Abstract

金属などの基材に対して高い密着性及び耐久性を有する硬化性樹脂組成物、この硬化性樹脂組成物で基材をコーティングし、樹脂モールドした複合成形部材、並びにこれらの製造方法を提供する。 硬化性樹脂組成物は、ポリアミド系樹脂と、ブロックポリイソシアネートと、エポキシ化合物とを含んでおり、前記ポリアミド系樹脂は、アミノ基濃度20~300mmol/kgを有しているとともに、ASTM D570に規定する吸水性試験において1質量%以下の吸水率を有している。ポリアミド系樹脂は、C8-18アルキレン鎖を有し、融点160~250℃を有している。ポリアミド系樹脂のアミノ基1モルに対して、ブロックポリイソシアネートのイソシアネート基の割合は1.5~5モルであり、エポキシ化合物のエポキシ基の割合は0.1~0.8モルである。

Description

硬化性樹脂組成物、複合部材及びその製造方法
 本発明は、金属などの基材に対して高い密着性及び耐久性を付与する上で有用な硬化性樹脂組成物、基材の表面がこの硬化性樹脂組成物の硬化膜で被覆された複合部材、前記硬化膜に樹脂層が成形された複合成形部材、並びにこれらの製造方法に関する。
 金属の耐食性及び耐久性などを向上させるため、流動浸漬法、静電塗装などでコーティング層を形成することが行われている。特に、車両(自動車など)、飛行機などのベヒクルの構造部材などの高い耐久性が求められる用途では、金属をプライマー処理し、プライマー層(接着剤層)に樹脂をモールドしてハイブリッド化し、ハイブリッド部材を製造している。
 特開2007-190917号公報(特許文献1)及び対応する米国公開公報US2011/0143142A1には、金属とポリマーとからなるハイブリッド部材の製造方法において、金属とポリマーとを、コポリアミドを基礎とし、付加的にイソシアネートとエポキシドとを含有する溶融接着剤によって結合させることが記載されており、溶融接着剤が、ラウリンラクタムを基礎とするコポリアミドと、2.5~15%のブロックイソシアネートと、2.5~10%のエポキシドとを含有することが記載されている。この文献には、Degussa社のVESTAMELT X1038-P1[60%のラウリンラクタムと25%のカプロラクタムと15%のAH塩(50%のアジピン酸と50%のヘキサメチレンジアミンとからなる混合物)](95%)と、VESTAGON BF1540-P1(5%)と、AralditeGT7004(5%)とを含む溶融接着剤が記載され、最終工程で射出成形によりポリマー構造を形成することも記載されている。
 この接着剤を静電塗装して加熱すると、金属との密着性の高い接着剤層を形成でき、この接着剤層に熱可塑性樹脂を射出成形することにより、耐久性の高いハイブリッド部材を製造できる。
 しかし、理由は明確ではないが、このようにして形成されたハイブリッド部材を熱水に浸漬すると、密着性が低下する場合がある。また、接着剤層に熱可塑性樹脂を射出成形すると、金属と接着剤層との界面にボイドが生成する場合がある。そのため、長期間に亘り高い耐食性及び耐久性を維持できなくなる。

 従って、本発明の目的は、金属などの基材に対して高い密着性及び耐久性を付与する上で有用な硬化性樹脂組成物、基材表面がこの硬化性樹脂組成物のコーティング層(接着剤層又は硬化膜)で被覆された複合部材、前記接着剤層に樹脂モールドされた複合成形部材、並びにこれらの製造方法を提供することにある。
 本発明の他の目的は、金属などの基材に対して密着性が高く、耐熱水性が改善された接着剤層(又は硬化膜)を形成するのに有用な硬化性樹脂組成物、この樹脂組成物を用いた複合部材(硬化性樹脂組成物でプライマー処理された複合部材)、複合成形部材、並びにこれらの製造方法を提供することにある。
 本発明のさらに他の目的は、接着剤層(又は硬化膜)に対して高い温度で熱可塑性樹脂をモールドしても均一で耐久性の高い複合成形部材を得るのに適した硬化性樹脂組成物を提供することにある。
 本発明者らは、熱水への前記ハイブリッド部材の浸漬により、密着性が低下する原因について検討したところ、接着剤層に熱可塑性樹脂をモールドすると、モールド条件によっては、金属などの基材と溶融接着剤層との界面にボイドが生成しやすくなること、溶融接着剤のポリアミド系樹脂の末端アミノ基が密着性に大きく関与していることを見いだした。本発明者らは、これらの知見に基づいて、さらに鋭意検討した結果、末端アミノ基を有する所定のポリアミド系樹脂と、ブロックポリイソシアネートと、エポキシ化合物とを含む硬化性樹脂組成物を用いて基材表面に接着剤層を形成すると、この接着剤層に熱可塑性樹脂をモールド(成形)しても、基材に対して密着性が極めて高く、しかも熱水に浸漬しても均一で耐久性の高いモールド部材が確実に得られることを見いだし、本発明を完成した。
 すなわち、本発明の硬化性樹脂組成物(又は反応性樹脂組成物)は、ポリアミド系樹脂と、ブロックポリイソシアネートと、エポキシ化合物とを含み、前記ポリアミド系樹脂は、アミノ基(例えば、末端アミノ基)を含んでおり、しかも吸水性が低い。すなわち、前記ポリアミド系樹脂の吸水率は、ASTM D570に規定する吸水性試験において1質量%以下(例えば、0.75質量%以下、好ましくは0.65質量%以下、さらに好ましくは0.3質量%以下)である。
 前記ポリアミド系樹脂は、C8-18アルキレン鎖(例えば、C9-16アルキレン鎖)を含んでおり、ポリアミド系樹脂のアミノ基濃度は、5~300mmol/kg(例えば、20~300mmol/kg、好ましくは50~250mmol/kg、さらに好ましくは100~200mmol/kg)程度であってもよい。ポリアミド系樹脂の融点は、160~250℃(例えば、160~230℃、好ましくは170~220℃)程度であってもよい。
 ポリアミド系樹脂は、ポリアミド系樹脂を形成する成分(単量体)の総量に対して、C8-16アルキレン鎖を有する成分(例えば、C10-14アルキレン鎖を有する成分)を65~100モル%(例えば、70~100モル%)の割合で含んでいてもよい。具体的には、ポリアミド系樹脂は、C11-13ラクタム及びC11-13アミノカルボン酸から選択された少なくとも一種のC11-13アルキレン鎖を有する成分を、ポリアミド系樹脂を形成する成分(単量体)の総量に対して、75~100モル%(例えば、80~100モル%)の割合で含むホモ又はコポリアミド樹脂であってもよい。
 前記ブロックポリイソシアネートは、ガラス転移温度60~110℃、融点70~130℃、及び解離温度120~200℃を有していてもよい。また、前記エポキシ化合物は、軟化温度75℃以上のビスフェノール型エポキシ樹脂を含んでいてもよい。
 各成分の量的割合は、各成分の官能基(反応性基)の濃度、反応性などに応じて選択でき、ポリアミド系樹脂のアミノ基1モルに対して、ブロックポリイソシアネートのイソシアネート基(ブロックイソシアネート基)の割合は、過剰量、例えば、1.5~5モル(例えば、2~4モル)程度であってもよい。
 また、ポリアミド系樹脂のアミノ基濃度1モルに対して、エポキシ化合物のエポキシ基の割合は、例えば、0.1~0.8モル(例えば、0.2~0.7モル)程度であってもよい。
 樹脂組成物において、ブロックポリイソシアネートのイソシアネート基(NCO)の濃度(mmol/kg)は、ポリアミド系樹脂のアミノ基(NH)の濃度(mmol/kg)に対して、過剰量、例えば、15~450mmol/kg(例えば、30~300mmol/kg)程度過剰であってもよい。ポリアミド系樹脂のアミノ基の全モル数に対して、ブロックポリイソシアネートのイソシアネート基の全モル数は、1.3~50倍(例えば、1.5~40倍)であってもよい。また、樹脂組成物において、アミノ基、イソシアネート基及びエポキシ基の総量(総モル数)に対して、エポキシ基の濃度は、例えば、3~35モル%(例えば、5~25モル%)程度であってもよい。
 ブロックポリイソシアネートのイソシアネート基とエポキシ化合物のヒドロキシル基(2級ヒドロキシル基)との割合(モル比)は、例えば、前者/後者=0.6/1~1.4/1程度であってもよい。
 ポリアミド系樹脂の量的割合は、ポリアミド系樹脂、ブロックポリイソシアネート及びエポキシ化合物の総量100質量%に対して65~90質量%程度であってもよく、ポリアミド系樹脂100質量部に対して、ブロックポリイソシアネートの割合は、5~30質量部程度であってもよく、エポキシ化合物の割合は5~30質量部程度であってもよい。
 本発明は、硬化性樹脂組成物(粉末状の組成物など)で形成された接着剤層を含む複合部材(複合体)とその製造方法も含む。この複合部材では、基材(金属基材など)の表面に前記硬化性樹脂組成物で形成された接着剤層(例えば、反応性接着剤層)が形成されている。複合部材は、基材の表面を前記硬化性樹脂組成物(例えば、粉末状の硬化性樹脂組成物)でコーティング(例えば、静電粉体塗装、流動浸漬塗装などの粉体塗装)して、接着剤層を形成することにより製造できる。
 さらに本発明は、前記接着剤層に、少なくとも熱可塑性樹脂を含む組成物がモールド(成形)又は積層された複合成形部材(インサート成形部材又は積層体)及びその製造方法も包含する。前記熱可塑性樹脂は、硬化性樹脂組成物のポリアミド系樹脂よりも高い融点を有するポリアミド系樹脂を含んでいてもよい。
 前記複合成形部材は、前記接着剤層を形成した後、この接着剤層に、少なくとも熱可塑性樹脂を含む組成物をモールド(例えば、射出成形)又は積層(又はラミネート)することにより製造できる。
 なお、本明細書において、エポキシ樹脂も含め、単に「エポキシ化合物」と称し、ブロックポリイソシアネートの保護されたイソシアネート基を単に「イソシアネート基」と称する場合がある。また、グリシジル基も含め、単に「エポキシ基」という場合がある。
 本発明では、所定の硬化性樹脂組成物(接着性樹脂組成物)を用いるため、金属などの基材に対して高い密着性及び耐久性を有する接着剤層(又は硬化膜)で被覆された複合部材を製造することができ、前記接着剤層に熱可塑性樹脂をモールド又は積層することにより複合成形部材を製造できる。また、硬化性樹脂組成物でプライマー処理され、接着剤層(又は反応性接着剤層)が形成された複合部材は、金属などの基材に対して密着性が高く、耐熱水性も大きく改善できる。そのため、接着剤層(又は硬化膜)に対して高い温度で熱可塑性樹脂をモールド又は積層しても、金属などの基材と接着剤層との界面にボイドが生成することなく、均一で耐久性の高い複合成形部材を得ることができる。
 ポリアミド系樹脂には、ポリアミド樹脂(ホモ又はコポリアミド樹脂を含む)とポリアミドエラストマー(ポリアミドブロック共重合体)とが含まれ、下記(a)~(c)のいずれかのアミド形成成分で形成できる。
 (a)アルキレンジアミン成分とアルカンジカルボン酸成分とを組み合わせた第1のアミド形成成分;
 (b)ラクタム成分及びアミノカルボン酸成分のうち少なくとも一方の成分からなる第2のアミド形成成分;
 (c)第1のアミド形成成分及び第2のアミド形成成分。
 すなわち、ポリアミド系樹脂は、前記アミド形成成分(a)~(c)のいずれか(第1のアミド形成成分;第2のアミド形成成分;第1のアミド形成成分と第2のアミド形成性成分との組み合わせ)で形成でき、ポリアミドエラストマーは前記(a)~(c)のいずれかのアミド形成成分で形成されたポリアミドを用いて調製できる。なお、炭素数及び分岐鎖構造が共通するラクタム成分及びアミノカルボン酸成分は、互いに等価な成分とみなすことができる。
 ポリアミド樹脂は、脂環族ポリアミドであってもよいが、通常、脂肪族ポリアミドである場合が多い。また、ポリアミド樹脂は、ホモポリアミド樹脂又はコポリアミド樹脂(共重合ポリアミド樹脂)であってもよい。なお、コポリアミド樹脂は、例えば、炭素数の異なる第1のアミド形成成分で形成されたコポリアミド樹脂;第1のアミド形成成分と、第2のアミド形成成分とのコポリアミド樹脂;炭素数の異なる第2のアミド形成成分で形成されたコポリアミド樹脂などであってもよい。なお、炭素数の異なる第1のアミド形成成分及び/又は第2のアミド形成成分で形成されたコポリアミド樹脂を第1のコポリアミド樹脂と称し、前記第1のアミド形成成分及び/又は第2のアミド形成成分と共重合成分(脂環族又は芳香族成分)とのコポリアミド樹脂を第2のコポリアミド樹脂と称する場合がある。
 前記アルキレンジアミン成分としては、例えば、オクタメチレンジアミン、デカンジアミン、ドデカンジアミン、テトラデカンジアミン、オクタデカンジアミンなどのC8-18アルキレンジアミンなどが例示できる。これらのジアミン成分は単独で又は二種以上組み合わせて使用できる。好ましいジアミン成分は、少なくともC8-18アルキレンジアミン(好ましくはC10-16アルキレンジアミン、好ましくはC11-16アルキレンジアミン、特に、ドデカンジアミンなどのC11-14アルキレンジアミン)を含んでいる。
 アルカンジカルボン酸成分としては、例えば、スベリン酸、アゼライン酸、セバシン酸、ドデカン二酸、オクタデカン二酸などのC8-36アルカンジカルボン酸などが挙げられる。これらのジカルボン酸成分は単独で又は二種以上組み合わせて使用できる。好ましいジカルボン酸成分は、C8-18アルカンジカルボン酸(例えば、C10-16アルカンジカルボン酸、好ましくはC12-14アルカンジカルボン酸など)を含んでいる。
 第1のアミド形成成分において、ジアミン成分は、ジカルボン酸成分1モルに対して0.8~1.2モル、好ましくは0.9~1.1モル程度の範囲で使用できる。
 ラクタム成分としては、例えば、ω-オクタンラクタム、ω-ノナンラクタム、ω-デカンラクタム、ω-ウンデカンラクタム、ω-ラウロラクタム(又はω-ラウリンラクタム若しくはドデカンラクタム)、ω-トリデカンラクタムなどのC8-20ラクタムなどが例示できる。アミノカルボン酸成分としては、例えば、ω-アミノデカン酸、ω-アミノウンデカン酸、ω-アミノドデカン酸、ω-アミノトリデカン酸などのC8-20アミノカルボン酸などが例示できる。これらのラクタム成分及びアミノカルボン酸成分も単独で又は二種以上組み合わせて使用できる。
 好ましいラクタム成分は、例えば、C8-18ラクタム、好ましくはC10-16ラクタム(例えば、C10-15ラクタム)、さらに好ましくはC10-14ラクタム(例えば、C11-13ラクタム)であり;好ましいアミノカルボン酸も上記好ましいラクタム成分と同様の炭素数を有している。特に、ラクタム成分及び/又はアミノカルボン酸は、少なくともC11-12ラクタム成分及び/又はアミノカルボン酸(ウンデカンラクタム、ラウロラクタム(又はラウリンラクタム)、アミノウンデカン酸、アミノドデカン酸など)、例えば、炭素数12のラクタム成分及び/又はアミノカルボン酸を含んでいる場合が多い。
 第1のアミド形成成分と、第2のアミド形成成分との割合(モル比)は、前者/後者=100/0~0/100の範囲から選択でき、例えば、90/10~0/100(例えば、80/20~5/95)、好ましくは75/25~10/90(例えば、70/30~15/85)、さらに好ましくは60/40~20/80程度であってもよい。
 好ましいポリアミド樹脂は、第1及び/又は第2のアミド形成成分として、少なくともC8-18アルキレン鎖(又は直鎖状アルキレン鎖)、例えば、C8-16アルキレン鎖(例えば、C9-15アルキレン鎖)、好ましくはC10-14アルキレン鎖(例えば、C11-14アルキレン鎖)、さらに好ましくはC11-13アルキレン鎖(例えば、C11-12アルキレン鎖)を有する成分を含んでいる。
 このような成分で形成されたポリアミド樹脂は、耐熱水性及び耐熱性が高いとともに、金属などの基材に対する密着性に優れており、基材表面に均一かつ強靱な接着剤層(プライマー層又は反応性接着剤層)を形成するのに有用である。
 なお、第1及び/又は第2のアミド形成成分として、前記C8-18アルキレン鎖を有する成分を用いたポリアミド樹脂は、ホモポリアミド樹脂(特定の炭素数のアルキレン鎖を有する成分のホモポリアミド樹脂)、又は第1のコポリアミド樹脂(前記C8-18アルキレン鎖のうち炭素数の異なる複数の成分の共重合体;前記C8-18アルキレン鎖(又は直鎖状アルキレン鎖)を有する成分と、短鎖の第1及び/又は第2のアミド形成成分との第1のコポリアミド樹脂)であってもよい。
 なお、上記短鎖の第1のアミド形成成分としては、例えば、テトラメチレンジアミン、ヘキサメチレンジアミン、トリメチルヘキサメチレンジアミンなどの主鎖の炭素数C4-7アルキレンジアミン;アジピン酸、ピメリン酸などのC6-7アルカンジカルボン酸などが挙げられ、上記短鎖の第2のアミド形成成分としては、δ-バレロラクタム、ε-カプロラクタム、ω-ヘプタラクタムなどのC4-7ラクタムやC4-7アミノカルボン酸などが挙げられる。短鎖の第1及び第2のアミド形成成分の使用量は、第1及び第2のアミド形成成分全体に対して、少量、例えば、0~50モル%、好ましくは0~40モル%、さらに好ましくは0~30モル%程度であってもよい。
 さらに、コポリアミド樹脂は、必要であれば、第1及び/又は第2のアミド形成成分と共重合可能な共重合成分との共重合体(第2のコポリアミド樹脂)であってもよく、共重合成分としてのジアミン成分は、脂環族ジアミン成分(ジアミノシクロヘキサンなどのジアミノC5-10シクロアルカン;ビス(4-アミノシクロヘキシル)メタン、ビス(4-アミノ-3-メチルシクロヘキシル)メタン、2,2-ビス(4-アミノシクロヘキシル)プロパンなどのビス(アミノC5-8シクロアルキル)C1-3アルカンなど;水添キシリレンジアミンなど)、芳香族ジアミン成分(メタキシリレンジアミンなど)などであってもよい。また、共重合成分としてのジカルボン酸成分は、脂環族ジカルボン酸成分(シクロヘキサン-1,4-ジカルボン酸、シクロヘキサン-1,3-ジカルボン酸などのC5-10シクロアルカン-ジカルボン酸など)、芳香族ジカルボン酸(テレフタル酸、イソフタル酸など)などであってもよい。なお、第1及び/又は第2のアミド形成成分との共重合成分として脂環族ジアミン成分及び/又は脂環族ジカルボン酸成分を用い、脂環族ポリアミド樹脂(透明ポリアミド)を形成してもよい。
 ポリアミド樹脂において、第1及び第2のアミド形成成分の割合は、成分全体に対して、60~100モル%(例えば、70~100モル%)、好ましくは80~100モル%(例えば、85~97モル%)、さらに好ましくは90~100モル%程度であってもよい。特に、好ましいポリアミド樹脂は、C8-16アルキレン鎖(好ましくはC10-14アルキレン鎖、さらに好ましくはC11-13アルキレン鎖)を有する成分の割合が、ポリアミド系樹脂を形成する成分(単量体)(又は第1及び第2のアミド形成成分)の総量に対して、65~100モル%(例えば、65~98モル%)、好ましくは70~100モル%(例えば、75~98モル%)、さらに好ましくは80~100モル%(例えば、85~100モル%)、特に90~100モル%(例えば、95~100モル%)程度のホモポリアミド樹脂又はコポリアミド樹脂を含む。特に好ましいポリアミド樹脂は、例えば、C11-13ラクタム及び/又はC11-13アミノカルボン酸(例えば、ラウロラクタム、アミノウンデカン酸及びアミノドデカン酸)から選択された少なくとも一種をアミド形成成分とするホモ又はコポリアミド樹脂を含む。
 なお、ポリアミド樹脂は、少量のポリカルボン酸成分及び/又はポリアミン成分を用い、分岐鎖構造を導入したポリアミドなどの変性ポリアミドであってもよい。
 このようなポリアミド樹脂としては、例えば、ホモポリアミド樹脂(ポリアミド8、ポリアミド9、ポリアミド10、ポリアミド11、ポリアミド12、ポリアミド13、ポリアミド610、ポリアミド611、ポリアミド612、ポリアミド911、ポリアミド912、ポリアミド1010、ポリアミド1012など)、コポリアミド(ポリアミド6/10、ポリアミド6/11、ポリアミド6/12、ポリアミド10/10、ポリアミド10/12、ポリアミド11/12、ポリアミド12/13、ポリアミド12/18、ポリアミド14/18など)などが例示できる。これらのポリアミド樹脂は単独で又は二種以上組み合わせて使用できる。なお、ポリアミド樹脂において、スラッシュ「/」で分離された成分は第1又は第2のアミド形成成分を示している。特に、アルキレン鎖の長いポリアミド樹脂、例えば、ポリアミド610、ポリアミド612、ポリアミド1010、ポリアミド1012、ポリアミド10、ポリアミド11、ポリアミド12、ポリアミド6/10、ポリアミド6/11、ポリアミド6/12など、なかでもポリアミド11、ポリアミド12(例えば、ラウリルラクタムの単独重合体)などを利用する場合が多い。
 ポリアミドエラストマー(ポリアミドブロック共重合体)としては、ハードセグメント(又はハードブロック)としてのポリアミドセグメント(前記ポリアミド樹脂、例えば、ポリアミド11,ポリアミド12などに対応するポリアミドセグメント)とソフトセグメント(又はソフトブロック)とで形成されたポリアミドブロック共重合体が挙げられ、ソフトセグメントは、例えば、ポリエーテル、ポリエステル、ポリカーボネートなどで形成できる。代表的なポリアミドエラストマーは、ポリアミド-ポリエーテルブロック共重合体であり、例えば、ポリエーテルアミド[例えば、ジカルボキシル末端のポリアミドブロックとジオール末端のポリC2-6アルキレングリコールブロック(又はポリオキシアルキレンブロック)とのブロック共重合体など]などが挙げられる。なお、ポリアミドエラストマーは、エステル結合を有していてもよい。
 ポリアミドエラストマーにおいて、ソフトセグメントの数平均分子量(ポリスチレン換算)は、ゲルパーミエーションクロマトグラフィー(GPC)で測定したとき、例えば、100~10000程度の範囲から選択でき、300~5000(例えば、500~5000)、好ましくは1000~2000程度であってもよい。ポリアミドブロック(ポリアミドセグメント)と、ソフトセグメント(又はブロック)との割合(質量比)は、例えば、前者/後者=75/25~10/90、好ましくは70/30~15/85程度であってもよい。
 これらのポリアミド系樹脂は、単独で又は二種以上組み合わせてもよい。これらのポリアミド系樹脂のうち、前記ポリアミド樹脂が好ましい。
 ポリアミド系樹脂は、吸水性又は吸湿性が低いのが好ましい。すなわち、ポリアミド系樹脂の吸水率は、1質量%以下(例えば、0.01~0.8質量%)、好ましくは0.75質量%以下(例えば、0.05~0.65質量%)、さらに好ましくは0.65質量%以下(例えば、0.1~0.55質量%)、特に、0.5質量%以下(例えば、0.1~0.4質量%)程度であってもよく、0.1~0.65質量%、好ましくは0.12~0.55質量%、さらに好ましくは0.15~0.45質量%、特に、0.3質量%以下(例えば、0.15~0.25質量%)であってもよい。なお、上記吸水率の測定は、ASTM D570に規定する吸水性試験に基づいて、乾燥した試料を、デシケータ内で冷却した後、試料の質量を測定し、23℃の水に24時間浸漬して取り出し、布を押さえて過剰な水分を拭き取り、質量を測定し、試験片の質量変化(増加率)を算出することにより求めることができる。なお、厚み0.125インチ(約0.32cm)の試料が利用できる。
 また、平衡含水量は、ISO 62に従って測定したとき、相対湿度50%RH、室温23℃において、例えば、2質量%以下(例えば、0.1~1.8質量%)、好ましくは1.5質量%以下(例えば、0.3~1.5質量%)、さらに好ましくは1.3質量%以下(例えば、0.4~1.3質量%)、特に、1質量%以下(例えば、0.5~0.9質量%)程度であってもよく、0.5~0.85質量%(例えば、0.6~0.8質量%)程度であってもよい。
 さらに、飽和含水率は、ISO 62のA法に従って、23℃の水に1週間浸漬した後に測定したとき、5質量%以下(例えば、0.5~4.5質量%)、好ましくは0.5~4質量%(例えば、0.6~3.8質量%)、さらに好ましくは0.8~3.5質量%(例えば、1~3質量%)、特に、1.1~2.8質量%(例えば、1.2~2.7質量%)程度であってもよい。
 さらには、ポリアミド系樹脂は、繰り返し単位当たりのアミド結合の平均濃度が少ないのが好ましく、前記アミド結合の平均濃度は、例えば、1~10モル/kg(例えば、2~9モル/kg)、好ましくは3~8モル/kg(例えば、4~7モル/kg)、さらに好ましくは5~7モル/kg程度であってもよい。
 ポリアミド系樹脂は、非晶性であってもよいが、通常、結晶性を有している。ポリアミド系樹脂の結晶化度は、例えば、1~50%(例えば、1~30%)、好ましくは5~25%、さらに好ましくは10~20%程度であってもよい。なお、結晶化度は、慣用の方法、例えば、密度や融解熱に基づく測定法、X線回折法、赤外吸収法などにより測定できる。
 ポリアミド系樹脂は、金属などの基材に対する接着剤層の密着性を高めるため、アミノ基(特に、末端アミノ基)を有している。ポリアミド系樹脂のアミノ基濃度CNH2(単位:mmol/kg)は、5~300(例えば、25~275)程度の範囲から選択でき、例えば、50~250(例えば、75~225)、好ましくは100~200(例えば、120~180)程度であってもよく、通常、50~200(例えば、50~180)、好ましくは75~190(例えば、80~175)、さらに好ましくは100~170(例えば、100~150)、特に125~160程度であってもよい。ポリアミド系樹脂のアミノ基濃度が高いと、硬化性樹脂組成物で形成された接着剤層の密着性を大きく向上できる。
 ポリアミド系樹脂のカルボキシル基(末端カルボキシル基)の濃度(単位:mmol/kg)は、特に制限されず、例えば、50以下(例えば、0~25)、通常、20以下(例えば、1~15)、好ましくは10以下(例えば、1.5~7)、さらに好ましくは2~5程度であってもよい。
 ポリアミド系樹脂において、アミノ基とカルボキシル基との割合は特に制限されないが、カルボキシル基よりもアミノ基の濃度が高いのが好ましい。ポリアミド系樹脂のカルボキシル基に対するアミノ基の割合(モル比)は、例えば、60/40~100/0(例えば、70/30~99.9/0.1)、好ましくは80/20~100/0(例えば、85/15~99.5/0.5)、さらに好ましくは90/10~99/1(例えば、95/5~98/2)程度であってもよい。
 なお、アミノ基濃度及びカルボキシル基濃度は、慣用の方法、例えば、滴定法で測定できる。例えば、アミノ基濃度は、ポリアミド樹脂(試料)を、フェノールとエタノールとの体積比で10:1の混合溶媒に溶解して1質量%溶液を調製し、1/100規定HCl水溶液で中和滴定することにより測定できる。また、カルボキシル基濃度は、ポリアミド樹脂(試料)をベンジルアルコールに溶解して、1質量%ベンジルアルコール溶液を調製し、1/100規定KOH水溶液で中和滴定することにより測定できる。
 ポリアミド系樹脂は、室温で固体であり、ポリアミド系樹脂の融点は、例えば、150~260℃(例えば、160~250℃)、好ましくは165~230℃(例えば、170~220℃)程度であってもよく、175~210℃(例えば、175~200℃)、好ましくは175~190℃(例えば、175~185℃)程度であってもよい。なお、結晶性のポリアミド系樹脂の融点は、示差走査熱量計(DSC)により測定できる。なお、ポリアミド系樹脂の融点は、DSCで複数のピークが生じる場合、複数のピークのうち高温側のピークに対応する温度を意味する。
 ポリアミド系樹脂の数平均分子量(単位:×10)は、例えば、0.5~20(例えば、0.7~15)程度の範囲から選択でき、0.8~10(例えば、0.9~8)、好ましくは1~7(例えば、1~5)程度であってもよい。ポリアミド系樹脂の分子量は、HFIP(ヘキサフルオロイソプロパノール)を溶媒とし、ゲルパーミエーションクロマトグラフィにより、ポリメタクリル酸メチル換算で測定できる。
 ポリアミド系樹脂のメルトフローレート(MFR、単位:g/10分)は、温度230℃及び荷重2.16kgにおいて、1~100(例えば、2~80)、好ましくは5~75(例えば、7~60)、さらに好ましくは10~50(例えば、12~35)程度であってもよい。MFRは、メルトフローレート測定器を用い、ISO 1133に従って測定できる。
 前記吸水率が1質量%以下のポリアミド系樹脂(第1のポリアミド樹脂)には、密着性などの特性を損なわない範囲で、第2のポリアミド樹脂(例えば、炭素数の少ないアルキレン鎖を有する成分を用いたホモ又はコポリアミド樹脂、特に、吸水率が1質量%を超えるホモ又はコポリアミド樹脂及び/又は融点が150℃未満のコポリアミド樹脂など)を添加してもよい。前記吸水率が1質量%以下の第1のポリアミド系樹脂は、第1及び/又は第2のポリアミド樹脂の吸水率などに応じて、ポリアミド系樹脂全体の65質量%以上、好ましくは70質量%以上、さらに好ましくは75質量%以上の割合で使用してもよい。
 ポリアミド系樹脂は、必要により、種々の添加剤、例えば、安定剤(耐熱安定剤、耐候安定剤、酸化防止剤、紫外線吸収剤など)、着色剤、充填剤、可塑剤、滑剤、難燃剤、帯電防止剤、シランカップリング剤などを含んでいてもよい。添加剤は、単独で又は2種以上組み合わせて使用できる。ポリアミド系樹脂及びその樹脂組成物は、通常、粉末状の形態である場合が多い。
 [ブロックポリイソシアネート]
 ブロックポリイソシアネートのポリイソシアネートは、芳香族ポリイソシアネート、脂環族ポリイソシアネート、脂肪族ポリイソシアネート、複素環式ポリイソシアネートのいずれであってもよい。芳香族ポリイソシアネートとしては、例えば、トリレンジイソシアネート(TDI)、キシリレンジイソシアネート(XDI)、テトラメチルキシリレンジイソシアネート(TMXDI)、ナフタレンジイソシアネート(NDI)、ビス(イソシアナトフェニル)メタン(MDI)、1,3-ビス(イソシアナトフェニル)プロパン、ビス(イソシアナトフェニル)エーテル、ビス(イソシアナトフェニル)スルホン、トリジンジイソシアネート(TODI)などのジイソシアネートなどが例示できる。脂環族ポリイソシアネートとしては、例えば、シクロヘキサン1,4-ジイソシアネート、イソホロンジイソシアネート(IPDI)、水添キシリレンジイソシアネート、水添ビス(イソシアナトフェニル)メタンなどのジイソシアネート;ビシクロヘプタントリイソシアネートなどのトリイソシアネートなどが例示できる。前記脂肪族ポリイソシアネートとしては、例えば、プロピレンジイソシアネート、トリメチレンジイソシアネート、テトラメチレンジイソシアネート、ヘキサメチレンジイソシアネート(HDI)、トリメチルヘキサメチレンジイソシアネート(TMDI)、リジンジイソシアネート(LDI)などのC2-12アルカンジイソシアネート;1,3,6-ヘキサメチレントリイソシアネート、1,6,11-ウンデカントリイソシアネートメチルオクタンなどのアルカントリイソシアネートなどが例示できる。
 これらのポリイソシアネートは、その誘導体、例えば、二量体、三量体(イソシアヌレート環を有するポリイソシアネート)、四量体などの多量体;アダクト体;ビウレット変性体、アロハネート変性体、ウレア変性体などの変性体;ウレタンオリゴマーなどであってもよい。具体的には、ポリイソシアネートの誘導体は、例えば、ポリイソシアネート(ヘキサメチレンジイソシアネートなどのアルカンポリイソシアネートなど)と多価アルコール(トリメチロールプロパンやペンタエリスリトールなど)とのアダクト体、前記ポリイソシアネートのビウレット体、前記イソシアヌレート環(イソシアヌル酸エステル骨格)を有するイソシアヌレート体(例えば、ヘキサメチレンジイソシアネートの三量体であるイソシアヌレート環を有するポリイソシアネートなど)、ウレチジオン(uretdione)骨格を有するポリイソシアネートなどが例示できる。
 これらのポリイソシアネートのうち、脂肪族ポリイソシアネート、芳香族ポリイソシアネート(TDI、MDIなど)又はそれらの誘導体(例えば、HDI又はその三量体など)などを用いる場合が多い。
 ブロックポリイソシアネートのブロック剤(保護剤)としては、例えば、イソプロパノール、2-エチルヘキサノールなどのアルコール類;フェノール、クレゾール、キシレノール、レゾルシンなどのフェノール類;アセトキシム、メチルエチルケトオキシム、シクロヘキサンオキシムなどのオキシム類;ε-カプロラクタムなどのラクタム類;アセト酢酸エチルなどの活性メチレン化合物などが挙げられる。これらのブロック剤は、単独で又は二種以上組み合わせて使用できる。これらのブロック剤は、ポリイソシアネートの種類、解離温度などに応じて選択でき、フェノール類、オキシム類、ε-カプロラクタムや活性メチレン化合物などを用いる場合が多い。
 ブロックポリイソシアネートのイソシアネート基(ブロックイソシアネート基)の含有率は、例えば、5~30質量%(例えば、7.5~25質量%)、好ましくは10~20質量%(例えば、12.5~17.5質量%)程度であってもよく、13~20質量%(例えば、14~18質量%、好ましくは15~17質量%)程度であってもよい。
 ブロックポリイソシアネートのイソシアネート当量(単位:g/eq.)は、例えば、150~350、好ましくは175~300、さらに好ましくは200~280(例えば、230~275)程度であってもよい。
 ブロックポリイソシアネートにおいて、イソシアネート基(ブロックイソシアネート基)の濃度CNCO(mmol/kg)は、例えば、500~5500(例えば、750~5250)、好ましくは1000~5000(例えば、1500~4500)、さらに好ましくは2000~4500(例えば、2500~4000)程度であってもよく、3000~4000程度であってもよい。
 ブロックポリイソシアネートは、通常、室温で固体であり、ブロックポリイソシアネートのガラス転移温度(glass transition temperature)は、例えば、50~120℃、好ましくは60~110℃(例えば、65~95℃)、さらに好ましくは70~100℃(例えば、75~85℃)程度であってもよく、通常、65~100℃(例えば、70~90℃)程度であってもよい。
 ブロックポリイソシアネートの融点は、例えば、70~130℃、好ましくは80~120℃、さらに好ましくは90~115℃程度であってもよく、80~125℃(例えば、95~115℃)程度であってもよい。
 ブロックポリイソシアネートの解離温度(ブロック剤が脱離してイソシアネート基が再生する温度)は、例えば、100~220℃(例えば、120~200℃)、好ましくは130~190℃(例えば、140~180℃)、さらに好ましくは150~170℃(例えば、155~165℃)程度であってもよい。解離温度が低すぎると、硬化性樹脂組成物の保存安定性が低下しやすく、高すぎると、塗膜形成温度又は焼き付け温度が高くなり、作業性が低下するとともに、接着剤層の接着性が低下する虞がある。
 なお、解離温度を調整するため、解離触媒、例えば、ジブチルスズラウレートなどのスズ化合物、N-メチルモルホリンなどの第三級アミン類、アルカリ金属酢酸塩、アルカリ土類金属酢酸塩などの金属有機酸塩などを添加してもよい。
 ブロックポリイソシアネートは、通常、粉末状の形態である場合が多い。
 [エポキシ化合物]
 エポキシ化合物(又はエポキシ樹脂)としては、例えば、グリシジルエーテル化合物、グリシジルエステル化合物、グリシジルアミン化合物、複素環式エポキシ化合物、脂環式エポキシ化合物などが挙げられ、複数のグリシジル基又はオキシラン環を有している。グリシジルエーテル化合物(グリシジルエーテル型エポキシ樹脂)としては、例えば、ビスフェノール型エポキシ樹脂(ビスフェノールA型、ビスフェノールF型、ビスフェノールAD型、ビスフェノールS型、ビスフェノールフルオレン型などのビスフェノール類をベースとするエポキシ樹脂)、ナフトール型エポキシ樹脂、ビフェニル型エポキシ樹脂、トリフェノールメタン型エポキシ樹脂、ノボラック型エポキシ樹脂(フェノールノボラック型エポキシ樹脂、クレゾールノボラック型エポキシ樹脂など)、変性ノボラック型エポキシ樹脂などが挙げられる。
 グリシジルエステル化合物(グリシジルエステル型エポキシ樹脂)としては、例えば、フタル酸ジグリシジルエステル、テトラヒドロフタル酸、ヘキサヒドロフタル酸などの多価カルボン酸グリシジルエステルが例示できる。
 グリシジルアミン化合物(グリシジルアミン型エポキシ樹脂)としては、テトラグリシジルアミノジフェニルメタン、トリグリシジルアミノフェノールなどが例示できる。
 複素環式エポキシ化合物(複素環式エポキシ樹脂)としては、例えば、トリグリシジルイソシアヌレート(トリアジン型エポキシ樹脂)、ヒダントイン型エポキシ樹脂などが例示できる。脂環式エポキシ化合物(脂環式エポキシ樹脂)としては、シクロヘキセン環がエポキシ化されたエポキシ樹脂が例示できる。
 これらのエポキシ化合物は単独で又は二種以上組み合わせて使用できる。好ましいエポキシ化合物は、軟化点又は融点の高いエポキシ樹脂、例えば、グリシジルエーテル型エポキシ樹脂、グリシジルアミン型エポキシ樹脂、脂環式エポキシ樹脂であり、特に、ビスフェノールAなどのビスフェノール類をベースとするグリシジルエーテル型エポキシ樹脂(ビスフェノール型エポキシ樹脂)である。さらに、エポキシ化合物は、単量体であってもよいが、2量体、3量体、4量体、5量体、10量体などの多量体(例えば、3量体以上の多量体)を含んでいるのが好ましい。このような多量体は多量化に伴ってヒドロキシル基を有する場合が多い。多量体の割合は、ゲルパーミエーションクロマトグラフィにおいて、面積比で45~99.9%、好ましくは50~99%、さらに好ましくは55~98%程度であってもよい。
 エポキシ化合物のエポキシ当量(単位:g/eq.)は、250~5000程度の範囲から選択でき、例えば、300~3000(例えば、400~2500)、好ましくは500~2000(例えば、600~1700)、さらに好ましくは650~1000(例えば、700~800)程度であってもよく、450~1500(例えば、500~1200)、好ましくは550~1000(例えば、600~900)、さらに好ましくは650~800(例えば、700~770)程度であってもよい。
 エポキシ化合物のエポキシ基の濃度CEP(mmol/kg)は、例えば、100~1000(例えば、150~900)、好ましくは200~800(例えば、250~750)、さらに好ましくは300~700(例えば、350~650)程度であってもよく、400~600(例えば、450~570)程度であってもよい。
 また、エポキシ化合物(又はエポキシ樹脂)のヒドロキシル基濃度(mmol/kg)は、例えば、500~5500(例えば、750~5250)、好ましくは1000~5000(1500~4500)、さらに好ましくは2000~4500(例えば、2500~4000)程度であってもよく、3000~4000(例えば、3300~3800)程度であってもよい。
 エポキシ化合物の軟化点又は融点は、例えば、75℃以上(例えば、75~125℃)、好ましくは80℃以上(例えば、80~115℃)、さらに好ましくは85℃以上(例えば、90~110℃)程度であってもよく、95~105℃程度であってもよい。
 エポキシ化合物は、通常、室温で固体であり、粉末状の形態である場合が多い。
 エポキシ化合物は、金属などの基材に対する密着性を向上させるとともに、ポリアミド系樹脂のアミノ基とも反応性を有しているため、金属などの基材に対する密着性を大きく改善する。また、多量体(二量体、三量体などを含む)のエポキシ化合物は、ヒドロキシル基(2級ヒドロキシル基)を有している場合があり、このヒドロキシル基は金属などの基材との密着性に関与するとともに、ブロックポリイソシアネートとの反応性も有しており、基材に対する密着性をさらに改善する。
 [各成分の割合]
 本発明では、前記ポリアミド系樹脂のアミノ基(並びにカルボキシル基)、ブロックポリイソシアネートのイソシアネート基、及びエポキシ化合物のエポキシ基(並びにヒドロキシル基)が複雑に反応し、金属などの基材に対して高い密着力で密着するようである。例えば、代表的には、ブロックポリイソシアネートのイソシアネート基は、ポリアミド系樹脂のアミノ基(並びにエポキシ化合物のヒドロキシル基)と反応し、エポキシ化合物のエポキシ基は、ポリアミド系樹脂のアミノ基(並びにカルボキシル基)と反応して、基材に接着剤層(硬化膜又はプライマー層)を形成するようである。そのため、各成分の割合及び各成分の上記反応性基の割合も複雑化する。
 ポリアミド系樹脂の量的割合は、各成分の反応性基の濃度などに応じて選択でき、例えば、ポリアミド系樹脂、ブロックポリイソシアネート及びエポキシ化合物の総量100質量%に対して、50~95質量%(例えば、60~90質量%)程度であってもよいが、通常、65~90質量%(例えば、65~85質量%)、好ましくは67~83質量%(例えば、70~80質量%)程度であってもよく、70~90質量%(例えば、75~85質量%)程度であってもよい。ポリアミド系樹脂の割合が、少なすぎたり、多すぎると、基材との密着性が低下しやすくなる。
 ブロックポリイソシアネートは、ポリアミド系樹脂のアミノ基と反応して、接着剤層の機械的強度及び熱的特性を大きく改善し、基材に対する密着性を向上するようである。そのため、ポリアミド系樹脂とブロックポリイソシアネートとの量的割合は、各成分の官能基(反応性基)の濃度、反応性などに応じて選択でき、ポリアミド系樹脂のアミノ基濃度1モルに対して、ブロックポリイソシアネートのイソシアネート基(ブロックイソシアネート基)の割合は、例えば、0.5~7モル(例えば、0.7~6モル、好ましくは1~5モル)程度であってもよいが、通常、過剰モル、例えば、1.1~5.5モル程度の範囲から選択でき、1.5~5モル(例えば、1.75~4.5モル)、好ましくは2~4モル(例えば、2.25~3.75モル)、さらに好ましくは2.5~3.5モル(例えば、2.75~3.4モル)程度であってもよい。ブロックポリイソシアネートの割合が少なすぎると、金属などの基材に対する密着性、耐熱性、耐熱水性が低下する虞があり、多すぎると、遊離のポリイソシアネートが残存し、接着剤層の特性を低下させるようである。また、過剰量のブロックポリイソシアネートを用いると、前記接着剤層が硬化していても活性なプライマー層(活性中間層)として機能するためか、複合成形部材でのモールド樹脂(例えば、ヒドロキシル基、アミノ基などの反応性基を有する熱可塑性樹脂、例えば、ポリエステル樹脂、ポリアミド系樹脂など)に対する反応性も向上でき、モールド樹脂との密着性も改善できる。
 具体的には、ブロックポリイソシアネートのイソシアネート基(NCO)の濃度CNCO(mmol/kg)と、ポリアミド系樹脂のアミノ基の濃度CNH2(mmol/kg)との割合は特に制限されず、アミノ基の濃度が過剰であってもよいが、通常、イソシアネート基の濃度が高い場合が多く、例えば、アミノ基(NH)の濃度(mmol/kg)に対して、イソシアネート基(NCO)の濃度(mmol/kg)は、過剰量である場合が多い。イソシアネート基の濃度(CNCO)とアミノ基濃度(CNH2))との差(△(CNCO-CNH2))は、例えば、15~450mmol/kg(例えば、20~400mmol/kg)、好ましくは30~300mmol/kg(例えば、35~250mmol/kg)、さらに好ましくは40~200mmol/kg(例えば、45~185mmol/kg)程度であってもよく、20mmol/kg以上、好ましくは30mmol/kg以上、より好ましくは40mmol/kg以上であってもよい。ポリアミド系樹脂のアミノ基の全モル数に対して、ブロックポリイソシアネートのイソシアネート基の全モル数は、例えば、1.3~50倍(例えば、1.5~40倍)、好ましくは2~35倍(例えば、2.5~25倍)、さらに好ましくは2.7~15倍(例えば、3~10倍)程度であってもよく、2.7~10倍(例えば、3~8.5倍)程度であってもよい。
 ブロックポリイソシアネートの割合は、ポリアミド系樹脂100質量部に対して、2.5~35質量部、好ましくは5~30質量部(例えば、7.5~25質量部)、さらに好ましくは10~20質量部(例えば、10~15質量部)程度であってもよい。
 エポキシ化合物のエポキシ基の割合は、ポリアミド系樹脂のアミノ基濃度1モルに対して、例えば、0.1~1モル(例えば、0.2~0.9モル)、好ましくは0.2~0.8モル(例えば、0.25~0.7モル)、さらに好ましくは0.3~0.6モル(例えば、0.35~0.55モル)程度であってもよく、0.35~0.6モル(例えば、0.4~0.5モル)程度であってもよい。なお、ポリアミド系樹脂のカルボキシル基とエポキシ化合物のエポキシ基との割合(mmol/kg)は、例えば、前者/後者=0.01/1~0.5/1(例えば、0.02/1~0.4/1)、好ましくは0.03/1~0.3/1(例えば、0.04/1~0.2/1)、さらに好ましくは0.05/1~0.2/1(例えば、0.06/1~0.15/1)程度であってもよい。
 ブロックポリイソシアネートのイソシアネート基とエポキシ化合物のヒドロキシル基(2級ヒドロキシル基)との割合(mmol/kg)は、例えば、前者/後者=0.5/1~1.5/1(例えば、0.7/1~1.3/1)、好ましくは0.8/1~1.2/1(例えば、0.9/1~1.1/1)程度であってもよい。
 なお、ブロックポリイソシアネートとエポキシ化合物との質量割合は、前者/後者=20/80~80/20、好ましくは30/70~70/30、さらに好ましくは40/60~60/40程度であってもよい。
 アミノ基、イソシアネート基及びエポキシ基の総量(総モル数)(mmol/kg)に対して、エポキシ基の濃度CEPは、例えば、2~40モル%(例えば、3~35モル%)であってもよいが、通常、5~30モル%(例えば、5~25モル%)、好ましくは7~25モル%(例えば、8~20モル%)、さらに好ましくは10~20モル%(例えば、10~18モル%)程度であってもよく、少なくとも6モル%以上、より好ましくは8モル%以上であってもよい。特に、アミノ基の濃度CNH2に対してイソシアネート基の濃度CNCOが前記のように過剰量であり、かつエポキシ基の濃度CEPが前記割合であると、初期密着強度が高いだけでなく、熱水に浸漬しても接着強度の低下を抑制できる。
 エポキシ化合物の割合は、ポリアミド系樹脂100質量部に対して、例えば、2.5~35質量部、好ましくは5~30質量部(例えば、7.5~25質量部)、さらに好ましくは10~20質量部(例えば、10~15質量部)程度であってもよく、10~22質量部程度であってもよい。エポキシ化合物の割合が少なすぎると、金属などの基材との密着性が低下しやすく、多すぎると、エポキシ化合物が残存し、接着剤層の特性を低下させるようである。なお、過剰量のエポキシ化合物を用いると、前記接着剤層が硬化していても活性なプライマー層(活性中間層)として機能するためか、複合成形部材でのモールド樹脂(例えば、カルボキシル基、アミノ基などの反応性基を有する熱可塑性樹脂、例えば、ポリエステル樹脂、ポリアミド系樹脂など)に対する反応性も向上でき、モールド樹脂との密着性も改善できる場合がある。
 [硬化性樹脂組成物の形態]
 本発明の硬化性樹脂組成物は、溶媒を含む液体組成物(溶液状組成物又は分散体)であってもよく、粉末状又は粉粒状の形態を有していてもよい。硬化性樹脂組成物は、通常、粉末状の前記ポリアミド系樹脂と、粉末状のブロックポリイソシアネートと、粉末状のエポキシ化合物との混合物(粉末混合物)であってもよく、前記成分(前記ポリアミド系樹脂、ブロックポリイソシアネート及びエポキシ化合物)を混合した組成物(一体に固化した組成物)の粉末又は粉粒体の形態を有していてもよい。
 粉末又は粉粒体の形態の各成分(ポリアミド系樹脂、ブロックポリイソシアネート及びエポキシ化合物)の平均粒子径D50は、例えば、塗膜の均一性を損なわない限り、1~300μm程度の範囲から選択でき、通常、2~200μm(例えば、5~150μm)、好ましくは10~100μm(例えば、15~80μm)、さらに好ましくは20~70μm程度であってもよい。平均粒子径D50は、慣用の方法、例えば、レーザー回折・散乱法による粒度分布測定装置で測定できる。
 本発明の硬化性樹脂組成物は、溶液状であってもよいが、固体状(粉末状又は粉粒状の形態)とすると、ポリアミド系樹脂のアミノ基、ブロックポリイソシアネートのイソシアネート基、エポキシ化合物のエポキシ基が互いに反応性を有していても、各成分の反応を抑制でき、保存安定性が高い。また、前記のように、基材(金属などの基材)に対して高い接着性又は密着性を示す。そのため、本発明の硬化性樹脂組成物は、基材(又は部材)を被覆又はコーティングし、コーティング塗膜で基材を保護し、耐食性及び耐久性などを向上させるのに有効である。
 [複合部材及びその製造方法]
 複合部材は、基材(又は部材)の表面に前記硬化性樹脂組成物(接着性樹脂組成物)をコーティングし、接着剤層(硬化膜又はプライマー層)を形成することにより製造できる。
 前記基材の種類は特に制限されず、金属(例えば、鉄又は鉄合金(ステンレススチールなど)、アルミニウム又はアルミニウム合金、銅、亜鉛など)、セラミックス(例えば、陶器、磁器、酸化物系セラミックス、窒化物系セラミックス、ホウ化物系セラミックスなど)、プラスチック(エポキシ系樹脂、フェノール系樹脂、ポリイミド系樹脂などの熱硬化性又は光硬化性樹脂:ポリアルキレンアリレート系樹脂、ポリアリレート系樹脂、芳香族ポリアミド系樹脂、ポリカーボネート系樹脂、ポリウレタン系樹脂、熱可塑性ポリイミド系樹脂、ポリフェニレンエーテル系樹脂、ポリエーテルケトン系樹脂、ポリエーテルエーテルケトン系樹脂、ポリフェニレンスルフィド系樹脂、ポリスルホン樹脂、ポリエーテルスルホン系樹脂、液晶プラスチックなどの耐熱性熱可塑性樹脂(エンジニアリングプラスチックなど)の成形体など)、木材などなどが例示でき、基材は複合化した基材(例えば、蒸着膜などを備えた基材、前記金属と耐熱性熱可塑性樹脂との積層体などの積層基材など)であってもよい。
 好ましい基材は、金属、例えば、鉄(鋼板など)、アルミニウム又はそれらの合金(ステンレススチールなど)である。これらの基材は、基材の種類に応じて、表面処理、例えば、金属基材では、脱脂処理、研磨加工、電解加工、粗面加工処理などの処理を施してもよい。
 前記硬化性樹脂組成物による基材のコーティングには、慣用の塗布又はコーティング法が採用でき、粉末状硬化性樹脂組成物では、粉体塗装法、例えば、流動浸漬法(加熱した金属などの基材を粉粒体の流動相に浸漬して塗膜を形成する方法)、静電粉体塗装、電着塗装(カチオン電着塗装など)などが利用できる。なお、溶融工程を経てコーティングする溶射法などでは、溶融加熱に伴って、塗膜を形成する前に、各成分の反応性基が反応する可能性がある。静電粉体塗装法は、粉体静電スプレー法、静電流動浸漬法(流動浸漬法において、静電気により粉体を吸引付着させて塗膜を形成する方法)などであってもよい。基材の表面に均一な塗膜(接着剤層)を形成するためには、熱履歴が少なく各成分の反応性基の消費を抑制可能な静電粉体塗装法を採用してもよい。
 塗膜は、ポリアミド系樹脂、ブロックポリイソシアネート、エポキシ化合物を反応させるため、通常、加熱(又は焼き付け)により形成でき、硬化膜を形成してもよい。加熱温度(又は焼き付け温度)は、例えば、170~270℃、好ましくは180~250℃、さらに好ましくは190~220℃程度であってもよい。また、加熱時間(又は焼き付け時間)は、例えば、1~10分、好ましくは2~8分、さらに好ましくは3~6分程度であってもよい。
 このようにして形成された塗膜(接着剤層又は硬化膜)の厚みは、例えば、1~500μm程度であってもよく、通常、5~250μm、好ましくは10~200μm、さらに好ましくは25~175μm(例えば、50~150μm)程度であってもよい。
 このような接着剤層は、基材又は部材に対して高い密着性を示すだけでなく、耐熱性、耐熱水性なども高い。そのため、熱可塑性樹脂をモールドしても、モールド条件に拘わらず、基材と接着剤層(又は硬化膜)との界面にボイドが生成することがなく、均一で密着性及び耐久性の高いモールド部を形成するのに有用である。
 [複合成形部材及びその製造方法]
 複合成形部材は、前記複合部材(前記金属基材などの基材と、この基材の表面に形成された前記接着剤層とを備えた複合部材)の接着剤層に、少なくとも熱可塑性樹脂を含む組成物をモールド又は積層することにより製造できる。
 熱可塑性樹脂の種類は特に制限されず、例えば、オレフィン系樹脂(ポリエチレン系樹脂、ポリプロピレン系樹脂、変性又は共重合オレフィン系樹脂、環状オレフィン系樹脂など)、スチレン系樹脂(アクリロニトリル-スチレン系樹脂(AS樹脂)などのスチレン系共重合体、耐衝撃性ポリスチレン系樹脂、アクリロニトリル-スチレン-ブタジエン系樹脂(ABS樹脂)などのゴム強化スチレン系樹脂など)、(メタ)アクリル系樹脂、酢酸ビニル系樹脂(又はその誘導体、例えば、ポリビニルアルコール系樹脂、ポリビニルアセタール系樹脂など)、塩化ビニル系樹脂、ポリエステル系樹脂(ポリエチレンテレフタレート系樹脂、ポリブチレンテレフタレート系樹脂、ポリエチレンナフタレート系樹脂などのポリアルキレンアリレート系樹脂、ポリアリレート系樹脂など)、ポリアミド系樹脂、ポリカーボネート系樹脂、ポリウレタン系樹脂、熱可塑性ポリイミド系樹脂、ポリアセタール系樹脂、ポリエーテル系樹脂(ポリフェニレンエーテル系樹脂、ポリエーテルケトン系樹脂、ポリエーテルエーテルケトン系樹脂など)、ポリフェニレンスルフィド系樹脂、ポリスルホン系樹脂(ポリスルホン樹脂、ポリエーテルスルホン系樹脂など)、液晶プラスチック(液晶性芳香族ポリエステル系樹脂など)、熱可塑性エラストマー(オレフィン系エラストマー、スチレン系エラストマー、ポリエステル系エラストマー、ポリアミド系エラストマー、ポリウレタン系エラストマー、フッ素系エラストマーなど)などが例示でき、用途によっては、エチレン-プロピレン-ジエンゴムなどのゴム(又は未加硫ゴム組成物)も利用できる。これらの熱可塑性樹脂は単独で又は二種以上組み合わせて使用できる。
 熱可塑性樹脂は、ヒドロキシル基、カルボキシル基、アミノ基、ブロックドイソシアネート基などの官能性(反応性基)を有していてもよい。なお、接着剤層が活性であるためか、モールド樹脂又は積層シートとの反応による密着性の向上も期待できる。特に、前記接着剤層に、アミノ基、イソシアネート基及び/又はエポキシ基(特に、少なくともイソシアネート基)などの反応性基を残存させると、硬化しても前記接着剤層が活性であるため、前記接着剤層に残存する反応性基と前記熱可塑性樹脂の官能性(反応性基)と反応させ、モールド樹脂又は積層シートとの密着性を向上させてもよい。
 本発明では、前記硬化性樹脂組成物のポリアミド系樹脂の融点以下の融点又はガラス転移温度を有する熱可塑性樹脂をモールドすることも可能であるが、前記ポリアミド系樹脂よりも高い融点を有する熱可塑性樹脂をモールドしても、金属などの基材と接着剤層との界面にボイドが生成することがなく、高い密着性及び耐久性で樹脂モールド部又はラミネート部を形成できる。そのため、耐熱性、耐久性の高い樹脂モールド部又はラミネート部を形成するためには、熱可塑性樹脂は、前記ポリアミド系樹脂の融点以上の融点又はガラス転移温度を有していてもよい。このような熱可塑性樹脂の融点又はガラス転移温度は、熱可塑性樹脂の種類に応じて、例えば、100~350℃(例えば、160~330℃)、好ましくは170~300℃(例えば、200~280℃)程度であってもよく、通常、180~270℃(例えば、190~260℃)、好ましくは200~250℃(例えば、200~240℃)程度であってもよい。
 好ましい熱可塑性樹脂は、末端にヒドロキシル基及び/又はカルボキシル基を有していてもよいポリアルキレンアリレート系樹脂、ポリアリレート系樹脂などの芳香族ポリエステル樹脂、アミノ基及び/又はカルボキシル基を有していてもよいポリアミド系樹脂であってもよく、特にアミノ基を有するポリアミド系樹脂であってもよい。ポリアミド系樹脂は、例えば、ポリアミド46、ポリアミド6、ポリアミド66、前記脂環族ジアミン成分及び/又は脂環族ジカルボン酸成分を重合成分として含む脂環族ポリアミド、ポリアミドMXD-6(少なくともキシリレンジアミン及びアジピン酸を反応成分として含むポリアミド樹脂)、非結晶性ポリアミド(少なくともテレフタル酸及びトリメチルヘキサメチレンジアミンを反応成分として含むポリアミド樹脂など)などであってもよい。なお、ポリアミド系樹脂のアミノ基濃度及びカルボキシル基濃度は、前記と同様である。
 熱可塑性樹脂は、必要により、種々の添加剤、例えば、安定剤(耐熱安定剤、耐候安定剤、酸化防止剤、紫外線吸収剤など)、着色剤、磁性体(フェライトなど常磁性体、磁石などの強磁性体)、充填剤、補強剤、可塑剤、滑剤、難燃剤、帯電防止剤、シランカップリング剤などを含んでいてもよい。添加剤は、単独で又は2種以上組み合わせて使用できる。補強剤は、炭酸カルシウム、硫酸バリウム、酸化チタン、シリカ、アルミナ、マイカ、クレー、タルク、カーボンブラックなどの粉粒状補強剤であってもよく;レーヨン、ナイロン、ビニロン、アラミドなどの有機繊維、ガラス繊維、炭素繊維、金属繊維、ウィスカーなどの無機繊維などの繊維状補強剤であってもよい。好ましい補強剤はガラス繊維などの繊維状補強剤である。補強剤の含有量は、例えば、熱可塑性樹脂100質量部に対して、5~50質量部、好ましくは10~40質量部程度であってもよい。
 前記熱可塑性樹脂を含む組成物は、接着剤層に対して、モールド(オーバーモールド又は成形)してもよく、シートの形態で積層してもよい。熱可塑性樹脂組成物のモールドは、慣用のインサート成形に準じて行うことができ、熱可塑性樹脂組成物を溶融して射出成形などにより成形することにより、前記複合部材の接着剤層に積層形態で熱可塑性樹脂組成物のモールド部が形成された複合成形部材を得ることができる。例えば、熱可塑性樹脂組成物、前記磁性体を含む熱可塑性樹脂組成物、ガラス繊維などの補強剤を含む熱可塑性樹脂組成物などを溶融混練して、前記接着剤層に対して射出成形して、金属などの基材に樹脂層、磁性体層、補強層などを形成した複合成形体を調製してもよい。
 また、熱可塑性樹脂組成物は、シート状の形態で溶融押し出し成形して、前記接着剤層に対して溶融シートの形態で直接的に積層又はラミネートしてもよく;ガラス繊維などの補強剤を含む熱可塑性樹脂組成物のシート又はテープ(例えば、繊維状補強剤が所定の方向に配向した配向シート又はテープ(一軸配向(Uni-Directional)材など)の形態に成形し、この成形シート又はテープを、前記接着剤層に対して直接的に積層(加熱して積層)してもよい。なお、配向シート又はテープなどを積層することにより、金属などの基材の厚みが小さくても、機械的特性に優れた複合成形体を製造できる場合がある。
 以下に、実施例に基づいて本発明をより詳細に説明するが、本発明はこれらの実施例によって限定されるものではない。
 以下の実施例及び比較例では、以下の材料を用いた。
 [基材]
 鋼板(日本テストパネル(株)から販売されているステンレス鋼板SUS430)を脱脂処理して用いた。
 [ポリアミド系樹脂]
 PA1:ポリアミド12(ダイセル・エボニック(株)製、吸水率0.25%、アミノ基濃度145mmol/kg、カルボキシル基濃度4mmol/kg、粉体:平均粒子径47μm)
 PA2:コポリアミド6/6/12(ダイセル・エボニック(株)製、吸水率1.5%、アミノ基濃度187mmol/kg、カルボキシル基濃度1.5mmol/kg、粉体:平均粒子径42μm)
 なお、吸水率は、ASTM D570に規定する吸水性試験により測定した。また、アミノ基濃度及びカルボキシル基濃度は前記中和滴定法により測定した。また、平均粒子径は、ポリアミド樹脂を冷凍粉砕し、レーザー回折・散乱法による粒度分布測定装置を用いて測定した。
 [ブロックイソシアネート]
 B-I:ブロックイソシアネート(Evonik社製「VESTAGON BF1540」ウレチジオン(Uretdione) ポリイソシアネート アダクト、イソシアネート基濃度3600mmol/kg、ガラス転移温度84℃以下、粉体)
 なお、イソシアネート基の濃度は、イソシアネート含量から算出した。
 [エポキシ化合物]
 EP1:ビスフェノールA型エポキシ樹脂(三菱ケミカル(株)製、エポキシ基濃度500 mmol/kg、ヒドロキシル基濃度3600mmol/kg、粉体)
 EP2:ビスフェノールA型エポキシ樹脂(チバ・ガイギー社製「AralditeGT7004」、エポキシ基濃度1500mmol/kg、粉体)
 エポキシ基の濃度は、エポキシ当量から算出し、ヒドロキシル基濃度は、エポキシ樹脂の分子量から得られた繰り返し単位の数に基づいて算出した。
 [モールド樹脂]
 PA3:(株)東レ製「アミランCM1017」、ASTM D570による吸水率1.8%、アミノ基濃度37mmol/kg)
 実施例及び比較例
 ポリアミド樹脂の粉体、ブロックポリイソシアネートの粉体及びエポキシ樹脂の粉体を表1に示す割合で混合して粉体混合物を調製し、脱脂処理した基材に約100μmの厚みで静電塗装し、オーブン中、185℃で5分間加熱し、塗膜を形成し、複合部材を調製した。
 この複合部材の塗膜に対して、射出成形機(東洋機械金属(株)製「ET40V」)を用い、モールド樹脂PA3をシリンダー温度280℃で射出成形(インサート成形)し、厚さ3mmの樹脂層を形成し、複合成形体を調製した。
 [接着強度]
 得られた複合成形体の基材に対する樹脂層の接着強度を、ISO 19095-2 Type Bに従って測定した。
 [熱水浸漬試験]
 得られた複合成形体を、80℃の熱水に50時間浸漬した後、上記と同様にして接着強度を測定した。
 結果を表1に示す。なお、表1において、「PA吸水率」はポリアミド系樹脂又はポリアミド系樹脂混合物の吸水率を示し、「NH(PA)」はポリアミド系樹脂又はポリアミド系樹脂混合物のアミノ基、「NCO(B-I)」はブロックポリイソシアネート(B-1)のイソシアネート基、「Epoxy(EP)」はエポキシ化合物のエポキシ基を示し、「△(CNCO-CNH2)」は、ブロックポリイソシアネート(B-1)のイソシアネート基の濃度CNCOと、ポリアミド系樹脂(PA)のアミノ基の濃度CNH2との差(単位:mmol/kg)を示す。

 表1から明らかなように、比較例の樹脂組成物に比べて、実施例では吸水率の低い樹脂組成物を用いるため、熱水に対しても高い耐久密着性を有している。特に、所定のエポキシ基濃度を有するとともに、ポリアミド系樹脂のアミノ基濃度よりもブロックポリイソシアネートのイソシアネート基の濃度が所定の過剰量である樹脂組成物で接着剤層を形成すると、高い密着性でモールド樹脂層を形成できる。なお、比較例3は特許文献1の実施例に相当する。
 本発明は、金属などの基材と樹脂とが複合化(ハイブリッド化)した複合成形体(ハイブリッド部材)を製造するのに適しており、複合成形体は、高い耐久性が求められる用途、例えば、車両(自動車など)、列車、飛行機又は航空機、船舶などのベヒクル又はビヒクル(輸送機器又は輸送手段)の構造部材や足回り部材(サスペンション、車輪、ブレーキ装置など)、軌条構造などの部品又は部材(構造部材など)に利用できる。具体的には、複合成形部材は、例えば、フロントエンド(バンパー)などのベヒクルの構造部材(自動車部品又は部材など)などに適用できる。

Claims (15)

  1.  ポリアミド系樹脂と、ブロックポリイソシアネートと、エポキシ化合物とを含む樹脂組成物であって、前記ポリアミド系樹脂が、アミノ基を含み、かつASTM D570に規定する吸水性試験において1質量%以下の吸水率を有する、硬化性樹脂組成物。
  2.  ポリアミド系樹脂が、C8-18アルキレン鎖を含んでおり、アミノ基濃度20~300mmol/kg、及び融点160~250℃を有する請求項1記載の硬化性樹脂組成物。
  3.  ポリアミド系樹脂が、ポリアミド系樹脂を形成する成分の総量に対して、C8-16アルキレン鎖を有する成分の割合が65~100モル%であり、ASTM D570に規定する吸水性試験において0.75質量%以下の吸水率を有する、請求項1又は2記載の硬化性樹脂組成物。
  4.  ポリアミド系樹脂が、ポリアミド系樹脂を形成する成分の総量に対して、C10-14アルキレン鎖を有する成分の割合が70~100モル%であり、アミノ基濃度が50~250mmol/kgであり、融点が170~220℃である請求項1~3のいずれかに記載の硬化性樹脂組成物。
  5.  ポリアミド系樹脂が、C11-13ラクタム及びC11-13アミノカルボン酸から選択された少なくとも一種のC11-13アルキレン鎖を有する成分を、ポリアミド系樹脂を形成する成分の総量に対して、75~100モル%の割合で含み、ASTM D570に規定する吸水性試験において0.65質量%以下の吸水率を有するホモ又はコポリアミド樹脂である請求項1~4のいずれかに記載の硬化性樹脂組成物。
  6.  ポリアミド系樹脂が、ASTM D570に規定する吸水性試験において0.3質量%以下の吸水率を有する請求項1~5のいずれかに記載の硬化性樹脂組成物。
  7.  ブロックポリイソシアネートが、ガラス転移温度60~110℃、融点70~130℃、及び解離温度120~200℃を有し;エポキシ化合物が、軟化温度75℃以上のビスフェノール型エポキシ樹脂を含む、請求項1~6のいずれかに記載の硬化性樹脂組成物。
  8.  ポリアミド系樹脂のアミノ基1モルに対して、ブロックポリイソシアネートのイソシアネート基の割合が1.5~5モルであり、エポキシ化合物のエポキシ基の割合が0.1~0.8モルである請求項1~7のいずれかに記載の硬化性樹脂組成物。
  9.  ポリアミド系樹脂のアミノ基に対して、ブロックポリイソシアネートのイソシアネート基が、15~450mmol/kg過剰であり、アミノ基、イソシアネート基及びエポキシ基の総モル数に対して、エポキシ基の濃度が3~35モル%である請求項1~8のいずれかに記載の硬化性樹脂組成物。
  10.  ポリアミド系樹脂のアミノ基の全モル数に対して、ブロックポリイソシアネートのイソシアネート基の全モル数が、1.3~50倍であり、ポリアミド系樹脂100質量部に対して、ブロックポリイソシアネートを5~30質量部、エポキシ化合物を5~30質量部の割合で含む請求項1~9のいずれかに記載の硬化性樹脂組成物。
  11.  基材の表面に請求項1~10のいずれかに記載の硬化性樹脂組成物の接着剤層が形成されている複合部材。
  12.  基材の表面を請求項1~10のいずれかに記載の硬化性樹脂組成物でコーティングし、接着剤層を形成する、複合部材の製造方法。
  13.  請求項11記載の複合部材の接着剤層に、少なくとも熱可塑性樹脂を含む組成物がモールド又は積層されている複合成形部材。
  14.  基材が金属基材であり、熱可塑性樹脂が、硬化性樹脂組成物のポリアミド系樹脂よりも高い融点を有するポリアミド系樹脂を含む請求項13記載の複合成形部材。
  15.  請求項11記載の複合部材の接着剤層に、少なくとも熱可塑性樹脂を含む組成物をモールド又は積層し、複合成形部材を製造する方法。
