Abstract
플렉서블 배터리의 제조방법이 제공된다. 본 발명의 일 실시예에 따른 플렉서블 배터리 제조방법은 전극조립체가 수용된 외장재의 개구부로 전해액을 주입하는 주입단계; 상기 외장재 내부의 압력 변화를 통해 상기 전극조립체를 상기 전해액에 함침시키는 함침단계; 상기 개구부를 밀봉시키는 실링단계;를 포함하는 플렉서블 배터리 제조방법에 있어서, 상기 함침단계는 (1) 주입된 전해액을 통해 외장재의 내부를 감압하는 단계; (2) 감압한 압력을 소정의 시간 동안 유지하는 단계; 및 (3) 외장재 내부 압력을 700 ~ 780Torr로 복원하는 단계;를 1사이클로 하는 감가압 프로세스를 수행한다. 이에 의하면, 본 발명의 플렉서블 배터리의 제조방법은 배터리에 구비되는 전극조립체를 전해액에 완전히 함침시킬 수 있어, 전해액이 충전된 음극 표면에 스팟이 발생하지 않는 효과가 있다. 또한, 본 발명의 플렉서블 배터리의 제조방법에 따라 제조된 플렉서블 배터리는 반복적인 벤딩이 발생하더라도 배터리로서 요구되는 물성의 저하를 방지하거나 최소화할 수 있다.
Description
본 발명은 플렉서블 배터리의 제조방법에 관한 것이다.
전자제품의 디지털화와 고성능화 등으로 소비자의 요구가 바뀜에 따라 시장 요구도 박형 및 경량화와 고에너지 밀도에 의한 고용량을 지니는 전원 공급 장치의 개발로 흐름이 바뀌고 있는 상황이다.
이러한 소비자의 요구를 충족시키기 위해 고에너지 밀도 및 대용량의 리튬이온 이차전지, 리튬이온 고분자전지, 슈퍼커패시터(전기이중층 커패시터(Electric double layer capacitor) 및 수도 커패시터(Pseudo capacitor)) 등과 같은 전원 공급 장치가 개발되고 있는 실정이다.
최근, 휴대용 전화기, 노트북, 디지털 카메라 등 모바일 전자기기의 수요가 지속적으로 증가하고 있고, 특히 두루마리형 디스플레이, 플렉서블 전자종이(flexible e-paper), 플렉서블 액정표시장치(flexible liquid crystal display, flexible-LCD), 플렉서블 유기발광다이오드(flexible organic light-emitting diode, flexible-OLED) 등이 적용된 플렉서블 모바일 전자기기에 대한 관심이 최근 증가하고 있다. 이에 따라, 플렉서블 모바일 전자기기를 위한 전원 공급 장치 역시 플렉서블한 특성을 갖는 것이 요구되어야 한다.
이와 같은 특성을 반영할 수 있는 전원 공급 장치 중 하나로 플랙서블 배터리가 개발되고 있다.
플랙서블 배터리는 플랙서블한 성질을 지닌 니켈-카드뮴 배터리, 니켈-메탈 하이드라이드 배터리, 니켈-수소 배터리, 리튬이온 배터리 등을 들 수 있다. 특히, 리튬이온 배터리는 납 축전지와, 니켈-카드뮴 배터리, 니켈-수소 배터리, 니켈-아연 배터리 등 다른 배터리와 비교하여 단위 중량당 에너지 밀도가 높고 급속 충전이 가능하기 때문에 높은 활용도를 갖는다.
상기 리튬이온 배터리는 액체 전해질을 사용하는데, 주로 금속캔을 용기로 하여 용접한 형태로 사용되고 있다. 하지만, 금속캔을 용기로 사용하는 원통형 리튬이온 배터리는 형태가 고정되므로 전기 제품의 디자인을 제한하는 단점이 있고 부피를 줄이는데 어려움이 있다.
특히, 앞서 언급했듯이 모바일 전자기기는 발전되어 박막화되고 소형화될 뿐만 아니라 플렉서블하여, 기존의 금속캔을 사용한 리튬이온 배터리나, 각형 구조의 배터리는 상기와 같은 모바일 전자기기에 적용하기 용이하지 않은 문제점이 있다.
따라서, 상기와 같은 구조적인 문제를 해결하기 위해 최근, 전해질을 두 전극과 세퍼레이터를 포함하는 파우치에 넣고 실링하여 사용하는 파우치형 배터리가 개발되고 있다.
이러한 파우치형 배터리는 가요성(flexible)을 갖는 소재로 제작되어 다양한 형태로 제조가 가능하며, 높은 질량당 에너지밀도를 구현할 수 있다는 장점이 있다.
그러나 현재까지 상용화되거나 개발중인 배터리의 경우, 배터리에 구비되는 전극조립체가 전해액에 완전히 함침되지 않아, 전해액이 충전된 음극 표면에 스팟(spot)이 발생하는 문제점이 있다.
본 발명은 상술한 문제점을 해결하기 위해 안출된 것으로, 배터리에 구비되는 전극조립체를 전해액에 완전히 함침시킬 수 있음에 따라, 전해액이 충전된 음극 표면에 스팟이 발생하지 않는 플렉서블 배터리의 제조방법을 제공하는데 그 목적이 있다.
또한, 본 발명은 반복적인 벤딩이 발생하더라도 배터리로서 요구되는 물성의 저하를 방지하거나 최소화할 수 있는 플렉서블 배터리의 제조방법을 제공하는데 또 다른 목적이 있다.
상술한 과제를 해결하기 위해 본 발명은, 전극조립체가 수용된 외장재의 개구부로 전해액을 주입하는 주입단계; 상기 외장재 내부의 압력 변화를 통해 상기 전극조립체를 상기 전해액에 함침시키는 함침단계; 상기 개구부를 밀봉시키는 실링단계;를 포함하는 플렉서블 배터리 제조방법에 있어서, 상기 함침단계는 (1) 주입된 전해액을 통해 외장재의 내부를 감압하는 단계; (2) 감압한 압력을 소정의 시간 동안 유지하는 단계; 및 (3) 외장재 내부 압력을 700 ~ 780Torr로 복원하는 단계;를 1사이클로 하는 감가압 프로세스를 수행하는 플렉서블 배터리 제조방법을 제공한다.
본 발명의 일 실시예에 의하면, 상기 감가압 프로세스는 (1) ~ (3) 단계의 사이클을 2 ~ 4회 반복 수행할 수 있다.
또한, 상기 감가압 프로세스는 감압압력에 구배를 두어 4 ~ 8회 수행할 수 있다.
또한, 다음 차례에 수행하는 감가압 프로세스의 감압 압력은, 이전에 수행한 감가압 프로세스의 감압 압력에 비하여 낮은 압력으로 수행할 수 있다.
또한, 다음 차례에 수행하는 감가압 프로세스의 감압 압력은, 이전에 수행한 감가압 프로세스의 감압 압력의 40 ~ 80%의 압력으로 수행할 수 있다.
또한, 상기 (1) 단계의 외장재는 전해액을 주입하기 위한 개구부를 제외한 영역이 밀봉될 수 있다.
또한, 상기 (2) 단계는 0.3 ~ 2분 동안 수행할 수 있다.
또한, 상기 (3) 단계를 수행한 후, 다음 사이클의 (1) 단계를 수행할 때, 복원된 압력을 0.3 ~ 2분 동안 유지할 수 있다.
또한, 마지막으로 수행하는 감가압 프로세스의 감압 압력은 초기 압력의 3.5 ~ 9.5%일 수 있다.
또한, 상기 실링공정 이후에, 외장재 표면의 일부 또는 전부에 밴딩 시 길이방향에 대한 수축 및 이완을 위한 패턴을 형성하는 공정을 더 포함할 수 있다.
또한, 상기 제조방법을 통해 제조된 플렉서블 배터리는, 양극과 접하는 음극의 상부 영역 총 면적에 대하여 전해액의 함침 불량으로 인한 스팟의 면적이 1% 이하일 수 있다.
본 발명의 플렉서블 배터리의 제조방법은 배터리에 구비되는 전극조립체를 전해액에 완전히 함침시킬 수 있어, 전해액이 충전된 음극 표면에 스팟이 발생하지 않는 효과가 있다.
또한, 본 발명의 플렉서블 배터리의 제조방법에 따라 제조된 플렉서블 배터리는 반복적인 벤딩이 발생하더라도 배터리로서 요구되는 물성의 저하를 방지하거나 최소화할 수 있다.

이하, 본 발명을 보다 상세히 설명한다.
도 1에 도시된 바와 같이, 본 발명의 일 실시예에 따른 플렉서블 배터리의 제조방법은, 전극조립체가 전해액과 함께 외장재에 의해 봉지되는 플렉서블 배터리의 제조방법에 있어서, 전극조립체가 수용된 외장재의 개구부로 전해액을 주입하는 주입공정(S1), 외장재 내부의 압력변화를 통해 전극조립체를 주입된 전해액에 함침시키는 함침공정(S2), 및 상기 개구부를 밀봉시키는 실링공정(S3)을 포함하여 제조된다.
상기 함침공정은, (1) 주입된 전해액을 구비하는 외장재 내부를 감압하는 단계(S2-1); (2) 감압한 압력을 소정의 시간 동안 유지하는 단계(S2-2); 및 (3) 외장재 내부 압력을 700 ~ 780torr로 복원하는 단계(S2-3);를 1사이클로 하는 감가압 프로세스를 감압압력에 구배를 두어 복수회 수행한다.
상기와 같이 (1) ~ (3) 단계를 1사이클로 하는 감가압 프로세스를 감압압력에 구배를 두어 복수회 수행함에 따라, 배터리에 구비되는 전극조립체를 전해액에 완전히 함침시킬 수 있어, 전해액이 충전된 음극 표면에 스팟이 발생하지 않는 효과를 달성할 수 있다.
상기 (1) 단계(S2-1)는 외장재 내부를 감압하는 단계로, 첫번째로 수행하는 감압은 상압의 40 ~ 80% 수준으로 감압한 압력으로 수행할 수 있고, 바람직하게는 45 ~ 75% 수준으로, 보다 바람직하게는 55 ~ 70% 수준으로, 더욱 바람직하게는 60 ~ 70% 수준으로 감압한 압력으로 수행할 수 있다. 만일, 첫번째로 수행하는 감가압 프로세스의 감압 압력이, 상압의 40% 미만이거나, 80%를 초과하면 전극조립체가 전해액에 완전히 함침되지 않아, 전해액이 충전된 음극 표면에 스팟(spot)이 발생할 수 있다.
한편, 상기 (1) 단계(S2-1)의 외장재는 전해액을 주입하기 위한 개구부를 제외한 영역이 밀봉될 수 있다. 이때, 상기 개구부는 외장재의 한 모서리 전체영역일 수 있고, 또는 외장재의 한 모서리의 일부영역일 수 있으나, 후술하는 바와 같이 반복적인 사이클 및 복수회로 구행하는 감가압 프로세스의 공정성을 향상시키기 위하여 개구부는 외장재의 한 모서리 전체영역에 걸쳐 형성될 수 있다.
또한, 상기 (2) 단계(S2-2)는 감압한 압력을 소정의 시간 동안 유지하는 단계로, 상기 (2) 단계는 0.3 ~ 2분 동안, 바람직하게는 0.5 ~ 1.5 분 동안 수행할 수 있다. 상기 시간 조건을 만족하지 못하면 전극조립체가 전해액에 완전히 함침되지 않아, 전해액이 충전된 음극 표면에 스팟(spot)이 발생할 수 있다.
그리고, 상기 (3) 단계(S2-3)는 외장재 내부 압력을 700 ~ 780torr로 복원하는 단계로, 상기 (1) 단계에서 감압한 압력을 700 ~ 780torr로 복원할 수 있다. 이때, 복원속도는 감압속도와 동일 또는 상이 할 수 있으나, 이에 제한되는 것은 아니다.
한편, 본 발명에 따른 함침공정의 감가압 프로세스는 상술한 (1) ~ (3)단계를 1사이클로 하며, 상기 사이클을 2 ~ 4회, 바람직하게는 3 ~ 4회 반복 수행할 수 있다. 만일 상기 사이클을 2회 미만으로 수행하면 전극조립체가 전해액에 완전히 함침되지 않아, 전해액이 충전된 음극 표면에 스팟(spot)이 발생할 수 있고, 상기 사이클을 4회 초과하여 반복 수행하면 전해액의 과다 토출로 인해 전해액의 조성이 변동될 수 있고, 저항 증가할 수 있으며, 용량이 저하될 수 있다.
그리고, 본 발명에 따른 플렉서블 배터리의 제조방법은 상기 (3) 단계(S2-3)를 수행한 후, 다음 사이클의 (1) 단계(S2-1)를 수행할 때, 복원된 압력을 소정의 시간 동안 유지할 수 있고, 바람직하게는 0.3 ~ 2분 동안, 보다 바람직하게는 0.5 ~ 1.5분 동안 복원된 압력을 유지할 수 있다.
한편, 본 발명에 따른 함침공정의 감가압 프로세스는 감압압력에 구배를 두어 4 ~ 8회 수행할 수 있고, 바람직하게는 5 ~ 7회 수행할 수 있다. 만일 상기 감가압 프로세스를 감압압력에 구배를 두어 4회 미만으로 수행하면 전극조립체가 전해액에 완전히 함침되지 않아, 전해액이 충전된 음극 표면에 스팟(spot)이 발생할 수 있고, 8회를 초과하여 수행하면 전해액의 과다 토출로 인해 전해액의 조성이 변동될 수 있고, 저항이 증가할 수 있으며, 용량이 저하될 수 있다.
이때, 다음 차례에 수행하는 감가압 프로세스의 감압 압력은, 이전에 수행한 감가압 프로세스의 감압 압력에 비하여 낮은 압력으로 수행할 수 있고, 바람직하게는 이전에 수행한 감가압 프로세스의 감압 압력의 40 ~ 80%의 압력으로, 보다 바람직하게는 45 ~ 75% 압력으로 수행할 수 있다.
만일, 다음 차례에 수행하는 감가압 프로세스의 감압 압력이, 이전에 수행한 감가압 프로세스의 감압 압력에 비하여 큰 압력으로 수행하거나, 이전에 수행한 감가압 프로세스의 감압 압력 대비 상기 범위를 만족하지 못하면, 전극조립체가 전해액에 완전히 함침되지 않아, 전해액이 충전된 음극 표면에 스팟(spot)이 발생할 수 있다.
한편, 최종 마지막으로 수행하는 감가압 프로세스의 감압 압력은 초기 압력에 비하여 충분히 낮은 압력일 수 있으며, 바람직하게는 초기압력의 3.5 ~ 9.5%, 보다 바람직하게는 초기압력의 4 ~ 9%, 더욱 바람직하게는 초기압력의 5 ~ 8%일 수 있다.
만일 최종 마지막으로 수행하는 감가압 프로세스의 감압 압력이 초기 압력에 비하여 3.5% 미만이면 급격한 압력 증가로 인한 전해액이 과다 토출될 수 있고, 초기 압력에 비하여 9.5%를 초과하면 적층 소자 내부에 전해액이 흡수되기 어려워 미함침 영역이 발생할 수 있다.
한편, 본 발명의 다른 일 실시예에 따르면 본 발명에 따른 플렉서블 배터리의 제조방법은 도 2이 도시된 바와 같이, 상기 실링공정 이후에, 외장재 표면의 일부 또는 전부에 밴딩 시 길이방향에 대한 수축 및 이완을 위한 패턴을 형성하는 공정(S4)을 더 포함할 수 있다. 상기 패턴을 형성하는 공정을 수행함에 따라, 배터리의 플렉서블한 특성을 현저히 향상시킬 수 있다.
또한, 상기 제조방법을 통해 제조된 플렉서블 배터리는, 도 3에 도시된 바와 같이 양극과 접하는 음극의 상부 영역 총 면적에 대하여 전해액의 함침 불량으로 인한 스팟의 면적이 1% 이하, 바람직하게는 0.5% 이하 일 수 있으며, 가장 바람직하게는 스팟이 존재하지 않을 수 있다. 만일 양극과 접하는 음극의 상부 영역 총 면적에 대하여 전해액의 함침 불량으로 인한 스팟의 면적이 1%를 초과하면 용량 및 수명의 저하와 리튬 석출로 인하여 안전성이 취약해질 수 있다.
한편, 상기 주입공정, 실링공정 및 패턴형성 등에 대한 세부적인 내용은 본 발명의 발명자에 의한 한국등록특허 제10-1680592호가 본 발명의 참조로서 삽입될 수 있는 바, 구체적인 설명은 생략하도록 한다.
한편, 본 발명의 일 실시예에 따라 제조된 플렉서블 배터리(100)는 도 4에 도시된 바와 같이, 적어도 일면의 일부 또는 전부에 양극 활물질(112b)이 코팅된 양극집전체(112a)를 구비하는 양극(112), 적어도 일면의 일부 또는 전부에 음극활물질(116b)이 코팅된 포일형의 음극집전체(116a)를 구비하는 음극(116) 및, 상기 양극(112)과 음극(116) 사이에 배치되는 분리막(114)을 구비하는 전극조립체(110); 전해액; 및 상기 전극조립체(110)를 전해액과 함께 봉지하는 외장재(120);를 포함할 수 있다.
먼저, 상기 전극조립체(110)에 대하여 설명한다.
상기 전극조립체(110)는 후술하는 외장재(120)의 내부에 전해액과 함께 봉지되는 것으로, 도 4에 도시된 바와 같이 양극(112), 음극(116) 및 분리막(114)을 포함할 수 있다.
상기 양극(112)은 양극집전체(112a) 및 양극 활물질(112b)을 포함하고, 상기 음극(116)은 음극집전체(116a) 및 음극 활물질(116b)을 포함하며, 상기 양극집전체(112a) 및 음극집전체(116a)는 소정의 면적을 갖는 판상의 시트형태로 구현될 수 있다.
즉, 상기 양극(112) 및 음극(116)은 각각의 집전체(112a, 116a)의 일면 또는 양면에 활물질(112b, 116b)이 압착 또는 증착되거나 도포될 수 있다. 이때, 상기 활물질(112b, 116b)은 집전체(112a, 116a) 적어도 일면의 일부 또는 전부에 구비될 수 있다.
여기서, 상기 양극집전체(112a)는 당업계에서 통상적으로 플렉서블 배터리의 양극집전체로 사용할 수 있는 물질이라면 제한 없이 사용할 수 있으며, 바람직하게는 알루미늄(Al)을 사용할 수 있다.
또한, 상기 음극집전체(116a)는 당업계에서 통상적으로 플렉서블 배터리의 음극집전체로 사용할 수 있는 물질이라면 제한 없이 사용할 수 있으며, 바람직하게는 구리(Cu)를 사용할 수 있다.
또한, 도 4에 도시된 바와 같이 상기 양극집전체(112a) 및 음극집전체(116a)는 각각의 몸체로부터 외부기기와의 전기적인 연결을 위한 음극단자(118a) 및 양극단자(118b)가 각각 형성될 수 있다. 여기서, 상기 양극단자(118b) 및 음극단자(118a)는 상기 양극집전체(112a) 및 음극집전체(116a)로부터 연장되어 외장재의 일측에 돌출되는 형태로 구비될 수도 있고, 외장재의 표면상에 노출되도록 구비될 수도 있다.
한편, 상기 양극 활물질(112b)은 리튬 이온을 가역적으로 인터칼레이션 및 디인터칼레이션할 수 있는 양극 활물질을 포함하며, 이러한 양극 활물질의 대표적인 예로는LiCoO2, LiNiO2, LiNiCoO2, LiMnO2, LiMn2O4, V2O5, V6O13, LiNi1
-
xyCoxMyO2(0≤≤x≤≤1, 0≤≤y≤≤1, 0≤≤x+y≤≤ 1, M은 Al, Sr, Mg, La 등의 금속)와 같은 리튬-전이 금속 산화물, NCM(Lithium Nickel Cobalt Manganese)계 활물질 중 하나를 사용할 수 있고, 이들이 1종 이상 혼합된 혼합물을 사용할 수 있다.
또한, 상기 음극 활물질(116b)은 리튬 이온을 가역적으로 인터칼레이션 및 디인터칼레이션할 수 있는 음극 활물질을 포함하며, 이러한 음극 활물질로는 결정질 또는 비정질의 탄소, 탄소 섬유, 또는 탄소 복합체의 탄소계 음극 활물질, 주석 산화물, 이들을 리튬화한 것, 리튬, 리튬합금 및 이들이 1종 이상 혼합된 혼합물로 구성된 군에서 선택될 수 있다. 여기서, 탄소는 탄소나노튜브, 탄소나노와이어, 탄소나노섬유, 흑연, 활성탄, 그래핀 및 그래파이트로 이루어진 군으로부터 선택된 1종 이상일 수 있다.
그러나 본 발명에 사용되는 양극 활물질 및 상기 음극 활물질을 이에 한정하는 것은 아니며, 통상적으로 사용되는 양극 활물질 및 음극 활물질이 모두 사용될 수 있음을 밝혀둔다.
이때, 본 발명에서는 양극 활물질(112b) 및 음극 활물질(116b)에 PTFE(Polytetrafluoroethylene) 성분을 함유할 수 있다. 이는, 밴딩시 상기 양극 활물질(112b) 및 음극 활물질(116b)이 각각의 집전체(112a, 116a)로부터 박리되거나 크랙이 발생하는 것을 방지하기 위함이다.
한편, 상기 양극(112)과 음극(116) 사이에 배치되는 분리막(114)은 부직포층(114a)의 일면 또는 양면에 나노섬유웹층(114b)을 포함할 수 있다.
여기서, 상기 나노섬유웹층(114b)은 폴리아크릴로니트릴(polyacrylonitrile) 나노섬유 및 폴리비닐리덴 플루오라이드(polyvinylidene fluoride) 나노섬유 중에서 선택된 1종 이상을 함유한 나노섬유일 수 있다.
또한, 상기 분리막(114)은 전해액으로 겔 폴리머 전해액이 사용되는 경우 상기 겔 폴리머 전해액의 함침성을 최적화시킬 수 있도록 복합 다공성 분리막이 사용될 수 있다.
즉, 상기 복합 다공성 분리막은 지지체(matrix)로서 사용되며 미세 기공을 갖는 다공성 부직포와, 방사 가능한 고분자 물질로 형성되어 전해액을 함침하고 있는 다공성 나노섬유 웹을 포함할 수 있다.
상기 외장재는 일정면적을 갖는 판상의 부재로 이루어지며, 내부에 상기 전극조립체(110) 및 전해액을 수용함으로써 외력으로부터 상기 전극조립체(110)를 보호하기 위한 것이다.
이를 위해, 상기 외장재는 도 4에 도시된 바와 같이 한 쌍의 제1외장재(121) 및 제2외장재(122)로 구비되고, 테두리를 따라 접착제를 통해 밀봉됨으로써 내부에 수용된 상기 전해액 및 전극조립체(110)가 외부로 노출되는 것을 방지하고 외부로 누설되는 것을 방지하게 된다.
상기 외장재는 제1수지층(121a, 122a)과 제2수지층(121c, 122c)의 사이에 금속층(121b, 122b)이 개재되는 형태로 구비될 수 있다. 즉, 상기 외장재는 제1수지층(121a, 122a), 금속층(121b, 122b) 및 제2수지층(121c, 122c)이 순차적으로 적층된 형태로 구성되고, 상기 제1수지층(121a, 122a)은 내측에 배치되어 전해액과 접하고 상기 제2수지층(121c, 122c)은 외부로 노출된다.
한편, 상기 전극조립체(110)와 함께 봉지되는 전해액은 통상적으로 사용되는 액상의 전해액이 사용될 수 있다.
일례로, 상기 전해액은 비수성 유기용매와 리튬염의 용질이 포함된 유기 전해액을 사용할 수 있다. 여기서, 상기 비수성 유기용매로는 카보네이트, 에스테르, 에테르 또는 케톤을 사용할 수 있다. 상기 카보네이트로는 디메틸 카보네이트(DMC), 디에틸 카보네이트(DEC), 디프로필 카보네이트(DPC), 메틸프로필 카보네이트(MPC), 에틸프로필카보네이트(EPC), 메틸에틸 카보네이트(MEC), 에틸렌 카보네이트(EC), 프로필렌 카보네이트(PC), 부틸렌 카보네이트(BC) 등이 사용될 수 있으며, 상기 에스테르로는 부티로락톤(BL), 데카놀라이드(decanolide), 발레로락톤(valerolactone), 메발로노락톤(mevalonolactone), 카프로락톤(caprolactone), n-메틸 아세테이트, n-에틸 아세테이트, n-프로필 아세테이트 등이 사용될 수 있으며, 상기 에테르로는 디부틸에테르 등이 사용될 수 있으며, 상기 케톤으로는 폴리메틸비닐케톤이 있으나, 본 발명은 비수성 유기용매의 종류에 한정되는 것은 아니다.
또한, 본 발명에 사용되는 전해액은 리튬염을 포함할 수 있으며, 상기 리튬염은 전지 내에서 리튬 이온의 공급원으로 작용하여 기본적인 리튬 전지의 작동을 가능하게 하며, 그 예로는 LiPF6, LiBF4, LiSbF6, LiAsF6, LiClO4, LiCF3SO3, LiN(CF3SO2)2, LiN(C2F5SO2)2, LiAlO4, LiAlCl4, LiN(CxF2x

1SO2)(여기서, x 및 y는 유리수이다.) 및 LiSO3CF3로 이루어진 군에서 선택되는 것을 하나 이상 또는 이들의 혼합물을 포함할 수 있다.
이때, 본 발명에 따른 플렉서블 배터리(100)에 사용되는 전해액은 통상의 액상 전해액이 사용될 수도 있지만, 바람직하게는 겔 폴리머 전해질이 사용될 수 있고, 이를 통해 액상의 전해액을 구비한 플렉서블 배터리에서 발생할 수 있는 밴딩시 가스 누출 및 누액 발생을 방지할 수 있다.
상기 겔 폴리머 전해질은 비수성 유기용매와 리튬염의 용질, 겔 폴리머 형성용 모노머와 중합 개시제를 포함하는 유기 전해액을 겔화 열처리시켜 겔 폴리머 전해질을 형성할 수 있다. 이와 같은 겔 폴리머 전해질은 상기 유기 전해액을 단독으로 열처리할 수도 있지만, 플렉서블 배터리의 내부에서 구비된 분리막에 상기 유기 전해액을 함침시킨 상태에서 열처리하여 모노머를 in-situ 중합하여 겔 상태의 겔 폴리머가 분리막(114)의 기공에 함습된 형태로 구현할 수 있다. 플렉서블 배터리 내에서 in-situ 중합 반응은 열 중합을 통해 진행되며, 중합 시간은 대략 20분 ~ 12시간 정도 소요되고, 열 중합은 40℃ 내지 90℃에서 수행될 수 있다.
이때, 상기 겔 폴리머 형성용 모노머는 중합 개시제에 의해 중합 반응이 이루어지면서 중합체가 겔 폴리머를 형성하는 모노머라면 어떤 것도 사용 가능하다. 예를 들어, 메틸메타크릴레이트(MMA), 폴리에틸렌 옥사이드(PEO), 폴리프로필렌 옥사이드(PPO), 폴리아크릴로니트릴(PAN), 폴리비닐리덴플루오라이드(PVDF), 폴리메타크릴레이트(PMA), 폴리메틸메타크릴레이트(PMMA) 또는 그 중합체에 대한 모노머나, 폴리에틸렌글리콜디메타크릴레이트, 폴리에틸렌글리콜아크릴레이트와 같은 2개 이상의 관능기를 가지는 폴리아크릴레이트를 예시할 수 있다.
또한, 상기 중합 개시제의 예로는 벤조일퍼옥사이드(Benzoyl peroxide), 아세틸퍼옥사이드(Acetyl peroxide), 디라우릴퍼옥사이드(Dilauryl peroxide), 디-터트부틸퍼옥사이드(Di-tertbutylperoxide), 큐밀하이드로퍼옥사이드(Cumyl hydroperoxide), 하이드로겐퍼옥사이드(Hydrogen peroxide) 등의 유기과산화물류나 히드로과산화물류와, 2,2-아조비스(2-시아노부탄)(2,2-Azobis(2-cyanobutane)), 2,2-아조비스(메틸부티로나이트릴)(2,2-Azobis(Methylbutyronitrile)) 등의 아조화합물류 등이 있다. 상기 중합 개시제는 열에 의해 분해되어 라디칼을 형성하고, 자유라디칼 중합에 의해 모노머와 반응하여 겔 폴리머 전해질, 즉 겔 폴리머를 형성할 수 있다.
한편, 본 발명의 플렉서블 배터리의 제조방법은 배터리에 구비되는 전극조립체를 전해액에 완전히 함침시킬 수 있어, 전해액이 충전된 음극 표면에 스팟이 발생하지 않는 효과가 있다. 또한, 본 발명의 플렉서블 배터리의 제조방법에 따라 제조된 플렉서블 배터리는 반복적인 벤딩이 발생하더라도 배터리로서 요구되는 물성의 저하를 방지하거나 최소화할 수 있다.
하기의 실시예를 통하여 본 발명을 더욱 구체적으로 설명하기로 하지만, 하기 실시예가 본 발명의 범위를 제한하는 것은 아니며, 이는 본 발명의 이해를 돕기 위한 것으로 해석되어야 할 것이다.
<실시예 1>
먼저 두께가 30㎛인 알루미늄 재질의 금속층을 준비하고, 상기 금속층의 일면에 CPP(casting polypropylene)로 구성된 두께가 40㎛인 제1수지층을 형성시키고, 상기 금속층의 타면에 두께가 10㎛인 나일론 필름으로 구성된 제2수지층을 형성시켰으며, 이때, 상기 제1수지층과 금속층 사이에 아크릭산의 함량이 공중합체내 6중량%로 함유한 산변성 폴리프로필렌층을 5㎛로 개재시켜 총 두께 85㎛인 외장재를 제조하였다.
다음으로 전극조립체를 제조하기 위해 먼저, 양극조립체 및 음극조립체를 준비했다. 양극조립체는 두께가 20㎛인 알루미늄 재질의 양극집전체에 NCM(Lithium Nickel Cobalt Manganese)계 양극활물질을 최종 두께가 120㎛이 되도록 양극집전체의 양면에 캐스팅하여 양극조립체를 제조하였다. 또한, 음극조립체는 구리재질의 두께가 15㎛이고, 20% 연신된 포일형의 음극집전체에 그라파이트 음극활물질을 최종 두께가 115㎛가 되도록 음극집전체의 양면에 캐스팅하여 음극조립체를 제조하였다. 이후 PET/PEN 재질의 두께 20㎛의 분리막을 준비하여, 양극조립체, 분리막 및 음극조립체를 교호적층시켜 양극조립체 3개, 분리막 8개, 음극조립체 4개를 포함하는 전극조립체를 제조하였다.
이후, 준비된 외장재의 제1수지층이 안쪽면이 되도록 접은 뒤 전극조립체를 접펴진 외장재의 제1수지층이 전극조립체에 접하도록 외장재의 내부에 배치시키되, 전해액이 투입될 수 있는 개구부로 한 모서리만을 남기고 150℃의 온도로 10초간 열압착시켰다. 이후, 상기 일부분에 리튬염으로 LiPF6, 비수성 유기용매로 에틸렌 카보네이트 20 부피%, 프로필렌 카보네이트 5 부피%, 프로필 프로피오네이트 50 부피% 및 에틸 프로피오네이트 25 부피%, 첨가제로 이차전지용 전해액 전체 중량 중 비닐렌 카보네이트 0.5 중량%, 1,3-프로판 설톤 2 중량%, 플루오로 에틸렌 카보네이트 2.5 중량% 및 아디포니트릴 0.5 중량%를 포함하는 이차전지용 전해액을 주입하고 (1) 단계로써 외장재 내부를 760Torr에서 450 Torr로 감압하고, (2) 단계로써 감압한 압력을 1분 동안 유지한 후, (3) 단계로써 외장재 내부 압력을 상압으로 복원하였으며, (1) ~ (3) 단계의 사이클을 3회 반복 수행하여 감가압 프로세스를 수행하였다. 그 후, 1분 동안 상압에서 유지하고 상기 감가압 프로세스와 동일한 방법으로 수행하되, 하기 표 1의 감압압력으로 변경하여 2차, 3차, 4차, 5차 및 6차 감가압 프로세스를 수행하여 전극조립체를 전해액에 함침시켰다. 그리고, 개구부를 밀봉시키기 위하여 150℃의 온도로 10초간 열압착시켜 배터리를 제조하였다. 이후 물결무늬의 패턴을 형성시켜서 플렉서블 배터리를 제조하였다.
<실시예 2 ~ 15 및 비교예 1>
상기 실시예 1과 동일하게 실시하여 제조하되, 감가압 프로세스 내 사이클 수, 감가압 프로세스 수행횟수, 이전 감가압 프로세스 대비 압력 및 초기 압력 대비 최종 감압압력 등을 표 1 내지 표 3과 같이 변경하여 플렉서블 배터리를 제조하였다.
<실험예>
상기 실시예 및 비교예에 따라 제조한 플렉서블 배터리에 대하여, 하기의 물성을 평가하여 표 1 내지 표 3에 나타내었다.
1. 스팟 발생 평가
상기 실시예 및 비교예에 따라 제조한 플렉서블 배터리에 대하여, 100% 충전후 분해하여 음극 전 수량의 충전 면적을 육안 확인으로써 스팟 발생을 평가하였다.
이때, 스팟이 발생하지 않은 경우 - ◎, 양극과 접하는 음극의 상부 영역 총면적에 대하여 스팟의 면적이 0.5% 이하인 경우 - ○, 스팟의 면적이 0.5% 초과 2% 이하인 경우 - △, 스팟의 면적이 2%를 초과하는 경우 - ×로 하여 스팟 발생을 평가하였다.
2. 내구성 평가
실시예 및 비교예에 따라 제조된 각각의 플렉서블 배터리에 대하여, 플렉서블 배터리의 단축방향 끝단이 맞닿도록 100회 반복하여 접었을 때, 아무런 이상이 없는 경우 - ○, 전기적 특성 저하, 접합부의 손상, 전해액 유출 등 어떠한 문제라도 발생하는 경우 - ×로 하여 플렉서블 배터리의 내구성을 평가하였다.
3. 저항 평가
실시예 및 비교예에 따라 제조된 각각의 플렉서블 배터리에 대하여, AC-IR meter 설비를 이용하여 저항을 평가하였다.

상기 표 1 내지 표 3에서 알 수 있듯이,
본 발명에 따른 감가압 프로세스 내 사이클 수, 감가압 프로세스 수행횟수, 이전 감가압 프로세스 대비 압력, 초기 압력 대비 최종 감압압력 및 감가압 프로세스 수행여부 등을 모두 만족하는 실시예 1, 실시예 5, 실시예 6, 실시예 10 및 실시예 11이, 이 중에서 하나라도 누락된 실시예 2 ~ 4, 7 ~ 9, 12 및 비교예 1에 비하여 스팟이 발생하지 않고, 내구성이 우수하며, 저항이 낮은 효과를 모두 동시에 발현하는 것을 확인할 수 있다.
이상에서 본 발명의 일 실시예에 대하여 설명하였으나, 본 발명의 사상은 본 명세서에 제시되는 실시 예에 제한되지 아니하며, 본 발명의 사상을 이해하는 당업자는 동일한 사상의 범위 내에서, 구성요소의 부가, 변경, 삭제, 추가 등에 의해서 다른 실시 예를 용이하게 제안할 수 있을 것이나, 이 또한 본 발명의 사상범위 내에 든다고 할 것이다.
Claims (11)
- 전극조립체가 수용된 외장재의 개구부로 전해액을 주입하는 주입단계;상기 외장재 내부의 압력 변화를 통해 상기 전극조립체를 상기 전해액에 함침시키는 함침단계;상기 개구부를 밀봉시키는 실링단계;를 포함하는 플렉서블 배터리 제조방법에 있어서,상기 함침단계는(1) 주입된 전해액을 통해 외장재의 내부를 감압하는 단계;(2) 감압한 압력을 소정의 시간 동안 유지하는 단계; 및(3) 외장재 내부 압력을 700 ~ 780Torr로 복원하는 단계;를 1사이클로 하는 감가압 프로세스를 수행하는 플렉서블 배터리 제조방법.
- 제1항에 있어서,상기 감가압 프로세스는 (1) ~ (3) 단계의 사이클을 2 ~ 4회 반복 수행하는 플렉서블 배터리의 제조방법.
- 제1항에 있어서,상기 감가압 프로세스는 감압압력에 구배를 두어 4 ~ 8회 수행하는 플렉서블 배터리의 제조방법.
- 제1항에 있어서,다음 차례에 수행하는 감가압 프로세스의 감압 압력은, 이전에 수행한 감가압 프로세스의 감압 압력에 비하여 낮은 압력으로 수행하는 플렉서블 배터리의 제조방법.
- 제1항에 있어서,다음 차례에 수행하는 감가압 프로세스의 감압 압력은, 이전에 수행한 감가압 프로세스의 감압 압력의 40 ~ 80%의 압력으로 수행하는 플렉서블 배터리의 제조방법.
- 제1항에 있어서,상기 (1) 단계의 외장재는 전해액을 주입하기 위한 개구부를 제외한 영역이 밀봉된 플렉서블 배터리의 제조방법.
- 제1항에 있어서,상기 (2) 단계는 0.3 ~ 2분 동안 수행하는 플렉서블 배터리의 제조방법.
- 제1항에 있어서,상기 (3) 단계를 수행한 후, 다음 사이클의 (1) 단계를 수행할 때,복원된 압력을 0.3 ~ 2분 동안 유지하는 플렉서블 배터리의 제조방법.
- 제1항에 있어서,마지막으로 수행하는 감가압 프로세스의 감압 압력은 초기 압력의 3.5 ~ 9.5%인 플렉서블 배터리의 제조방법.
- 제1항에 있어서,상기 실링공정 이후에, 외장재 표면의 일부 또는 전부에 밴딩 시 길이방향에 대한 수축 및 이완을 위한 패턴을 형성하는 공정을 더 포함하는 플렉서블 배터리의 제조방법.
- 제1항에 있어서,상기 제조방법을 통해 제조된 플렉서블 배터리는, 양극과 접하는 음극의 상부 영역 총 면적에 대하여 전해액의 함침 불량으로 인한 스팟의 면적이 1% 이하인 플렉서블 배터리의 제조방법.
