Abstract
ゼオライト膜構造体(10)の製造方法は、多孔質基体(20)を合成ゾルに浸漬する浸漬工程と、合成ゾルに浸漬された多孔質基体(20)の表面にゼオライト膜(30)を水熱合成する合成工程とを備える。合成ゾルの起泡性をロスマイルス法によって25℃の条件下で測定した場合、流下終了から5分経過後の泡高さが5mm以下である。
Description
本発明は、ゼオライト膜構造体の製造方法に関する。
従来、ゼオライト膜構造体の製造方法として、多孔質基体を合成ゾルに浸漬した状態でゼオライト膜を水熱合成する手法が知られている(例えば、特許文献1参照)。
ところで、水熱合成したゼオライト膜にピンホールが発生する場合があり、従来は、結晶が成長する際に粒界中で発生する欠陥や、支持体に種結晶を塗布した場合における種結晶の脱離に起因してピンホールが発生するものと考えられていた。
また、多孔質基体がモノリス型である場合には、多数のセルのうち一部のセルにおいて、ゼオライト種結晶の成長が不十分で成膜不良になってしまう場合があり、この原因は判明していなかった。
そこで、本発明者等が鋭意検討した結果、ピンホールや種結晶の成長不十分による成膜不良の原因は、合成ゾルに浸漬された多孔質基体に微小な気泡が付着することにあるという新たな知見を得た。
本発明は、このような新たな知見に基づいてなされたものであり、ゼオライト膜の成膜不良を抑制可能なゼオライト膜構造体の製造方法を提供することを目的とする。
本発明に係るゼオライト膜構造体の製造方法は、多孔質基体を合成ゾルに浸漬する浸漬工程と、合成ゾルに浸漬された多孔質基体の表面にゼオライト膜を水熱合成する合成工程とを備える。合成ゾルの起泡性をロスマイルス法によって25℃の条件下で測定した場合、測定開始から5分経過後の泡高さが5mm以下である。
本発明によれば、ゼオライト膜の成膜不良を抑制可能なゼオライト膜構造体の製造方法を提供することができる。

(1)多孔質基体20
多孔質基体20は、濾過対象の混合流体(混合液体又は混合気体)を流通させるための複数の濾過セルCLを有するモノリス形状に形成される。「モノリス形状」とは、長手方向に形成された複数の貫通孔を有する形状を意味し、ハニカム形状を含む概念である。ただし、多孔質基体20の外形は、モノリス形状に限られるものではない。
多孔質基体20は、濾過対象の混合流体(混合液体又は混合気体)を流通させるための複数の濾過セルCLを有するモノリス形状に形成される。「モノリス形状」とは、長手方向に形成された複数の貫通孔を有する形状を意味し、ハニカム形状を含む概念である。ただし、多孔質基体20の外形は、モノリス形状に限られるものではない。
多孔質基体20の長さは特に制限されないが、例えば150mm~2000mmとすることができる。多孔質基体20の直径は特に制限されないが、例えば30mm~220mmとすることができる。
多孔質基体20は、第1端面S1、第2端面S2及び側面S3を有する。第1端面S1は、第2端面S2の反対に設けられる。側面S3は、第1端面S1と第2端面S2に連なる。各濾過セルCLは、第1端面S1から第2端面S2まで多孔質基体20を貫通している。各濾過セルCLは、多孔質基体20の長手方向に延びる。本実施形態において、各濾過セルCLの断面は円形であるが、円形に限られるものではなく三角形以上の多角形であってもよい。
本実施形態において、多孔質基体20は、図2に示すように、基材20a、中間層20b及び表層20cを有する。
多孔質基体20は、内部に多数の細孔を有する。多孔質基体20の容積基準における5%累計細孔分布径(D5)は、0.1μm以上とすることができる。5%累計細孔径(D5)とは、多孔質基体20の容積換算の細孔径分布において、径が小さい方から累計5%に相当する細孔径である。
a.基材20a
基材20aは、多孔質材料によって構成される。多孔質材料としては、例えば、セラミックス焼結体、金属、有機高分子、ガラス、或いはカーボンなどを用いることができる。セラミックス焼結体としては、アルミナ、シリカ、ムライト、ジルコニア、チタニア、イットリア、窒化ケイ素、炭化ケイ素などが挙げられる。金属としては、アルミニウム、鉄、ブロンズ、銀、ステンレスなどが挙げられる。有機高分子としては、ポリエチレン、ポリプロピレン、ポリテトラフルオロエチレン、ポリスルホン、ポリイミドなどが挙げられる。
基材20aは、多孔質材料によって構成される。多孔質材料としては、例えば、セラミックス焼結体、金属、有機高分子、ガラス、或いはカーボンなどを用いることができる。セラミックス焼結体としては、アルミナ、シリカ、ムライト、ジルコニア、チタニア、イットリア、窒化ケイ素、炭化ケイ素などが挙げられる。金属としては、アルミニウム、鉄、ブロンズ、銀、ステンレスなどが挙げられる。有機高分子としては、ポリエチレン、ポリプロピレン、ポリテトラフルオロエチレン、ポリスルホン、ポリイミドなどが挙げられる。
基材20aは、無機結合材を含んでいてもよい。無機結合材としては、チタニア、ムライト、易焼結性アルミナ、シリカ、ガラスフリット、粘土鉱物、易焼結性コージェライトのうち少なくとも一つを用いることができる。
基材20aの平均細孔径は特に制限されないが、例えば5μm~25μmとすることができる。基材20aの平均細孔径は、水銀ポロシメーターによって測定できる。基材20aの気孔率は、例えば25%~50%とすることができる。
基材20aを構成する多孔質材料の平均粒径は特に制限されないが、例えば5μm~100μmとすることができる。本実施形態において、「平均粒径」とは、SEM(Scanning Electron Microscope)を用いた断面微構造観察によって測定される30個の測定対象粒子の最大直径を算術平均した値である。
b.中間層20b
中間層20bは、基材20a上に形成される。中間層20bは、基材20aに用いることのできる上記多孔質材料によって構成することができる。中間層20bの平均細孔径は、基材20aの平均細孔径より小さくてもよく、例えば0.005μm~5μmとすることができる。中間層20bの平均細孔径は、パームポロメーターによって測定することができる。中間層20bの気孔率は、例えば20%~60%とすることができる。中間層20bの厚みは、例えば30μm~300μmとすることができる。

(2)ゼオライト膜30
ゼオライト膜30は、多孔質基体20に形成された各濾過セルCLの内表面に形成される。本実施形態において、ゼオライト膜30は、筒状に形成される。

ゼオライト膜30を構成するゼオライトの結晶構造は特に限られるものではなく、例えばLTA、MFI、MOR、FER、FAU、DDR、CHA、BEA、AEI、AFX、ERI、SAT、ETL、LEV、AFVなどを用いることができる。ゼオライト膜30がDDR型ゼオライト膜である場合には、二酸化炭素を選択的に分離するためのガス分離膜として好適に用いることができる。
ゼオライト膜30の厚みは特に制限されないが、混合流体のうちゼオライト膜30を透過する透過成分の透過量を考慮すると、10μm以下であることが好ましく、5μm以下であることがより好ましい。
ゼオライト膜30の平均細孔径は特に制限されず、要求される濾過性能及び分離性能に応じて適宜決定すればよく、例えば0.0003μm~1.0μmとすることができる。
なお、ゼオライト膜30の平均細孔径は、細孔を形成する骨格が酸素n員環以下の環からなる場合の酸素n員環細孔の短径と長径の算術平均である。酸素n員環とは、細孔を形成する骨格を構成する酸素原子の数がn個であって、Si原子、Al原子、P原子の少なくとも1種を含み、各酸素原子がSi原子、Al原子またはP原子などと結合して環状構造をなす部分のことである。ゼオライトが、nが等しい複数の酸素n員環細孔を有する場合には、全ての酸素n員環細孔の短径と長径の算術平均をゼオライトの平均細孔径とする。このように、ゼオライト膜の平均細孔径は骨格構造によって一義的に決定され、The

ここで、本実施形態では、後述するように、ゼオライト膜30の水熱合成に用いる合成ゾルの泡高さが5mm以下に抑えられている。これにより、多孔質基体20の表面に付着したゼオライト種結晶における気泡の付着が抑制されるため、ピンホールや種結晶の成長不十分によるゼオライト膜30の成膜不良を抑制することができる。
具体的には、ゼオライト膜30の膜厚が10μm以下である場合には、円相当径が1μm以上であるピンホールの合計面積を1m2当たり0.02m2以下とすることができる。ピンホールの円相当径とは、ゼオライト膜30の表面を平面視した場合に、ピンホールと同じ面積を有する円の直径である。ピンホールの合計面積は、ゼオライト膜30の表面をSEM(倍率10000倍、視野0.01mm2)で観察して円相当径が1μm以上のピンホールを検出し、検出されたピンホールの合計面積を1m2当たりにおける合計面積に換算することによって算出される。
このように、円相当径が1μm以上であるピンホールの合計面積を1m2当たり0.02m2以下とすることによって、ゼオライト膜30の分離性能を十分高めることができる。具体的には、CO2/CH4分離係数αを10以上とすることができる。
なお、ゼオライト膜30の膜厚が10μmより大きい場合には、ゼオライト膜30の水熱合成中に気泡が種結晶から離脱しやすくなるため、円相当径が1μm以上であるピンホールの合計面積は更に小さくなるため、分離性能を更に高めることができる。

(1)多孔質基体20の形成
まず、押出成形法、プレス成形法あるいは鋳込み成形法などを用いて、基材20aの原料を所望の形状に成形することによって、基材20aの成形体を形成する。

次に、所望粒径のセラミックス原料を用いて中間層用スラリーを調製し、中間層用スラリーを基材20aの各貫通孔の内側に流下させることによって、中間層20bの成形体を形成する。
次に、中間層20bの成形体を焼成(例えば、900℃~1450℃)して中間層20bを形成する。
次に、所望粒径のセラミックス原料を用いて表層用スラリーを調製し、中間層20bの成形体の内側に流下させることによって、表層20cの成形体を形成する。
次に、表層20cの成形体を焼成(例えば、900℃~1450℃)して表層20cを形成する。以上により、多孔質基体20が完成する。
(2)分離膜23の形成
a.ゼオライト種結晶の付着工程
まず、ゼオライト種結晶を作製する。ゼオライト種結晶は、ゼオライト膜30を構成する所望のゼオライト結晶構造に応じた既知の手法で作製することができる。例えば、ゼオライト膜30をDDR型ゼオライトによって構成する場合には、M. J. den Exter, J. C. Jansen, H. van Bekkum, Studies in Surface Science and Catalysis vol.84, Ed. by J. Weitkamp et al., Elsevier(1994)1159-1166、又は、特開2004-083375に記載のDDR型ゼオライトの製造方法に従ってDDR型ゼオライト結晶粉末を作製し、これを種結晶として使用することができる。
a.ゼオライト種結晶の付着工程
まず、ゼオライト種結晶を作製する。ゼオライト種結晶は、ゼオライト膜30を構成する所望のゼオライト結晶構造に応じた既知の手法で作製することができる。例えば、ゼオライト膜30をDDR型ゼオライトによって構成する場合には、M. J. den Exter, J. C. Jansen, H. van Bekkum, Studies in Surface Science and Catalysis vol.84, Ed. by J. Weitkamp et al., Elsevier(1994)1159-1166、又は、特開2004-083375に記載のDDR型ゼオライトの製造方法に従ってDDR型ゼオライト結晶粉末を作製し、これを種結晶として使用することができる。
次に、ゼオライト種結晶を水に分散させた後、粗い粒子を除去することによって種結晶分散液を調製する。そして、種結晶分散液をイオン交換水で希釈してゼオライト種結晶の濃度を調整することによって種付け用スラリー液を作製する。
次に、種付け用スラリー液を表層20cの内表面に塗布することによって、表層20cの内表面にゼオライト種結晶を付着させる。
b.合成ゾルの調製工程
次に、シリカ源、アルミナ源、アルカリ源及び水を含む合成ゾルを調製する。この際、合成ゾルの起泡性をロスマイルス法によって25℃の条件下で測定した場合、測定開始から5分経過後の泡高さが5mm以下となるように調整する。なお、合成ゾルには、必要に応じて有機テンプレートを添加してもよい。
次に、シリカ源、アルミナ源、アルカリ源及び水を含む合成ゾルを調製する。この際、合成ゾルの起泡性をロスマイルス法によって25℃の条件下で測定した場合、測定開始から5分経過後の泡高さが5mm以下となるように調整する。なお、合成ゾルには、必要に応じて有機テンプレートを添加してもよい。
ここで、ロスマイルス法とは、JIS K 3362-1978、6.5章に則った手法であり、このJIS規格は、一般に家庭用合成洗剤の起泡試験法について規定したものである。
本実施形態における合成ゾルの泡高さの測定方法は、以下の通りである。まず、測定環境を25℃に安定させる。次に、第1シリンダに合成ゾル50mlを入れ、かつ、第1シリンダ上方に配置された第2シリンダに合成ゾル200mlを入れる。次に、合成ゾル200mlを第2シリンダから第1シリンダに流下させる。この際、第1シリンダ内の合成ゾルに第2シリンダから流下する合成ゾルが衝突して泡が発生する。そして、第2シリンダからの合成ゾルの流下が終了した時点から5分経過後、第1シリンダ内の合成ゾルの液面を基準とした泡の高さ(目測でならした泡の高さ(mm)、いわゆる泡沫安定度)を測定する。
ロスマイルス法によって測定した合成ゾルの泡高さが5mm以下であれば、後述するゼオライト膜30の合成に適した合成ゾルであると判定できる。一方、ロスマイルス法によって測定した合成ゾルの泡高さが5mmより高い場合には、合成ゾルの起泡性を抑えるための処置を施した後、再度、ロスマイルス法によって合成ゾルの泡高さが5mm以下であることを確認する必要がある。
合成ゾルの起泡性を抑えるための手法としては、消泡剤を添加する手法、合成ゾルにエチレンジアミンを添加する手法、或いはアルカリ源の添加量で調整する手法などがある。
消泡剤としては、シリコーン系消泡剤、エステル系消泡剤、ポリエーテル系消泡剤、及びアルコール系消泡剤のうち少なくとも1つを用いることができる。特に、シリコーン系消泡剤は、合成ゾルに対する活性が低く、かつ、幅広いPh環境で安定しているため、消泡剤として好適である。合成ゾルに消泡剤を添加する場合、合成ゾルにおける消泡剤の合計含有率は、1ppm以上10000ppm以下とすることが好ましい。これにより、ゼオライトの成長を阻害することなく消泡することができる。
エチレンジアミンは、DDR膜の合成において有機テンプレートを溶解させるために用いられる物質である。有機テンプレートを溶解させるためのエチレンジアミンを多くすることによって、合成ゾルの起泡性を抑えることができる。ただし、エチレンジアミンを過剰に添加すると、合成ゾルの組成が変わって、所望の結晶構造以外のゼオライトが合成される場合がある。従って、合成ゾルにエチレンジアミンを添加する場合、合成ゾルにおけるエチレンジアミンの含有率は、1mol/L以下とすることが好ましい。
アルカリ源は、ゼオライトのカウンターカチオンとして用いられる。アルカリ源としては、例えばNaOH、KOH、CsOHなどが挙げられる。合成ゾルの組成に応じてアルカリ源の添加量を変えることによって、合成ゾルの起泡性を抑えることができる。ただし、添加濃度によって合成ゾルの組成が変わって、所望の結晶構造以外のゼオライトが合成される場合や、SiO2/Al2O3比が変わる場合がある。そのため、アルカリ源の添加量を変える場合には、ゼオライトの種類によって添加量を調整する必要がある。
なお、合成ゾルの粘性は、20℃において1.0mPa・s以上3.0mPa・s以下であることが好ましい。合成ゾルの粘性を1.0mPa・s以上とすることによって、合成ゾルが均一に供給できるため、ゼオライト膜30の膜厚の上下差及び内外差を少なくすることができる。膜厚の上下差とは、1つの濾過セルCL内における長手方向の膜厚差である。膜厚の内外差とは、多孔質基体20の径方向内側の濾過セルCLと径方向外側の濾過セルCLとにおける膜厚差である。また、合成ゾルの粘性を3.0mPa・s以下とすることによって、発生した泡をすみやかに液表面に移動させ消泡させることができる。
c.浸漬工程
次に、図3に示すように、合成ゾルに多孔質基体20を浸漬する。この際、上述のとおり、ロスマイルス法によって測定した合成ゾルの泡高さが5mm以下に抑えられている。そのため、多孔質基体20の表面に付着したゼオライト種結晶に気泡が付着することを抑制できる。その結果、後述する合成工程において、ピンホールや種結晶の成長不十分による成膜不良がゼオライト膜30に生じることを抑制できる。
次に、図3に示すように、合成ゾルに多孔質基体20を浸漬する。この際、上述のとおり、ロスマイルス法によって測定した合成ゾルの泡高さが5mm以下に抑えられている。そのため、多孔質基体20の表面に付着したゼオライト種結晶に気泡が付着することを抑制できる。その結果、後述する合成工程において、ピンホールや種結晶の成長不十分による成膜不良がゼオライト膜30に生じることを抑制できる。
多孔質基体20を合成ゾルに浸漬する手法としては、合成ゾルを満たした耐圧容器に多孔質基体20を上方から徐々に浸漬させる浸漬法と、多孔質基体20を配置した耐圧容器の底面側から合成ゾルを徐々に満たすディップ法とがあり、いずれの手法であっても同様に多孔質基体20を合成ゾルに浸漬することができる。
ここで、浸漬工程では、多孔質基体20の容積基準における5%累計細孔径(D5)が0.1μm以上であり、かつ、20℃における合成ゾルの粘性は3.0mPa・s以下である条件下において、下記式(1)によって規定される浸漬速度を500cm3/s以下とすることが好ましい。

式(1)において、多孔質基体20の全細孔容積は、水銀圧入法によって測定した値であるものとする。ただし、多孔質基体20の全細孔容積は、多孔質基体20の試料片の容積を水銀圧入法で測定し、その測定値に基づいて算出した理論値であってもよい。
浸漬速度(cm3/s)={多孔質基体20の全細孔容積(cm3/g)×多孔質基体20の重量(g)}÷浸漬に要する時間(s)
式(1)において、多孔質基体20の全細孔容積は、水銀圧入法によって測定した値であるものとする。ただし、多孔質基体20の全細孔容積は、多孔質基体20の試料片の容積を水銀圧入法で測定し、その測定値に基づいて算出した理論値であってもよい。
このように、浸漬工程における多孔質基体20の浸漬速度を抑えることによって、多孔質基体20に合成ゾルが浸透しやすくなる。そのため、多孔質基体20の表面における微小な気泡の付着をより抑制できる。その結果、ゼオライト膜30にピンホールや成膜不良が生じることをより抑制できる。
d.衝撃付与工程
次に、合成ゾルに浸漬された多孔質基体20に衝撃を与えることによって、多孔質基体20の表面に付着した気泡を更に除去することが好ましい。これによって、ゼオライト膜30にピンホールや成膜不良が生じることを更に抑制できる。

多孔質基体20に衝撃を与える手法としては、多孔質基体20又は耐圧容器を棒などでたたく手法などがあるが、多孔質基体20に物理的な衝撃を与えうる手法であれば、どのような手法でもよい。
e.合成工程
次に、耐圧容器を乾燥器に入れ、100~200℃で1~240時間ほど水熱合成(加熱処理)を行うことによって、ゼオライト膜30を形成する。

この際、上述のとおり、多孔質基体20の表面(具体的には、表層20cの内表面)における微小な気泡が付着することによって、ピンホールや種結晶の成長不十分による成膜不良が発生することを抑制できる。
次に、ゼオライト膜30が形成された多孔質基体20を洗浄して、80~100℃で乾燥する。
次に、合成ゾル中に有機テンプレートが含まれていた場合には、多孔質基体20を電気炉に入れ、大気中にて400~800℃で1~200時間ほど加熱することによって有機テンプレートを燃焼除去する。
(変形例)
以上、本発明の一実施形態について説明したが、本発明は上記実施形態に限定されるものではなく、発明の要旨を逸脱しない範囲で種々の変更が可能である。

上記実施形態において、多孔質基体20は、モノリス形状であることとしたが、これに限られるものではない。多孔質基体20は、例えば、円柱形状、平板形状、チューブ(円筒管)形状などであってもよい。多孔質基体20がチューブ形状である場合、ゼオライト膜30は、多孔質基体20の内表面に形成されてもよいし、多孔質基体20の外表面に形成されてもよい。
上記実施形態では特に触れていないが、多孔質基体20の両端部は、シール部によって被覆されていてもよい。ただし、シール部は、セルCLの両端開口を覆わないように設けられる。
上記実施形態において、多孔質基体20は、基材20a、中間層20b及び表層20cを有することとしたが、中間層20b及び表層20cの少なくとも一方を有していなくてもよい。
(実施例1~20)
1.多孔質基体の作製
まず、平均粒径12μmのアルミナ粒子(骨材)70体積%に対して無機結合材30体積%を添加し、更に有機バインダ等の成形助剤や造孔剤を添加して乾式混合した後、水、界面活性剤を加えて混合し混練することにより坏土を調製した。無機結合材としては、平均粒径が1~5μmであるタルク、カオリン、長石、粘土等をSiO2(70質量%)、Al2O3(16質量%)、アルカリ土類金属およびアルカリ金属(11質量%)の混合物を用いた。
1.多孔質基体の作製
まず、平均粒径12μmのアルミナ粒子(骨材)70体積%に対して無機結合材30体積%を添加し、更に有機バインダ等の成形助剤や造孔剤を添加して乾式混合した後、水、界面活性剤を加えて混合し混練することにより坏土を調製した。無機結合材としては、平均粒径が1~5μmであるタルク、カオリン、長石、粘土等をSiO2(70質量%)、Al2O3(16質量%)、アルカリ土類金属およびアルカリ金属(11質量%)の混合物を用いた。
次に、坏土を押出成形して、モノリス型の多孔質基体の成形体を作成した。そして、多孔質基体の成形体を焼成(1250℃、1時間)して、多数のセルを有するアルミナ基体を得た。
次に、アルミナ粉末にPVA(有機バインダ)を添加してスラリーを調製し、スラリーを用いた濾過法によってアルミナ基体のセルの内表面上に中間層の成形体を形成した。続いて、中間層の成形体を焼成(1250℃、1時間)することによって中間層を形成した。
次に、アルミナ基体の両端面をガラスでシールした。以上により、モノリス型の多孔質基体が完成した。
2.ゼオライト膜の作製
次に、特開2004-083375に記載のDDR型ゼオライトを製造する方法を基に、DDR型ゼオライト結晶粉末を製造し、これをゼオライト種結晶とした。
次に、特開2004-083375に記載のDDR型ゼオライトを製造する方法を基に、DDR型ゼオライト結晶粉末を製造し、これをゼオライト種結晶とした。
次に、ゼオライト種結晶を水に分散させた後、粗い粒子を除去することによって種結晶分散液を調製した。そして、種結晶分散液をイオン交換水で希釈してゼオライト種結晶の濃度が0.001~0.36質量%となるように調整することによって種付け用スラリー液を作製する。
次に、種結晶分散液をイオン交換水で希釈することでDDR濃度が0.001~0.36質量%になるように調整して種付け用スラリー液とした。そして、種付け用スラリー液をセル内に流し込んで、表層の表面に種結晶を付着させた。
次に、10gのエチレンジアミンまたはエタノールに1.156gの1-アダマンタンアミン(アルドリッチ製)を加えて溶解させた。また、120gの30質量%のコロイダルシリカ(スノーテックスS,日産化学製)と30gのイオン交換水と1gの10質量%NaOH水溶液とを1-アダマンタンアミンを溶解させた混合液に加えて60分攪拌した後、水で1~10倍に希釈して合成ゾルとした。
そして、表1に示すように、ロスマイルス法によって測定した合成ゾルの泡高さが5mm以下になるように、合成ゾルを調整した。具体的には、実施例6~10では、シリコーン系消泡剤、実施例11ではアルコール系消泡剤を添加することによって合成ゾルの泡高さを抑えた。また、実施例1~5,9~20では、エチレンジアミン又はNaOHの添加量を調整することによって合成ゾルの泡高さを抑えた。
次に、耐圧容器内に満たした合成ゾルに多孔質基体を徐々に浸漬させた。この際、上記式(1)によって規定される浸漬速度を表1に示すように実施例ごとに変更した。
次に、150℃で10~50時間水熱合成することによって、DDR型ゼオライト膜を形成した。
(実施例21)
モノリス型の多孔質基体に代えて、チューブ形状の多孔質基体を使用した以外は、実施例1と同様の手法で分離膜構造体を作製した。実施例21では、実施例1と同じDDR膜を、チューブ形状の多孔質基体の内表面に製膜した。

(実施例22)
モノリス型の多孔質基体に代えて、チューブ形状の多孔質基体を使用し、かつ、DDR膜に代えて、特開2014-198308に記載の比較例2の製造方法に従ってCHA膜を形成した以外は、実施例1と同様の手法で分離膜構造体を作製した。実施例22では、CHA膜を、チューブ形状の多孔質基体の内表面に製膜した。
モノリス型の多孔質基体に代えて、チューブ形状の多孔質基体を使用し、かつ、DDR膜に代えて、特開2014-198308に記載の比較例2の製造方法に従ってCHA膜を形成した以外は、実施例1と同様の手法で分離膜構造体を作製した。実施例22では、CHA膜を、チューブ形状の多孔質基体の内表面に製膜した。
(実施例23)
国際公開2014/157324号明細書に記載の製造方法に従ってAEI型ゼオライト膜を成膜した以外は、実施例1~20と同様の手法で分離膜構造体を作製した。実施例23では、ロスマイルス法によって測定した合成ゾルの泡高さが5mm以下になるように、シリコーン系消泡剤を添加することによって泡高さを抑えた。
国際公開2014/157324号明細書に記載の製造方法に従ってAEI型ゼオライト膜を成膜した以外は、実施例1~20と同様の手法で分離膜構造体を作製した。実施例23では、ロスマイルス法によって測定した合成ゾルの泡高さが5mm以下になるように、シリコーン系消泡剤を添加することによって泡高さを抑えた。
(実施例24)
特許第5481075号明細書に記載の製造方法に従ってMFI型ゼオライト膜を成膜した以外は、実施例1~20と同様の手法で分離膜構造体を作製した。実施例24では、ロスマイルス法によって測定した合成ゾルの泡高さが5mm以下になるように、シリコーン系消泡剤を添加することによって泡高さを抑えた。
特許第5481075号明細書に記載の製造方法に従ってMFI型ゼオライト膜を成膜した以外は、実施例1~20と同様の手法で分離膜構造体を作製した。実施例24では、ロスマイルス法によって測定した合成ゾルの泡高さが5mm以下になるように、シリコーン系消泡剤を添加することによって泡高さを抑えた。
(比較例1~6)
合成ゾルの泡高さを5mm以下に調整しなかった以外は、上記実施例1~22と同様の工程により比較例1~6に係るゼオライト膜構造体を作製した。

(1m2当たりのピンホール面積の算出方法)
各実施例(ただし、実施例21,22を除く)及び各比較例において、ゼオライト膜の表面をSEM(倍率10000倍、視野0.01mm2)で観察することによって、円相当径が1μm以上のピンホールを検出した。
そして、視野0.01mm2において検出されたピンホールの合計面積を、1m2当たりにおけるピンホールの合計面積に換算した。
各実施例(ただし、実施例21,22を除く)及び各比較例において、ゼオライト膜の表面をSEM(倍率10000倍、視野0.01mm2)で観察することによって、円相当径が1μm以上のピンホールを検出した。
そして、視野0.01mm2において検出されたピンホールの合計面積を、1m2当たりにおけるピンホールの合計面積に換算した。
(ピンホール個数検査)
各実施例及び各比較例において、セル内にローダミンBを0.3質量%含有する水溶液を注入し、着色が見られるか否かを目視と光学顕微鏡で確認した。

そして、染色が見られたセルをSEMで観察することによって、1cm2当たりのピンホールの個数を数えた。
(不良セル検査)
各実施例及び各比較例について、国際公開2014/050702号明細書に記載の真空度測定法によって欠陥セルの有無を判定した。具体的には、各セルの一端に真空計(GE Sensing社製キャリブレーター、型番:DPI800)を取付けて、各セルの他端につなげた真空ポンプ(アズワン型番G-20DA、排気速度24L/min、到達圧力1.3×10-1Pa、2段式)でセル内を真空引きすることによって、各セル内の到達真空度を測定した。次に、全セルの真空度の平均値と標準偏差(σ)を算出し、(平均値+2σ)よりも真空度が低いセルを欠陥が発生しているセルと判断した。
各実施例及び各比較例について、国際公開2014/050702号明細書に記載の真空度測定法によって欠陥セルの有無を判定した。具体的には、各セルの一端に真空計(GE Sensing社製キャリブレーター、型番:DPI800)を取付けて、各セルの他端につなげた真空ポンプ(アズワン型番G-20DA、排気速度24L/min、到達圧力1.3×10-1Pa、2段式)でセル内を真空引きすることによって、各セル内の到達真空度を測定した。次に、全セルの真空度の平均値と標準偏差(σ)を算出し、(平均値+2σ)よりも真空度が低いセルを欠陥が発生しているセルと判断した。
そして、欠陥が発生していると判断されたセルの断面をSEMで観察することによって、種結晶の成長不良欠陥かどうかを判断した。表1では、全セルのうち種結晶の成長不良欠陥が発生しているセルの割合が示されている。
(CO2/CH4分離性能測定)
各実施例(ただし、実施例24を除く)及び各比較例(ただし、比較例6を除く)について、セル内にCO2(二酸化炭素)とCH4(メタン)の混合ガス(CO2:CH4=50vol%:50vol%、各ガスの分圧;0.3MPa)を供給して、分離膜構造体を透過したガスを分析しCO2/CH4分離係数αを測定した。
分離係数αとは、ゼオライト膜を隔てた供給側と透過側のガス濃度に基づき、(透過側のCO2濃度/透過側のCH4濃度)/(供給側のCO2濃度/供給側のCH4濃度)にて算出される。
各実施例(ただし、実施例24を除く)及び各比較例(ただし、比較例6を除く)について、セル内にCO2(二酸化炭素)とCH4(メタン)の混合ガス(CO2:CH4=50vol%:50vol%、各ガスの分圧;0.3MPa)を供給して、分離膜構造体を透過したガスを分析しCO2/CH4分離係数αを測定した。
分離係数αとは、ゼオライト膜を隔てた供給側と透過側のガス濃度に基づき、(透過側のCO2濃度/透過側のCH4濃度)/(供給側のCO2濃度/供給側のCH4濃度)にて算出される。
表1に示すように、ロスマイルス法によって測定した合成ゾルの泡高さが5mm以下となるように調整した実施例1~24では、ピンホールの発生と種結晶の成長不十分による成膜不良の発生とを抑制することができた。これは、多孔質基体の表面における微小な気泡の付着を抑制できたためである。
また、実施例13と実施例14~16とを比較すると分かるように、合成ゾルに多孔質基体を浸漬させる際の浸漬速度を500cm3/s以下とすることによって、ピンホールの発生を更に抑制することができることがわかった。これは、多孔質基体に合成ゾルが浸透しやすくなったことで、多孔質基体の表面における微小な気泡の付着をより抑制できたためである。
また、実施例1,2,3を比較すると分かるように、20℃における合成ゾルの粘性を1.4mPa・s以下とすることによって、種結晶の成長不十分による成膜不良を更に抑制できることがわかった。
また、実施例1,4,5を比較すると分かるように、合成ゾルの泡高さを2mm以下とすることによって、ピンホールの発生を更に抑制できることがわかった。
また、表1に示すように、実施例1~24では、CO2/CH4分離係数αを10以上とすることができた。これは、実施例1~24において、膜厚が10μm以下であり、円相当径が1μm以上であるピンホールの合計面積が1m2当たり0.02m2以下であるゼオライト膜を形成したからである。このようなゼオライト膜を形成できたのは、上述のとおり、泡高さを5mm以下に抑えた合成ゾルを用いたからである。

Claims (6)
- 前記多孔質基体を合成ゾルに浸漬する浸漬工程と、
前記合成ゾルに浸漬された前記多孔質基体の表面にゼオライト膜を水熱合成する合成工程と、
を備え、
前記合成ゾルの起泡性をロスマイルス法によって25℃の条件下で測定した場合、流下終了から5分経過後の泡高さが5mm以下である、
ゼオライト膜構造体の製造方法。 - 前記合成ゾルの粘性は、20℃において1.0mPa・s以上3.0mPa・s以下である、
請求項1に記載のゼオライト膜構造体の製造方法。 - 前記合成ゾルは、シリコーン系消泡剤、エステル系消泡剤、ポリエーテル系消泡剤、及びアルコール系消泡剤のうち少なくとも1つの消泡剤を含有し、
