 近年、省エネルギーに対する関心の高まりに伴い、家庭用エアコンなどに用いられるモーターには、消費電力が少なく、エネルギー損失が小さいことが要求されている。そのため、モーターの鉄心材料に用いられる無方向性電磁鋼板に対しても、高性能な磁気特性、例えば、モーターの鉄損を低減するために低鉄損であることや、モーターの銅損を低減するために高磁束密度であることが強く要求されており、優れた磁気特性を有する多くの鋼板が開発されている。また、同時に、これら高性能な磁気特性を有する鋼を精錬段階で要求成分に対して適正に溶製し、且つ、鋼中の非金属介在物(酸化物系介在物及び硫化物系介在物)の組成制御及び形態制御を行う技術が求められている。
 無方向性電磁鋼板では、酸化物系介在物以外にも、MnSのような比較的微細な硫化物系介在物が存在すると、仕上げ焼鈍の段階において結晶粒の成長が阻害されるため、製品特性の観点から微細な硫化物系介在物の形態制御が重要となる。そこで、種々の元素を添加することにより、MnSのような微細な硫化物系介在物の無害化を図る技術が、従来から提案されている。
 例えば、特許文献1には、鋼中Al(アルミニウム)濃度を低減したうえで、Ca(カルシウム)を添加することにより、酸化物系介在物の組成を特定組成に制御するとともに、鋼中のS(硫黄)をCaSとして固定した、高磁束密度の無方向性電磁鋼板が提案されている。
 特許文献2には、0.1~3質量%のAlを含有させるとともに、希土類元素(以下、「REM」と記載する)の添加によって鋼中のSを固定した、低鉄損の無方向性電磁鋼板が提案されている。ここで、REMとは、原子番号が57のLa(ランタン)から71のLu(ルテチウム)までの15元素に、原子番号が21のSc(スカンジウム)と原子番号が39のY(イットリウム)とを加えた合計17元素の総称である。特許文献2は、溶鋼をAlで脱酸後、CaOを添加して酸化物系介在物をCaO-Al系に改質し、その後、REMを所定の濃度範囲で添加することにより、REMの添加によるTiNの析出形態の制御とREM酸化物などによるタンディッシュノズルの詰り防止とを両立する技術である。

 即ち、特許文献1においては、Caは溶鋼への添加歩留まりの低い元素であり、操業のバラツキにより、溶鋼中のCa濃度が低かった場合、または、溶鋼中のT.O(全酸素)濃度が高かった場合には、酸化物系介在物は十分に改質されずに低融点組成となる。その結果、熱間圧延の際に酸化物系介在物が圧延方向に伸長し、焼鈍時に結晶粒の成長を抑制して、結晶粒が小さくなり、磁壁の移動を阻害して鉄損が劣化するという問題がある。特に、鋼中のAl濃度を低減すると、鋼中の溶存酸素やSを溶鋼の精錬工程で十分に低減させることが難しくなる傾向があり、鋼板における酸化物系介在物や硫化物系介在物の形態を十分に制御できないおそれがある。
 特許文献2では、鋼中Al濃度が基本的に高いために、磁束密度が低くなるという問題がある。一方、Al濃度が規定範囲の低い領域では、CaO添加による酸化物系介在物の形態制御が効果的ではなく、鋼中の酸化物系介在物や硫化物系介在物の形態制御を効果的に行う技術が必要となる。また、鋼中のSをREMで固定するので、MnSの析出は抑制できるものの、酸化物系介在物の形態制御については、TiNの析出核としての利用やノズル詰まり抑制に対する観点に立って溶鋼中各成分濃度が検討されており、鋼中のREM濃度、O(酸素)濃度、S濃度などの条件によっては、酸化物系介在物が低融点化し、圧延時に延伸化するという問題がある。
 特許文献3は、Ca、REM、Mgの添加元素の影響について、硫化物系介在物の形態制御のみを考慮して検討しており、酸化物系介在物の形態制御のために必要な条件については明記していない。したがって、特許文献3では、特許文献2と同様に、これらの添加量や鋼中のO(酸素)濃度、S濃度などの条件によっては酸化物系介在物が低融点組成となり、圧延時に延伸化するおそれがある。
 本発明は上記事情に鑑みてなされたもので、その目的とするところは、低Al含有量であって鉄スクラップのリサイクル性に優れ、且つ、高磁束密度で低鉄損の無方向性電磁鋼板を提供することであり、また、当該無方向性電磁鋼板の素材となるスラブ鋳片の製造方法を提案することである。
 発明者らは、上記課題を解決するべく、無方向性電磁鋼板の成分組成及び介在物組成、並びに、無方向性電磁鋼板の素材であるスラブ鋳片の製造方法と、無方向性電磁鋼板の製品鋼板における磁気特性との関係に着目し、鋭意検討を重ねた。
 その結果、上記無方向性電磁鋼板を得るためには、鋼中でのMnSのような微細硫化系介在物の析出を抑制し、且つ、鋼中の酸化物系介在物及び酸硫化物系介在物を非延性組成とし、更に、無方向性電磁鋼板の磁束密度を高めて鉄損を低減するためには、鋼中成分の質量比((T.Ca+REM)/(T.O+S))や質量比(T.Ca/REM)を適正範囲に制御することが重要であることを見出した。更には、無方向性電磁鋼板の素材であるスラブ鋳片の製造方法を適切に行うことが鋼中介在物の形態制御に有効であることを見出した。
 本発明は上記知見に基づきなされたものであり、その要旨は以下のとおりである。

 前記T.Ca、前記REM、前記T.O及び前記Sの4成分の質量比((T.Ca+REM)/(T.O+S))が、0.4以上である、無方向性電磁鋼板。

 転炉または電気炉から出鋼された溶鋼を、真空脱ガス設備で精錬し、真空脱ガス設備での精錬終了後、溶鋼にCa含有合金を添加し、その後、Ca含有合金を添加した溶鋼を連続鋳造機で連続鋳造してスラブ鋳片を製造する過程において、
 前記真空脱ガス設備での精錬中に溶鋼に金属SiまたはSi含有合金を添加して溶鋼をSi脱酸し、
 溶鋼がSi脱酸された後、前記真空脱ガス設備での精錬中にREM含有合金を添加する、または、前記真空脱ガス設備での精錬終了後にREM含有合金を添加し、
 その後、取鍋内の溶鋼にCa含有合金を添加する、無方向性電磁鋼板の素材となるスラブ鋳片の製造方法。
 本発明に係る無方向性電磁鋼板によれば、鋼中成分のT.Ca、REM、T.O及びSの4成分の質量比((T.Ca+REM)/(T.O+S))を0.4以上に制御することにより、鋼中での延伸状の硫化物系介在物の生成が抑制され、且つ、鋼中の酸化物系介在物を粒状の非延伸状とすることができる。これにより、高磁束密度で低鉄損の無方向性電磁鋼板であって、しかも、sol.Alが0.0030質量%以下という低Al含有量であることから鉄スクラップとしてのリサイクル性に優れた無方向性電磁鋼板を提供することが実現される。
 また、本発明に係る無方向性電磁鋼板の素材となるスラブ鋳片の製造方法によれば、溶鋼をSi脱酸した後にREM含有合金を添加するので、高い歩留まりでREM含有合金を溶鋼に添加することができる。また、REM含有合金を添加した後にCa含有合金を添加するので、REM添加によるS(硫黄)の固定及び除去が達成され、無方向性電磁鋼板の素材となるスラブ鋳片を低コストで製造することが実現される。
 以下、本発明を詳細に説明する。
 本発明者らは、C;0.0050質量%以下、Si;1.5~5.0質量%、Mn;0.2~3.0質量%、sol.Al;0.0030質量%以下、P;0.2質量%以下、S;0.0050質量%以下、N;0.0040質量%以下、T.Ca(全カルシウム);0.0010~0.0080質量%、T.O(全酸素);0.0100質量%以下、及び、REM;0.0001~0.0050質量%を含有し、残部がFe及び不可避的不純物からなる無方向性電磁鋼板の素材となるスラブ鋳片を、転炉出鋼後、真空脱ガス設備にて精錬を行った後、連続鋳造機にて製造し、得られたスラブ鋳片を素材として製造した製品鋼板(仕上げ焼鈍鋼板)における鋼組成と鉄損W15/50との関係を評価した。ここで、REM濃度は、Ce(セリウム)、La(ランタン)、Nd(ネオジウム)、Pr(プラセオジウム)を含有するREM含有合金を添加する場合、これらの成分濃度の合計として示されたものである。
 その結果、鋼組成と鉄損W15/50とには相関があることを見出した。更に、製品鋼板の調査を進めた結果、製品鋼板中で観察された非金属介在物(酸化物系介在物及び硫化物系介在物)は鋼組成によって形態が異なっており、粒状のものや、圧延方向に伸延した形状のものなどが観察された。
 即ち、鉄損W15/50の良好なものは、鋼中のT.Ca濃度及びREM濃度がT.O濃度やS濃度に対して高く、酸化物系介在物は粒状の非延伸状のものが多く観察された。一方、鉄損W15/50が劣位だったものは、鋼中のT.Ca濃度やREM濃度がT.O濃度やS濃度に対して低く、酸化物系介在物は圧延方向に延伸したものが多く見られた。
 本発明で対象とする無方向性電磁鋼板では、鋼中のSi濃度が高く、且つ、Ca含有合金及びREM含有合金の添加を行うことから、鋼中の酸化物系介在物は、REM酸化物を含有したCaO-SiO系が基本となる。また、取鍋スラグ中に存在するAlが鋼中のSi、Ca及びREMによって還元されることで、溶鋼中にAlを生成し得ることから、酸化物系介在物中にはAlも含まれる。
 伸延状の酸化物系介在物は、非伸延状の粒状酸化物系介在物に比べて、介在物中のCaO濃度及びREM酸化物濃度が低位で、且つ、Al濃度が高位である。これは、T.Ca濃度やREM濃度が十分ではなく、酸化物系介在物が低融点組成となり、熱間圧延時に圧延方向へ伸延したと考えられる。このような酸化物系介在物は冷間圧延時に破断され、焼鈍時に無方向性電磁鋼板の結晶粒の成長が抑制されて結晶粒が小さくなり、磁壁の移動を阻害することから、鉄損W15/50が劣化したと考えられる。
 また、硫化物系介在物については、CaS、MnS及びREM硫化物が観察された。特に、延伸状の硫化物系介在物は、介在物中のMnS濃度が高く、また、結晶粒内に微細析出している様子も観察された。これらの事象から、T.Ca濃度やREM濃度が不足すると、硫化物系介在物の形態についても制御不良を起こし、鉄損W15/50の劣化の一因になることがわかった。
 上記の結果から、良好な鉄損W15/50を達成するためには、酸化物系介在物を高融点組成に制御し、且つ、MnSのような微細な硫化物系介在物を抑制することが必要であることがわかった。つまり、鋼中のT.O濃度やS濃度に対して十分にT.Ca濃度及びREM濃度を高める必要があることがわかった。
 T.Ca濃度やREM濃度を高めることは、酸化物系介在物中のCaO濃度やREM酸化物濃度を高めることであり、酸化物系介在物の高融点化に寄与する。また、硫化物系介在物については、Caの添加やREMの添加により、SをCaSやREM硫化物として溶鋼中で固定することができ、高温域で生成することから粗大な硫化物となり、結晶粒の成長には影響しない。
 更には、CaO-SiO系の酸化物系介在物にREM酸化物が含有されると、酸化物系介在物のサルファイドキャパシティが増加し、酸化物系介在物を硫化物の析出核として利用することも期待できる。酸化物系介在物上に硫化物を析出させることができれば、結晶粒内に析出する硫化物系介在物を低減できるので、磁気特性の向上が期待できる。
 以上の観点に基づき、前述した調査における鋼組成と非金属介在物組成との関係を整理した。その結果、鋼中成分のT.Ca、REM、T.O及びSの4成分の質量比((T.Ca+REM)/(T.O+S))には適切な範囲が存在することがわかった。即ち、鋼中成分の質量比((T.Ca+REM)/(T.O+S))が、0.4よりも小さいと、酸化物系介在物の高融点化及びMnSの生成抑制に対して、Ca量及びREM量が不足し、低融点の酸化物系介在物及びMnSの生成が避けられずに、鉄損W15/50の劣化の原因になることがわかった。したがって、本発明に係る無方向性電磁鋼板においては、鋼中成分の質量比((T.Ca+REM)/(T.O+S))を0.4以上に制御する必要があり、前記質量比を好ましくは0.8以上、更に好ましくは1.2以上に制御する。
 また、更なる調査の結果、鋼中のT.Ca濃度とREM濃度との関係についても、好適な範囲が存在することがわかった。つまり、鋼中成分のT.Ca及びREMの2成分の質量比(T.Ca/REM)が1.0よりも低い場合、酸化物系介在物中のREM酸化物濃度が高くなり、酸化物系介在物が低融点化してしまうことがわかった。また、REM含有合金の過剰な添加はコスト増加を招くために、あくまでREMはCaの補助的な役割を担うことが望ましい。したがって、本発明に係る無方向性電磁鋼板においては、鋼中成分の質量比(T.Ca/REM)を1.0以上に制御することが好ましい。
 加えて、金属組織の観点からは、無方向性電磁鋼板の平均結晶粒径が40μmよりも小さい場合、鉄損が劣化し、良好な磁気特性を安定して得ることができない場合があることがわかった。したがって、本発明において、無方向性電磁鋼板の平均結晶粒径は、40μm以上であることが好ましく、更に好ましくは70μmである。尚、本明細書における平均結晶粒径は、板幅方向中心位置で、圧延方向と平行に無方向性電磁鋼板を板厚方向に切断した断面において測定される結晶粒径の平均値である。
 更に、上記成分の無方向性電磁鋼板を製造するにあたり、無方向性電磁鋼板の素材となるスラブ鋳片の製造方法にも適切な方法があることがわかった。つまり、優れた鉄損の製品鋼板を得るためには、前述したように、鋼中成分の質量比((T.Ca+REM)/(T.O+S))を0.4以上に制御する必要があり、加えて、精錬工程において、溶鋼中へのREM含有合金の添加時期が重要であることがわかった。
 本発明で対象とするSi含有量の高い無方向性電磁鋼板は、転炉または電気炉から出鋼された溶鋼をRH真空脱ガス装置のような真空脱ガス設備にて精錬(Si添加を含む)して製造される。溶鋼をSiで脱酸する前にREM含有合金を添加すると、多くのREM含有合金が必要となり、歩留まり低下やコスト増が懸念される。これを防止するために、所定量のSiを添加して溶鋼をSi脱酸した後に、REM含有合金を添加することが必要である。
 また、REMはCaよりも安定的に硫化物を形成するので、REM硫化物としてのS固定及びS除去が期待できる。この効果を得るためには、Ca含有合金の添加前にREM含有合金を添加する必要がある。但し、REM硫化物の比重は5.0と高く、静置浴では浮上し難いので、Si脱酸後の真空脱ガス処理中における流動浴でREM含有合金の添加を行うことが望ましい。勿論、本発明は、真空脱ガス処理終了後の静置浴で、Ca含有合金の添加前にREM含有合金の添加を行うことを否定するものではない。
 このように、Ca含有合金の添加前にREM含有合金の添加を行うことで、Caの介在物(酸化物系介在物及び硫化物系介在物)形態制御における有効作用量を高めることが可能となり、良好な介在物(酸化物系介在物及び硫化物系介在物)形態を得ることができる。即ち、本発明においては、無方向性電磁鋼板の素材となるスラブ鋳片を製造する際に、真空脱ガス処理中にSi脱酸を行い、Si脱酸後の真空脱ガス処理中にREM含有合金を添加するか、または、真空脱ガス処理終了後のCa含有合金の添加前にREM含有合金を添加する。その後、真空脱ガス処理終了後であって、REM含有合金が添加された後の溶鋼にCa含有合金を添加し、Ca含有合金を添加した溶鋼を連続鋳造機で連続鋳造してスラブ鋳片を製造する。
 本発明において、無方向性電磁鋼板の化学成分を前述のように規定した理由は、以下のとおりである。
 C(炭素);0.0050質量%以下
 Cは、磁気時効を起こして鉄損を増加させる元素であり、特に、0.0050質量%を超えると、鉄損の増加が顕著となることから、0.0050質量%以下に制限する。好ましくは0.0030質量%以下である。尚、下限については、少ないほど好ましいので、特に規定しない。
 Si(珪素);1.5~5.0質量%
 Siは、鋼の電気抵抗を高めて鉄損を低減するのに有効な元素である。特に、本発明では、Siと同じ効果を有するAlを低減しているために、Siを1.5質量%以上含有させる。しかし、Siが5.0質量%を超えると、磁束密度が低下するだけでなく、鋼が脆化し、冷間圧延中に亀裂を生じるなど、製造性を大きく低下させる。よって、上限は5.0質量%とする。更に好ましくは、1.5~3.8質量%である。
 Mn(マンガン);0.2~3.0質量%
 Mnは、Siと同様、鋼の電気抵抗を高めて鉄損を低減するのに有効な元素である。そこで、本発明では、Mnを0.2質量%以上含有させる。一方、Mnが3.0質量%を超えると、磁束密度が低下するので、上限は3.0質量%とする。
 sol.Al(酸可溶アルミニウム);0.0030質量%以下
 Al(アルミニウム)は、Siと同様、鋼の電気抵抗を高めて鉄損を低減するのに有効な元素である。しかし、当該無方向性電磁鋼板の鉄スクラップを鋳物銑の原料としてリサイクルする観点から、Alは0.05質量%未満であることが望まれており、低いほど好ましい。また、集合組織を改善し、磁束密度を高める目的から、Alを更に低減し、sol.Alで0.0030質量%以下に制限する。好ましくは、sol.Alで0.0020質量%以下、更に好ましくは、0.0010質量%以下である。下限については、少ないほど好ましいので、特に規定しない。
 P(燐);0.2質量%以下
 Pは、微量の含有量で鋼の硬さを高める効果が大きい有用な元素であり、要求される硬さに応じて適宜含有させる。しかし、Pの過剰な含有は、冷間圧延性の低下をもたらすので、Pの上限は0.2質量%とする。
 S(硫黄);0.0050質量%以下
 Sは、硫化物となって介在物を形成し、製造性(熱間圧延性)や製品鋼板の磁気特性を低下させるので、少ないほど好ましい。そこで、本発明での上限は0.0050質量%まで許容されるが、磁気特性を重視する場合には0.0025質量%以下とするのが好ましい。尚、Sは少ないほど好ましいので、下限は特に規定しない。
 N(窒素);0.0040質量%以下
 Nは、前述したCと同様、磁気特性を劣化させる元素であり、特に、低Al含有鋼では、上記悪影響は顕著となるので、0.0040質量%以下に制限する。好ましくは0.0030質量%以下である。尚、下限については、少ないほど好ましいので、特に規定しない。
 T.Ca(全カルシウム);0.0010~0.0080質量%
 Ca(カルシウム)は、CaSとなって粗大な硫化物を形成し、MnSなどの微細な硫化物の析出を抑制するので、結晶粒の成長を改善して鉄損を低減する効果がある。このため、T.Caは0.0010質量%以上とする。一方で、T.Caが0.0080質量%を超えると、Ca硫化物やCa酸化物の量が増加して結晶粒の成長を阻害し、却って鉄損特性が劣化する。したがって、上限を0.0080質量%とする。尚、T.Ca濃度(全カルシウム濃度)は、鋼中の酸可溶Ca濃度と酸不可溶Ca濃度との和である。
 T.O(全酸素);0.0100質量%以下
 O(酸素)は、T.Oで0.0100質量%を超えると、鋼中の酸化物系介在物量が増加して結晶粒の成長を阻害し、鉄損特性を劣化させるので、T.Oを0.0100質量%以下とする。好ましくは、0.0060質量%以下である。ここでT.Oとは、鋼中に固溶しているO(酸素)と、酸化物として鋼中に存在するO(酸素)との合計である。
 REM;0.0001~0.0050質量%
 REMは、先に述べたように、高温で安定な硫化物を生成し、磁気特性を向上させる効果を有する。更には、Caの有効作用量を増加させる補助的な効果も期待できる。したがって、少なくとも0.0001質量%以上含有させる必要がある。一方で、過剰に含有させても、効果の飽和やコスト増加、酸化物系介在物の低融点化が懸念されることから、上限を0.0050質量%とする。
 本発明に係る無方向性電磁鋼板は、上記化学成分に加えて、更に、下記A群~C群のうちの少なくとも1群の化学成分を含有することが可能である。
 A群:Sn(錫)、Sb(アンチモン);それぞれ0.01~0.1質量%のうちから選ばれる1種または2種
 Sn及びSbは、いずれも、集合組織を改善し、磁気特性を向上する効果を有する。上記効果を得るには、単独または複合して、それぞれ0.01質量%以上含有するのが好ましい。しかし、過剰に含有すると、鋼が脆化し、鋼板の製造過程で板破断やヘゲなどの表面欠陥を引き起こすので、上限はそれぞれ0.1質量%とするのが好ましい。
 B群:Mg(マグネシウム);0.0001~0.0050質量%
 Mgは、高温下で、MnSやCuSよりも安定な硫化物を生成し、磁気特性を向上させる効果を有する元素であるので、これを含有させることができる。上記効果を得るためには、0.0001質量%以上含有するのが好ましい。一方、過剰に含有させても、効果の飽和や、酸化物系介在物の低融点化が懸念されるので、上限は0.0050質量%とするのが好ましい。
 C群:Cu(銅)、Ni(ニッケル)、Cr(クロム);それぞれ0.01~0.5質量%のうちから選ばれる1種または2種以上
 Cu、Ni、Crは、鋼板の比抵抗を高めて鉄損を低減させるのに有効な元素であるので、これらの元素の1種または2種以上を含有させることができる。上記効果を得るためには、それぞれ0.01質量%以上含有するのが好ましい。一方、これらの元素は、SiやAlと比較して高価であるので、それぞれの含有量は0.5質量%以下とするのが好ましい。
 本発明にて製造される無方向性電磁鋼板は、上記成分以外の残部は、Fe及び不可避的不純物である。但し、本発明の作用効果を害しない範囲内であれば、他の元素の含有を拒むものではなく、例えば、不可避的不純物として含まれる含有量が、V(バナジウム)は0.004質量%以下、Nb(ニオブ)は0.004質量%以下、B(ボロン)は0.0005質量%以下、Tiは0.002質量%以下、Cuは0.01質量%以下、Niは0.01質量%以下、Crは0.01質量%以下であれば許容され得る。
 次に、本発明における無方向性電磁鋼板中に存在する酸化物系介在物の成分組成について説明する。
 本発明において、無方向性電磁鋼板が優れた磁気特性を有するためには、製品鋼板(仕上げ焼鈍鋼板)に存在する酸化物系介在物、ひいては、その素材となる熱延鋼板やスラブ鋳片に存在する酸化物系介在物におけるCaOとREM酸化物との成分組成比((質量%CaO+質量%REM-oxide)/(質量%CaO+質量%REM-oxide+質量%SiO+質量%Al))が0.50以上で、且つ、酸化物系介在物におけるAlの成分組成比(質量%Al/(質量%CaO+質量%REM-oxide+質量%SiO+質量%Al))が0.20以下であることが必要である。これらは、鋼中成分のT.Ca、REM、T.O及びSの4成分の質量比((T.Ca+REM)/(T.O+S))を0.4以上とすることで得ることができる。
 酸化物系介在物の成分組成が上記範囲を外れると、酸化物系介在物が、低融点化して熱間圧延によって伸展し、熱間圧延直後の自己焼鈍及び熱延鋼板の焼鈍や仕上げ焼鈍における結晶粒の成長性を阻害し、磁気特性を劣化させる。好ましくは、酸化物系介在物におけるCaOとREM酸化物との成分組成比((質量%CaO+質量%REM-oxide)/(質量%CaO+質量%REM-oxide+質量%SiO+質量%Al))は0.6以上、また、酸化物系介在物におけるAlの成分組成比(質量%Al/(質量%CaO+質量%REM-oxide+質量%SiO+質量%Al))は0.1以下である。尚、前記CaOとREM酸化物との成分組成比、及び、前記Alの成分組成比は、鋼板の圧延方向に平行な断面(L断面)に存在する酸化物系介在物をSEM(走査型電子顕微鏡)で100個以上観察し、それらの成分組成をSEMに付属のEDX(エネルギー分散型X線分析)で分析したときの平均値から算出した値である。ここで、前記EDXの電子線のビーム径は1μmである。
 次に、上記無方向性電磁鋼板の素材となるスラブ鋳片の製造方法について説明する。
 本発明に係る無方向性電磁鋼板の素材となるスラブ鋳片の製造方法は、上記成分組成の無方向性電磁鋼板の素材となるスラブ鋳片の製造方法であって、転炉または電気炉から出鋼された溶鋼を、真空脱ガス設備で精錬し、真空脱ガス設備での精錬終了後、溶鋼にCa含有合金を添加し、Ca含有合金を添加した溶鋼を連続鋳造機で連続鋳造してスラブ鋳片とする。このスラブ鋳片を製造する過程において、前記真空脱ガス設備での精錬中に溶鋼にSi含有物質を添加して溶鋼中のSi濃度を1.5~5.0質量%の範囲に調整する。溶鋼のSi濃度の調整後、前記真空脱ガス設備での精錬中にREM含有合金を添加するか、または、真空脱ガス設備での精錬終了後にREM含有合金を添加して溶鋼中のREM濃度を0.0001~0.0050質量%の範囲に調整する。その後、前記真空脱ガス設備での精錬終了後であって、REM含有合金が添加された後の取鍋内の溶鋼に、Ca含有合金を添加して溶鋼中のT.Ca濃度を0.0010~0.0080質量%の範囲に調整する。
 以下、上記スラブ鋳片の製造方法について具体的に説明する。
 転炉または電気炉にて溶製した溶鋼を取鍋に出鋼し、出鋼された溶鋼を、RH真空脱ガス装置などの真空精錬機能を有する真空脱ガス設備を用いて減圧下で精錬(「真空脱ガス処理」という)する。この真空脱ガス処理により、溶鋼中のCを極低濃度(0.0050質量%以下)まで脱炭(「真空脱炭処理」という)すると同時に、溶鋼中のNを除去(「脱窒」という)する。溶鋼中のCを真空脱ガス設備で極低濃度まで真空脱炭処理する必要があることから、溶鋼を未脱酸状態のままで転炉または電気炉から出鋼することが好ましい。
 真空脱炭処理によって溶鋼中のC濃度が0.0050質量%以下に到達した後、金属SiやSi含有合金(Fe-Si合金など)を添加してSi脱酸を行う。溶鋼中のSi濃度を1.5~5.0質量%の範囲内の所定値に調整した後、金属Mnなどの他の合金成分を添加して成分調整を行う。また、真空脱ガス処理中にREM含有合金を添加する場合には、金属Mnなどの他の合金成分の添加と同時またはその後にREM含有合金を添加してREM含有量を調整する。その後、更に所定時間の環流処理によって酸化物系介在物及び酸硫化物系介在物の溶鋼からの浮上分離を行った後、真空脱ガス処理を終了する。尚、REM含有合金以外の合金の一部は、転炉または電気炉からの出鋼時に添加してもよい。真空脱ガス処理後にREM含有合金を添加する場合には、真空脱ガス処理の終了後、取鍋内の溶鋼に、大気圧下の条件で、REM含有合金を添加して、REM含有量を調整する。大気圧下でのREM含有合金の添加方法は、インジェクション法や、鉄被覆ワイヤーフィーダー添加法などを用いることができる。
 真空脱ガス処理の終了後であって、REM含有合金が添加された後の取鍋内の溶鋼に、大気圧下の条件で、Ca含有合金(Ca-Si合金など)を添加し、溶鋼中のT.Ca濃度を0.0010~0.0080質量%の範囲であり、且つ、鋼中成分の質量比((T.Ca+REM)/(T.O+S))が0.4以上になる範囲に調整する。Ca含有合金の添加方法は、インジェクション法や、鉄被覆ワイヤーフィーダー添加法などを用いることができる。
 ここでは、成分調整した溶鋼中のT.Ca濃度が、鋼中成分の質量比((T.Ca+REM)/(T.O+S))が0.4以上である必要があり、また、鋼中成分の質量比(T.Ca/REM)が1.0以上であることが好ましい。そのために、溶鋼中に添加するCa含有合金量を高めたり、真空脱ガス処理にてSi脱酸後の時間を十分に確保して鋼中T.O量を低減したりすること、及び、溶銑または溶鋼の脱硫処理により、溶鋼中のS含有量を0.0025質量%以下に低下したりすることが有効である。また、溶鋼中のCa歩留まり向上や、加えて大気からのN巻込み抑制のために、Ca含有合金の添加時に取鍋に蓋を取り付け、更にアルゴンガスなどの不活性ガスを吹き込んで、空気を遮断することも有効である。
 その後、この溶鋼を連続鋳造機で連続鋳造し、所定の厚み及び長さを有するスラブ鋳片を製造する。尚、造塊-分塊圧延法によって所定の厚み及び長さを有するスラブ鋼片を製造することも可能であり、本発明は、造塊-分塊圧延法によって無方向性電磁鋼板の素材であるスラブ鋼片を製造することを否定するものではない。
 次に、本発明に係る無方向性電磁鋼板の製造方法について説明する。
 無方向性電磁鋼板の素材である上記スラブ鋳片を、熱間圧延して熱延鋼板とする。この熱間圧延におけるスラブ鋳片の加熱温度(SRT)は、1000~1250℃とすることが好ましい。SRTが1250℃を超えると、エネルギーロスが大きくなり不経済になるだけでなく、スラブ鋳片の高温強度が低下し、スラブ垂れなどの製造上のトラブルが生じるおそれがある。一方、SRTが1000℃を下回ると、熱間変形抵抗が増大し、熱間圧延することが困難となる。その後の熱間圧延の条件は、通常の条件で行えばよい。
 熱間圧延によって製造する熱延鋼板の板厚は、生産性を確保する観点から、1.5~2.8mmの範囲とすることが好ましい。鋼板の板厚が1.5mm未満では、熱間圧延での圧延トラブルが増加し、一方、2.8mm超えでは、冷延圧下率が高くなり過ぎて、集合組織が劣化することから、好ましくない。より好ましい熱延鋼板の板厚は1.7~2.4mmの範囲である。
 熱間圧延後の熱延鋼板の焼鈍は、施しても、また、省略しても、どちらでもよいが、製造コストを低減する観点からは、省略した方が有利である。ここで、熱延鋼板の焼鈍を省略する場合には、熱間圧延後のコイルの巻取温度を550℃以上とすることが好ましい。これは、巻取温度が550℃未満では、熱延鋼板コイルの自己焼鈍が不十分であり、冷間圧延前の鋼板が十分に再結晶していない場合には、リジングが発生したり、磁束密度が低下したりするためである。熱延鋼板の焼鈍を省略する場合には、熱間圧延後のコイルの巻取温度を600℃以上とすることがより好ましい。
 一方、熱延鋼板の焼鈍を行う場合には、熱延鋼板焼鈍の均熱温度を900~1150℃の範囲とすることが好ましい。これは、均熱温度が900℃未満では、圧延組織が残存し、磁気特性の改善効果が十分に得られず、一方、均熱温度が1150℃を超えると、結晶粒が粗大化し、冷間圧延で割れが発生し易くなる他、経済的にも不利となるからである。尚、熱延鋼板の焼鈍を行う場合でも、コイル巻取温度を550℃以上としてもよいことは勿論である。
 上記熱間圧延後の鋼板及び上記熱延鋼板焼鈍後の鋼板を、1回または中間焼鈍を挟む2回以上の冷間圧延により、最終板厚の冷延鋼板とする。その際、磁束密度を高めるために、鋼板温度を200℃程度の温度に上昇して圧延する、いわゆる、温間圧延を採用することが好ましい。また、冷延鋼板の厚さ(最終板厚)は特に規定しないが、0.10~0.60mmの範囲とするのが好ましい。これは、0.10mm未満では生産性が低下し、一方、0.60mm超えでは鉄損低減効果が小さいからである。鉄損低減効果を高めるためには、冷延鋼板の厚さ(最終板厚)は0.10~0.35mmの範囲がより好ましい。
 冷間圧延された上記冷延鋼板は、その後、連続焼鈍によって仕上げ焼鈍が施される。この仕上げ焼鈍の均熱温度は700~1150℃の範囲とすることが好ましい。均熱温度が700℃未満では、再結晶が十分に進行せず、良好な磁気特性が得られない他、連続焼鈍による形状矯正効果も得られない。一方、均熱温度が1150℃を超えると、エネルギーロスが大きくなり、不経済となる。
 鉄損をより低減するために、仕上げ焼鈍した後の上記鋼板表面に絶縁被膜を塗布焼付けすることが好ましい。尚、前記絶縁被膜は、良好な打抜き性を確保したい場合には、樹脂を含有した有機被膜であることが好ましく、また、溶接性を重視する場合には、半有機被膜や無機被膜とすることが好ましい。
 以上説明したように、本発明によれば、鋼中成分のT.Ca、REM、T.O及びSの4成分の質量比((T.Ca+REM)/(T.O+S))を0.4以上に制御することにより、鋼中での延伸状の硫化物系介在物の生成が抑制され、且つ、鋼中の酸化物系介在物を粒状の非延伸状とすることができる。これにより、高磁束密度で低鉄損の無方向性電磁鋼板であって、しかも、低Al含有量であることから鉄スクラップとしてリサイクル性に優れた無方向性電磁鋼板を提供することが可能となる。
 1チャージの溶鋼量が約200トン規模の実機にて、「転炉→RH真空脱ガス装置→Ca-Si合金のワイヤーフィーダー添加→連続鋳造機」の各工程を有するスラブ鋳片製造工程において、鋼中成分濃度を変化させることで、鋼中成分のT.Ca、REM、T.O及びSの4成分の質量比((T.Ca+REM)/(T.O+S))を種々変化させる試験を行った。REM含有合金の添加は、RH真空脱ガス装置の精錬中、Si脱酸後に行った。表1に、各試験の化学成分を示す。

 連続鋳造により得られたスラブ鋳片を、1050~1130℃の温度に加熱した後、熱間圧延して板厚2.3mmの熱延鋼板とした。その際、コイル巻取温度は全て680℃とした。得られた熱延鋼板を酸洗し、酸洗後、冷間圧延して最終板厚0.50mmの冷延鋼板とし、均熱温度1000℃で仕上げ焼鈍し、その後、絶縁被膜を塗布焼付けし、無方向性電磁鋼板(製品鋼板)とした。
 上記のようにして得た製品鋼板の圧延方向に平行な断面(L断面)をSEM(走査型電子顕微鏡)で観察し、100個以上の酸化物系介在物の成分組成を分析した。得られた分析値の平均値を求めて、酸化物系介在物におけるCaOとREM酸化物との成分組成比((質量%CaO+質量%REM-oxide)/(質量%CaO+質量%REM-oxide+質量%SiO+質量%Al))、及び、酸化物系介在物におけるAlの成分組成比(質量%Al/(質量%CaO+質量%REM-oxide+質量%SiO+質量%Al))を算出した。
 また、上記製品鋼板において平均結晶粒径を測定した。平均結晶粒径は、JIS G0552の鋼のフェライト結晶粒度試験方法に記載された比較法や切断法で結晶粒の平均断面積を測定し、得られた面積と等価な円の直径を平均結晶粒径とすることにより求めた。更に、上記製品鋼板の圧延方向及び圧延直角方向からエプスタイン試験片を切り出して、磁束密度B50(磁化力5000A/mにおける磁束密度)及び鉄損W15/50(磁束密度1.5T、周波数50Hzで励磁したときの鉄損)をJIS C2552に準拠して測定した。
 表2に、上記介在物の調査結果、及び、平均結晶粒径、磁束密度B50、鉄損W15/50の測定結果を示す。

 表2に示すように、本発明に適合する条件の鋼板(本発明例1~14)は、鉄損W15/50が2.87W/kg以下と低鉄損であり、且つ、磁束密度B50が1.708T以上と良好であり、優れた磁気特性を有していることがわかった。逆にいえば、本発明に適合しない条件である比較例1~5の鋼板の磁気特性は、鉄損W15/50及び/または磁束密度B50が劣位であることがわかった。
 実施例1のスラブ鋳片製造工程と同一の工程を用いて、表3に示す、本発明に適合する化学成分のスラブ鋳片を製造した。但し、REM含有合金の添加時期を、RH真空脱ガス装置のSi脱酸後と、RH真空脱ガス装置での処理終了後のCa含有合金添加前との2水準に変化させた。

 得られたスラブ鋳片を、実施例1と同一の方法を用いて無方向性電磁鋼板(製品鋼板)とした。得られた製品鋼板について、実施例1と同一の方法で、酸化物系介在物におけるCaOとREM酸化物との成分組成比((質量%CaO+質量%REM-oxide)/(質量%CaO+質量%REM-oxide+質量%SiO+質量%Al))、及び、酸化物系介在物におけるAlの成分組成比(質量%Al/(質量%CaO+質量%REM-oxide+質量%SiO+質量%Al))を算出するとともに、平均結晶粒径、並びに、磁束密度B50及び鉄損W15/50を測定した。
 表4に、上記介在物の調査結果、及び、平均結晶粒径、磁束密度B50、鉄損W15/50の測定結果を示す。

 表4に示すように、REM含有合金をRH真空脱ガス装置での処理中のSi脱酸後に添加した条件の鋼板(本発明例21~24)は、鉄損W15/50が2.62W/kg以下と低鉄損であり、且つ磁束密度B50が1.716T以上と高磁束密度であり、REM含有合金をRH真空脱ガス装置での処理終了後のCa含有合金添加前に添加した条件の鋼板(本発明例25~28)に比較して、優れた磁気特性を有していることがわかった。

Claims (5)

  1.  C;0.0050質量%以下、Si;1.5~5.0質量%、Mn;0.2~3.0質量%、sol.Al;0.0030質量%以下、P;0.2質量%以下、S;0.0050質量%以下、N;0.0040質量%以下、T.Ca;0.0010~0.0080質量%、T.O;0.0100質量%以下、及び、REM;0.0001~0.0050質量%を含有し、残部がFe及び不可避的不純物からなる成分組成を有し、
     前記T.Ca、前記REM、前記T.O及び前記Sの4成分の質量比((T.Ca+REM)/(T.O+S))が、0.4以上である、無方向性電磁鋼板。
  2.  C;0.0050質量%以下、Si;1.5~5.0質量%、Mn;0.2~3.0質量%、sol.Al;0.0030質量%以下、P;0.2質量%以下、S;0.0050質量%以下、N;0.0040質量%以下、T.Ca;0.0010~0.0080質量%、T.O;0.0100質量%以下、及び、REM;0.0001~0.0050質量%を含有し、更に、下記のA群~C群のうちの少なくとも1群の化学成分を含有し、残部がFe及び不可避的不純物からなる成分組成を有し、
     前記T.Ca、前記REM、前記T.O及び前記Sの4成分の質量比((T.Ca+REM)/(T.O+S))が、0.4以上である、無方向性電磁鋼板。
     A群:Sn、Sb;それぞれ0.01~0.1質量%のうちから選ばれる1種または2種
     B群:Mg;0.0001~0.0050質量%
     C群:Cu、Ni、Cr;それぞれ0.01~0.5質量%のうちから選ばれる1種または2種以上
  3.  更に、前記T.Ca及び前記REMの2成分の質量比(T.Ca/REM)が、1.0以上である、請求項1または請求項2に記載の無方向性電磁鋼板。
  4.  金属組織の平均結晶粒径が40μm以上である、請求項1から請求項3のいずれか1項に記載の無方向性電磁鋼板。
  5.  成分組成としてSi、REM、及びCaを含有する無方向性電磁鋼板の素材となるスラブ鋳片の製造方法であって、
     転炉または電気炉から出鋼された溶鋼を、真空脱ガス設備で精錬し、真空脱ガス設備での精錬終了後、溶鋼にCa含有合金を添加し、その後、Ca含有合金を添加した溶鋼を連続鋳造機で連続鋳造してスラブ鋳片を製造する過程において、
     前記真空脱ガス設備での精錬中に溶鋼に金属SiまたはSi含有合金を添加して溶鋼をSi脱酸し、
     溶鋼がSi脱酸された後、前記真空脱ガス設備での精錬中にREM含有合金を添加する、または、前記真空脱ガス設備での精錬終了後にREM含有合金を添加し、
     その後、取鍋内の溶鋼にCa含有合金を添加する、無方向性電磁鋼板の素材となるスラブ鋳片の製造方法。
