Abstract
信頼性を向上できる反射型空中結像素子を提供する。厚み方向に平行な反射面(4)を有した複数の透明な基材(25)を反射面(4)に垂直な方向に接着剤(3)を介して並設される平板状の光学素子(1)、(2)を厚み方向に重ね、光学素子(1)の反射面(4)と光学素子(2)の反射面(4)とが直交する反射型空中結像素子(10)において、光学素子(1)、(2)の露出面上に透明な塗布膜(30)を設けた。
Description
本発明は、被投影物の実像を空中に結像させる反射型空中結像素子、反射型空中結像素子に用いられる光学素子及びこれらの製造方法に関する。
従来の反射型空中結像素子は特許文献1に開示されている。この反射型空中結像素子は2枚の平板状の光学素子を有する。光学素子は厚み方向に平行な反射面を有した複数の透明なガラス等の基材を反射面に垂直な方向に接着剤を介して並設される。反射面は基材上にアルミニウムや銀等の蒸着を行って形成される。2枚の光学素子を反射面が互いに直交するように上下に重ねて接着して反射型空中結像素子が形成される。
上記構成の反射型空中結像素子の下方に被投影物が配置され、被投影物に向けて光が照射される。被投影物で反射した光の一部は下方の光学素子に下面から入射し、反射面で反射した後に上方の光学素子に入射する。上方の光学素子の反射面で反射した光は反射型空中結像素子の上面から出射し、反射型空中結像素子に対して被投影物と面対称の位置の空中で被投影物の実像が結像される。これにより、被投影物の映像が空中に浮かんだ状態で表示される。すなわち、被投影物の空中映像が表示される。
しかしながら、上記従来の反射型空中結像素子によると、反射型空中結像素子の下面及び上面上の隣接する基材間の接着剤は露出しているため、温度変化や湿度変化等の環境変化や清掃・洗浄により接着剤が劣化する。接着剤が劣化すると、接着剤と反射面との間に入り込んだ水等により反射面の腐食等の劣化が生じる。このため、空中映像の画質が低下する場合がある。また、隣接する基材間の接着剤が劣化すると反射型空中結像素子の破損が生じる場合がある。したがって、反射型空中結像素子の信頼性が低下する問題があった。
本発明は、信頼性を向上できる光学素子及びそれを用いた反射型空中結像素子を提供することを目的とする。また本発明は、信頼性を向上できる光学素子及び反射型空中結像素子の製造方法を提供することを目的とする。
上記目的を達成するために本発明は、厚み方向に平行な反射面を有した複数の透明な基材を前記反射面に垂直な方向に第1接着剤を介して並設される平板状の第1光学素子及び第2光学素子を前記厚み方向に重ね、前記第1光学素子の前記反射面と前記第2光学素子の前記反射面とが直交する反射型空中結像素子において、
前記第1光学素子及び前記第2光学素子の露出面上に透明な塗布膜を設けたことを特徴としている。

本発明の反射型空中結像素子によると、第1光学素子及び第2光学素子の露出面上に透明な塗布膜を設けている。このため、隣接する基材間の接着剤の劣化を防止することができる。これにより、反射型空中結像素子の破損を防止することができる。また、反射面の腐食等の劣化が防止され、空中映像の画質の低下を防止することができる。したがって、反射型空中結像素子の信頼性を向上させることができる。
また本発明の光学素子によると、厚み方向の少なくとも片面に透明な塗布膜を設けている。これにより、2枚の光学素子を重ねて形成される反射型空中結像素子の露出面上に塗布膜を配することができる。したがって、反射型空中結像素子の信頼性を向上させることができる。
また、本発明の光学素子及び反射型空中結像素子の製造方法によると、透明な塗布膜を塗布する塗布工程を備えている。これにより、信頼性を向上できる反射型空中結像素子及び光学素子を容易に形成することができる。
<第1実施形態>
以下に図面を参照して本発明の実施形態を説明する。図1は第1実施形態の反射型空中結像素子を備えた空中映像表示装置の斜視図を示している。図2は図1の要部を拡大した斜視図を示している。図3~図5は反射型空中結像素子の分解斜視図、平面図及び側面図をそれぞれ示している。X方向、Y方向及びZ方向はそれぞれ反射型空中結像素子10の幅方向、奥行方向及び厚み方向を示している。なお、図2及び図4では補強板5及び塗布膜30の図示を省略している。また、図2において矢印Qは光路を示している。
以下に図面を参照して本発明の実施形態を説明する。図1は第1実施形態の反射型空中結像素子を備えた空中映像表示装置の斜視図を示している。図2は図1の要部を拡大した斜視図を示している。図3~図5は反射型空中結像素子の分解斜視図、平面図及び側面図をそれぞれ示している。X方向、Y方向及びZ方向はそれぞれ反射型空中結像素子10の幅方向、奥行方向及び厚み方向を示している。なお、図2及び図4では補強板5及び塗布膜30の図示を省略している。また、図2において矢印Qは光路を示している。
空中映像表示装置100は光源20及び反射型空中結像素子10を有する。反射型空中結像素子10は平板状の光学素子1(第1光学素子)、平板状の光学素子2(第2光学素子)及び平板状の補強板5を有する。
光学素子1、2の平面形状は一辺の長さが例えば約100mmの略正方形に形成される。光学素子1、2はアクリル樹脂等の透明な樹脂やガラスの光透過性材料により形成され、厚み方向(Z方向)に平行な反射面4が所定の周期Dr(例えば、0.5mm)で平行に配される。
光学素子1、2は対向する両面に反射面4を形成した複数の透明な基材25を反射面4上に配した接着剤3(図6参照)により接着して形成される。すなわち、光学素子1、2は、厚み方向(Z方向)に平行な反射面4を有した複数の透明な基材25を反射面4に垂直な方向に接着剤3を介して並設される。
基材25はアクリル樹脂等の透明な樹脂やガラスにより形成される。接着剤3は例えばエポキシ樹脂やアクリル樹脂等から成る主剤と例えばポリアミド樹脂等から成る硬化剤とを混合した二液混合型の接着剤から成る。反射面4は基材25上に例えばアルミニウムや銀等のスパッタや蒸着を行って形成される。
図6は隣接する基材25間の接着部分を拡大した側面断面図を示している。隣接する基材25間には反射面4上にドット状の複数のスペーサー15が平面視でマトリクス状に配置されている。スペーサー15は例えば紫外線硬化性樹脂から成り、高さH(反射面4に垂直な方向の突出量)が例えば20μm±1μmの範囲内で形成され、直交する二方向に所定のピッチE(本実施形態では1mm)で配置される。これにより、各接着剤3の層の膜厚を容易に揃えることができ、複数の反射面4を互いに平行に維持することができる。
下方の光学素子1の上面1a、下面1b及び側端面1cは透明な塗布膜30(図3参照)により覆われている。上方の光学素子2の上面2a(出射面19)、下面2b及び側端面2cは透明な塗布膜30により覆われている。
塗布膜30の材質に特に限定はないが、例えば紫外線硬化性樹脂を用いることができる。これにより、塗布膜30を容易に形成することができる。また、塗布膜30の材質として、メラミン樹脂、ウレタン樹脂、アクリル樹脂、シラン化合物、及び金属酸化物等のいずれかを用いることができる。なお、塗布膜30の材質は接着剤3よりも環境変化や清掃・洗浄に劣化しにくい材質であると望ましい。
塗布膜30の厚さが100nmよりも小さいと、接着剤3及び反射面4を十分に保護することが困難になる。また、塗布膜30の厚さが100μmよりも大きいと、塗布膜30を安定して形成することが困難になる。このため、塗布膜30の厚さは100nm以上100μm以下であると望ましい。
また、塗布膜30の硬さが鉛筆硬度でF以上であると、塗布膜30の損傷を防止できるためより望ましい。
また、塗布膜30の表面の反射率は基材25の表面の反射率よりも低いと望ましい。塗布膜30を例えばアモルファス構造のフッ素樹脂(旭硝子株式会社製、サイトップ(登録商標))により形成すると、塗布膜30の表面の反射率を基材25の表面の反射率よりも低くすることができる。
補強板5の平面形状は一辺の長さが例えば約110mmの略正方形に形成される。補強板5はアクリル樹脂等の透明な樹脂やガラス等の光透過性材料により形成される。光学素子1は補強板5上に接着剤6(図3参照)を介して接着される。接着剤6として例えばシリコーン接着剤を用いることができる。
光学素子2は光学素子1上に接着剤7(図3参照)を介して接着される。この時、光学素子1の反射面4と光学素子2の反射面4とが直交するように光学素子1、2は接着される。これにより、光学素子1、2は厚み方向(Z方向)に並設されるとともに補強板5上に配され、補強板5は光学素子1、2を覆う。補強板5により光学素子1、2を補強することができる。接着剤7として例えばシリコーン接着剤を用いることができる。
なお、接着剤6、7はシリコーン接着剤に限定されず、エポキシ樹脂またはアクリル樹脂等の二液硬化型の接着剤でもよい。また、接着剤6、7は互いに異なる材質の接着剤でもよい。また、接着剤6、7の露出面が塗布膜30により覆われると、接着剤6、7の劣化を防止できるため望ましい。
補強板5の下面は光が入射する入射面18(図1、図3参照)を形成し、光学素子2の上面2aは光が出射する出射面19(図1、図3参照)を形成する。
また、補強板5の厚みT2(図5参照)は光学素子1、2の厚みT1よりも大きくなっている。これにより、光学素子1、2に対する補強効果をより向上できる。なお、補強板5の厚みT2を光学素子1、2の厚みT1の2倍以上にすると望ましい。これにより、補強板5による補強効果をより一層向上できる。本実施形態では補強板5の厚みT2は2.8mm、光学素子1、2の厚みT1は1.34mmになっている。
補強板5の表面には反射防止処理を施した反射防止部(不図示)が設けられる。反射防止処理として例えばフッ化マグネシウム等のコーティング(光学薄膜処理)や、凹凸の平均周期が可視光波長以下であるミクロの凹凸構造の配置等が挙げられる。
光源20は下方の光学素子1側(図1において、補強板5よりも下方)に配される。光源20は例えばLEDから成り、白色の照明光Lを出射する。光源20は被投影物OBの反射光が約45°の入射角で補強板5の入射面18に入射するように被投影物OBに対して照明光Lを出射する。なお、CCFL(Cold Cathode Fluorescent Lamp)により光源20を形成してもよい。
上記構成の空中映像表示装置100において、光学素子1側(図1において、補強板5よりも下方)に2次元画像の被投影物OB(図1、図2参照)を配置し、光源20を点灯する。光源20から出射された照明光Lは被投影物OBで反射する。被投影物OBの反射光の一部は補強板5の入射面18から補強板5の内部に入射する。
この時、補強板5の表面に反射防止部が設けられるため入射面18上の入射光の反射を防止でき、補強板5の内部に入射する光量の減少を防止することができる。すなわち、入射面18での反射による光損失を低減することができる。
入射面18から補強板5に入射した光は補強板5の内部を透過した後に矢印Q(図2参照)で示すように、光学素子1の下面1bから光学素子1に入射し、光学素子1の反射面4で反射した後に下面2b(図3参照)から光学素子2に入射する。
光学素子2の反射面4で反射した光は光学素子2の上面2a(出射面19、図2参照)から上方へ出射される。これにより、反射型空中結像素子10に対して被投影物OBと面対称の位置の空中で被投影物OBの実像(空中映像FI)が結像される。すなわち、被投影物OBの空中映像FIが空中に浮かんだ状態で表示される。
この時、図4に示すように、光学素子1の下面1bに平行な面に投影して使用者の眼EY(図1参照)の視線方向ELに対して光学素子1の反射面4が45゜傾斜すると、空中映像FIの視認性を最良にできる。
また、光学素子1の露出した側端面1c及び光学素子2の露出した上面2a及び側端面2c上に透明な塗布膜30を設けている。このため、露出面上の接着剤3が塗布膜30により覆われ、温湿度変化や清掃・洗浄による接着剤3の劣化を防止することができる。これにより、反射型空中結像素子10の破損を防止することができる。また、反射面4の腐食等の劣化が防止され、空中映像FIの画質の低下を防止することができる。
また、塗布膜30の表面の反射率が基材25の表面の反射率よりも低いと、外光の出射面19での反射を低減することができる。したがって、外光反射による空中映像FIの視認性の低下を防止することができる。また、光損失を抑え、空中映像FIを明るく表示することができる。
また、被投影物OBが例えば商品等に関する情報であれば、空中映像FIにより商品等の広告宣伝を行うことができる。また、医療現場や工事現場等で使用される機器のタッチパネル等を空中映像FIとして表示してもよい。これにより、機器の汚染等を防止することができる。また、反射型空中結像素子10をゲーム機等に搭載してもよい。
なお、被投影物OBは2次元画像に限定されず、立体物でもよい。また、被投影物OBは液晶パネル等の表示装置に表示された画像でもよい。この時、光源20を省いて表示装置に内蔵された光源を用いることができる。
図7は反射型空中結像素子10を拡大した拡大上面図を示している。図8は光学素子1を拡大した拡大側面図を示している。なお、図7では補強板5の図示を省略している。ガラスから成る基材25の屈折率をnとし、光学素子1の下面1bから基材25に入射して透過する光線Qpの入射角及び屈折角をそれぞれθ1、θ2とすると、スネルの法則から式(1)が導かれる。

厚みT1の光学素子1の一個の基材25を透過する全ての光線Qp(光線Qpの全光束)が反射面4で1回反射して光学素子1の上面1aから出射される時、反射面4のY方向のピッチPrは式(2)で示される。

例えば、θ1=45°、n=1.51633、T1=1.5mmとすると、式(1)から屈折角θ2は27.8°と算出される。また、式(2)からピッチPrは0.78mmと算出される。Y方向が反射面4の長手方向(光学素子1の厚み方向(Z方向)に直交して反射面4に平行な方向)に対して45°傾斜していると、周期Dr(隣接する反射面4間の距離)は0.56mmになる。以上より、光学素子1の厚みT1が1.5mmの場合に周期Drを0.56mmにすると、45°の入射角で光学素子1の下面1bに入射した光線Qpの全光束を反射面4で1回反射させた後に上面1aから出射させることができる。これにより、反射型空中結像素子10によって結像する空中映像FIの画質を向上させることができる。
また、例えば、θ1=45°、n=1.51633、Dr=0.5mmとすると、ピッチPrは0.707mmとなる。屈折角θ2は27.8°なので、式(2)から光学素子1の厚みT1は1.34mmとなる。したがって、後述のように板厚が0.5mmの基板21を用いて光学素子1、2を形成する場合には研磨工程により光学素子1、2の厚みT1を1.34mmにすると、45°の入射角で下面1bに入射した光線Qpの全光束を反射面4で1回反射させた後に上面1aから出射させることができる。これにより、反射型空中結像素子10によって結像する空中映像FIの画質を向上させることができる。また、周期Drを0.56mmにする場合よりも光学素子1の厚みT1を小さくすることができる。したがって、後述の固着ブロック12(図14参照)からより多くの素材1´を得ることができる。
以上より、基材25としてガラスを用いた場合に、Dr/T1=0.373を満たすと、45°の入射角で下面1bに入射した光線Qpの全光束を反射面4で1回反射させた後に上面1aから出射させることができる。すなわち、45°の入射角で入射面18に入射した光を効率よく出射面19から出射させることができる。したがって、空中映像FIの画質を向上させることができる。
図9は反射型空中結像素子10の製造工程を示す図である。反射型空中結像素子10の製造工程は反射面形成工程、スペーサー形成工程、積層固着工程、切断工程、研磨工程、塗布工程、組立工程及び補強板取付工程を備えている。
反射面形成工程では図10に示すように、平面形状が略正方形の基板21の両面にアルミニウムや銀等のスパッタや蒸着等によって反射面4を形成する。基板21は薄板状のガラス板から成る。ガラス板の材質に特に限定はないが、例えばホウケイ酸ガラスを用いることができる。本実施形態では反射面4は厚み(膜厚)が100nmのアルミニウムにより形成される。なお、基板21の片面のみに反射面4を形成してもよい。また、アクリル樹脂等の薄板状の透明樹脂板により基板21を形成してもよい。
本実施形態の基板21は100mm×100mmの正方形で、板厚が約0.5mmになっている。基板21の板厚は0.6mm以下であると好ましい。これにより、良好な空中映像FIを得ることができる。
基板21の製造方法に特に限定はないが、例えばフュージョン法を用いることができる。フュージョン法は、上面を開口して断面形状が下端を絞るハート形状の樋に溶けたガラス(溶融ガラス)を入れ、樋の上面から溢れ出たガラスが下方へ流れ出て樋の下方で一体になる方法である。これにより、ガラス面は空気以外には非接触で表面張力のみによって形成されるため、平滑な面を得ることができる。
図11はスペーサー形成工程を示す側面図である。スペーサー形成工程は基板21の反射面4に略平行な二方向(一方を矢印Fで示す)に移動するスペーサー形成部70により行われる。スペーサー形成部70はインクジェットヘッド71、紫外線光源72及び測距センサ73を有する。
測距センサ73は反射面4までの距離を測定する。インクジェットヘッド71は紫外線硬化性樹脂から成るインク71aを基板21に向けて吐出する。インクジェットヘッド71の吐出前に、測距センサ73によって測定開始位置(例えば、基板21の端部)で反射面4までの距離を測定し、この距離を基準距離とする。そして、反射面4上のインク71aの滴下予定位置と測距センサ73との間の距離と基準距離とを比較し、インクジェットヘッド71のインク71aの吐出量を可変する。これにより、スペーサー15の高さを均一にすることができる。
紫外線光源72は反射面4上に滴下されたインク71aに向けて紫外線UVを照射し、インク71aを硬化させる。これにより、図12に示すように基板21の反射面4上に所定の高さ(本実施形態では20μm)のドット状のスペーサー15がピッチE(本実施形態では1mm)のマトリクス状に基板21に固着して形成される。スペーサー15をインクジェット印刷によりドット状に形成しているため、スペーサー15を反射面4上に容易に配置することができる。
次に、図13は積層固着工程を示す斜視図である。積層固着工程ではスペーサー15が形成された複数(本実施形態では200枚)の基板21を反射面4に垂直な方向(基板21の板厚方向)に積み重ねて挟持部材(不図示)により挟持する。これにより、隣接する基板21間に隙間Gを有する積層体11が形成される。
次に、積層方向LMから所定の加圧力を積層体11に加えて積層体11を加圧する。これにより、積層体11の各基板21の反りが矯正される。
そして、積層体11への加圧を継続した状態で積層体11を貯留槽(不図示)内の液状の接着剤3に浸漬する。これにより、隙間G内に接着剤3が進入して充填される。積層体11の接着剤3への浸漬を所定時間(例えば1時間)行った後に積層体11を貯留槽から引き上げて接着剤3を硬化させる。これにより、積層体11が固着され、図14に示す固着ブロック12が形成される。固着ブロック12の反射面4に垂直な方向の長さ(積層方向LMの長さ)は約100mmになっている。
また、隣接する基板21間に隙間Gを確保するスペーサー15が配されるため、基板21間の接着剤3の膜厚を揃えて各反射面4の平行を容易に維持することができる。隙間Gが大きくなると光学素子1の接着剤3の膜厚が大きくなるため、空中映像FIが粗くなる。このため、隙間Gを50μm以下にすると望ましい。一方、隙間Gを小さくすると、空中映像FIを良好に結像させることができるが、液状の接着剤3の充填が困難になる。このため、隙間Gを10μm以上にすると望ましい。
なお、反射型空中結像素子10の製造工程からスペーサー形成工程を省き、反射面4を形成した複数の基板21の反射面4上に接着剤3を逐一塗布し、反射面4に接着剤3が塗布された複数の基板21を反射面4に垂直な方向に積み重ねて積層体11を形成してもよい。この場合、積層体11を貯留槽に浸漬することなく、積層体11への加圧を継続した状態で接着剤3を硬化させる。
次に、切断工程では、図14の切断線KTで示すように、固着ブロック12を反射面4に平行な方向に所定周期(例えば1.8mm)で反射面4に垂直な方向に切断する。これにより、分断された基板21から成る基材25を並設した光学素子1(図3参照)の素材1´が複数形成される。なお、光学素子2の構成は光学素子1の構成と同様であり、光学素子2も素材1´から形成される。固着ブロック12の切断にはワイヤーソーが好適に用いられるが、スライサーを用いてもよい。
研磨工程では光学素子1の素材1´の厚み方向の両面をラッピング装置により所定の厚さ(例えば、1.5mm)まで研磨する。その後、ポリッシング装置により光学素子1の素材1´の両面を鏡面仕上げする。この時、素材1´の厚みは1.34mmになっている。
次に、塗布工程では、ディッピング法により素材1´の表面に塗布膜30を塗布する。図15に示すように、素材1´を貯留槽40内の塗布液31に浸漬する。塗布液31として例えば液状の紫外線硬化性樹脂を用いることができる。素材1´の塗布液31への浸漬を所定時間(例えば5分間)行った後に、素材1´を貯留槽40から引き上げて素材1´に紫外線を照射し、素材1´上の塗布液31を硬化させる。これにより、素材1´の略全表面に塗布膜30が形成され、図3に示す光学素子1、2が得られる。ディッピング法により、塗布液31の濃度の変動が小さくなり、塗布膜30を安定して形成することができる。
図16は塗布工程の変形例を示す側面断面図である。この塗布工程ではスプレーコーティング法により素材1´の表面に塗布膜30を塗布する。塗布工程において、素材1´を載置台45上に厚み方向の一端面を下にして載置し、上方に設けた噴霧装置48から素材1´に向けて塗布液31を噴霧する。その後に素材1´に向けて紫外線を照射する。これにより、図16における素材1´の上面上に塗布膜30が形成される。その後に、素材1´を上下反転させ、噴霧装置48から塗布液31を噴霧する。これにより、図16における素材1´の下面上に塗布膜30が形成される。なお、素材1´を吊り下げた状態で素材1´に向けて塗布液31を噴霧してもよい。また、塗装工程において、ディッピング法及びスプレーコーティング法以外の方法により素材1´の表面に塗布膜30を塗布してもよい。
なお、各素材1´について、ディッピング法またはスプレーコーティング法を複数回行ってもよい。また、塗布工程において、塗布液31が塗布された素材1´を温風や加熱によって乾燥させてもよい。また、塗布液31が透明な液状の熱硬化性樹脂の場合であれば、素材1´の表面に塗布された塗布液31を熱硬化させる。
組立工程では、光学素子1の反射面4と光学素子2の反射面4とが互いに直交するように光学素子1、2を厚み方向(Z方向)に重ねて配置し、接着剤7(図3参照)を介して光学素子1、2を接着する。これにより、光学素子1、2は厚み方向(Z方向)に重ねて組み立てられる。
補強板取付工程では、光学素子1の下面1bに接着剤6(図3参照)を介して補強板5を接着する。すなわち、光学素子1、2の並設方向(Z方向)の片面(下面1b)に補強板5を接着剤6で接着する。以上により、図1に示す反射型空中結像素子10が形成される。
光学素子1の基材25間の接着剤3に例えば45°の入射角で入射した光源20の照明光Lは反射面4で数十回反射した後に接着剤3から出射される。これにより、接着剤3に入射した光は大きく減衰して出射されるため、空中映像FIの結像には殆ど寄与しない。したがって、光学素子1の基材25間の接着剤3にスペーサー15を配置しても空中映像FIの表示に大きな支障はない。
本実施形態によると、反射型空中結像素子10の光学素子1、2の露出面(側端面1c、2c、上面2a)上に透明な塗布膜30を設けている。このため、露出面上の接着剤3が塗布膜30により覆われ、温湿度変化や清掃・洗浄による接着剤3の劣化を防止することができる。これにより、反射型空中結像素子10の破損を防止することができる。また、反射面4の腐食等の劣化が防止され、空中映像FIの画質の低下を防止することができる。したがって、反射型空中結像素子10の信頼性を向上させることができる。
また、基材25をガラスにより形成した場合には、塗布膜30により基材25の表面の傷や欠けを防止することができ、基材25の割れを防止することができる。
また、紫外線硬化性樹脂により塗布膜30を構成すると、塗布膜30を容易に形成することができる。
また、塗布膜30の厚さが100nm以上100μm以下であると、塗布膜30を安定して形成できるとともに接着剤3及び反射面4を十分に保護することができる。
また、塗布膜30の硬さが鉛筆硬度でF以上であると、塗布膜30の損傷を容易に防止することができる。
また、塗布膜30の表面の反射率が基材25の表面の反射率よりも低いと、光損失を抑え、空中映像FIを明るく表示することができる。また、外光の出射面19での反射を低減することができる。したがって、空中映像FIの視認性の低下を防止することができる。
また、塗布工程において、ディッピング法により塗布膜30を形成すると、塗布液31の濃度の変動が小さくなり、塗布膜30を安定して形成することができる。また、塗布工程において、スプレーコーティング法により塗布膜30を形成すると、ディッピング法よりも塗布液31の量を少なくすることができるとともに、必要な箇所のみに塗布膜30を容易に形成することができる。
本実施形態において、組立工程と補強板取付工程との間に塗布工程を行ってもよく、補強板取付工程後に塗布工程を行ってもよい。これにより、光学素子1、2の露出面(側端面1c、2c、上面2a)上に塗布膜30を形成することができる。また、補強板取付工程後に塗布工程を行うと、補強板5の露出面上にも塗布膜30を形成することができ、補強板5の損傷等を防止することができる。
また、塗布工程において光学素子1、2の厚み方向の片面及び側端面1c、2c上に塗布膜30を形成し、光学素子2の塗布膜30の形成面を上面2aに配してもよい。なお、本実施形態では光学素子1、2の厚み方向の両面に塗布膜30を形成するため、組立工程において光学素子1、2の裏表の判別が不要となる。したがって、反射型空中結像素子10の製造工数を削減することができる。
また、補強板5を反射型空中結像素子10の両面に設けてもよく、補強板5を省いてもよい。補強板5を両面に設けた場合は露出面となる側端面1c、2cに塗布膜30が形成される。補強板5を省いた場合は露出面となる側端面1c、2c、上面2a、下面1bに塗布膜30が形成される。
<第2実施形態>
次に本発明の第2実施形態について説明する。図17は第2実施形態の反射型空中結像素子10の製造工程の図を示している。説明の便宜上、図1~図16に示す第1実施形態と同様の部分には同一の符号を付している。本実施形態ではタイリング工程を備えている点で第1実施形態とは異なる。その他の部分は第1実施形態と同様である。
次に本発明の第2実施形態について説明する。図17は第2実施形態の反射型空中結像素子10の製造工程の図を示している。説明の便宜上、図1~図16に示す第1実施形態と同様の部分には同一の符号を付している。本実施形態ではタイリング工程を備えている点で第1実施形態とは異なる。その他の部分は第1実施形態と同様である。
研磨工程と塗布工程との間にはタイリング工程が設けられる。図18はタイリング工程後の塗布工程完了時の光学素子1の平面図を示している。タイリング工程では、鏡面仕上げされた複数(本実施形態では4枚)の素材1´の反射面4が互いに平行になるとともに素材1´の側端面1´cで各反射面4が連続するように厚み方向に直交する方向で複数の素材1´を側端面1´cで接着剤9により接着する。複数の素材1´のタイリングにより、大型の光学素子1を容易に形成することができる。また、大型の光学素子2も大型の光学素子1と同様に複数の素材1´のタイリングにより容易に形成することができる。
本実施形態ではタイリング工程後に塗布工程を行う。このため、塗布工程において、複数の素材1´でタイリングされた大型の光学素子1、2の少なくとも厚み方向(Z方向)の片面に塗布膜30を形成する際に、隣接する素材1´間の接着剤9が塗布膜30により覆われる。これにより、大型の光学素子1、2の接着剤3、9の劣化を防止することができる。なお、接着剤9の材質は接着剤3の材質と同じでも異なってもよい。
組立工程では大型の光学素子1の反射面4と大型の光学素子2の反射面4とが互いに直交するように厚み方向(Z方向)に重ねて接着剤7を介して接着される。その後、大型の光学素子1、2を覆う大きさの補強板5が大型の光学素子1の下面1bに接着剤6を介して接着される。これにより、大型の反射型空中結像素子10が形成される。
本実施形態でも第1実施形態と同様の効果を得ることができる。また、反射型空中結像素子10の製造工程はタイリング工程を備えるため、大型の反射型空中結像素子10を容易に形成することができる。さらに、タイリング工程後に塗布工程を行い、塗布工程において、接着剤9を塗布膜30で覆う。これにより、反射型空中結像素子10の接着剤3、9の劣化を防止することができる。
なお、本実施形態では、タイリング工程後に塗布工程を行っているが、これに替えて、塗布工程後にタイリング工程を行ってもよい。この場合、塗布工程において、複数の素材1´の少なくとも厚み方向の片面上に塗布膜30を形成した後にタイリング工程を行う。
また、組立工程において複数の素材1´をタイリングした大型の光学素子1、2を反射面4が互いに直交するように厚み方向に重ねて接着した後に、塗布工程を行ってもよい。

Claims (17)
- 厚み方向に平行な反射面を有した複数の透明な基材を前記反射面に垂直な方向に第1接着剤を介して並設される平板状の第1光学素子及び第2光学素子を前記厚み方向に重ね、前記第1光学素子の前記反射面と前記第2光学素子の前記反射面とが直交する反射型空中結像素子において、
前記第1光学素子及び前記第2光学素子の露出面上に透明な塗布膜を設けた、反射型空中結像素子。 - 前記厚み方向の両端面に前記塗布膜を設けた、請求項1に記載の反射型空中結像素子。
- 前記第1光学素子の前記厚み方向の両端面及び前記第2光学素子の前記厚み方向の両端面に前記塗布膜を設けた、請求項2に記載の反射型空中結像素子。
- 前記厚み方向の一端面に第2接着剤により接着された補強板を備え、前記厚み方向の他端面に前記塗布膜を設けた、請求項1に記載の反射型空中結像素子。
- 前記厚み方向の両端面に第2接着剤により接着された一対の補強板を備えた、請求項1に記載の反射型空中結像素子。
- 前記塗布膜は紫外線硬化性樹脂から構成される、請求項1~請求項5のいずれかに記載の反射型空中結像素子。
- 前記塗布膜の厚さは100nm以上100μm以下である、請求項1~請求項6のいずれかに記載の反射型空中結像素子。
- 前記塗布膜の硬さは鉛筆硬度でF以上である、請求項1~請求項7のいずれかに記載の反射型空中結像素子。
- 前記塗布膜の表面の反射率は前記基材の表面の反射率よりも低い、請求項1~請求項8のいずれかに記載の反射型空中結像素子。
- 厚み方向に平行な反射面を有した複数の透明な基材を前記反射面に垂直な方向に接着剤を介して並設される平板状の光学素子において、
少なくとも厚み方向の片面に透明な塗布膜を設けた、光学素子。 - 厚み方向に平行な反射面を有した複数の透明な基材を前記反射面に垂直な方向に第1接着剤を介して並設される平板状の光学素子の製造方法において、
一の面に前記反射面を形成した透明な複数の基板を前記第1接着剤を介して積み重ねて固着ブロックを形成する積層固着工程と、
前記固着ブロックを前記反射面に垂直な方向に所定周期で切断することにより前記基板を分断した前記基材が並設される薄板状の素材を形成する切断工程と、
前記素材の少なくとも厚み方向の片面に透明な塗布膜を塗布する塗布工程と、
を備えた、光学素子の製造方法。 - 前記塗布工程において、ディッピング法またはスプレーコーティング法により前記塗布膜を形成する、請求項11に記載の光学素子の製造方法。
- 前記素材を研磨する研磨工程を備え、
前記研磨工程後に前記塗布工程を行う、請求項11または請求項12に記載の光学素子の製造方法。 - 複数の前記素材を前記厚み方向に直交する方向に側端面で第2接着剤により接着するタイリング工程を備え、
前記タイリング工程後に前記塗布工程を行い、
前記塗布工程において、前記第2接着剤を前記塗布膜で覆う、請求項11~請求項13のいずれかに記載の光学素子の製造方法。 - 厚み方向に平行な反射面を有した複数の透明な基材を前記反射面に垂直な方向に第1接着剤を介して並設される平板状の第1光学素子及び第2光学素子を前記反射面が互いに直交するように前記厚み方向に重ねて組み立てた反射型空中結像素子の製造方法において、
一の面に前記反射面を形成した透明な複数の基板を前記第1接着剤を介して積み重ねて固着ブロックを形成する積層固着工程と、
前記固着ブロックを前記反射面に垂直な方向に所定周期で切断して前記第1光学素子及び前記第2光学素子を形成する切断工程と、
前記第1光学素子の前記反射面と前記第2光学素子の前記反射面とが互いに直交するように前記第1光学素子及び前記第2光学素子を前記厚み方向に重ねて組み立てる組立工程と、
前記第1光学素子及び前記第2光学素子の露出面上に透明な塗布膜を塗布する塗布工程と、
を備えた、反射型空中結像素子の製造方法。 - 前記組立工程と前記塗布工程との間に、前記厚み方向の片面または両面に第2接着剤により補強板を取り付ける補強板取付工程を備えた、請求項15に記載の反射型空中結像素子の製造方法。
- 前記塗布工程において、ディッピング法またはスプレーコーティング法により前記塗布膜を形成する、請求項15または請求項16に記載の反射型空中結像素子の製造方法。
