数の磁極が周方向において交互に配列されるマグネットと、前記マグネットの径方向外側面を覆う樹脂製の円筒部を有する保持部材と、を有する。前記保持部材は、前記マグネットの径方向内側面を覆うマグネット被覆部をさらに有する。前記マグネット被覆部は、前記円筒部と同じ部材の一部である。
本発明の例示的な送風装置によれば、例えば、ステータと径方向に対向するマグネットの耐食性をさらに向上することができる。
以下に図面を参照して例示的な実施形態を説明する。
なお、本明細書では、送風装置100及びモータ200において、中心軸CAと平行な方向を「軸方向」と呼ぶ。軸方向のうち、後述するハウジング400のベース部420からシャフトホルダ211への向きを「上方」と呼び、シャフトホルダ211からベース部420への向きを「下方」と呼ぶ。各々の構成要素において、上方における端部を「上端部」と呼び、軸方向における上端部の位置を「上端」と呼ぶ。さらに、下方における端部を「下端部」と呼び、軸方向における下端部の位置を「下端」と呼ぶ。また、各々の構成要素の表面において、上方を向く面を「上面」と呼び、下方を向く面を「下面」と呼ぶ。
中心軸CAに直交する方向を「径方向」と呼ぶ。径方向のうち、中心軸CAへと近づく向きを「径方向内方」と呼び、中心軸CAから離れる向きを「径方向外方」と呼ぶ。各々の構成要素において、径方向内方における端部を「径方向内端部」と呼び、径方向における径方向内端部の位置を「径方向内端」と呼ぶ。さらに、径方向外方における端部を「径方向外端部」と呼び、径方向における径方向外端部の位置を「径方向外端」と呼ぶ。また、各々の構成要素の側面において、内方を向く側面を「径方向内側面」と呼び、外方を向く側面を「径方向外側面」と呼ぶ。
中心軸CAを中心とする円周に沿う方向を「周方向」と呼ぶ。各々の構成要素において、周方向における端部を「周方向端部」と呼び、周方向における周方向端部の位置を「周方向端」と呼ぶ。また、各々の構成要素の側面において、周方向を向く側面を「周方向側面」と呼ぶ。

<1.実施形態>
図1は、実施形態に係る送風装置100の斜視図である。図2は、実施形態に係る送風装置100の構成例を示す断面図である。図2は、図1のA-A線に沿う断面図であり、中心軸CAを含む仮想の平面で送風装置100を切断した場合での送風装置100の断面構造を示している。

<1-1.送風装置>
図1及び図2に示すように、送風装置100は、動翼110と、アウターロータ型のモータ200と、ハウジング400と、を備える。動翼110は、モータ200の後述するロータ210に設けられ、上下方向に延びる中心軸CAを中心としてロータ210とともに回転可能である。モータ200は、動翼110を駆動して回転させる。ハウジング400は、動翼110及びモータ200を囲む。
図1及び図2に示すように、送風装置100は、動翼110と、アウターロータ型のモータ200と、ハウジング400と、を備える。動翼110は、モータ200の後述するロータ210に設けられ、上下方向に延びる中心軸CAを中心としてロータ210とともに回転可能である。モータ200は、動翼110を駆動して回転させる。ハウジング400は、動翼110及びモータ200を囲む。
ハウジング400は、ホルダ支持部410と、ベース部420と、リブ部430、ハウジング筒部440と、を有する。
ホルダ支持部410は、軸方向に延びる筒状であり、後述するベアリングホルダ230を支持する。
ベース部420は、有底筒状であり、底蓋部421と、外筒部422と、を有する。底蓋部421は、中心軸CAを中心とし且つ中央に開口を有する円盤形状であり、ホルダ支持部410の下端部から径方向に広がる。外筒部422は、底蓋部421の径方向外端部から上方に延びる筒状である。
リブ部430は、ベース部420とハウジング筒部440とを繋ぐ。リブ部430は、本実施形態では複数である。リブ部430の径方向内端部はベース部420の径方向外側面に接続され、リブ部430の径方向外端部はハウジング筒部440の径方向内側面に接続される。本実施形態では、リブ部430は、下方に延びる板状であり、下方に向かうにつれて動翼110の回転方向前方に傾く。リブ部430は、静翼として機能し、動翼110の回転によって上方から下方に流れる気流を整流する。
ハウジング筒部440は、軸方向に延びる筒状であり、リブ部430を介してベース部420を保持する。本実施形態では、ハウジング筒部440は、動翼110、モータ200、ホルダ支持部410、ベース部420、及びリブ部430などを内部に収容する。ハウジング筒部440と、モータ200の後述する円筒部12及びハウジング400の外筒部422との間には、軸方向に延びる風洞空間(符号省略)が設けられる。該風洞空間には、動翼110により下方に送出される気流が流れる。
本実施形態では、アウターロータ型の送風装置100は、軸方向に気流を送出する軸流ファンである。但し、本実施形態の例示に限定されず、送風装置100は、たとえば径方向に気流を送出する遠心ファンであってもよい。
また、本実施形態の送風装置100はファンモータであり、動翼110は後述する保持部材1と同じ部材の一部である。但し、本実施形態の例示に限定されず、動翼110は、保持部材1とは別の部材であってもよい。この場合、たとえば、送風装置100は、動翼110と、該動翼110が設けられ且つ保持部材1に取り付けられる有蓋筒状のインペラベースと、を有するインペラをさらに備えてもよい。
<1-2.モータ>
次に、図1から図2を参照して、モータ200の構成を説明する。モータ200は、シャフト201と、ロータ210と、ステータ220と、ベアリングホルダ230と、基板240と、カバー部材250と、充填部260と、を備える。

シャフト201は、動翼110及びロータ210の回転軸である。シャフト201は、動翼110及びロータ210とともに、上下方向に延びる中心軸CAを中心にして回転可能である。なお、この例示に限定されず、シャフト201は、ステータ220に取り付けられる固定軸であってもよい。なお、シャフト201が固定軸である場合、シャフト201とロータ210との間にロータ210用のベアリングが設けられる。
ロータ210は、上下方向に延びる中心軸CAを中心として回転可能である。送風装置100は、ロータ210を備える。ロータ210の径方向外側面には、動翼110が設けられる。ロータ210の具体的な構成は、後に説明する。
ステータ220は、ロータ210を駆動する。送風装置100は、ステータ220を備える。より具体的には、ステータ220は、モータ200が駆動される際に、ロータ210を駆動して、動翼110及びロータ210を周方向に回転させる。ステータ220は、中心軸CAを中心とする環状であり、後述するベアリングホルダ230に支持される。
ステータ220は、ステータコア221と、インシュレータ222と、複数のコイル部223と、を有する。ステータコア221は、中心軸CAを中心とする環状の磁性体であり、本実施形態では板状の電磁鋼板が複数積層された積層体である。ステータコア221は、ベアリングホルダ230に固定される。本実施形態では、ステータコア221の径方向内端部は、ベアリングホルダ230の径方向外側面に固定される。ステータコア221の径方向外側面は、マグネット5と径方向に対向する。インシュレータ222は、ステータコア221の少なくとも一部を覆う。インシュレータ222は、樹脂材料などを用いた絶縁部材である。複数のコイル部223はそれぞれ、導線(符号省略)がインシュレータ222を介してステータコア221に巻き付けられた巻線部材である。導線の端部は、後述する基板240と電気的に接続される。
ベアリングホルダ230は、軸方向に延びる筒状である。ベアリングホルダ230は、ホルダ支持部410内に挿通されて固定される。ベアリングホルダ230には、ステータ220の径方向内端部が固定される。ベアリングホルダ230の内部には上部及び下部において、ベアリング231が設けられる。さらに、ベアリングホルダ230及びベアリング231には、シャフト201が挿入される。ベアリングホルダ230は、ベアリング231を介してシャフト201を回転可能に支持する。なお、ベアリング231は、本実施形態ではボールベアリングであるが、この例示に限定されず、たとえばスリーブベアリングなどであってもよい。
基板240は、コイル部223の導線、及び、ハウジング400の外部に引き出される接続線(図示省略)と電気的に接続される。本実施形態では、基板240は、ベース部420の内部に収容される。基板240には、様々な電子部品241が搭載される。
カバー部材250は、有蓋筒状であり、ステータ220を収容する。カバー部材250は、ベース部420の上端部の開口(符号省略)を覆う。カバー部材250の蓋部分(符号省略)は、中心軸CAを中心とし且つ中央に開口を有する円盤形状であり、径方向に広がる。蓋部分中央の開口には、シャフト201及びベアリングホルダ230が挿通される。カバー部材250の筒部分(符号省略)は、蓋部分の径方向外端部から下方に延びる。該筒部分の下端部は、本実施形態では外筒部422の上端部の内側に嵌め込まれる。但し、この例示に限定されず、該筒部分の下端部は、たとえばスナップフィットなどの係り止め構造により、外筒部422の上端部に連結されてもよい。
充填部260は、本実施形態では、樹脂材料を用いてベース部420及びカバー部材250の内部に充填され、ステータ220及び基板240などを覆う。
<1-3.ロータ>
次に、図2から図3Bを参照して、ロータ210の構成を説明する。図3Aは、実施形態に係るロータ210の断面構造の一例を示す拡大図である。図3Bは、実施形態に係るロータ210の断面構造の他の一例を示す拡大図である。図3A及び図3Bはそれぞれ、図2の破線で囲まれた部分Bに対応し、図1のA-A線に沿うロータ210の部分的な断面を周方向から見ている。
次に、図2から図3Bを参照して、ロータ210の構成を説明する。図3Aは、実施形態に係るロータ210の断面構造の一例を示す拡大図である。図3Bは、実施形態に係るロータ210の断面構造の他の一例を示す拡大図である。図3A及び図3Bはそれぞれ、図2の破線で囲まれた部分Bに対応し、図1のA-A線に沿うロータ210の部分的な断面を周方向から見ている。
本実施形態では、ロータ210は、シャフトホルダ211と、有蓋筒状の保持部材1と、ロータヨーク3と、マグネット5と、を有する。なお、本実施形態の例示に限定されず、ロータ210は、ロータヨーク3を有していなくてもよい。
シャフトホルダ211は、モータ200の軸方向上部において、シャフト201に取り付けられる。本実施形態では、シャフトホルダ211は、シャフト201の軸方向上端部に取り付けられ、シャフト201の径方向外側面から径方向外方に広がる。
保持部材1は、ロータヨーク3及びマグネット5を保持する。保持部材1は、天板部11と、円筒部12と、マグネット被覆部16と、を有する。
天板部11は、径方向に広がる板状である。より具体的には、天板部11は、中心軸CAを中心とし且つ中央に開口を有する円盤形状であり、シャフトホルダ211の径方向外端部から径方向に広がる。
円筒部12は、天板部11の径方向外端部から下方に延びる。円筒部12の径方向外側面には、動翼110が設けられる。本実施形態では、円筒部12と動翼110とはそれぞれ、同じ部材の一部である。円筒部12の径方向内側面には、ロータヨーク3が設けられる。また、円筒部12は、樹脂製であり、マグネット5の径方向外側面を覆う。本実施形態では、円筒部12は、ロータヨーク3を介してマグネット5の径方向外側面を間接的に覆う。なお、前述の如く、ロータ210には、ロータヨーク3が設けられなくてもよい。この場合、円筒部12は、マグネット5の径方向外側面を直接に覆う。
マグネット被覆部16は、マグネット5の径方向内側面を覆う。本実施形態では、マグネット被覆部16は、円筒部12と同じ部材の一部であり、同じ樹脂材料を用いて形成される。こうすれば、マグネット被覆部16の被覆により、ステータ220と径方向に対向するマグネット5の径方向内側面の耐食性、特に防錆性をさらに向上できる。従って、該径方向内側面の腐食に起因する送風装置100の動作特性の低下を抑制できる。また、マグネット被覆部16は円筒部12と同じ部材の一部であるため、両者が別部材である場合と比べて、部品点数をより少なくできる。また、マグネット被覆部16を取り付ける必要が無いので、製造工程を減らすことができる。
ロータヨーク3は、磁性材料を用いて形成される。ロータヨーク3は、軸方向に延びる筒状である。ロータヨーク3は、マグネット5の径方向外側面に設けられることにより、マグネット5から発生する磁束の磁気回路の磁気抵抗を低減する。従って、ロータヨーク3により、マグネット5の磁力をより効率よく利用できる。
ロータヨーク3は、ヨーク筒部31と、フック部32と、を有する。ヨーク筒部31は、軸方向に延びる筒状である。フック部32は、ヨーク筒部31の上端部から径方向に延びる。本実施形態では図3A及び図3Bに示すように、フック部32は、円筒部12内に埋め込まれる。たとえば一体成型などによってフック部32を円筒部12内に埋め込むことにより、ロータヨーク3の軸方向位置を固定できる。
本実施形態では、ロータヨーク3の下端部は、保持部材1の下面から下方に突出する。こうすれば、たとえば、ロータ210をモールド成型する際、ロータヨーク3の下端に金型を当てることにより、ロータヨーク3の軸方向における位置決めを容易にできる。
マグネット5は、たとえばネオジム焼結磁石などの希土類焼結磁石である。マグネット5は、ステータ220よりも径方向外方に配置され、ステータ220と径方向に対向する。マグネット5は、互いに異なる複数の磁極、つまりN極とS極とを有する。N極とS極とは、周方向において交互に配列される。
本実施形態では、マグネット5は、中心軸CAを中心とする環状である。こうすれば、周方向に配列されるセグメントマグネットを用いる構成と比べて、環状のマグネット5は、より強い磁力を発生でき、部品点数をより少なくできる。従って、組み立て工程を減らすことができる。また、たとえば保持部材1を一体成型する際に応力がマグネット5に作用しても、マグネット5が変形し難い。但し、この例示に限定されず、マグネット5は、互いに異なる複数の磁極を有し且つ周方向において交互に配列される複数のセグメントマグネットを有してもよい。
本実施形態では、ロータヨーク3の下端部とマグネット5の下面とは、保持部材1で覆われていない。そのため、好ましくは図3A及び図3Bに示すように、保持部材1及びロータヨーク3間の界面の端部と、保持部材1及びマグネット5間の界面の端部とが、被膜71で覆われる。或いは、図3A及び図3Bの例示に限定されず、両者のうちの一方が被膜71で覆われてもよい。つまり、保持部材1と、ロータヨーク3及びマグネット5のうちの少なくとも一方との間の界面の端部が、被膜71で覆われればよい。
こうすれば、被膜71によって、上記の界面への水及び塵埃の侵入をより効果的に抑制又は防止できる。従って、保持部材1及びロータヨーク3間の界面の端部を被膜71で覆うことにより、ロータヨーク3の耐食性、特に防錆性をさらに効果的に向上できる。また、保持部材1及びマグネット5間の界面の端部を被膜71で覆うことにより、マグネット5の耐食性、特に防錆性をさらに効果的に向上できる。なお、被膜71は、防水性及び防錆性を有する緻密なコーティング膜であることが好ましく、たとえば蒸着膜であってもよい。被膜71には、たとえばパリレン(登録商標)、ヒュミシール(登録商標)、エレップコート(登録商標)、フッ素樹脂などを用いることができる。
また、ロータヨーク3及びマグネット5の下端部において保持部材1で覆われていない部分の表面は、好ましくは、封止剤73で覆われる。たとえば、図3A及び図3Bでは、マグネット5の下面及びロータヨーク3の下端部の表面などが封止剤73で覆われる。なお、本実施形態では、軸方向においてマグネット5とロータヨーク3のフック部32との間には保持部材1の一部が設けられるため、マグネット5の上面は、保持部材1で覆われる。但し、この例示に限定されず、マグネット5の上面が覆われない場合、該上面を封止剤73が覆ってもよい。或いは、マグネット5の上面及び下面のうちの一方が、封止剤73で覆われてもよい。
言い換えると、ロータヨーク3及びマグネット5の上面及び下面のうちの少なくとも一方が、封止剤73で覆われればよい。こうすれば、ロータヨーク3及びマグネット5の軸方向端面、つまり上面、下面の耐食性、特に防錆性を封止剤73の被覆により向上できる。なお、封止剤73には、好ましくは、防水性及び防錆性を有する緻密なコーティング膜を形成する材料が用いられる。たとえば、封止剤73には、被膜71と同じ材料を用いることができる。また、封止剤73及び被膜71はそれぞれ、同じ部材の一部であってもよい。或いは、図3Bに示すように、封止剤73にシリコーンなどのシール剤を採用し、マグネット5及びロータヨーク3の表面の保持部材1で覆われていない領域を該シール剤で覆ってもよい。
<1-4.変形例>
次に、実施形態の第1変形例~第4変形例を説明する。以下では、上述の実施形態と異なる構成を説明する。また、上述の実施形態と同様の構成要素には同じ符号を付し、その説明を省略することがある。

図4Aは、第1変形例に係るロータ210の断面構造を示す拡大図である。図4Bは、第2変形例に係るロータ210の断面構造を示す拡大図である。図4Cは、第3変形例に係るロータ210の断面構造を示す拡大図である。図4Dは、第4変形例に係るロータ210の断面構造を示す拡大図である。図4Aから図4Dはそれぞれ、図2の破線で囲まれた部分Bに対応し、図1のA-A線に沿うロータ210の部分的な断面を周方向から見ている。
第1変形例から第4変形例では、マグネット5は、保持部材1内に埋め込まれる。従って、マグネット5の軸方向端面も保持部材1で覆われる。よって、被膜71、封止剤73を設けなくても、マグネット5の軸方向端面、つまり上面、下面の耐食性、特に防錆性を向上できる。
さらに、図4Aに示す第1変形例では、マグネット5のほか、ロータヨーク3の下端部も保持部材1内に埋め込まれる。従って、ロータヨーク3の下端部の表面は、保持部材1で覆われる。よって、ロータヨーク3の耐食性をさらに効果的に向上できる。
また、図4Bに示す第2変形例では、マグネット5は保持部材1内に埋め込まれるが、ヨーク筒部31の下端部は保持部材1の下面から下方に突出する。こうすれば、マグネット5の耐食性の向上を図ることができるとともに、ロータ210をモールド成型する際に、ヨーク筒部31の下端に金型を当てることにより、ロータヨーク3の軸方向における位置決めも容易にできる。
また、図4Cに示す第3変形例、及び図4Dに示す第4変形例では、フック部32は、ヨーク筒部31の下端部から径方向に延びる。マグネット5は保持部材1内に埋め込まれるが、フック部32は保持部材1の下面から下方に突出する。こうすれば、マグネット5の耐食性の向上を図ることができるとともに、ロータ210をモールド成型する際に、フック部32の下端に金型を当てることにより、ロータヨーク3の軸方向における位置決めも容易にできる。
<2.その他>
以上、本発明の実施形態を説明した。なお、本発明の範囲は上述の実施形態に限定されない。本発明は、発明の主旨を逸脱しない範囲で上述の実施形態に種々の変更を加えて実施することができる。また、上述の実施形態で説明した事項は、矛盾を生じない範囲で適宜任意に組み合わせることができる。
以上、本発明の実施形態を説明した。なお、本発明の範囲は上述の実施形態に限定されない。本発明は、発明の主旨を逸脱しない範囲で上述の実施形態に種々の変更を加えて実施することができる。また、上述の実施形態で説明した事項は、矛盾を生じない範囲で適宜任意に組み合わせることができる。
本発明は、ロータのマグネットがステータと径方向に対向する送風装置に有効である。

- 上下方向に延びる中心軸を中心にして回転可能なロータと、
前記ロータに設けられ且つ該ロータとともに回転可能な動翼と、
前記ロータを駆動するステータと、
を備えるアウターロータ型の送風装置であって、
前記ロータは、
互いに異なる複数の磁極が周方向において交互に配列されるマグネットと、
前記マグネットの径方向外側面を覆う樹脂製の円筒部を有する保持部材と、
を有し、
前記保持部材は、前記マグネットの径方向内側面を覆うマグネット被覆部をさらに有し、
前記マグネット被覆部は、前記円筒部と同じ部材の一部である、送風装置。 - 前記ロータは、磁性材料を用いて形成され且つ軸方向に延びる筒状のロータヨークをさらに有し、
前記ロータヨークは、前記マグネットの径方向外側面に設けられる、請求項1に記載の送風装置。 - 前記ロータヨークは、
軸方向に延びる筒状のヨーク筒部と、

- 前記保持部材と前記ロータヨーク及び前記マグネットのうちの少なくとも一方との間の界面の端部が、被膜で覆われる、請求項2から請求項4のいずれか1項に記載の送風装置。
- 前記マグネットの上面及び下面のうちの少なくとも一方は、封止剤で覆われる、請求項1から請求項5のいずれか1項に記載の送風装置。
- 前記マグネットは、前記保持部材内に埋め込まれる、請求項1から請求項4のいずれか1項に記載の送風装置。
- 前記マグネットは、前記中心軸を中心とする環状である、請求項1から請求項7のいずれか1項に記載の送風装置。
