前記アルカリ金属化合物を水性混合物として供給する、芳香族ポリエーテルの連続製造方法である。
本実施形態に係る芳香族ポリエーテルの連続製造方法(以下、単に「本実施形態の連続製造方法」と略記する場合がある)で得られる芳香族ポリエーテルは、少なくとも芳香族環とエーテル基が連結した芳香族重合体であり、これらに加えてスルホン基および/またはケトン基等並びにニトリル基等を含む当該芳香族重合体も包含する。本実施形態の連続製造方法は、芳香族ポリエーテルの中でも、ポリアリールエーテルケトン(芳香族ポリエーテルケトン、PAEK)、芳香族ポリスルホン(PASF)および芳香族ポリエーテルニトリル(PAEN)の製造に適する。本明細書において、スルホン基、ケトン基、ニトリル基から選ばれる複数の基を有する場合はモル数の多い基の芳香族重合体に分類する。具体的には、芳香族ポリエーテルがスルホン基およびケトン基両方を有する場合、ケトン基のモル数がスルホン基のモル数より多いときは当該芳香族ポリエーテルをPAEK、スルホン基のモル数より少ないときはPASFと分類する。
1)PAEKポリマーの重量平均分子量(Mw)
GPCを用いて、以下の条件で測定する。
溶媒:4-クロロフェノール/1,2-ジクロロベンゼン=30/70(wt%)、
温度:40℃、
検出器:RI検出器
サンプル注入量: 200μL(濃度:30mg/10mL)、
流速: 0.5mL/分、
標準ポリスチレン: 1,090,000,000、427,000、96,400、37,900、17,400、及び5,560の6種類の標準ポリスチレン。
GPCを用いて、以下の条件で測定する。
溶媒: LiBr 0.01M/L NMP溶液、
温度: 40℃、
検出器: RI検出器、
サンプル注入量: 100μL(濃度:1mg/1mL)、
流速: 1.0mL/分、
標準ポリスチレン: 427,000、96,400、37,900、17,400、及び5,560の5種類の標準ポリスチレン。
本実施形態の連続製造方法は、複数の反応槽が順次接続される連続製造装置において、以下の供給工程と、重合工程と、移動工程と、を同時並行で行う。以下、連続製造装置および各工程について説明する。
供給工程では、上述の連続製造装置内に、重合溶媒、アルカリ金属化合物および原料を供給する。
重合溶媒としては、例えば、N,N-ジメチルホルムアミド(DMF)、N,N-ジエチルホルムアミドおよびN,N-ジプロピルホルムアミド等のN,N-ジアルキルホルムアミド;N,N-ジメチルアセトアミド、N,N-ジエチルアセトアミドおよびN,N-ジプロピルアセトアミド等のN,N-ジアルキルアセトアミド;N-メチル-2-ピロリドン(NMP)、N-エチル-2-ピロリドン、N-プロピル-2-ピロリドンおよびN-シクロヘキシル-2-ピロリドン等のN-アルキル-2-ピロリドン;N,N’-ジメチルイミダゾリジノン、N,N’-ジエチルイミダゾリジノンおよびN,N’-ジプロピルイミダゾリジノン等のN,N’-ジアルキルイミダゾリジノン;N-メチルカプロラクタム、N-エチルカプロラクタムおよびN-プロピルカプロラクタム等のN-アルキルカプロラクタム;スルホラン(1,1-ジオキソチラン)、ジメチルスルホン、ジエチルスルホン、ジイソプロピルスルホンおよびジフェニルスルホン等のスルホン;ジメチルスルホキシド、ジエチルスルホキシド等のスルホキシド;ならびにこれらの混合物からなる群から選択される混合溶媒等を挙げることができる。重合溶媒としては、各々がまたは混合物が室温で液体の溶媒が好ましい。
アルカリ金属化合物は、後述する芳香族ジヒドロキシ化合物をアルカリ金属塩に変えることができるものであればよい。ここで、アルカリ金属化合物としては、例えば、リチウム、ナトリウム、カリウム、ルビジウムもしくはセシウムの炭酸塩、または、炭酸水素塩もしくは水酸化物などを挙げることができる。アルカリ金属化合物としては、ナトリウムまたはカリウムの化合物が好ましく、また、アルカリ金属の炭酸塩が好ましい。アルカリ金属化合物としては、炭酸ナトリウムおよび炭酸カリウムが、より好ましい。これらのアルカリ金属化合物は、1種のみを用いてもよく、場合に応じて2種以上を組み合わせて用いてもよい。アルカリ金属化合物の使用量は、使用する芳香族ジヒドロキシ化合物1当量に対して、1.01~2.5当量の範囲に選定するのが適当である。なお、芳香族ジヒドロキシ化合物およびアルカリ金属炭酸塩は、いずれも1モルが2当量に相当し、アルカリ金属炭酸水素塩および水酸化物は、それぞれ、1モルが1当量に相当する。
原料の例として、芳香族ポリエーテルのモノマーである芳香族ジハロゲン化合物および芳香族ジヒドロキシ化合物等が挙げられる。
製造される芳香族ポリエーテルがPAEKの場合、例えば、特公昭61-10486号公報、特開平7-138360号公報、国際公開第2003/050163号、特開2010-70657号公報および特表2014-532109号公報等に記載される原料を用いて製造することができる。
製造される芳香族ポリエーテルがPASFの場合、例えば、特開2013-159641号公報に記載される原料を用いて製造することができる。
製造される芳香族ポリエーテルがPAENの場合、例えば、特開平7-138360号公報に記載される原料を用いて製造することができる。
重合工程では、少なくとも一以上の反応槽において、重合溶媒中で重合反応を行うことにより、反応混合物を形成させる。本実施形態の連続製造方法で行われる重合反応は、典型的には芳香族求核置換反応による脱塩重縮合反応である。
反応混合物1gに水を加えて10gに希釈した後、pH計を用いて、23℃においてpHを測定する。
移動工程では、各反応槽に、反応混合物を順次移動させる。すなわち、反応混合物は、重合反応を進行させながら、順次接続されている複数の反応槽を順次移動する。
本実施形態の連続製造方法は、供給工程、重合工程および移動工程以外に、その他の工程を含んでいてもよい。その他の工程の例として、反応混合物を回収する回収工程等が挙げられる。供給工程、重合工程、移動工程および回収工程を同時並行で行うことが好ましい。
本実施形態に係る芳香族ポリエーテルの連続製造方法は、複数の反応槽が順次接続される連続製造装置内に、重合溶媒、アルカリ金属化合物および原料を供給する供給工程と、少なくとも一以上の前記反応槽において、前記重合溶媒中で重合反応を行うことにより、反応混合物を形成させる重合工程と、各反応槽に、前記反応混合物を順次移動させる移動工程と、を同時並行で行い、前記アルカリ金属化合物を水性混合物として供給する。
国際公開第2018/159220号の図1に示されるような、収容室が5枚の隔壁により仕切られて形成された6個の反応槽を有する連続製造装置を用いて重合反応を実施した。この連続製造装置は、隔壁が半円形であり、内径108mm×長さ300mmの寸法を有するSUS製反応装置である。
実施例1で使用した装置と同様の連続製造装置に、N-メチル-2-ピロリドン(NMP)950gを仕込んだ。窒素ガスを上流側から第5番目の隔壁の下流側より0.1NL/minの流量で流しながら、収容室2の底部に設置した外部ヒーターにより上流側から1番目の隔壁と2番目の隔壁で区切られた部分、すなわち上流側から第2番目の反応槽の温度1を210℃、上流側から第5番目の反応槽の温度2を230℃、上流側から第6番目の反応槽の温度3を230℃に保持した。定常状態において、上流側から第1番目の反応槽の温度4は170℃、上流側から第4番目の反応槽の温度5は225℃であった。NMPと4,4’-ジクロロジフェニルスルホン(DCDPS)との溶液を2.2g/minで、水とNMPと4,4’-ビフェノールと水酸化ナトリウムと炭酸ナトリウムとの水溶液を6.5g/minで、それぞれ別の供給ラインより定量ポンプを用いて連続的に7時間供給した。各溶液における成分の比はNMP:DCDPS(重量比)=352.48:201.01、DCDPS:4,4’-ビフェノール(モル比)=1.01:1、4,4’-ビフェノール:水酸化ナトリウム:炭酸ナトリウム(モル比)=1:1.8:0.15、水:NMP:4,4’-ビフェノール(重量比)=1025.90:407.74:129.06であった。
実施例1で使用した装置と同様の連続製造装置に、N-メチル-2-ピロリドン(NMP)950gを仕込んだ。窒素ガスを上流側から第5番目の隔壁の下流側より0.1NL/minの流量で流しながら、収容室2の底部に設置した外部ヒーターにより上流側から2番目の隔壁と3番目の隔壁で区切られた部分、すなわち上流側から第3番目の反応槽の温度1を200℃、上流側から第5番目の反応槽の温度2を220℃、上流側から第6番目の反応槽の温度3を220℃に保持した。定常状態において、上流側から第1番目の反応槽の温度4は150℃、上流側から第4番目の反応槽の温度5は215℃であった。NMPと4,4’-ジクロロジフェニルスルホン(DCDPS)との溶液を3.5g/minで、水と4,4’-ジヒドロキシジフェニルスルホン(ビスフェノールS)と水酸化ナトリウムとの水溶液を6.4g/minで、それぞれ別の供給ラインより定量ポンプを用いて連続的に11時間供給した。各溶液における成分の比はNMP:DCDPS(重量比)=760.22:201.01、DCDPS:ビスビフェノールS(モル比)=1:1、ビスフェノールS:水酸化ナトリウム(モル比)=1:2、水:ビスフェノールS(重量比)=1547.23:175.19であった。
実施例1で使用した装置と同様の連続製造装置に、N-メチル-2-ピロリドン(NMP)950gを仕込んだ。窒素ガスを上流側から第5番目の隔壁の下流側より0.1NL/minの流量で流しながら、収容室2の底部に設置した外部ヒーターにより上流側から2番目の隔壁と3番目の隔壁で区切られた部分、すなわち上流側から第3番目の反応槽の温度1を200℃、上流側から第5番目の反応槽の温度2を210℃、上流側から第6番目の反応槽の温度3を210℃に保持した。定常状態において、上流側から第1番目の反応槽の温度4は170℃、上流側から第2番目の反応槽の温度5は190℃、上流側から第4番目の反応槽の温度6は205℃であった。NMPと4,4’-ジクロロジフェニルスルホン(DCDPS)および4,4’-ビフェノールとの溶液を4.3g/minで、水と水酸化ナトリウムと炭酸ナトリウムとの水溶液を1.2g/minで、それぞれ別の供給ラインより定量ポンプを用いて連続的に7時間供給した。各溶液における成分の比はNMP:DCDPS:4,4’-ビフェノール(重量比)=760.22:129.06:201.01、DCDPS:4,4’-ビフェノール(モル比)=1.01:1、4,4’-ビフェノール:水酸化ナトリウム:炭酸ナトリウム(モル比)=1:1.8:0.15、水:水酸化ナトリウム:炭酸ナトリウム(重量比)=243.69:49.90:11.02であった。
実施例1で使用した装置と同様の連続製造装置に、N-メチル-2-ピロリドン(NMP)950gを仕込んだ。窒素ガスを上流側から第5番目の隔壁の下流側より0.1NL/minの流量で流しながら、収容室2の底部に設置した外部ヒーターにより上流側から1番目の隔壁と2番目の隔壁で区切られた部分、すなわち上流側から第2番目の反応槽の温度1を230℃、上流側から第5番目の反応槽の温度2を260℃、上流側から第6番目の反応槽の温度3を260℃に保持した。定常状態において、上流側から第1番目の反応槽の温度4は190℃、上流側から第4番目の反応槽の温度5は255℃であった。2番目の隔壁とで区切られた部分、すなわち上流側から第2番目の反応槽の温度1を220℃に、3番目の隔壁と4番目の隔壁とで区切られた部分、すなわち上流側から第4番目の反応槽の温度2を260℃に、上流側から5番目の隔壁と収容室2の側壁とで区切られた部分、すなわち上流側から第6番目の反応槽の温度3を260℃に保持した。各供給ラインより定量ポンプを用いて、NMPと、4,4’-ジフルオロベンゾフェノン(DFBP)と、ハイドロキノン(HQ)と、炭酸カリウムとを一つの分散液にして、即ち一つの原料供給ラインから6.4g/min(NMP:DFBP(重量比)=711.30:142.00、DFBP:HQ(モル比)=1.01:1、HQ:炭酸カリウム(モル比)=1:1.1)の流量にてスターラーで撹拌しながら連続的に原料を供給した。
Claims (13)
- 複数の反応槽が順次接続される連続製造装置内に、重合溶媒、アルカリ金属化合物および原料を供給する供給工程と、
少なくとも一以上の前記反応槽において、前記重合溶媒中で重合反応を行うことにより、反応混合物を形成させる重合工程と、
各反応槽に、前記反応混合物を順次移動させる移動工程と、を同時並行で行い、
前記アルカリ金属化合物を水性混合物として供給する、芳香族ポリエーテルの連続製造方法。 - 少なくとも前記アルカリ金属化合物を含む前記水性混合物は、前記原料の少なくとも一部と前記重合溶媒とからなる混合物とは別に前記連続製造装置内に供給する、請求項1に記載の連続製造方法。
- 前記原料が前記重合溶媒中に溶解する溶液の形態である、請求項1または2に記載の連続製造方法。
- 少なくとも一以上の前記反応槽における前記反応混合物のpHが9以上12.5以下である請求項1~3のいずれか1項に記載の連続製造方法。
- 少なくとも1つの前記反応槽において、前記反応混合物が重量平均分子量2,000以上50,000以下である前記芳香族ポリエーテルを含み、該少なくとも1つの前記反応槽の少なくとも1つにおける前記反応混合物のpHが9以上12.5以下である、請求項1~4のいずれか1項に記載の連続製造方法。
- 前記原料として、芳香族ジハロゲン化合物および芳香族ジヒドロキシ化合物を含む、請求項1~5のいずれか1項に記載の連続製造方法。
- 前記アルカリ金属化合物にアルカリ金属炭酸塩を含む、請求項1~6のいずれか1項に記載の連続製造方法。
- 前記芳香族ポリエーテルがポリアリールエーテルケトンである、請求項1~7のいずれか1項に記載の連続製造方法。
- 前記ポリアリールエーテルケトンがポリエーテルエーテルケトンである、請求項8に記載の連続製造方法。
- 前記芳香族ポリエーテルが芳香族ポリスルホンである、請求項1~7のいずれか1項に記載の連続製造方法。
- 前記芳香族ポリスルホンが、ポリスルホン、ポリフェニルスルホン、またはポリエーテルスルホンである、請求項10に記載の連続製造方法。
- 前記原料として、芳香族ジハロゲン化合物および芳香族ジヒドロキシ化合物を含み、前記アルカリ金属化合物および前記芳香族ジヒドロキシ化合物を水と混合し、前記水性混合物として供給する、請求項8または9に記載の連続製造方法。
- 前記連続製造装置は複数の反応槽を収容する収容室を備え、
前記反応槽が順次接続され、
前記反応槽は、前記収容室における気相を介して、互いに連通している、請求項1~12のいずれか1項に記載の連続製造方法。
