Abstract
複数の金属線により構成される導電部材の少なくとも一部において、複数の金属線を十分に溶接できるようにすることを目的とする。導電部材は、金属素線と金属素線の周囲に形成された金属被覆層とを含む複数の金属線と、複数の金属線が、金属被覆層のうち金属素線を形成する金属を含む合金部分の溶融により接合された状態とされた接合部を備える。接合部は、複数の金属線を、金属被覆層のうち金属素線を形成する金属を含む合金部分の融点よりも高い温度に加熱して、相互に接合することによって形成することができる。
Description
この発明は、複数の金属線により構成される導電部材において、複数の金属線を溶接する技術に関する。
特許文献1は、芯線と、前記芯線の端部部分を露出させつつ前記芯線の外周を被覆する絶縁被覆とを備え、前記端部部分の先端部分が、接続対象となる相手側端子と直接接触して当該相手側端子に接続可能な端子接続部形状に成形された絶縁電線を開示している。この特許文献1では、芯線は、複数本の素線により形成されており、前記先端部分は、前記複数本の素線が溶接されることにより端子接続部形状に成形される。
しかしながら、特許文献1に開示の技術によると、複数の素線同士の接合強度が弱く、端子接続部形状の全体的な強度も不足しがちである。
本願発明者らが、上記原因を究明したところ、素線の周囲に形成される合金のメッキの融点が高く、このため、複数の素線同士の溶接が不十分となってしまうことが判明した。
すなわち、通常、芯線を構成する素線としては、銅が用いられる。また、銅の周囲には、錫等のメッキが施されている。銅に錫等のメッキを施すと、銅と錫との間で、金属間化合物が生成されてしまう。銅と錫との金属間化合物の融点は、錫の融点よりも高い。このため、複数の素線を加熱したとしても、当該素線の周囲が十分に溶融せず、これにより、複数の素線同士の溶接が不十分となってしまうことが判明した。
そこで、本発明は、複数の金属線により構成される導電部材の少なくとも一部において、複数の金属線を十分に溶接できるようにすることを目的とする。
上記課題を解決するため、第1の態様に係る導電部材は、金属素線と前記金属素線の周囲に形成された金属被覆層とを含む複数の金属線と、前記複数の金属線が、前記金属被覆層のうち前記金属素線を形成する金属を含む合金部分の溶融により接合された状態とされた接合部とを備える。
第2の態様は、第1の態様に係る導電部材であって、前記金属素線は銅であり、前記金属被覆層は、前記銅の周囲に錫メッキが施されることにより形成されているものである。
第3の態様は、第1又は第2の態様に係る導電部材であって、前記接合部は、相手方の導電部分に電気的及び機械的に接続可能な端子形状に形成されているものである。
第4の態様は、第1~第3のいずれか1つの態様に係る導電部材であって、前記複数の金属線は、長尺状をなすように組合わされたものである。
上記課題を解決するため、第5の態様に係る導電部材の製造方法は、(a)金属素線と前記金属素線の周囲に形成された金属被覆層とを含む複数の金属線を集合させたものを準備する工程と、(b)前記複数の金属線を、前記金属被覆層のうち前記金属素線を形成する金属を含む合金部分の融点よりも高い温度に加熱して、相互に接合する工程とを備える。
第6の態様は、第5の態様に係る導電部材の製造方法であって、前記金属素線は銅であり、前記金属被覆層は、前記銅の周囲に錫メッキが施されることにより形成されており、前記工程(b)における加熱温度は、銅錫合金の融点よりも高い温度とされている。
第1の態様によると、複数の金属線が、金属被覆層のうち前記金属素線を形成する金属を含む合金部分の溶融により接合されているため、接合部が広くなり複数の金属線を十分に溶接できる。
第2又は第6の態様によると、金属被覆層は、銅錫合金を含む。そこで、この銅錫合金の溶融によって、複数の金属線同士を接合することにより、複数の金属線を十分に溶接できる。
第3の態様によると、接合部を端子として、相手側の導電部分への電気的及び機械的な接続部分とすることができる。
第4の態様によると、導電部材のうち接合部以外の部分を柔軟な長尺形状部分として、配線等として利用するのに適した構成とすることができる。
第5の態様によると、複数の金属線が、金属被覆層のうち前記金属素線を形成する金属を含む合金部分の溶融により接合されているため、接合部が広くなり複数の金属線を十分に溶接できる。
以下、実施形態に係る導電部材及び導電部材の製造方法について説明する。
<導電部材について>

この導電部材10は、複数の金属線30と、複数の金属線30が接合部12とを備えている。
各金属線30は、金属素線32と、金属素線32の周囲に形成された金属被覆層34とを備える。
金属素線32は、金属等によって形成された1つの線状形状に形成されている。金属被覆層34は、金属素線32を形成する金属とは異なる金属によって形成され、金属素線32の外周囲を覆う薄い層である。金属被覆層34は、金属素線32の周囲に形成された金属メッキ層であることが考えられる。
金属素線32を形成する金属としては、銅であることが想定され、金属被覆層34を形成する金属としては、錫であることが想定される。
複数の金属線30が、長尺状をなすように組合わされることによって、長尺導電部材20が形成されている。長尺導電部材20は、複数の金属線が筒をなすように織られた部材(筒状編組等)であってもよいし、複数の金属線が当初から帯状をなすように織られたもの(シート状の金属布又は網等)であってもよし、複数の金属線が撚り合わされたものであってもよい。
上記長尺導電部材20の延在方向の少なくとも一部において、複数の金属線30が集合した状態で加熱及び加圧されることによって、複数の金属線30が接合され、これにより接合部12が形成されている。
接合部12では、複数の金属素線32自体は、溶融せず当初の線状形状を保っていることが好ましい。
また、金属被覆層34は、当該金属被覆層34を形成する金属がそのまま残っている部分34aと、合金部分34bとを含む。合金部分34bは、金属被覆層34を形成する金属と金属素線32を形成する金属との合金によって形成された部分である。例えば、金属素線32に対して金属被覆層34を形成する際に、金属間化合物として合金部分34bが形成される。例えば、上記部分34aは錫が残存している部分であり、合金部分34bは、銅錫合金である。銅錫合金は、例えば、Cu3Sn及びCu6Sn5の一方又は双方を含む。
接合部12では、複数の金属線30は、上記合金部分34bの溶融によって接合されている。合金部分34bは、複数の金属線30間の空間のうちより狭い空間に充填されるように介在して、複数の金属線30同士を接合している。このため、複数の金属線30同士は、比較的強い接合力で溶接されており、接合部12は、一定形状を保ち易い。
従って、本導電部材10によると、複数の金属線30が、金属被覆層34のうち金属素線32を形成する金属を含む合金部分34bの溶融により接合された状態とされているため、複数の金属線30を十分な強度で溶接できる。
また、ここでは、上記接合部12は、相手方の導電部分に電気的及び機械的に接合可能な端子形状に形成されている。すなわち、接合部12は、相手側の導電部分に電気的に接合された状態で、当該相手側の導電部分から分離困難なように機械的に接続可能な端子形状に形成されている。
ここでは、接合部12は、相手側部材に対しボルト締結固定可能な18hが形成された板形状に形成されている。端子形状を示す接合部の形状としては、その他、ピン状又はタブ状のオス端子形状であること、又は、筒状のメス端子形状であることも想定される。
このように、接合部12を端子形状とした場合であっても、上記のように、複数の金属線30同士が合金部分34bによって相互接続されているため、当該端子形状を強固に保つことができ、従って、端子としての機能を十分に果すことができる。
これにより、構成部品点数を削減しつつ、本導電部材10を、端子形状である接合部12を通じて、相手側の導電部分へ電気的及び機械的に接続することができる。
また、導電部材10のうち接合部12が形成された部分以外の部分は、複数の金属線30が長尺状をなすように組合わされたものであるため、その部分で、容易に曲ることができる。従って、本導電部材10を容易に曲げて、所定の配線経路等に沿って配設することができる。換言すれば、導電部材10の一部を硬くしつつ、他の部分を配線等するのに適した構成とすることができる。
<導電部材の製造方法について>

まず、図3に示すように、上記金属線30が長尺状をなすように組合わされた長尺導電部材20を準備する(工程(a))。ここでは、長尺導電部材20は、偏平な帯状をなしている。

ここでは、長尺導電部材20の延在方向の一部(端部)を接合用金型40内に配設して、金属線30を加圧及び加熱して、金属線30同士を接合する。この接合用金型40は、下金型42と、上金型46とを備える。下金型42には、接合部12の幅方向に応じた幅寸法の凹部43が形成されており、上金型46には、当該凹部43の上方空間を塞ぐように当該凹部43内に配設可能な凸部47が形成されている。
そして、上記長尺導電部材20の延在方向の一部(端部等)を凹部43内に配設する。この状態で、凸部47を凹部43内に押込む。すると、長尺導電部材20が下方に押され、この状態で、例えば、ヒータ等によって加熱された接合用金型40を通じて、長尺導電部材20が部分的に加圧及び加熱される。これにより、複数の金属線30同士が接合され、一定の形状を維持する状態となる。
ここで、金属線30の横断面を観察すると、図5に示す構成となっている。すなわち、金属素線32の外周囲に金属被覆層34が形成されている。通常、金属素線32にメッキを施す際に、金属素線32を構成する金属とメッキ金属との間で、合金として金属間化合物が生成される。このため、金属被覆層34は、当初の金属がそのまま残った部分34aと、合金部分34bとを含み、多くの場合、合金部分34bが大部分を占め、部分34aは僅かに残った程度となる。
また、例えば、部分34aは、錫部分であり、合金部分34bは、銅錫合金部分、より具体的には、Cu3Sn及びCu6Sn5の一方又は双方を含む部分である。錫の融点は、231.9度である。また、銅錫合金の融点は、おおよそ400度~700度である(例えば、Cu3Snの融点は415度程度、Cu6Sn5の融点は676度程度)。
このため、上記複数の金属線30を加熱する際、錫の融点以上でかつ銅錫合金の融点以下の温度(例えば、300度)で加熱すると、錫の部分34aのみ溶融する。このため、図6に示すように、複数の金属線30は、僅かに点状に存在する部分34aのみで接合される。従って、この場合、複数の金属線30同士の接合強度は弱く、形状維持性能は低い。なお、ここでの加熱温度は、上記接合用金型40による長尺導電部材20の加熱温度であり、例えば、上記凹部43及び凸部47の表面温度である。
上記複数の金属線30を加熱する際、銅錫合金の融点以上でかつ金属線30を形成する銅の融点(銅の融点は1085度)以下の温度(例えば、500度)で加熱すると、錫の部分34a、及び、銅錫合金の部分34bも溶融する。そして、溶融した錫及び錫合金は、表面張力によって、金属素線32間であって隙間が小さい部分に充填されるように移動する。つまり、溶融した錫及び銅錫合金は、表面張力によって、金属素線32同士の接触箇所に近い部分に移動する。この状態で、溶融した錫及び銅錫合金が冷却固化すると、複数の金属線30同士は、より厚い錫及び錫合金部分によって接合されることになる。このため、複数の金属線30同士はより強固に一定形状に維持される。
なお、銅錫合金の融点以上の温度とは、金属被覆層34が複数種類の合金を含む場合には、各合金の融点のうち最も低い融点以上の温度である。これにより、銅錫合金の少なくとも一部を溶融させて、金属線30同士をより強固に接合できるからである。もっとも、金属被覆層34が複数種類の合金を含む場合には、各合金の融点のうち最も高い融点以上の温度に加熱すると、金属線30同士をより強固に接合できる。
上記のように、複数の金属線30同士を接合した接合部12は、図7に示すように、偏平な方形板形状に形成される。この後、接合部12に、孔12h等を形成すると、当該接合部12が端子形状に形成される。
これにより、金属被覆層34のうち金属素線32を形成する金属を含む合金部分34bをより確実に溶融させて、広い接合部によって複数の金属線30同士を十分に溶接することができる。
{変形例}
なお、上記実施形態では、主として、金属素線32を形成する金属が銅であり、かつ、金属被覆層34を形成する金属が錫であることを前提として説明したが、これらは必須ではない。金属素線を形成する金属と金属被覆層を形成する金属との合金の融点が金属被覆層34を形成する当初の金属の融点より高ければ、上記と同様に、当該合金の融点よりも高い温度で加熱して、金属線同士が当該合金を介して接合された構成とすることができる。
なお、上記実施形態では、主として、金属素線32を形成する金属が銅であり、かつ、金属被覆層34を形成する金属が錫であることを前提として説明したが、これらは必須ではない。金属素線を形成する金属と金属被覆層を形成する金属との合金の融点が金属被覆層34を形成する当初の金属の融点より高ければ、上記と同様に、当該合金の融点よりも高い温度で加熱して、金属線同士が当該合金を介して接合された構成とすることができる。
また、上記実施形態では、接合部12を端子形状に形成した例で説明したが、必ずしもその必要は無い。複数の金属線により構成される導電部材の一部を部分的に硬くしたい場合に、本実施形態で説明した構成を適用することができる。
例えば、図8に示すように、複数の金属線30によって構成された長尺導電部材120の延在方向中間部を、上記接合部12と同様に、加圧及び加熱して、複数の金属線30同士を接合して接合部112としてもよい。この場合、導電部材110の延在方向中間部の一部を部分的に硬くして経路規制等することができる一方で、その他の部分では柔軟なままとすることができ、柔軟部分と経路規制可能な硬い部分とが混在する導電部材110を形成することができる。
なお、上記実施形態及び各変形例で説明した各構成は、相互に矛盾しない限り適宜組合わせることができる。
以上のようにこの発明は詳細に説明されたが、上記した説明は、すべての局面において、例示であって、この発明がそれに限定されるものではない。例示されていない無数の変形例が、この発明の範囲から外れることなく想定され得るものと解される。

Claims (6)
- 金属素線と前記金属素線の周囲に形成された金属被覆層とを含む複数の金属線と、
前記複数の金属線が、前記金属被覆層のうち前記金属素線を形成する金属を含む合金部分の溶融により接合された状態とされた接合部と、
を備える導電部材。 - 請求項1記載の導電部材であって、
前記金属素線は銅であり、
前記金属被覆層は、前記銅の周囲に錫メッキが施されることにより形成されている、導電部材。 - 請求項1又は請求項2に記載の導電部材であって、
前記接合部は、相手方の導電部分に電気的及び機械的に接続可能な端子形状に形成されている、導電部材。 - 請求項1~請求項3のいずれか1項に記載の導電部材であって、
前記複数の金属線は、長尺状をなすように組合わされたものである、導電部材。 - (a)金属素線と前記金属素線の周囲に形成された金属被覆層とを含む複数の金属線を集合させたものを準備する工程と、
(b)前記複数の金属線を、前記金属被覆層のうち前記金属素線を形成する金属を含む合金部分の融点よりも高い温度に加熱して、相互に接合する工程と、
を備える導電部材の製造方法。 - 請求項5記載の導電部材の製造方法であって、
前記金属素線は銅であり、
前記金属被覆層は、前記銅の周囲に錫メッキが施されることにより形成されており、
前記工程(b)における加熱温度は、銅錫合金の融点よりも高い温度である、導電部材の製造方法。
